従来、この種の電力変換装置は、パワー半導体素子や制御素子などを一体にモジュール化して、樹脂モールドケースや金属ケースなどに収納したものである。したがって、小型でコンパクトな電源装置として車載用電機システムなどに容易に搭載することができる。このような電力変換装置にあっては、外部機器との間で大電流を入出力するための導体配線(バスバ)の取付け方法や取出し方法に様々な工夫がなされている。例えば、パワー半導体素子が搭載されたパワー半導体モジュールの上に大電流配線基板が搭載された電源装置において、主電流を供給する大電流配線基板に形成された導体配線(バスバ)とパワー半導体モジュールの主回路端子とを直接ネジで接続して、大電流配線基板とパワー半導体モジュールとを固着するとともに、大電流配線基板に貫通するようにパワー半導体モジュールに制御端子やガイドピンを立てることにより、電力変換装置の組立やメンテナンスを容易にする技術が開示されている(例えば、特許文献1参照)。
また、リードフレーム上にパワー半導体素子を実装し、絶縁接着シートを狭持させた状態で金属ベースとリードフレームとを固着し、金属ベースに外装樹脂モールドケースを接着剤などで固着するとともに、この外装樹脂モールドケース内に樹脂封止材を充填し、外装樹脂モールドケースと内部に搭載した半導体素子などの回路部品とを一体封止するように構成された樹脂モールド型の電力変換装置の技術も開示されている(例えば、特許文献2参照)。この技術によれば、金属ベースの上側にはマイコンやドライバICが搭載された制御基板があり、さらに、制御基板の上側には電解コンデンサや入出力端子台が搭載された配線基板が設置された構成となっているので、厚いリードフレームを用いることによってモジュール化された電力変換装置を小型化することが可能である。
しかしながら、特許文献1に記載の技術は、大電流配線基板上に形成されたバスバが横方向に並列的に配置された実装方法となっているので、バスバの長さやバスバ間の相互インダクタンスなどの影響によって、バスバの配線インダクタンスを低減することが困難である。
また、特許文献2に記載の技術は、金属ベース・リードフレーム・制御基板・配線基板・外装樹脂モールドケースと構成要素が多く、コスト低減を図ることが困難であるとともに、各構成要素を実装する際の工程数も増加してしまう。さらに、配線基板は薄い配線層と絶縁層とが積層された構造となっているため、電気抵抗と熱抵抗との双方が大きくなり、電力変換装置として大電流を通電することが困難である。
また、特許文献2に記載の技術は、金属ベース・リードフレーム・制御基板・配線基板・外装樹脂モールドケースと構成要素が多く、コスト低減を図ることが困難であるとともに、各構成要素を実装する際の工程数も増加してしまう。さらに、配線基板は薄い配線層と絶縁層とが積層された構造となっているため、電気抵抗と熱抵抗との双方が大きくなり、電力変換装置として大電流を通電することが困難である。
すなわち、半導体素子が実装されたパワー半導体モジュールと、ドライバICなどが実装された制御部が搭載された多層基板と、電解コンデンサやインダクタなどが実装された配線部とで構成される電力変換装置においては、大電流通電による高出力と低インダクタンス実装とを実現するためには、配線部の電気配線には大きな断面積が必要になるとともに、ラミネートなどの複雑な構造が必要となる。そのため、従来の電力変換装置においては、主回路電流経路を低インダクタンス化して装置全体を小型・低コスト化することは困難である。
本発明は、このような問題点に鑑みてなされたものであり、パワー半導体モジュールとバスバが形成された多層基板とが一体的にモジュール化された構成において、小型・低コスト化と入出力回路の低インダクタンス化とを実現することができる電力変換装置、及びその電力変換装置を用いた車載用電機システムを提供することを課題とする。

また、本発明による電力変換装置は、パワー半導体素子が実装されたパワー半導体モジュールと、パワー半導体モジュールを制御する制御素子と、制御素子を搭載する多層基板と、パワー半導体モジュールへ電力を入出力するための正極側バスバおよび負極側バスバと、を備えた電力変換装置であって、正極側バスバは多層基板配線の一方の面に、負極側バスバは多層基板の他方の面に、それぞれ対向して実装され、正極側バスバは、パワー半導体モジュールの正極側主回路端子と多層基板に実装された面の正極側表層配線とに接続され、かつ、正極側表層配線は第1のビアまたは第1のスルーホールを介して多層基板の配線層の第2n層(nは正の整数)と接続され、負極側バスバは、パワー半導体モジュールの負極側主回路端子と多層基板に実装された面の負極側表層配線とに接続され、かつ、負極側表層配線は第2のビアまたは第2のスルーホールを介して多層基板の第2n層に対向する第2n+1層と接続され、パワー半導体モジュールの正極側主回路端子と正極側バスバとが第1の固定部材で電気的に接続され、パワー半導体モジュールの負極側主回路端子と負極側バスバとが第2の固定部材で電気的に接続されている、ことを特徴とする。
