 省スペース化の観点から、従来普及していたCRT型ディスプレイに替わり、近年は液晶ディスプレイ、プラズマディスプレイ、有機ELディスプレイ、フィールドエミッションディスプレイ等のフラットパネルディスプレイが普及している。これらのフラットパネルディスプレイにおいては、さらなる薄型化が要請される。特に有機ELディスプレイには、折りたたみや巻き取ることによって持ち運びを容易にすると共に、平面だけでなく曲面にも使用可能とすることが求められている。また、平面だけでなく曲面にも使用可能とすることが求められているのはディスプレイには限られず、例えば、自動車の車体表面や建築物の屋根、柱や外壁等、曲面を有する物体の表面に太陽電池を形成したり、有機EL照明を形成したりすることができれば、その用途が広がることとなる。従って、これらデバイスに使用される基板やカバーガラスには、更なる薄板化と高い可撓性が要求される。
 有機ELディスプレイに使用される発光体は、酸素等の気体が接触することにより劣化する。従って有機ELディスプレイに使用される基板には高いガスバリア性が求められるため、ガラス基板を使用することが期待されている。しかしながら、基板に使用されるガラスは、樹脂フィルムと異なり引っ張り応力に弱いため可撓性が低く、ガラス基板を曲げることによりガラス基板表面に引っ張り応力がかけられると破損に至る。ガラス基板に可撓性を付与するためには超薄板化を行う必要があり、下記特許文献1に記載されているような厚み200μm以下のガラスフィルムが提案されている。
 フラットパネルディスプレイや太陽電池等の電子デバイスに使用されるガラス基板には、透明導電膜等の膜付け処理や、洗浄処理等、様々な電子デバイス製造関連の処理がなされる。ところが、これら電子デバイスに使用されるガラス基板のフィルム化を行うと、ガラスは脆性材料であるため多少の応力変化により破損に至り、上述した各種電子デバイス製造関連処理を行う際に、取り扱いが大変困難であるという問題がある。
 そこで、ガラスフィルムの取り扱い性を向上させるために、特許文献2に記載されているようなガラスシートと樹脂層との積層体が提案されている。特許文献2では、樹脂層に接着剤等からなる接着層を設けた後、ガラスフィルムを積層した積層体が記載されている。かかる積層体にあっては、ガラスフィルムが靭性材料である樹脂フィルムによって支持されているため、上述した種々の製造関連処理を行う際に、ガラスフィルム積層体の取り扱いが、ガラスフィルム単独の場合と比較して容易となる。
 しかしながら、特許文献2に記載された積層体をハンドリングする際に、ガラスフィルム縁部からクラックが入り、割れや欠け等が生じるという問題がある。ガラスフィルム成形時の不要部分を切断除去するため、ガラスフィルム縁部には、不要部分の切断、除去の際の微細な傷が残存することとなる。ガラスフィルムのハンドリングの際、ガラスフィルムの縁部に応力がかかると、当該微細な傷をオリジンとして、割れや欠け等が生じることとなる。特許文献2に記載されている通りガラスフィルムの片面に樹脂層を積層したことのみでは、当該割れや欠け等を防止することはできない。

 本発明は、上述したような従来技術の問題点を解決するためになされたものであって、ガラスフィルム縁部から割れや欠け等が生じることを効果的に防止することを可能とし、ガラスフィルムに対して製造関連処理を行う際の取り扱い性をさらに向上させることを可能とするガラスフィルム積層体、該積層体のガラスロール、ガラスフィルムの端面保護方法、及びガラスロールの製造方法を提供することを目的とする。
 請求項1に係る発明は、ガラスフィルムと、該ガラスフィルムの一方の面に前記ガラスフィルムから食み出して積層された支持シートと、前記ガラスフィルムの他方の面に、前記ガラスフィルムの縁部を覆うように剥離可能に積層された保護シートと、を有するガラスフィルム積層体に関する。
