Abstract
ホルムアルデヒドからトリオキサンを気相合成するにあたり、副反応を著しく抑制することにより高収率かつ高選択率でトリオキサンを得るとともに、触媒表面上への有機物の付着を低減させ、安定的かつ長期的な触媒反応を実現する固体リン酸触媒の提供。 本発明の固体リン酸触媒は、リン酸成分が付加された担体材料を200℃以上で焼成することで得られるシリコンフォスフェートオキサイド(SPO)を含み、酸の総量がNH3-TPD測定法によって求められる酸量に換算して固体リン酸触媒1gあたり5mmol以下である。固体リン酸触媒の平均比表面積は20m2/g以下であることが好ましく、担体は多孔質シリカ、アルミニウムハイドロシリケート又は珪藻土類から選択されることが好ましく、SPOは上記担体と、オルトリン酸、ピロリン酸又はポリリン酸から選択されるリン酸又はその前駆体との脱水複合化物であることが好ましい。
Description
本発明は、固体リン酸触媒、及びそれを用いたトリオキサンの製造方法に関する。
ホルムアルデヒドの環状三量体であるトリオキサンは、ポリオキシメチレン(POM)樹脂の製造に広く使われる原料モノマーであり、その製造方法も古くから確立されている。例えば、高濃度のホルムアルデヒド水溶液に、硫酸、リン酸等に代表される不揮発性の酸を液相で作用させ、トリオキサンを生成する工程と、このトリオキサンを、ホルムアルデヒドを含む水とともに炊き上げる工程と、有機溶媒による抽出又は再結晶によって上記トリオキサンを精製する工程とを含む方法が知られている。しかしながら、液相における反応平衡濃度は極めて低い。そこで、反応系から反応生成物を気化させることでトリオキサンへの平衡濃度を高めることが行われるが、水を含む反応生成物の気化には多大なエネルギー消費を伴うのが一般的である。
そこで、ホルムアルデヒドガスから直接気相で三量化し、トリオキサンを合成する手法が古くより検討されている。非特許文献1の研究例に挙げられるように、気相での平衡濃度は液相での平衡濃度よりも高いため、気相でトリオキサンを合成する方が液相で合成するよりもトリオキサンを高収率で得られることが期待され、また、製造プロセス上もエネルギー削減が期待される。
ホルムアルデヒドガスから直接気相で三量化する例として、特許文献1~4においては、ホルムアルデヒドガスを気相で反応させるにあたり、その原料であるホルムアルデヒドガスの供給源として、パラホルムアルデヒド、α-ポリオキシメチレンの熱分解、あるいはホルムアルデヒド水溶液の気化による方法が述べられている。しかしながら、原料中には水が数%~数十%のレベルで存在するため、気相反応に対して不利であるばかりか、多量の水による触媒の失活や原料であるホルムアルデヒドガスの再重合化(パラホルム化)が起こりやすい等の問題がある。
また、トリオキサン気相合成用の触媒として、各種金属酸化物、硫化物、ハロゲン化物や、金属硫酸塩、リン酸塩、有機スルホン酸等の固体担持体、さらにはヘテロポリ酸のシリカゲル等への担持体、スルホン酸系カチオン交換樹脂等の固体酸触媒を用いることが提案されている(例えば、特許文献1~4参照)。しかしながら、金属酸化物や硫化物、ハロゲン化物、あるいは各種金属塩は、他の金属成分に由来する不純物の存在により塩基点が生じる等、副反応を誘発しやすい問題があり、必ずしも満足すべきトリオキサンの収率・選択率が得られない。また、ヘテロポリ酸類はそれ自身が還元されやすいこと、酸強度が強い等の問題により、触媒劣化や有機物の付着によるコーキング現象を起こしやすく、反応後における触媒自身の変色も顕著である。またカチオン交換樹脂に代表される固体酸触媒は有用であるものの、一般的に耐熱性が低い等の欠点がある。
他の触媒として、リン酸水素バナジル半水和物を用いることも提案されている(特許文献5)。しかしながら、リン酸水素バナジル半水和物では、非特許文献1に記載のトリオキサン気相平衡濃度を考慮すると、トリオキサン収率として満足すべき値を得るに至っていない。
また、リン酸ケイ素、リン酸ホウ素、リン酸アルミニウム、リン酸ジルコニウム、リン酸チタニウム、リン酸亜鉛、又はこれらのリン酸塩の混合物又は混合化合物を含む固体リン酸触媒を使用して低水分含量を有するガス状ホルムアルデヒドを不均一系触媒気相反応で三量化する方法も提案されている(特許文献6)。この方法は、気相平衡濃度に近い値が得られる点では有用であるものの、トリオキサンへの反応選択性を考慮すると必ずしも満足できる結果を与えていない。また、ホルムアルデヒドのリン酸触媒表面上での重合化(パラホルム化)等によるカーボン質の析出の問題等があり、長期的な反応安定性・触媒寿命の点で、固体リン酸触媒のさらなる高性能化が求められる。

上記したとおり、ホルムアルデヒドガスから気相でトリオキサンを合成する方法はこれまで数多く開示されており、同時に気相合成に関する数多くの固体酸触媒も例示されている。しかしながら、トリオキサンの気相平衡濃度に相当する高い反応転化率(収率)を得ると同時に、メタノール、蟻酸メチル、メチラール等の副生成物を著しく抑制できる触媒は殆ど具体例をもって例示されていない。さらに、触媒表面への有機物等の付着によるカーボン質の析出(コーキング)、酸化・還元等による触媒の変色や活性低下等も従来の触媒においては極めて高頻度に散見される問題である。よって、ホルムアルデヒドガスから気相でトリオキサンを合成するにおいて、安定的にかつ長寿命で取り扱いができる固体酸触媒、及びその触媒を用いたトリオキサンの製造方法の確立が求められている。
本発明は、上記課題を解決することを目的になされたものであり、従来よりも副反応を高度に抑制することにより、ホルムアルデヒドガスからトリオキサンへの気相平衡反応を効率的に進めるとともに、触媒自身の変色、劣化、低寿命化を著しく抑制する触媒システムを構築するものである。このような目的で使用される触媒は、酸量や構造が制御されており、トリオキサンの気相合成において安定的かつ長期的な製造プロセスを提供することが可能である。さらに、本触媒は上記トリオキサン気相合成に限らず、固体酸触媒として一般的に用いられる反応、例えばエステル化、アルキル化、部分酸化、水和反応、脱水、異性化や二量化、重合反応などといった各種反応にも広く適用することが可能である。