また、本発明は、前記各発明の電力変換装置を用いた車載用電源システムを提供することもできる。すなわち、各発明の電力変換装置を用い、パワー半導体モジュールの正極側主回路端子と負極側主回路端子とに供給された直流電力を交流電力に変換し、交流側主回路端子からモータへ交流電力を供給するように構成された車載用電機システムを提供することもできる。
本発明によれば、電力制御を行うパワー半導体モジュールと、主回路電流を流すためのバスバおよび制御素子が搭載された多層基板と、を備えた電力変換装置において、多層基板の内層における偶数層の配線と奇数層の配線とに、それぞれ、正極側バスバと負極側バスバとを接続して、パワー半導体モジュールに直流電流を供給している。これにより、多層基板の隣接する層で逆方向の電流が流れるので、磁気エネルギが相殺されて配線インダクタンスを低減することができる。よって、入出力回路を低インダクタンス化し且つバスバを用いることで、大電流通電による高出力化が可能な電力変換装置を小型化かつ低コストで提供することができる。
以下、本発明による各実施形態について、添付した各図を参照し詳細に説明する。
本発明による実施形態の電力変換装置(1001~1006)は、パワー半導体モジュール500とその上に搭載された多層基板(プリント基板)100とを備えている。多層基板100の表面配線層(第1層)には、主回路電流を流すためのバスバが接続されているとともに、制御用素子を含む制御部(10a~10f)が設置されている。また、バスバは多層基板100の配線(パターン)よりも厚く形成されている。さらに、多層基板100に形成されたビア(111,112)またはスルーホールを用いて、バスバの正極側電極(正極側バスバ11)が多層基板100の例えば偶数層のパターンに接続され、バスバの負極側電極(負極側バスバ12)が多層基板100の奇数層のパターンに接続されている。もちろん、バスバの正極側電極(正極側バスバ11)が多層基板100の例えば奇数層のパターンに接続され、バスバの負極側電極(負極側バスバ12)が多層基板100の偶数層のパターンに接続されるようにしてもよい。これにより、大電流を通電する電力変換装置(1001~1006)の小型化・低コスト化と低インダクタンス化とを実現することができる。
本発明による実施形態の電力変換装置(1001~1006)は、パワー半導体モジュール500とその上に搭載された多層基板(プリント基板)100とを備えている。多層基板100の表面配線層(第1層)には、主回路電流を流すためのバスバが接続されているとともに、制御用素子を含む制御部(10a~10f)が設置されている。また、バスバは多層基板100の配線(パターン)よりも厚く形成されている。さらに、多層基板100に形成されたビア(111,112)またはスルーホールを用いて、バスバの正極側電極(正極側バスバ11)が多層基板100の例えば偶数層のパターンに接続され、バスバの負極側電極(負極側バスバ12)が多層基板100の奇数層のパターンに接続されている。もちろん、バスバの正極側電極(正極側バスバ11)が多層基板100の例えば奇数層のパターンに接続され、バスバの負極側電極(負極側バスバ12)が多層基板100の偶数層のパターンに接続されるようにしてもよい。これにより、大電流を通電する電力変換装置(1001~1006)の小型化・低コスト化と低インダクタンス化とを実現することができる。
《第1実施形態》
まず、図1から図6までを参照して、本発明による第1実施形態の電力変換装置1001について説明する。
図1は、本発明による第1実施形態の電力変換装置1001を示す分解斜視図である。なお、この図では、電力変換装置1001は、パワー半導体モジュール500と多層基板100からなる制御部10aとに分解して表示する。また、電力変換装置1001は、下部および側面を覆う金属筐体400の上部の開口をふさぐカバーを有するが、その内部構造を示すため、図1ではカバーを省略して図示する。
まず、図1から図6までを参照して、本発明による第1実施形態の電力変換装置1001について説明する。
図1は、本発明による第1実施形態の電力変換装置1001を示す分解斜視図である。なお、この図では、電力変換装置1001は、パワー半導体モジュール500と多層基板100からなる制御部10aとに分解して表示する。また、電力変換装置1001は、下部および側面を覆う金属筐体400の上部の開口をふさぐカバーを有するが、その内部構造を示すため、図1ではカバーを省略して図示する。
図2は、図1に示す電力変換装置1001の要部を示す回路図である。図2に示す回路図において、白丸で表示する部分は溶接による接合箇所を示し、黒丸で表示する部分はネジ止めによる固定箇所を示す。
