本発明の第1実施形態によるアキシャルギャップ型モータ10は、例えば図1に示すように、このアキシャルギャップ型モータ10の回転軸O周りに回転可能に設けられた略円環状のロータ11と、回転軸O方向の両側からロータ11を挟みこむようにして対向配置され、ロータ11を回転させる回転磁界を発生する複数相の各固定子巻線を有する1対のステータ12と、ロータ11に結合され、ロータ11からの動力を伝達するシャフト部55と、を備えて構成されている。
また、各ヨーク部42,…,42には、その周方向端部に傾斜面77が形成されているので、極弧角が調整され、ステータ12,12間での磁気抵抗の急激な変化を抑制し、トルクリップルの発生を抑制できる。
また、ロータフレーム30を形成するダイカスト合金は、鋳込み温度が主磁石部41,…,41の保磁力を劣化させない温度である材料を選定しているので、鋳込みによる主磁石部41,…,41の劣化を防止することができる。
特に、本実施形態のような、リブ31の延出方向に沿って形成される内向き凸部34と外向き凸部35に対して、湯流れが良好に行なわれる。

従って、本実施形態のロータ11によれば、ロータフレーム30は、副磁石部43の回転軸方向外側に形成された空間に入り込む非磁性部材からなる副磁石押さえ部39を有するので、主磁石部41及び副磁石部43の各磁束への影響を及ぼすことなく、副磁石部43の位置ずれを防止することができる。

即ち、フランジ部91の外周部は、円周方向に略等間隔で形成される複数の凹部92と、隣り合う凹部92間にそれぞれ設けられた複数の円弧面93によって略歯車形状を有する。また、フランジ部91は、回転軸方向中間部に、複数の円弧面93を部分的に形成するとともに、各凹部92を仕切る複数の隔壁94を形成する円盤部95を有する。これにより、複数の凹部92は、各隔壁94の回転軸方向両側に一対で設けられ、底壁96と、互いに周方向に対向する一対の周方向壁97と、隔壁94の回転軸方向側面94aによって画成される。

また、第6~第8実施形態のロータフレームは、鋳込みにより複数のリブ31と内筒部32とを少なくとも有する構成であればよい。例えば、積層体71によってリブ31の外周側を密閉することで外筒部を有しない構造としてもよく、その場合、ロータフレーム30を形成した後に主磁石部41及び副磁石部43を挿入し、アウターリング50を外嵌するようにしてもよい。 本発明は、2008年12月3日出願の日本特許出願(特願2008-308689)及び2009年2月6日出願の日本特許出願(特願2009-026199)に基づくものであり、その内容はここに参照として取り込まれる。

Claims (31)
- 回転軸周りに回転可能なロータと、
回転軸方向の少なくとも一方から前記ロータに対向配置されるステータと、を備えるアキシャルギャップ型モータであって、
前記ロータは、
前記回転軸方向に磁化され、周方向に所定の間隔で配置される複数の主磁石部と、
テープ状の電磁鋼板を捲回巻きした積層体により構成され、前記複数の主磁石部の前記回転軸方向の少なくとも一方にそれぞれ配置される複数のヨーク部と、
前記周方向に隣り合う前記主磁石部間にそれぞれ配置されて径方向に延びる複数のリブと、前記複数のリブの内径側及び外径側に設けられる内筒部及び外筒部の少なくとも一方と、を有し、ダイカスト合金からなるロータフレームと、
を有することを特徴とするアキシャルギャップ型モータ。 - 前記ロータフレームの内筒部及び外筒部には、前記積層体の巻き始め部と巻き終わり部が固定される段差が形成され、
