 一方、このようにオートフォーカス(AF)機能を有するカメラモジュールが当たり前になってきた状況においては、次なる特徴出しの機能として手振れ補正機能が注目されてきている。手振れ補正機能は、デジタルカメラやムービーでは世の中で広く採用されているが、携帯電話ではサイズ面の問題等があり、採用はこれからである。しかしながら、小型化が可能な新規の手振れ補正機構の構造も提案されつつあり、今後は手振れ補正機能を搭載した携帯電話用カメラモジュールが増加していくと予想される。
 ここで、携帯電話に搭載することを意識した手振れ補正機能付きカメラモジュールが例えば特許文献1に開示されている。この特許文献1で開示されているのは、光学的手振れ補正機構(OIS:Optical Image Stabilizer)についてである。
 すなわち、特許文献1に開示の光学的手振れ補正機構は、撮影ユニット(可動モジュール)と呼ばれる従来のAFカメラモジュールの4隅を4本のサスペンションワイヤーで支持し、光軸に垂直な2軸方向に撮影ユニットを駆動することによって手振れを補正する構造となっている。撮影ユニット駆動機構としては、撮影ユニットを搭載したカバー部の4つの外周側面にマグネットが備えられ、かつこのマグネットに対向するように固定体側ヨークにコイルが備えられている。この機構により、撮影ユニット(可動モジュール)が光軸に垂直な2軸に独立して手振れ補正駆動可能となっている。尚、特許文献1に開示の光学的手振れ補正機構では、撮像ユニット全体を光軸に垂直な方向に駆動することが説明されているが、手振れ補正を行うためには、撮像レンズと撮像素子との間に相対変位を与える構成が一般に採用されている。
 ところで、AFカメラモジュールにおいて、レンズ駆動装置に対してレンズを固定する場合、撮像素子に対するレンズの光軸方向の初期位置を的確に設定しないと、デフォーカスによりピンボケ画像となってしまう。
 そこで、既存のAFカメラモジュールでは、レンズバレル(複数枚のレンズを組み付けた筐体)とレンズホルダーとにねじ構造を設けて、レンズの光軸方向の位置を調整する機構を備えたものが主流となっている。
 一方、初期位置設定を行う際にレンズを移動させない固定焦点型カメラモジュールでは、撮像素子又は該撮像素子を保持する部材に対して、レンズ又は該レンズを保持するレンズホルダーを直接取り付けることによって、上記レンズの初期位置の高精度化を図ることが可能である。
 例えば、特許文献2には、ねじ構造を設けず、製造時に初期位置設定のためのフォーカス調整をねじでは行わないAFカメラモジュールが特許文献2に開示されている。
 この特許文献2に開示されたAFカメラモジュールの代表的な実施例の断面図を、図23に示す。
 上記特許文献2に開示されたAFカメラモジュール100は、図23に示すように、撮像光学系である光学部101と、光学部101を駆動するレンズ駆動装置102と、光学部101を経由した光の光電変換を行う撮像部103とから構成されている。上記撮像部103は、センサ部104と、センサ部104が実装される基板105とから構成されている。上記センサ部104は、ガラス基板120、センサチップ121及びセンサカバー122から構成されている。
 上記光学部101は、複数の撮像レンズ106と、撮像レンズ106を保持するレンズバレル107とから構成されている。上記レンズバレル107は、レンズ駆動装置102内のレンズホルダー108に固定されている。上記レンズホルダー108は上下2枚のばね109a・109bにより固定部に対して光軸方向可動に支持されており、レンズホルダー108の外周端部には、コイル110が固定されている。固定部は、ヨーク111、永久磁石112、カバー114及びベース115等から構成されている。上記レンズ駆動装置102は、センサカバー122上に搭載されている。
 上記レンズバレル107及びレンズホルダー108にはねじが形成されていない。このため、レンズホルダー108が無限遠側のメカ端に位置する状態で、レンズバレル107がセンサカバー122の上面に当接するように位置決めされ、レンズバレル107とレンズホルダー108とが接着剤124により接着固定されている。
 このような構成とすることにより、センサチップ121に対する撮像レンズ106の高さ位置は、センサカバー122の厚さ公差、及びレンズバレル107内における撮像レンズ106の取り付け位置公差等、僅かな公差しか含まれないことになる。このため、ねじを用いた高さ調整を行わなくとも、高精度に撮像レンズ106の初期位置の位置決めを行うことが可能となり、初期位置設定のためのフォーカス調整工程の省略が可能となっている。

 しかしながら、上記従来の特許文献1及び特許文献2に開示されたカメラモジュールでは、以下の問題点を有している。
 まず、特許文献1のような手振れ補正機構付きカメラモジュールにおいて、従来のAFカメラモジュールのようにレンズバレルをレンズホルダーに対してねじ込むように、初期位置設定のためのフォーカス調整を行う場合の課題について説明する。
 上記特許文献1に開示された手振れ補正機構付きカメラモジュールでは、レンズを含む可動部が光軸と垂直な方向にも可動となるように支持されている。このため、レンズを含む可動部が駆動されたときに固定部との間に摩擦が生じないように、可動部と固定部との間には光軸方向に一定の隙間が必要となる。ここで、レンズバレルをレンズホルダーに対してねじ込む際には、どうしても光軸方向にもある程度の力を加えながらねじ込む必要があり、このときの光軸方向の力によって、可動部を支えているばね(特許文献1の例では4本のサスペンションワイヤー)が破損する。また、破損しなくても、ばね力にさからってねじ込む力を与えると、力を取り去ったときにばねの位置が元に戻り、せっかく調整したレンズ位置がずれてしまう。このような課題を生じさせないためには、光軸方向に力を加えないような調整方法、又は調整そのものが不要な構造を採用する必要がある。
 次に、特許文献2のようなレンズの初期位置調整が不要な構成のAFカメラモジュールに手振れ補正機能を付与することを考える。この場合、レンズバレル107がセンサカバー122の上面に当接するように位置決めされているので、手振れ補正する際に、光学部101を光軸と垂直な方向に移動させるときに、レンズバレル107がセンサカバー122上を摺動する。
 その結果、レンズバレル107とセンサカバー122との当接面である基準面が削り取られたり、異物が発生したりするリスクが生じるという問題点を有している。
 また、特許文献2のようなレンズの初期位置調整が不要な構成のAFカメラモジュールにおいては、無限遠側メカ端でレンズホルダー108の下側基準面とベース115の上側基準面とが当接している。同時に、レンズバレル107の下側基準面とセンサカバー122の上側基準面とが当接している。
 一方、一般的なレンズ駆動装置において、このように無限遠側メカ端において基準面同士の接触面に粘着性の異物が介在したりすると、図23及び図24に示すように、繰り出し方向(図23の紙面上側)と引込み方向(図23の紙面下側)とのストローク特性が異なる。この結果、特に始動付近(ストローク0から動き出すところ)においてヒステリシスが生じる場合がある。この理由は、繰り出し方向に変位する際、粘着物の介在により、レンズホルダー108及びレンズバレル107を繰り出そうとする力に抗して元に戻そうとする力が作用し、この抗力を上回る力が作用して、基準面同士が離れた瞬間、抗力が無くなり、ばね力と釣り合う位置まで急激に変位するためである。引込み方向では、基準面同士が接触するまで、このような抗力が作用しないため、電流とストロークとが略比例した特性を示す。
 以上のような原理によって、始動付近でのヒステリシスが発生する。このような始動付近のヒステリシスは、無限遠付近での微小な位置制御の妨げとなるため、好ましくない。
 尚、粘着性異物としては、レンズバレル107を固定する接着剤が未硬化のまま付着する場合、洗浄液中の半田フラックスが堆積する場合、又は樹脂部材の離型剤が付着する場合等が考えられる。
 基準面同士の接触面の面積が大きいほど、粘着性異物が付着する可能性が高まる。また、万が一、粘着性異物が付着した場合に生じる抗力は、面積が大きいほど大きくなる。したがって、接触面積は小さい方が望ましい。ただし、1箇所の接触面積が小さ過ぎると、落下による衝撃等により、接触面が潰れてしまったり又は割れたりするリスクがあるため、いくらでも小さくできる訳ではない。接触面の数を減らすことも重要になってくる。
 上述したように、特許文献2のような構成においては、無限遠側メカ端でレンズホルダー108の下側基準面とベース115の上側基準面とが当接していると同時に、レンズバレル107の下側基準面とセンサカバー122の上側基準面とが当接している。このため、接触面の数が増え、結果的に接触面の面積が増加してしまい、始動付近でのヒステリシスが生じやすい環境を生んでしまうという問題点を有している。
 本発明は、上記従来の問題点に鑑みなされたものであって、その目的は、撮像レンズの初期位置の高さ調整をねじでは行わない場合でも、撮像レンズを保持するレンズバレルと撮像部のセンサカバーとの摺動を防ぎ、摺動による異物発生を防止し得るカメラモジュールの製造方法、カメラモジュール、及び電子機器を提供することにある。
 本発明のカメラモジュールは、上記課題を解決するために、撮像レンズ及び該撮像レンズを保持するレンズバレルを有する光学部と、上記光学部を保持するレンズホルダーを有し、上記光学部とレンズホルダーとを一体的に少なくとも光軸方向に駆動するためのレンズ駆動装置とを備え、上記光学部及びレンズ駆動装置が、撮像部の撮像素子をカバーするセンサカバーの上側に配されたカメラモジュールであって、上記レンズバレルは、上記センサカバーに対して非接触となる位置にて位置決めされて上記レンズホルダーに対して固定されていると共に、上記レンズバレルは、固定前は、上記レンズホルダーに対して光軸方向に摺動可能となっていることを特徴としている。
 上記の発明によれば、レンズバレルを、レンズホルダーに対して光軸方向に摺動させ、レンズバレルを上記センサカバーに対して非接触となる位置にて位置決めした後、レンズバレルをレンズホルダーに固定する。
 この結果、ねじによる撮像レンズの初期位置の高さ調整を必要とせず、初期位置のフォーカス調整工程の簡略化、又は省略を可能にしつつ、レンズバレルとセンサカバーとの摺動を防ぎ、摺動による異物発生等を防止することが可能となる。また、ねじによる撮像レンズの初期位置の高さ調整を必要としないので、小型のカメラモジュールに適用可能である。
 したがって、撮像レンズの初期位置の高さ調整をねじでは行わない場合でも、撮像レンズを保持するレンズバレルと撮像部のセンサカバーとの摺動を防ぎ、摺動による異物発生を防止し得る小型のカメラモジュールを提供することができる。
 また、レンズバレルとレンズホルダーとに初期位置のフォーカス調整用のねじを切るための金型コスト等が低減でき、初期位置のフォーカス調整のためにねじを回すような工程が不要になる。この点に鑑みると、レンズバレルとレンズホルダーとの少なくとも一方に、例えば、接着剤溜まり用ねじ切り等のねじが設けられていてもよい。
 本発明のカメラモジュールの製造方法は、上記課題を解決するために、撮像レンズ及び該撮像レンズを保持するレンズバレルを有する光学部と、上記光学部を保持するレンズホルダーを有し、かつ上記光学部とレンズホルダーとを一体的に少なくとも光軸方向に駆動するためのレンズ駆動装置とを備え、上記光学部及びレンズ駆動装置が、撮像部の撮像素子をカバーするセンサカバーの上側に配されるカメラモジュールの製造方法であって、上記光学部のレンズバレルを、上記レンズ駆動装置のレンズホルダーに対して光軸方向に摺動させ、治具を用いて、上記光学部の初期位置の高さを、上記レンズバレルが、上記センサカバーに対して非接触となる位置となるように位置決めさせた後、上記光学部を上記レンズ駆動装置に固定することを特徴としている。
 これにより、治具を用いて撮像レンズの高さ方向の位置決めを行うため、初期位置のフォーカス調整のためにねじを回すような工程が不要となり、初期位置のフォーカス調整を簡略化することができる。
