鉛筆硬度及び耐擦傷性が高く、かつ、クラック防止性を保持し、更に、高い画像コントラストと優れた防眩性を有する防眩性フィルムを提供する。 光透過性基材と、上記光透過性基材の少なくとも一方の面上に、表面に凹凸形状を有する防眩層とを有する防眩性フィルムであって、上記防眩層は、鎖状無機微粒子を含有し、上記防眩層の厚み方向の断面における前記鎖状無機微粒子の面積率が30~94%である防眩性フィルム。

Description

防眩性フィルム、偏光板及び画像表示装置
本発明は、防眩性フィルム、偏光板及び画像表示装置に関する。
陰極線管表示装置(CRT)、液晶ディスプレイ(LCD)、プラズマディスプレイ(PDP)、エレクトロルミネッセンスディスプレイ(ELD)、タッチパネル、電子ペーパー、タブレットPC等の画像表示装置においては、一般に最表面には反射防止のための光学積層体が設けられている。このような反射防止用光学積層体は、光の散乱や干渉によって、像の映り込みを抑制したり反射率を低減したりするものである。
反射防止用光学積層体の1つとして、透明性基材の表面に凹凸形状を有する防眩層を形成した防眩性フィルムが知られている。この防眩性フィルムは、表面の凹凸形状によって外光を散乱させて外光の反射や像の映り込みによる視認性の低下を防止することができる。
これらの防眩性フィルムとしては、凝集性シリカ等の粒子の凝集によって防眩層の表面に凹凸形状を形成したもの、塗膜の膜厚以上及び/又は膜厚以下の粒径を有する有機フィラーを樹脂中に添加して層表面に凹凸形状を形成したもの、樹脂の相分離により層表面に凹凸形状を形成したもの、あるいは、層表面に凹凸をもったフィルムをラミネートして凹凸形状を転写したものが知られている(例えば、特許文献1、2参照)。
このような上記防眩性フィルムはまた、上記防眩性に加え、一定の強度が必要とされ、例えば、JIS K5600-5-4(1999)で規定される鉛筆硬度試験で「H」以上の硬度を示すものが望ましいとされている。このような硬度の高い防眩性フィルムとする方法として、シリカ粒子を含有した防眩層を形成する方法が知られている(特許文献3)。
一方、近年、高精細化された液晶ディスプレイ等の開発が進み、これに伴って、防眩性フィルムに要求される性能もますます高くなっている。特に、優れた防眩性や光学特性等の性能を有しつつも、後加工等の製造中でのひび割れ(クラック)防止及び軽量化、コストダウン等の目的で、防眩層の厚みの薄いものが要求されるようになっている。厚みが薄くなれば、防眩層のハードコート層としての強度が低下する為、強度とクラック防止性を両立した仕様が求められている。
しかしながら、防眩層のハードコート強度(鉛筆硬度及び耐擦傷性)を高めるために、防眩層に従来のシリカ粒子等の添加では、十分な効果を出す為には、透明性基材の膜厚や防眩層の膜厚も厚くする必要があり、クラック防止性を満たすことはできなかった。基材や防眩層の膜厚を厚くせずに防眩層のハードコート強度を高める為には、過剰にシリカ粒子を添加する必要があり、基材との密着が損なわれたり、硬い一方でもろくなる為にクラック防止性を満たせない他、防眩性フィルムの光透過性が低下し、見た目の黒さが劣る、すなわち画像コントラストが低くなるといった問題があった。また、所望の防眩層の表面凹凸形状の形成が不充分となり、良好な防眩性を付与することができないといった問題があった。

本発明は、上記現状に鑑み、鉛筆硬度及び耐擦傷性が高く、かつ、クラック防止性を保持し、さらに高い画像コントラストと優れた防眩性とを有する防眩性フィルムを提供することを目的とする。
本発明は、光透過性基材と、上記光透過性基材の少なくとも一方の面上に、表面に凹凸形状を有する防眩層とを有する防眩性フィルムであって、上記防眩層は、鎖状無機微粒子を含有し、上記防眩層の厚み方向の断面における上記鎖状無機微粒子の面積率が30~94%であることを特徴とする防眩性フィルムである。
上記防眩層の厚み方向の断面における上記鎖状無機微粒子の面積率が40~80%であることが好ましい。
上記防眩層中の上記鎖状無機微粒子の充填率が40~150%であることが好ましい。
上記鎖状無機微粒子は、平均一次粒径1~90nmの球状の無機微粒子3~20個が連続して鎖状になったものであることが好ましい。
上記鎖状無機微粒子は、鎖状シリカであることが好ましい。
上記防眩層は、単層であることが好ましい。
上記防眩層の膜厚が3~10μmであることが好ましい。
上記防眩層は、更にフィラーを5~25質量%含むことが好ましい。
上記フィラーは、スチレン-アクリル共重合体ビーズ、ポリスチレンビーズ、及び、アクリルビーズからなる群より選択される少なくとも1種であることが好ましい。
また、本発明は、偏光素子を備えてなる偏光板であって、上記偏光素子の表面に上述の防眩性フィルムを備えることを特徴とする偏光板でもある。
また、本発明は、上述の防眩性フィルム、又は、上述の偏光板を備えることを特徴とする画像表示装置でもある。
以下、本発明を詳細に説明する。
本発明の防眩性フィルムは、光透過性基材と、上記光透過性基材の少なくとも一方の面上に、表面に凹凸形状を有する防眩層とを有し、上記防眩層は、鎖状無機微粒子を所定量含有することを特徴とするものである。
このため、鉛筆硬度及び耐擦傷性が高く、防眩性に優れ、画像コントラストが高い防眩性フィルムとすることができる。
