Abstract
Description
本願は、2011年1月31日に、日本に出願された特願2011-018225号に基づき優先権を主張し、その内容をここに援用する。
(i)表面に微細凹凸構造の反転構造を有するモールドと、透明フィルムの本体となる基材フィルムとの間に、活性エネルギー線硬化性組成物を挟持する工程。
(ii)活性エネルギー線硬化性組成物に紫外線などの活性エネルギー線を照射し、前記活性エネルギー線硬化性組成物を硬化させて微細凹凸構造を有する硬化樹脂層を形成し、透明フィルムを得る工程。
(iii)透明フィルムとモールドとを分離する工程。
(1)モールドの微細凹凸構造が形成された側の表面を離型剤(外部離型剤)によって処理する方法(特許文献1)。
(2)内部離型剤としてリン酸エステル系化合物を含む光硬化性樹脂組成物からなる固体状の光硬化性転写層を用いる方法(特許文献2)。
(2)の方法のように内部離型剤を用いると、内部離型剤によってモールド表面が侵食され、モールドの微細凹凸構造が変化することがあった。モールド表面が侵食されると、透明フィルムの反射防止性などの性能が低下することが予想される。
また、前記リン酸エステル化合物が、下記式(1)で表わされるポリオキシエチレンアルキルリン酸エステル化合物であることが好ましい。
また、前記モールド表面の微細凹凸構造の反転構造が、陽極酸化アルミナからなることが好ましい。
また、本発明によれば、微細凹凸構造を表面に有する透明フィルムを連続的に製造できる。
なお、本明細書において、「(メタ)アクリレート」とは、アクリレートおよびメタクリレートを意味し、「透明」とは、少なくとも波長400~1170nmの光を透過することを意味し、「活性エネルギー線」とは、可視光線、紫外線、電子線、プラズマ、熱線(赤外線等)等を意味する。
本発明の活性エネルギー線硬化性組成物(以下、単に「硬化性組成物」という。)は、重合性化合物と、重合開始剤と、内部離型剤としてリン酸エステル化合物とを含む。
(リン酸エステル化合物)
リン酸エステル化合物は、硬化性組成物の硬化物である硬化樹脂層に離型性を付与するため、内部離型剤として好適である。
しかし、リン酸エステル化合物は、その製造過程においてリン酸が残存している場合が多く、このリン酸がモールド表面の侵食の原因となると考えられる。リン酸によるモールド表面の侵食は、表面に陽極酸化アルミナからなる微細凹凸構造が形成されたモールドの場合に特に顕著に起こる。これは、アルミナがリン酸に対して溶解しやすいためである。
なお、本発明において「リン酸」とは、リン酸が電離した状態であるリン酸二水素イオン、リン酸水素イオン、リン酸イオンを含むものとする。
ところで、リン酸のアルミナに対する溶解力は、リン酸エステル化合物のpHと硬化性組成物中のリン酸含有量に影響するが、このpHやリン酸含有量を直接測定することは困難である。
そこで、本発明者らは鋭意検討した結果、以下に示すリン酸エステル化合物の水抽出試験により抽出した水溶液のpH、および前記水溶液のリン酸濃度から求められる硬化性組成物中のリン酸含有量を規定することで、リン酸エステル化合物がリン酸によってモールド表面を溶解するのを防ぎ、モールド表面の侵食が抑制されることを見出した。
また、(質量百万分率で示される前記水溶液中のリン酸濃度)×(質量百分率で示される活性エネルギー線硬化性組成物中のリン酸エステル化合物の含有量)の値が50以下である。
まず、リン酸エステル化合物が可溶であり、かつ水に不溶な有機溶媒に、リン酸エステル化合物1gあたり有機溶媒50mLの割合でリン酸エステル化合物を溶解させた後、これにリン酸エステル化合物1gあたり50mLの水を添加し、混合液とする。なお、このときの添加する水の量が多すぎても少なすぎても、その後の分析に問題が生じる。
ついで、混合液を分液漏斗などで激しく攪拌した後、静置する。そして、有機層と水層(水溶液)の2層に分かれた後、水溶液を回収し、水溶液についてpHおよびリン酸濃度を測定する。
有機溶媒としては、リン酸エステル化合物の溶解性の観点から、クロロホルム、ジエチルエーテル、ヘキサンなどが挙げられる。
水溶液の25℃におけるpHは6.5以上7.5以下である。水溶液のpHが6.5未満または7.5超であると、モールド表面を溶解させるため、モールド表面が侵食されやすくなる。