 したがって、撮像レンズの初期位置の高さ調整をねじでは行わない場合でも、撮像レンズを保持するレンズバレルと撮像部のセンサカバーとの摺動を防ぎ、摺動による異物発生を防止し得る小型のカメラモジュール及びその製造方法を提供することができる。
 本発明の電子機器は、上記課題を解決するために、上記カメラモジュールを備えていることを特徴としている。
 上記の発明によれば、撮像レンズの初期位置の高さ調整をねじでは行わない場合でも、撮像レンズを保持するレンズバレルと撮像部のセンサカバーとの摺動を防ぎ、摺動による異物発生を防止し得る小型のカメラモジュールを備えた電子機器を提供することができる。
 本発明のカメラモジュールの製造方法は、以上のように、光学部のレンズバレルを、レンズ駆動装置のレンズホルダーに対して光軸方向に摺動させ、治具を用いて、上記光学部の高さ位置を、上記レンズバレルが、上記センサカバーに対して非接触となる位置となるように位置決めさせた後、上記光学部を上記レンズ駆動装置に固定する方法である。
 本発明のカメラモジュールは、以上のように、レンズバレルは、センサカバーに対して非接触となる位置にて位置決めされてレンズホルダーに対して固定されていると共に、上記レンズバレルは、固定前は、上記レンズホルダーに対して光軸方向に摺動可能となっているものである。
 本発明の電子機器は、以上のように、上記カメラモジュールを備えているものである。
 それゆえ、撮像レンズの初期位置の高さ調整をねじでは行わない場合でも、撮像レンズを保持するレンズバレルと撮像部のセンサカバーとの摺動を防ぎ、摺動による異物発生を防止し得る小型のカメラモジュールの製造方法、カメラモジュール、及び電子機器を提供するという効果を奏する。

  〔比較例〕
 最初に、本発明の一実施形態を説明する前に、特許文献2のようなレンズの初期位置調整が不要な構成のAFカメラモジュールに手振れ補正機能を付与する場合の構成例を、比較例として図25に基づいて説明する。
 すなわち、特許文献1に開示された手振れ補正機構付きカメラモジュールに対して、特許文献2のようなレンズの初期位置調整が不要な構成を単純に適用した場合の構成例を、図25に示す。
 図25に示すように、上記比較例のカメラモジュール200は、撮像光学系である光学部201と、光学部201を駆動するレンズ駆動装置202と、光学部201を経由した光の光電変換を行う撮像部203とから構成されている。上記撮像部203は、センサ部204と、センサ部204が実装される基板205とから構成されている。上記センサ部204は、ガラス基板220、センサチップ221及びセンサカバー222から構成されている。
 上記光学部201は、複数の撮像レンズ206と、撮像レンズ206を保持するレンズバレル207とから構成されている。上記レンズバレル207は、レンズ駆動装置202内のレンズホルダー208に固定されている。上記レンズホルダー208は、上下2枚のばね209a・209bにより中間部材225に対して光軸方向可動に支持されている。レンズホルダー208の外周部には、AFコイル210が固定されている。中間部材225にはAF駆動用の永久磁石と手振れ補正用の永久磁石が固定され、この例ではこの2種類の永久磁石を共通化した兼用の永久磁石212が固定されている。中間部材225は、固定部に対して4本の弾性ワイヤー226により、光軸方向と垂直な2軸方向可動に支持されている。そして、中間部材225、永久磁石212、ばね209a・209b、レンズホルダー208、AFコイル210、レンズバレル207及び撮像レンズ206が、光軸と垂直な方向には一体的に駆動される。固定部は、カバー211、OISコイル227及びベース215等から構成されている。レンズ駆動装置202は、センサカバー222上に搭載されている。
 ここで、レンズバレル207及びレンズホルダー208にはねじが形成されていない。このため、レンズホルダー208が無限遠側のメカ端に位置する状態にて、レンズバレル207がセンサカバー222の上面に当接するように位置決めされ、レンズバレル207とレンズホルダー208とが接着剤224により接着固定されている。
 このような構成とすることにより、センサチップ221に対する撮像レンズ206の高さ位置は、センサカバー222の厚さ公差、及びレンズバレル207内における撮像レンズ206の取り付け位置公差等の僅かな公差しか含まれないことになる。このため、ねじを用いた高さ調整を行わなくとも、高精度にレンズの位置決めを行うことが可能となる。
 しかしながら、図23に示す特許文献2の例とは異なる点として、手振れ補正機能が付与されるので、レンズバレル207が光軸と垂直な方向にも駆動されるということが挙げられる。ここで、レンズバレル207はセンサカバー222に当接している。このため、レンズバレル207が光軸と垂直な方向に駆動されると、レンズバレル207とセンサカバー222とが摺動し、基準面が削り取られたり、異物が発生したりするリスクが生じる。
 実際、カメラモジュールとして動作している場合は、オートフォーカス機能によりレンズバレル207は光軸方向に繰り出されている場合が多く、レンズバレル207とセンサカバー222とが摺動することはない。しかし、オートフォーカス動作をさせない状態で携帯電話を揺する等の外乱振動を受けた場合には、レンズバレル207とセンサカバー222とは接触したままのため、摺動は避けられない。
  〔実施の形態1〕
 本発明の一実施形態について図1~図11に基づいて説明すれば、以下のとおりである。
 すなわち、本実施の形態の手振れ補正機能付きカメラモジュールの製造方法、手振れ補正機能付きカメラモジュール、及び電子機器は、前記比較例の課題を解決したものとなっている。つまり、撮像レンズの初期位置の高さ調整をねじでは行わない場合でも、レンズバレルとセンサカバーとの摺動を防ぎ、摺動による異物発生を防止し得る小型の手振れ補正機能付きカメラモジュールの製造方法、手振れ補正機能付きカメラモジュール、及び電子機器を提供するものとなっている。
 尚、本実施の形態の手振れ補正機能付きカメラモジュールは、手振れ補正機能だけでなく、オートフォーカス機能と手振れ補正機能との両方を備えた手振れ補正機能付きカメラモジュールとなっている。
 (カメラモジュールの構成)
 最初に、本実施の形態の手振れ補正機能付きカメラモジュールの構成について、図1及び図2に基づいて説明する。ここで、図2は、本実施の形態の手振れ補正機能付きカメラモジュールの斜視図であり、図1は、図2に示すカメラモジュールのX-X矢視断面図である。
 本実施の形態の手振れ補正機能付きカメラモジュール40は、電子機器としての例えばカメラ付携帯電話に用いられるカメラモジュールであり、図2に示すように、略直方体形状にてなっている。上記手振れ補正機能付きカメラモジュール40(以下、単に「カメラモジュール40」という。)は、下部に設けられた矩形の撮像部20と、この撮像部20の上方に被せられた箱状のモジュールカバー17内に収容された光学部1と、この光学部1を駆動するレンズ駆動装置10とからなっている。モジュールカバー17の上面中央部には、光学部1の後述する撮像レンズ2を露出させるための開口部17aが形成されている。尚、以下の説明では、便宜上、光学部1側を上方、撮像部20側を下方とする。
 すなわち、カメラモジュール40の光学部1は、図1に示すように、撮像レンズ2と、この撮像レンズ2を収納するレンズバレル3とからなっている。そして、光学部1の周りには、光学部1のレンズバレル3を接着剤4により接着固定して内部に保持するレンズホルダー11を有して該光学部1を駆動するためのレンズ駆動装置10が設けられている。
 また、レンズ駆動装置10の下方に設けられた撮像部20は、光学部1を経由した光の光電変換を行う撮像素子22を基板21上に載置していると共に、撮像素子22をカバーするセンサカバー23及びガラス基板24を備えている。これら基板21、撮像素子22、センサカバー23及びガラス基板24は、順に光軸方向に積層されている。
 上記レンズ駆動装置10では、光学部1が接着剤4により固定されたレンズホルダー11は、上下2枚のAF(オートフォーカス)ばね12a・12bにより中間部材13に対して光軸方向可動に支持されている。そして、レンズホルダー11の外周部には、AFコイル14が固定されている。上記中間部材13には、AF駆動用の永久磁石と手振れ補正用の永久磁石とが固定され、本実施の形態ではこれら2種類の永久磁石を共通化した兼用の永久磁石15が固定されている。
 また、上記レンズホルダー11の下部には突起部11aが形成されており、この突起部11aは、光軸方向の可動範囲における無限遠側のメカ端(可動範囲の撮像素子側の基準位置)にて、中間部材13に当接している。上記中間部材13は、固定部に対して4本の弾性ワイヤー16(図示されているのは2本)により、光軸方向と垂直な2軸方向可動に支持されている。これによって、中間部材13、永久磁石15、AFばね12a・12b、レンズホルダー11、AFコイル14、レンズバレル3及び撮像レンズ2が、光軸と垂直な方向に一体的に駆動される。
 上記固定部は、モジュールカバー17、OIS(Optical Image Stabilizer:光学的手振れ補正機構)コイル18及びベース19等から構成されている。上記ベース19の内側では、光学部1が組み込まれた状態で、レンズバレル3の一部が、ベース19の開口19a内にまで入り込んでいる。すなわち、撮像レンズ2のフランジバック(レンズバレル3の下端面から撮像素子22面までの距離)を十分に大きく取ることが困難なため、このような構成になる場合が多い。
 ここで、レンズバレル3とベース19の開口19aとの間の隙間を適切な値に設定しておく必要がある。この理由は、落下衝撃等を受けて、レンズホルダー11が横方向に変位した場合、レンズホルダー11の横方向への変位に伴って、レンズバレル3とベース19とが衝突し、レンズバレル3が多大な衝撃力を受ける。これにより、レンズバレル3が破損したり、レンズバレル3内の撮像レンズ2がはずれ落ちたりする虞があるためである。そこで、本実施の形態では、レンズホルダー11が横方向に最大変位した場合でも、レンズバレル3が、直接、ベース19とは当接しないように、レンズバレル3とベース19の開口19aとの隙間の大きさが設定されている。
 次に、撮像部20では、上記レンズ駆動装置10を搭載するセンサカバー23は、下部に設けられた突起23aの先端に形成された基準面Sが撮像素子22に当接しており、撮像素子22全体をカバーするように撮像素子22に載置されている。センサカバー23の撮像レンズ2側には開口23bが設けられ、この開口23bは赤外線カット機能を備えたガラス基板24によって塞がれている。
 上記撮像素子22は基板21上に搭載されている。上記基板21とセンサカバー23との間には公差によって隙間が生じる場合があるが、この隙間は接着剤25により塞がれた状態で、該基板21とセンサカバー23とが接着固定される。
 本実施の形態では、上記レンズバレル3及びレンズホルダー11にはねじが形成されておらず、レンズホルダー11が無限遠側のメカ端に位置する状態で、レンズバレル3が所定の位置に位置するように固定される。すなわち、図23に示す従来技術の構成と大きく異なるのは、無限遠側メカ端位置において、レンズバレル3がセンサカバー23の上面に当接していない点である。本実施の形態では、レンズバレル3とセンサカバー23との間には10μm程度の隙間が形成されている。このように、レンズバレル3とセンサカバー23とを当接させないように製造する方法については後述する。
 本実施の形態のカメラモジュール40は、以上のような構成を有することにより、仮に、無限遠側メカ端位置で手振れ補正機能が動作したとしても、レンズバレル3とセンサカバー23とは摺動することがなく、摺動により異物が発生するようなトラブルも発生しないようになっている。
 (カメラモジュールのAF機能及び手振れ補正機能)
 上記構成を有する本実施の形態のカメラモジュール40におけるAF機能及び手振れ補正機能について説明する。
