プラスチックレンズは、従来のガラスレンズと比較して、軽量、かつ加工性に優れ、さらに、比較的衝撃に対しても優れた強度を発揮するという長所を有する。一方硬度が低いことに起因してガラスレンズよりも耐摩擦性および耐候性に劣るという短所を有する。
そのため、特に、プラスチックレンズをメガネレンズに適用する際には、プラスチックレンズ(レンズ基材)上にハードコート層と呼ばれる硬化膜を形成することが一般に行われている。
特に、ミラーコート層を形成する方法では、ミラーコート層を、透明な誘電体で構成される多層膜とすることにより、反射率や透過率を波長毎に調整することが容易となるため、ファッション性に優れた多彩な反射色のサングラスレンズを提供することが可能となる(例えば、特許文献1参照。)。
このように、装用者の視界を妨げることなく、かつ、所定の角度から見たときにプラスチックレンズに形成されたパターニング形状を視認することができる技術については確立していないのが実情である。
本発明の光学部材は、レンズ基材と、

「厚さ」とは、対象物を断面視で見たときの、メガネレンズの光軸方向と平行な方向の長さを意味する。
図1は、本発明の光学部材をメガネレンズに適用した第1実施形態を示す図((a)平面図、(b)図1(a)中に示すA-A線における部分断面図)である。なお、以下では、図1(b)中の上側をメガネレンズの物体側とし、下側をメガネレンズの眼球側とする。また、図1中では、説明の便宜上、メガネレンズを構成する部材の大きさおよび厚さ等を誇張して模式的に図示しており、各部材の大きさおよび厚さ等は実際とは大きく異なる。
レンズ基材2は、プラスチックで構成され、メガネレンズ1の基材となるものである。
なお、このレンズ基材2は、通常、平面視で、真円状をなしており、その上面が湾曲凸面で構成され、下面が湾曲凹面で構成されており、これら上面および下面により光が透過する透過面を構成し、ヒト(メガネ装用者)は、下面側から上面側に位置する対象物を視認する。なお、レンズ基材2は真円状でなくてもよい。
パターニング層3の屈折率は、レンズ基材2の屈折率と0.02以上異なるように設定されている。
また、パターニング層3は、透明性を有するもの(透明材料層)であるのが好ましい。これにより、メガネを装用した際に、メガネ装用者の視界を邪魔するのをより的確に防止することができる。
拡散透過率(Td)とは、入射光(=透過光+反射光+吸収光)に対する拡散透過光(物体表面や内部で拡散を生じて透過する光)の比率のことを言い、この値が小さいほど優れた透明性を有していると言うことができ、比較的容易に透明性の程度を規定することができる。
なお、パターニング層3は着色されていない、すなわち、染色剤等を含まないことが好ましい。これにより、メガネレンズ1を直視した際にパターニング層3がより視認されにくくなるので、メガネ装用者の視界を一層邪魔しにくいメガネレンズ1を提供できる。レンズ基材2またはハードコート層4が着色されている場合や、後述する着色層5が形成されている場合には、着色されている層または基材の色に対してパターニング層3が視認されにくい色に着色されていてもよい。
さらに、パターニング層3の屈折率(Ne)は1.2以上、2.8以下であるのが好ましい。これにより、パターニング層3の屈折率を、レンズ基材2の屈折率と0.02以上異なるものに容易に設定することができるようになる。
粒状体を構成する金属酸化物材料としては、例えば、SiO2、中空SiO2、TiO2、ZrO2、Al2O3、CeO2およびSnO2等が挙げられる。
なお、パターニング層3は、屈折率がレンズ基材2の屈折率と0.02以上異なれば良いが、0.1以上異なるのが好ましく、0.2以上、1.3以下異なるのがより好ましい。これにより、屈折率差に起因する緩衝縞がより生じやすくなるので、メガネレンズ1を斜視した際に、パターニング層3の形状をより明瞭に視認することができるようになる。
また、パターニング層3は、ハードコート層4によって覆われた構成をなしているため、ハードコート層4は、レンズ基材2ばかりでなくパターニング層3を保護する保護層(防護層)として機能する。そのため、メガネレンズ1の使用の過程でパターニング層3が損傷するのが的確に防止または抑制される。その結果、第3者がこのメガネレンズ1を斜視した際に、視認されるパターニング形状(本実施形態では、「ABC」の文字。)が長期に亘って維持されることとなる。さらに、パターニング層3の強度は問われないことから、パターニング層3に用いる構成材料の選択の幅が広がる。