水溶液のpHは、6.8超7.3以下が好ましく、7.0以上7.2未満がより好ましい。
ところで、硬化性組成物中のリン酸含有量は、前記硬化性組成物100質量%中におけるリン酸エステル化合物の含有量にも依存する。従って、水溶液中のリン酸濃度と硬化性組成物中のリン酸エステル化合物の含有量を用いて、硬化性組成物中のリン酸含有量を規定する。
すなわち、硬化性組成物中のリン酸含有量は、質量百万分率で示される前記水溶液中のリン酸濃度と、質量百分率で示される硬化性組成物中のリン酸エステル化合物の含有量との積(リン酸濃度×リン酸エステル化合物の含有量)で表され、この値が50以下であることが好ましく、30以下であることが好ましい。この値が50を超えると、リン酸エステル化合物のリン酸によってモールド表面が溶解され、モールド表面が侵食されやすくなる。なお、この値の下限値については特に制限されない。
具体的には、リン酸エステル化合物にモールドを浸漬させて、浸漬前後におけるモールドの質量変化を調べる、浸漬後のモールド表面の断面観察を行う、浸漬後のモールド表面の組成分析を行う、浸漬後のリン酸エステル化合物の組成分析を行うなどして、リン酸エステル化合物がモールドを溶解したかどうか判断する。
リン酸エステル化合物が液体の場合には、そのままモールドを浸漬させればよい。一方、リン酸エステル化合物が固体の場合には、リン酸エステル化合物を加熱したり減圧したりして液体とするか、モールドに影響がない溶媒にリン酸エステル化合物を溶解させて溶液として、これらにモールドを浸漬させればよい。特に、溶媒にリン酸エステル化合物を溶解させる場合には、リン酸エステル化合物の濃度はできるだけ高い方が、モールドに対するリン酸エステル化合物の溶解力を素早く判断できる。
また、モールドやリン酸エステル化合物に悪影響を与えない範囲で加温すれば、さらに素早く判断できる。
浸漬時間の目安としては、50℃で浸漬させた場合22時間経過すれば十分である。
また、式(1)中、mはエチレンオキサイドの平均付加モル数を示し、1~20の整数であり、1~10の整数が好ましい。一方、nは1~3の整数である。
他のリン酸エステル化合物としては、例えば城北化学工業株式会社製の「JP-506H」;アクセル社製の「モールドウイズINT-1856」、「モールドウイズINT-AM121」)、「モールドウイズINT-EQ6;日光ケミカルズ株式会社製の「TDP-10」、「TDP-8」、「TDP-6」、「TDP-2」、「DDP-10」、「DDP-8」、「DDP-6」、「DDP-4」、「DDP-2」、「TCP-5」、「DLP-10」;川研ファインケミカル(株)製の「LTP2」、;クローダジャパン(株)製の「N3A」、「N10A」などが挙げられる。
重合性化合物としては、分子中にラジカル重合性結合および/またはカチオン重合性結合を有するモノマー、オリゴマー、反応性ポリマー、後述する疎水性材料で挙げるモノマー、親水性材料で挙げるモノマー等が挙げられる。
単官能モノマーとしては、メチル(メタ)アクリレート、エチル(メタ)アクリレート、プロピル(メタ)アクリレート、n-ブチル(メタ)アクリレート、i-ブチル(メタ)アクリレート、s-ブチル(メタ)アクリレート、t-ブチル(メタ)アクリレート、2-エチルヘキシル(メタ)アクリレート、ラウリル(メタ)アクリレート、アルキル(メタ)アクリレート、トリデシル(メタ)アクリレート、ステアリル(メタ)アクリレート、シクロヘキシル(メタ)アクリレート、ベンジル(メタ)アクリレート、フェノキシエチル(メタ)アクリレート、イソボルニル(メタ)アクリレート、グリシジル(メタ)アクリレート、テトラヒドロフルフリル(メタ)アクリレート、アリル(メタ)アクリレート、2-ヒドロキシエチル(メタ)アクリレート、ヒドロキシプロピル(メタ)アクリレート、2-メトキシエチル(メタ)アクリレート、2-エトキシエチル(メタ)アクリレート等の(メタ)アクリレート誘導体;(メタ)アクリル酸、(メタ)アクリロニトリル;スチレン、α-メチルスチレン等のスチレン誘導体;(メタ)アクリルアミド、N-ジメチル(メタ)アクリルアミド、N-ジエチル(メタ)アクリルアミド、ジメチルアミノプロピル(メタ)アクリルアミド等の(メタ)アクリルアミド誘導体等が挙げられる。
これらは、1種を単独で用いてもよく、2種類以上を併用してもよい。