 最初に、AF機能について説明する。上記カメラモジュール40における光学部1を、焦点調整のために光軸方向に進退移動させる場合には、該カメラモジュール40を搭載する例えば携帯電話やデジタルカメラの制御部からの駆動指示に応じて、レンズ駆動装置10のAFコイル14に電流が流される。これにより、AFコイル14に流れる電流が永久磁石15から発生する磁界と作用することによって、AFコイル14を光軸方向に移動させる推力が発生する。この結果、AFばね12a・12b及びレンズホルダー11を介して光学部1が光軸方向に進退移動する。したがって、光学部1をオートフォーカス(AF)制御することができる。この結果、上記AFコイル14、永久磁石15、AFばね12a・12b及びレンズホルダー11は、本発明のオートフォーカス手段としての機能を有している。
 次に、手振れ補正機能について説明する。
 本実施の形態のカメラモジュール40には、OIS(Optical Image Stabilizer:光学的手振れ補正機構)が設けられている。このため、光学部1を光軸方向と垂直な方向に一体的に駆動させる場合には、カメラモジュール40を搭載する例えば携帯電話やデジタルカメラの制御部からの駆動指示に応じて、レンズ駆動装置10のOISコイル18に電流が流される。これにより、OISコイル18に流れる電流が永久磁石15から発生する磁界と作用することにより、OISコイル18を光軸方向と垂直な方向に移動させる推力が発生する。この結果、弾性ワイヤー16、中間部材13、AFばね12a・12b、レンズホルダー11を介して光学部1が光軸方向と垂直な方向に進退移動する。したがって、光学部1を手振れ補正制御することができる。この結果、OISコイル18、永久磁石15、弾性ワイヤー16、中間部材13、AFばね12a・12b、レンズホルダー11は、本発明の手振れ補正手段としての機能を有している。
 (光学部のレンズホルダーへの取り付け位置)
 次に、撮像レンズ2及びレンズバレル3からなる光学部1におけるレンズ駆動装置10のレンズホルダー11への取り付け位置について説明する。
 光学部1における撮像レンズ2のレンズホルダー11への取り付け位置は、無限遠側メカ端位置において合焦するように、撮像素子22面との距離が設定されるのが望ましい。
 しかしながら、レンズバレル3に対する撮像レンズ2の取り付け位置公差、及びセンサカバー23の厚さ公差等が存在し、どうしても部材毎のばらつきが存在するため、フォーカス調整を行わずにメカ当たりで位置決めしようとした場合には、誤差が残存する。このため、誤差があっても、レンズ駆動装置10のストローク範囲内で合焦位置を見つける必要があるので、合焦位置の設計センター値よりも若干、撮像素子22側に寄った位置に撮像レンズ2をレンズホルダー11に取り付ける必要がある。このずらし量をオーバーインフと呼ぶ。オーバーインフを大きく設定すれば、レンズ駆動装置10のストロークがその分だけ大きくなるため、オーバーインフは必要最小限に留める必要がある。
 上記の様々な公差を累計すると、25μm程度のオーバーインフ量が適当となるが、この値は部品の製造公差や組み立て公差に影響されるため、実態に合った最小限の値に設定することが望ましい。本実施の形態におけるカメラモジュール40の構造では、撮像素子22に対して直接、センサカバー23の下側の基準面Sを当接する。また、厚さの精度を高めたセンサカバー23を用いて、該センサカバー23の上面に対して(センサカバー23の上面にレンズ駆動装置10の下側基準面が搭載されるため「レンズ駆動装置10の下面に対して」と言い換えてもよい)高精度にレンズバレル3を位置決めする。このような構造を備えているからこそ、カメラモジュール40は、25μm程度のオーバーインフ量を達成することが可能となっている。
 ここで、図1では、無限遠の被写体に対する合焦位置よりも25μmだけ撮像素子22側に寄った位置にレンズバレル3が取り付けられ、かつその状態でセンサカバー23とレンズバレル3との間に隙間が存在しているとして、以降の説明を行う。
 尚、図1に示すように、レンズバレル3は、レンズホルダー11に対して位置決めされた後、接着剤4により固定されている。ここで、本実施の形態では、接着剤4が不要部分へと流れ出さないようにしている。具体的には、接着剤4のレンズホルダー11への塗布位置は、レンズホルダー11におけるセンサカバー23側のレンズホルダー下端面とは反対側のレンズホルダー上端面11bよりも低い位置となるように設定されている。上記レンズホルダー上端面11bは、天面側つまりモジュールカバー17側に延ばしても構わない。また、レンズバレル3側の接着剤塗布位置を掘り込んでも構わない。
 ここで、レンズホルダー11は、必ずしも完全な円筒状に形成することはない。すなわち、上記接着剤4は、通常、レンズバレル3の外周近傍の4点程度に塗布される。したがって、レンズホルダー11も互いに間隔を有する例えば4分割に形成することが可能である。この場合、レンズホルダー11は円筒の全周ではなく一部のみに形成されるため、レンズホルダー11の強度が弱くなる可能性がある。レンズホルダー11の強度が弱い場合、落下衝撃等を受けて、レンズホルダー上端面11bに、直接衝撃力が加わると、レンズホルダー11が折れたり、欠けたりする危険性が高まる。そこで、レンズホルダー11が衝撃力を直接には受けないように、レンズホルダー11が動き得る範囲内において、レンズホルダー上端面11bとモジュールカバー17とが衝突しないように、両者の隙間を設定しておくことが望ましい。
 (カメラモジュールの製造方法)
 次に、本実施の形態のカメラモジュール40のもう一つの大きな特徴は、レンズバレル3とセンサカバー23との摺動を防ぎつつ、ねじによるレンズバレル3の高さ調整を不要にしている点である。
 従来のように、ねじを用いてレンズバレルの初期位置の高さ調整を行う構成では、レンズバレル3とセンサカバー23との摺動を防ぐことが容易である。しかし、初期位置の高さ調整を行わずにレンズバレルの高さの位置決めを行うためには、何らかの部材に当接させて位置決めする必要がある。このため、従来技術のように、レンズバレル3をセンサカバー23に当接させる構成では、両者の間の摺動が避けられなかった。
 これに対して、本実施の形態におけるカメラモジュール40では、センサカバー23等の部材に当接させずともレンズバレル3を高精度に初期位置の位置決めをする製造方法にも特徴を有している。
 以下においては、初期位置のフォーカス調整のためのねじは勿論、高さ調整そのものを行わずとも、レンズバレル3を高精度に初期位置の位置決め固定をするための製造方法について、図3~図9を用いて説明する。ここで、図3~図9は、上記カメラモジュール40の各製造工程を示す図である。
 最初に、図3に基づいて、光学部1、レンズ駆動装置10、及び擬似センサカバー26を準備すると共に、擬似センサカバー26にレンズ駆動装置10を搭載する工程を説明する。
 すなわち、図3に示すように、本実施の形態のカメラモジュール40では、製造工程用に治具としての擬似センサカバー26を準備する。この擬似センサカバー26には、レンズ駆動装置10が搭載される平坦面26aと、平坦面26aから突出した突出部26bとが設けられている。上記突出部26bと平坦面26aとの高さの差Dは、レンズバレル3が光軸と垂直な方向に変位したときに、センサカバー23やガラス基板24と接触しないための隙間として設定すればよい。上記差Dは、通常では5μm~10μm程度以上あれば隙間として機能させることが可能である。設計値としては、5μmでも10μmでも構わないが、限りなく設計値通りの擬似センサカバー26を準備することが望ましい。図1の説明の中では10μm程度として説明した。
 次に、図4に基づいて、擬似センサカバー26にレンズ駆動装置10を搭載した状態を説明する。
 上述したように、レンズ駆動装置10は擬似センサカバー26の平坦面26a上に搭載され、その結果、突出部26bはレンズ駆動装置10のベース19における開口19aの内側に入り込んでいる。
 ここで、レンズ駆動装置10を擬似センサカバー26の平坦面26a上に搭載している間は、図中にハッチング矢印Aで示した方向に押圧力を加えておくことが望ましい。この理由は、上述したように、レンズ駆動装置10の下面に対して高精度にレンズバレル3の位置を決める必要があるため、擬似センサカバー26に対してレンズ駆動装置10が浮いていると精度が悪化するので、このように押圧力を加えるのが好ましいためである。
 次に、図5に基づいて、擬似センサカバー26の突出部26bに当接させるようにレンズバレル3(光学部1)をレンズ駆動装置10に搭載した状態を説明する。
 図5に示すように、レンズバレル3の下端面が擬似センサカバー26の突出部26bに当接した状態で、撮像レンズ2が無限遠側合焦位置よりも25μmだけ前記撮像素子22側に寄った位置になるように、レンズバレル3の形状が設計されている。勿論、実際の物は設計値に対して公差を含むことになる。レンズバレル3の下端面が擬似センサカバー26の突出部26bに当接させている間は、図中にハッチング矢印Bで示した方向に押圧力を加えておくことが望ましい。尚、図4においてハッチング矢印Aにて説明したレンズ駆動装置10に対する押圧力も継続して加えておくことが望ましい。どちらもメカ当たりによって基準位置を設定しているため、浮きがあると誤差が生じるためである。このように押圧力を加えた状態で(浮きを防止した状態で)、接着剤4によりレンズバレル3をレンズホルダー11に対して接着固定する。
 次に、図6に基づいて、擬似センサカバー26をレンズ駆動装置10から取り外した状態について説明する。
 図6に示すように、擬似センサカバー26は、あくまでもレンズバレル3の位置決めを行うための治具であり、レンズバレル3をレンズホルダー11に対して接着固定した後は不要となる。
 次に、図7に基づいて、撮像部20を準備すると共に、擬似センサカバー26を撮像部20に置き換える工程について説明する。
 すなわち、図7に示すように、擬似センサカバー26に代わって、撮像素子22を備えた撮像部20と、既に光学部1が固定されたレンズ駆動装置10とを接合する必要がある。
 次に、図8に基づいて、光学部1を内蔵したレンズ駆動装置10を撮像部20に搭載する工程を説明する。
 すなわち、図8に示すように、光学部1を内蔵したレンズ駆動装置10は、撮像部20のセンサカバー23の上面に搭載され、図示しない接着剤により接着固定される。
 次に、図9に基づいて、光学部1を内蔵したレンズ駆動装置10を撮像部20に搭載した状態について説明する。
 図9に示すように、レンズ駆動装置10とセンサカバー23とを接着する接着剤が必要強度まで硬化するまでの間は、図中にハッチング矢印Cで示した方向に押圧力を加えておくことが望ましい。これまでと同様の理由で、センサカバー23の上面に対してレンズ駆動装置10が浮かないためである。
 以上のような方法により、撮像レンズ2が高精度に位置決めされ、かつ、レンズバレル3とセンサカバー23との間に隙間を有するカメラモジュール40を製造することが可能となる。
 尚、上記で説明した擬似センサカバー26は、非磁性体であることが望ましい。擬似センサカバーが磁性体である場合、レンズ駆動装置10のOIS可動部に搭載された永久磁石15が擬似センサカバーに吸引される。その結果、レンズホルダー11の位置が変化した状態、又はレンズホルダー11が傾いた状態でレンズバレル3が固定される可能性がある。この場合には、擬似センサカバーを取り外したときにレンズホルダー11が元の位置に戻ることによって、レンズバレル3の取付位置が偏芯していたり傾いたりし、結果的に、レンズバレル3が傾いてしまう虞がある。そのため、少なくとも擬似センサカバー26を非磁性体とすることが望ましく、その他の周辺に配置される治具類、道具類も非磁性であることがさらに望ましい。
 (レンズホルダーの傾斜に関する考察)
 本実施の形態のカメラモジュール40では、レンズバレル3は擬似センサカバー26を基準にしてその取付高さと傾きとが規制される。逆に言うと、レンズホルダー11におけるレンズバレル3の取付用の円筒穴が傾いていても、許容範囲内であればレンズバレル3はその傾きの影響を受けず、初期傾斜つまり静チルトの小さいカメラモジュール40を実現することが可能となる。このようなレンズホルダー11のチルトの許容限界について、図10(a)(b)に基づいて説明する。図10(a)は、レンズホルダー11における傾斜の影響を説明するための要部断面図であり、図10(b)はレンズホルダー11が傾斜した状態を示す図である。
