Abstract
Description
また、近年、携帯電話などのモバイル用途の画像表示装置では、特にデザイン性や携帯性の面から、モジュール全体を薄く軽量化していく傾向にある。画像表示装置に使用される偏光板などの光学フィルムについても、更なる薄型・軽量化が要望されている。一方で、屋外での過酷な環境下での使用などといった使用環境も多様化してきており、従来以上に耐久性も求められてきている。このような状況から薄型で優れた光学特性を有する偏光膜が求められており、このような薄型偏光膜に適用可能な粘着剤層の開発も必要となる。
例えば、特開2010-44211号公報(特許文献1)は、高温環境下でも良好な耐久性を有する偏光膜の片面に粘着剤層を設けた偏光板を提供することを目的として、偏光膜の片面に、粘着剤層を構成する粘着剤の23℃における貯蔵弾性率(G’)が0.2~10MPaであり、かつ粘着剤層の厚みが2μm以上25μm未満である粘着剤層が設けられ、偏光膜の他面には透明樹脂フィルムからなる保護層が設けられた偏光板を開示している。
また薄型化を図ると、リワーク性が悪化するという問題も生じることが分かった。詳しくは偏光膜自体を薄くすると、光学フィルム全体の厚みが薄くなるため、リワーク時に偏光板の端部をつまみ上げることが難しくなるといった作業性の悪さや、偏光膜が破断しやすくなるなどの不具合が生じることが分かった。
上記した先行技術では、粘着耐久性やリワークに関する検討はなされているものの、偏光膜に粘着剤層が直接設けられた粘着剤層付偏光板において、粘着剤が偏光膜に及ぼす光学的な影響に関して、更には偏光膜自体を薄型化した場合の悪影響については、検討がなされておらず、その課題についても何ら開示がない。
本発明において、偏光膜の面に粘着剤層が「直接」設けられるとは、偏光膜と粘着剤層との間に何らの層も介在しない場合のほか、本発明の効果を損なわない範囲で、偏光膜と粘着剤層との間にアンカー層等の他の層が存在する場合をも含む。
粘着剤組成物について説明する。
粘着剤ポリマーとしては、一般的に粘着剤のベースポリマーとして用いられる、粘着性を有するポリマーであれば特に限定されないが、粘着性能のバランスが取りやすい理由から、Tgが0℃以下(通常-100℃以上)のポリマーが好適である。かかる粘着剤ポリマーのなかでも、ポリエステル系ポリマー、(メタ)アクリル系ポリマー等が好適に用いられる。
(メタ)アクリル系ポリマーは、通常、モノマー単位として、アルキル(メタ)アクリレートを主成分として含有する。なお、(メタ)アクリレートとは、アクリレートおよび/またはメタクリレートを意味するものであることとする。
ヒドロキシル基含有モノマーは、粘着剤ポリマーを構成する全モノマー成分中0.01~30重量%程度、好ましくは0.03~20重量%程度、さらに好ましくは0.05~10重量%程度の量で使用される。
さらに、本発明で使用する粘着剤組成物には、架橋剤を含有することできる。架橋剤としては、有機系架橋剤や多官能性金属キレートを用いることができる。有機系架橋剤としては、イソシアネート系架橋剤、過酸化物系架橋剤、エポキシ系架橋剤、イミン系架橋剤などが挙げられる。多官能性金属キレートは、多価金属が有機化合物と共有結合または配位結合しているものである。多価金属原子としては、Al、Cr、Zr、Co、Cu、Fe、Ni、V、Zn、In、Ca、Mg、Mn、Y、Ce、Sr、Ba、Mo、La、Sn、Ti等があげられる。共有結合または配位結合する有機化合物中の原子としては酸素原子等があげられ、有機化合物としてはアルキルエステル、アルコール化合物、カルボン酸化合物、エーテル化合物、ケトン化合物等が挙げられる。
[粘着剤層]
粘着剤層について説明する。
粘着剤層の厚さを薄くすることで、偏光膜に対する粘着剤中の酸の全体量が低下し、粘着剤層付偏光板の偏光度等の光学特性への影響を低減させることができる。