ハードコート層4は、通常、有機ケイ素化合物(シランカップリング剤)と金属酸化物とを含有する組成物(ハードコート材料)を用いて形成される。
有機ケイ素化合物としては、特に限定されないが、例えば、一般式(1):(R1)nSi(X1)4-n(一般式(1)中、R1は重合可能な官能基を有する炭素数が2以上の有機基、X1は加水分解基を表わし、nは1または2の整数を表す。)で表わされるものが用いられる。これにより、有機ケイ素化合物同士が官能基R1を介して架橋(連結)するので、ハードコート層4は、優れた耐摩擦性および耐候性を発揮できる。
また、ハードコート層4に含まれる金属酸化物としては、特に限定されないが、例えば、Al、Ti、Sb、Zr、Si、Ce、Fe、In、Sn等の酸化物が挙げられ、かかる酸化物のうちの1種または2種以上を組み合わせて用いることができる。これらの中でも、特に、TiO2、ZrO2、CeO2、ZnO2、SnO2およびITO(インジウム-スズ複合酸化物)であるのが好ましい。これらの金属酸化物がハードコート層4に含まれる構成とすることにより、ハードコート層4の屈折率を比較的高く設定することができるようになるため、高屈折率のレンズ基材2を用いた際にも、干渉縞の発生が抑制されたメガネレンズを実現することが可能となる。
また、ハードコート層4の平均厚さは、特に限定されないが、好ましくは1000~4000nm、より好ましくは2000~3000nmに設定される。これにより、ハードコート層4は、優れた強度を有するものとなる。
反射防止層としては、例えば、SiO2、SiO、ZrO2、TiO2、TiO、Ti2O3、Ti2O5、Al2O3、TaO2、Ta2O5、NbO、Nb2O3、NbO2、Nb2O5、CeO2、MgO、Y2O3、SnO2、MgF2、WO3のような無機物で構成されるものが挙げられる。
反射防止層の平均厚さは、特に限定されないが、50~150nmであるのが好ましく、70~120nmであるのがより好ましい。
さらに、反射防止層上には図示しない撥水性の防汚層を形成してもよい。
フッ素を含有する有機ケイ素化合物としては、一般式(2):R2SiX1 3(一般式(2)中、R2はフッ素を含有する炭素数が1以上の有機基、X1は、加水分解基を表わす。)で表わされるものが挙げられる。
防汚層の平均厚さは、特に限定されないが、0.001~0.5μmであるのが好ましく、0.001~0.03μmであるのがより好ましい。
[A]まず、レンズ基材2を用意し、このレンズ基材2の一部を覆うように、パターニング層3を形成する(パターニング層形成工程)。
このパターニング層3の形成は、例えば、前述した粒状体とバインダーとを分散媒に分散させたパターニング層形成材料を調製し、その後、このパターニング層形成材料をレンズ基材2の上面に、形成すべきパターニング層3の形状に対応して選択的に塗布(供給)した後、乾燥することにより行うことができる。
さらに、パターニング層形成材料を上述したような粒状体とバインダーとを含有するものとすると、このパターニング層形成材料を、光硬化性を有する材料とするのには困難を伴う。そのため、パターニング層3を、フォトリソグラフィー法を用いて形成するのは現実的ではない。したがって、この点からも、これらの方法がパターニング層3を形成するための方法として好ましく用いられる。
I:インクジェット法
インクジェット法では、パターニング層形成材料(以下、「インク」と言う。)を、液滴噴射ヘッドのノズルから液滴をレンズ基材2の上面に噴射することにより行われる。これにより、形成すべきパターニング層3の形状にインクが描出される。そして、必要に応じて加熱処理等の後処理を施すことにより、レンズ基材2の上面にパターニング層3を形成することができる。
また、インクの1滴の量(平均)も、特に限定されないが、通常、0.1~40pL(ピコリットル)程度であるのが好ましく、1~30pL程度であるのがより好ましい。液滴の1滴の量(平均)をかかる範囲とすることにより、より精密な形状のパターニング層3を形成することができる。
ナノインプリント法では、パターニング層3の形状に対応してパターニングされた型にインクを付着させた状態で、レンズ基材2の上面にこの型を接触させることにより行われる。これにより、型に付着しているインクがパターニング層3の上面の形状に転写される。そして、必要に応じて加熱処理等の後処理を施すことにより、レンズ基材2の上面にパターニング層3を形成することができる。