本発明の防眩性フィルムは、防眩層が、特定量の鎖状無機微粒子を含有することを特徴とするものである。防眩層が鎖状無機微粒子を含有する場合、従来の球状の無機微粒子を含有する場合と比較して、無機微粒子が層表面に密集しやすくなるため、防眩層の耐擦傷性を高めることが可能になる。無機微粒子であると一般に防眩層を形成する樹脂マトリックスよりも比重が大く、球状の場合には表面積が小さいために防眩層の下部へ沈む傾向があり、このような構成を形成することは困難であった。一方、鎖状無機微粒子であると、その鎖状形状により、組成物状態においても樹脂中に均一分散を保持可能であり、塗布、溶剤乾燥をする折、塗膜表面に向かって溶剤が移動すると表面積が大きいために一緒に膜の上部へ移動することができ、そのまま硬化膜となるため、層表面にも密集できると推測している。また、鎖状構造は、本来1つずつの無機微粒子が、化学的に結合した状態であるので、上部に移動し、そこで硬化した場合、塗膜表面に飛び出た形になりやすく、塗膜表面の耐擦傷性も向上させることができると考えられる。
そして、鎖状シリカなど屈折率が低い鎖状無機微粒子の場合であれば、層表面の屈折率を下げ、外光の反射を軽減させて、見た目の黒さを向上させことができると考えられる。また、鎖状無機微粒子を使用すると、防眩層を形成するための防眩層用組成物の粘度が比較的高くなり、所望の凹凸形状の形成を制御し易く、優れた防眩性を付与することができる。
本発明の防眩層の層表面とは、最上層表面や基材側の最下層表面を含まない部分であり、最上層表面や、最下層表面より200nm離れた任意の領域である。
鎖状無機微粒子がシリカなど防眩層マトリックス樹脂より屈折率が低い無機微粒子の場合は、最上層表面にも、鎖状微粒子のみが密に存在しやすくなり、あたかも鎖状微粒子の1粒子の平均粒子径程度の膜厚の低屈折率層が形成されている状態になりやすく(図1~図4)、これが更に防眩層の反射率を低下することに効果があると考えている。防眩層は単層であるが、充填率で鎖状無機微粒子が存在することで、擬似低屈折率層が最表面に形成されることも本発明の特徴である。
本発明の防眩性フィルムにおいては、鎖状無機微粒子は、防眩層の厚み方向の断面における面積率が30~94%である。すなわち、本発明の防眩性フィルムでは、防眩層中に鎖状無機微粒子が密に充填されている。このような特定の状態で鎖状無機微粒子が防眩層中に存在するため、鉛筆硬度のみならず、耐擦傷性も高いものとすることができる。更に、上述の状態で鎖状無機微粒子が含まれる防眩層を有することにより、本発明の防眩性フィルムを表示画面に設置した場合、その微粒子が、鎖状シリカなど屈折率が低い鎖状無機微粒子であれば防眩層全体の屈折率を低くすることに繋がり、鎖状無機微粒子を加えていないフィルムと比べて反射率を低下させ、結果、画像のコントラストも高いものとすることができる。微粒子が鎖状中空シリカであれば、更に低屈折率化が可能になるので、更にコントラスト向上の効果がある。微粒子が鎖状ATOであれば、少ない添加量でも微粒子同士の接触点が多くなることから導電性向上の効果がある。
上記鎖状無機微粒子は、防眩層に連なって分散していることが好ましい。上記鎖状無機微粒子が、上述のような特定の分散状態で含有されることにより、より高い鉛筆硬度及び耐擦傷性とすることができる。
なお、上記鎖状無機微粒子が、防眩層に連なって分散しているとは、鎖状無機微粒子が防眩層中に密に存在している(後述する面積率を満たす)状態、さらに好ましくは、防眩層内に鎖状無機微粒子の凝集塊(50~200nm角大)が複数形成され、これらの凝集塊が接触して網状構造若しくはこれに類似する構造を形成している状態をいう。
この凝集塊(50~200nm角大)は、鎖状に連なった無機微粒子が直線状に伸びた形状であっても、二次元的又は三次元的に湾曲した形状であっても構わない。よって、本発明の鎖状無機微粒子の定義:平均一次粒径1~90nmの球状の無機微粒子が3~20個連続して鎖状を形成していることと矛盾しない。
従って、鎖状無機微粒子が、防眩層中に密に存在していない状態(面積率を満たしていない状態)、鎖状無機微粒子の凝集体同士が粗に存在している状態(例えば、図4のように、面積率を満たさず、上記凝集塊同士が接触せずに、互いに離れている状態)を表すものではなく、図1のように面積率をみたす状態、さらに好ましくは図2及び図3のような面積率を満たし、かつ鎖状無機微粒子又は該鎖状無機微粒子の凝集塊同士が接触した状態を表す。
上記防眩層中の鎖状無機微粒子の分散状態は、防眩層の厚み方向の断面をSEM等で観察することにより確認することができる。
また、本発明の防眩性フィルムは、鉛筆硬度及び耐擦傷性、防眩性及びコントラストに優れるという機能を付与することができる。また、上記防眩層は単層であることが好ましい。防眩層中の鎖状無機微粒子が上記の分散状態で存在することで、厚みが薄く、かつ、これらの機能を有する防眩性フィルムとすることができる。
上記鎖状無機微粒子は、無機微粒子が鎖状に連なったものである。
具体的には、上記鎖状無機微粒子は、平均一次粒径1~100nmの球状の無機微粒子3~20個が連続して鎖状になったものであることが好ましい。
上記鎖状無機微粒子の平均一次粒径及び個数が上述の範囲外であると、充分な鉛筆硬度を有する防眩層が得られないおそれがある。
上記鎖状無機微粒子は、鎖状に連なった無機微粒子が直線状に伸びた形状であっても、二次元的又は三次元的に湾曲した形状であっても構わない。