光硬化反応を利用する場合、光重合開始剤としては、例えば、ベンゾイン、ベンゾインメチルエーテル、ベンゾインエチルエーテル、ベンゾインイソプロピルエーテル、ベンゾインイソブチルエーテル、ベンジル、ベンゾフェノン、p-メトキシベンゾフェノン、2,2-ジエトキシアセトフェノン、α,α-ジメトキシ-α-フェニルアセトフェノン、メチルフェニルグリオキシレート、エチルフェニルグリオキシレート、4,4'-ビス(ジメチルアミノ)ベンゾフェノン、2-ヒドロキシ-2-メチル-1-フェニルプロパン-1-オン等のカルボニル化合物;テトラメチルチウラムモノスルフィド、テトラメチルチウラムジスルフィド等の硫黄化合物;2,4,6-トリメチルベンゾイルジフェニルフォスフィンオキサイド、ベンゾイルジエトキシフォスフィンオキサイド等が挙げられる。
これらは、1種を単独で用いてもよく、2種以上を併用してもよい。

本発明の硬化性組成物は、必要に応じて、非反応性のポリマー、活性エネルギー線ゾルゲル反応性組成物、紫外線吸収剤および/または光安定剤、滑剤、可塑剤、帯電防止剤、難燃剤、難燃助剤、重合禁止剤、充填剤、シランカップリング剤、着色剤、強化剤、無機フィラー、防汚性を向上させるためのフッ素化合物等の添加剤、微粒子、耐衝撃性改質剤等の公知の添加剤、少量の溶媒を含んでいてもよい。
非反応性のポリマーとしては、アクリル系樹脂、スチレン系樹脂、ポリウレタン、セルロース系樹脂、ポリビニルブチラール、ポリエステル、熱可塑性エラストマー等が挙げられる。
活性エネルギー線ゾルゲル反応性組成物としては、アルコキシシラン化合物、アルキルシリケート化合物等が挙げられる。
アルコキシシラン化合物としては、下記式(2)で表される化合物(以下、「化合物(2)」という。)が挙げられる。

紫外線吸収剤および/または光安定剤は、黄帯色の抑制やヘイズの上昇抑制等の耐候性を付与する役割を果たす。
紫外線吸収剤および/または光安定剤としては、例えばベンゾフェノン系の紫外線吸収剤、ベンゾトリアゾール系の紫外線吸収剤、ベンゾエート系の紫外線吸収剤、ヒンダードアミン系の光安定剤等が挙げられる。市販品としては、チバ・スペシャルティ・ケミカルズ株式会社製の「チヌビン400」、「チヌビン479」、「チヌビン109」;共同薬品株式会社製の「Viosorb110」等の紫外線吸収剤、チバ・スペシャルティ・ケミカルズ株式会社製の「チヌビン152」、「チヌビン292」等の光安定剤が挙げられる。
紫外線吸収剤および/または光安定剤は、1種を単独で用いてもよく、2種以上を併用してもよい。
硬化樹脂層の微細凹凸構造の表面の水接触角を90°以上にするためには、疎水性の材料を形成し得る硬化性組成物として、フッ素含有化合物またはシリコーン系化合物を含む組成物を用いることが好ましい。ここで、疎水性材料とは、硬化樹脂層の微細凹凸構造の表面の水接触角を90°以上にするものを意味する。
フッ素含有化合物としては、下記式(4)で表されるフルオロアルキル基を有する化合物が好ましい。

フルオロアルキル基置換ビニルモノマーとしては、フルオロアルキル基置換(メタ)アクリレート、フルオロアルキル基置換(メタ)アクリルアミド、フルオロアルキル基置換ビニルエーテル、フルオロアルキル基置換スチレン等が挙げられる。
フルオロアルキル基置換開環重合性モノマーとしては、フルオロアルキル基置換エポキシ化合物、フルオロアルキル基置換オキセタン化合物、フルオロアルキル基置換オキサゾリン化合物等が挙げられる。

アルコキシ基としては、メトキシ基、エトキシ基、プロピルオキシ基、i-プロピルオキシ基、ブトキシ基、i-ブトキシ基、t-ブトキシ基、ペンチルオキシ基、ヘキシルオキシ基、シクロヘキシルオキシ基、ヘプチルオキシ基、オクチルオキシ基、2-エチルヘキシルオキシ基、ノニルオキシ基、デシルオキシ基、3,7-ジメチルオクチルオキシ基

硬化樹脂層の微細凹凸構造の表面の水接触角を25°以下にするためには、親水性の材料を形成し得る硬化性組成物として、少なくとも親水性モノマーを含む組成物を用いることが好ましい。また、耐擦傷性や耐水性付与の観点からは、架橋可能な多官能モノマーを含むものがより好ましい。なお、親水性モノマーと架橋可能な多官能モノマーは、同一(すなわち、親水性多官能モノマー)であってもよい。さらに、硬化性組成物は、その他のモノマーを含んでいてもよい。ここで、親水性材料とは、硬化樹脂層の微細凹凸構造の表面の水接触角を25°以下にするものを意味する。