 請求項2に係る発明は、前記ガラスフィルムの厚みは、300μm以下であることを特徴とする請求項1に記載のガラスフィルム積層体に関する。
 請求項3に係る発明は、前記支持シートの粘着力は、0.002~2.00N/25mmであることを特徴とする請求項1又は2に記載のガラスフィルム積層体に関する。
 請求項4に係る発明は、前記支持シートの厚みは、3~250μmであることを特徴とする請求項1~3のいずれかに記載のガラスフィルム積層体に関する。
 請求項5に係る発明は、前記保護シートの厚みは、3~250μmであることを特徴とする請求項1~4のいずれかに記載のガラスフィルム積層体に関する。
 請求項6に係る発明は、前記保護シートは、前記支持シートの粘着部分を完全に覆っていることを特徴とする請求項1~5のいずれかに記載のガラスフィルム積層体に関する。
 請求項7に係る発明は、前記保護シートは、前記支持シートと実質的に同一の大きさであることを特徴とする請求項1~6のいずれかに記載のガラスフィルム積層体に関する。
 請求項8に係る発明は、請求項6又は7に記載のガラスフィルム積層体を巻き取ったガラスロールに関する。
 請求項9に係る発明は、ガラスフィルムの一方の面に前記ガラスフィルムから食み出して粘着性の支持シートを積層し、前記ガラスフィルムの他方の面に前記ガラスフィルムの縁部と前記支持シートを覆うように剥離可能に保護シートを積層することを特徴とするガラスフィルムの端面保護方法に関する。
 請求項10に係る発明は、ガラスフィルムの一方の面に前記ガラスフィルムから食み出して粘着性の支持シートを積層し、前記ガラスフィルムの他方の面に前記ガラスフィルムの縁部と前記支持シートの粘着部分とを覆うように剥離可能に保護シートを積層することによって作製されたガラスフィルム積層体を巻き取ることを特徴とするガラスロールの製造方法に関する。
 請求項1に係る発明によれば、ガラスフィルムと、ガラスフィルムの一方の面にガラスフィルムから食み出して積層された支持シートと、ガラスフィルムの他方の面に、ガラスフィルムの縁部を覆うように剥離可能に積層された保護シートと、を有するガラスフィルム積層体とすることから、ガラスフィルム縁部を支持シートと保護シートとによって挟着することによって保護することができる。これにより、ガラスフィルム縁部に応力が集中することを防止することが可能となり、ガラスフィルム端面に残存する微細な傷等をオリジンとして、ガラスフィルムに割れや欠け等が発生するのを効果的に防止し、ガラスフィルムの取り扱い性を向上させることができる。
 請求項2に係る発明によれば、ガラスフィルムの厚みが300μm以下であることから、よりハンドリングが困難であり、かつ、割れや欠け等の問題が生じ易い超薄肉のガラスフィルムにおいても、製造関連処理を容易に行うことができる。
 請求項3に係る発明によれば、支持シートの粘着力は、0.002~2.00N/25mmであることから、支持シートが弱粘着性であるため、保護シートを剥離した後に容易に支持シートをガラスフィルムから剥離させることが可能となる。これにより、製造関連処理後に、ガラスフィルム積層体から支持シートを容易に剥離させることが可能となり、ガラスフィルムのみを各種デバイス等に容易に組み込むことができる。
 請求項4に係る発明によれば、支持シートの厚みは、3~250μmであることから、ガラスフィルムを確実に支持することができる。
 請求項5に係る発明によれば、保護シートの厚みは、3~250μmであることから、ガラスフィルムと支持シートとを適切に保護することが可能となる。
 請求項6に係る発明によれば、保護シートは、支持シートの粘着部分を覆っていることから、支持シートの粘着部分にごみ等が付着することや、ガラスフィルムのハンドリングの際に支持シートが粘着するのを防止することができる。
