Abstract
色素増感型太陽電池の液漏れ防止等の耐久性に優れるとともに、接着性が良好で、製造工程中の作業性が容易な色素増感型太陽電池用封止材、及びこの色素増感型太陽電池用封止材を形成するための樹脂組成物を提供する。 本発明に係る樹脂組成物は、190℃におけるMFRが0.5~60g/10minであるアルファ-オレフィン重合体(A)、軟化点が70~150℃である粘着付与樹脂(B)、及び190℃におけるMFRが100~1000g/10minである酸基含有オレフィン重合体(C)を含むものである。
Description
本発明は、樹脂組成物、及びそれを用いてなる色素増感型太陽電池用封止材に関する。また、前述の樹脂組成物が含まれる電極基体、及び色素増感型太陽電池に関する。
近年、化石燃料使用による地球温暖化などの環境問題に対応するために、環境負荷が小さいクリーンエネルギー源として太陽光発電が注目されており、シリコン半導体型太陽電池などが実用化されている。しかしながら、シリコン半導体型太陽電池は、CVD(Chemical Vapor Deposition)工程などによる製造コストが高く、また、製造段階でのエネルギー消費が多いなどの問題を抱えている。このため、新規な太陽電池として低コスト化の可能性が高い色素増感型太陽電池が注目を集めている。色素増感型太陽電池は、内部に電解液を封入してあることから湿式太陽電池とも呼ばれる。
色素増感型太陽電池は、透明基体、この透明基体上に形成された透明電極、色素増感剤が担持された酸化物半導体層等の半導体多孔質層、電解質を有する電解質層(電解液を含む)、及び対向電極基体が、光の入射する側からこの順に形成されたセル構造からなる。
電解液としては、好ましくは、ヨウ素溶液、臭素溶液、未結合電子を運搬する遷移金属錯体溶液が用いられ、これらの溶液の溶媒にはアセトニトリルなどの有機溶媒が使用されている。色素増感型太陽電池においては、長期間の信頼性を確保するために、封止セル内に注入された電解液の漏洩を防止し、かつ耐久性を向上することが求められている。
電解液は、所定の間隙を持って対向配置された透明電極基体、対向電極基体、及びこれらの周縁部に設けられた封止材とで囲まれた空間に封入されている。封止材としては、エポキシ樹脂(特許文献1)や、シリコンゴム、シリコン樹脂、熱硬化または光硬化エポキシ樹脂、フッ素樹脂(特許文献2)が知られている。また、特許文献3には、封止材として無機材料であるガラスフリットを用い、これをガラス基体間に配置して加熱溶融することでガラス基体間を接合、封止する方法が記載されている。
色素増感型太陽電池の封止材に要求される特性は、電解液の漏洩の防止の耐久性に加え、透明電極基体への接着性に優れることが求められている。また、製造工程中の封止材の作業容易性が高いことも求められている。
封止材の電解液の漏洩防止性が求められる理由は、電解液または電解液の揮発ガス漏洩による発電特性の低下防止の為である。また接着性は、接着する相手部材が透明電極基体であると、ガラス基板に比べ、充分な接着力を発揮することができない為である。作業容易性が必要とされる理由は、封止材の厚みの均一塗布が困難であることに起因して作業効率や生産性が低下しており、これらを改善することが求められている為である。
しかしながら、光硬化型エポキシ樹脂を主原料とした封止材を用いた色素増感型太陽電池は、電解液に対する耐性(耐薬品性)が乏しく、基体からの剥離、割れによる電解液の流出等が起こるという問題があった。さらに、エポキシ樹脂やシリコンゴムを主原料とした封止材を用いた色素増感型太陽電池は、ガラス基材等との密着性に乏しい等の問題があった。
また、特許文献3に記載のガラスフリットを用いる封止材は、封止効果が充分であるもののガラスフリットを溶融するため、セル全体を少なくとも400℃程度に加熱する必要があり、ガラス基材をこのような高温に曝すと、半導体多孔質層に担持した色素増感剤が熱劣化、分解するといった問題があった。また、耐熱性に劣るプラスチックフィルム基材等に対しては適用することができないという問題もあった。
本発明は、上記問題点に鑑みてなされたものであり、その目的とするところは、色素増感型太陽電池の液漏れ防止等の耐久性に優れるとともに、接着性が良好で、製造工程中の作業性が容易な色素増感型太陽電池用封止材、及びこの色素増感型太陽電池用封止材を形成するための樹脂組成物を提供することにある。
本発明者らは、上記問題を解決するため、鋭意検討を重ね、以下の態様において本発明の目的を達成できることを突き止め、本発明を完成するに至った。
即ち、本発明に係る樹脂組成物は、190℃におけるMFRが0.5~60g/10minであるアルファ-オレフィン重合体(A)、軟化点が70~150℃である粘着付与樹脂(B)、及び190℃におけるMFRが100~1000g/10minである酸基含有オレフィン重合体(C)、を含むものである。