上記鎖状無機微粒子は、上記防眩層中で密に充填されているので、本発明の防眩性フィルムを断面観察した場合、20個を超える多数の上記球状の無機微粒子が連なって観察されることがある。このため上記鎖状無機微粒子は、本発明の防眩性フィルムの断面観察において、上記球状の無機微粒子3個以上が連続して鎖状になった状態で観察されるものである。本発明の平均一次粒径とは、SEMなどで断面観察した折に目視できる鎖状無機微粒子を構成する球状の1微粒子の任意の10個の平均粒径のことをいう。
上記鎖状無機微粒子としては、鎖状シリカ、鎖状ATO、鎖状中空シリカ等を挙げることができる。なかでも、上記鎖状無機微粒子としては、鎖状シリカであることが好ましい。
上記鎖状シリカは、シリカ微粒子が連続して鎖状になったものをいい、直線状に伸びた形状、又は、二次元的若しくは三次元的に湾曲した形状のものを挙げることができる。
上記鎖状シリカの市販品としては、日揮触媒化成社製V-8803等を挙げることができる。
また、例えば、上記鎖状ATOを含有することにより、防眩性フィルムに、高い鉛筆硬度及び耐擦傷性に加えて、帯電防止性能を好適に付与することができる。
また、上記鎖状中空シリカを含有することにより、防眩層全体の屈折率を小さくして、防眩性フィルムの反射率を低下させることができる。
本発明の防眩性フィルムは、防眩層の厚み方向の断面における上記鎖状無機微粒子の面積率が30~94%である。上記面積率とは、防眩層の厚み方向の断面の、一定面積あたりにおける上記鎖状無機微粒子が占める面積の割合をいう。
上記面積率が30%未満であると、鉛筆硬度及び耐擦傷性が不充分となる。鉛筆硬度がより優れることから、上記面積率の下限は、40%であることが好ましい。
上記面積率が94%を超えると、防眩層と光透過性基材との密着性が低下したり、本発明の防眩性フィルムの硬度は増すが、もろくなってしまうため、防眩性フィルムの製造時や使用時にクラック等が発生しやすくなる。また、防眩層の製造が困難となり、更に、製造コストの上昇につながる。クラック発生防止の点から、上記面積率の上限は、80%が好ましい。
なお、上記面積率は、SEMによる断面写真から、画像解析ソフトWin Roof(三谷商事株式会社ビジュアルシステム部製)によって画像の2値化(鎖状微粒子の存在量を面積化する)を行い、測定して得ることができる。
例えば、以下の方法で測定することができる。
(1)SEM断面写真
ミクロトームを用いて光学積層体を切削し、超薄切片サンプルを作成し、日立協和エンジニアリング株式会社製 デジタル走査型電子顕微鏡(S-4800)を用いて、倍率50000倍(加速電圧 30.0kV、エミッション電流 10μA)にてSEM断面写真を得る。
(2)面積率測定
SEM断面写真のデジタルデータから、画像解析ソフトWin Roof(三谷商事株式会社ビジュアルシステム部製)を用いて画像の二値化を行い、測定して得ることができる。
SEM断面写真には、鎖状無機微粒子が確認でき、この鎖状無機微粒子部分をソフト上で選択して着色し(二値化)、選択部分の面積を求めるとよい。
本発明の防眩性フィルムは、防眩層中の上記鎖状無機微粒子の充填率が40~150%であることが好ましい。
40%未満であると、充分な鉛筆硬度及び耐擦傷性を有する防眩層が得られないおそれがある。また、見た目の黒さを感じられず、さらには所望の凹凸形状の形成の制御効果が劣るおそれがある。150%を超えると、バインダー樹脂の割合が少なくなりすぎるため、基材との密着が損なわれる等のおそれがある。上記鎖状無機微粒子の充填率は、下限が50%であることがより好ましく、上限が90%であることがより好ましい。
なお、上記充填率は、防眩層中の樹脂の質量(A)に対する鎖状無機微粒子の質量(B)の百分率(B/A)である。
上記防眩層に使用されるバインダー樹脂としては、透明性のものが好ましく、例えば、紫外線又は電子線により硬化する樹脂である電離放射線硬化型樹脂、電離放射線硬化型樹脂と溶剤乾燥型樹脂(熱可塑性樹脂等、塗工時に固形分を調整するために添加した溶剤を乾燥させるだけで、被膜となるような樹脂)との混合物、又は、熱硬化型樹脂を挙げることができる。より好ましくは電離放射線硬化型樹脂である。なお、本明細書において、「樹脂」は、モノマー、オリゴマー、ポリマー等の樹脂成分も包含する概念である。
上記電離放射線硬化型樹脂としては、1又は2以上の不飽和結合を有する化合物、例えば、アクリレート系の反応性官能基を有する化合物を挙げることができる。1の不飽和結合を有する化合物としては、例えば、エチル(メタ)アクリレート、エチルヘキシル(メタ)アクリレート、スチレン、メチルスチレン、N-ビニルピロリドン等を挙げることができる。2以上の不飽和結合を有する化合物としては、例えば、ポリメチロールプロパントリ(メタ)アクリレート、ヘキサンジオール(メタ)アクリレート、トリプロピレングリコールジ(メタ)アクリレート、ジエチレングリコールジ(メタ)アクリレート、ペンタエリスリトールトリ(メタ)アクリレート、トリメエチロールプロパントリアクリレート、ペンタエリスリトールテトラアクリレート、ジペンタエリスリトールペンタアクリレート、ジペンタエリスリトールヘキサ(メタ)アクリレート、1,6-ヘキサンジオールジ(メタ)アクリレート、ネオペンチルグリコールジ(メタ)アクリレート等の多官能化合物、又は、上記多官能化合物と(メタ)アクリレート等の反応生成物(例えば多価アルコールのポリ(メタ)アクリレートエステル)等を挙げることができる。なお、本明細書において「(メタ)アクリレート」は、メタクリレート及びアクリレートを指すものである。本発明においては、3官能以上の不飽和結合を有する化合物が特に好ましく、例えば、ペンタエリスリトールトリ(メタ)アクリレート、ジペンタエリスリトールヘキサ(メタ)アクリレート等が特に好適である。