 請求項7に係る発明によれば、保護シートは支持シートと実質的に同一の大きさであることから、ガラスフィルムと支持シートの粘着面の両方を保護シートで完全に覆うことが可能となる。これにより、支持シートの粘着部分にごみ等が付着することや、ガラスフィルムのハンドリングの際に支持シートが粘着するのを防止することができ、ガラスフィルムのハンドリングをさらに容易にすることができると共に、ガラスフィルムを保護することができる。
 請求項8に係る発明によれば、請求項6又は7に記載のガラスフィルム積層体を巻き取ったガラスロールとすることから、ガラスフィルム縁部に特に応力が集中し易いガラスロールを作製したとしても、ガラスフィルムに対する割れや欠け等の発生を防止しつつ巻き取ることができる。支持シートの粘着面は、保護シートによって覆われているため、ガラスフィルム積層体を巻き取ってガラスロールとしたとしても、内層と外層の支持シート同士が重なって粘着するのを防止でき、巻き取り時の撓みの原因を解消することができる。これにより、ガラスフィルム積層体を巻き取ってガラスロールとする際に、撓みを吸収することが可能となるため巻き易くなり、ずれが生じたとしても容易に修正することができる。
 請求項9に係る発明によれば、ガラスフィルムの一方の面にガラスフィルムから食み出して粘着性の支持シートを積層し、ガラスフィルムの他方の面にガラスフィルムの縁部を覆うように剥離可能に保護シートを積層することを特徴とするガラスフィルムの端面保護方法とすることから、特に割れやクラック等が生じやすいガラスフィルムの端面を適切に保護することが可能となる。
 請求項10に係る発明によれば、ガラスフィルムの一方の面にガラスフィルムから食み出して粘着性の支持シートを積層し、ガラスフィルムの他方の面に前記ガラスフィルムの縁部と支持シートの粘着部分とを覆うように剥離可能に保護シートを積層することによって作製されたガラスフィルム積層体を巻き取ることを特徴とするガラスロールの製造方法とすることから、ガラスフィルムに割れや欠けが無く、巻き取りの際のずれも生じない奇麗に巻き取られたガラスロールを製造することが可能となる。

 以下、本発明に係るガラスフィルム積層体、及び該ガラスフィルム積層体のガラスロールの好適な実施形態について、図面を参照しつつ説明する。
 本発明に係るガラスフィルム積層体(1)は、図1に示す通り、ガラスフィルム(2)と支持ガラス(3)と保護フィルム(4)とを有している。
 ガラスフィルム(2)は、珪酸塩ガラスが用いられ、好ましくはシリカガラス、ホウ珪酸ガラスが用いられ、最も好ましくは無アルカリホウ珪酸ガラスが用いられる。ガラスフィルム(2)にアルカリ成分が含有されていると、表面において陽イオンの置換が発生し、いわゆるソーダ吹きの現象が生じ、構造的に粗となる。この場合、ガラスフィルム(2)を湾曲させて使用していると、経年劣化により粗となった部分から破損する可能性がある。尚、ここで無アルカリホウ珪酸ガラスとは、アルカリ成分が実質的に含まれていないガラスのことであって、具体的には、アルカリ成分が1000ppm以下のガラスのことである。本発明でのアルカリ成分の含有量は、好ましくはアルカリ成分が500ppm以下であり、より好ましくはアルカリ成分が300ppm以下である。
 ガラスフィルム(2)の厚みは、好ましくは300μm以下、より好ましくは5μm~200μm、最も好ましくは5μm~100μmである。これによりガラスフィルム(2)の厚みをより薄くして、適切な可撓性を付与することができるとともに、割れや欠け等の問題が生じ易い超薄肉のガラスフィルムにおいても、製造関連処理を容易に行うことができる。5μm未満であると、ガラスフィルム(2)の強度が不足がちになり、ガラスフィルム積層体(1)からガラスフィルム(2)を剥離して、デバイスに組み込む際に破損を招き易くなる。