本発明者らは、ホルムアルデヒド水溶液から気相でトリオキサンを合成するにあたり、その触媒である固体酸触媒の種類、酸量、及び固体酸触媒の調製方法に着目して鋭意研究を重ねた。その結果、固体リン酸触媒におけるリン化合物の種類を制限し、さらに酸量を一定水準以下に抑制するとともに、固体酸触媒調製時の焼成温度を高温に設定することで、触媒の平均比表面積を一定値以下となるよう構造を制御することにより、トリオキサン気相合成に対して高収率・高選択性を付与するのみならず、触媒表面への有機物等の付着やカーボン質の析出の低減により安定的かつ長期的な触媒反応が実現できることを見出し、本発明を完成するに至った。より具体的には、本発明は以下のものを提供する。
(1)本発明は、シリコンフォスフェートオキサイドを含有し、NH3-TPD測定法によって求められる酸の量が触媒重量1g当たり5mmol以下である固体リン酸触媒である。
(2)また、本発明は、BET法による比表面積が20m2/g以下であることを特徴とする、(1)に記載の固体リン酸触媒である。
(3)また、本発明は、担体が多孔質シリカ、アルミニウムハイドロシリケート又は珪藻土類から選択される1以上である、(1)又は(2)に記載の固体リン酸触媒である。
(4)また、本発明は、前記シリコンフォスフェートオキサイドが、前記担体と、オルトリン酸、ピロリン酸又はポリリン酸から選択される1以上のリン酸又はこれらのリン酸の前駆体との脱水複合化物である、(3)に記載の固体リン酸触媒である。
(5)また、本発明は、リン酸成分が付加された担体材料を200℃以上で焼成されることによって得られる、(1)乃至(4)のいずれかに記載の固体リン酸触媒である。
(6)また、本発明は、(1)乃至(5)のいずれかに記載の固体リン酸触媒を反応器に充填し、ホルムアルデヒドガスと前記固体リン酸触媒とを不均一系で接触させることにより、トリオキサンを気相状態のまま連続的に反応器から抜き出す、トリオキサンの製造方法である。
(7)また、本発明は、前記反応器の内径が100mm以下の筒型の固定床反応器であり、該固定床反応器には、平均粒径が10mm以下の前記固体リン酸触媒が充填される、(6)に記載のトリオキサンの製造方法である。
(8)また、本発明は、前記固体リン酸触媒を充填した前記反応器における触媒層出口での反応生成ガスの温度を測定する温度測定手段と、この温度測定手段による測定温度が80℃~120℃の範囲内になるように熱媒の温度及び/又は前記ホルムアルデヒドガスの流量を制御する制御手段とを備える、(6)又は(7)に記載のトリオキサンの製造方法である。
本発明に記載の条件により作成された固体リン酸触媒は、組成成分の制御および、酸量や触媒表面積が一定水準以下に抑制されているため、反応基質であるホルムアルデヒドガスが不要に触媒内部(例えば細孔内部)に滞留することなく反応が速やかに行われ、トリオキサンの気相合成に対して副反応を大幅に抑制することが可能であり、さらに反応ガス中のホルムアルデヒド以外の有機物等の混入に対しても、触媒の変色やカーボン質の析出を効果的に抑制することが可能である。このように構造が制御された固体リン酸触媒は、ホルムアルデヒドガスからのトリオキサン気相合成に対して高い収率・選択率を実現することが可能である。
本発明は固体リン酸触媒、及び該触媒を用いたトリオキサンの製造方法に関するものであり、用いる触媒の組成・酸量、さらには触媒の比表面積が一定値以下に制御された固体リン酸触媒について開示するものである。この固体リン酸触媒をトリオキサンの気相合成に用いることで以下の点における優位性を挙げることができる。
(1)ホルムアルデヒドからのトリオキサン高転化率(高収率)
(2)トリオキサン反応への高選択率(低副反応)
(3)触媒上への有機物等の付着抑制に伴う炭化現象(コーキング)抑制、及び触媒の長寿命化

以下、本発明の具体的な実施形態について、詳細に説明するが、本発明は、以下の実施形態に何ら限定されるものではなく、本発明の目的の範囲内において、適宜変更を加えて実施することができる。
<固体リン酸触媒>
本発明の固体リン酸触媒は、シリコンフォスフェートオキサイドを含有し、NH3-TPD測定法によって求められる酸の量が触媒重量1g当たり5mmol以下である固体リン酸触媒である。この固体リン酸触媒は、例えば、リン酸と担体の成分を含む元素塩が沈殿したもの、リン酸が担体材料に付加されたものからなり、さらにそれらを200℃以上の温度で焼成処理することによって得られる。
本発明の固体リン酸触媒は、シリコンフォスフェートオキサイドを含有し、NH3-TPD測定法によって求められる酸の量が触媒重量1g当たり5mmol以下である固体リン酸触媒である。この固体リン酸触媒は、例えば、リン酸と担体の成分を含む元素塩が沈殿したもの、リン酸が担体材料に付加されたものからなり、さらにそれらを200℃以上の温度で焼成処理することによって得られる。
シリコンフォスフェートオキサイドは、担体の珪酸とリン酸とが脱水により複合化しているため安定であり、トリオキサンへの反応転化率も高く、触媒自身の変色やコーキングに対しても良好である。一方で、酸が遊離リン酸のみである場合、リン酸が触媒から脱離しやすくなるばかりか、トリオキサン反応への活性・選択性も低下する傾向となるため、好ましくない。
本触媒のシリコンフォスフェートオキサイドはX線回折法(XRD)により確認することができる。このシリコンフォスフェートオキサイドは、担体成分のうち、例えば珪酸由来の水酸基とリン酸との脱水により化学結合を形成したもので、複合酸化物としての結晶構造を有するため、XRDパターンでの検出が可能である。一方で、遊離のリン酸(例えば、オルトリン酸やピロリン酸等、担体と化学的な結合を有さない成分)については結晶性が低い、あるいは結晶性を有さないため、通常XRDでの検出は困難である。