インクの粘度(常温)は、特に限定されないが、通常、0.1~100cps程度であるのが好ましく、0.3~10cps程度であるのがより好ましい。インクの粘度をかかる範囲とすることにより、ヘッドからレンズ基材2の上面へのインクの転写をより安定的に行うことができる。
ナノインク法では、走査トンネル顕微鏡(STM)や原子間力顕微鏡(AFM)のような走査プローブ顕微鏡(SPM)に備えられるプローブ(探り針)をペン先として用いることにより行われる。そして、このプローブをレンズ基材2に当接した状態で、インクをプローブに伝わせつつ、レンズ基材2の上面内を移動させる。これにより、インクがパターニング層3の形状に描出される。そして、必要に応じて加熱処理等の後処理を施すことにより、レンズ基材2の上面にパターニング層3を形成することができる。
インクの粘度(常温)は、特に限定されないが、通常、0.1~100cps程度であるのが好ましく、0.3~10cps程度であるのがより好ましい。インクの粘度をかかる範囲とすることにより、プローブからレンズ基材2の上面へのインクの移動をより安定的に行うことができる。
このハードコート層4の形成は、例えば、一般式(1):(R1)nSi(X1)4-n(一般式(1)中、R1は重合可能な官能基を有する炭素数が2以上の有機基、X1は、加水分解基を表わし、nは1または2の整数を表す。)で表わされる有機ケイ素化合物を溶媒に溶解させたハードコート層形成材料(ゾル)を用いて、例えば、次のようにして行うことができる。
(R2)nSi(X1)4-n・・・(1A)
(一般式(1A)中、R2はアミノ基を有する1価の炭素数2以上の炭化水素基、X1は加水分解基を表わし、nは1または2の整数を表す。)
なお、前記一般式(1A)において、nは1または2の整数を示し、R2が複数ある場合(n=2)には複数のR2は互いに同一でも異なっていてもよく、複数のX1は互いに同一でも異なっていてもよい。
(R3)nSi(X1)4-n・・・(1B)
(一般式(1B)中、R3はイソシアネート基を有する1価の炭素数2以上の炭化水素基、X1は加水分解基を表わし、nは1または2の整数を表す。)
また、一般式(1B)において、nは1または2の整数を示し、R3が複数ある場合(n=2)には複数のR3はたがいに同一でも異なっていてもよく、複数のX1は互いに同一でも異なっていてもよい。
一般式(1B)で表わされる化合物の具体例としては、γ-イソシアナトプロピルトリメトキシシラン、γ-イソシアナトプロピルジメトキシメチルシラン、γ-イソシアナトプロピルトリエトキシシラン、γ-イソシアナトプロピルジエトキシメチルシラン等のイソシアネート系シランカップリング剤が挙げられる。
(R4)nSi(X1)4-n・・・(1C)
(一般式(1C)中、R4はエポキシ基を有する1価の炭素数2以上の炭化水素基、X1は加水分解基を表わし、nは1または2の整数を表す。)
なお、前記一般式(1C)において、nは1または2の整数を示し、R4が複数ある場合(n=2)には複数のR4は互いに同一でも異なっていてもよく、複数のX1は互いに同一でも異なっていてもよい。
硬化触媒としては、例えば、塩酸、硫酸、硝酸等の無機酸、シュウ酸、酢酸、トリフルオロ酢酸、メタンスルホン酸、トリフルオロメタンスルホン酸、乳酸等の有機酸が挙げられる。
さらに、ハードコート層形成材料の加熱は、第1の加熱温度で加熱した後、第2の加熱温度で加熱するのが好ましい。
第1の加熱温度による加熱時間は、1~10分程度に設定され、より好ましくは5~10分程度に設定される。
また、第2の加熱温度は、好ましくは110~130℃程度に設定され、より好ましくは120±5℃程度に設定される。
さらに、加熱する際の雰囲気は、特に限定されないが、酸素含有雰囲気下または窒素ガスのような不活性ガス雰囲気下とされる。
上記のような条件で加熱することにより、加水分解・重縮合反応をより適切に進行させることができるため、優れた膜強度を有するハードコート層4を形成することができる。
以上のようにして、メガネレンズ1が製造される。
次に、本発明の光学部材をメガネレンズに適用した第2実施形態について説明する。
図2は、本発明の光学部材をメガネレンズに適用した第2実施形態を示す部分断面図である。
