1.電子制御装置においては、端子が接続されている基板と、この基板が収容・固定されるケースとの熱膨張係数が異なるため、電子制御機器に熱が負荷されると、端子と基板の半田接合部に変位が生じる。また、基板上に実装されているコネクタやこのコネクタに嵌合するワイヤハーネスに外力が加わると、コネクタに設けられた端子を介してこの端子と基板の半田接合部に変位が生じる。そして、端子と基板の半田接合部に変位が生じると、その半田接合部にクラックが生じて短絡や断線が発生するという課題がある。
ここで、先に述べた図11に示す従来の電動パワーステアリング装置における電子制御機器200にあっては、ケース210内に制御基板240を収容する前に、予め電源及び信号用コネクタ241が制御基板240上に実装されている。このため、制御基板240をケース210内に収容する際に電源及び信号用コネクタ241に外力が作用し、電源及び信号用コネクタ241に設けられた電源用端子及び信号用端子を介してこれら端子と制御基板240の半田接合部に変位が生じるおそれがある。そして、電源用端子及び信号用端子と制御基板240の半田接合部に変位が生じると、その半田接合部にクラックが生じて短絡や断線が発生するという課題がある。
従って、本発明はこれら従来の問題点に鑑みてなされたものであり、その目的は、コネクタに熱負荷が加わったり外力が加わった場合でも端子と基板の接合部にかかる応力を極力小さくすることができると共に、電動モータに近接して配置された際に充分な結合強度を得ることができるモータ制御装置及びその製造方法を提供することにある。
このモータ制御装置によれば、ケースにパワーモジュール基板及び制御基板を取り付けておいてから、そのケースに形成されたコネクタ受容凹部にコネクタを挿入するようにしている。このため、コネクタを挿入する際にはコネクタに設けられた端子と制御基板とは接続しておらず、コネクタに外力が作用しても接続予定部には応力が作用しない。
また、コネクタハウジングは、コネクタをコネクタ受容凹部に挿入する際にコネクタをケースに対して位置決めするための位置決め部を備えるので、コネクタをケースに対して位置決めすることができる。
また、このモータ制御装置において、前記第1固定部及び第2固定部は、それぞれリブによって補強されて前記コネクタハウジングの外周に設けられ、前記第1固定部を補強するリブは、前記第2固定部を補強するリブよりも小さいことが好ましい。
このモータ制御装置によれば、第1固定部及び第2固定部を、それぞれリブによって補強できると共に、小電流が流れる信号コネクタ用受容凹部側の第1固定部のリブを小さくし、コネクタハウジングの信号コネクタ用受容凹部側の変形が容易になされる。
このモータ制御装置によれば、ケースのコネクタ受容凹部にコネクタを挿入固定した際にフランジが平面部に着座する。このため、ケースのコネクタ受容凹部の周縁とコネクタのフランジとの間の防塵性能を向上させることができる。
また、このモータ制御装置において、前記ケースは略直方体形状に形成されてその一面に前記電動モータを配置する電動モータ配置スペースを備えていることが好ましい。
また、このモータ制御装置において、前記コネクタ受容凹部は、前記ケースの一面における前記電動モータ配置スペースの近傍の前記ケースの長手方向一端部に前記一面側が開口するように形成されているとよい。
更に、このモータ制御装置において、前記ケースの一面であって前記電動モータ配置スペースの両側に、前記電動モータ配置スペースに配置される電動モータに前記ケースを固定するための一対のモータ固定部を設けることが好ましい。
また、このモータ制御装置において、前記一対のモータ固定部は、前記ケースの一面から延びる補強リブによって連結されていることが好ましい。
また、このモータ制御装置において、前記ケースの一面に、放熱フィンを設けることが好ましい。