本発明の固体リン酸触媒は200℃以上の温度で焼成されるが、その際のリン酸種と担体との化学結合によりシリコンフォスフェートオキサイドが形成されるものと考えられる。本発明ではこのシリコンフォスフェートオキサイドが触媒に存在することが必要である。
また、触媒中の酸量は、NH3-TPD測定法によって求めることができる。NH3-TPD測定法とは、アンモニア成分を吸着分子に用いた昇温脱離法をいい、触媒試料の温度を連続的に上昇させながら、アンモニア吸着分子が脱離する過程を測定することにより、触媒上の酸量を評価する非平衡的手法をいう。
本発明による触媒はシリコンフォスフェートオキサイドを含むことが必要である。更にその場合でも、NH3-TPD法による酸量が、触媒1gあたり5mmol以下である必要がある。5mmolを超えると、トリオキサン以外の副反応を誘発しやすくなるばかりか、反応基質であるホルムアルデヒド自身やその他微量の有機化合物成分が触媒上に多量に吸着しやすくなり、カーボン質の析出等コーキングの要因となるため、好ましくない。
固体リン酸触媒の平均比表面積の大きさは特に限定されるものではないが、副反応が起こることを防ぐとともに、反応基質や他の微量有機化合物成分との接触過多によってカーボン質の析出等に起因する触媒の変色を防ぎ、コーキングが誘発することを防ぐため、20m2/g以下であることが好ましい。なお、本明細書において、平均比表面積とはBET法による単位触媒重量当たりの平均表面積をいう。
固体リン酸触媒の担体は、特に限定されるものでないが、担体に含まれる塩基点によって副反応が誘発されることを防ぐため、多孔質シリカ、アルミニウムハイドロシリケート又は珪藻土類、より詳しくは、多孔質シリカ、シリカ-アルミナ、アルミニウムハイドロシリケート若しくは珪藻土やアダゲル等の天然シリカ又は天然ケイ酸塩の一種又は二種以上の混合物であることが好ましい。担体が他の担体、例えば、アルミナ単独、チタニア又はゼオライト類等であると、多孔質シリカ、アルミニウムハイドロシリケート又は珪藻土類である場合に比べ、担体に含まれる塩基点によって副反応が誘発され得る。
上記シリコンフォスフェートオキサイドは、上記担体と、リン酸又はリン酸前駆体との脱水複合化物であれば特に限定されるものではないが、固体酸として安定した酸性度を発現しやすい点で、上記リン酸はオルトリン酸、ピロリン酸又はポリリン酸から選択される1以上であることが好ましい。本実施形態において、リン酸前駆体とは、加水分解によりリン酸となるものをいい、例えば、リン酸エステル等が挙げられる。
固体リン酸触媒の形状については、粉末状、粒子状、成形によるペレット状等特に限定されるものではないが、通常、固定床反応器でトリオキサン気相合成を行う場合においては、触媒層での圧力損失などの問題を考慮すると、成形体が好ましく用いられる。成形体の形状については特に制限はなく、例えば、押出し成形、打錠成形、スプレードライ、転動造粒、油中造粒等の方法で、ペレット状、板状、粒状等の各種成形体とすることができる。さらに、それら成形体の粒径は特に限定されるものではないが、固定床反応器への触媒の均一な充填状態や反応ガスとの効率的な接触等を考慮すると、10mm以下、好ましくは0.5~6mm程度の範囲で好適に使用することができる。
<固体リン酸触媒の製造方法>
続いて、本発明における固体リン酸触媒の製造方法について説明する。

上述したとおり、本発明の固体リン酸触媒は、リン酸と担体の成分を含む元素塩が沈殿したもの、リン酸が担体材料に付加されたものが挙げられる。すなわち、その調製方法として、共沈法や含浸方法が挙げられる。このうち含浸方法として、担体に直接リン酸の水溶液を噴霧する方法と、担体とリン酸水溶液を混練する方法とがある。
本発明に用いる固体リン酸触媒の調製方法の一例を以下に示すが、この手法・手順に限定されるものではない。まず、担体として平均粒子径が5.4mmの球状粒子であるアルミニウムハイドロシリケート(クラリアント触媒社製)を用意し、これにリン酸担持量が所定の量(最終的に、NH3-TPD測定による酸量として5mmol/g以下)となるよう、オルトリン酸(例えば、試薬特級;和光純薬製)を80℃,真空下で噴霧し含浸させることにより触媒前駆体を調製する。その後、その触媒前駆体を空気雰囲気下で200℃以上、2時間焼成することにより本触媒を調製することができる。200℃以上の温度で焼成することで、リン酸と担体中の水分又は水酸基とに由来する脱水反応が起こり、これにより、シリコンフォスフェートオキサイドを形成できる。また、固体リン酸触媒に対して十分な強度を与えることができるとともに、一定の細孔容積、比表面積にすることもできる。
<固体リン酸触媒の適用用途>
本発明に用いられる固体リン酸触媒はホルムアルデヒドガスからトリオキサンへの気相反応において好適に用いることができるが、これに限定されるものではない。一般に固体酸触媒として広く知られる各種有機合成反応、例えばエステル化、エーテル化、アルキル化、水和反応、部分酸化反応、加水分解反応、脱水、異性化、二量化、重合反応などの用途に用いられる他、脱硫触媒など環境触媒としての分野にも適用することができる。ごく一部の例を挙げると、クメン合成に代表される脂肪族炭化水素による芳香族炭化水素のアルキル化反応、エチレンを初めとする各種オレフィン類の水和反応によるアルコール合成、オレフィン類の二量化や重合化反応、n-ブタンなど脂肪族炭化水素の部分酸化反応などあるが、一般に固体リン酸触媒としての用途は多様であり、これらの例に限定されるものではない。
