Abstract
Description
(1-1)「吸水性樹脂」
本発明において、「吸水性樹脂」とは、水膨潤性水不溶性の高分子ゲル化剤を意味し、以下の物性を有するものをいう。即ち、水膨潤性として、CRC(無加圧下吸水倍率)が5(g/g)以上、及び、水不溶性として、Ext(水可溶分)が50重量%以下である高分子ゲル化剤を意味する。
本発明において、「ポリアクリル酸(塩)」とは、グラフト成分を任意に含んだ、繰り返し単位としてアクリル酸及び/又はその塩(以下、「アクリル酸(塩)」と称する)を主成分とする重合体を意味する。
「EDANA」は、欧州不織布工業会(European Disposables and Nonwovens Associations)の略称であり、「ERT」は、欧州標準(ほぼ世界標準)の吸水性樹脂の測定法(EDANA Recommended Test Methods)の略称である。
「CRC」は、Centrifuge Retention Capacity(遠心分離機保持容量)の略称であり、無加圧下吸水倍率(「吸水倍率」と称することもある)を意味する。
「AAP」は、Absorption Against Pressureの略称であり、加圧下吸水倍率を意味する。
「Ext」は、Extractablesの略称であり、水可溶分を意味する。
「Moisture Content」は、吸水性樹脂の含水率を意味する。
「PSD」とは、Particle Size Distributionの略称であり、篩分級により測定される粒度分布を意味する。なお、重量平均粒子径(D50)及び粒子径分布幅は、欧州特許第0349240号や国際公開第2004/069915号に記載された「(1)Average Particle Diameter and Distribution of Particle Diameter」と同様の方法で測定される。
「pH」(ERT400.2-02):吸水性樹脂のpHを意味する。
本発明において、「粉化率」とは、吸水性樹脂の製造工程や輸送工程で発生する微粉量を評価する指標を意味する。具体的には、ダメージテスト(実施例で規定する「ペイントシェーカー試験」を指す)の前後で増加する150μm未満の粒子(微粉)量の割合である。当該粉化率の値が小さいほど、微粉の発生量が少なく、耐衝撃安定性に優れることを示す。
本発明において、「粉相対湿度」とは、表面架橋後の吸水性樹脂の含水率を制御するための指標として、次式にしたがって算出される値を意味する。
なお、上式中、「雰囲気」とは反応装置内の吸水性樹脂の上部に存在する空間を指す。また、「雰囲気の水蒸気圧」及び「吸水性樹脂の温度(粉温)における飽和水蒸気圧」は、以下のワグナー(Wagner)式から求められる。
ここで、Pc;221200(hPa)(臨界圧)、Tc;647.3(K)(臨界温度)、x;1-(t+273.15)/Tc、A;-7.76451、B;1.45838、C;-2.7758、D;-1.23303である。
本明細書において、範囲を示す「X~Y」は「X以上、Y以下」を意味する。また、特に注釈のない限り、重量の単位である「t(トン)」は「Metric ton(メトリック トン)」を意味し、「ppm」は「重量ppm」又は「質量ppm」を意味する。更に、「重量」と「質量」、「重量部」と「質量部」、「重量%」と「質量%」は同義語として扱う。また、「~酸(塩)」は「~酸及び/又はその塩」、「(メタ)アクリル」は「アクリル及び/又はメタクリル」をそれぞれ意味する。
(2-1)重合工程
本工程は、アクリル酸(塩)系単量体水溶液を重合して含水ゲル状架橋重合体(以下、「含水ゲル」という。)を得る工程である。
本発明の製造方法で得られるポリアクリル酸(塩)系吸水性樹脂は、吸水性能の観点から、アクリル酸の少なくとも一部が中和されたアクリル酸(塩)を主成分とする単量体を、原料として使用することが好ましい。