 すなわち、図1に示すカメラモジュール40の断面図では、レンズバレル3の詳細外形状を図示していない。しかし、実際のレンズバレル3は、図10(a)に示すように、最大外径部3aが高さ方向の全範囲に存在するわけではなく、一部に限定され、他の部分は若干、径を小さくして形成されている。ここで、レンズバレル3の最大外径部3aの外径をD、レンズバレル3における最大外径部3aの厚さをH、レンズホルダー11の円筒内径をDとする。
 このとき、図10(b)に示すように、レンズバレル3の最大外径部3aがレンズホルダー11に接触する傾斜角θは、外径Dと厚さHとを用いて、
 θ=tan-1(H/D
にて表される。
 ここで、例えば、外径Dを5mmとし、厚さHを0.5mmとすると、傾斜角θは5.71degとなる。レンズホルダー11の傾斜角θが通常、5.71degに達することはなく、レンズホルダー11の傾斜角θと傾斜角θとの大小関係は、図10(b)に示すようになる。したがって、その差θは、
 θ2=cos-1(D/√(D +H))
となる。
 したがって、レンズホルダー11の許容傾斜角θは、
 θ≦θ-θ=tan-1(H/D)-cos-1(D/√(D +H))
となる。
 レンズホルダー11の傾斜角θがこの範囲の場合、レンズホルダー11の傾斜によってレンズバレル3の傾斜が加算されることなく、擬似センサカバー26基準でレンズバレル3を固定することができる。したがって、低傾斜角のカメラモジュール40を実現することができる。
 例えば、円筒内径Dを5.005mmとすると、差θ=5.11degとなり、
  θ=0.6deg
が許容値となる。
 (カメラモジュールの他の製造方法)
 ここで、上述した製造方法とは異なる製造方法について、図11に基づいて説明する。図11は、本実施の形態のカメラモジュール40における他の製造方法を説明するための断面図である。
 カメラモジュール40を他の方法で製造するときには、図11に示すように、最初に、レンズ駆動装置10の上面に高さ調整装置30を設置する。
 上記高さ調整装置30は、図11示すように、レンズ駆動装置10に固定される台座31と、レンズバレル3を把持するためのアーム部32と、アーム部32を台座31に対して、光軸方向に移動可能に支持するための支持バネ33等とから構成されている。
 アーム部32の駆動手段については、特に図示しないが、レンズ駆動装置10と同様、ボイスコイルモータで駆動してもいいし、ピエゾ素子のような駆動手段で駆動しても構わない。また、アーム部32の下部の先端に形成された把持部32aを開閉可能にしておき、図示しない与圧バネにより、しっかりとレンズバレル3を把持するようにするとよい。このように、レンズバレル3を把持した状態でアーム部32を図示しない駆動手段により上下させ、合焦を検出した位置でレンズバレル3とレンズホルダー11とを接着剤4により接着固定する。
 このように、接着固定された状態で、レンズバレル3とセンサカバー23との間には隙間を有することが重要である。本実施の形態では、レンズバレル3の高さ調整を行うので、オーバーインフとしての余分なストロークは必要ない。僅かに生じる可能性がある調整誤差をカバーする程度(数μm程度)のオーバーインフにて位置決めするのが、レンズ駆動装置10のストロークの観点からは最も望ましい。レンズバレル3の接着固定後は、アーム部32による把持をやめ、レンズバレル3をリリースすると共に、高さ調整装置30もレンズ駆動装置10から取り外す。
 以上のような調整方法により、初期位置のフォーカス調整のためのねじを回転させることがないために大きな力を加える必要がない。また、レンズバレル3を挿入するときの微小な摩擦力がレンズホルダー11に作用するだけである。このため、可動部を支持するばねの破損リスクは小さく、ばねの変形による位置変化も極力抑えることができる。
 このように、本実施の形態のカメラモジュール40では、撮像レンズ2及び撮像レンズ2を保持するレンズバレル3を有する光学部1と、光学部1を保持するレンズホルダー11を有し、光学部1とレンズホルダー11とを一体的に光軸方向及び光軸と垂直な方向に駆動するためのレンズ駆動装置10とを備えている。光学部1及びレンズ駆動装置10は、撮像部20の撮像素子22をカバーするセンサカバー23の上側に配されている。そして、レンズバレル3は、センサカバー23に対して非接触となる位置にて位置決めされてレンズホルダー11に対して固定されている。また、レンズバレル3は、固定前は、レンズホルダー11に対して光軸方向に摺動可能となっている。
 上記の構成によれば、レンズバレル3を、レンズホルダー11に対して光軸方向に摺動させ、レンズバレル3をセンサカバー23に対して非接触となる位置にて位置決めした後、レンズバレル3をレンズホルダー11に固定する。
 この結果、ねじによる撮像レンズ2の初期位置の高さ調整を必要とせず、初期位置のフォーカス調整工程の簡略化、又は省略を可能にする。また、オートフォーカス機能と手振れ補正機能との両方を備えたカメラモジュール40に適用した場合でも、レンズバレル3とセンサカバー23との摺動を防ぎ、摺動による異物発生等を防止することが可能となる。また、ねじによる撮像レンズ2の初期位置の高さ調整を必要としないので、小型の手振れ補正機能付きカメラモジュールに適用可能である。
 したがって、撮像レンズ2の初期位置の高さ調整をねじでは行わない場合でも、撮像レンズ2を保持するレンズバレル3と撮像部20のセンサカバー23との摺動を防ぎ、摺動による異物発生を防止し得る小型のカメラモジュール40を提供することができる。
 また、レンズバレル3とレンズホルダー11とに初期位置のフォーカス調整用のねじを切るための金型コスト等が低減でき、初期位置のフォーカス調整のためにねじを回すような工程が不要になる。
 また、本実施の形態のカメラモジュール40では、光学部1の高さ位置は、治具を用いて位置決めされたものである。
 また、本実施の形態のカメラモジュール40の製造方法は、撮像レンズ2及び該撮像レンズ2を保持するレンズバレル3を有する光学部1と、光学部1を保持するレンズホルダー11を有し、光学部1とレンズホルダー11とを一体的に光軸方向及び光軸と垂直な方向に駆動するためのレンズ駆動装置10とを備え、光学部1及びレンズ駆動装置10が、撮像レンズ2の撮像素子22をカバーするセンサカバー23上に搭載されるカメラモジュール40の製造方法である。そして、光学部1のレンズバレル3を、レンズ駆動装置10のレンズホルダー11に対して光軸方向に摺動させ、治具を用いて、光学部1の高さ位置を、レンズバレル3が、センサカバー23に対して非接触となる位置となるように位置決めさせた後、光学部1をレンズ駆動装置10に固定する。
 これにより、治具を用いて撮像レンズ2の高さ方向の位置決めを行うため、初期位置のフォーカス調整のためにねじを回すような工程が不要となり、初期位置のフォーカス調整を簡略化することができる。
 したがって、撮像レンズ2の初期位置の高さ調整をねじでは行わない場合でも、撮像レンズ2を保持するレンズバレル3と撮像部20のセンサカバー23との摺動を防ぎ、摺動による異物発生を防止し得る小型のカメラモジュール40及びその製造方法を提供することができる。
 また、本実施の形態のカメラモジュール40では、治具としての擬似センサカバー26は、平面板に突出部26bを設けてなっている。また、擬似センサカバー26を用いた位置決めは、光学部1の撮像素子22側下端面に該擬似センサカバー26における突出部26bの上端面を当接させて行われている。
 また、本実施の形態のカメラモジュール40の製造方法では、治具としての擬似センサカバー26にレンズ駆動装置10を搭載した状態で、該レンズ駆動装置10に光学部1を挿入して該光学部1のレンズバレル3を該レンズ駆動装置10のレンズホルダー11に対して光軸方向に摺動させ、擬似センサカバー26の基準面に光学部1の一部を当接させた状態で光学部1をレンズ駆動装置10に固定し、擬似センサカバー26を撮像部20に置き換えた上で、レンズ駆動装置10を撮像部20のセンサカバー23に固定することが可能である。
 これにより、光学部1を治具に当接させて撮像レンズの高さ方向の位置決めを行うので、初期位置のフォーカス調整のためにねじを回すような工程が不要になると共に、調整作業そのものが不要になる。
 また、本実施の形態のカメラモジュール40では、治具としての高さ調整装置30は、光学部1のレンズバレル3をレンズホルダー11に対して光軸方向に摺動自在に把持する把持部32aを有している。治具としての高さ調整装置30を用いた位置決めは、高さ調整装置30の把持部32aにて光学部1のレンズバレル3を把持して光学部1を光軸方向に変位させることにより行われている。
 これにより、レンズバレル3を把持する治具としての高さ調整装置30にて光学部1を光軸方向に上下させるだけで位置決めができる。この結果、初期位置のフォーカス調整のためにねじを回すような工程が不要となり、初期位置のフォーカス調整を簡略化することができる。
 また、本実施の形態のカメラモジュール40では、レンズ駆動装置10は、レンズホルダー11を遥動自在に支持し、かつレンズバレル3を遊嵌させる開口19aを有するベース19をセンサカバー23側に備えている。ベース19の開口19aとレンズバレル3との間隔は、レンズホルダー11がレンズバレル3側に最大変位した場合でもベース19とレンズバレル3とが非接触となるように設定されている。
 これにより、カメラモジュール40が落下衝撃を受けた場合等でも、例えば、レンズ駆動装置10の可動範囲を決めている部分(ストッパーになる部分)が先に接触する。このため、レンズバレル3が、直接、ベース19と衝突することがなく、落下衝撃からレンズバレル3保護することができる。
 また、本実施の形態のカメラモジュール40では、位置決めされたレンズバレル3は、レンズホルダー11に接着剤4により固定されている。接着剤4のレンズホルダー11への塗布位置は、レンズホルダー11におけるセンサカバー23側のレンズホルダー下端面とは反対側のレンズホルダー上端面11bよりも低い位置となっている。
 これにより、レンズホルダー11の内壁によって、レンズバレル3を固定するための接着剤4が、レンズホルダー上端面11bに流れ出すのを防止することができる。
 また、本実施の形態のカメラモジュール40では、レンズバレル3を露出させる開口部17aを中央に有するモジュールカバー17が、レンズホルダー11及びレンズバレル3を覆うようにして設けられている。レンズホルダー11は、レンズバレル3が最大進出移動した場合でも、該レンズホルダー11がモジュールカバー17に対して非接触となるように配置されている。
 これにより、例えば、レンズホルダー11の厚さが薄く、強度的に弱い場合でも、レンズホルダー11における、モジュールカバー17側のレンズホルダー上端面11bがモジュールカバー17と接触することがない。このため、落下衝撃等によりレンズホルダー11が破損することを防止することができる。
 また、本実施の形態のカメラモジュール40では、擬似センサカバー26は、非磁性体のみで構成されている。
 すなわち、レンズホルダー11は永久磁石15を有しているので、擬似センサカバーが磁性体にてなっていると、レンズバレル3をレンズホルダー11に固定するときに、レンズホルダー11が擬似センサカバーの磁性により変位し易い。しかし、擬似センサカバー26が非磁性体のみで構成されている場合には、レンズバレル3をレンズホルダー11に固定するときに、レンズホルダー11に余計な変位を与えることがない。このため、レンズバレル3をレンズホルダー11に高精度で固定することができる。
 また、本実施の形態のカメラモジュール40では、レンズホルダー11における、センサカバー23の表面に対する傾斜角θは、レンズバレル3における最大外径部3aの外径をDとし、レンズバレル3における最大外径部3aの厚さをHとし、レンズホルダー11の円筒内径をDとするとき、
  θ≦tan-1(H/D)-cos-1(D/√(D +H))
を満たすように設定されている。