トルクセンサ7で検出された操舵トルクTs及び車速センサ9で検出された車速Vは制御演算部としての制御演算装置11に入力され、制御演算装置11で演算された電流指令値をゲート駆動回路12に入力する。ゲート駆動回路12で、電流指令値等に基づいて形成されたゲート駆動信号はFETのブリッジ構成で成るモータ駆動部13に入力され、モータ駆動部13は非常停止用の遮断装置14を経て3相ブラシレスモータで構成される電動モータ8を駆動する。3相ブラシレスモータの各相電流は電流検出回路15で検出され、検出された3相のモータ電流ia~icは制御演算装置11にフィードバック電流として入力される。また、3相ブラシレスモータには、ホールセンサ等の回転センサ16が取り付けられており、回転センサ16からの回転信号RTがロータ位置検出回路17に入力され、検出された回転位置θが制御演算装置11に入力される。
また、モータ駆動部13の回路構成について説明すると、電源ライン81に対し、直列に接続されたFETTr1及びTr2、FETTr3及びTr4、及びFETTr5及びTr6が並列に接続されている。そして、電源ライン81に対して、並列に接続されたFETTr1及びTr2、FETTr3及びTr4、及びFETTr5及びTr6が接地ライン82に接続されている。これにより、インバータを構成する。ここで、FETTr1及びTr2は、FETTr1のソース電極SとFETTr2のドレイン電極Dとが直列に接続され、3相モータのc相アームを構成し、c相出力ライン91cにて電流が出力される。また、FETTr3及びTr4は、FETTr3のソース電極SとFETTr4のドレイン電極Dとが直列に接続され、3相モータのa相アームを構成し、a相出力ライン91aにて電流が出力される。更に、FETTr5及びTr6は、FETTr5のソース電極SとFETTr6のドレイン電極Dとが直列に接続され、3相モータのb相アームを構成し、b相出力ライン91bにて電流が出力される。
ここで、ケース20は、略直方体形状に形成され、その表面側に、パワーモジュール基板30を載置するための平板状のパワーモジュール基板載置部21を備えている。また、ケース20は、パワーモジュール基板載置部21の長手方向後端に設けられた、電源及び信号用コネクタ50を実装するための電源及び信号用コネクタ実装部22と、パワーモジュール基板載置部21の幅方向左端部に設けられた、3相出力用コネクタ60を実装するための3相出力用コネクタ実装部23とを備えている。
また、コネクタ受容凹部22aを形成する前端壁22bの上端には、図5に示すように、電源及び信号用コネクタ50をコネクタ受容凹部22aに挿入する際に、後述する電源及び信号用コネクタ50の位置決め部58に嵌合する位置決め凸部26aが設けられている。この位置決め凸部26aは、前端壁22bの幅方向右端寄りの第2固定部27b近傍に設けられ、位置決め部58に嵌合し易いように長方形型の突起で形成される。
また、ケース20は、放熱性を確保すると共に、複雑形状でも成形が良好にできるように、アルミダイキャスト製である。そして、ケース20の裏面であってコネクタ受容凹部22a及び電動モータ配置スペース28aを除くおおよその部分には、図5に示すように、放熱フィン29が設けられている。ケース20のパワーモジュール基板載置部21上に載置されたパワーモジュール基板30からの発熱がケース20を伝導し、放熱フィン29を介して放熱される。放熱フィン29を設けることによって放熱面積が増大する。
この電源及び信号用コネクタ50の構成の詳細について、図5乃至図9を参照して説明する。図6は、図5に示す電源及び信号用コネクタを示し、(A)は背面斜め上方側から見た斜視図、(B)は背面斜め下方側から見た斜視図である。図7は、図5に示す電源及び信号用コネクタを示し、(A)は平面図、(B)は正面図である。図8は、図5に示す電源及び信号用コネクタを示し、(A)は左側面図、(B)は右側面図である。図9は、図5に示す電源及び信号用コネクタを示し、(A)は底面図、(B)は背面図である。
この電源及び信号用コネクタ50は、ケース20に形成されたコネクタ受容凹部22aにケース20の裏面側から挿入されるものであり、コネクタハウジング53と、コネクタハウジング53に固定された複数の端子55a~55dとを備えている。
なお、第1固定部56aを補強するリブ56a2は、第2固定部56bを補強するリブ56b2よりも小さい。