本発明においては、吸水特性の観点から架橋剤(内部架橋剤)を使用することが好ましい。当該架橋剤(内部架橋剤)としては、特に限定されないが、例えば、アクリル酸との重合性架橋剤、カルボキシル基との反応性架橋剤又はこれらを併せ持った架橋剤を例示することができる。
本発明で使用される重合開始剤としては、重合の形態によって適宜選択される。このような重合開始剤としては、例えば、光分解型重合開始剤、熱分解型重合開始剤、レドックス系重合開始剤等を例示することができる。重合開始剤の使用量は、前記単量体に対して、0.0001~1モル%が好ましく、0.001~0.5モル%がより好ましい。
本発明における重合方法は、性能や重合制御の観点から、噴霧重合、液滴重合、水溶液重合又は逆相懸濁重合、好ましくは水溶液重合、更に好ましくは連続水溶液重合で行われる。水溶液重合や連続水溶液重合によって得られる吸水性樹脂は、その形状が不定形破砕状となり、その後の粉砕工程等で微粉が発生しやすくなるものの、本発明においては、表面架橋工程で水性液を添加することによって、微粉量を減らすことができる。
本工程は、上記重合工程で得られる含水ゲルを、ニーダー、ミートチョッパー又はカッターミル等のゲル粉砕機でゲル粉砕し、粒子状の含水ゲル(以下、「粒子状含水ゲル」という。)を得る工程である。なお、上記重合工程がニーダー重合の場合、重合工程とゲル粉砕工程が同時に実施されている。また、上記含水ゲルを、ゲル粉砕工程を経ずに、そのまま乾燥工程に供給してもよい。更に必要に応じて、ゲル粉砕工程の前後において、含水ゲルの熟成工程(特に加熱や保温による重合等の促進工程)を設置することもできる。
本工程は、上記重合工程及び/又はゲル粉砕工程で得られる、含水ゲル及び/又は粒子状含水ゲルを所望する樹脂固形分まで乾燥させて乾燥重合体を得る工程である。なお、当該樹脂固形分は、乾燥減量(試料1gを180℃で3時間加熱した際の重量変化)から求められる値であり、好ましくは80重量%以上、より好ましくは85~99重量%、更に好ましくは90~98重量%、特に好ましくは92~97重量%である。
本工程は、上記乾燥工程で得られた乾燥重合体を粉砕して、粉砕重合体を得る工程である。なお、重合工程で得られる含水ゲルの形状が粒子状(例えば、重合工程が噴霧重合や液滴重合、逆相懸濁重合等)の場合には、乾燥工程後の粉砕を行わない場合もある。
本工程は、上述の各工程(重合工程、ゲル粉砕工程、乾燥工程、粉砕工程)を経て得られた粉砕重合体を分級して、吸水性樹脂粉末を得る工程である。
本工程は、上述した工程を経て得られる吸水性樹脂粉末の表面層(吸水性樹脂粉末の表面から数10μmの部分)に、架橋密度の高い部分を形成する工程であり、以下の(2-6-1)~(2-6-4)の工程から構成されている。
本混合工程は、上記吸水性樹脂粉末に表面架橋剤(またはその水溶液や分散液)を添加、混合する工程である。なお、上記吸水性樹脂粉末と表面架橋剤との混合物を、便宜上、吸水性樹脂混合物(以下、単に「混合物」)と称する場合もある(実施例も同じ)。
本発明で使用できる表面架橋剤は、特に限定されないが、例えば、米国特許第6228930号、同第6071976号、同第6254990号等に記載されている化合物を挙げることができる。
本発明における表面架橋剤(またはその水溶液や分散液)の添加、混合方法は、特に限定されないが、表面架橋剤及び溶媒としての水または親水性有機溶媒、若しくはこれらの混合物を予め用意した後に、吸水性樹脂粉末に対して、好ましくは噴霧または滴下して混合すればよく、より好ましくは噴霧して混合すればよい。