上記化合物のほかに、不飽和二重結合を有する比較的低分子量のポリエステル樹脂、ポリエーテル樹脂、アクリル樹脂、エポキシ樹脂、ウレタン樹脂、アルキッド樹脂、スピロアセタール樹脂、ポリブタジエン樹脂、ポリチオールポリエン樹脂等も上記電離放射線硬化型樹脂として使用することができる。
上記電離放射線硬化型樹脂は、溶剤乾燥型樹脂と併用して使用することもできる。溶剤乾燥型樹脂を併用することによって、塗布面の被膜欠陥を有効に防止することができ、これによってより優れた防眩性を得ることができる。上記電離放射線硬化型樹脂と併用して使用することができる溶剤乾燥型樹脂としては特に限定されず、一般に、熱可塑性樹脂を使用することができる。
上記熱可塑性樹脂としては特に限定されず、例えば、スチレン系樹脂、(メタ)アクリル系樹脂、酢酸ビニル系樹脂、ビニルエーテル系樹脂、ハロゲン含有樹脂、脂環式オレフィン系樹脂、ポリカーボネート系樹脂、ポリエステル系樹脂、ポリアミド系樹脂、セルロース誘導体、シリコーン系樹脂及びゴム又はエラストマー等を挙げることができる。上記熱可塑性樹脂は、非結晶性で、かつ有機溶媒(特に複数のポリマーや硬化性化合物を溶解可能な共通溶媒)に可溶であることが好ましい。特に、製膜性、透明性や耐候性の観点から、スチレン系樹脂、(メタ)アクリル系樹脂、脂環式オレフィン系樹脂、ポリエステル系樹脂、セルロース誘導体(セルロースエステル類等)等が好ましい。
上記バインダー樹脂として使用できる熱硬化型樹脂としては、フェノール樹脂、尿素樹脂、ジアリルフタレート樹脂、メラミン樹脂、グアナミン樹脂、不飽和ポリエステル樹脂、ポリウレタン樹脂、エポキシ樹脂、アミノアルキッド樹脂、メラミン-尿素共縮合樹脂、ケイ素樹脂、ポリシロキサン樹脂等を挙げることができる。
なかでも、上記バインダー樹脂としては、鎖状無機微粒子が塗膜内で繋がり易い点で、ペンタエリスリトールトリ(メタ)アクリレートとメタクリル酸を含むアクリル樹脂との混合物であることが好ましい。
上記防眩層は、フィラーを含有することが好ましい。
上記フィラーを含有させることにより、防眩層に表面凹凸形状を形成し、光拡散や内部散乱による防眩性を付与することができる。
上記フィラーは微粒子であり、形状は、真球状、楕円状、不定形など、特に限定されない。また、上記フィラーとしては、無機系、有機系の微粒子を使用することができ、好ましくは透明性の微粒子がよい。
有機フィラーの具体例としては、プラスチックビーズを挙げることができる。プラスチックビーズとしては、ポリスチレンビーズ(屈折率1.59~1.60)、ベンゾグアナミン-メラミン-ホルムアルデヒド縮合物(屈折率1.66)、アクリルビーズ(屈折率1.49)、スチレン-アクリル共重合体ビーズ(屈折率1.50~1.58)、ベンゾグアナミン-ホルムアルデヒド縮合物ビーズ(屈折率1.66)、メラミン-ホルムアルデヒド縮合物(屈折率1.66)、ポリカーボネートビーズ(屈折率1.57)、ポリエチレンビーズ(屈折率1.50)等が挙げられる。
無機フィラーとしては、不定形シリカ、球状等、ある特定形状を持った無機シリカビーズ等を挙げることができる。
上記フィラーは、単独で含有していてもよいし、2種以上含有していてもよい。
なかでも、上記フィラーとしては、スチレン-アクリル共重合体ビーズ、ポリスチレンビーズ、及び、アクリルビーズからなる群より選択される少なくとも1種であることが好ましい。また、表面凹凸の形成及び屈折率の調整が容易になる点で、スチレン-アクリル共重合体ビーズであることがより好ましい。
また、コントラストを高める点で、上記バインダー樹脂との屈折率差が0.05以内のスチレン-アクリル共重合体ビーズを、バインダー樹脂及び鎖状無機微粒子の合計100質量部に対して、20質量部以下含有させることが好ましい。
屈折率は、材料そのものや、例えば、防眩性フィルムを製造後、その断面を出すことによって、フィラーやバインダーの断面を出したり、フィラーやバインダー片を削って取り出すことにより、アッベ屈折計で直接測定するか、ベッケ法などカーギル試薬を用いる方法、または防眩性フィルムを直接、レーザー干渉による測定、分光反射スペクトルや分光エリプソメトリーを測定するなどして定量的に測定できる。
上記フィラーの平均粒径は、1~10μmであることが好ましい。1μm未満であると、粒子の凝集性が向上し、微細、且つ均質な凹凸形状を形成するのが困難になるおそれがある。一方、10μmを超えると、塗工厚みが厚くなるため、カールやクラックが生じるおそれがある。上記平均粒径は、1.5~6μmであることがより好ましい。
防眩層用組成物を塗工、硬化したのちの防眩性フィルム中の上記フィラーの粒径は、光学顕微鏡で透過観察を行い、200倍から1000倍の倍率において観察できる粒径を、解析ソフトなどを用いて測定が可能である。その場合、10粒子以上の粒径を観察測定し、平均した値を平均粒径とする。
上記フィラーの含有量は、防眩層中5~25質量%であることが好ましい。5質量%未満であると、防眩性を損なうおそれがある。25質量%を超えると、コントラストを損なうおそれがある。
上記フィラーの含有量は、7~20質量%であることがより好ましい。
上記防眩層は、レベリング剤を含有することが好ましい。レベリング剤を含有することにより、所望の凹凸形状の形成が容易になる。
