Description
しかし一般に電縫鋼管は、成形ロールを用いて鋼板を円筒状に成形してオープンパイプ(ここでオープンパイプとは、多段の成形ロールにより成形された端部が接合されていないパイプ状の鋼帯を指す。以下、オープンパイプと記す。)とし、そのオープンパイプのエッジ部(すなわち円筒状に成形した鋼帯の両側端部)をスクイズロール(squeeze roll)で加圧しながら電気抵抗溶接(electric resistance welding、高周波抵抗溶接とも呼ぶ)して製造するので、溶接による継ぎ目(いわゆるシーム(seam))が必然的に存在し、そのシームの低温靭性(low−temperature toughness)が劣化するという問題がある。そのため電縫鋼管の油井管やラインパイプは、寒冷地(cold district)での使用には課題がある。シームの低温靭性が劣化する理由は、エッジ部を溶接する際に高温の溶融メタル(molten metal)が大気中の酸素と反応して酸化物(oxide)を生成し、その酸化物がシームに残留し易いからである。
一方でシームの低温靭性や耐食性を劣化させない溶接法として、レーザビームによる溶接(以下、レーザ溶接(laser welding)という)が注目されている。レーザ溶接は、熱源(heat source)の寸法を小さくし、かつ熱エネルギー(heat energy)を高密度で集中できるので、溶融メタルにおける酸化物の生成や合金元素の偏析を防止できる。そのため、溶接鋼管の製造にレーザ溶接を適用すると、シームの低温靭性や耐食性の劣化を防止することが可能である。
ところがレーザ溶接では、高密度エネルギー光線(high−energy density light beam)であるレーザビームを光学部品(optical component)によって集光して溶接部に照射することによって溶接を行うので、溶接の際に急激な金属の溶融を伴う。そのため、形成された溶融池から溶融メタルがスパッタ(spatter)として飛散する。飛散したスパッタは、溶接装置(welding equipment)に付着してシームの品質を低下させるとともに、光学部品にも付着して溶接の施工が不安定になる。また、レーザ溶接では熱エネルギー(heat energy)を高密度で集中して溶接を行なうので、スパッタが多量に発生し、アンダーカット(undercut)やアンダーフィル(underfill)(すなわち窪み(depression))等の溶接欠陥(welding defect)が発生する。アンダーフィルが発生すると、溶接部の強度が低下する。
図1は、レーザ溶接鋼管を製造する際に、レーザビームを1本用いてオープンパイプ1のエッジ部2の接合点を溶接する従来の例を模式的に示す斜視図である。図1中の矢印Aは、オープンパイプの進行方向(traveling direction)を示す。なお、レーザビーム3の照射によって発生する深い空洞(cavity)(以下、キーホール(keyhole)という)4と、その周辺に形成される溶融メタル5は透視図として示す。そしてレーザビーム3を照射すると、図1に示すように、高密度で集中する熱エネルギーによってエッジ部2が溶融するとともに、その溶融メタル5が蒸発して発生する蒸発圧(evaporating pressure)と蒸発反力(reaction force)によって、溶融メタル5にキーホール4が発生する。キーホール4の内部には、レーザビーム3が侵入し、金属蒸気(metal vapour)がレーザビーム3のエネルギーによって電離されて生じた高温のプラズマ(plasma)が充満していると考えられる。
本発明は、これらの知見に基づいてなされたものである。
すなわち本発明は、鋼板を成形ロールで円筒状のオープンパイプに成形し、オープンパイプのエッジ部をスクイズロールで加圧しながらオープンパイプの外面側からレーザビームを照射してエッジ部を溶接するレーザ溶接鋼管の製造方法において、オープンパイプの上面(鋼板表面)でのスポット径が0.3mm超えの複数本のレーザビームを用いて、複数本のレーザビームの鋼板表面での溶接線に対して垂直方向のスポット径(以降、スポット長さと称す)の合計が0.5mm以上、溶接線方向のスポット中心間距離を5mm以内に配列して溶接を行うレーザ溶接鋼管の製造方法である。
また、溶接線方向に後行ビームを配置する場合は、後行ビームの前進角は、先行ビームよりも前進角を小さくすることが好ましい。
2本以上のレーザビーム3を照射する位置の例を図2に平面図として示す。図2中の矢印Aはオープンパイプ1の進行方向を示す。
図2(a)は、2本のレーザビームを照射する位置を示しており、同じスポット径のレーザビーム3−1,3−2をエッジ部2の両側に配置する例である。この例を斜視図で示したのが図3である。
図2(b)は、3本のレーザビームを照射する位置を示しており、スポット径が小さいレーザビーム3−1で予熱し、同じスポット径のレーザビーム3−2,3−3をエッジ部2の両側に配置する例である。
図2(d)は、2本のレーザビームを照射する位置を示しており、スポット径の異なるレーザビーム3−1,3−2をエッジ部2の両側に配置する例である。この例ではレーザビーム3−1のスポット径が小さいので、レーザビーム3−1をレーザビーム3−2よりエッジ部2に近づけて配置している。