本反応工程は、上記混合工程で得られた混合物に熱、活性エネルギー線等を加えて、吸水性樹脂と表面架橋剤とを反応させて、反応物(以下、便宜上、「吸水性樹脂粒子」と称する。実施例も同じ)を得る工程(「表面架橋反応工程」と称する場合もある)である。
本工程で用いられる反応装置として、上記混合工程で用いられる混合装置と同じ形態の装置を使用してもよいが、好ましくは別形態の装置が使用される。具体的には、公知の乾燥機または加熱炉に、気体供給機構及び/又は気体排出機構(以下、「気体供給・排出機構」と称する場合がある)を具備した装置を使用することが好ましい。また、当該反応装置は、連続式であっても回分(バッチ)式であってもよいが、生産性の観点から、連続式の反応装置がより好ましい。
本発明において、反応装置内の雰囲気露点及び雰囲気温度を安定的に下記の範囲内とするために、気流を一定方向に制御することが好ましい。なお、「一定方向」とは、あらゆる箇所において同一の方向を意味するものではなく、マクロ的な視点から気流の方向が変動しないことを意味する。例えば、攪拌等による気流の部分的及び/又は一時的な乱流状態や渦流状態は、本発明の気流制御の対象外である。一方、吸気口からの吸気及び排気口からの排気という気流状態が、表面架橋反応の途中で、排気口からの吸気及び吸気口からの排気という気流状態に変化した場合、「一定方向ではない」という。
本発明の効果を達成するため、本発明は、反応工程で用いる反応装置の内壁面温度を100~250℃に、当該反応装置内部の雰囲気露点を60~100℃に、かつ、吸水性樹脂混合物を加熱処理して粉温を90~130℃に、それぞれ制御することを特徴とする。以下、反応工程における操業条件について詳細に述べる。
本冷却工程は、上述した表面架橋反応の停止や次工程への搬送等を目的として、表面架橋反応工程後に実施される任意の工程である。
本添加工程は、吸水性樹脂の物性向上等を目的とする添加剤の添加工程であり、必要に応じて実施される任意の工程である。
本発明において、得られる吸水性樹脂に対して、種々の付加機能を付与させるため、以下の各種添加剤を添加することが好ましく、当該添加剤を溶解又は分散させた水性液状態で添加することがより好ましい。
水性液の添加後に別途、水分調整や粉体流動性の向上のため、部分的に乾燥又は加熱する硬化工程を設けてもよい。該硬化工程は乾燥(含水率の低下)することを必ずしも必要とせず、加熱処理が行われれば良い。その結果、添加した水分が吸水性樹脂内部に浸透して粉体流動性を向上させることができるため、製品充填工程を含むその後の製造工程での取扱い性や貯蔵後の製品安定性の向上効果を得ることができる。
上述した工程以外に、蒸発モノマーのリサイクル工程、造粒工程、微粉リサイクル工程等を、必要に応じて設けることができる。
本発明に係る製造方法で得られるポリアクリル酸(塩)系吸水性樹脂は、衛生用物品、特に紙オムツへの使用を目的とする場合、下記(3-1)~(3-5)の少なくとも1つ、より好ましくは加圧下吸水倍率(AAP)を含めた2つ以上、更に好ましくは3つ以上の物性を所望する範囲に制御することが望ましい。
本発明のポリアクリル酸(塩)系吸水性樹脂の無加圧下吸水倍率(CRC)は、好ましくは10(g/g)以上、より好ましくは20(g/g)以上、更に好ましくは25(g/g)以上、特に好ましくは27(g/g)以上である。なお、無加圧下吸水倍率(CRC)は値が大きいほど好ましく、上限値は特に限定されない。しかしながら、他の物性とのバランスの観点から、好ましくは50(g/g)以下、より好ましくは40(g/g)以下、更に好ましくは38(g/g)以下である。
本発明のポリアクリル酸(塩)系吸水性樹脂の加圧下吸水倍率(AAP)(荷重2.06kPa)は、紙オムツでの漏れ防止の観点から、好ましくは20(g/g)以上、より好ましくは22(g/g)以上、更に好ましくは23(g/g)以上、特に好ましくは25(g/g)以上、最も好ましくは28(g/g)以上である。なお、加圧下吸水倍率(AAP)は値が大きいほど好ましく、上限値は特に限定されない。しかしながら、他の物性とのバランスの観点から、好ましくは40(g/g)以下、より好ましくは35(g/g)以下である。