上記レベリング剤としては、例えば、フッ素系レベリング剤、シリコーン系レベリング剤、アクリル系レベリング剤等を挙げることができる。なかでも、少量の添加で効果がある点で、シリコーン系レベリング剤が好ましい。
上記レベリング剤の含有量は、防眩層中0.01~5.0質量%であることが好ましい。0.01質量%未満であると、ベナードセルなどの塗工欠陥や塗工ムラが発生し、所望の凸凹ができないおそれがある。5.0質量%を超えると、粒子を起点としたハジキ欠点などが発生して、所望の凸凹ができなくなるおそれがある。上記レベリング剤の含有量は、0.02~3.0質量%であることがより好ましい。
上記防眩層は、上述した成分の他に、必要に応じて、その他の成分を含んでいてもよい。上記その他の成分としては、上記以外の樹脂、熱重合開始剤、紫外線吸収剤、光重合開始剤、光安定化剤、架橋剤、硬化剤、重合促進剤、粘度調整剤、帯電防止剤、酸化防止剤、防汚剤、スリップ剤、屈折率調整剤、分散剤等を挙げることができる。これらは公知のものを使用することができる。
上記防眩層の凹凸形状は、フィラーを含む組成物により形成したもの、樹脂の相分離により形成したもの、エンボス加工により形成したものであってもよい。
なかでも、上記防眩層の凹凸形状は、上記フィラーを含む防眩層用組成物により形成したものであることが好ましい。
上記防眩層の表面凹凸形状は、防眩性が発揮され得る凹凸形状であれば特に限定されず、公知の凹凸形状であればよい。
上記防眩層の層厚みは、3~10μmであることが好ましい。3μm未満であると、防眩性を好適に付与することができないおそれがある。10μmを超えると、カールやクラックなどが生じるおそれがある。上記防眩層の層厚みは、3~6μmであることがより好ましい。
上記層厚みは、防眩性フィルムの断面を、電子顕微鏡(SEM、TEM、STEM)で観察することにより任意の10点の厚みを測定して得られた平均値である。
上記防眩層は、上述の鎖状無機微粒子、バインダー樹脂、及び、フィラー等のその他の任意の成分を溶媒中に混合分散させた防眩層用組成物を使用して形成することができる。
上記混合分散は、ペイントシェーカー、ビーズミル、ニーダー等の公知の装置を使用して行うとよい。
上記溶媒としては、アルコール(例、メタノール、エタノール、プロパノール、イソプロパノール、n-ブタノール、s-ブタノール、t-ブタノール、ベンジルアルコール)、ケトン(例、アセトン、メチルエチルケトン、メチルイソブチルケトン、シクロペンタノン、シクロヘキサノン、ヘプタノン、ジイソブチルケトン、ジエチルケトン)、脂肪族炭化水素(例、ヘキサン、シクロヘキサン)、ハロゲン化炭化水素(例、メチレンクロライド、クロロホルム、四塩化炭素)、芳香族炭化水素(例、ベンゼン、トルエン、キシレン)、アミド(例、ジメチルホルムアミド、ジメチルアセトアミド、n-メチルピロリドン)、エーテル(例、ジエチルエーテル、ジオキサン、テトラヒドロフラン)、エーテルアルコール(例、1-メトキシ-2-プロパノール)、エステル(例、酢酸メチル、酢酸エチル、酢酸ブチル、プロピレングリコールメチルエチルアセテート)、グリコール(例、エチレングリコール、プロピレングリコールメチルエーテル)等を挙げることができる。特に望ましい溶剤は、トルエン、メチルイソブチルケトン、プロピレングリコールメチルエチルアセテート、シクロヘキサノンである。これらの溶剤は揮発速度が比較的遅く、このような溶剤を選択することで、本発明における膜構造を達成しやすい。
上記防眩層用組成物の粘度は、2.0~7.0mPa・sであることが好ましい。
上記範囲の粘度であると、所望の凹凸形状を有する防眩層を好適に形成することができる。
上記防眩層は、上記防眩層用組成物を光透過性基材上に塗布して塗膜を形成し、必要に応じて乾燥させた後、上記塗膜を硬化させることにより形成することができる。
上記塗布して塗膜を形成する方法としては、例えば、スピンコート法、ディップ法、スプレー法、ダイコート法、バーコート法、ロールコーター法、メニスカスコーター法、フレキソ印刷法、スクリーン印刷法、ビードコーター法等の公知の各種方法を挙げることができる。
上記乾燥の方法としては、特に限定されないが、一般的に30~120℃で3~120秒間乾燥を行うとよい。
上記塗膜を硬化させる方法は、上記組成物の内容等に応じて適宜選択すれば良い。例えば、上記組成物が紫外線硬化型のものであれば、塗膜に紫外線を照射することにより硬化させれば良い。
上記紫外線を照射する場合は、40~300mJ/cmの紫外線を照射する方法が挙げられる。
本発明の防眩性フィルムは、光透過性基材を有する。
上記光透過性基材は、平滑性、耐熱性を備え、機械的強度とに優れたものが好ましい。
上記光透過性基材を形成する材料の具体例としては、ポリエステル(ポリエチレンテレフタレート、ポリエチレンナフタレート)、セルローストリアセテート、セルロースジアセテート、セルロースアセテートブチレート、ポリアミド、ポリイミド、ポリエーテルスルフォン、ポリスルフォン、ポリプロピレン、ポリメチルペンテン、ポリ塩化ビニル、ポリビニルアセタール、ポリエーテルケトン、ポリメタクリル酸メチル、ポリカーボネート、又は、ポリウレタン等の熱可塑性樹脂が挙げられ、好ましくはポリエステル(ポリエチレンテレフタレート、ポリエチレンナフタレート)、トリアセチルセルロースが挙げられる。