前記粘着付与樹脂(B)の好ましい例として、完全水素添加された石油系樹脂、及びテルペン系樹脂の少なくともいずれかを挙げることができる。
上記態様の樹脂組成物における好ましい配合例として、前記アルファ-オレフィン重合体(A)50~90重量部、前記粘着付与樹脂(B)5~49重量部、前記酸基含有オレフィン重合体(C)1~20重量部を合計が100重量部になるように配合してなる例を挙げることができる。
前記酸基含有オレフィン重合体(C)の好ましい例として、マレイン酸付加重合体、及び無水マレイン酸付加重合体の少なくともいずれかを挙げることができる。
即ち、本発明に係る樹脂組成物は、190℃におけるMFRが0.5~60g/10minであるアルファ-オレフィン重合体(A)、軟化点が70~150℃である粘着付与樹脂(B)、及び190℃におけるMFRが100~1000g/10minである酸基含有オレフィン重合体(C)、を含むものである。
前記粘着付与樹脂(B)の好ましい例として、完全水素添加された石油系樹脂、及びテルペン系樹脂の少なくともいずれかを挙げることができる。
上記態様の樹脂組成物における好ましい配合例として、前記アルファ-オレフィン重合体(A)50~90重量部、前記粘着付与樹脂(B)5~49重量部、前記酸基含有オレフィン重合体(C)1~20重量部を合計が100重量部になるように配合してなる例を挙げることができる。
前記酸基含有オレフィン重合体(C)の好ましい例として、マレイン酸付加重合体、及び無水マレイン酸付加重合体の少なくともいずれかを挙げることができる。
本発明に係る色素増感型太陽電池用封止材は、上記態様の樹脂組成物から形成されたものである。
本発明に係る電極基体は、基体と、前記基体上に形成された導電層と、前記基体の周縁部に形成された色素増感型太陽電池用封止材と、を備える。そして、前記色素増感型太陽電池用封止材は、190℃におけるMFRが0.5~60g/10minであるアルファ-オレフィン重合体(A)、軟化点が70~150℃である粘着付与樹脂(B)、及び190℃におけるMFRが100~1000g/10minである酸基含有オレフィン重合体(C)を含む樹脂組成物を熱圧着したものである。
本発明に係る色素増感型太陽電池は、電極基体と、前記電極基体と所定の間隙を持って対向配置される対向電極基体と、前記電極基体と前記対向電極基体の対向面側で、これらの周縁部に形成された色素増感型太陽電池用封止材と、前記電極基体、前記対向電極基体、及び前記色素増感型太陽電池用封止材によって囲まれる空間に封入された電解質層と、を具備する。そして、前記色素増感型太陽電池用封止材が、190℃におけるMFRが0.5~60g/10minであるアルファ-オレフィン重合体(A)、軟化点が70~150℃である粘着付与樹脂(B)、及び190℃におけるMFRが100~1000g/10minである酸基含有オレフィン重合体(C)を含む樹脂組成物を熱圧着したものである。
本発明によれば、色素増感型太陽電池の液漏れ防止等の耐久性に優れるとともに、接着性が良好で、製造工程中の作業性が容易な色素増感型太陽電池用封止材、及びこの色素増感型太陽電池用封止材を形成するための樹脂組成物を提供できるという優れた効果を有する。
以下、本発明を適用した実施形態の一例について図面を参照しつつ具体的に説明する。なお、本発明の趣旨に合致する限り、他の実施形態も本発明の範疇に属し得る。また、本明細書において「任意の数A~任意の数B」なる記載は、数A及び数Aより大きい範囲であって、数B及び数Bより小さい範囲を意味する。また、図中の各部材の比率等は、説明の便宜上のものであり何ら限定されるものではない。
図1は、本発明に係る色素増感型太陽電池の一例を示す主要部を説明するための模式的断面図である。色素増感型太陽電池100は、所定の間隙を持って対向配置される一対の透明電極基体10、対向電極基体20を有する。これらの基体間の周縁部には、色素増感型太陽電池用封止材(以下、単に「封止材」という)6が設けられている。そして、透明電極基体10、対向電極基体20、封止材6によって囲まれた空間に電解質層7が封入されている。
透明電極基体10は、透明基体1、透明導電層2、金属製集電線3、保護膜4、半導体多孔質層5等を有する。また、対向電極基体20は、対向基体8、対向導電層9、金属製集電線3、保護膜4等を有する。透明基体1は、フィルム状、シート状、板状等の透明基材全般をいうものとする。対向基体8についても同様に、フィルム状、シート状、板状等の基材全般をいうものとする。
透明基体1の内側主面には、透明導電層2が形成され、透明導電層2上には、短冊状の金属製集電線3が図1中のY方向に延在され、X方向に複数本設けられている。そして、金属製集電線3上には、これを被覆する保護膜4が設けられている。また、透明導電層2上の複数本の金属製集電線3の間には、色素を吸着した半導体多孔質層5が形成されている。一方、対向基体8の内側主面には、導電層9が形成され、導電層9上には、短冊状の金属製集電線3が図1中のY方向に延在され、X方向に複数本設けられている。そして、金属製集電線3上には、これを被覆する保護膜4が設けられる。