次に、コネクタハウジング53に固定された複数の端子55a~55dは、電源コネクタ用受容凹部54aに固定された複数の電源用端子55a、車両通信信号コネクタ用受容凹部54bに固定された複数の車両通信信号用端子55b、トルク信号コネクタ用受容凹部54cに固定された複数のトルク信号用端子55c、及びレゾルバ信号コネクタ用受容凹部54dに固定された複数のレゾルバ信号用端子55dからなる。
そして、3相出力用コネクタ60は、a相出力端子92a、b相出力端子92b、及びc相出力端子92cからの電流を出力するために用いられる。3相出用コネクタ60は、パワーモジュール基板載置部21の幅方向左端部に設けられた3相出力用コネクタ実装部23に複数の取付けねじ61により取り付けられる。3相出力コネクタ60には、取付けねじ61が挿通する複数の貫通孔60aが形成されている。
更に、カバー70は、パワーモジュール基板30、制御基板40、電源及び信号用コネクタ50、及び3相出力用コネクタ60が取り付けられたケース20に対し、制御基板40の上方から当該制御基板40を覆うように取り付けられる。
先ず、パワーモジュール基板30をケース20のパワーモジュール基板載置部21上に取り付ける。この際に、放熱用シート39をパワーモジュール基板載置部21上に取付け、その放熱用シート39の上からパワーモジュール基板30を取り付ける。パワーモジュール基板30の取付けに際し、取付けねじ38をパワーモジュール基板30の貫通孔31aを挿通させてパワーモジュール基板載置部21に形成されたねじ孔21aにねじこむ。これにより、パワーモジュール基板30はケース20のパワーモジュール基板載置部21上に取り付けられる。放熱用シート39により、パワーモジュール基板30で発生した熱が放熱用シート39を介してケース20に放熱される。
次いで、制御基板40の第1スルーホール42aに挿入されている電源及び信号用コネクタ50の電源用端子55aを第1スルーホール42aに半田接続し、以下同様に、第2スルーホール42bに挿入されている車両通信信号用端子55bを第2スルーホール42bに半田接続し、第3スルーホール42cに挿入されているトルク信号用端子55cを第3スルーホール42cに半田接続し、第4スルーホール42dに挿入されているレゾルバ信号用端子55dを第4スルーホール42dに半田接続する。
最後に、カバー70を、パワーモジュール基板30、制御基板40、電源及び信号用コネクタ50、及び3相出力用コネクタ60が取り付けられたケース20に対し、制御基板40の上方から当該制御基板40を覆うように取り付ける。これにより、電子制御装置10は完成する。
このように、本実施形態に係る電子制御装置10によれば、ケース20にパワーモジュール基板30及び制御基板40を取り付けておいてから、そのケース20に形成されたコネクタ受容凹部22aに電源及び信号用コネクタ50を挿入するようにしている。このため、電源及び信号用コネクタ50をコネクタ受容凹部22aに挿入する際には電源及び信号用コネクタ50に設けられた端子55a~55dと制御基板40とは接続しておらず、電源及び信号用コネクタ50に外力が作用しても接続予定部には応力が作用しない。
また、電源及び信号用コネクタ50に、電源及び信号用コネクタ50をコネクタ受容凹部22aに挿入する際に電源及び信号用コネクタ50をケース20に対して位置決めするための位置決め部58を設けたので、電源及び信号用コネクタ50をケースに対して位置決めすることができる。
また、コネクタハウジング53に設けられた第1固定部56a及び第2固定部56bは、それぞれリブ56a2,56b2によって補強されているので、その強度を充分なものとすることができる。また、第1固定部56aを補強するリブ56a2は、第2固定部56bを補強するリブ56b2よりも小さいので、小電流が流れる信号コネクタ用受容凹部54b~54d側の変形が容易になされる。
例えば、電源及び信号用コネクタ50のコネクタハウジング53は、車両通信信号コネクタ用受容凹部54b、トルク信号コネクタ用受容凹部54c、及びレゾルバ信号コネクタ用受容凹部54dを備えているが、少なくとも一つの信号コネクタ用受容凹部を備えていればよい。この場合、第1固定部56aは、電源コネクタ受容凹部54aから離れた少なくとも一つの信号コネクタ用受容凹部の近傍に設ける。