上記光透過性基材としては、また、脂環構造を有した非晶質オレフィンポリマー(Cyclo-Olefin-Polymer:COP)フィルムも使用することができる。これは、ノルボルネン系重合体、単環の環状オレフィン系重合体、環状共役ジエン系重合体、ビニル脂環式炭化水素系重合体樹脂等が用いられている基材であり、例えば、日本ゼオン社製のゼオネックスやゼオノア(ノルボルネン系樹脂)、住友ベークライト社製スミライトFS-1700、JSR社製アートン(変性ノルボルネン系樹脂)、三井化学社製アペル(環状オレフィン共重合体)、Ticona社製のTopas(環状オレフィン共重合体)、日立化成社製オプトレッツOZ-1000シリーズ(脂環式アクリル樹脂)等が挙げられる。また、トリアセチルセルロースの代替基材として旭化成ケミカルズ社製のFVシリーズ(低複屈折率、低光弾性率フィルム)も好ましい。
上記光透過性基材として、上記熱可塑性樹脂を柔軟性に富んだフィルム状体として使用することが好ましいが、硬化性が要求される使用態様に応じて、これら熱可塑性樹脂の板を使用することも可能であり、又は、ガラス板の板状体のものを使用してもよい。
上記光透過性基材の厚さとしては、10~300μmであることが好ましく、より好ましくは上限が200μmであり、下限が15μmである。光透過性基材が板状体の場合にはこれらの厚さを超える厚さであってもよい。
また、上記光透過性基材は、その上に防眩層を形成するのに際して、接着性向上のために、コロナ放電処理、酸化処理等の物理的な処理のほか、アンカー剤もしくはプライマーと呼ばれる塗料の塗布を予め行ってもよい。
本発明の防眩性フィルムは、上述した防眩層及び光透過性基材の他に、他の任意の層を有していてもよい。上記任意の層としては、帯電防止層、防汚層、高屈折率層、中屈折率層、低屈折率層等を挙げることができる。これらの層は、公知の帯電防止剤、低屈折率剤、高屈折率剤、防汚剤等と樹脂及び溶剤等とを混合して、公知の方法により形成するとよい。
本発明の防眩性フィルムは、硬度が、JIS K5600-5-4(1999)による鉛筆硬度試験(荷重4.9N)において、2H以上であることが好ましく、3H以上であることがより好ましい。
本発明の防眩性フィルムは、表面を、#0000番のスチールウール(ボンスター販売株式会社製)を用いて、摩擦荷重4.9N/cmで10往復摩擦した後に上記表面を観察した場合、上記表面の塗膜の剥がれが見られないことが好ましく、6.86N/cmで同様に10往復摩擦した後に、表面塗膜の剥がれが見られないことがより好ましい。
また、本発明の防眩性フィルムは、製造時や使用時におけるクラック発生の防止の観点から、ある程度の屈曲性を有することが好ましい。具体的には、マンドレル試験において、マンドレル棒の径が8mm以下でクラックが発生しないことが好ましい。
本発明の防眩性フィルムは、ヘイズが30%以下であることが好ましい。30%を超えると、ディスプレイ表面に装着した場合において、色再現性や視認性を損なうおそれがある他、所望のコントラストが得られないおそれがある。上記ヘイズは、1~30%であることがより好ましい。
上記ヘイズは、ヘーズ・透過率計HM-150(村上色彩技術研究所製)を用いてJISK-7136に準拠した方法により測定することができる。ヘイズは基材を光源側に向けて測定する。
また、より高い画像コントラストの実現のため、本発明の防眩性フィルムは、内部ヘイズが20%以下であることが好ましく、15%以下であることがより好ましい。
20%を超えると、ディスプレイ表面に装着した場合において、内部散乱が強すぎたり、迷光を生じることに繋がり、色再現性や視認性を損なうおそれがある他、所望のコントラストが得られないおそれがある。
上記内部ヘイズは、以下の方法により測定することができる。すなわち、上記防眩性フィルム最表面の凹凸上にペンタエリスリトールトリアクリレート等の樹脂(モノマー又はオリゴマー等の樹脂成分を包含する)をトルエンなどで希釈し、固形分60%としたものをワイヤーバーで乾燥層厚が8μmとなるように塗布する。これによって、防眩層の表面凹凸がつぶれ、平坦な層となる。ただし、防眩性フィルムを形成する組成物中にレベリング剤などが入っていることで、リコート剤がはじきやすく濡れにくいような場合は、あらかじめ防眩性フィルムをケン化処理(2mol/lのNaOH(又はKOH)溶液、55℃、3分浸したのち、水洗し、キムワイプで水滴を完全に除去した後、50℃オーブンで1分乾燥)により、親水処理を施すとよい。
表面を平坦にした防眩性フィルムは、表面凹凸によるヘイズをもたず、内部ヘイズだけを持つ状態となっている。このヘイズを、内部ヘイズとして求めることができる。
なお、ヘイズ値は、JIS K-7136に従って測定することができる。測定に使用する機器としては、ヘーズ・透過率計 HM-150(村上色彩技術研究所製)が挙げられる。ヘイズは、基材を光源に向けて測定する。
本発明の防眩性フィルムは、光透過性基材上に、鎖状無機微粒子及びバインダー樹脂を含有する防眩層用組成物を使用して防眩層を形成することにより製造することができる。
本発明の防眩性フィルムを製造する方法において、上記防眩層用組成物を構成する材料や形成方法等としては、上述した防眩層の形成において説明したものと同様の材料や方法が挙げられる。
また、偏光素子を備えてなる偏光板であって、上記偏光素子の表面に、光透過性基材を貼り合わせる等して本発明の防眩性フィルムを備えることを特徴とする偏光板も本発明の一つである。
上記偏光素子としては特に限定されず、例えば、ヨウ素等により染色し、延伸したポリビニルアルコールフィルム、ポリビニルホルマールフィルム、ポリビニルアセタールフィルム、エチレン-酢酸ビニル共重合体系ケン化フィルム等を使用することができる。上記偏光素子と本発明の防眩性フィルムとのラミネート処理においては、光透過性基材にケン化処理を行うことが好ましい。ケン化処理によって、接着性が良好になり帯電防止効果も得ることができる。