前記複数のヨーク部を構成する前記積層体の内周面及び外周面は、それぞれ略同心円上に位置することを特徴とする請求項1に記載のアキシャルギャップ型モータ。 - 前記ロータからの動力を伝達し、外周面にシャフト部側取付穴部が形成されるシャフト部をさらに備え、
前記ロータフレームは、前記シャフト部のシャフト部側取付穴部に入り込む内向き凸部を有することを特徴とする請求項1に記載のアキシャルギャップ型モータ。 - 前記シャフト部は、前記ロータフレームの内周部に向けて拡径されるフランジ部を有することを特徴とする請求項1に記載のアキシャルギャップ型モータ。
- 前記ロータは、内周面にリング側取付穴部が形成されるアウターリングをさらに備え、
前記ロータフレームは、前記アウターリングのリング側取付穴部に入り込む外向き凸部を有することを特徴とする請求項1に記載のアキシャルギャップ型モータ。 - 前記積層体には、前記主磁石部を挿入するための主磁石部挿入穴が形成されており、
前記主磁石部挿入穴は、その回転軸方向の長さが前記主磁石部のものと略同一で、その周方向の長さが前記主磁石部のものより大きくなるように設定されていることを特徴とする請求項1に記載のアキシャルギャップ型モータ。 - 前記ロータは、前記周方向に隣り合う前記ヨーク部間で、前記ヨーク部の回転軸方向側面より内側に形成された前記積層体の複数の副磁石部収容部にそれぞれ配置され、前記回転軸方向及び径方向に直交する方向に磁化される複数の副磁石部をさらに備え、
前記ロータフレームは、前記副磁石部の前記回転軸方向外側に形成された空間に入り込む副磁石押さえ部を有することを特徴とする請求項1に記載のアキシャルギャップ型モータ。 - 前記ロータフレームは、前記複数のリブと前記内筒部とを有し、
前記積層体には、前記主磁石部を挿入するための主磁石部挿入穴と、前記リブが収容されるリブ収容穴と、が形成され、
該主磁石部挿入穴の内周側と該リブ収容穴の外周側とが塞がれていることを特徴とする請求項1に記載のアキシャルギャップ型モータ。 - 回転軸方向に磁化され、周方向に所定の間隔で配置される複数の主磁石部と、前記複数の主磁石部の前記回転軸方向の少なくとも一方にそれぞれ配置される複数のヨーク部と、前記周方向に隣り合う前記主磁石部間にそれぞれ配置されて径方向に延びる複数のリブ及び、前記複数のリブの内径側及び外径側に設けられる内筒部及び外筒部の少なくとも一方、を有するロータフレームと、を備え、回転軸周りに回転可能なロータと、
回転軸方向の少なくとも一方から前記ロータに対向配置されるステータと、を備えるアキシャルギャップ型モータのロータ製造方法であって、
テープ状の電磁鋼板を捲回して、前記複数のヨーク部を構成する積層体を形成する工程と、
金型に前記積層体を位置決めした状態でダイカスト合金を鋳込むことで前記ロータフレームを形成する工程と、
を有することを特徴とするアキシャルギャップ型モータのロータ製造方法。 - 前記フレーム形成工程において、前記ロータフレームの内筒部及び外筒部に前記積層体の巻き始め部と巻き終わり部が固定される段差が形成され、
前記複数のヨーク部を構成する前記積層体の内周面及び外周面は、それぞれ略同心円上に位置することを特徴とする請求項9に記載のアキシャルギャップ型モータのロータ製造方法。 - 前記ロータからの動力を伝達し、外周面にシャフト部側取付穴部が形成されるシャフト部をさらに備え、
前記フレーム形成工程において、前記ロータフレームは、前記シャフト部のシャフト部側取付穴部に前記ダイカスト合金が入り込むようにして鋳込まれることを特徴とする請求項9に記載のアキシャルギャップ型モータのロータ製造方法。 - 前記シャフト部は、前記ロータフレームの内周部に向けて拡径されるフランジ部を有することを特徴とする請求項9に記載のアキシャルギャップ型モータのロータ製造方法。