4官能以上の多官能(メタ)アクリレートの10~50質量%、
2官能以上の親水性(メタ)アクリレートの30~80質量%、
単官能モノマーの0~20質量%の合計100質量%からなる重合性化合物。

親水性単官能モノマーとしては、新中村化学工業株式会社製の「M-20G」、「M-90G」、「M-230G」等のエステル基にポリエチレングリコール鎖を有する単官能(メタ)アクリレート、ヒドロキシアルキル(メタ)アクリレート等のエステル基に水酸基を有する単官能(メタ)アクリレート、単官能アクリルアミド類、メタクリルアミドプロピルトリメチルアンモニウムメチルサルフェート、メタクリロイルオキシエチルトリメチルアンモニウムメチルサルフェート等のカチオン性モノマー類等が挙げられる。
また、単官能モノマーとして、アクリロイルモルホリン、ビニルピロリドン等の粘度調整剤、基材フィルムへの密着性を向上させるアクリロイルイソシアネート類等の密着性向上剤等を用いてもよい。
以上説明した本発明の硬化性組成物にあっては、内部離型剤として特定のリン酸エステル化合物を含むため、モールドと硬化樹脂層との離型性を長時間にわたって維持できる。また、この特定のリン酸エステル化合物は、モールド表面を溶解しにくい。よって、本発明の硬化性組成物であれば、モールドの侵食を抑制できる。
本発明の微細凹凸構造を表面に有する透明フィルム(以下、単に「透明フィルム」という。)の製造方法は、表面に前記微細凹凸構造の反転構造を有するモールドと基材フィルムとの間に、上述した本発明の硬化性組成物を挟持させる工程(挟持工程)と、硬化性組成物に活性エネルギー線を照射し、硬化性組成物を硬化させて、モールドの反転構造が転写された硬化樹脂層が基材フィルム表面に形成された透明フィルムを得る工程(転写工程))と、得られた透明フィルムとモールドとを分離する工程(分離工程)とを有する。
基材フィルムとしては、フィルム越しに活性エネルギー線照射を行うため、透明性の高いフィルムが好ましく、例えばアクリルフィルムやPET(ポリエチレンテレフタレート)フィルム、ポリカーボネートフィルム、TAC(トリアセチルセルロース)フィルムなどを用いることができる。
モールドの材料としては、金属(表面に酸化皮膜が形成されたものを含む。)、石英、ガラス、樹脂、セラミックス等が挙げられる。
本発明に用いるモールドは、例えば下記に示す方法(I)、(II)によって製造できる。中でも、大面積化が可能であり、かつ作製が簡便である点から、方法(I)が特に好ましい。
(I)アルミニウム基材の表面に、複数の細孔(凹部)を有する陽極酸化アルミナを形成する方法。
(II)基材の表面にリソグラフィ法によって微細凹凸構造を形成する方法。
(a)アルミニウム基材を電解液中、定電圧下で陽極酸化してアルミニウム基材の表面に酸化皮膜を形成する工程。
(b)酸化皮膜を除去し、アルミニウム基材の表面に陽極酸化の細孔発生点を形成する工程。
(c)アルミニウム基材を電解液中、再度陽極酸化し、細孔発生点に細孔を有する酸化皮膜を形成する工程。
(d)細孔の径を拡大させる工程。
(e)工程(c)と工程(d)を繰り返し行い、複数の細孔を有する陽極酸化アルミナがアルミニウム基材の表面に形成されたモールドを得る工程。
図1に示すように、アルミニウム基材10を陽極酸化すると、細孔12を有する酸化皮膜14が形成される。
アルミニウム基材の形状としては、ロール状、円管状、平板状、シート状等が挙げられる。
また、アルミニウム基材は、表面状態を平滑化にするために、機械研磨、羽布研磨、化学的研磨、電解研磨処理(エッチング処理)などで研磨されることが好ましい。また、アルミニウム基材は、所定の形状に加工する際に用いた油が付着していることがあるため、陽極酸化の前にあらかじめ脱脂処理されることが好ましい。
電解液としては、硫酸、シュウ酸、リン酸等が挙げられる。
シュウ酸の濃度は、0.7M以下が好ましい。シュウ酸の濃度が0.7Mを超えると、電流値が高くなりすぎて酸化皮膜の表面が粗くなることがある。
化成電圧が30~60Vの時、平均間隔が100nmの規則性の高い細孔を有する陽極酸化アルミナを得ることができる。化成電圧がこの範囲より高くても低くても規則性が低下する傾向にある。