本発明は、上記防眩性フィルム又は上記偏光板を備えてなる画像表示装置でもある。上記画像表示装置は、LCD、PDP、FED、ELD(有機EL、無機EL)、CRT、タッチパネル、電子ペーパー、タブレットPC等の画像表示装置であってもよい。
上記の代表的な例であるLCDは、透過性表示体と、上記透過性表示体を背面から照射する光源装置とを備えてなるものである。本発明の画像表示装置がLCDである場合、この透過性表示体の表面に、本発明の防眩性フィルム又は本発明の偏光板が形成されてなるものである。
本発明が上記防眩性フィルムを有する液晶表示装置の場合、光源装置の光源は防眩性フィルムの下側(基材側)から照射される。なお、STN型の液晶表示装置には、液晶表示素子と偏光板との間に、位相差板が挿入されてよい。この液晶表示装置の各層間には必要に応じて接着剤層が設けられてよい。
上記画像表示装置であるPDPは、表面ガラス基板と当該表面ガラス基板に対向して間に放電ガスが封入されて配置された背面ガラス基板とを備えてなるものである。本発明の画像表示装置がPDPである場合、上記表面ガラス基板の表面、又はその前面板(ガラス基板又はフィルム基板)に上述した防眩性フィルムを備えるものでもある。
上記画像表示装置は、電圧をかけると発光する硫化亜鉛、ジアミン類物質等の発光体をガラス基板に蒸着し、基板にかける電圧を制御して表示を行うELD装置、又は、電気信号を光に変換し、人間の目に見える像を発生させるCRTなどの画像表示装置であってもよい。この場合、上記のような各表示装置の最表面又はその前面板の表面に上述した防眩性フィルムを備えるものである。
本発明の防眩性フィルムは、いずれの場合も、テレビジョン、コンピュータ、ワードプロセッサなどのディスプレイ表示に使用することができる。特に、CRT、液晶パネル、PDP、ELD、タッチパネル、電子ペーパー、タブレットPC等の高精細画像用ディスプレイの表面に好適に使用することができる。
本発明の防眩性フィルムは、上述した構成からなるものであるため、鉛筆硬度及び耐擦傷性が高く、防眩性に優れる。また、本発明の防眩性フィルムを画像表示装置に設置した場合、画像のコントラストが高くなる。
このため、本発明の防眩性フィルムは、陰極線管表示装置(CRT)、液晶ディスプレイ(LCD)、プラズマディスプレイ(PDP)、エレクトロルミネッセンスディスプレイ(ELD)、タッチパネル、電子ペーパー、タブレットPC等のディスプレイ、特に高精細化ディスプレイに好適に使用することができる。

以下に実施例及び比較例を掲げて本発明を更に詳しく説明するが、本発明はこれら実施例及び比較例のみに限定されるものではない。
なお、文中、「部」又は「%」とあるのは特に断りのない限り、質量基準である。
(実施例1)
光透過性基材(厚み40μm、トリアセチルセルロース樹脂フィルム、コニカミノルタ社製、KC4UYW)を準備し、該光透過性基材の片面に、下記に示した組成で調製した防眩層用組成物1を、塗工厚みが6.0μm(乾燥時)となるように塗布し、塗膜を形成した。次いで、形成した塗膜を温度70℃の熱オーブン中で60秒間乾燥し、塗膜中の溶剤を蒸発させ、塗膜に紫外線を照射線量が120mJ/cmになるよう照射して塗膜を硬化させることにより、防眩層を形成し、実施例1の防眩性フィルムを作製した。

得られた各防眩性フィルムについて、下記の項目について評価した。評価結果を表1に示す。
<面積率>
各防眩性フィルムについての、防眩層の厚み方向の断面における鎖状無機微粒子の面積率について、SEMによる断面写真から、画像解析ソフト画像解析ソフトWin Roof(三谷商事社ビジュアルシステム部製)によって断面を測定し、画像の2値化(鎖状微粒子の存在量を面積化する)を行い、測定した。なお、上記面積率は、上記防眩層断面において任意で5点測定し、それぞれ得られた値の平均値とした。また、図1に実施例1の、図2に実施例2の、図3に実施例5の、図4に比較例3の、防眩層の厚み方向の断面のSEM写真において2値化した図の一例を示した。これらの図は、いずれも倍率が5万倍の断面写真で、実線で囲まれた領域は1μmである。ただし、有機粒子の存在しないところを選択し、かつ、最表面を含まず、深さ方向1.5μmの範囲内から、任意の5点を選択した。
<鉛筆硬度>
各防眩性フィルムを、温度25℃、相対湿度60%の条件で2時間調湿した後、JIS-S-6006が規定する試験用鉛筆(硬度HB~3H)を用いて、JIS K5600-5-4(1999)が規定する鉛筆硬度評価方法に従い、4.9Nの荷重にて、防眩層が形成された表面の鉛筆硬度を測定した。
<耐擦傷性>
防眩性フィルムの表面を、#0000番のスチールウール(ボンスター販売株式会社製)を用いて、摩擦荷重4.9N/cm及び6.86N/cmで10往復摩擦し、その後の塗膜の剥がれの有無を目視し、結果を下記の基準にて評価した。
◎:摩擦荷重6.86N/cmで塗膜の傷なし
○:摩擦荷重4.9N/cmでは塗膜の傷なし、摩擦荷重6.86N/cmでは塗膜の傷あり
×:摩擦荷重4.9N/cmで塗膜の傷あり
<ヘイズ、内部ヘイズ>
各防眩性フィルムのヘイズについて、ヘイズメーター(村上色彩技術研究所製、製品番号;HM-150)を用いてJIS K-7136(ヘイズ)に準拠した方法により測定した。内部ヘイズについては、上述した方法により測定した。