本発明に用いられる固体リン酸触媒はホルムアルデヒドガスからトリオキサンへの気相反応において好適に用いることができるが、これに限定されるものではない。一般に固体酸触媒として広く知られる各種有機合成反応、例えばエステル化、エーテル化、アルキル化、水和反応、部分酸化反応、加水分解反応、脱水、異性化、二量化、重合反応などの用途に用いられる他、脱硫触媒など環境触媒としての分野にも適用することができる。ごく一部の例を挙げると、クメン合成に代表される脂肪族炭化水素による芳香族炭化水素のアルキル化反応、エチレンを初めとする各種オレフィン類の水和反応によるアルコール合成、オレフィン類の二量化や重合化反応、n-ブタンなど脂肪族炭化水素の部分酸化反応などあるが、一般に固体リン酸触媒としての用途は多様であり、これらの例に限定されるものではない。
<トリオキサンの製造方法>
続いて、図1を参照しながら、本発明におけるトリオキサンの製造方法を説明する。

[トリオキサン製造装置1]
図1は、本発明に係るトリオキサン製造装置1を示す概略図である。トリオキサン製造装置1は、ホルムアルデヒド水溶液(ホルマリン)とアルコールとからヘミホルマールを生成させるヘミホルマール生成装置2と、該ヘミホルマールを熱分解するヘミホルマール熱分解器3と、上記固体リン酸触媒が充填され、上記ホルムアルデヒドガスと固体リン酸触媒とを不均一系で接触させることにより、トリオキサンと未反応ホルムアルデヒドガスとを含む反応生成ガスを気相状態のまま生成する反応器4と、上記反応生成ガスからトリオキサンを溶媒に吸収する吸収装置5と、上記反応生成ガスの成分を分析する分析装置6とを備える。
図1は、本発明に係るトリオキサン製造装置1を示す概略図である。トリオキサン製造装置1は、ホルムアルデヒド水溶液(ホルマリン)とアルコールとからヘミホルマールを生成させるヘミホルマール生成装置2と、該ヘミホルマールを熱分解するヘミホルマール熱分解器3と、上記固体リン酸触媒が充填され、上記ホルムアルデヒドガスと固体リン酸触媒とを不均一系で接触させることにより、トリオキサンと未反応ホルムアルデヒドガスとを含む反応生成ガスを気相状態のまま生成する反応器4と、上記反応生成ガスからトリオキサンを溶媒に吸収する吸収装置5と、上記反応生成ガスの成分を分析する分析装置6とを備える。
[ヘミホルマール生成装置2]
ヘミホルマール生成装置2では、ホルムアルデヒド水溶液とアルコールとを反応・脱水させることにより、ヘミホルマール濃縮物が生成される。まず、ホルムアルデヒド水溶液とアルコールとを混合し、ヘミホルマール水溶液を得る。そして、このヘミホルマール水溶液を脱水により濃縮し、低水分量のヘミホルマール濃縮物を得る。これにより、ヘミホルマール濃縮物が生成される。
ヘミホルマール生成装置2では、ホルムアルデヒド水溶液とアルコールとを反応・脱水させることにより、ヘミホルマール濃縮物が生成される。まず、ホルムアルデヒド水溶液とアルコールとを混合し、ヘミホルマール水溶液を得る。そして、このヘミホルマール水溶液を脱水により濃縮し、低水分量のヘミホルマール濃縮物を得る。これにより、ヘミホルマール濃縮物が生成される。
ところで、トリオキサン気相合成に必要な原料であるホルムアルデヒドガスであるが、過去の特許文献から明らかなように、高濃度ホルムアルデヒド水溶液の気化、パラホルムアルデヒドやα-ポリオキシメチレンの熱分解等による発生方法が代表的である。また、メタノールから非酸化的手法(脱水素法)により無水のホルムアルデヒドガスを直接得ることも可能である。しかし、本実施形態においては、ヘミホルマール法を採用し、ヘミホルマール体からの熱分解反応によりホルムアルデヒドガスを得ることが望ましい。ヘミホルマール法を採用することで、予め系内からの水分を効果的に除去することが可能であるため、後工程における水分含有量の少ないホルムアルデヒドガスを調製することが可能となり、トリオキサン気相合成における反応収率や選択性、触媒寿命の点で有利である。
(A)ホルムアルデヒド水溶液と(B)アルコールとの混合条件は特に限定はされず、従来公知のヘミホルマール化法における、ホルムアルデヒド水溶液とアルコールとの反応条件と同様のものを採用することができる。例えば、反応温度は室温(約20℃)以上90℃以下であることが好ましい。また、反応時間については、反応の進み具合等に応じて適宜設定すればよい。また、両者の混合比率についても特に限定はされないが、(A)ホルムアルデヒド水溶液に対する(B)アルコール中の水酸基のモル比で、0.3以上5.0以下であることが好ましく、0.5以上2.0以下であることがより好ましい。アルコールが過少(0.3以下)であると、ヘミホルマール水溶液中で遊離のホルムアルデヒドが多くなり、後に減圧・脱水反応を行う際にホルムアルデヒドのロスが多くなることから好ましくない。またアルコール過多(5.0以上)の場合、ヘミホルマール熱分解器3においてヘミホルマールを熱分解する際に、一定量のホルムアルデヒドガス製造のために多量のヘミホルマールを供給する必要が生じ、熱分解に要するエネルギー面で不利となることから好ましくない。
ヘミホルマール水溶液の調製に用いられるアルコール種は特に限定されるものではないが、沸点が190℃以上であるモノ、ジ、トリオールから選ばれる1種又はそれらの組合せにより選択されることが望ましい。アルコールの沸点が190℃よりも低い場合、ヘミホルマール水溶液を脱水・濃縮する際に、アルコール自身の揮発によるロスが多くなり、回収操作が必要となるため、好ましくない。また、ヘミホルマール熱分解器3でヘミホルマールを熱分解する際にアルコールが揮発することから、アルコールの回収を目的とした冷却器を設置する必要が生じる点でも好ましくない。