複数本のレーザビームを用いる場合のレーザビームの配置は、図2に示す例に限定するものではなく、目的に応じて適宜配置できる。ただし、レーザビームを5本以上使用すると、溶接装置の構造が複雑になり、メンテナンスの負荷が大きくなる。そのため、レーザビームを2~4本使用することが好ましい。
複数本のレーザビームを用いて、個々のレーザビームのオープンパイプの上面(鋼板表面)でのスポット径が0.3mm超えが、好ましい。スポット径が0.3mm以下であると安定したキーホールの維持が難しくなるためである。なお、オープンパイプ上面(鋼板表面)でのスポット径の上限は、1.0mmである。
(3)オープンパイプ上面(鋼板表面)でのスポット長さおよびスポット中心間距離
図4に示すように、複数本のレーザビームを用いて、個々のレーザビームの鋼板表面での溶接線に対して垂直方向のスポット長さの合計を0.5mm以上とし、溶接線方向のスポット中心間距離を5mm以内とする。スポット長さの合計を0.5mm以上とすることで、接合点を溶融メタル5内に比較的容易に配置することが可能となる。また、スポット中心間距離を5mm以内とすることによって、溶融メタル5の分離を防止することが可能となる。なお、溶接線に対して垂直方向のスポット長さおよびスポット中心間距離の定義を、具体的に図4に示す。
オープンパイプ1の外表面における個々のレーザビーム3のエネルギー密度は70kW/mm2以下が好ましい。単にレーザビーム3をデフォーカスすれば溶込み特性が劣化するので、エネルギー密度の下限値を1kW/mm2以上に規定することによって溶込み特性の劣化を防止する。ただし、エネルギー密度が70kW/mm2を超えると、オープンパイプ1の外表面からのスパッタ発生量が増加する。なお、レーザビーム3のエネルギー密度は、レーザ出力およびスポット径を制御することによって調整する。
オープンパイプの上面から焦点位置までの距離をt(mm)とし、オープンパイプの鋼板厚をT(mm)として、オープンパイプの上面からフォーカスまでの距離tが3×T(すなわち上面から上方へ3T)を超えると、フォーカスの位置が高すぎるので、キーホールを安定して維持することが難しい。一方、−3×T(すなわち上面から下方へ3T)を超えると、フォーカスの位置が深すぎるので、鋼板の裏面(すなわちオープンパイプの内面)側からスパッタが発生し易くなる。したがって、オープンパイプの上面からフォーカスまでの距離tは−3×T~3×Tの範囲内に設定するのが好ましい。なお、先行レーザビーム3aおよび後行レーザビーム3bの鋼板の上面からフォーカスまでの距離は、キーホールの安定性の観点から、一致させるのが、好ましい。
(6)オープンパイプの厚み
オープンパイプ1の厚みTは3mm超えが好ましい。厚みTが3mm以下では、溶落ちが発生し易くなる。
一般に、レーザ溶接にて発生するスパッタは、レーザ出力が低いほど、あるいは溶接速度が遅いほど減少する。しかし、スパッタの発生を抑えるために、レーザ出力や溶接速度を調整することは、レーザ溶接鋼管の生産性の低下を招くとともに、ブローホール(blowhole)が発生し易くなるという問題がある。したがって、複数本のレーザビーム3のレーザ出力を合計15kW以上とし、かつ溶接速度を7m/分以上とすることが、生産性向上およびブローホール抑制の観点から好ましい。レーザ出力が合計15kW未満では溶接速度が7m/分未満に低下するので、生産性が低下し、ブローホールが発生する。
各々のレーザビーム3の焦点距離は200mm以上が好ましい。焦点距離が200mm未満では、オープンパイプ1のエッジ部2のZ軸方向(すなわちレーザビームの光軸方向)に焦点位置が変動することによって、レーザ溶接が不安定になる。
(9)レーザビームの前進角
レーザビーム3を照射する角度(以下、前進角という)は、図5に示すように、5~50°の範囲内が好ましい。前進角を設けてレーザビーム3を照射することによって、スパッタの発生量が減少する。ただし、前進角が5°未満ではその効果が得られない。また、50°を超えてもその効果は得られない。より好ましくは、15°~45°である。また、図6に示すように、溶接線方向に後行ビームを配置する場合は、後行ビームの前進角は、先行ビームよりも前進角を小さくすることが好ましい。ここで、先行ビームは、鋼板の下面において溶接線方向に先行するビームを意味する。なお、図5中および図6中の矢印Aはオープンパイプ1の進行方向を示す。
レーザ溶接によるスパッタの発生を皆無にすることは困難であるから、アンダーカットやアンダーフィルの発生を防止するために、エッジ部2に0.3~1.0mmのアップセットを付与することが好ましい。アップセット量が0.3mm未満では、アンダーカットやアンダーフィルを防止できない。一方、1.0mmを超えると、シーム6の手入れに多大な時間を要する。
オープンパイプ1の進行方向Aにおけるエッジ部2の接合点は、エッジ部2の平均間隔がスクイズロール(図示せず)によって狭まり、0.5mm以下になった箇所であればどこでも良い。
(12)レーザビームの発振器