電解液の温度は、60℃以下が好ましく、45℃以下がより好ましい。電解液の温度が60℃を超えると、いわゆる「ヤケ」といわれる現象がおこり、細孔が壊れたり、表面が溶けて細孔の規則性が乱れたりすることがある。
硫酸の濃度は0.7M以下が好ましい。硫酸の濃度が0.7Mを超えると、電流値が高くなりすぎて定電圧を維持できなくなることがある。
化成電圧が25~30Vの時、平均間隔が63nmの規則性の高い細孔を有する陽極酸化アルミナを得ることができる。化成電圧がこの範囲より高くても低くても規則性が低下する傾向がある。
電解液の温度は、30℃以下が好ましく、20℃以下がより好ましい。電解液の温度が30℃を超えると、いわゆる「ヤケ」といわれる現象がおこり、細孔が壊れたり、表面が溶けて細孔の規則性が乱れたりすることがある。
図1に示すように、酸化皮膜14を一旦除去し、これを陽極酸化の細孔発生点16にすることで細孔の規則性を向上することができる。なお、それほど高い規則性が必要とされない場合、酸化被膜14の少なくとも一部を除去しても良く、工程(a)の後に、後述する工程(d)を行っても構わない。
酸化皮膜を除去する方法としては、アルミニウムを溶解せず、酸化皮膜を選択的に溶解する溶液に溶解させて除去する方法が挙げられる。このような溶液としては、例えば、クロム酸/リン酸混合液等が挙げられる。
図1に示すように、酸化皮膜を除去したアルミニウム基材10を再度、陽極酸化すると、円柱状の細孔12を有する酸化皮膜14が形成される。
陽極酸化は、工程(a)と同様な条件で行えばよい。陽極酸化の時間を長くするほど深い細孔を得ることができる。
図1に示すように、細孔12の径を拡大させる処理(以下、細孔径拡大処理と記す。)を行う。細孔径拡大処理は、酸化皮膜を溶解する溶液に浸漬して陽極酸化で得られた細孔の径を拡大させる処理である。このような溶液としては、例えば、5質量%程度のリン酸水溶液等が挙げられる。
細孔径拡大処理の時間を長くするほど、細孔径は大きくなる。
図1に示すように、工程(c)の陽極酸化と、工程(d)の細孔径拡大処理を繰り返すと、直径が開口部から深さ方向に連続的に減少する形状の細孔12を有する酸化皮膜14が形成され、アルミニウム基材10の表面に陽極酸化アルミナ(アルミニウムの多孔質の酸化皮膜(アルマイト))を有するモールド本体18が得られる。
細孔12間の平均間隔は、電子顕微鏡観察によって隣接する細孔12間の間隔(細孔12の中心から隣接する細孔12の中心までの距離)を50点測定し、これらの値を平均したものである。
細孔12の深さは、電子顕微鏡観察によって倍率30000倍で観察したときにおける、細孔12の最底部と、細孔12間に存在する凸部の最頂部との間の距離を測定した値である。
細孔12のアスペクト比(細孔の深さ/細孔間の平均間隔)は、0.8~5.0が好ましく、1.2~4.0がより好ましく、1.5~3.0が特に好ましい。
本発明においては、工程(e)にて得られたモールド本体18をそのままモールドとしてもよいが、モールド本体18の微細凹凸構造が形成された側の表面を離型剤(外部離型剤)で処理してもよい。
離型剤としては、アルミニウム基材の陽極酸化アルミナと化学結合を形成し得る官能基を有するものが好ましい。具体的には、シリコーン樹脂、フッ素樹脂、フッ素化合物等が挙げられ、離型性に優れる点、モールド本体との密着性に優れる点から、シラノール基あるいは加水分解性シリル基を有することが好ましく、その中でも加水分解性シリル基を有するフッ素化合物が特に好ましい。
加水分解性シリル基を有するフッ素化合物の市販品としては、フルオロアルキルシラン、信越化学工業株式会社製の「KBM-7803」;ダイキン工業株式会社製の「オプツール」シリーズ;住友スリーエム株式会社製の「ノベックEGC-1720」等が挙げられる。
方法1:離型剤の希釈溶液にモールド本体を浸漬する方法。
方法2:離型剤またはその希釈溶液を、モールド本体の微細凹凸構造が形成された側の表面に塗布する方法。
(f)モールド本体を水洗する工程。
(g)モールド本体にエアーを吹き付け、モールド本体の表面に付着した水滴を除去する工程。
(h)加水分解性シリル基を有するフッ素化合物を溶媒で希釈した希釈溶液に、モールド本体を浸漬する工程。