<見た目の黒さ>
各防眩性フィルムの裏面(光透過性基材側面)を、光学フィルム用透明粘着フィルム(全光線透過率91%以上、ヘイズ0.3%以下、膜厚20~50μmの製品、例えばMHMシリーズ:日栄加工(株)製など)で黒アクリル板に貼合した試料を水平面に置き、1000Lxの明室条件で目視にて様々な方向から観察し、下記の評価基準で評価した。
◎:十分な防眩があるが、白茶けておらず、黒くしまって見える
○:十分な防眩があり、やや白茶けるが、黒くしまって見える
×:十分な防眩があるが、全体的に白茶けている
-:所望の凹凸形成ができておらず防眩性がないため、対象外
<塗膜密着度>
各防眩性フィルムの表面(防眩層表面)に1mm角碁盤目カットにて、100升の升目を入れ、ニチバン社製工業用24mmの粘着テープを貼り、カッターナイフの背で擦って密着させ90°方向に5回急速剥離を行い、塗膜がフィルム表面に残っている升目を目視確認した。切り込み線に沿った剥がれは、カウントせず、升目の中が剥がれているかどうか確認した。
剥がれなし:100升の升目中に残っている塗膜の数が100
剥がれあり:100升の升目中に残っている塗膜の数が100未満
<マンドレル試験>
各防眩性フィルムを2.5cm×20cm角に切り取り、東洋精機社製の径の異なるマンドレル棒に、防眩層を外側にしてマンドレル棒に巻きつけた後、試験後のサンプルを暗室環境下にてスタンド透過光で目視確認し、防眩層のひび割れ(クラック)の有無を確認した。
なお評価においては、クラックが発生しなかった最小の径の値を記載した。

表1より、実施例の防眩性フィルムは、鉛筆硬度、耐擦傷性、塗膜密着性、クラック防止性等の物理特性及び光学特性のすべてにおいて優れたものであった。一方、比較例の防眩性フィルムは、鉛筆硬度、耐擦傷性、塗膜密着性及び光学特性の全てにおいて良好であるものはなかった。
<表面粗さ(凹凸の平均間隔(Sm)、凹凸の算術平均粗さ(Ra)、凹凸部の平均傾斜角(θa))>
実施例1及び2、比較例3の防眩性フィルムについて、防眩層表面の凹凸の平均間隔(Sm)、凹凸の算術平均粗さ(Ra)、及び、凹凸部の平均傾斜角(θa)を、表面粗さ測定器:SE-3400/株式会社小坂研究所製を用い、以下の条件で測定した。
なお、凹凸の平均間隔(Sm)及び凹凸の算術平均粗さ(Ra)は、JIS B 0601-1994に準拠する方法で得た値である。凹凸部の平均傾斜角(θa)は、表面粗さ測定器:SE-3400 取り扱い説明書(1995.07.20改訂)(株式会社小坂研究所)に記載の定義により得た値であり、図5に示すように、基準長さLに存在する凸部高さの和(h+h+h+・・・+h)のアークタンジェント{θa=tan-1(h+h+h+・・・+h)/L}で求めたものである。結果を表2に示す。結果、鎖状微粒子の増量に伴い、θaが大きくなる等鎖状微粒子が凸凹形状に寄与し、耐擦傷性を向上させつつ、所望の防眩性の付与に寄与することがわかった。
<測定条件>
(1)表面粗さ検出部の触針:
型番/SE2555N(2μ触針)、株式会社小坂研究所製
(先端曲率半径2μm/頂角:90度/材質:ダイヤモンド)
(2)表面粗さ測定器の測定条件:
基準長さ(粗さ曲線のカットオフ値λc):0.8mm
評価長さ(基準長さ(カットオフ値λc)×5):4.0mm
触針の送り速さ:0.1mm/s

本発明の防眩性フィルムは、陰極線管表示装置(CRT)、液晶ディスプレイ(LCD)、プラズマディスプレイ(PDP)、エレクトロルミネッセンスディスプレイ(ELD)、タッチパネル、電子ペーパー、タブレットPC等のディスプレイ、特に高精細化ディスプレイに好適に使用することができる。
 

Claims (11)

  1. 光透過性基材と、前記光透過性基材の少なくとも一方の面上に、表面に凹凸形状を有する防眩層とを有する防眩性フィルムであって、
    前記防眩層は、鎖状無機微粒子を含有し、
    前記防眩層の厚み方向の断面における前記鎖状無機微粒子の面積率が30~94%である
    ことを特徴とする防眩性フィルム。
  2. 防眩層の厚み方向の断面における鎖状無機微粒子の面積率が40~80%である請求項1記載の防眩性フィルム。
  3. 防眩層中の鎖状無機微粒子の充填率が40~150%である請求項1又は2記載の防眩性フィルム。
  4. 鎖状無機微粒子は、平均一次粒径1~90nmの球状の無機微粒子3~20個が連続して鎖状になったものである請求項1、2又は3記載の防眩性フィルム。
  5. 鎖状無機微粒子は、鎖状シリカである請求項1、2、3又は4記載の防眩性フィルム。
  6. 防眩層は、単層である請求項1、2、3、4又は5記載の防眩性フィルム。
  7. 防眩層の膜厚が3~10μmである請求項1、2、3、4、5又は6記載の防眩性フィルム。
  8. 防眩層は、更にフィラーを5~25質量%含む請求項1、2、3、4、5、6又は7記載の防眩性フィルム。
  9. フィラーは、スチレン-アクリル共重合体ビーズ、ポリスチレンビーズ、及び、アクリルビーズからなる群より選択される少なくとも1種である請求項8記載の防眩性フィルム。
  10. 偏光素子を備えてなる偏光板であって、
    前記偏光素子の表面に請求項1、2、3、4、5、6、7、8又は9記載の防眩性フィルムを備えることを特徴とする偏光板。
  11. 請求項1、2、3、4、5、6、7、8若しくは9記載の防眩性フィルム、又は、請求項10記載の偏光板を備えることを特徴とする画像表示装置。