また、ケース20に、信号用コネクタ50および3相出力用コネクタ60を先に固定してもよい。
また、本実施形態にあってはモータ制御装置として電動パワーステアリング装置における電子制御装置を例に説明したが、他のモータを制御する装置に適用することができる。

Claims (10)
- 電動モータへ駆動電流を通電するためのパワー素子を搭載したパワーモジュール基板及び前記電動モータの駆動を制御するための電子部品が実装された制御基板が取り付けられたケースと、該ケースに形成されたコネクタ受容凹部に挿入されるコネクタとを備えたモータ制御装置であって、
前記コネクタが、前記コネクタ受容凹部に挿入され、電源コネクタ用受容凹部及び少なくとも一つの信号コネクタ用受容凹部を有するコネクタハウジングと、該コネクタハウジングに固定され、前記制御基板に半田接続される複数の端子とを備え、
前記コネクタハウジングの外周に、前記コネクタを前記ケースにねじ固定するための第1固定部及び第2固定部と、前記コネクタを前記コネクタ受容凹部に挿入する際に前記コネクタを前記ケースに対して位置決めするための位置決め部とを設け、
前記第1固定部を、前記コネクタハウジングの外周であって前記少なくとも一つの信号コネクタ用受容凹部の近傍に設け、前記第2固定部及び前記位置決め部を、前記コネクタハウジングの外周であって前記電源コネクタ用受容凹部の近傍に設けたことを特徴とするモータ制御装置。 - 前記第1固定部及び第2固定部は、それぞれリブによって補強されて前記コネクタハウジングの外周に設けられ、前記第1固定部を補強するリブは、前記第2固定部を補強するリブよりも小さいことを特徴とする請求項1記載のモータ制御装置。
- 前記コネクタハウジングの外周には、前記ケースのコネクタ受容凹部を形成する周囲壁に設けた平面部に着座するフランジが形成されていることを特徴とする請求項1又は2記載のモータ制御装置。
- 前記ケースは略直方体形状に形成されてその一面に前記電動モータを配置する電動モータ配置スペースを備えていることを特徴とする請求項1乃至3のうちいずれか一項に記載のモータ制御装置。
- 前記コネクタ受容凹部は、前記ケースの一面における前記電動モータ配置スペースの近傍の前記ケースの長手方向一端部に前記一面側が開口するように形成されていることを特徴とする請求項4記載のモータ制御装置。
- 前記コネクタハウジングは略直方体形状に形成され、前記コネクタ受容凹部は、略直方体形状に形成されると共に、前記コネクタが挿入固定されたときに前記コネクタの長手方向が前記電動モータ配置スペースに配置される電動モータのモータ軸と平行になるように配置されていることを特徴とする請求項5記載のモータ制御装置。
- 前記ケースの一面であって前記電動モータ配置スペースの両側に、前記電動モータ配置スペースに配置される電動モータに前記ケースを固定するための一対のモータ固定部を設けたことを特徴とする請求項4乃至6のうちいずれか一項に記載のモータ制御装置。
- 前記一対のモータ固定部は、前記ケースの一面から延びる補強リブによって連結されていることを特徴とする請求項7記載のモータ制御装置。
- 前記ケースの一面に、放熱フィンを設けたことを特徴とする請求項1乃至8のうちいずれか一項に記載のモータ制御装置。
- 請求項1乃至9のいずれか一項に記載のモータ制御装置を製造する方法であって、
前記パワーモジュール基板及び前記制御基板を予め前記ケースに取り付ける工程と、
前記ケースに形成されたコネクタ受容凹部に前記コネクタを挿入する工程であって、前記コネクタを前記コネクタ受容凹部に挿入する際に前記コネクタに設けられた前記位置決め部を前記ケースに対して位置決めしつつ前記コネクタ受容凹部に前記コネクタを挿入する工程と、
前記コネクタを前記第1固定部及び前記第2固定部を介して前記ケースにねじ固定する工程と、
前記コネクタに設けられた複数の端子のそれぞれを前記制御基板に接続する工程とを含むことを特徴とするモータ制御装置の製造方法。