沸点が190℃以上であるアルコール種を例示すると、親水性アルコールとしてメチルペンタンジオール、ヘキサントリオール、ペンタンジオール、メチルブタンジオール等を挙げることができる。特に、3-メチル-1,5-ペンタンジオール、1,2,6-ヘキサントリオール、1,5-ペンタンジオール又は3-メチル-1,3-ブタンジオール等は好適に用いることができる。また疎水性アルコールとして、ジエチルペンタンジオール、エチルヘキサンジオール、オクタノール等を挙げることができる。特に、ジエチルペンタンジオールとして、2,4-ジエチル-1,5-ペンタンジオール、2,3-ジエチル-1,5-ペンタンジオール、1,4-ジエチル-1,5-ペンタンジオール、1,5-ジエチル-1,5-ペンタンジオール等を例示することができる。またエチルヘキサンジオールとして、2-エチル-1,3-ヘキサンジオール、3-エチル-1,3-ヘキサンジオール、4-エチル-1,3-ヘキサンジオール等を例示することができる。
また上記以外にも、ヘミホルマール調製に公知技術として用いられるアルキレングリコール類、ポリアルキレングリコール類等を適用することも可能である。アルキレングリコール類として、ジエチレングリコール、トリエチレングリコール、テトラエチレングリコール等があり、またポリアルキレングリコール類としてエチレンオキサイドユニットが5以上のポリエチレングリコール、さらにはポリプロピレングリコール、ポリテトラメチレングリコール等がある。またポリアルキレングリコールの誘導体等を用いることもできる。ポリアルキレングリコールの誘導体とは、オキシエチレンとオキシプロピレン、オキシテトラエチレン等からなるブロック共重合体や、多価アルコール等を連鎖移動剤として調製されたポリアルキレングリコール類等である。
このようなアルコールは、一般的な方法で製造したものを使用することができる。また市販品を購入して使用してもよい。
ヘミホルマール水溶液を脱水により濃縮し、低水分量のヘミホルマール濃縮物を得るための条件は特に限定されないが、温度や圧力はヘミホルマール濃縮物中に含まれる残留水分量を考慮しながら、上記脱水・濃縮時の条件を適宜調整することが好ましい。具体的には、温度は50℃以上80℃以下の範囲から選択されることが好ましく、圧力は50mmHg以下で選択されることが好ましい。
濃縮された後のヘミホルマール濃縮物には依然微量の水が含まれるが、脱水・濃縮の操作条件により概ね1.0質量%以下になる。
ヘミホルマール濃縮物の調製に用いられるホルムアルデヒド水溶液の濃度は特に限定されないが、ホルムアルデヒドとして1質量%以上80質量%以下であることが好ましい。
[ヘミホルマール熱分解器3]
ヘミホルマール熱分解器3では、ヘミホルマール濃縮物を熱分解することによりホルムアルデヒドガスを発生させる工程が行われる。この工程によって高純度のホルムアルデヒドガスが得られるが、その手法は一般的に公知技術である。熱分解の温度条件は、ヘミホルマール結合の切断が可能であるような高温(通常は140℃以上)で行われるが、ヘミホルマール熱分解器3における操作圧力と合わせて適宜調整することが可能である。一般的には140~180℃の範囲が適当であり、温度が低すぎると分解率が上がらず、逆に温度が高すぎるとヘミホルマールを構成するアルコールの揮発・変質等の問題が発生するため、好ましくない。ヘミホルマール熱分解器3は特に限定されるものでなく、回分式、半回分式、連続方式にて実施される各種槽型、管型・塔型等の各種熱分解装置、蒸発器を用いることができる。

ヘミホルマールの熱分解により発生したホルムアルデヒドガスは、そのままトリオキサンの気相合成の原料として扱うことも可能であるが、さらに残留水分の低減や、揮発したアルコールが反応器4に混入することを防ぐため、ヘミホルマール熱分解器3の出口側に冷却器(コンデンサー、図示せず)を取り付けて、残留水分や揮発アルコール成分を凝縮させることにより、ホルムアルデヒドガスをさらに精製することも可能である。
[反応器4]
反応器4には、上記固体リン酸触媒が充填され、反応器4では、上記ホルムアルデヒドガスと固体リン酸触媒とを不均一系で接触させることにより、トリオキサンと未反応ホルムアルデヒドガスとを含む反応生成ガスを気相状態のまま生成する工程が行われる。

上記の気相合成を行う際、反応器4に供給するホルムアルデヒドガスの単位時間当たりの質量と反応器4に充填する固体酸触媒の質量との比(これを質量空間速度WHSV[単位;h-1]と記す)は、用いる固体酸触媒の形状、酸の担持量及び反応条件によって異なり、トリオキサン収率に応じて適宜調整すればよい。WHSV(ホルムアルデヒドガス流量/触媒質量)の値は、1/50~1h-1の範囲であることが好ましい。WHSVが1/50h-1未満では、供給されるホルムアルデヒドガスに対して触媒重量が多く、触媒の添加量に見合うだけのトリオキサンへの転化率を得られない可能性があるとともに、触媒のコストが多大になる可能性がある。一方、WHSVが1h-1を超えると、触媒に対して供給されるホルムアルデヒドガス量が多いため、十分な触媒との接触時間がとれずトリオキサンへの反応転化率が低下し得る。
またその他の反応条件として、温度に関しては本反応が発熱平衡反応であることを鑑みると一般に低温であることが望ましいが、ホルムアルデヒドガスが反応器4の前後や反応器4の内部で凝縮したり重合化(パラホルムアルデヒド生成)したりするのを避けられる温度に設定することが求められる。具体的には、反応器4における、固体リン酸触媒からなる触媒層出口での反応生成ガスの温度を測定する温度測定手段と、この温度測定手段による測定温度が80℃~120℃の範囲内になるように熱媒の温度及び/又はホルムアルデヒドガスの流量を制御する制御手段とを備えることが好ましく、この制御手段は、温度測定手段による測定温度が90℃~110℃の範囲内になるように熱媒の温度及び/又はホルムアルデヒドガスの流量を制御することがより好ましい。反応温度が低温になりすぎると十分な反応速度が得られず、またホルムアルデヒドの重合化が進行して触媒層での析出が起こるので望ましくない。逆に温度が120℃を超えると、トリオキサンの気相平衡濃度が大きく低下する上に副反応が多くなるので好ましくない。反応圧力は特に限定されないが、常圧~5MPaの範囲で行われるのが好ましい。