 本発明に使用されるガラスフィルム(2)は図2に示す通り、オーバーフローダウンドロー法によって成形されていることが好ましい。オーバーフローダウンドロー法は、成形時にガラス板の両面が、成形部材と接触しない成形法であり、得られたガラス板の両面(透光面)には傷が生じ難く、研磨しなくても高い表面品位を得ることができるからである。
 断面が楔型の成形体(6)の下端部(61)から流下した直後のガラスリボン(G)は、冷却ローラ(7)によって幅方向の収縮が規制されながら下方へ引き伸ばされて所定の厚みまで薄くなる。次に、前記所定厚みに達したガラスリボン(G)を徐冷炉(アニーラ)で徐々に冷却し、ガラスリボン(G)の熱歪を除き、ガラスリボン(G)を所定寸法に切断して、ガラスフィルム(2)が成形される。
 支持シート(3)は、図1に示される通り、ガラスフィルム(2)から食み出して積層される。食み出し量は、ガラスフィルム(2)の縁部(21)から、0.1cm~50cmであることが好ましく、0.5~10cmであることがより好ましい。食み出し量が0.1cm未満であると、縁部(21)の保護が不足がちになる可能性があり、一方、50cmを越えるとハンドリングし難くなる可能性がある。
 支持シート(3)は、ハンドリング性の向上のため可撓性を有する樹脂を使用することが好ましく、例えば、ポリエチレン、ポリ塩化ビニル、ポリエチレンテレフタレート、ポリ塩化ビニリデン、ポリプロピレン、ポリビニルアルコール、ポリエステル、ポリカーボネート、ポリスチレン、ポリアクリロニトリル、エチレン酢酸ビニル共重合体、エチレン-ビニルアルコール共重合体、エチレン-メタクリル酸共重合体、ナイロン、セロファン、シリコーン樹脂等を使用することができる。中でもポリエチレンテレフタレート、ポリエチレンを使用することが好ましい。また、独立気泡型発泡樹脂を用いても良い。すなわち支持シート(3)を発泡樹脂とすることで、支持シート(3)に高い可撓性が付与される。また独立気泡型発泡樹脂とすることで支持シート(3)を通過して、雰囲気の塵埃がガラスフィルム(2)に付着することを防止できる。ガラスフィルム積層体(1)から支持シート(3)を剥離したガラスフィルム(2)を電子デバイス等に使用する場合、積層する支持シート(3)の色は特に限定されず、着色を行わず無色でもよく、また、ガラスフィルム積層体(1)から支持シート(3)が剥離されたかどうかを判別可能とするために、支持シート(3)を白色、黒色、青色、緑色、黄色等、着色することも可能である。この場合、支持シート(3)の透光性についても特に限定されず、透明、半透明、不透明等、いずれで有ってもよい。
 支持シート(3)の厚みとしては、3~250μmであることが好ましく、10~100μmであることがより好ましい。これにより、ガラスフィルム(2)を確実に支持することが可能となる。支持シート(3)の厚みが3μm未満であると、支持シート(3)の厚みが薄すぎることによって、また、支持シート(3)が250μmを超えると、ガラスフィルム積層体(1)全体が厚すぎることによって、ガラスフィルム積層体(1)をハンドリングし難くなる可能性がある。
 また、デバイスに組み込む際に支持シート(3)を最終的に剥離する場合には、支持シート(3)に導電性物質を含有させたり、表面に導電膜が成膜されたりして導電性が付与されていることが好ましい。すなわちガラスフィルム積層体(1)から支持シート(3)を剥離させる際に、ガラスフィルム(2)と支持シート(3)との間で生じる剥離帯電を防止することができるので、剥離後のガラスフィルム(2)に雰囲気の塵埃などがクーロン力等で付着することを防止することができる。