 すなわち、本実施の形態では、レンズ駆動装置10にレンズバレル3を搭載する場合に、擬似センサカバー26を使用して、レンズバレル3とセンサカバー23との間隔を位置決め調整する。このとき、レンズバレル3をレンズホルダー11の円筒穴内で摺動させながら挿入するが、最終的には擬似センサカバー26上にレンズバレル3を載置した状態で位置決め固定される。このため、レンズバレル3の傾きは擬似センサカバー26の載置面の精度によって決まる。しかしながら、レンズホルダー11の円筒穴が必要以上に傾いていると、レンズバレル3がレンズホルダー11の円筒穴に沿って固定され、レンズバレル3を擬似センサカバー26面上に精度よく載置できない場合がある。
 したがって、レンズホルダー11がレンズ駆動装置10のセンサカバー23搭載基準面であるセンサカバー23の表面に対して必要以上に傾斜していれば、レンズバレル3を搭載するためにレンズ駆動装置10を擬似センサカバー26上に搭載したときに、擬似センサカバー26に対してもレンズホルダー11の円筒穴が傾くことになる。その結果、レンズバレル3がセンサカバー23に対して傾斜して取り付けられる虞がある。
 しかし、本実施の形態では、レンズホルダー11の傾斜角θは、レンズバレル3における最大外径部3aがレンズホルダー11に接触しない範囲に設定されている。
 したがって、レンズバレル3の傾斜角は、レンズホルダー11の傾斜角θに左右されることがなくなり、結果として、レンズバレル3つまり撮像レンズ2を低傾斜角にて搭載したカメラモジュール40を実現することが可能となる。
 また、本実施の形態のカメラモジュール40では、撮像部20の撮像素子22をカバーするセンサカバー23には、撮像素子22に当接する当接部としての突出部26bが設けられている。
 これにより、撮像素子22の上面に直接、センサカバー23が搭載されるので、撮像レンズ2の取り付け位置精度を高くすることができる。
 また、本実施の形態のカメラモジュール40の製造方法では、擬似センサカバー26にレンズ駆動装置10を搭載するときに、レンズ駆動装置10に対して擬似センサカバー26側に押圧力を加えることが好ましい。
 これにより、擬似センサカバー26にレンズ駆動装置10を搭載するときに、レンズ駆動装置10が浮かないようにすることができる。この結果、レンズ駆動装置10と擬似センサカバー26との間に不必要な隙間が生じないため、最終的に、光学部1の位置決めを正確に行うことが可能となる。
 また、本実施の形態のカメラモジュール40の製造方法では、レンズ駆動装置10に光学部1を固定するときに、光学部1に対して擬似センサカバー26側に押圧力を加えること好ましい。
 これにより、レンズ駆動装置10に光学部1を固定するときに、光学部1が擬似センサカバー26に対して浮かないようにすることができる。この結果、光学部1と擬似センサカバー26との間に不必要な隙間が生じないため、光学部1の位置決めを正確に行うことが可能となる。
 本実施の形態のカメラモジュール40の製造方法では、撮像部20にレンズ駆動装置10を搭載するときに、レンズ駆動装置10に対して撮像部20側に向けて押圧力を加えることが好ましい。
 これにより、撮像部20にレンズ駆動装置10を搭載するときに、レンズ駆動装置10が浮かないようにすることができる。この結果、レンズ駆動装置10と撮像部20との間に不必要な隙間が生じないため、光学部1の位置決めを正確に行うことが可能となる。
 本実施の形態のカメラモジュール40の製造方法では、レンズ駆動装置10を撮像部20に搭載した状態で、治具としての高さ調整装置30をレンズ駆動装置10上に設置し、高さ調整装置30に設けられた把持部32aにて光学部1のレンズバレル3を把持しながら該光学部1のレンズバレル3をレンズ駆動装置10のレンズホルダー11に対して光軸方向に摺動させ、高さ調整装置30を用いて上記光学部の高さ調整を行い、光学部1をレンズ駆動装置10のレンズホルダー11に固定した後、高さ調整装置30を取り去る。
 これにより、撮像部20とレンズ駆動装置10との取り付け公差、及びセンサカバー23の厚さ公差が存在しても、これら公差に影響されないで、治具としての高さ調整装置30を用いて、光学部1の高さ位置を、レンズバレル3がセンサカバー23に対して非接触となる位置となるように位置決めさせることができる。
 したがって、撮像レンズ2の初期位置の高さ調整をねじでは行わない場合でも、撮像レンズ2を保持するレンズバレル3と撮像部20のセンサカバー23との摺動を防ぎ、摺動による異物発生を防止し得る小型のカメラモジュール40を提供することができる。
 また、本実施の形態の例えば携帯電話等の電子機器としての携帯電話は、本実施の形態のカメラモジュール40を備えている。
 したがって、撮像レンズ2の初期位置の高さ調整をねじでは行わない場合でも、撮像レンズ2を保持するレンズバレル3と撮像部20のセンサカバー23との摺動を防ぎ、摺動による異物発生を防止し得る小型のカメラモジュール40を備えた電子機器を提供することができる。
 尚、本発明は、上記の実施の形態に限定されるものではなく、本発明の範囲内で種々の変更が可能である。例えば、上記実施の形態では、レンズバレル3とレンズホルダー11との摺動面はいずれも平面となっている。しかしながら、特にこれに限定するものではなく、例えば、光学部1の外側面及びレンズホルダー11の内側面の少なくとも一方には、接着剤4の溜まり用ねじ切りが施されているとすることができる。これにより、接着剤4の溜まり用ねじ切りの凹部に接着剤4を充填すれば、レンズバレル3とレンズホルダー11との接着力を向上させることができる。尚、この場合、接着剤4の溜まり用ねじ切りの存在により、レンズバレル3とレンズホルダー11との摺動が困難になるが、両者が摺動可能である場合には、本発明に含まれる。すなわち、例えば、雄ねじ(レンズバレル3)の外径が雌ねじ(レンズホルダー11)の内径よりも小さければ、接着剤4の溜まり用ねじ切りがあっても摺動は可能である。両方にねじがあると摺動し難いのは事実であるが、摺動を容易にするためには、接着剤4の溜まり用ねじ切りを設ける場合には、レンズバレル3とレンズホルダー11とのいずれか一方であることが好ましい。
 また、本実施の形態では、オートフォーカス機能と手振れ補正機能との両方を備えた手振れ補正機能付きカメラモジュール40についての説明を行った。しかし、本発明のカメラモジュールの製造方法、カメラモジュール、及び電子機器においては、必ずしもこれに限らず、単に、手振れ補正機能のみを有するカメラモジュールの製造方法、カメラモジュール、及び電子機器にも適用が可能である。
  〔実施の形態2〕
 本発明の他の実施の形態について図12に基づいて説明すれば、以下のとおりである。尚、本実施の形態において説明すること以外の構成は、前記実施の形態1と同じである。また、説明の便宜上、前記の実施の形態1の図面に示した部材と同一の機能を有する部材については、同一の符号を付し、その説明を省略する。
 本実施の形態では、手振れ補正機能付きカメラモジュールの他の構成について、説明する。すなわち、前記実施の形態1のカメラモジュール40では、図1に示すように、撮像部20におけるセンサカバー23と撮像素子22とは、センサカバー23の突起23aにて接触していた。しかし、本実施の形態の手振れ補正機能付きカメラモジュール40B(以下、単に「カメラモジュール40B」という)では、図12に示すように、センサカバー23Bと撮像素子22とが接触していない点が異なっている。
 本実施の形態のカメラモジュール40Bは、図12に示すように、センサカバー23Bが基板21上に搭載されていると共に、センサカバー23Bには、センサカバー23に存在した突起23aが存在しない。このため、センサカバー23Bと撮像素子22とは接触せず、その結果、センサカバー23Bと撮像素子22との間には隙間がある。
 勿論、図1に示すカメラモジュール40のように、撮像素子22面に直接、センサカバー23を搭載した方が、撮像レンズ2の取付位置精度は高くなる。しかしながら、撮像素子22上にセンサカバー23を搭載するためのスペースが確保できない場合もあり、このような場合には、センサカバー23Bは基板21上に搭載することになる。
 このように、本実施の形態のカメラモジュール40Bでは、撮像部20の撮像素子22をカバーするセンサカバー23Bは、撮像素子22と非接触になっている。
 これにより、撮像素子22上に突出部26bが形成されたセンサカバー23を搭載するためのスペースが確保できない場合に対応することができる。
 また、本実施の形態の例えば携帯電話等の電子機器としての携帯電話は、本実施の形態のカメラモジュール40Bを備えている。
 したがって、撮像レンズ2の初期位置の高さ調整をねじでは行わない場合でも、撮像レンズ2を保持するレンズバレル3と撮像部20のセンサカバー23Bとの摺動を防ぎ、摺動による異物発生を防止し得る小型のカメラモジュール40Bを備えた電子機器を提供することができる。
 尚、本実施の形態では、オートフォーカス機能と手振れ補正機能との両方を備えた手振れ補正機能付きカメラモジュール40Bについての説明を行った。しかし、本発明のカメラモジュールの製造方法、カメラモジュール、及び電子機器においては、必ずしもこれに限らず、単に、手振れ補正機能のみを有するカメラモジュールの製造方法、カメラモジュール、及び電子機器にも適用が可能である。
  〔実施の形態3〕
 本発明の一実施形態について図13~図22に基づいて説明すれば、以下のとおりである。
 本実施の形態のカメラモジュールの製造方法、カメラモジュール、及び電子機器は、前記従来例の課題を解決したものとなっている。つまり、撮像レンズの初期位置の高さ調整をねじでは行わない場合でも、可動部と固定部の基準面同士の接触面の面積を減らし、始動付近でのストロークのヒステリシスが発生するリスクを低減し得るカメラモジュールの製造方法、カメラモジュール、及び電子機器を提供するものとなっている。
 尚、本実施の形態のカメラモジュールは、オートフォーカス機能のみを備えたオートフォーカス機能付きカメラモジュールとなっている。
 (カメラモジュールの構成)
 最初に、本実施の形態のカメラモジュールの構成について、図13及び図14に基づいて説明する。ここで、図14は、本実施の形態のカメラモジュールの斜視図であり、図13は、図14に示すカメラモジュールのY-Y矢視断面図である。
 本実施の形態のカメラモジュール80は、電子機器としての例えばカメラ付携帯電話に用いられるカメラモジュールであり、図14に示すように、略直方体形状にてなっている。
 上記カメラモジュール80は、下部に設けられた矩形の撮像部70と、この撮像部70の上方に被せられた箱状のカバー67内に収容された光学部51と、この光学部51を駆動するレンズ駆動装置60とからなっている。カバー67の上面中央部には、光学部51の後述する撮像レンズ52を露出させるための開口67aが形成されている。尚、以下の説明では、便宜上、光学部51側を上方、撮像部70側を下方とする。
 すなわち、カメラモジュール80の光学部51は、図13に示すように、撮像レンズ52と、この撮像レンズ52を収納するレンズバレル53とからなっている。そして、光学部51の周りには、光学部51のレンズバレル53を接着剤54により接着固定して内部に保持するレンズホルダー61を有して該光学部51を駆動するためのレンズ駆動装置60が設けられている。
 また、レンズ駆動装置60の下方に設けられた撮像部70は、光学部51を経由した光の光電変換を行う撮像素子72を基板71上に載置している。また、撮像素子72をカバーするセンサカバー73及びガラス基板74を備えており、これら基板71、撮像素子72、センサカバー73及びガラス基板74が順に光軸方向に積層されている。
 上記レンズ駆動装置60では、光学部51が接着剤54により固定されたレンズホルダー61は、上下2枚のAF(オートフォーカス)ばね62a・62bにより固定部に対して光軸方向可動に支持されている。そして、レンズホルダー61の外周部には、AFコイル64が固定されている。固定部は、AF駆動用の永久磁石65を保持するヨーク63、ベース69、カバー67等から構成され、上側のAFばね62aはヨーク63に一端が固定され、下側のAFばね62bはベース69に一端が固定されている。
 また、上記レンズホルダー61の下部には突起部61aが形成されており、この突起部61aは、光軸方向の可動範囲における無限遠側のメカ端(可動範囲の撮像素子側の基準位置)にて、ベース69に当接している。