反応器4として用いる反応器の種類及び反応形式は制限されるものではなく、槽型反応器によるバッチ式、セミバッチ式、連続流通式や、固定床、流動床、移動床等の流通型反応器を採用することができるが、本反応は発熱平衡反応であるため、好ましくは固定床の流通型反応器を用い効率的に触媒層からの除熱を行うことが望ましい。固定床反応器は多管式のチューブリアクターであり、外側を熱媒が流通する。チューブ1本あたりの内径は熱媒による温度制御及び除熱の効果を高めるために大きくなりすぎないことが肝要で、通常100mm以下、好ましくは50mm以下の筒型である。100mmを超える反応器では、充填した触媒の半径方向で温度勾配を生じやすく、充填内部で蓄熱しやすくなるので反応に不利となり好ましくない。また、リアクターチューブの内径が小さすぎても触媒の成形体を充填するのに不都合が生じるため、内径は、少なくとも10mm以上であることが好ましい。
反応器4へのホルムアルデヒドガスの流通方法については、反応器4が固定床等の流通型反応器である場合、上方流・下方流のどちらにしてもよいが、上方流にすると、反応生成ガスの空塔速度が増した場合に触媒を吹き上げる危険性があるので注意を要する。
また、本実施形態において、上方流又は下方流に用いるガスの種類は、特に限定されるものでなく、窒素又はアルゴン等の不活性ガス気流下で行うこともできる。
[吸収装置5]
吸収装置5では、反応器4で生成された反応生成ガスからトリオキサンを溶媒に吸収する。気相反応終了後、トリオキサンと未反応のホルムアルデヒドガスを含む反応生成ガスは、反応器内では凝縮させることなしに気相のまま一旦抜き出される。本実施形態では、吸収塔等を用いて反応生成ガスに含まれるトリオキサンを有機溶媒に吸収してトリオキサン溶液を得る一方、反応生成ガスに含まれる未反応ホルムアルデヒドガスを気相のまま吸収装置5の外部に排出するものとして説明するが、これに限るものではない。例えば、凝縮器等によりトリオキサン成分を凝縮させてもよいし、冷却塔等によりトリオキサンを固化、結晶化させてトリオキサンと未反応ホルムアルデヒドガスとを分離してもよい。未反応ホルムアルデヒドガスを回収した後、このガスを再び反応器4へ循環させて再度トリオキサン気相合成を行うことも可能である。
吸収装置5では、反応器4で生成された反応生成ガスからトリオキサンを溶媒に吸収する。気相反応終了後、トリオキサンと未反応のホルムアルデヒドガスを含む反応生成ガスは、反応器内では凝縮させることなしに気相のまま一旦抜き出される。本実施形態では、吸収塔等を用いて反応生成ガスに含まれるトリオキサンを有機溶媒に吸収してトリオキサン溶液を得る一方、反応生成ガスに含まれる未反応ホルムアルデヒドガスを気相のまま吸収装置5の外部に排出するものとして説明するが、これに限るものではない。例えば、凝縮器等によりトリオキサン成分を凝縮させてもよいし、冷却塔等によりトリオキサンを固化、結晶化させてトリオキサンと未反応ホルムアルデヒドガスとを分離してもよい。未反応ホルムアルデヒドガスを回収した後、このガスを再び反応器4へ循環させて再度トリオキサン気相合成を行うことも可能である。
[分析装置6]
分析装置6として、例えば、熱伝導度型検出器(Thermal Conductivity Detector,TCD)を用いたガスクロマトグラフィー(TCD-GC)が挙げられる。TCD-GCを用いることで、反応生成ガスに含まれるホルムアルデヒド、トリオキサンの収率及び選択率等を直接的に測定できる。
分析装置6として、例えば、熱伝導度型検出器(Thermal Conductivity Detector,TCD)を用いたガスクロマトグラフィー(TCD-GC)が挙げられる。TCD-GCを用いることで、反応生成ガスに含まれるホルムアルデヒド、トリオキサンの収率及び選択率等を直接的に測定できる。
また、反応生成ガスを一旦水溶液として捕集し、亜硫酸ナトリウム法による滴定を行うことでホルムアルデヒド分析をしてもよいし、水素炎イオン化型検出器(Flame Ionization Detector,FID)を用いたガスクロマトグラフィー(FID-GC)による測定を行うことでトリオキサンと各種副生成物との分析を行ってもよい。
以下、実施例及び比較例を示し具体的に説明するが、本発明はこれら実施例に限定されるものではない。
[実施例1]
平均粒子径が5.4mmの球状アルミニウムハイドロシリケート(クラリアント触媒社製)に、80℃、真空状態でリン酸溶液(オルトリン酸75%水溶液、和光純薬製試薬特級)を担体55重量部に対してリン酸45重量部が含浸されるような量を噴霧した後、空気中において220℃で焼成することにより、実施例1に係る固体リン酸触媒を得た。
平均粒子径が5.4mmの球状アルミニウムハイドロシリケート(クラリアント触媒社製)に、80℃、真空状態でリン酸溶液(オルトリン酸75%水溶液、和光純薬製試薬特級)を担体55重量部に対してリン酸45重量部が含浸されるような量を噴霧した後、空気中において220℃で焼成することにより、実施例1に係る固体リン酸触媒を得た。
[実施例2]
上記球状アルミニウムハイドロシリケートに、80℃、真空状態で所定量のリン酸水溶液を噴霧して含浸した後、空気中において320℃で焼成することにより、実施例2に係る固体リン酸触媒を得た。

[実施例3]

[実施例4]
珪藻土I(米国産の珪藻土)に所定量の上記リン酸水溶液を混練し、直径約4.5mmのペレット形状に成型した。その後、成型体を空気中において320℃で焼成することにより、実施例4に係る固体リン酸触媒を得た。

[実施例7]
粉末状アルミニウムハイドロシリケート(クラリアント触媒社製)と上記珪藻土IIとを質量比2:1で混合した後、所定量の上記リン酸水溶液を混練し、直径約4.5mmのペレット形状に成型した。その後、成型体を空気中において320℃で焼成することにより、実施例7に係る固体リン酸触媒を得た。