透明基体1の材料は、太陽光の可視光領域から近赤外領域に対して光吸収が少ない材料であれば特に限定されない。例えば、石英、並ガラス、BK7、鉛ガラス等のガラス基体や、ポリエチレンテレフタレート(PET)、ポリエチレンナフタレート(PEN)、ポリイミド、ポリエステル、ポリエチレン、ポリカーボネート、ポリビニルブチラート、ポリプロピレン、テトラアセチルセルロース、シンジオクタチックポリスチレン、ポリフェニレンスルフィド、ポリアリレート、ポリスルフォン、ポリエステルスルフォン、ポリエーテルイミド、環状ポリオレフィン、ブロム化フェノキシ、塩化ビニール等の樹脂基体等を用いることができる。これらの中でもポリエチレンナフタレート(PEN)が耐熱性、透明性の点で優れている。透明基体1は、単一材料から構成されていてもよいし、複数層の積層体であってもよい。また、透明基体1は、例えばシート状、板状等であり、本発明の趣旨に反しない限り、厚みは問わない。
透明導電層2は、太陽光の可視光領域から近赤外領域に対して光吸収が少ない導電材料であればよく、特に限定されないが、ITO(インジウム-スズ酸化物)や酸化スズ(フッ素等がドープされた物を含む)、酸化亜鉛等の導電性の良好な金属酸化物が好適である。透明導電層の形成方法は特に限定されないが、例えば、透明基体上に蒸着により形成することができる。
金属製集電線3は、透明導電層2若しくは導電層9上に、公知の方法により形成することができる。例えば、銀ペーストによる印刷法や、金属箔転写法、フォトレジストなどを用いためっき法などにより形成することができる。
保護膜4は、金属製集電線3を電解質層7から保護する役割を担う。保護膜4の材料は特に限定されないが、硬化性樹脂組成物等の樹脂膜等が好適に用いられる。保護膜4の形成方法は、特に限定されないが、例えば、金属製集電線3に保護膜4を印刷し、加熱や紫外線照射により硬化させるなどの既知の方法で形成することができる。
色素を吸着した半導体多孔質層5は、公知の材料・公知の方法を用いて形成することができる。例えば、金属酸化物半導体粒子と金属原子錯体を含むペーストを透明導電層2上に塗布乾燥して形成した後、色素を溶剤に溶かしておき、浸漬乾燥を行うことにより目的の光電極が得られる。
対向電極基体20は、透明電極基体10の導電性対極として機能する。具体的に対極に用いる導電層9の材料としては、金属(例えば白金、金、銀、銅、アルミニウム、ロジウム、インジウム等)、金属酸化物(ITO(インジウム‐スズ酸化物)やFTO(フッ素ドープ酸化スズ)、酸化亜鉛)、または炭素等が挙げられる。対極の導電層9の膜厚は、特に制限はないが、5nm以上10μm以下であることが好ましい。また、対向基体8の材料は、例えば、ガラスなどの無機材料やポリエチレンナフタレートフィルムのような有機系材料が用いることができるが、本発明の趣旨を逸脱しない範囲において特に限定されない。
本発明で用いられる電解質層7は、固体状であると液体状であるとを問わない。好ましい例としては、液体状のいわゆる電解液である。電解液は、電解質、媒体、及び添加物から構成されることが好ましい。本発明で用いられる電解質層はI2とヨウ化物(例としてLiI、NaI、KI、CsI、MgI2、CaI2、CuI、テトラアルキルアンモニウムヨーダイド、ピリジニウムヨーダイド、イミダゾリウムヨーダイド等)の混合物、Br2と臭化物(例としてLiBr等)の混合物、Inorg. Chem. 1996,35,1168-1178に記載の溶融塩等を用いることができるが、これらに限らない。
本発明で用いられる媒体は、良好なイオン導電性を発現できる化合物であることが望ましい。例えば、ジオキサン、ジエチルエーテルなどのエーテル化合物、エチレングリコールジアルキルエーテル、プロピレングリコールジアルキルエーテル、ポリエチレングリコールジアルキルエーテル、ポリプロピレングリコールジアルキルエーテルなどの鎖状エーテル類、メタノール、エタノール、エチレングリコールモノアルキルエーテル、プロピレングリコールモノアルキルエーテル、ポリエチレングリコールモノアルキルエーテル、ポリプロピレングリコールモノアルキルエーテルなどのアルコール類、エチレングリコール、プロピレングリコール、ポリエチレングリコール、ポリプロピレングリコール、グリセリンなどの多価アルコール類、アセトニトリル、グルタロジニトリル、メトキシアセトニトリル、プロピオニトリル、ベンゾニトリルなどのニトリル化合物、エチレンカーボネート、プロピレンカーボネートなどのカーボネート化合物、3-メチル-2-オキサゾリジノンなどの複素環化合物、ジメチルスルホキシド、スルホランなど非プロトン極性物質、水などを用いることができる。