(i)浸漬したモールド本体をゆっくりと溶液から引き上げる工程。
(j)モールド本体を乾燥させる工程。
モールド本体には、多孔質構造を形成する際に用いた薬剤(細孔径拡大処理に用いたリン酸水溶液等)、不純物(埃等)等が付着しているため、水洗によってこれを除去する。
モールド本体にエアーを吹き付け、目に見える水滴はほぼ除去する。
希釈用の溶媒としては、フッ素系溶媒、アルコール系溶媒等の公知の溶媒を用いればよい。中でも、適度な揮発性、濡れ性等を有するため、外部離型剤溶液を均一に塗布できる点で、フッ素系溶媒が好ましい。フッ素系溶媒としては、ハイドロフルオロポリエーテル、パーフルオロヘキサン、パーフルオロメチルシクロヘキサン、パーフルオロ-1,3-ジメチルシクロヘキサン、ジクロロペンタフルオロプロパン等が挙げられる。
加水分解性シリル基を有するフッ素化合物の濃度は、希釈溶液(100質量%)中、0.01~0.2質量%が好ましい。
浸漬時間は、1~30分が好ましい。
浸漬温度は、0~50℃が好ましい。
浸漬したモールド本体を溶液から引き上げる際には、電動引き上げ機等を用いて、一定速度で引き上げ、引き上げ時の揺動を抑えることが好ましい。これにより塗布ムラを少なくできる。
引き上げ速度は、1~10mm/秒が好ましい。
モールド本体を乾燥させる工程では、モールド本体を風乾させてもよく、乾燥機等で強制的に加熱乾燥させてもよい。
乾燥温度は、30~150℃が好ましい。
乾燥時間は、5~300分が好ましい。
透明フィルムは、例えば図2に示す製造装置を用いて、下記のようにして製造される。
表面に微細凹凸構造(図示略)を有するロール状モールド20と、ロール状モールド20の表面に沿って移動する帯状の基材フィルム42との間に、タンク22から硬化性組成物38を供給する。
剥離ロール30により、表面に硬化樹脂層44が形成された基材フィルム42をロール状モールド20から剥離することによって、図3に示すような透明フィルム40を得る。
図3は、微細凹凸構造を表面に有する透明フィルム40の一例を示す断面図である。
基材フィルム42は、光透過性フィルムである。基材フィルムの材料としては、アクリルフィルム、PETフィルム、ポリカーボネートフィルム、TACフィルムなどが挙げられる。
陽極酸化アルミナのモールドを用いた場合の透明フィルム40の表面の微細凹凸構造は、陽極酸化アルミナの表面の微細凹凸構造を転写して形成されたものであり、硬化性組成物の硬化物からなる複数の凸部46を有する。
また、凸部間の平均間隔は、凸部の形成のしやすさの点から、20nm以上が好ましい。
凸部間の平均間隔は、電子顕微鏡観察によって隣接する凸部間の間隔(凸部の中心から隣接する凸部の中心までの距離)を50点測定し、これらの値を平均したものである。
凸部の高さは、電子顕微鏡によって倍率30000倍で観察したときにおける、凸部の最頂部と、凸部間に存在する凹部の最底部との間の距離を測定した値である。
透明フィルム40の用途としては、反射防止物品、防曇性物品、防汚性物品、撥水性物品、より具体的にはディスプレー用反射防止、自動車メーターカバー、自動車ミラー、自動車窓、有機または無機エレクトロルミネッセンスの光取り出し効率向上部材、太陽電池部材等が挙げられる。
以上説明した本発明の透明フィルムの製造方法にあっては、本発明の硬化性組成物を用いているため、モールドと透明フィルムとの離型性に優れる。よって、透明フィルムを連続的に製造できる。
また、本発明の透明フィルムの製造にあっては、硬化性組成物に含まれるリン酸エステル化合物によってモールド表面が溶解しにくい。よって、モールド表面が侵食されにくく、反射防止性などの性能に優れた透明フィルムを製造できる。
本発明の透明フィルムの製造方法は、上述した方法に限定されない。上述した方法では、図2に示す製造装置を用い、基材フィルム42に活性エネルギー線を照射して透明フィルム40を製造しているが、例えば支持フィルムに支持された基材フィルムを用い、以下のようにして透明フィルムを製造してもよい。
すなわち、図4に示すように、支持フィルム48によって裏面側から支持された基材フィルム42の表面と、ロール状モールド20との間に、硬化性組成物38を供給し、支持フィルム48を通して硬化性組成物38に活性エネルギー線を照射して、基材フィルム42の表面に微細凹凸構造を有する硬化樹脂層44が形成された透明フィルム40を製造する。このようにして得られた透明フィルム40は支持フィルム48で支持されており、必要に応じて支持フィルム48を透明フィルム40から剥離する。