- 前記ロータは、内周面にリング側取付穴部が形成されるアウターリングをさらに備え、
前記フレーム形成工程において、前記ロータフレームは、前記アウターリングのリング側取付穴部に前記ダイカスト合金が入り込むようにして鋳込まれることを特徴とする請求項9に記載のアキシャルギャップ型モータのロータ製造方法。 - 前記フレーム形成工程において、前記ロータフレームは、前記複数の主磁石部を前記積層体に挿入した状態で鋳込まれることを特徴とする請求項9に記載のアキシャルギャップ型モータのロータ製造方法。
- 前記積層体には、前記主磁石部を挿入するための主磁石部挿入穴が形成されており、
前記主磁石部挿入穴は、その回転軸方向の長さが前記主磁石部のものと略同一で、その周方向の長さが前記主磁石部のものより大きくなるように設定されていることを特徴とする請求項9に記載のアキシャルギャップ型モータのロータ製造方法。 - 前記ロータは、前記周方向に隣り合う前記ヨーク部間で、前記ヨーク部の周方向側面より前記回転軸方向内側に形成された前記積層体の複数の副磁石部収容部にそれぞれ配置される複数の副磁石部をさらに備え、
前記フレーム形成工程において、前記ロータフレームは、前記複数の副磁石部を前記積層体に挿入した状態で、前記副磁石部の前記回転軸方向外側に形成された空間に前記ダイカスト合金が入り込むようにして鋳込まれることを特徴とする請求項9に記載のアキシャルギャップ型モータのロータ製造方法。 - 前記積層体には、前記主磁石部を挿入するための主磁石部挿入穴と、前記リブが収容されるリブ収容穴と、が形成され、該主磁石部挿入穴の内周側と該リブ収容穴の外周側とが塞がれており、
前記フレーム形成工程において、前記複数のリブと前記内筒部とを有する前記ロータフレームが形成され、
前記主磁石部は、前記ロータフレームが一体化された前記積層体に挿入されることを特徴とする請求項9に記載のアキシャルギャップ型モータのロータ製造方法。 - 前記ロータフレームを鋳込む際に使用される金型には、前記ヨーク部を径方向に位置決めするための段差部が形成されることを特徴とする請求項9に記載のアキシャルギャップ型モータのロータ製造方法。
- 前記ロータフレームは、前記積層体がその巻き始め部と巻き終わり部によって周方向に位置決めされた状態で鋳込まれることを特徴とする請求項9に記載のアキシャルギャップ型モータのロータ製造方法。
- 回転軸周りに回転可能なロータと、
回転軸方向の少なくとも一方から前記ロータに対向配置されるステータと、
前記ロータからの動力を伝達するシャフト部と、
を備えるアキシャルギャップ型モータであって、
前記ロータは、
前記回転軸方向に磁化され、周方向に所定の間隔で配置される複数の主磁石部と、
テープ状の電磁鋼板を捲回巻きした積層体により構成され、前記複数の主磁石部の前記回転軸方向の少なくとも一方にそれぞれ配置される複数のヨーク部と、
前記周方向に隣り合う前記主磁石部間にそれぞれ配置されて径方向に延びる複数のリブと、前記複数のリブの内径側に設けられて、前記シャフト部と結合する内筒部と、を少なくとも有し、ダイカスト合金からなるロータフレームと、
を備え、
前記ロータフレームの内筒部と前記シャフト部との結合面は、凹凸形状を有することを特徴とするアキシャルギャップ型モータ。 - 前記シャフト部は、前記ロータフレームの内筒部に向けて拡径されるフランジ部を有することを特徴とする請求項20に記載のアキシャルギャップ型モータ。
- 前記フランジ部の外周部は、円周方向に略等間隔で形成される複数の凹部を備え、