本発明のポリアクリル酸(塩)系吸水性樹脂の含水率は、好ましくは6~20重量%、より好ましくは6~18重量%、更に好ましくは6~15重量%である。当該含水率を上記範囲とすることで、微粉の発生量が少なく、耐衝撃性に優れた吸水性樹脂を得ることができる。更に、生産性を向上させることもできる。
本発明のポリアクリル酸(塩)系吸水性樹脂の水可溶分(Ext)は、好ましくは35重量%以下、より好ましくは25重量%以下、更に好ましくは15重量%以下、特に好ましくは10重量%以下である。水可溶分(Ext)は、前記の重合条件(架橋剤量等)や乾燥条件(乾燥温度)等で制御することができる。
本発明のポリアクリル酸(塩)系吸水性樹脂の粉化率(Dusting Rate)は、好ましくは0~2.0重量%、より好ましくは0~1.5重量%、更に好ましくは0~1.0重量%である。粉化率が2.0重量%を超える場合、本発明の吸水性樹脂の製造工程や輸送工程において粉塵が発生し、その影響によって作業環境が悪化する虞がある。
本発明のポリアクリル酸(塩)系吸水性樹脂は、特に限定されないが、好ましくは、紙オムツ、生理用ナプキン、失禁パット等の吸収性物品に用いられる吸収体として、使用される。特に、原料由来の臭気や着色等が問題となっていた高濃度紙オムツに使用した場合、更には吸収性物品中の吸収体上層部に使用した場合に優れた性能が発揮される。
(a)含水率
本発明に係る製造方法で得られる吸水性樹脂(中間体である混合物等も含む)の含水率は、ERT430.2-02に従って測定される。なお、本発明では、試料量を1.0g、乾燥温度を180℃にそれぞれ変更した。
本発明に係る製造方法で得られる吸水性樹脂の無加圧下吸水倍率(CRC)は、ERT441.2-02に従って測定される。
本発明に係る製造方法で得られる吸水性樹脂の加圧下吸水倍率(AAP)は、ERT442.2-02に従って測定される。
本発明に係る製造方法で得られる吸水性樹脂の粉化率(Dusting Rate)は、以下のダメージテスト(ペイントシェーカー(PS)試験)により測定される。
[製造例1]
アクリル酸、48.5重量%の水酸化ナトリウム水溶液、イオン交換水、内部架橋剤としてポリエチレングリコールジアクリレート(エチレンオキシド単位数;平均9)及びキレート剤としてエチレンジアミン5酢酸・3ナトリウムを含む単量体水溶液(a)を作成した。当該単量体水溶液(a)は、単量体濃度が43重量%、中和率が75モル%であった。また、上記内部架橋剤及びキレート剤の使用量は、単量体に対して、それぞれ0.02モル%、100ppmであった。
上記製造例1で得られた吸水性樹脂粉末(A)を処理量50(kg/hr)で、高速攪拌型混合機(タービュライザー/ホソカワミクロン(株)製)に連続供給した。その後、予め作成しておいた表面架橋剤溶液(1)を当該混合機中に添加、混合し、湿潤された混合物(1)を得た。なお、当該表面架橋剤溶液(1)は、吸水性樹脂粉末(A)100重量部に対して、エチレングリコールジグリシジルエーテル0.015重量部、プロピレングリコール1.0重量部及びイオン交換水3.0重量部を混合したものを用いた。
上記実施例1において、パドルドライヤー内の雰囲気温度を109℃、雰囲気露点を65℃(相対湿度18%RH)にそれぞれ調整した以外は、実施例1と同様の操作を行って吸水性樹脂(2)を得た。得られた吸水性樹脂(2)の含水率は6.8重量%であった。その他の物性は表1に示した。