本発明で用いられる媒体は、良好なイオン導電性を発現できる化合物であることが望ましい。例えば、ジオキサン、ジエチルエーテルなどのエーテル化合物、エチレングリコールジアルキルエーテル、プロピレングリコールジアルキルエーテル、ポリエチレングリコールジアルキルエーテル、ポリプロピレングリコールジアルキルエーテルなどの鎖状エーテル類、メタノール、エタノール、エチレングリコールモノアルキルエーテル、プロピレングリコールモノアルキルエーテル、ポリエチレングリコールモノアルキルエーテル、ポリプロピレングリコールモノアルキルエーテルなどのアルコール類、エチレングリコール、プロピレングリコール、ポリエチレングリコール、ポリプロピレングリコール、グリセリンなどの多価アルコール類、アセトニトリル、グルタロジニトリル、メトキシアセトニトリル、プロピオニトリル、ベンゾニトリルなどのニトリル化合物、エチレンカーボネート、プロピレンカーボネートなどのカーボネート化合物、3-メチル-2-オキサゾリジノンなどの複素環化合物、ジメチルスルホキシド、スルホランなど非プロトン極性物質、水などを用いることができる。
本発明に用いられる電解質層7には、色素増感型太陽電池の電気的出力を向上させたり、耐久性を向上させる働きをする添加物を添加することができる。電気的出力を向上させる添加物として4-t-ブチルピリジンや、2-ピコリン、2,6-ルチジン、シクロデキストリン等が挙げられる。耐久性を向上させる添加物としてMgI等が挙げられる。
本発明で用いられる封止材6は、後述するアルファ-オレフィン重合物(A)、粘着付与樹脂(B)、酸基含有オレフィン重合体(C)、必要に応じてその他の添加剤を配合したものからなる樹脂組成物を用いて形成したものである。電極シート10と対極シート20と、封止材6によって囲まれる空間に電解質層7が封入されて色素増感型太陽電池セルが完成する。
本発明に用いられるアルファ-オレフィン重合物(A)の具体例としては、エチレンや、プロピレン、1-ブテン、1-ペンテン、1-ヘキセン、4-メチル-1-ペンテン、1-オクテン、1-デセン等のアルファ-オレフィン化合物から選ばれる1種類以上の単量体からなる重合物である。
アルファ-オレフィン重合体(A)は、190℃におけるMFRが0.5~60g/10minであることが好ましく、より好ましくは1.0~20g/10minである。190℃におけるMFRが60g/10minを超えると、得られる色素増感型太陽電池用封止材の弾性が低下する傾向にある。190℃におけるMFRが0.5g/10min未満であると、混練加工による製造が困難になる恐れがある。
アルファ-オレフィン重合体(A)の25℃での密度は、0.85~0.95g/cm3であることが好ましい。密度が0.85g/cm3未満になると凝集力が低下する傾向にあり、密度が0.95g/cm3を超えると流動性が低下する傾向にある。
本発明の樹脂組成物を構成するアルファ-オレフィン重合体(A)、粘着付与樹脂(B)、及び酸基含有オレフィン重合体(C)の合計を100重量部としたとき、アルファ-オレフィン重合体(A)の配合量は50~90重量部であることが好ましい。より好ましくは50~80重量部であり、更に好ましくは50~70重量部である。アルファ-オレフィン重合体(A)の配合量が50重量部未満であると、得られる色素増感型太陽電池用封止材の凝集力が低下する傾向にある。アルファ-オレフィン重合物(A)の配合量が90重量部を超えると、混練加工による製造が困難になる恐れがある。アルファ-オレフィン重合物(A)は、単一種類の重合物であってもよいし、複数種類の重合物であってもよい。
アルファ-オレフィン重合物(A)の市販品としては、商品名「エンゲージ」(デュポン ダウ エラストマージャパン社製)、商品名「タフマー」(三井化学社製)等を挙げることができる。
本発明の樹脂組成物を構成する粘着付与樹脂(B)の軟化点は70~150℃であることが好ましく、より好ましくは100~145℃である。70℃未満であると、タックが高く凝集破壊してしまうことがあり、150℃を超えると、接着性が消失してしまうことがある。
粘着付与樹脂(B)としては、完全水素添加された脂肪族系、脂環族系、芳香族系等の石油系樹脂やテルペン系樹脂であることが好ましく、より好ましくは完全水素添加されたテルペン系樹脂である。完全水素添加されていない粘着付与樹脂を用いると電解質層に対する耐薬品性が劣るため、粘着付与成分の一部が溶出してしまうことがある。粘着付与樹脂(B)は、1種類を用いてもよいし、複数種類を組み合わせて用いてもよい。また、石油系樹脂とテルペン系樹脂等の混合系を用いてもよい。