支持フィルム48は、単層フィルムであってもよいし、多層フィルムであってもよい。
内部離型剤(リン酸エステル化合物)1gをクロロホルム50mLに溶解させ、これに水50mLを加えて、混合液を分液漏斗にて激しく攪拌した(水抽出試験)。ついで、静置した後、有機層と水層(水溶液)とに分離し、イオンクロマトグラフ(日本ダイオネクス株式会社製、「DX-500」)を用い、溶離液:Na2CO3(2.7mM)/NaHCO3(0.3mM)、カラム:AC12A、ポンプ:IP20 ISOCRATICを用い、ポンプ流量:1.5mL/分の条件で、水溶液中のリン酸イオン濃度を測定し、リン酸濃度を求めた。
また、pH試験機(株式会社堀場製作所製、「カスタニーLAB」)を用い、25℃の条件にて水溶液のpHを測定した。
陽極酸化アルミナの一部を削り、断面にプラチナを1分間蒸着し、電界放出形走査電子顕微鏡(日本電子株式会社製、「JSM-7400F」)を用いて、加速電圧3.00kVの条件にて断面を観察し、細孔の間隔、細孔の深さを測定した。
内部離型剤(リン酸エステル化合物)にモールドを50℃の条件で22時間浸漬させて浸漬試験を行った。浸漬試験後、モールドを取り出し、アセトン、クロロホルムを用いて洗浄した。浸漬前と洗浄後のモールドの質量を測定し、減少率を下記式より求めた。また、洗浄後のモールドについて、走査型電子顕微鏡観察を行った。
減少率(%)={(浸漬前のモールドの質量-洗浄後のモールドの質量)/浸漬前のモールドの質量}×100
微細凹凸構造が形成されていない側の面を黒く塗った透明フィルムについて、分光光度計(株式会社日立製作所製、「U-4100」)を用いて、入射角5°の条件で波長380nm~780nmの間の相対反射率を測定し、視感度反射率である550nmの反射率を評価した。
純度99.9%のアルミニウムインゴットに鍛造処理を施して、直径:200mm、長さ350mmに切断した圧延痕のない平均結晶粒径:40μmの円筒状アルミニウム原型に、羽布研磨処理を施した後、これを過塩素酸/エタノール混合溶液中(体積比:1/4)で電解研磨し、鏡面化したものをアルミニウム基材として用いた。
工程(a):
前記アルミニウム原型について、0.3Mシュウ酸水溶液中で、直流40V、温度16℃の条件で30分間陽極酸化を行った。
工程(b):
厚さ3μmの酸化皮膜が形成されたアルミニウム原型を、6質量%リン酸/1.8質量%クロム酸混合水溶液に2時間浸漬して、酸化皮膜を除去した。
工程(c):
前記アルミニウム原型について、0.3Mシュウ酸水溶液中、直流40V、温度16℃の条件で38秒間陽極酸化を行った。
工程(d):
酸化皮膜が形成されたアルミニウム原型を、30℃の5質量%リン酸水溶液に8分間浸漬して、細孔径拡大処理を行った。
工程(e):
前記工程(c)および工程(d)を合計で5回繰り返し、平均間隔:100nm、深さ:200nmの略円錐形状の細孔を有する陽極酸化アルミナが表面に形成されたロール状のモールド本体を得た。
シャワーを用いてモールド本体の表面のリン酸水溶液を軽く洗い流した後、モールド本体を流水中に10分間浸漬した。
工程(g):
モールド本体にエアーガンからエアーを吹き付け、モールド本体の表面に付着した水滴を除去した。
なお、モールド溶解性の評価には、50mm×50mm×厚さ0.3mmのアルミニウム板(純度99.99%)をアルミニウム基材として使用し、上記工程(c)まで実施したもの(図5)を用いた。
<硬化性組成物の調製>
重合性化合物としてポリエチレングリコールジアクリレート(東亜合成株式会社製、「アロニックスM260」)20質量部と、トリメチロールエタン/アクリル酸/無水コハク酸の縮合反応物(大阪有機化学工業株式会社製、「TAS」)70質量部と、ヒドロキシエチルアクリレート(大阪有機化学工業株式会社製)3質量部と、メチルアクリレート(三菱化学株式会社製)7質量部とを混合して混合液を調製した。