上記実施例1において、パドルドライヤー内の雰囲気温度を83℃、雰囲気露点を45℃(相対湿度18%RH)にそれぞれ調整した以外は、実施例1と同様の操作を行って比較吸水性樹脂(1)を得た。得られた比較吸水性樹脂(1)の含水率は4.9重量%であった。その他の物性は表1に示した。
上記実施例1において、熱媒の温度を120℃に調整した以外は、実施例1と同様の操作を行って比較吸水性樹脂(2)を得た。得られた比較吸水性樹脂(2)の含水率は1.2重量%であった。その他の物性は表1に示した。
上記製造例1で得られた吸水性樹脂粉末(A)を処理量100(kg/hr)で、高速攪拌型混合機(タービュライザー/ホソカワミクロン(株)製)に連続供給した。その後、予め作成しておいた表面架橋剤溶液(3)を当該混合機中に添加、混合し、湿潤された混合物(3)を得た。なお、当該表面架橋剤溶液(3)は、吸水性樹脂粉末(A)100重量部に対して、エチレングリコールジグリシジルエーテル0.03重量部、プロピレングリコール1.0重量部及びイオン交換水4.0重量部を混合したものを用いた。
上記実施例3において、パドルドライヤー内の雰囲気温度を80℃、雰囲気露点を55℃(相対湿度33%RH)にそれぞれ調整した以外は、実施例3と同様の操作を行って比較吸水性樹脂(3)を得た。得られた比較吸水性樹脂(3)の含水率は4.7重量%であった。その他の物性は表1に示した。
上記製造例1で得られた吸水性樹脂粉末(A)を処理量40(kg/hr)で、高速攪拌型混合機(タービュライザー/ホソカワミクロン(株)製)に連続供給した。その後、予め作成しておいた表面架橋剤溶液(4)を当該混合機中に添加、混合し、湿潤された混合物(4)を得た。なお、当該表面架橋剤溶液(4)は、吸水性樹脂粉末(A)100重量部に対して、グリセロールポリグリシジルエーテル0.03重量部、プロピレングリコール1.0重量部及びイオン交換水4.0重量部を混合したものを用いた。
上記実施例4において、パドルドライヤー内の雰囲気露点を35℃(相対湿度2%RH)に調整した以外は、実施例4と同様の操作を行って比較吸水性樹脂(4)を得た。得られた比較吸水性樹脂(4)の含水率は2.8重量%であった。その他の物性は表1に示した。
上記実施例1で得られた吸水性樹脂(1)に対して、更にアエロジル200(日本アエロジル(株)製)を添加、混合することで、吸水性樹脂(5)を得た。得られた吸水性樹脂(5)の含水率は7.9重量%であった。その他の物性は表1に示した。
上記比較例1で得られた比較吸水性樹脂(1)に対して、更にアエロジル200(日本アエロジル(株)製)を添加、混合することで、比較吸水性樹脂(5)を得た。得られた比較吸水性樹脂(5)の含水率は4.9重量%であった。その他の物性は表1に示した。
上記実施例1で得られた吸水性樹脂(1)に対して、更に硫酸アルミニウム水溶液を添加、混合し、その後、乾燥、整粒することで、吸水性樹脂(6)を得た。得られた吸水性樹脂(6)の含水率は8.0重量%であった。その他の物性は表1に示した。
上記比較例1で得られた比較吸水性樹脂(1)に対して、更に硫酸アルミニウム水溶液を添加、混合し、その後、乾燥、整粒することで、比較吸水性樹脂(6)を得た。得られた比較吸水性樹脂(6)の含水率は5.1重量%であった。その他の物性は表1に示した。
アクリル酸ナトリウム水溶液、アクリル酸、イオン交換水及び内部架橋剤としてポリエチレングリコールジアクリレート(エチレンオキシド単位数;平均9)を、シグマ型ブレードを2本有するニーダー型反応機に投入し、単量体水溶液(b)を作成した。当該単量体水溶液(b)は、単量体濃度が38重量%、中和率が75モル%であった。また、上記内部架橋剤の使用量は、単量体に対して、0.05モル%であった。
上記実施例1で使用した吸水性樹脂粉末(A)を、製造例2で得られた吸水性樹脂粉末(B)に変更した以外は、実施例1と同じ操作を行って吸水性樹脂(7)を得た。得られた吸水性樹脂(7)の含水率は7.5重量%であった。その他の物性は表1に示した。
