Abstract
Description
したがって、溶解炉、保持炉等による各製造段階において溶湯から介在物を分離除去するために、ガスやフラックスによる炉内溶湯処理、フィルター濾過や回転ノズル処理といったインライン処理等が行われている。
しかし、前記処理後に処理槽から溶湯を鋳造鋳型に移す工程、及び鋳造鋳型により鋳造を行う工程では、溶湯が大気に曝されるため、溶湯表面において酸化物が生成してしまう。
また、詳細な結果については後記するが、Al-Mg合金に含まれるBiの含有量を30ppm以下に抑制したとしても、溶湯酸化により介在物が多数形成される場合があった。
したがって、特許文献1に記載された従来技術では、溶湯酸化を十分には抑制できていないのが現状である。
すなわち、本発明の発明者らは溶湯酸化のメカニズムについて鋭意検討した結果、Al-Mg合金溶湯中のP(リン)の存在が溶湯酸化に大きな影響を与えることを見出した。詳細には、Al-Mg合金溶湯中に所定量を超えるPが存在すると、当該PはMgと化合物(以下、適宜、P化Mgという)を形成するとともに溶湯内を浮上し、大気雰囲気にて酸化することでMgとPの複合酸化物(以下、適宜、Mg-P酸化物という)を形成させることがわかった。一方、Al-Mg合金溶湯中のPが所定量以下であると、Mg-P酸化物がほとんど形成されず、溶湯酸化を抑制できることがわかった。
また、前記Mg-P酸化物は溶湯との濡れ性が高いため、溶湯中に沈降又は浮遊する介在物として存在してしまうこともわかった。これは、MgとPの化合物が、AlとPの化合物よりも酸化物生成自由エネルギーが低く安定に溶湯中で存在し得るとともに、MgとPの化合物がAl溶湯よりも比重が小さく浮上するためである。
例えば、特定温度下で溶湯を濾過してAl-P化合物を濾過する方法(特開平4-276031号公報)や、溶湯中にMgOと共に酸素を吹き込んでP酸化物或いはMg-P酸化物を生成させてこれを分離する方法(特開平7-207366号公報)が提案されている。しかし、何れもアルミニウムロスが大きく経済的でないだけでなく、濾過に時間が掛かりすぎるため実用化には適用不可能である。
また、溶湯にMg等を添加して、塩素ガス或いは塩化物を吹き込みPとMgとの化合物を浮上させて除去する方法(特許第3524519号公報)も提案されているが、当該方法もマグネシウムロスが大きく経済的でないだけでなく、塩素使用量が増加するため実用化への適用は難しい。さらに、塩素ガス或いは塩化物は、作業者が吸引してしまうと健康を害するおそれがあるため、作業者の安全や作業環境の点から考えても当該方法は望ましくない。
以上の事項に鑑み、本発明を創出した。
また、本発明に係るアルミニウム-マグネシウム合金は、Cr、Caを添加させているだけであるため、別途、濾過等の工程も必要とせず、また、アルミニウムやマグネシウムロス等の問題も存在しないことから、実用化にも適している。
本発明に係るアルミニウム-マグネシウム合金は、所定量のMgを含有するとともに、Pを不可避的不純物の1つとして含有するアルミニウム-マグネシウム合金に、0.20質量%以上のCrおよび0.002質量%以上のCaのうち、少なくとも1種以上を添加したものであることを特徴とする。
以下に、本発明に係るアルミニウム-マグネシウム合金に含まれる各合金成分を規定した理由について説明する。
Mgは、最終板製品或いは最終押出製品に高い強度及び耐力を付与するために必須の元素である。
Mgの含有量が0.8質量%未満では、最終板製品或いは最終押出製品を製造した場合に十分な強度及び耐力を得られない。一方、Mgの含有量が15質量%を超えると、Mgの偏析により鋳造割れが発生し、造塊が困難となるため、製品加工に適さなくなる。
したがって、Mgの含有量は0.8~15質量%とする。
Pは、不純物元素である。
Pの含有量が所定量以上であると前記のように、Mg-P酸化物の形成が促進してしまい、最終板製品或いは最終押出製品の品質を劣化させてしまう。