以下、第2実施形態のメガネレンズ1について、前記第1実施形態のメガネレンズ1との相違点を中心に説明し、同様の事項については、その説明を省略する。
すなわち、第2実施形態のメガネレンズ1において、パターニング層3は、平面視において、第1の領域に形成された第1の層31と、第2の領域に形成された第2の層32と、第3の領域に形成された第3の層33と、第4の領域に形成された第4の層34とを有し、さらに、図2に示すように、第1~第4の層31~34の厚さが互いに異なっている。
すなわち、視認されるパターニング層3において主に視認される色を、各層31~34毎に異ならせることができる。これにより、メガネレンズ1の意匠性をさらに向上させることができる。
また、このような第2実施形態のメガネレンズ1においても、前記第1実施形態と同様の効果が得られる。
また、本実施形態では、各領域1~4に形成された各層31~34は、それぞれの間にハードコート層4が介在し、互いに独立して(単独に)形成されている場合について例示したが、かかる場合に限定されず、各層31~34同士の間にハードコート層4が介在することなく、互いに接触して各層31~34が形成されていてもよい。
次に、本発明の光学部材をメガネレンズに適用した第3実施形態について説明する。
図3は、本発明の光学部材をメガネレンズに適用した第3実施形態を示す部分断面図である。
以下、第3実施形態のメガネレンズ1について、前記第1実施形態のメガネレンズ1との相違点を中心に説明し、同様の事項については、その説明を省略する。
すなわち、第3実施形態のメガネレンズ1において、パターニング層3は、平面視において、第1の領域に形成された第1の層35と、第2の領域に形成された第2の層36と、第3の領域に形成された第3の層37と、第4の領域に形成された第4の層38とを有し、さらに、第1~第4の層35~38の屈折率が互いに異なっている。
すなわち、視認されるパターニング層3を、さらに複雑な色調を有するものとすることができる。
また、このような第3実施形態のメガネレンズ1においても、前記第1実施形態と同様の効果が得られる。
また、本実施形態では、各領域1~4に形成された各層35~38は、それぞれの間にハードコート層4が介在し、互いに独立して(単独に)形成されている場合について例示したが、かかる場合に限定されず、各層35~38同士の間にハードコート層4が介在することなく、互いに接触して各層35~38が形成されていてもよい。
次に、本発明の光学部材をメガネレンズに適用した第4実施形態について説明する。
図4は、本発明の光学部材をメガネレンズに適用した第4実施形態を示す部分断面図である。
以下、第4実施形態のメガネレンズ1について、前記第1実施形態のメガネレンズ1との相違点を中心に説明し、同様の事項については、その説明を省略する。
すなわち、第4実施形態のメガネレンズ1では、レンズ基材2の全体を覆うように着色層5が形成されている。
着色層5は、メガネレンズ1を透過する光の透過率を低減させる機能を有し、かつ、レンズ基材2とパターニング層3またはハードコート層4との密着性を確保し、さらにレンズ基材2の耐衝撃性の向上を図るための機能を有するものである。すなわち、着色層5は、プライマーとして機能する。
また、着色層5は、前記樹脂材料の他に、さらに金属酸化物を含んでいてもよい。これにより、着色層5の屈折率をより高くすることができ、その含有量等を設定することにより、着色層5を所望の屈折率とすることができる。
着色層5は、通常、上記のような構成材料で構成される層を、染色剤を用いて染色することで着色される。
かかる構成の着色層5は、屈折率がハードコート層4の屈折率とほぼ等しく設定される。これにより、着色層5とレンズ基材2およびハードコート層4との屈折率差によって緩衝縞が発生することを防止または抑制できるので、パターニング層3を、メガネレンズ1を直視した際には視認されず、メガネレンズ1を斜視した際に確実に視認されるものとすることができる。
このような第4実施形態のメガネレンズ1においても、前記第1実施形態と同様の効果が得られる。また、パターニング層3と着色層5の色との組み合わせにより、メガネレンズ1にさらに多様意匠性を付与することができる。
また、本実施形態のようにメガネレンズ1を透過する光の透過率を低減させてサングラス用のレンズとする場合、着色層5に限らず、レンズ基材2およびハードコート層4のうちの少なくとも一方が、上述した染色方法を用いて染色されていてもよい。