 支持シート(3)には、粘着性を付与してもよく、その場合の支持シート(3)の粘着力は、好ましくは0.002~2.00N/25mmであり、より好ましくは0.002~1.00N/25mmであり、最も好ましくは0.005~0.9N/25mmである。支持シート(3)が弱粘着性であるため、保護シート(4)を剥離した後に容易に支持シート(3)をガラスフィルム(2)から剥離させることが可能となるからである。これにより、製造関連処理後に、ガラスフィルム積層体(1)から支持シート(3)を容易に剥離させることが可能となり、ガラスフィルム(2)のみを各種デバイス等に容易に組み込むことが可能となる。0.002N/25mm未満だと支持シート(3)の粘着力が不足がちになる可能性があり、2.00N/25mmを超えると、保護シート(4)を剥離させ難くなる可能性がある。また、この場合、通常は粘着性を支持シート(3)の全面に付与させるが、必ずしも支持シート(3)の全面に付与させる必要はなく、ガラスフィルム(2)との貼着面のみに付与させてもよい。さらに、保護シート(4)との貼り合わせを容易にするために、ガラスフィルム(2)との貼着面よりも一回り大きく付与させてもよい。
 保護シート(4)は、ガラスフィルム(2)の他方の面(支持シート(3)が接触していない面)に、ガラスフィルム(2)の縁部(21)を覆うように剥離可能に積層されている。これにより、ガラスフィルム縁部(21)を支持シート(3)と保護シート(4)とで挟着することによって保護することが可能となる。ガラスフィルム縁部(21)に応力が集中することを防止することが可能となり、ガラスフィルム端面に残存する微細な傷等をオリジンとして、ガラスフィルム(2)に割れや欠け等が発生するのを効果的に防止し、ガラスフィルム(2)の取り扱い性を向上させることが可能となる。
 保護シート(4)は、ハンドリング性の向上のため可撓性を有する樹脂を使用することが好ましく、例えば、ポリエチレン、ポリ塩化ビニル、ポリエチレンテレフタレート、ポリ塩化ビニリデン、ポリプロピレン、ポリビニルアルコール、ポリエステル、ポリカーボネート、ポリスチレン、ポリアクリロニトリル、エチレン酢酸ビニル共重合体、エチレン-ビニルアルコール共重合体、エチレン-メタクリル酸共重合体、ナイロン、セロファン、シリコーン樹脂等を使用することができる。中でもポリエチレンテレフタレート、ポリエチレンを使用することが好ましい。また、独立気泡型発泡樹脂を用いても良い。すなわち保護シート(4)を発泡樹脂とすることで、保護シート(4)に高い可撓性が付与される。また独立気泡型発泡樹脂とすることで保護シート(4)を通過して、雰囲気の塵埃がガラスフィルム(2)に付着することを防止できる。保護シート(4)は、最終的に剥離除去するため、色は特に限定されず、着色を行わず無色でもよく、また、ガラスフィルム積層体(1)から保護シート(4)が剥離されたかどうかを判別可能とするために、保護シート(4)を白色、黒色、青色、緑色、黄色等、着色することも可能である。この場合、保護シート(4)の透光性についても特に限定されず、透明、半透明、不透明等、いずれで有ってもよい。
 保護シート(4)の厚みとしては、3~250μmであることが好ましく、10~100μmであることがより好ましい。これにより、ガラスフィルム(2)と支持シート(3)とを適切に保護することが可能となる。保護シート(4)の厚みが3μm未満であると、保護シート(4)の厚みが薄すぎることによって、また、保護シート(4)が250μmを超えると、ガラスフィルム積層体(1)全体が厚すぎることによって、ガラスフィルム積層体(1)を適切に保護し難くなる可能性がある。
 保護シート(4)は、支持シート(3)の粘着部分を覆っていることが好ましい。これにより、支持シート(3)の粘着部分にごみ等が付着することや、ガラスフィルム(2)のハンドリングの際に支持シート(3)が粘着するのを防止することができる。支持シート(3)の全面に粘着性が付与されている場合は、保護シート(4)は、ガラスフィルム(2)から食み出した支持シート(3)の全面を覆うことが好ましい。一方、支持シート(3)の一部に粘着性が付与されている場合は、保護シート(4)は、少なくとも当該粘着性が付与されている部分を覆っていることが好ましい。