詳細には、Pの含有量が、0.001質量%以上であると、Mg-P酸化物(介在物)が多数発生することにより、最終板製品或いは最終押出製品に、割れ、ひけ巣等を発生させる可能性が高い。言い換えると、Pを含有するAl-Mg合金の中でも、特に、Pの含有量が0.001質量%以上のAl-Mg合金について、Pを除去(Pを減少)する必要がある。
したがって、本発明は、Pの含有量が0.001質量%以上のAl-Mg合金に対して適用するのが好ましく、顕著な効果を発揮することとなる。
したがって、本発明は、アルミニウムスクラップを使用したAl-Mg合金に対して、適用するのが好ましく、特に効果を発揮する。
なお、Pの含有量の上限値については特に限定されないが、通常、アルミニウムスクラップ(缶蓋)100%で構成されるAl-Mg合金であっても、Pの含有量は100ppmとなることから100ppm以下である。また、Pが100ppm以下であれば、本発明で対応することができる。
Crは、Al-Mg合金(溶湯)中において、Pと結合し、P化Crを形成する元素である。
CrをAl-Mg合金に0.20質量%以上添加することにより、CrがPと優先的に結合し(P化Crを形成し)、MgとPとが結合する割合を減少させ、Mg-P酸化物の発生を抑制することができる。その結果、最終板製品或いは最終押出製品の品質の劣化を防止することができる。一方、Crの添加量が0.20質量%未満であると、Mg-P酸化物の発生を十分に抑制することができない。
したがって、Crの添加量は0.20質量%以上とする。
Caは、Al-Mg合金(溶湯)中において、Pと結合し、P化Caを形成する元素である。
CaをAl-Mg合金に0.002質量%以上添加することにより、CaがPと優先的に結合し(P化Caを形成し)、MgとPとが結合する割合を減少させ、Mg-P酸化物の発生を抑制することができる。その結果、最終板製品或いは最終押出製品の品質の劣化を防止することができる。一方、Caの添加量が0.002質量%未満であると、前記効果を十分に発揮することができない。
したがって、Caの添加量は0.002質量%以上とする。
アルミニウム及びマグネシウムの含有量の合計が90質量%以上であると、規定していない他の元素の含有量を少なくすることができる。よって、他の元素による影響を受けにくくなるため、溶湯酸化の抑制の効果を適切に発揮することができる。一方、アルミニウム及びマグネシウムの含有量の合計が90質量%未満であると、Mg以外の他の元素を多量に含有することなり、他の元素の影響も大きくなるため、溶湯酸化の抑制の効果が低減してしまう。
したがって、アルミニウム及びマグネシウムの含有量の合計は90質量%以上であることが好ましい。
アルミニウム-マグネシウム合金は、前記成分の他、用途に応じて、Si、Fe、Cu、Mn、Zn等を含有するとともに、残部としてAlおよび不可避的不純物を含有する。なお、このようなその他の成分は、単体での含有量が5質量%を超えないことが好ましい。
本発明に係るアルミニウム-マグネシウム合金は、所定のMgと不可避的不純物であるPを含有した合金(原材料)を、溶解して溶湯とし、その後、脱ガス処理、介在物除去処理等といった溶湯処理を施し、鋳型に注入することとなる。そして、Cr、Caは、前記合金(原材料)を鋳型に注入するまでの、どの工程において添加されてもよい。
[厚板用のアルミニウム-マグネシウム合金板]
従来、アルミニウムスクラップを含有した原料から製造されたAl-Mg合金を厚板用板材に適用すると、所定量以上のPが存在することにより溶湯中に介在物(Mg-P酸化物)が多数発生し、最終的には、この介在物が面削工程時に脱落してしまい、表面に「ひけ巣」が発生したような表面欠陥を生じさせてしまうという問題があった。
この問題に対して、本発明に係るアルミニウム-マグネシウム合金板は、以下に示すように対処することができる。
なお、CrおよびCaの含有量の数値限定した理由は前記のとおりである。