本発明の樹脂組成物を構成するアルファ-オレフィン重合体(A)、粘着付与樹脂(B)、及び酸基含有オレフィン重合体(C)の合計を100重量部としたとき、粘着付与樹脂(B)の配合量は5~49重量部であることが好ましく、より好ましくは10~40重量部である。粘着付与樹脂(B)の配合量が5重量部未満であると、得られる色素増感型太陽電池用封止材の接着性が低下する傾向にある。粘着付与樹脂(B)の配合量が49重量部を超えると、耐久性が低下する傾向にある。
粘着付与樹脂(B)の酸価は、30mgKOH/g以下であることが好ましく、より好ましくは20mgKOH/g以下である。酸価が30mgKOH/gを超えると、電解質層に対する耐性が劣る傾向にある。
粘着付与樹脂(B)の市販品としては、商品名「アルコンP」(荒川化学工業社製)、商品名「クリアロンP」(ヤスハラケミカル社製)等を挙げることができる。
本発明に用いられる酸基含有オレフィン重合体(C)の具体例としては、カルボン酸基、リン酸基、スルホン酸基などの酸性官能基を有するオレフィン単量体を、必要に応じて他のオレフィン単量体と共に重合してなる重合体が挙げられる。酸基含有オレフィン重合体(C)の酸基は、金属塩となっていてもよい。これら重合体は、酸性官能基を有する単量体とその他の単量体とを共重合する方法、オレフィン樹脂に酸基含有ビニルモノマーを共重合させる方法などで得ることができる。さらに、これら酸基含有重合体を金属化合物と反応させて酸性基の一部ないしは全部を金属塩とする方法などにより得られる。
上記酸性官能基を有する単量体は、特に限定されないが、好ましい例として、アクリル酸、メタクリル酸、エタクリル酸、フマル酸、マレイン酸、無水マレイン酸、無水イタコン酸、及びその無水物などを挙げることができる。
本発明に用いられる酸基含有オレフィン重合体(C)を構成する他の単量体としてエチレン、プロピレン、1-ブテン、1-ペンテン、1-ヘキセン、1-オクテン、1-デセン、4-メチル-1-ペンテンなどの炭素数2~20のα-オレフィン、スチレン、α-メチルスチレン、ビニルトルエンなどのスチレン系単量体、酢酸ビニル、プロピオン酸ビニルなどのビニルエステル、アクリル酸メチル、アクリル酸エチル、アクリル酸イソプロピル、アクリル酸n-プロピル、アクリル酸イソブチル、アクリル酸n-ブチル、アクリル酸t-ブチル、アクリル酸-2-エチルヘキシル、アクリル酸イソオクチル、メタクリル酸メチル、メタクリル酸エチル、メタクリル酸イソプロピル、メタクリル酸n-プロピル、メタクリル酸イソブチル、メタクリル酸n-ブチル、メタクリル酸グリシジルなどの不飽和カルボン酸エステルなどが挙げられる。
酸基含有オレフィン重合体(C)としてより具体的には、酸基を有しないオレフィン単量体と不飽和カルボン酸の共重合体またはその金属塩を好適例として挙げることができる。さらに、オレフィン-(無水)マレイン酸グラフト重合体を好適例として挙げることができる。
酸基含有オレフィン重合体(C)は、190℃におけるMFRが100~1000g/10minであることが好ましく、より好ましくは200~400g/10minである。1000g/10minを超えると、電解質層に対する耐性が劣り凝集破壊してしまうことがあり、100g/10min未満であると、接着性が消失してしまうことがある。
本発明の樹脂組成物を構成するアルファ-オレフィン重合体(A)、粘着付与樹脂(B)、及び酸基含有オレフィン重合体(C)の合計を100重量部としたとき、酸基含有オレフィン重合体(C)の配合量は1~20重量部であることが好ましく、より好ましくは5~20重量部である。酸基含有オレフィン重合体(C)の配合量が1重量部未満であると、得られる色素増感型太陽電池用封止材の接着性が低下する傾向にある。酸基含有オレフィン重合体(C)の配合量が20重量部を超えると、耐久性が低下する傾向にある。
酸基含有オレフィン重合体(C)の市販品としては、商品名「ニュクレル」(三井デュポンケミカル社製)、商品名「アドマー」(三井化学社製)、商品名「トーヨータック」(東洋紡績社製)等を挙げることができる。
なお、本発明のMFRとはメルトフローレート (melt flow rate)のことであり、JIS K7210-1999による熱可塑性プラスチックの一般的な流れ試験方法(190℃、2.16kgf荷重)により実施した。
本発明の軟化点とは、JIS K 6863-1994による環球法による軟化点試験方法により実施した。

本発明の樹脂組成物には、発明の目的を損なわない範囲で、公知の紫外線吸収剤、光安定剤、シランカップリング剤、酸化防止剤、充填剤などの添加剤が添加されてもよい。これらの各添加剤は、それぞれの添加剤において、単一種類の添加剤を用いてもよいし二種類以上の添加剤を組み合わせて用いてもよい。
上記紫外線吸収剤としては特に限定されず、例えば、サリチル酸系、ベンゾフェノン系、ベンゾトリアゾール系などの通常使用されるものが挙げられる。
上記光安定剤としては、特に限定されないが、ヒンダードアミン系の通常使用されるものが好適な例として挙げられる。