本発明で使用するレーザビームの発振器(oscillator)は、様々な形態の発振器が使用でき、気体(たとえばCO2(carbon dioxide gas),ヘリウム−ネオン(helium−neon),アルゴン(argon),窒素(nitrogen),ヨウ素(iodine)等)を媒質として用いる気体レーザ(gas laser),固体(たとえば希土類元素をドープしたYAG等)を媒質として用いる固体レーザ(solid laser),レーザ媒質(laser medium)としてバルク(bulk)の代わりにファイバー(fiber)を利用するファイバーレーザ(fiber laser)、ディスクレーザ(disk laser)等が好適である。あるいは、半導体レーザ(semiconductor laser)を使用しても良い。
オープンパイプ1の外面側から補助熱源(auxiliary heat source)によって加熱しても良い。その補助熱源は、オープンパイプ1の外表面を加熱し溶融できるものであれば、その構成は特に限定しない。たとえば、バーナ溶解法(burner melting method),プラズマ溶解法(plasma melting method),TIG溶解法(Tungsten Inert Gas melting method),電子ビーム溶解法(electron beam melting method),レーザ溶解法(leser beam melting method)等を利用した手段が好適である。
ただし補助熱源としてはアークの使用が最も好ましい。アークの発生源は、溶融メタル5の溶落ち(burn−through)を抑制する方向に電磁力(すなわち溶接電流の磁界から発生する電磁力)を付加できるものを使用する。たとえばTIG溶接法,プラズマアーク溶接法等の従来から知られている技術が使用できる。アークの発生源はレーザビームと一体的に配置することが好ましい。その理由は、アークを発生させる溶接電流の周辺に生じる磁界の影響を、溶融メタル5に効果的に与えるためである。さらに、アークの発生源をレーザビーム3より先行させて配置することが一層好ましい。その理由は、エッジ部2の水分や油分を除去できるからである。
以上に説明した通り、本発明によれば、大きいエネルギーを有するレーザ溶接によってレーザ溶接鋼管を製造するにあたって、アンダーカットやアンダーフィルを抑制するとともに、溶接効率を低下させることなく良好な品質のレーザ溶接鋼管を歩留り良く得られる。得られたレーザ溶接鋼管は、シーム6の低温靭性や耐食性が優れており、寒冷地や腐食環境で使用する油井管やラインパイプに好適である。
表2に示す発明例は、本願発明の必須の要件を満足する例である。なお、発明例のうち鋼管No.10は溶接速度が本発明の好適範囲を外れる例、鋼管No.11はレーザ出力が本発明の好適範囲を外れる例、鋼管No.12はアップセット量が本発明の好適範囲を外れる例、鋼管No.13はエネルギー密度が本発明の好適範囲を外れる例である。これらは、いずれも本願発明の必須の要件を満足するので発明例とする。
得られたレーザ溶接鋼管を、超音波探傷試験(ultrasonic inspection test)に供し、JIS規格G0582に準拠してシームを20mにわたって探傷した。その探傷結果を表2に示す。なお表2においては、基準となるN5内外面ノッチ(notch)の人工欠陥(artificial defect)に対して、ピーク指示高さが、10%以下のものを優(◎),10%超え25%以下のものを良(○),25%超え50%以下のものを可(△),50%超えのものを不可(×)として評価した。

Claims (8)
- 鋼板を成形ロールで円筒状のオープンパイプに成形し、前記オープンパイプのエッジ部をスクイズロールで加圧しながら前記オープンパイプの外面側からレーザビームを照射して前記エッジ部を溶接するレーザ溶接鋼管の製造方法において、鋼板表面でのスポット径が0.3mm以上の複数本のレーザビームを用いて、前記複数本のレーザビームの鋼板表面での溶接線に対して垂直方向のスポット長さの合計が0.5mm以上、溶接線方向のスポット中心間距離を5mm以内に配列して溶接を行なうレーザ溶接鋼管の製造方法。
- 前記オープンパイプの外表面における前記各レーザビームのエネルギー密度を70kW/mm2以下とする請求項1に記載のレーザ溶接鋼管の製造方法。
- 前記オープンパイプの厚みをtとし、前記オープンパイプの外表面から3T~−3Tに前記各レーザビームの焦点位置を配置する請求項1または2に記載のレーザ溶接鋼管の製造方法。
- 前記複数本のレーザビームのレーザ出力を合計15kW以上、溶接速度を7m/分以上とする請求項1~3のいずれか一項に記載のレーザ溶接鋼管の製造方法。
- 前記レーザビームに前進角5~50°を付与する請求項1~4のいずれか一項に記載のレーザ溶接鋼管の製造方法。
- 前記オープンパイプの厚みTが3mmを超える請求項1~5のいずれか一項に記載のレーザ溶接鋼管の製造方法。
- 前記オープンパイプのエッジ部をスクイズロールで加圧するにあたって、0.3~1.0mmのアップセットを付与する請求項1~6のいずれか一項に記載のレーザ溶接鋼管の製造方法。
- 溶接線方向に後行ビームを配置し、後行ビームの前進角は、先行ビームよりも前進角を小さくする請求項1~7のいずれか一項に記載のレーザ溶接鋼管の製造方法。