 保護シート(4)は、図1に示す通り、支持シート(3)と実質的に同一の大きさであることが好ましい。これにより、ガラスフィルム(2)と支持シート(3)の表面を保護シート(4)で完全に覆うことが可能となる。支持シート(3)の粘着部分が露出していることに起因する支持シート(3)の粘着部分にごみ等が付着することや、ガラスフィルム(2)のハンドリングの際に支持シート(3)が他の部材に粘着するのを防止することができ、ガラスフィルム(2)のハンドリングをさらに容易にすることができると共に、ガラスフィルム(2)を保護することができる。
 図3は、支持シートと保護シートに剥離開始部を設けた図である。
 支持シート(3)と保護シート(4)には、夫々近傍に剥離開始部(31)(41)をガラスフィルム積層体(1)から最大部で1cm程度食み出すように設けられている。これにより、支持シート(3)に設けられた剥離開始部(31)と保護シート(4)に設けられた剥離開始部(41)とを夫々単独で把持し、離反させることにより容易に支持シート(3)と保護シート(4)とを剥離させることが可能となる。
 図4は、本発明に係るガラスフィルム積層体の第2の実施形態の図であって、(a)は平面図、(b)はB-B線断面図である。
 第2の実施形態に係るガラスフィルム積層体(1)は、図4に示す通り、保護シート(4)は支持シート(3)の粘着面とガラスフィルム縁部(21)の近傍のみを覆い、ガラスフィルム(2)の有効面は保護シート(4)に覆われていない。これにより、保護シート(4)によってガラスフィルムの縁部(21)を保護し、ガラスフィルム(2)に割れや欠け等が発生するのを効果的に防止し、ガラスフィルム(2)の取り扱い性を向上させつつ、ガラスフィルム(2)の有効面に対して膜付けやパターニング等の製造関連処理を行うことができる。
 図5は、本発明に係るガラスロールの図である。
 本発明に係るガラスロール(5)は、上述したガラスフィルム積層体(1)を巻き取ることによって形成される。これにより、ガラスフィルム縁部(21)に特に応力が集中し易いガラスロール(5)を作製したとしても、ガラスフィルム(2)に対する割れや欠け等の発生を防止しつつ巻き取ることができる。
 支持シート(3)は保護シート(4)によって粘着面が覆われているため、ガラスフィルム積層体(1)を巻き取ってガラスロール(5)としたとしても、巻き取ることによって2重3重となった支持シート(3)同士が互いに重なって粘着するのを防止することができ、巻き取り時の撓みの原因を解消することができる。これにより、ガラスフィルム積層体(1)を巻き取る際に撓みを吸収することが可能となるため巻き易くなり、ずれが生じたとしても容易に修正することができ、ずれることを防止しつつ巻き取ることが可能となる。ハンドリングや巻き取りが容易となっているため、製造関連処理を行う際に、ロール・トゥ・ロール工程に容易に組み込むことが可能となる。
 本発明は、液晶ディスプレイや有機ELディスプレイ等のフラットパネルディスプレイや太陽電池等のデバイスに使用されるガラス基板、及び有機EL照明のカバーガラスに好適に使用することができる。

  1.  ガラスフィルムと、
     該ガラスフィルムの一方の面に前記ガラスフィルムから食み出して積層された支持シートと、
     前記ガラスフィルムの他方の面に、前記ガラスフィルムの縁部を覆うように剥離可能に積層された保護シートと、
    を有するガラスフィルム積層体。
  2.  前記ガラスフィルムの厚みは、300μm以下であることを特徴とする請求項1に記載のガラスフィルム積層体。
  3.  前記支持シートの粘着力は、0.002~2.00N/25mmであることを特徴とする請求項1又は2に記載のガラスフィルム積層体。