上記シランカップリング剤としては、特に限定されず、例えば、ビニルトリメトキシシラン、ビニルトリエトキシシラン、メタクリロキシプロピルトリメトキシシラン、3-メタクリロキシプロピルメチルジメトキシシラン、3-グリシドキシプロピルトリメトキシシラン、3-グリシドキシプロピルトリエトキシシラン、3-グリシドキシプロピルメチルジメトキシシラン、3-グリシドキシプロピルメチルジエトキシシラン、2-(3,4-エポキシシクロヘキシル)エチルトリメトキシシラン、3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン、3-アミノプロピルメチルジメトキシシラン、N-(2-アミノエチル)3-アミノプロピルトリメトキシシラン、N-(2-アミノエチル)3-アミノプロピルメチルジメトキシシラン、3-メルカプトプロピルトリメトキシシラン、3-メルカプトプロピルトリエトキシシラン、メルカプトブチルトリメトキシシラン、3-メルカプトプロピルメチルジメトキシシラン等が挙げられる。
上記酸化防止剤としては、特に限定されないが、好ましい例としてフェノール系酸化防止剤、リン系酸化防止剤が挙げられる。
上記フェノール系酸化防止剤としては、特に限定されないが、好適な例として、ペンタエリスリトールテトラキス[3-(3,5-ジ-t-ブチル-4-ヒドロキシフェニル)プロピオネート]、オクタデシル-3-(3,5-ジ-t-ブチル-4-ヒドロキシフェニル)プロピオネート、ジエチル〔[3,5-ビス(1,1-ジメチルエチル)-4-ヒドロキシフェニル]メチル〕ホスフォネート、4,6-ビス(オクチルチオメチル)-o-クレゾール、エチレンビス(オキシエチレン)ビス[3-(5-t-ブチル-4-ヒドロキシ-m-トリル]プロピオネート等が挙げられる。
上記リン系酸化防止剤としては、特に限定されないが、好適な例として、トリス(2,4-ジ-t-ブチルフェニル)フォスファイト、ビス(2,4-ジ-t-ブチルフェニル)ペンタエリスリトールジフォスファイト等が挙げられる。
上記充填剤としては、特に限定されないが、例えば、タルク、クレイ、ガラスビーズ、珪酸カルシウム、シリカ、ゼオライト、珪藻土、アルミナ、酸化チタン、酸化鉄、酸化亜鉛、酸化マグネシウム、水酸化アルミニウム、水酸化マグネシウム、塩基性炭酸マグネシウム、炭酸カルシウム、炭酸マグネシウム、合成有機繊維などが挙げられる。
本発明の樹脂組成物を製造する方法としては特に限定されず、公知の方法を適用することができる。一般的な調製方法として、ミキシングロール、押出機、ニーダー、ロール、エクストルーダーなどの装置を用いて各種成分を混練し、次いで得られた混練物を冷却及び粉砕する方法が挙げられる。混練形式についても特に限定されないが、溶融混練とすることが好ましい。溶融混練時の条件は、使用する各種成分の種類や配合量によって適宜決定すればよく、特に制限はない。さらに、プレス成型、シート状に押出しなどを行った後、所定の大きさに切断処理したり、また射出成型などにより所定の形状に成型したりできる。本発明の色素増感型太陽電池用封止材に適用するためには、得られる成形体の生産安定性の観点から、シート状が好ましい。
本発明の樹脂組成物は、図1に示す封止材6などの色素増感型太陽電池用封止材として好適に用いることができる。また、透明電極基体10と対向電極基体20の周縁部の全周に亘って配設する用途の他に、電解質層7を封入後に封止するための用途としても好適に用いることができる。また、マザー基板に複数の色素増感型太陽電池をアレイ状に形成し、マザー基板間を貼り合わせる際に使用する封止材としても好適に用いることができる。
また、本発明の樹脂組成物は、透明基体1上の透明導電層2の端部に、本発明の封止材6を熱圧着した封止材付きの透明電極基体としても好適である。同様に、対向基体8上の導電層9の端部に、本発明の封止材6を熱圧着した封止材付きの対向導電基体としても好適である。
本発明の色素増感型太陽電池用封止材は、接合面を熱圧着することにより好適に接合できる。図1の例では、電極基体、対向電極基体の周縁部に封止材6を設け、これらを熱圧着することにより接合することができる。
本発明の色素増感型太陽電池用封止材によれば、色素増感型太陽電池の液漏れ防止等の耐久性に優れるとともに、接着性が良好で、製造工程中の作業性が容易なものを提供することができる。また、本発明によれば、前述の色素増感型太陽電池用封止材を形成するための樹脂組成物を提供することができる。

以下に、本発明を実施例により具体的かつ詳細に説明するが、これらの実施例は本発明の一態様に過ぎず、本発明はこれらの例によって限定されるものではない。

(実施例1~11)
表1に示した割合で、攪拌機を備えたニーダーにアルファ-オレフィン共重合体(A)、粘着付与樹脂(B)、酸基含有オレフィン重合体(C)を加え、170℃で3時間攪拌し、樹脂組成物を得た。

上記で得られたシート状成型物について、封止材としての耐久性を評価するため下記の方法にて接着性及び耐薬品性の測定を行った。