Mgの含有量が1.0質量%未満であると厚板の強度が不足し、Mgの含有量が5.5質量%を超えると、熱間圧延時に割れが発生し易くなるため、製品加工に適さなくなる。したがって、Mgの含有量は1.0~5.5質量%とする。
なお、Mgの含有量が2.5質量%を超えると、耐SCC(耐応力腐食割れ)性が低下する。したがって、耐食性が要求される場合に好ましいMgの含有量は1.0~2.5質量%とする。
なお、Al-Mg合金板(厚板用)を製造する際の製造方法については、特に限定されず、従来公知の方法を用いればよい。
例えば、所定の合金を溶解し、そこに前記所定量のCr、Caを添加し、DC鋳造法を用いて鋳塊(合金)を作製した後、この鋳塊に、均熱処理、粗熱延を施して、Al-Mg合金板(厚板用)とするといった方法である。なお、前記Al-Mg合金板(厚板用)は、粗熱延後に、必要に応じて、仕上げ熱間圧延を施してもよいし、更に必要に応じて、仕上げ熱間圧延後に冷間圧延を施してもよい。
従来、アルミニウムスクラップを含有した原料から製造されたAl-Mg合金を成形加工用板材(自動車パネル材)に適用すると、所定量以上のPが存在することにより溶湯中に介在物(Mg-P酸化物)が多数発生し、最終的には、この介在物がプレス加工時に脱落してしまい、表面に「ひけ巣」が発生したような表面欠陥を生じさせてしまうという問題があった。
この問題に対して、本発明に係るアルミニウム-マグネシウム合金は、以下に示すように対処することができる。
なお、CrおよびCaの含有量の数値限定した理由は前記のとおりである。
Mgの含有量が6.0質量%未満であると成形加工用板材(自動車パネル材)としての強度が不足し、Mgの含有量が15.0質量%を超えると、成形性に劣り、実用に適さない。
したがって、Mgの含有量は6.0~15.0質量%とする。
なお、Al-Mg合金板(成形加工用)を製造する際の製造方法については、特に限定されず、従来公知の方法を用いればよい。
例えば、所定の合金を溶解し、そこに前記所定量のCr、Caを添加し、DC鋳造法を用いて鋳塊(合金)を作製した後、この鋳塊に、均熱処理、熱間圧延(粗圧延、仕上げ圧延)を施し、さらに、この熱間圧延板に冷間圧延を施して、Al-Mg合金板(成形加工用)とするといった方法を用いればよい。
[試料]
試料として、厚板用板材に適用するAl-Mg合金を想定した試料A(Mg:1.0~5.5質量%)、成形加工用板材に適用するAl-Mg合金を想定した試料B(Mg:6.0~15.0質量%)を用意した。そして、それぞれの試料に対して所定量のP、Cr、Caを添加してアルミニウム-マグネシウム合金を鋳込んだ。
所定量のP、Cr、Caを添加した後であって、前記アルミニウム-マグネシウム合金溶湯(試料)を鋳込む直前に樋から柄杓で採取した溶湯を約45mmφ×約30mm高さの鋳型に鋳込み冷却することでサンプル用の鋳片を作製し、その鋳片の鋳肌を旋盤等で切削して平滑化した表面に対しグロー放電質量分析法を用いP等の定量分析を行った。なお、厚板用板材および成形加工用板材(製品板)に対しグロー放電質量分析法を用いて定量分析を行ったが同じ値を示した。
また、図1乃至3の走査型電子顕微鏡(SEM)観察の結果における「SEM低倍」の結果は、350倍、「SEM高倍」の結果は、2000倍で観察した結果である。
表1、2の結果に基づき、実施例に係る合金と比較例に係る合金との結果を比較すると、Crの添加量が本願の規定する値以上とした実施例に係る合金板は、溶湯面の酸化物数が80個/mm2以下となるとともに、溶湯面の平均酸化物サイズ(μm)が10μm以下となった。また、Caの添加量が本願の規定する値以上とした実施例に係る合金板は、溶湯面の酸化物数が40個/mm2以下となるとともに、溶湯面の平均酸化物サイズ(μm)が10μm以下となった。