さらに、着色層5は、その染色が省略された、プライマー層のような中間層であってもよい。
以上、本発明の光学部材および光学部材の製造方法について説明したが、本発明は、これに限定されるものではない。
例えば、本発明では、前記第1~第4実施形態で示した任意の2以上の構成を組み合わせるようにしてもよい。
また、本発明の光学部材の製造方法では、前記実施形態の構成に限定されず、工程の順序が前後してもよい。また、任意の目的の工程が1または2以上追加されていてもよく、不要な工程を削除してもよい。
1-1.パターニング層形成材料の調製
ステンレス製容器内に、水130重量部、エチレングリコール22重量部、イソプロパノール10重量部を投入し、十分に攪拌したのち、ポリウレタン樹脂(第一工業製薬製、「SF410」)14重量部を加え撹拌混合した。
ステンレス製容器内にブチルセロソルブ1300重量部、およびγ-グリシドキシプロピルトリメトキシシラン800重量部を投入し攪拌・混合した後、撹拌しながら0.01モル/リットル塩酸220重量部を添加して、一昼夜撹拌を続け、シラン加水分解物を得た。このシラン加水分解物中に酸化チタン、酸化スズ、酸化ケイ素を主体とする複合微粒子ゾル(メタノール分散、全固形分20重量%、触媒化成工業(株)製、オプトレイク1120Z 8RU―25・A17)7000重量部を加えて攪拌、混合し、エポキシ化合物(ナガセ化成工業(株)製、EX-313)500重量部、さらに表面平滑剤としてのシリコーン系界面活性剤(本ユニカー(株)製、L-7001)30重量部、硬化剤としての鉄(III族)アセチルアセトネート20重量部とを加えて一昼夜撹拌した。その後3μmのフィルターでろ過を行い、ハードコート層形成用塗布液を得た。
(実施例)
[1] まず、レンズ基材として、屈折率(Ne)1.67の眼鏡用のプラスチックレンズ基材(セイコーエプソン社製、「セイコースーパーソブリン(SSV)」)を用意し、濡れ性向上のために低圧水銀ランプ(UV)を30秒間照射した。
得られた実施例のメガネレンズの写真を図5に示す。(a)は実施例のメガネレンズを直視(光軸方向から撮影)した写真である。(b)は実施例のメガネレンズを斜視(光軸方向に対して平行でも垂直でもない方向から撮影)した写真である。図5(a)に示すように、実施例のメガネレンズを直視したところ、パターニング層によりパターニングした「PSO」の文字を視認することはできなかった。また、直視した場合には、パターニング層に視界を邪魔されることなく、レンズを通して文字を視認することができた。
これに対して、図5に示すように、実施例のメガネレンズを斜視した際には、「PSO」の文字を視認することができた。
Claims (8)
- レンズ基材と、
前記レンズ基材の一部を覆うように所定形状にパターニングされたパターニング層と、
前記レンズ基材および前記パターニング層を覆うように形成されたハードコート層と、
を有し、
前記レンズ基材の屈折率は、前記ハードコート層の屈折率と等しく、かつ、前記パターニング層の屈折率と0.02以上異なることを特徴とする光学部材。 - 当該光学部材を、当該光学部材の光軸方向から直視した際に、前記パターニング層は視認されず、かつ、当該光学部材を前記光軸方向に対して斜視した際に、前記パターニング層は視認される請求項1に記載の光学部材。
- 前記パターニング層は、拡散透過率が1.0以下である請求項1または2に記載の光学部材。
- 前記パターニング層は、屈折率が1.2以上、2.8以下である請求項1ないし3のいずれかに記載の光学部材。
- 前記パターニング層は、当該光学部材の光軸方向から見た平面視において、第1の領域に形成された第1の層と、第2の領域に形成された第2の層とを有している請求項1ないし4のいずれかに記載の光学部材。
- 前記第1の層の厚さと、前記第2の層の厚さとが異なる請求項5に記載の光学部材。
- 前記第1の層の屈折率と、前記第2の層の屈折率とが異なる請求項5または6に記載の光学部材。
- 光学部材の製造方法であって、
レンズ基材の一部を覆うように前記レンズ基材の屈折率と屈折率が0.02以上異なるパターニング層を所定形状に形成することと、
前記レンズ基材および前記パターニング層を覆うように、前記レンズ基材の屈折率と屈折率が等しいハードコート層を形成することと、
を含むことを特徴とする光学部材の製造方法。