[接着性]
インジウム・錫酸化物(ITO)を蒸着したPETフィルムを用いて、インジウム・錫酸化物蒸着面に上記の方法で作製したフィルム厚100μmのシート状成型物を乗せ、170℃に調整したヒートシーラーにて荷重3kgf、3秒で熱圧着した。サンプルの接着性測定前の保管条件を2通りで行った。「電解液無し」では、23℃、相対湿度50%雰囲気下に24時間静置後に強度測定を行った。「電解液有り」では、作製したサンプルを23℃アセトニトリルに浸し、24時間静置後に強度測定を行った。引張試験機にて、速度200mm/分で、シート状成型物を180度方向に引っ張りPETフィルムから剥離させた時の強度を測定した。

上記の方法で作製したフィルム厚100μmのシート状成型物を4×5cmで周辺5mm枠に切り出し、インジウム・錫酸化物(ITO)を蒸着したPETフィルムの蒸着面で挟み、170℃に調整したヒートシーラーにて荷重3kgf、3秒で左右辺、下辺を熱圧着し、袋状試料を作製した。試料内にアセトニトリルをシリンジにより注入後、上辺を170℃に調整したヒートシーラーにて荷重3kgf、3秒で熱圧着し、密閉した。得られた試料を60℃オーブン中に1週間静置し、重量変化とアセトニトリル溶液変化を観察した。

表2の結果から本発明の樹脂組成物は、透明電極基体であるインジウム・錫酸化物(ITO)等を蒸着したフィルム基体上に対する接着性、封止した電解液に対する耐薬品性に優れることから、封止材として使用した際に、液もれ防止等の耐久性に優れることがわかる。
下記の方法にて透明電極基体である電極シート、及び色素増感太陽電池セルを作製し、封止材の評価を行った。
(実施例12~22)、(比較例6~10)
[電極シートの作製]
ITO膜付PENフィルム(表面抵抗10Ω/□)に東洋インキ社製の銀ペーストLEXALPHA016をスクリーン印刷し、150℃で加熱乾燥することで金属製集電線を成膜した。続いて熱硬化性樹脂を上記基体の金属製集電線の上にスクリーン印刷し、150℃で加熱硬化させて保護膜を形成した。さらに同基体上に酸化チタンペーストをスクリーン印刷し、加熱乾燥させて半導体多孔質層を成膜した。電極等を成膜したITO膜付PENフィルムの周囲に実施例1~11及び比較例1~5に記載のシート状の封止材をヒートシーラーにて熱圧着し、電極シートを得た。

ITO膜付PENフィルム(表面抵抗10Ω/□)に東洋インキ社製の銀ペーストLEXALPHA016をスクリーン印刷し、150℃で加熱乾燥することで金属製集電線を成膜した。続いて熱硬化性樹脂を上記基体の金属製集電線の上にスクリーン印刷し、150℃で加熱硬化させて保護膜を形成した。さらに同基体上に酸化チタンペーストをスクリーン印刷し、加熱乾燥させて半導体多孔質層を成膜した。電極等を成膜したITO膜付PENフィルムの周囲に実施例1~11及び比較例1~5に記載のシート状の封止材をヒートシーラーにて熱圧着し、電極シートを得た。
[色素吸着]
増感色素(Ru色素;ソーラロニクス社製N719色素)をアセトニトリルとt-ブタノールの混合溶媒に溶解し、メンブランフィルターで不溶分を除去して色素溶液を作製し、この色素溶液に上記実施例12~22の電極シートを浸して40℃で2時間放置した。着色した酸化チタン電極表面、及び電極シートをアセトニトリルで洗浄した後乾燥させることで増感色素が吸着した電極シートを得た。
増感色素(Ru色素;ソーラロニクス社製N719色素)をアセトニトリルとt-ブタノールの混合溶媒に溶解し、メンブランフィルターで不溶分を除去して色素溶液を作製し、この色素溶液に上記実施例12~22の電極シートを浸して40℃で2時間放置した。着色した酸化チタン電極表面、及び電極シートをアセトニトリルで洗浄した後乾燥させることで増感色素が吸着した電極シートを得た。
[電解液の調製]
下記処方で電解質層となる電解液を調製した。
溶剤:メトキシアセトニトリル
LiI:0.1M
I2:0.05M
4‐t‐ブチルピリジン:0.5M
1‐プロピル‐2,3‐ジメチルイミダゾリウムヨージド:0.6M
下記処方で電解質層となる電解液を調製した。
溶剤:メトキシアセトニトリル
LiI:0.1M
I2:0.05M
4‐t‐ブチルピリジン:0.5M
1‐プロピル‐2,3‐ジメチルイミダゾリウムヨージド:0.6M
[対極シートの作製]
ITO膜付PENフィルムに白金をスパッタ成膜し、電極シートの作製の場合と同様の手順で金属製集電線と保護膜を成膜して、対向電極基体である対極シートを作製した。

(実施例23~33)、(比較例11~15)
[色素増感型太陽電池セルの作製]
上記増感色素を吸着した電極シートと上記対極シートを張り合わせ、電解液を注入するための一部を除いて周囲をヒートシーラーにて熱圧着した。次に電解液をシート間に充填し、気泡を除いた後に電解液注入部分をヒートシーラーにて熱圧着し、色素増感型太陽電池セルを作製した。