一方、Cr、Caの添加量が本発明の規定する値未満であった比較例に係る合金板は、溶湯面の酸化物数(個/mm2)が80個/mm2を大きく超え3倍以上となるものが多かった。そして、溶湯面の平均酸化物サイズ(μm)も、15μmのものもあったが、30μmとなるものもあった。
表1に記載の合金を、溶解し、脱水素処理、ろ過を行った後、DC鋳造法を用いて厚さ500mmの鋳塊を作製した。この鋳塊に、500℃の均熱処理温度で4時間保持することにより均質化してから、熱間圧延(粗・仕上げ)して、厚さ約25mmのアルミニウム合金熱延板を作製した。このアルミニウム合金熱延板を、圧延方向長さ2000mm×幅1000mmに切断した後、圧延面(両面)に対してエンドミル加工による平滑化処理を行い、厚さ20mmのアルミニウム合金厚板(切断板)とした。さらに表面に、硫酸アルマイト処理(15%硫酸、20℃、電流密度2A/dm2)にて厚さ10μmのアルマイト皮膜を形成した。
一方、表1に記載の比較例1-6~1-7と、3-4に係る合金を厚板に適用したところ、介在物(Mg-P酸化物)が切断時または平滑化処理時に脱落してしまい、表面に「ひけ巣」が発生したような表面欠陥を生じさせてしまった。
また、このような表面欠陥は真空チャンバー用途では機能欠陥となる。真空チャンバー用途では、素材表面のままで使用されることは殆どなく、耐食性、耐候性を高めるためにアルマイト処理やメッキ処理が施される。しかし、前記表面欠陥部では十分なアルマイト皮膜が形成させず、真空装置用チャンバーの内部部材にこれらの欠陥があると、高真空に減圧した際に部材に固溶しているガス原子の表面への放出により、真空度が低下する。
そのため、目標の真空度に達するまでの時間を要し、生産効率が低下する。
表2に記載の合金を、溶解し、所定量のCr、Caを添加し、DC鋳造法および双ロール連続鋳造法を用いて各鋳塊厚に鋳造した。双ロール連続鋳造法の場合には各アルミ二ウム合金薄板鋳塊を表2に示す条件で均熱処理した後、熱間圧延することなしに、板厚1.0mmまで冷間圧延した。また、DC鋳造法の場合には表2に示す条件で均熱処理した後、480℃の開始温度、350℃の終了温度で板厚4mmまで圧延する熱間圧延を行い、その後、板厚1.0mmまで冷間圧延した。なお、これらの冷間圧延中の中間焼鈍は行わなかった。これら各冷延板を連続焼鈍炉で焼鈍温度450℃(1s以下)、冷却速度20℃/sの条件で最終焼鈍を行った。双ロール連続鋳造の際の、双ロール周速は70mm/min、アルミニウム合金溶湯を双ロールに注湯する際の注湯温度は液相線温度+20℃とし、双ロール表面の潤滑は行わなかった。なお、比較例2-10に係る合金はMgが15%以上であるため、Mgの偏析により鋳造割れが発生し、造塊できなかった。
そして曲げ試験後の曲げ部(湾曲部)の割れの発生状況を観察し、10回(10枚)の試験で曲げ部表面に割れが無いものを○、1回でも割れがあるものを×と評価した。
一方、表2に記載の比較例2-7~2-9に係る合金を曲げ試験を行い曲げ加工性を評価したしたところ、曲げ部表面に割れが発生し、割れ部には介在物(Mg-P酸化物)が観察された。
Claims (4)
- Mgを0.8~15質量%含有するとともに、Pを不可避的不純物の1つとして0.001質量%以上含有するアルミニウム-マグネシウム合金に、
0.20質量%以上のCrおよび0.002質量%以上のCaのうち、少なくとも1種以上を添加したものであることを特徴とするアルミニウム-マグネシウム合金。 - 請求項1に記載の前記合金からなるアルミニウム-マグネシウム合金板であって、
前記Mgの含有量が1.0~5.5質量%であることを特徴とする厚板用のアルミニウム-マグネシウム合金板。 - 前記Mgの含有量が1.0~2.5質量%であることを特徴とする請求項2に記載の厚板用のアルミニウム-マグネシウム合金板。
- 請求項1に記載の前記合金からなるアルミニウム-マグネシウム合金板であって、
前記Mgの含有量が6.0~15.0質量%であることを特徴とする成形加工用のアルミニウム-マグネシウム合金板。