また、通常、粘着剤層厚みが薄くなると粘着力が低下していき、高温高湿下においては偏光膜の収縮に起因する偏光板の収縮応力によって、浮きや剥がれなどの粘着耐久性が低下する傾向にあり、粘着剤層の厚みを薄くすることは好ましくない。しかしながら、偏光膜を薄型化することで、偏光板の収縮応力を低減させることができ、その結果、粘着剤層厚みを薄くしても粘着耐久性を維持または向上させることができる。
[偏光膜]
偏光膜について説明する。
透明保護フィルムを構成する材料としては、透明性、機械的強度、熱安定性、水分遮断性、等方性などに優れる熱可塑性樹脂が用いられる。このような熱可塑性樹脂の具体例としては、トリアセチルセルロースなどのセルロース樹脂、ポリエステル樹脂、ポリエーテルスルホン樹脂、ポリスルホン樹脂、ポリカーボネート樹脂、ポリアミド樹脂、ポリイミド樹脂、ポリオレフィン樹脂、(メタ)アクリル樹脂、環状ポリオレフィン樹脂(ノルボルネン系樹脂)、ポリアリレート樹脂、ポリスチレン樹脂、ポリビニルアルコール樹脂、およびこれらの混合物が挙げられる。
[偏光膜の薄型化]
偏光膜の薄型化について説明する。
[薄型偏光膜の製法]
薄型偏光膜の製造方法について説明する。
更に具体的には、次のような方法により、薄型偏光膜を製造することができる。
上記の薄型偏光膜の製造方法は、上記工程以外に、その他の工程を含み得る。その他の工程としては、例えば、不溶化工程、架橋工程、乾燥(水分率の調節)工程等が挙げられる。その他の工程は、任意の適切なタイミングで行い得る。
上記不溶化工程は、代表的には、ホウ酸水溶液にPVA系樹脂層を浸漬させることにより行う。不溶化処理を施すことにより、PVA系樹脂層に耐水性を付与することができる。当該ホウ酸水溶液の濃度は、水100重量部に対して、好ましくは1重量部~4重量部である。不溶化浴(ホウ酸水溶液)の液温は、好ましくは20℃~50℃である。好ましくは、不溶化工程は、積層体作製後、染色工程や水中延伸工程の前に行う。
上記架橋工程は、代表的には、ホウ酸水溶液にPVA系樹脂層を浸漬させることにより行う。架橋処理を施すことにより、PVA系樹脂層に耐水性を付与することができる。当該ホウ酸水溶液の濃度は、水100重量部に対して、好ましくは1重量部~4重量部である。また、上記染色工程後に架橋工程を行う場合、さらに、ヨウ化物を配合することが好ましい。ヨウ化物を配合することにより、PVA系樹脂層に吸着させたヨウ素の溶出を抑制することができる。ヨウ化物の配合量は、水100重量部に対して、好ましくは1重量部~5重量部である。ヨウ化物の具体例は、上述のとおりである。架橋浴(ホウ酸水溶液)の液温は、好ましくは20℃~50℃である。好ましくは、架橋工程は上記第2のホウ酸水中延伸工程の前に行う。好ましい実施形態においては、染色工程、架橋工程および第2のホウ酸水中延伸工程をこの順で行う。
以下に、実施例を示して本発明についてさらに詳細に説明する。本発明はこれら実施例によって限定されるものではない。
<粘着剤ポリマーの調製>
冷却管、窒素導入管、温度計及び撹拌装置を備えた反応容器に、アクリル酸ブチル99部、アクリル酸4-ヒドロキシブチル1.0部、及び2、2-アゾビスイソブチロニトリルをモノマー(固形分)100部に対して0.3部を酢酸エチルと共に加えて窒素ガス気流下、60℃で4時間反応させた後、その反応液に酢酸エチルを加えて、粘着剤ポリマーを構成するモノマー中に酸成分を含まないアクリル系粘着剤ポリマーを含有する溶液を得た(固形分濃度30重量%)。
粘着剤ポリマーの重量平均分子量は、GPC(ゲル・パーミエーション・クロマトグラフィー)により測定した。
・分析装置:東ソー社製、HLC-8120GPC
・カラム:東ソー社製、G7000HXL+GMHXL+GMHXL
・カラムサイズ:各7.8mmφ×30cm 計90cm
・カラム温度:40℃
・流量:0.8ml/min
・注入量:100μl
・溶離液:テトラヒドロフラン
・検出器:示差屈折計(RI)
・標準試料:ポリスチレン
得られた溶液に含まれるアクリル系粘着剤ポリマーの重量平均分子量は、165万であった。