この混合液に、重合開始剤として1-ヒドロキシシクロヘキシル-フェニルケトン(チバ・スペシャルティ・ケミカルズ株式会社製、「IRGACURE184」)1.0質量部と、ビス(2,4,6-トリメチルベンゾイル)-フェニルホスフィンオキサイド(チバ・スペシャルティ・ケミカルズ株式会社製、IRGACURE819)0.1質量部と、内部離型剤(リン酸エステル化合物)としてポリオキシエチレンアルキルリン酸エステル(日光ケミカルズ株式会社製、「NIKKOL TLP-4」)0.5質量部と、紫外線吸収剤(共同薬品株式会社製、「Viosorb110」)0.2質量部とを添加し、硬化性組成物を調製した。
また、リン酸エステル化合物を用いてモールドの浸漬試験を行い、モールド溶解性の評価を行った。モールドの質量の減少率を表1に示す。さらに、浸漬試験後のモールドの走査型電子顕微鏡写真像を図6に示す。
図4に示す製造装置を用い、以下のようにして透明フィルムを製造した。
ロール状モールド20としては、先に作製したモールドを用いた。
基材フィルム42としては、アクリルフィルム(三菱レイヨン株式会社製、「アクリプレンHBS010」、厚さ:100μm)を用い、その裏面に、支持フィルム48として粘着剤付きPETフィルム(株式会社サンエー化研製、「SAT-116T」、厚さ:38μm)を貼り合わせた。
ついで、ロール状モールド20の下方に設置された活性エネルギー線照射装置28より、支持フィルム48側から基材フィルム42を通して硬化性組成物38に、積算光量800mJ/cm2の紫外線を照射し、硬化性組成物38を硬化させることによって、ロール状モールド20の表面の微細凹凸構造が転写された硬化樹脂層44を形成した。
剥離ロール30により、表面に硬化樹脂層44が形成された基材フィルム42を支持フィルム48と共にロール状モールド20から剥離することによって、支持フィルム48で支持された透明フィルム40を得た。
リン酸エステル化合物として、ポリオキシエチレンアルキルリン酸エステル(日光ケミカルズ株式会社製、「NIKKOL TLP-4」)0.5質量部に代えて、ポリオキシエチレンアルキルリン酸エステル(アクセル社製、「モールドウイズINT-1856」)0.5質量部を用いた以外は、実施例1と同様にして硬化性組成物を調製し、透明フィルムを製造した。結果を表1に示す。また、浸漬試験後のモールドの走査型電子顕微鏡写真像を図7に示す。
また、実施例1では、600mの透明フィルムを連続的に、かつ安定的に製造できた。得られた透明フィルムの凸部間の平均周期は100nmであり、凸部の高さは200nmであった。また、透明フィルムの視感度反射率は0.1%であり、反射防止性に優れていた。さらに製造後のモールド(図9)は、製造前(図8)と比べて変化は見られなかった。
また、比較例1で得られた透明フィルムは、製造初期の段階では凸部間の平均周期が100nm、凸部の高さが200nm、視感度反射率が0.1%であった。しかし、600m製造した時点での、モールド(図10)は、製造前と比べて細孔の深さが約40nm低くなっており、製造を続けてもモールドの細孔の深さが低くなり続けることが予想されたため製造を中止した。
また、本発明によれば、微細凹凸構造を表面に有する透明フィルムを連続的に製造できる。

Claims (4)
- 1g当たり50mLの水で抽出した水溶液の25℃におけるpHが6.5以上7.5以下であるリン酸エステル化合物を含む活性エネルギー線硬化性組成物であって、
(質量百万分率で示される前記水溶液中のリン酸濃度)×(質量百分率で示される活性エネルギー線硬化性組成物中のリン酸エステル化合物の含有量)の値が50以下である、活性エネルギー線硬化性組成物。 - 基材フィルムの表面に、微細凹凸構造を有する硬化樹脂層が形成された透明フィルムを製造する方法であって、
表面に前記微細凹凸構造の反転構造を有するモールドと基材フィルムとの間に、請求項1または2に記載の活性エネルギー線硬化性組成物を挟持させる工程と、
前記活性エネルギー線硬化性組成物に活性エネルギー線を照射し、活性エネルギー線硬化性組成物を硬化させて、前記反転構造が転写された硬化樹脂層が基材フィルム表面に形成された透明フィルムを得る工程と、
得られた透明フィルムと前記モールドとを分離する工程とを有する、微細凹凸構造を表面に有する透明フィルムの製造方法。 - 前記モールド表面の微細凹凸構造の反転構造が、陽極酸化アルミナからなる、請求項3に記載の微細凹凸構造を表面に有する透明フィルムの製造方法。