 上記ベース69の内側では、光学部51が組み込まれた状態で、レンズバレル53の一部が、ベース69の開口69a内にまで入り込んでいる。すなわち、撮像レンズ52のフランジバック(レンズバレル53の下端面から撮像素子72面までの距離)を十分に大きく取ることが困難な場合、このような構成になることが多い(図示では、撮像レンズ52の下端からレンズバレル53の下端まで距離があるが、実際には十分な距離を取れない場合が多い)。
 次に、撮像部70では、上記レンズ駆動装置60を搭載するセンサカバー73は、下部に設けられた突起73aの先端に形成された基準面Sが撮像素子72に当接しており、撮像素子72全体をカバーするように載置されている。センサカバー73の撮像レンズ52側には開口73bが設けられ、この開口73bは赤外線カット機能を備えたガラス基板74によって塞がれている。
 上記撮像素子72は基板71上に搭載されている。上記基板71とセンサカバー73との間には公差によって隙間が生じる場合があるが、この隙間は接着剤75により塞がれた状態で、該基板71とセンサカバー73とが接着固定される。
 本実施の形態では、上記レンズバレル53及びレンズホルダー61にはねじが形成されておらず、レンズホルダー61が無限遠側のメカ端に位置する状態で、レンズバレル53が所定の位置に位置するように固定される。本実施の形態では、レンズバレル53とセンサカバー73との間には10μm程度の隙間が形成されている。このように、レンズバレル53とセンサカバー73とを当接させないように製造する方法については後述する。
 本実施の形態のカメラモジュール80は、以上のような構成を有することにより、ねじによる調整が不要な構成であっても、無限遠側メカ端において、レンズバレル53とセンサカバー73との間に隙間があり、始動付近でのストロークのヒステリシスが発生するリスクを低減することができる。
 (カメラモジュールのAF機能)
 上記構成を有する本実施の形態のカメラモジュール80において、焦点調整のために光学部51を光軸方向に進退移動させる場合には、本実施の形態のカメラモジュール80を搭載する例えば携帯電話やデジタルカメラの制御部からの駆動指示に応じて、レンズ駆動装置60のAFコイル64に電流が流される。これにより、AFコイル64に流れる電流が永久磁石65から発生する磁界と作用することによって、AFコイル64を光軸方向に移動させる推力が発生する。この結果、AFばね62a・62b及びレンズホルダー61を介して光学部51が光軸方向に進退移動する。したがって、光学部51をオートフォーカス(AF)制御することができる。
 それゆえ、上記AFコイル64、永久磁石65、AFばね62a・62b及びレンズホルダー61は、本発明のオートフォーカス手段としての機能を有している。
 (光学部のレンズホルダーへの取り付け位置)
 次に、撮像レンズ52及びレンズバレル53からなる光学部51におけるレンズ駆動装置60のレンズホルダー61への取り付け位置について説明する。
 光学部51における撮像レンズ52のレンズホルダー61への取り付け位置は、無限遠側メカ端位置において合焦するように、撮像素子72面との距離が設定されるのが望ましい。
 しかしながら、レンズバレル53に対する撮像レンズ52の取り付け位置公差、及びセンサカバー73の厚さ公差等が存在し、どうしても部材毎のばらつきが存在するため、フォーカス調整を行わずにメカ当たりで位置決めしようとした場合には、誤差が残存する。このため、誤差があっても、レンズ駆動装置60のストローク範囲内で合焦位置を見つける必要があるので、合焦位置の設計センター値よりも若干、撮像素子72側に寄った位置に撮像レンズ52をレンズホルダー61に取り付ける必要がある。このずらし量をオーバーインフと呼ぶ。オーバーインフを大きく設定すれば、レンズ駆動装置60のストロークがその分だけ大きくなるため、オーバーインフは必要最小限に留める必要がある。
 上記の様々な公差を累計すると、25μm程度のオーバーインフ量が適当となるが、この値は部品の製造公差や組み立て公差に影響されるため、実態に合った最小限の値に設定することが望ましい。本実施の形態におけるカメラモジュール80の構造では、撮像素子72に対して直接、センサカバー73の下側の基準面を当接する。また、厚さの精度を高めたセンサカバー73を用いて、該センサカバー73の上面に対して(センサカバー73の上面にレンズ駆動装置60の下側基準面が搭載されるため「レンズ駆動装置60の下面に対して」と言い換えてもよい)高精度にレンズバレル53を位置決めするする。このような構造を備えているからこそ、カメラモジュール48は、25μm程度のオーバーインフ量を達成することが可能となっている。
 ここで、図13では、無限遠の被写体に対する合焦位置よりも25μmだけ撮像素子72側に寄った位置にレンズバレル53が取り付けられ、かつその状態でセンサカバー73とレンズバレル3との間に隙間が存在しているとして、以降の説明を行う。
 (カメラモジュールの製造方法)
 次に、本実施の形態のカメラモジュール80のもう一つの大きな特徴は、レンズバレル53とセンサカバー73との間の隙間を保ちつつ、ねじによるレンズバレル53の高さ調整を不要にしている点である。
 従来のように、ねじを用いてレンズバレルの初期位置の高さ調整を行う構成では、レンズバレル53とセンサカバー73との間の隙間を保つことが容易である。しかし、初期位置の高さ調整を行わずにレンズバレルの高さの位置決めを行うためには、何らかの部材に当接させて位置決めする必要がある。このため、従来技術のように、レンズバレル53をセンサカバー73に当接させる構成では、両者の間の接触が避けられなかった。
 これに対して、本実施の形態におけるカメラモジュール80では、センサカバー73等の部材に当接させずともレンズバレル53を高精度に初期位置の位置決めをする製造方法にも特徴を有している。
 以下においては、初期位置のフォーカス調整のためのねじは勿論、高さ調整そのものを行わずとも、レンズバレル53を高精度に初期位置の位置決め固定をするための製造方法について、図15~図21を用いて説明する。ここで、図15~図21は、上記カメラモジュール80の各製造工程を示す図である。
 最初に、図15に基づいて、光学部51、レンズ駆動装置60、及び擬似センサカバー76を準備すると共に、擬似センサカバー76にレンズ駆動装置60を搭載する工程を説明する。
 すなわち、図15に示すように、本実施の形態のカメラモジュール80では、製造工程用に治具としての擬似センサカバー76を準備する。この擬似センサカバー76には、レンズ駆動装置60が搭載される平坦面76aと、平坦面76aから突出した突出部76bとが設けられている。上記突出部76bと平坦面76aとの高さの差Dは、無限遠側メカ端位置において、レンズバレル53がセンサカバー73と接触しないための隙間として設定すればよく、通常は5μm~10μm程度以上あれば隙間として機能させることが可能である。ただし、付着する可能性のある粘着物が薄膜状ならそれで良いが、バルク状の粘着物が付着する可能性まで考慮する必要があるなら、もう少し大きくする場合も有りうる。要するに、設計値としては、5μmでも10μmでも構わないし、適宜最適な値に設定すれば良いが、限りなく設計値通りの擬似センサカバー26を準備することが望ましい。図13の説明の中では10μm程度として説明した。
 次に、図16に基づいて、擬似センサカバー76にレンズ駆動装置60を搭載した状態を説明する。
 上述したように、レンズ駆動装置60は擬似センサカバー76の平坦面76a上に搭載され、その結果、突出部76bはレンズ駆動装置60のベース69における開口69aの内側に入り込んでいる。
 ここで、レンズ駆動装置60を擬似センサカバー76の平坦面76a上に搭載している間は、図中にハッチング矢印Aで示した方向に押圧力を加えておくことが望ましい。この理由は、上述したように、レンズ駆動装置60の下面に対して高精度にレンズバレル53の位置を決める必要があるため、擬似センサカバー76に対してレンズ駆動装置60が浮いていると精度が悪化するので、このように押圧力を加えるのが好ましいためである。
 次に、図17に基づいて、擬似センサカバー76の突出部76bに当接させるようにレンズバレル53(光学部51)をレンズ駆動装置60に搭載した状態を説明する。
 図17に示すように、レンズバレル53の下端面が擬似センサカバー76の突出部76bに当接した状態で、撮像レンズ52が無限遠側合焦位置よりも25μmだけ前記撮像素子72側に寄った位置になるように、レンズバレル53の形状が設計されている。勿論、実際の物は設計値に対して公差を含むことになる。レンズバレル53の下端面が擬似センサカバー76の突出部76bに当接させている間は、図中にハッチング矢印Bで示した方向に押圧力を加えておくことが望ましい。尚、図16においてハッチング矢印Aにて説明したレンズ駆動装置60に対する押圧力も継続して加えておくことが望ましい。どちらもメカ当たりによって基準位置を設定しているため、浮きがあると誤差が生じるためである。このように押圧力を加えた状態で(浮きを防止した状態で)、接着剤54によりレンズバレル53をレンズホルダー61に対して接着固定する。
 次に、図18に基づいて、擬似センサカバー76をレンズ駆動装置60から取り外した状態について説明する。
 図18に示すように、擬似センサカバー76は、あくまでもレンズバレル53の位置決めを行うための治具であり、レンズバレル53をレンズホルダー61に対して接着固定した後は不要となる。
 次に、図19に基づいて、取り外した擬似センサカバー76に代わって、撮像部70を準備する工程について説明する。
 すなわち、図19に示すように、擬似センサカバー76に代わって、撮像素子72を備えた撮像部70と、既に光学部51が固定されたレンズ駆動装置60とを接合する必要がある。
 次に、図20に基づいて、光学部51内蔵したレンズ駆動装置60を撮像部70に搭載する工程を説明する。
 すなわち、図20に示すように、光学部51を内蔵したレンズ駆動装置60は、撮像部70のセンサカバー73の上面に搭載され、図示しない接着剤により接着固定される。レンズ駆動装置60とセンサカバー73とを接着する接着剤が必要強度まで硬化するまでの間は、図中にハッチング矢印Cで示した方向に押圧力を加えておくことが望ましい。これまでと同様の理由で、センサカバー73の上面に対してレンズ駆動装置60が浮かないためである。
 以上のような方法により、撮像レンズ52が高精度に位置決めされ、かつ、レンズバレル53とセンサカバー73との間に隙間を有するカメラモジュール80を製造することが可能となる。
 (カメラモジュールの他の製造方法)
 ここで、上述した製造方法とは異なる製造方法について、図21に基づいて説明する。図21は、本実施の形態のカメラモジュール80における他の製造方法を説明するための断面図である。
 カメラモジュール80を他の方法で製造するときには、図21に示すように、最初に、レンズ駆動装置60の上面に高さ調整装置30を設置する。すなわち、高さ調整装置30は、前記実施の形態1で説明した高さ調整装置30と全く同じ構造及び同じ機能を有している。
 説明を繰り返すと、上記高さ調整装置30は、図21に示すように、レンズ駆動装置60に固定される台座31と、レンズバレル53’を把持するためのアーム部32と、アーム部32を台座31に対して、光軸方向に移動可能に支持するための支持バネ33等とから構成されている。尚、この場合、レンズバレル53’は、高さ調整装置30のアーム部32にて把持できるように、レンズバレル53に対して立ち上げ部を有したものからなっている。
 アーム部32の駆動手段については、特に図示しないが、レンズ駆動装置60と同様、ボイスコイルモータで駆動してもいいし、ピエゾ素子のような駆動手段で駆動しても構わない。また、アーム部32の下部の先端に形成された把持部32aを開閉可能にしておき、図示しない与圧バネにより、しっかりとレンズバレル53’を把持するようにするとよい。このように、レンズバレル53’を把持した状態でアーム部32を図示しない駆動手段により上下させ、合焦を検出した位置でレンズバレル53’とレンズホルダー61とを接着剤54により接着固定する。