粉末状アルミニウムハイドロシリケート(クラリアント触媒社製)と上記珪藻土IIとを質量比2:1で混合した後、所定量の上記リン酸水溶液を混練し、直径約4.5mmのペレット形状に成型した。その後、成型体を空気中において320℃で焼成することにより、実施例7に係る固体リン酸触媒を得た。

上記球状アルミニウムハイドロシリケートに80℃、真空状態で所定量のリン酸水溶液を噴霧して含浸した後、さらに80℃で1時間真空乾燥することにより、比較例1に係る固体リン酸触媒を得た。

[酸量の評価]
実施例及び比較例に係る固体リン酸触媒に対し、酸量を評価した。酸量の評価は、NH3-TPD測定装置BelCAT(日本ベル社製)を用いて行った。結果を表3及び表4に示す。

[触媒組成の構造分析]
実施例及び比較例に係る固体リン酸触媒に対し、シリコンフォスフェートオキサイド(以下SPO)に関する触媒組成分の構造分析を行った。この分析は、X線回折装置X‘Pert PRO(理化電機社製)を用いて行った。結果を表3及び表4に示す。

リン酸成分が付加された担体材料を200℃以上で焼成することによって得られる固体リン酸触媒には、シリコンフォスフェートオキサイドが生成される。また、NH3-TPD測定法によって求められる酸量は固定リン酸触媒1gあたり5mmol以下であることが確認された(実施例1~7)。
一方、200℃未満の温度で乾燥することによって得られる固体リン酸触媒は、シリコンフォスフェートオキサイドを含まないことが確認された(比較例1~3)。また、市販品においても、酸の総量が固定リン酸触媒1gあたり5mmolを超えるか(比較例4)、あるいは、シリコンフォスフェートオキサイドを含まないことが確認された(比較例5、6)。
[トリオキサンの気相合成 その1-ホルムアルデヒドガス/窒素ガスの混合ガスを原料としたトリオキサンの気相合成]
ホルムアルデヒド50質量%含むホルムアルデヒド水溶液と、2,4-ジメチル-1,5-ペンタンジオール(商品名:PD-9,協和発酵ケミカル社製)とを、ホルムアルデヒド水溶液に含まれるホルムアルデヒドに対するアルコールに含まれる水酸基のモル比(アルコールに含まれる水酸基のモル数/ホルムアルデヒド水溶液に含まれるホルムアルデヒドのモル数)が1.3になるように混合し、室温下で12時間反応させ、ヘミホルマール化を行った。この反応によって生成したヘミホルマール水溶液を、1000g/hrの速さで減圧脱水塔に連続供給し、75℃、35mmHgの条件で脱水を行い、ヘミホルマール濃縮物を得た。
ホルムアルデヒド50質量%含むホルムアルデヒド水溶液と、2,4-ジメチル-1,5-ペンタンジオール(商品名:PD-9,協和発酵ケミカル社製)とを、ホルムアルデヒド水溶液に含まれるホルムアルデヒドに対するアルコールに含まれる水酸基のモル比(アルコールに含まれる水酸基のモル数/ホルムアルデヒド水溶液に含まれるホルムアルデヒドのモル数)が1.3になるように混合し、室温下で12時間反応させ、ヘミホルマール化を行った。この反応によって生成したヘミホルマール水溶液を、1000g/hrの速さで減圧脱水塔に連続供給し、75℃、35mmHgの条件で脱水を行い、ヘミホルマール濃縮物を得た。
そして、上記ヘミホルマール濃縮物をフラスコに120ml仕込み、さらにフラスコ外部よりヘミホルマール体を1ml/minの一定速度で連続的に供給・排出を行えるようローラーポンプを設置した。また、同時に窒素ガスを一定流量(50~100ml/min)でフラスコ内に供給した。このフラスコを160~170℃のオイルバスに浸してヘミホルマール濃縮物の熱分解反応を行い、ホルムアルデヒドガスと窒素との混合ガスを調製した。ここでホルムアルデヒドガスと窒素の混合比がモル比で60:40~75:25の間となるよう、窒素流量を適宜調整した。
そして、実施例1~7及び比較例1~6に係る固体リン酸触媒を、18mm(内径)×200mm(長さ)の反応管に10g仕込み、反応管の外側から電気ヒーターにより反応管内部の触媒層を加熱した。ヘミホルマールの熱分解により得たホルムアルデヒドと窒素との混合ガスは、触媒が充填された固定床反応器内へ下方流により連続的に供給されることにより、トリオキサンへの気相合成を実施した。触媒層における反応温度は電気ヒーターの設定で100℃としたが、実際の触媒層の内部温度は発熱により上昇する。正確な温度は熱電対により検出し、特に触媒層出口部分の反応生成ガス温度を記録した。結果を表5及び表6に示す。
一方、反応生成ガスは100mlの水で捕集し1時間毎に水を交換しながらサンプリングを行い、合計6時間以上反応を継続した。反応生成ガスの分析は、捕集された水溶液のホルムアルデヒド分析(亜硫酸ナトリウム法による滴定)、トリオキサンと各種副生成物の分析(FID-GC)を実施した。結果を表5及び表6に示す。
リン酸成分が付加された担体材料を200℃以上で焼成することによって得られる触媒は、シリコンフォスフェートオキサイドを含む。また、NH3-TPD測定法によって求められる酸量は、固体リン酸触媒1gあたり5mmol以下である。このような固体リン酸触媒を用いると、高収率かつ高選択率でトリオキサンを得られることが確認された(実施例1~7)。
一方、80℃,1時間の乾燥だけで調製された固体リン酸触媒では、X線回折において担体の成分しか観察されず、シリコンフォスフェートオキサイドの存在形態を確認できない(比較例1~3)。比較例1~3におけるリンの存在形態は、触媒表面にリン酸又は担体と弱い相互作用しているリン酸分子が存在していると推定される。比較例1~3に係る固体リン酸触媒は、SPOが検出されない共通の特徴がある他に、酸量が5mmol/g以上と多い、BET法による比表面積が20m2/g以上など各々特徴があり、これらの触媒を用いてトリオキサン気相合成を行ったとしても、実施例ほど高い収率、選択率を得られないことが確認された。