上記実施例2で使用した吸水性樹脂粉末(A)を、製造例2で得られた吸水性樹脂粉末(B)に変更した以外は、実施例2と同じ操作を行って吸水性樹脂(8)を得た。得られた吸水性樹脂(8)の含水率は6.3重量%であった。その他の物性は表1に示した。
上記比較例1で使用した吸水性樹脂粉末(A)を、製造例2で得られた吸水性樹脂粉末(B)に変更した以外は、比較例1と同じ操作を行って比較吸水性樹脂(7)を得た。得られた比較吸水性樹脂(7)の含水率は4.3重量%であった。その他の物性は表1に示した。
上記製造例2で得られた吸水性樹脂粉末(B)を処理量70(kg/hr)で、高速攪拌型混合機(タービュライザー/ホソカワミクロン(株)製)に連続供給した。その後、予め作成しておいた表面架橋剤溶液(9)を当該混合機中に添加、混合し、湿潤された混合物(9)を得た。なお、当該表面架橋剤溶液(9)は、吸水性樹脂粉末(B)100重量部に対して、エチレングリコールジグリシジルエーテル0.02重量部、イソプロピルアルコール2.0重量部及びイオン交換水4.0重量部を混合したものを用いた。
上記実施例9において、パドルドライヤー内の雰囲気温度を105℃、雰囲気露点を75℃(相対湿度32%RH)にそれぞれ調整し、更に熱媒温度を110℃に調整した以外は、実施例9と同様の操作を行って吸水性樹脂(10)を得た。得られた吸水性樹脂(10)の含水率は7.9重量%であった。その他の物性は表1に示した。
上記実施例9において、パドルドライヤー内の雰囲気温度を70℃、雰囲気露点を45℃(相対湿度31%RH)にそれぞれ調整した以外は、実施例9と同様の操作を行って比較吸水性樹脂(8)を得た。得られた比較吸水性樹脂(8)の含水率は5.0重量%であった。その他の物性は表1に示した。
特公平6-55838号公報(以下、「公報イ」と称する)の実施例1を準拠して実験を行った。なお、公報イの実施例1で使用されている粉体Dに代えて、本願製造例2で得られた吸水性樹脂粉末(B)を使用した。
実施例1,2と比較例1、実施例3と比較例3、実施例4と比較例4、実施例7,8と比較例7、及び実施例9,10と比較例8の対比から、反応装置内の雰囲気露点が60℃以上で加熱処理することによって、得られる吸水性樹脂の加圧下吸水倍率(AAP)が向上することが分かる。なお、この傾向は添加剤の添加後も同じである(実施例5,6と比較例5,6との対比)。
Claims (7)
- 表面架橋工程を含む、ポリアクリル酸(塩)系吸水性樹脂の製造方法であって、
上記表面架橋工程の反応工程において、用いられる反応装置の内壁面温度が100~250℃であり、当該反応装置内部の雰囲気露点が60~100℃であり、かつ、吸水性樹脂混合物を加熱処理して粉温を90~130℃とすることを特徴とする、ポリアクリル酸(塩)系吸水性樹脂の製造方法。 - 上記反応装置内部の雰囲気温度が100~150℃である、請求項1に記載の製造方法。
- 上記表面架橋工程の反応工程において、粉相対湿度が15~100%である、請求項1又は2に記載の製造方法。
- 上記表面架橋工程の反応工程において、加熱処理時間が5~60分間である、請求項1~3の何れか1項に記載の製造方法。
- 上記表面架橋工程において、エポキシ化合物、ハロエポキシ化合物、オキセタン化合物から選ばれる少なくとも1種を表面架橋剤として用いる、請求項1~4の何れか1項に記載の製造方法。
- 上記表面架橋剤が水溶液状態で吸水性樹脂粉末に添加され、当該水溶液の水含有量が吸水性樹脂粉末100重量部に対して1~15重量部である、請求項5に記載の製造方法。
- 上記表面架橋工程後に得られる吸水性樹脂の含水率が6~15重量%である、請求項1~6の何れか1項に記載の製造方法。