 このように、接着固定された状態で、レンズバレル53’とセンサカバー73との間には隙間を有することが重要である。本実施の形態では、レンズバレル53’の高さ調整を行うので、オーバーインフとしての余分なストロークは必要ない。僅かに生じる可能性がある調整誤差をカバーする程度(数μm程度)のオーバーインフにて位置決めするのが、レンズ駆動装置60のストロークの観点からは最も望ましい。レンズバレル53’の接着固定後は、アーム部32による把持をやめ、レンズバレル53’をリリースすると共に、高さ調整装置30もレンズ駆動装置60から取り外す。
 以上のような調整方法により、初期位置のフォーカス調整のためのねじを回転させることが必要なく、撮像レンズ52が高精度に位置決めされ、かつ、レンズバレル53’とセンサカバー73との間に隙間を有するカメラモジュール80を製造することが可能となる。
 尚、本発明は、上記の実施の形態に限定されるものではなく、本発明の範囲内で種々の変更が可能である。例えば、上記実施の形態では、レンズバレル53とレンズホルダー61との摺動面はいずれも平面となっている。しかしながら、特にこれに限定するものではなく、例えば、光学部51の外側面及びレンズホルダー61の内側面の少なくとも一方には、接着剤54の溜まり用ねじ切りが施されているとすることができる。これにより、接着剤54の溜まり用ねじ切りの凹部に接着剤54を充填すれば、レンズバレル53とレンズホルダー61との接着力を向上させることができる。尚、この場合、接着剤54の溜まり用ねじ切りの存在により、レンズバレル53とレンズホルダー61との摺動が困難になるが、両者が摺動可能である場合には、本発明に含まれる。すなわち、例えば、雄ねじ(レンズバレル53)の外径が雌ねじ(レンズホルダー61)の内径よりも小さければ、接着剤54の溜まり用ねじ切りがあっても摺動は可能である。両方にねじがあると摺動し難いのは事実であるが、摺動を容易にするためには、接着剤54の溜まり用ねじ切りを設ける場合、レンズバレル53とレンズホルダー61とのいずれか一方であることが好ましい。
 このように、本実施の形態のカメラモジュール80及びその製造方法では、オートフォーカス手段を備えている。
 これにより、ねじによる撮像レンズ52の初期位置の高さ調整を必要とせず、初期位置のフォーカス調整工程の簡略化、又は省略を可能にしつつ、オートフォーカス機能を備えたカメラモジュール80に適用した場合でも、レンズバレル53とセンサカバー73との摺動を防ぎ、摺動による異物発生等を防止することが可能となる。また、ねじによる撮像レンズ52の初期位置の高さ調整を必要としないので、小型のオートフォーカス機能付きカメラモジュールに適用可能である。
 尚、その他の構成による効果は、前記実施の形態1にて説明した効果と同様である。
 また、本実施の形態では、オートフォーカス機能のみを備えたオートフォーカス機能付きカメラモジュール80についての説明を行った。しかし、本発明のカメラモジュールの製造方法、カメラモジュール、及び電子機器においては、必ずしもこれに限らず、オートフォーカス機能も有しない、一般のカメラモジュールの製造方法、カメラモジュール、及び電子機器にも適用が可能である。
 尚、このような形態のカメラモジュールとして、例えば、無限遠とマクロとを切り替えるための駆動機構を有するが、オートフォーカスとはなっていないカメラモジュールがある。
  〔実施の形態4〕
 本発明の他の実施の形態について図22に基づいて説明すれば、以下のとおりである。尚、本実施の形態において説明すること以外の構成は、前記実施の形態2と同じである。また、説明の便宜上、前記の実施の形態2の図面に示した部材と同一の機能を有する部材については、同一の符号を付し、その説明を省略する。
 本実施の形態では、カメラモジュールの他の構成について、説明する。すなわち、前記実施の形態2のカメラモジュール80では、図13に示すように、センサカバー73の下側の基準面と撮像素子72とを当接させていた。しかし、本実施の形態のカメラモジュール80Bでは、図21に示すように、センサカバー73Bと撮像素子72とが接触していない点が異なっている。
 本実施の形態のカメラモジュール80Bは、図22に示すように、センサカバー73Bが基板71上に搭載されている。このため、センサカバー73Bと撮像素子72とは接触せず、その結果、センサカバー73Bと撮像素子72との間には隙間がある。
 勿論、図13に示すカメラモジュール80のように、撮像素子72面に、直接、センサカバー73を搭載した方が、撮像レンズ52の取付位置精度は高くなる。しかしながら、撮像素子72上にセンサカバー73を搭載するためのスペースが確保できない場合もあり、このような場合には、センサカバー73Bは基板71上に搭載することになる。
 このように、本実施の形態のカメラモジュール80Bでは、撮像部70の撮像素子72をカバーするセンサカバー73Bは、撮像素子72と非接触になっている。
 これにより、センサカバー73の下側に基準面を形成するためのスペースが確保できない場合や、形成した基準面の位置に撮像素子72が存在しない場合等に対応することができる。
 また、本実施の形態の例えば携帯電話等の電子機器としての携帯電話は、本実施の形態のカメラモジュール80Bを備えている。
 したがって、撮像レンズ52の初期位置の高さ調整をねじでは行わない場合でも、無限遠側メカ端において、撮像レンズ52を保持するレンズバレル53と撮像部70のセンサカバー73Bとの間に隙間を保つ。万が一粘着物部が付着した場合でも、始動付近でのストロークのヒステリシスが発生するリスクを低減することができる。
 また、本実施の形態では、オートフォーカス機能のみを備えたオートフォーカス機能付きカメラモジュール80Bについての説明を行った。しかし、本発明のカメラモジュールの製造方法、カメラモジュール、及び電子機器においては、必ずしもこれに限らず、オートフォーカス機能も有しない、一般のカメラモジュールの製造方法、カメラモジュール、及び電子機器にも適用が可能である。このような形態のカメラモジュールとして、例えば、無限遠とマクロとを切り替えるための駆動機構を有するが、オートフォーカスとはなっていないカメラモジュールがある。
 尚、本発明は、上述した各実施形態に限定されるものではなく、請求項に示した範囲で種々の変更が可能であり、異なる実施形態にそれぞれ開示された技術的手段を適宜組み合わせて得られる実施形態についても本発明の技術的範囲に含まれる。
 以上のように、本発明のカメラモジュールでは、オートフォーカス手段を備えているとすることができる。
 本発明のカメラモジュールの製造方法では、前記カメラモジュールは、オートフォーカス手段を備えているとすることができる。
 これにより、ねじによる撮像レンズの初期位置の高さ調整を必要とせず、初期位置のフォーカス調整工程の簡略化、又は省略を可能にする。また、オートフォーカス機能を備えたカメラモジュールに適用した場合でも、レンズバレルとセンサカバーとの摺動を防ぎ、摺動による異物発生等を防止することが可能となる。また、ねじによる撮像レンズの初期位置の高さ調整を必要としないので、小型のオートフォーカス機能付きカメラモジュールに適用可能である。
 本発明のカメラモジュールでは、手振れ補正手段を備えていると共に、前記レンズ駆動装置は、上記光学部とレンズホルダーとを一体的に光軸方向及び光軸と垂直な方向に駆動するようになっているとすることができる。
 本発明のカメラモジュールの製造方法では、前記カメラモジュールは、手振れ補正手段を備えていると共に、上記カメラモジュールのレンズ駆動装置は、前記光学部とレンズホルダーとを一体的に光軸方向及び光軸と垂直な方向に駆動するようになっているとすることができる。
 これにより、ねじによる撮像レンズの初期位置の高さ調整を必要とせず、初期位置のフォーカス調整工程の簡略化、又は省略を可能にしつつ、少なくとも手振れ補正機能との両方を備えたカメラモジュールに適用した場合でも、レンズバレルとセンサカバーとの摺動を防ぎ、摺動による異物発生等を防止することが可能となる。また、ねじによる撮像レンズの初期位置の高さ調整を必要としないので、小型の手振れ補正機能付きカメラモジュールに適用可能である。
 本発明のカメラモジュールでは、前記光学部の初期位置の高さは、治具を用いて位置決めされたものであることが好ましい。
 本発明のカメラモジュールでは、前記治具は、平面板に突出部を設けてなっていると共に、上記治具を用いた位置決めは、前記光学部の撮像素子側下端面に該治具における突出部の上端面を当接させて行われていることが好ましい。
 本発明のカメラモジュールの製造方法では、前記治具としての擬似センサカバーに前記レンズ駆動装置を搭載した状態で、該レンズ駆動装置に前記光学部を挿入して該光学部のレンズバレルを該レンズ駆動装置のレンズホルダーに対して光軸方向に摺動させ、前記擬似センサカバーの基準面に上記光学部の一部を当接させた状態で上記光学部をレンズ駆動装置に固定し、上記擬似センサカバーを前記撮像部に置き換えた上で、上記レンズ駆動装置を上記撮像部のセンサカバーに固定することが可能である。
 これにより、光学部を治具に当接させて撮像レンズの高さ方向の位置決めを行うので、初期位置のフォーカス調整のためにねじを回すような工程が不要になると共に、調整作業そのものが不要になる。
 本発明のカメラモジュールでは、前記治具は、前記光学部のレンズバレルを前記レンズホルダーに対して光軸方向に摺動自在に把持する把持部を有していると共に、上記治具を用いた位置決めは、上記治具の把持部にて光学部のレンズバレルを把持して光学部を光軸方向に変位させることにより行われていることが好ましい。
 これにより、レンズバレルを把持する治具を光軸方向に上下させるだけで位置決めができる。この結果、初期位置のフォーカス調整のためにねじを回すような工程が不要となり、初期位置のフォーカス調整を簡略化することができる。
 本発明のカメラモジュールでは、前記レンズ駆動装置は、レンズホルダーを遥動自在に支持し、かつレンズバレルを遊嵌させる開口を有するベースをセンサカバー側に備えていると共に、上記ベースの開口とレンズバレルとの間隔は、レンズホルダーがレンズバレル側に最大変位した場合でもベースとレンズバレルとが非接触となるように設定されていることが好ましい。
 これにより、カメラモジュールが落下衝撃を受けた場合等でも、例えば、レンズ駆動装置の可動範囲を決めている部分(ストッパーになる部分)が先に接触する。このため、レンズバレルが、直接、ベースと衝突することがなく、落下衝撃からレンズバレルを保護することができる。
 本発明のカメラモジュールでは、位置決めされた前記レンズバレルは、前記レンズホルダーに接着剤により固定されていると共に、上記接着剤のレンズホルダーへの塗布位置は、上記レンズホルダーにおけるセンサカバー側のレンズホルダー下端面とは反対側のレンズホルダー上端面よりも低い位置となっていることが好ましい。
 これにより、レンズホルダーの内壁によって、レンズバレルを固定するための接着剤が、レンズホルダー上端面に流れ出すのを防止することができる。
 本発明のカメラモジュールでは、前記レンズバレルを露出させる開口部を中央に有するモジュールカバーが、前記レンズホルダー及びレンズバレルを覆うようにして設けられていると共に、上記レンズホルダーは、上記レンズバレルが最大進出移動した場合でも、該レンズホルダーが上記モジュールカバーに対して非接触となるように配置されていることが好ましい。尚、最大進出移動とは、落下衝撃等により、レンズバレルが異常に突出する場合を含む。
 これにより、例えば、レンズホルダーの厚さが薄く、強度的に弱い場合でも、レンズホルダーにおける、モジュールカバー側のレンズホルダー上端面がモジュールカバーと接触することがない。このため、落下衝撃等によりレンズホルダーが破損することを防止することができる。
 本発明のカメラモジュールでは、前記治具は、非磁性体のみで構成されていることが好ましい。
 すなわち、レンズホルダーは永久磁石を有しているので、治具が磁性体にてなっていると、レンズバレルをレンズホルダーに固定するときに、レンズホルダーは治具の磁性により変位し易い。しかし、治具が非磁性体のみで構成されている場合には、レンズバレルをレンズホルダーに固定するときに、レンズホルダーに余計な変位を与えることがない。このため、レンズバレルをレンズホルダーに高精度で固定することができる。