前記ロータフレームの内筒部は、その内周部に、前記複数の凹部に嵌まり込む複数の凸部を有することを特徴とする請求項21に記載のアキシャルギャップ型モータ。 - 前記フランジ部の外周部は、前記複数の凹部と、隣り合う前記凹部間にそれぞれ設けられた複数の円弧面によって略歯車形状を有し、
前記フランジ部は、前記回転軸方向中間部に、前記複数の円弧面を部分的に形成するとともに、前記各凹部を仕切る複数の隔壁を形成する円盤部を有することを特徴とする請求項22に記載のアキシャルギャップ型モータ。 - 前記各凹部には、前記回転軸方向中間部に隔壁が設けられており、
前記各凹部は、底壁と、互いに周方向に対向する一対の周方向壁と、前記隔壁の回転軸方向側面によって画成される一対の凹部を前記回転軸方向両側に有することを特徴とする請求項22に記載のアキシャルギャップ型モータ。 - 前記凹部の底壁は、前記シャフト部の中心と前記一対の周方向壁の外径側縁部とを結ぶ二つの仮想線と側面視で交差することを特徴とする請求項24に記載のアキシャルギャップ型モータ。
- 前記各凹部は、前記一対の周方向壁間の円弧距離が径方向内側において径方向外側よりも広い部分を有するあり溝形状であることを特徴とする請求項24に記載のアキシャルギャップ型モータ。
- 前記フランジ部には、前記回転軸方向に沿って延びるシャフト部側軸方向穴部が設けられ、
前記ロータフレームは、該シャフト部側軸方向穴部に入り込む軸方向凸部を有することを特徴とする請求項21に記載のアキシャルギャップ型モータ。 - 前記フランジ部の外周面には、その回転軸方向中間部に、前記シャフト部側軸方向穴部と連通する環状の凹溝が形成されており、
前記ロータフレームは、前記軸方向凸部と連通し、前記凹溝に入り込む環状凸部を有することを特徴とする請求項27に記載のアキシャルギャップ型モータ。 - 前記ロータは、径方向に延びるとともに、外周側の穴径が内周側のものに比べて大きいリング側取付穴部が形成されるアウターリングをさらに備え、
前記ロータフレームは、前記複数のリブの外径側に設けられる外筒部と、該外筒部の外周面から突出して、前記アウターリングのリング側取付穴部に入り込む外向き凸部を有することを特徴とする請求項20から28のいずれかに記載のアキシャルギャップ型モータ。 - 回転軸方向に磁化され、周方向に所定の間隔で配置される複数の主磁石部と、前記複数の主磁石部の前記回転軸方向の少なくとも一方にそれぞれ配置される複数のヨーク部と、
前記周方向に隣り合う前記主磁石部間にそれぞれ配置されて径方向に延びる複数のリブと、前記複数のリブの内径側に設けられる内筒部と、を少なくとも有するロータフレームと、を備え、回転軸周りに回転可能なロータと、
回転軸方向の少なくとも一方から前記ロータに対向配置されるステータと、
前記ロータフレームの内筒部と結合され、前記ロータからの動力を伝達するシャフト部と、
を備えるアキシャルギャップ型モータのロータ製造方法であって、
テープ状の電磁鋼板を捲回して、前記複数のヨーク部を構成する積層体を形成する工程と、
金型に前記積層体及び外周面に凹凸形状を有する前記シャフト部を位置決めした状態でダイカスト合金を鋳込むことで、前記シャフト部が結合される前記内筒部の結合面が凹凸形状を有する前記ロータフレームを形成する工程と、
を有することを特徴とするアキシャルギャップ型モータのロータ製造方法。 - 前記ロータは、径方向に延びるとともに、外周側の穴径が内周側のものに比べて大きいリング側取付穴部が形成されるアウターリングをさらに備え、
前記フレーム形成工程において、前記ロータフレームは、前記金型に前記アウターリングをさらに位置決めした状態で、前記アウターリングのリング側取付穴部に前記ダイカスト合金が入り込むようにして鋳込まれることを特徴とする請求項30に記載のアキシャルギャップ型モータ。