また、リンがシリコンフォスフェートオキサイドの形態で一部存在したとしても、酸量が5mmol/g以上と多い固体リン酸触媒では、実施例ほど高い収率、選択率を得られないことが確認された(比較例4)。
また、リン酸アルミニウムを主成分とする固体リン酸触媒においても、実施例ほど高い収率、選択率を得られないことが判明した(比較例5)。
また、酸がスルホン酸型である固体酸触媒においても、実施例ほど高い収率、選択率を得られないことが判明した(比較例6)。
[トリオキサンの気相合成 その2-ホルムアルデヒドガス/窒素ガス/ベンゼンの混合ガスを原料としたトリオキサンの気相合成]
気相三量化反応時の混合ガス成分として、ホルムアルデヒド、窒素ガスの他に有機化合物成分としてベンゼンを含む3成分系での反応を想定し、予めヘミホルマール溶液中にベンゼンを添加して熱分解を行った場合についても検討した。ベンゼンの添加量は、気相三量化反応時にホルムアルデヒドに対してベンゼンが約15~25重量部となるように調整した。この気相合成では、実施例1~7及び比較例1~6に係る固体リン酸触媒、および固体酸触媒について、トリオキサン収率・選択率への影響、及びトリオキサンの気相合成後の触媒の色相変化(ΔE値)を評価したものである。結果を表7及び表8に示す。なお、ΔE値は、色差計SE-2000(日本電色工業社製)によって測定したΔL,Δa及びΔbを下記の式に当てはめることによって得られる値である。
気相三量化反応時の混合ガス成分として、ホルムアルデヒド、窒素ガスの他に有機化合物成分としてベンゼンを含む3成分系での反応を想定し、予めヘミホルマール溶液中にベンゼンを添加して熱分解を行った場合についても検討した。ベンゼンの添加量は、気相三量化反応時にホルムアルデヒドに対してベンゼンが約15~25重量部となるように調整した。この気相合成では、実施例1~7及び比較例1~6に係る固体リン酸触媒、および固体酸触媒について、トリオキサン収率・選択率への影響、及びトリオキサンの気相合成後の触媒の色相変化(ΔE値)を評価したものである。結果を表7及び表8に示す。なお、ΔE値は、色差計SE-2000(日本電色工業社製)によって測定したΔL,Δa及びΔbを下記の式に当てはめることによって得られる値である。
通常、ベンゼン等の有機化合物存在下では、触媒表面上への炭化物の析出(コーキング)が促進され、触媒自身の著しい活性低下や変色(黒変)が認められがちであるが、実施例に係る固体リン酸触媒を用いると、触媒表面上への著しい炭素質の析出は起こらず、変色による色相変化を示す指標であるΔE値も概ね小さいことが確認された(実施例1~7)。また、ホルムアルデヒドガス/窒素ガス/ベンゼンの三成分系では、ベンゼンによるホルムアルデヒドガス分圧の低下に伴い多少トリオキサン収率が低下するが、選択性については殆ど低下が認められないことが確認された。
一方、80℃,1時間の乾燥だけで調製された固体リン酸触媒を用いた場合、ホルムアルデヒドガス/窒素ガス/ベンゼンの三成分系では、気相三量化反応時に触媒自身がコーキングを起こしやすく、ΔE値も30以上と高く、炭化による黒変が顕著であることが確認された(比較例1~3)。
また、リンがシリコンフォスフェートオキサイドの形態で一部存在したとしても、酸量が5mmol/g以上と多い固体リン酸触媒を用いた場合、ホルムアルデヒドガス/窒素ガス/ベンゼンの三成分系では、気相三量化反応時に触媒自身がコーキングを起こしやすく、炭化による黒変が顕著であることが確認された(比較例4)。
また、SPOを有さないリン酸アルミニウム型の触媒の場合、ホルムアルデヒドガス/窒素ガス/ベンゼンの三成分系において、炭化による黒変は比較的穏やかであるが、トリオキサン収率が極めて低いこと確認された(比較例5)。
また、スルホン酸残基を有するテフロン(登録商標)型骨格の固体酸触媒を用いた場合、酸種はスルホン酸残基に由来する成分であるが、トリオキサン収率は低いばかりか、ホルムアルデヒドガス/窒素ガス/ベンゼンの三成分系においても、気相三量化反応時に触媒自身がコーキングを起こしやすく、炭化による黒変が顕著であることが確認された(比較例6)。

Claims (8)
- シリコンフォスフェートオキサイドを含有し、NH3-TPD測定法によって求められる酸の量が触媒重量1g当たり5mmol以下である固体リン酸触媒。
- BET法による比表面積が20m2/g以下である、請求項1に記載の固体リン酸触媒。
- 担体が多孔質シリカ、アルミニウムハイドロシリケート又は珪藻土類から選択される1以上である、請求項1又は2に記載の固体リン酸触媒。
- 前記シリコンフォスフェートオキサイドは、前記担体と、オルトリン酸、ピロリン酸又はポリリン酸から選択される1以上のリン酸又はこれらのリン酸の前駆体との脱水複合化物である、請求項3に記載の固体リン酸触媒。
- リン酸成分が付加された担体材料を200℃以上で焼成されることによって得られる、請求項1乃至4のいずれかに記載の固体リン酸触媒。
- 請求項1乃至5のいずれかに記載の固体リン酸触媒を反応器に充填し、ホルムアルデヒドガスと前記固体リン酸触媒とを不均一系で接触させることにより、トリオキサンを気相状態のまま連続的に反応器から抜き出す、トリオキサンの製造方法。
- 前記反応器は内径が100mm以下の筒型の固定床反応器であり、該固定床反応器には、平均粒径が10mm以下の前記固体リン酸触媒が充填される、請求項6に記載のトリオキサンの製造方法。
- 前記固体リン酸触媒を充填した前記反応器において、触媒層出口での反応生成ガスの温度を測定する温度測定手段と、
この温度測定手段による測定温度が80℃~120℃の範囲内になるように熱媒の温度及び/又は前記ホルムアルデヒドガスの流量を制御する制御手段とを備える、請求項6又は7に記載のトリオキサンの製造方法。