 本発明のカメラモジュールでは、前記レンズホルダーにおける、前記センサカバーの表面に対する傾斜角θは、前記レンズバレルにおける最大外径部の外径をDとし、該レンズバレルにおける最大外径部の厚さをHとし、上記レンズホルダーの円筒内径をDとするとき、
  θ≦tan-1(H/D)-cos-1(D/√(D +H))
を満たすように設定されていることが好ましい。尚、レンズホルダーにおける、センサカバーの表面に対する傾斜角θとは、レンズホルダーにおける、レンズ駆動装置のセンサカバーへの搭載基準面に対する傾斜角θをいう。
 すなわち、本発明では、レンズ駆動装置にレンズバレルを搭載する場合に、治具を使用して、レンズバレルとセンサカバーとの間隔を位置決め調整する。このとき、レンズバレルをレンズホルダーの円筒穴内で摺動させながら挿入するが、最終的には治具面上にレンズバレルを載置した状態で位置決め固定される。このため、レンズバレルの傾きは治具の載置面の精度によって決まる。しかしながら、レンズホルダーの円筒穴が必要以上に傾いていると、レンズバレルがレンズホルダーの円筒穴に沿って固定され、レンズバレルを治具面上に精度よく載置できない場合がある。
 したがって、レンズホルダーがレンズ駆動装置のセンサカバー搭載基準面であるセンサカバーの表面に対して必要以上に傾斜していれば、レンズバレルを搭載するためにレンズ駆動装置を治具上に搭載したときに、治具に対してもレンズホルダーの円筒穴が傾くことになり、結果的に、レンズバレルがセンサカバーに対して傾斜して取り付けられる虞がある。
 しかし、本発明では、レンズホルダーの傾斜角θは、レンズバレルにおける最大外径部がレンズホルダーに接触しない範囲に設定されている。
 したがって、レンズバレルの傾斜角は、レンズホルダーの傾斜角θに左右されることがなくなり、結果として、レンズバレルつまり撮像レンズを低傾斜角にて搭載したカメラモジュールを実現することが可能となる。
 本発明のカメラモジュールでは、前記撮像部の撮像素子をカバーするセンサカバーには、撮像素子に当接する当接部が設けられているとすることできる。
 これにより、撮像素子の上面に直接、センサカバーが搭載されるので、撮像レンズの取り付け位置精度を高くすることができる。
 本発明のカメラモジュールでは、前記撮像部の撮像素子をカバーするセンサカバーは、撮像素子と非接触になっているとすることができる。
 これにより、撮像素子上に突出部を有するセンサカバーを搭載するためのスペースが確保できない場合に対応することができる。
 本発明のカメラモジュールの製造方法では、前記擬似センサカバーに前記レンズ駆動装置を搭載するときに、上記レンズ駆動装置に対して上記擬似センサカバー側に押圧力を加えることが好ましい。
 これにより、擬似センサカバーにレンズ駆動装置を搭載するときに、レンズ駆動装置が浮かないようにすることができる。この結果、レンズ駆動装置と擬似センサカバーとの間に不必要な隙間が生じないため、最終的に、光学部の位置決めを正確に行うことが可能となる。
 本発明のカメラモジュールの製造方法では、前記レンズ駆動装置に前記光学部を固定するときに、上記光学部に対して上記擬似センサカバー側に押圧力を加えること好ましい。
 これにより、レンズ駆動装置に光学部を固定するときに、光学部が擬似センサカバーに対して浮かないようにすることができる。この結果、光学部と擬似センサカバーとの間に不必要な隙間が生じないため、光学部の位置決めを正確に行うことが可能となる。
 本発明のカメラモジュールの製造方法では、前記撮像部に前記レンズ駆動装置を搭載するときに、上記レンズ駆動装置に対して撮像部側に向けて押圧力を加えることが好ましい。
 これにより、撮像部にレンズ駆動装置を搭載するときに、レンズ駆動装置が浮かないようにすることができる。この結果、レンズ駆動装置と撮像部との間に不必要な隙間が生じないため、光学部の位置決めを正確に行うことが可能となる。
 本発明のカメラモジュールの製造方法では、前記レンズ駆動装置を前記撮像部に搭載した状態で、前記治具としての高さ調整装置を上記レンズ駆動装置上に設置し、上記高さ調整装置に設けられた把持部にて前記光学部のレンズバレルを把持しながら該光学部のレンズバレルを前記レンズ駆動装置のレンズホルダーに対して光軸方向に摺動させ、上記高さ調整装置を用いて上記光学部の高さ調整を行い、上記光学部を上記レンズ駆動装置のレンズホルダーに固定した後、上記高さ調整装置を取り去るとすることができる。
 これにより、撮像部とレンズ駆動装置との取り付け公差、及びセンサカバーの厚さ公差が存在しても、これら公差に影響されないで、治具としての高さ調整装置を用いて、光学部の高さ位置を、レンズバレルがセンサカバーに対して非接触となる位置となるように位置決めさせることができる。
 したがって、撮像レンズの初期位置の高さ調整をねじでは行わない場合でも、撮像レンズを保持するレンズバレルと撮像部のセンサカバーとの摺動を防ぎ、摺動による異物発生を防止し得る小型のカメラモジュールを提供することができる。
 本発明は、特に、携帯用端末等の通信機器をはじめとする各種電子機器に搭載されるカメラモジュールの製造方法、カメラモジュールに好適に利用することができる。また、カメラモジュールは、オートフォーカス機能、さらには手振れ補正機能を備えたカメラモジュール、又はこれらの機能を有しない一般的なカメラモジュールに適用することができる。

Claims (22)

  1.  撮像レンズ及び該撮像レンズを保持するレンズバレルを有する光学部と、上記光学部を保持するレンズホルダーを有し、かつ上記光学部とレンズホルダーとを一体的に少なくとも光軸方向に駆動するためのレンズ駆動装置とを備え、上記光学部及びレンズ駆動装置が、撮像部の撮像素子をカバーするセンサカバーの上側に配されるカメラモジュールの製造方法であって、
     上記光学部のレンズバレルを、上記レンズ駆動装置のレンズホルダーに対して光軸方向に摺動させ、
     治具を用いて、上記光学部の初期位置の高さを、上記レンズバレルが、上記センサカバーに対して非接触となる位置となるように位置決めさせた後、上記光学部を上記レンズ駆動装置に固定することを特徴とするカメラモジュールの製造方法。
  2.  前記カメラモジュールは、オートフォーカス手段を備えていることを特徴とする請求項1記載のカメラモジュールの製造方法。
  3.  前記カメラモジュールは、手振れ補正手段を備えていると共に、
     上記カメラモジュールのレンズ駆動装置は、前記光学部とレンズホルダーとを一体的に光軸方向及び光軸と垂直な方向に駆動するようになっていることを特徴とする請求項1記載のカメラモジュールの製造方法。
  4.  前記治具としての擬似センサカバーに前記レンズ駆動装置を搭載した状態で、該レンズ駆動装置に前記光学部を挿入して該光学部のレンズバレルを該レンズ駆動装置のレンズホルダーに対して光軸方向に摺動させ、
     前記擬似センサカバーの基準面に上記光学部の一部を当接させた状態で上記光学部をレンズ駆動装置に固定し、
     上記擬似センサカバーを前記撮像部に置き換えた上で、上記レンズ駆動装置を上記撮像部のセンサカバーに固定することを特徴とする請求項1記載のカメラモジュールの製造方法。
  5.  前記擬似センサカバーに前記レンズ駆動装置を搭載するときに、上記レンズ駆動装置に対して上記擬似センサカバー側に押圧力を加えることを特徴とする請求項4記載のカメラモジュールの製造方法。
  6.  前記レンズ駆動装置に前記光学部を固定するときに、上記光学部に対して上記擬似センサカバー側に押圧力を加えることを特徴とする請求項4記載のカメラモジュールの製造方法。
  7.  前記撮像部に前記レンズ駆動装置を搭載するときに、上記レンズ駆動装置に対して撮像部側に向けて押圧力を加えることを特徴とする請求項4記載のカメラモジュールの製造方法。
  8.  前記レンズ駆動装置を前記撮像部に搭載した状態で、前記治具としての高さ調整装置を上記レンズ駆動装置上に設置し、
     上記高さ調整装置に設けられた把持部にて前記光学部のレンズバレルを把持しながら該光学部のレンズバレルを前記レンズ駆動装置のレンズホルダーに対して光軸方向に摺動させ、
     上記高さ調整装置を用いて上記光学部の高さ調整を行い、
     上記光学部を上記レンズ駆動装置のレンズホルダーに固定した後、上記高さ調整装置を取り去ることを特徴とする請求項1記載のカメラモジュールの製造方法。
  9.  撮像レンズ及び該撮像レンズを保持するレンズバレルを有する光学部と、上記光学部を保持するレンズホルダーを有し、上記光学部とレンズホルダーとを一体的に少なくとも光軸方向に駆動するためのレンズ駆動装置とを備え、上記光学部及びレンズ駆動装置が、撮像部の撮像素子をカバーするセンサカバーの上側に配されたカメラモジュールであって、
     上記レンズバレルは、上記センサカバーに対して非接触となる位置にて位置決めされて上記レンズホルダーに対して固定されていると共に、
     上記レンズバレルは、固定前は、上記レンズホルダーに対して光軸方向に摺動可能となっていることを特徴とするカメラモジュール。
  10.  オートフォーカス手段を備えていることを特徴とする請求項9記載のカメラモジュール。
  11.  手振れ補正手段を備えていると共に、
     前記レンズ駆動装置は、上記光学部とレンズホルダーとを一体的に光軸方向及び光軸と垂直な方向に駆動するようになっていることを特徴とする請求項9記載のカメラモジュール。
  12.  前記光学部の初期位置の高さは、治具を用いて位置決めされたものであることを特徴とする請求項9記載のカメラモジュール。
  13.  前記治具は、平面板に突出部を設けてなっていると共に、
     上記治具を用いた位置決めは、前記光学部の撮像素子側下端面に該治具における突出部の上端面を当接させて行われていることを特徴とする請求項12記載のカメラモジュール。
  14.  前記治具は、前記光学部のレンズバレルを前記レンズホルダーに対して光軸方向に摺動自在に把持する把持部を有していると共に、
     上記治具を用いた位置決めは、上記治具の把持部にて光学部のレンズバレルを把持して光学部を光軸方向に変位させることにより行われていることを特徴とする請求項12記載のカメラモジュール。
  15.  前記レンズ駆動装置は、レンズホルダーを遥動自在に支持し、かつレンズバレルを遊嵌させる開口を有するベースをセンサカバー側に備えていると共に、
     上記ベースの開口とレンズバレルとの間隔は、レンズホルダーがレンズバレル側に最大変位した場合でもベースとレンズバレルとが非接触となるように設定されていることを特徴とする請求項9記載のカメラモジュール。
  16.  位置決めされた前記レンズバレルは、前記レンズホルダーに接着剤により固定されていると共に、
     上記接着剤のレンズホルダーへの塗布位置は、上記レンズホルダーにおけるセンサカバー側のレンズホルダー下端面とは反対側のレンズホルダー上端面よりも低い位置となっていることを特徴とする請求項9記載のカメラモジュール。
  17.  前記レンズバレルを露出させる開口部を中央に有するモジュールカバーが、前記レンズホルダー及びレンズバレルを覆うようにして設けられていると共に、
     上記レンズホルダーは、上記レンズバレルが最大進出移動した場合でも、該レンズホルダーが上記モジュールカバーに対して非接触となるように配置されていることを特徴とする請求項16記載のカメラモジュール。
  18.  前記治具は、非磁性体のみで構成されていることを特徴とする請求項12記載のカメラモジュール。
  19.  前記レンズホルダーにおける、前記センサカバーの表面に対する傾斜角θは、

  20.  前記撮像部の撮像素子をカバーするセンサカバーには、撮像素子に当接する当接部が設けられていることを特徴とする請求項9記載のカメラモジュール。
  21.  前記撮像部の撮像素子をカバーするセンサカバーは、撮像素子と非接触になっていることを特徴とする請求項9記載のカメラモジュール。
  22.  請求項9記載のカメラモジュールを備えていることを特徴とする電子機器。