このアクリル系粘着剤ポリマー溶液の固形分100部あたり0.3部のジベンゾイルパーオキシド(日本油脂製(株):ナイパーBMT)と、0.1部のトリメチロールプロパンキシリレンジイソシアネート(三井武田ケミカル(株):タケネートD110N)と、0.2部のシランカップリング剤(綜研化学株式会社製:A-100、アセトアセチル基含有シランカップリング剤)を配合して、アクリル系粘着剤組成物(粘着剤A)を得た。
得られた溶液に含まれるアクリル系粘着剤ポリマーの重量平均分子量は、180万であった。
このアクリル系粘着剤ポリマー溶液を使用して、上記方法に従って、アクリル系粘着剤組成物(粘着剤B)を得た。
得られた溶液に含まれるアクリル系粘着剤ポリマーの重量平均分子量は、170万であった。
このアクリル系粘着剤ポリマー溶液を使用し、D110Nに代えてトリメチロールプロパントリレンジイソシアネート(日本ポリウレタン(株):コロネートL)を0.6部配合して、上記方法に従って、アクリル系粘着剤組成物(粘着剤C)を得た。
得られた溶液に含まれるアクリル系粘着剤ポリマーの重量平均分子量は、195万であった。
このアクリル系粘着剤ポリマー溶液を使用し、トリメチロールプロパントリレンジイソシアネートの配合量を0.45部としたことを除いて粘着剤Cの場合と同様の方法で、アクリル系粘着剤組成物(粘着剤D)を得た。
得られた溶液に含まれるアクリル系粘着剤ポリマーの重量平均分子量は、200万であった。
このアクリル系粘着剤ポリマー溶液を使用し、トリメチロールプロパントリレンジイソシアネートの配合量を0.4部としたことを除いて粘着剤Cの場合と同様の方法で、アクリル系粘着剤組成物(粘着剤E)を得た。
<偏光板の作製1>
厚さ80μmのポリビニルアルコールフィルムを、速度比の異なるロール間において、30℃、0.3%濃度のヨウ素溶液中で1分間染色しながら、3倍まで延伸した。その後、60℃、4%濃度のホウ酸、10%濃度のヨウ化カリウムを含む水溶液中に0.5分間浸漬しながら総合延伸倍率が6倍まで延伸した。次いで、30℃、1.5%濃度のヨウ化カリウムを含む水溶液中に10秒間浸漬することで洗浄した後、50℃で4分間乾燥を行い、厚さ25μmの偏光膜を得た。当該偏光膜の片面に、けん化処理した80μm厚のトリアセチルセルロースフィルムをポリビニルアルコール系接着剤により貼り合せて偏光板1を作成した。
薄型偏光膜を作製するため、まず、非晶性PET基材に24μm厚のPVA層が製膜された積層体を延伸温度130度の空中補助延伸によって延伸積層体を生成し、次に、延伸積層体を染色によって着色積層体を生成し、さらに着色積層体を延伸温度65度のホウ酸水中延伸によって総延伸倍率が5.94倍になるように非晶性PET基材と一体に延伸された10μm厚のPVA層を含む光学フィルム積層体を生成した。このような2段延伸によって非晶性PET基材に製膜されたPVA層のPVA分子が高次に配向され、染色によって吸着されたヨウ素がポリヨウ素イオン錯体として一方向に高次に配向された高機能偏光膜を構成する、厚さ10μmのPVA層を含む光学フィルム積層体を生成することができた。
更に、当該光学フィルム積層体の偏光膜の表面にポリビニルアルコール系接着剤を塗布しながら、けん化処理した80μm厚のトリアセチルセルロースフィルムを貼合せたのち、非晶性PET基材を剥離し、偏光板2を作製した。
積層体のPVA層の厚みを17μmとした以外は上記薄型偏光膜の作製方法と同様の方法により、厚さ7μmの偏光膜を含む偏光板3を得た。
積層体のPVA層の厚みを10μmとした以外は上記薄型偏光膜の作製方法と同様の方法により、厚さ4μmの偏光膜を含む偏光板4を得た。
実施例1
上記粘着剤Aを、シリコーン処理を施した、38μmのポリエチレンテレフタレート(PET)フィルム(三菱化学ポリエステルフィルム(株)製,MRF38)の片面に、乾燥後の粘着剤層の厚さが20μmになるように塗布し、155℃で1分間乾燥を行い、偏光板1に転写し、粘着剤層付偏光板を作製した。
表1に示すような粘着剤と偏光板との組み合わせを使用して、実施例1と同様の方法により、実施例2~10の粘着剤層付偏光板を作製した。