[色素増感型太陽電池セルの作製]
上記増感色素を吸着した電極シートと上記対極シートを張り合わせ、電解液を注入するための一部を除いて周囲をヒートシーラーにて熱圧着した。次に電解液をシート間に充填し、気泡を除いた後に電解液注入部分をヒートシーラーにて熱圧着し、色素増感型太陽電池セルを作製した。
[色素増感型太陽電池セルの封止性能の評価]
作製した色素増感型太陽電池セルを60℃の恒温器中で保管し、電解液の漏洩の有無を確認することで封止性能を評価した。実施例1~11の封止材を用いて作製した色素増感型太陽電池セルは1ヶ月経過後も電解液の漏洩が無かったのに対し、比較例1~5の封止材を用いて作製した色素増感型太陽電池セルは3日以内に漏洩が発生し、電池機能が大幅に損なわれた。
作製した色素増感型太陽電池セルを60℃の恒温器中で保管し、電解液の漏洩の有無を確認することで封止性能を評価した。実施例1~11の封止材を用いて作製した色素増感型太陽電池セルは1ヶ月経過後も電解液の漏洩が無かったのに対し、比較例1~5の封止材を用いて作製した色素増感型太陽電池セルは3日以内に漏洩が発生し、電池機能が大幅に損なわれた。
この出願は、2011年3月3日に出願された日本出願特願2011-045789を基礎とする優先権を主張し、その開示の全てをここに取り込む。
本発明の樹脂組成物は、接着性、電解質層に対する耐性、耐熱性、耐久性に優れている。従って、上述した色素増感型太陽電池用封止材として好適に使用できるが、その他の用途にも好適に使用できる。例えば、本発明の樹脂組成物は、一般ラベル、シールの他、塗料、弾性壁材、塗膜防水材、床材、粘着付与樹脂、接着剤、積層構造体用接着剤、シーリング剤、成形材料、表面改質用コーティング剤、バインダー(磁気記録媒体、インキバインダー、鋳物バインダー、焼成レンガバインダー、グラフト材、マイクロカプセル、グラスファイバーサイジング用等)、ウレタンフォーム(硬質、半硬質、軟質)、ウレタンRIM、UV・EB硬化樹脂、ハイソリッド塗料、熱硬化型エラストマー、マイクロセルラー、繊維加工剤、可塑剤、吸音材料、制振材料、界面活性剤、ゲルコート剤、人工大理石用樹脂、人工大理石用耐衝撃性付与剤、インキ用樹脂、シート(ラミネート接着剤、保護シート等)、合わせガラス用樹脂、反応性希釈剤、各種成形材料、弾性繊維、人工皮革、合成皮革等の原料として、また、各種樹脂添加剤及びその原料等としても非常に有用に使用できる。また、液晶パネル等のフラットパネルディスプレイの一対の基板間の周縁部等に用いる封止材としても好適に利用できる。

Claims (7)
- 190℃におけるMFRが0.5~60g/10minであるアルファ-オレフィン重合体(A)、
軟化点が70~150℃である粘着付与樹脂(B)、及び
190℃におけるMFRが100~1000g/10minである酸基含有オレフィン重合体(C)、を含む樹脂組成物。 - 前記粘着付与樹脂(B)が、完全水素添加された石油系樹脂、及びテルペン系樹脂の少なくともいずれかであることを特徴とする請求項1に記載の樹脂組成物。
- 前記アルファ-オレフィン重合体(A)50~90重量部、前記粘着付与樹脂(B)5~49重量部、前記酸基含有オレフィン重合体(C)1~20重量部を合計が100重量部になるように配合してなることを特徴とする請求項1に記載の樹脂組成物。
- 前記酸基含有オレフィン重合体(C)が、マレイン酸付加重合体、及び無水マレイン酸付加重合体の少なくともいずれかであることを特徴とする請求項1に記載の樹脂組成物。
- 請求項1~4いずれか1項に記載の樹脂組成物から形成された色素増感型太陽電池用封止材。
- 基体と、
前記基体上に形成された導電層と、
前記基体の周縁部に形成された色素増感型太陽電池用封止材と、を備え、
前記色素増感型太陽電池用封止材は、
190℃におけるMFRが0.5~60g/10minであるアルファ-オレフィン重合体(A)、
軟化点が70~150℃である粘着付与樹脂(B)、及び
190℃におけるMFRが100~1000g/10minである酸基含有オレフィン重合体(C)を含む樹脂組成物を熱圧着したものである電極基体。 - 電極基体と、
前記電極基体と所定の間隙を持って対向配置される対向電極基体と、
前記電極基体と前記対向電極基体の対向面側で、これらの周縁部に形成された色素増感型太陽電池用封止材と、
前記電極基体、前記対向電極基体、及び前記色素増感型太陽電池用封止材によって囲まれる空間に封入された電解質層と、を具備し、
前記色素増感型太陽電池用封止材が、
190℃におけるMFRが0.5~60g/10minであるアルファ-オレフィン重合体(A)、
軟化点が70~150℃である粘着付与樹脂(B)、及び
190℃におけるMFRが100~1000g/10minである酸基含有オレフィン重合体(C)を含む樹脂組成物を熱圧着したものである色素増感型太陽電池。