粘着剤Dと偏光板4を使用し、乾燥後の粘着剤層の厚さが5μmになるように塗布したことを除いて実施例1と同様の方法で、実施例11の粘着剤層付偏光板を作製した。
粘着剤Aに代えて粘着剤Eを使用したことを除いて実施例1と同様の方法で、比較例1の粘着剤層付偏光板を作製した。
同様に、表1に示すような粘着剤と偏光板との組み合わせを使用して、比較例2~4の粘着剤層付偏光板を作製した。
上記実施例1~11および比較例1~4で得られた粘着剤層付偏光板(サンプル)について、以下の評価を行った。評価結果を表1に示す。
更には、例えば実施例7~10を比較した結果から、酸成分の量を減らすことにより、薄型化を採用した偏光膜であっても、偏光度の低下を抑えた優れた偏光板を得ることができることが分かる。
薄型化を採用した偏光膜の場合で、良好な偏光度(ΔP<0.3程度となる)が得られるようにするためには、酸成分は8重量%未満、好ましくは6重量%以下とすべきであることが理解される。
また、実施例10と11を比較した結果から、同じ膜厚の偏光膜に対し粘着剤層の厚さを薄くすることによって、偏光膜に対する酸の全体量が低下し、偏光度の低下が抑えられるということが推察される。
本発明により得られる粘着剤層付偏光板が優れた粘着耐久性を有するものであることを確認することを目的として、酸成分の量が少ない粘着剤(粘着剤A)及び酸成分の量が比較的多い粘着剤(粘着剤D)を使用した実施例(上記実施例1~7及び10~11)で得られた粘着剤層付偏光板(サンプル)について、さらに以下の評価を行った。評価結果を表2に示す。
「★★★」:発泡、剥がれ、浮きなしなどの外観上の変化が全くない
「★★」:わずかながら端部に剥がれ、または発泡があるが、実用上問題なし
「★」:端部に剥がれ、または発泡があるが、特別な用途でなければ、実用上問題なし
「★なし」:端部に著しい剥がれ、または発泡があり、実用上問題あり
また、薄型の偏光膜を使用して得られる粘着剤層付偏光板は、偏光度のような光学特性ばかりでなく、耐久性の点でも非常に優れていることが理解される。
粘着剤ポリマーを構成する全モノマー成分中の酸成分の量の、粘着剤層付偏光板のリワーク性に対する影響を評価することを目的として、上記実施例1~6及び比較例1~3で得られた粘着剤層付偏光板(サンプル)について、さらに以下の評価を行った。評価結果を表3に示す。
◎:サンプルの破断がなく良好に剥離可能であった
○:若干サンプルの破断が起こったが良好に剥離可能であった
△:サンプルが破断したが、再度の剥離によって剥がすことができた
×:サンプルが破断し、再度の剥離によっても剥がすことはできなかった
Claims (9)
- 偏光膜の少なくとも片面に粘着剤層が直接設けられており、該粘着剤層は粘着剤ポリマーを含む粘着剤組成物からなり、該粘着剤ポリマーを構成する全モノマー成分中の酸成分の量が8重量%未満であることを特徴とする粘着剤層付偏光板。
- 前記偏光膜の厚さが10μm以下であることを特徴とする請求項1に記載の粘着剤層付偏光板。
- 前記偏光膜の厚さが7μm以下であることを特徴とする請求項2に記載の粘着剤層付偏光板。
- 前記酸成分の量が0~6重量%であることを特徴とする請求項1~3のいずれか1項に記載の粘着剤層付偏光板。
- 前記粘着剤ポリマーが酸成分を実質的に含まないことを特徴とする請求項1~4のいずれか1項に記載の粘着剤層付偏光板。
- 前記粘着剤層が前記偏光膜の片面のみに設けられていることを特徴とする請求項1~5のいずれか1項に記載の粘着剤層付偏光板。
- 前記粘着剤層の厚さが1~35μmであることを特徴とする請求項1~6のいずれか1項に記載の粘着剤層付偏光板。
- 前記粘着剤ポリマーがアクリル系ポリマー又はメタアクリル系ポリマーであることを特徴とする請求項1~7のいずれか1項に記載の粘着剤層付偏光板。
- 請求項1~8のいずれか1項に記載の粘着剤層付偏光板を少なくとも1つ用いたことを特徴とする画像表示装置。