なお、図2では、バッテリなどの直流電源80の直流電力を、パワー半導体モジュール500によって交流電力(正弦波電力のほか、スイッチングによる矩形波電力及び台形波電力でもよい。以下同じ。)に変換して、負荷であるモータ90に電力を供給する電力変換装置1001を示している。しかし、本発明による実施形態は直流-交流変換に限定されるものではなく、直流-直流変換、交流-直流変換など、他の形式の電力変換装置においても、図1と同様の構成とすることで、図2に示す直流-交流変換の電力変換装置と同様の作用・効果を奏する。
なお、図2では、バッテリなどの直流電源80の直流電力を、パワー半導体モジュール500によって交流電力(正弦波電力のほか、スイッチングによる矩形波電力及び台形波電力でもよい。以下同じ。)に変換して、負荷であるモータ90に電力を供給する電力変換装置1001を示している。しかし、本発明による実施形態は直流-交流変換に限定されるものではなく、直流-直流変換、交流-直流変換など、他の形式の電力変換装置においても、図1と同様の構成とすることで、図2に示す直流-交流変換の電力変換装置と同様の作用・効果を奏する。
図1及び図2において、直流電力を交流電力に変換するパワー半導体モジュール500の入出力端子は、正極側直流電力を扱う正極側主回路端子501と、負極側直流電力を扱う負極側主回路端子502と、三相交流主電力を扱う交流側主回路端子540と、および主電力以外の信号や電力を扱う制御端子550とによって構成されている。
図3は、図2に示すパワー半導体モジュール500の内部回路を示す回路図である。図3に示すように、パワー半導体モジュール500の回路構成は、6個のMOSFET580が3アームでブリッジ構成された三相インバータの回路となっている。なお、パワー半導体モジュール500の回路構成としては、MOSFET580に限定されるものではなく、他の半導体素子、例えばIGBT(Insulated Gate Bipolar Transistor; 絶縁ゲートバイポーラトランジスタ)やSCR(Silicon Controlled Rectifier)などのようにスイッチング制御が可能なパワー半導体素子であればよい。
本実施形態の電力変換装置1001では、パワー半導体モジュール500は、スイッチングなどを行う6個の素子(MOSFET580)を1個のパッケージに収めた、いわゆる“6in1”形である。しかし、後記するように、パワー半導体モジュール500は、2個の素子を1パッケージに収めた、いわゆる“2in1”形のものを3個組で用いてもよいし、あるいは、6個のディスクリートの素子を用いて構成してもよい。
図1に示すように、パワー半導体モジュール500の上部には制御部10aが備えられている。制御部10aの多層基板100には、パワー半導体モジュール500の内部のスイッチング素子(例えば、図3に示すようなインバータ回路のMOSFET580)を駆動するための制御ICなどを含む集積回路60および集積回路周辺部品70、ならびに、パワー半導体モジュール500に電力を入出力するための、銅などの電気抵抗の小さな金属からなる正極側バスバ11、負極側バスバ12および交流側バスバ14などが搭載される。
また、多層基板100には、これらの正極側バスバ11、負極側バスバ12、および交流側バスバ14とパワー半導体モジュール500とを固定するためのバスバ接続用穴30と、正極側バスバ11および負極側バスバ12と電解コンデンサ200やインダクタ300とを接続するための部品接続用穴20と、多層基板100の制御部10aとパワー半導体モジュール500の制御端子550とを接続するためのスルーホール50と、制御部10aを含む多層基板100をアルミニウムなどの熱容量が大きく熱伝導率の大きい金属筐体400に固定するための基板取付穴55とが用意されている。
なお、図1に示す例では、制御部10aの集積回路60を多層基板100の表面配線層(第1層)に実装した片面実装であるが、多層基板100の裏面配線層にも実装する両面実装としてもよい。また、電解コンデンサ200の代わりに、十分な静電容量を有する他の形式のコンデンサを用いてもよい。
図4は、図1に示す電力変換装置1001における電解コンデンサ200およびパワー半導体モジュール500の部分を直線的に切断して示す部分断面図である。
図4に示すように、パワー半導体モジュール500の下部に備えられている金属筐体400には、溝250が形成されて電解コンデンサ200が位置決めされている。また、電解コンデンサ200は、固定用接着剤210によって金属筐体400の底部に固定されている。
なお、特に図示しないが、インダクタ300も、電解コンデンサ200の場合と同様に、金属筐体400に溝が形成されて固定用接着剤によって金属筐体400の底部に固定されている。
図4に示すように、パワー半導体モジュール500の下部に備えられている金属筐体400には、溝250が形成されて電解コンデンサ200が位置決めされている。また、電解コンデンサ200は、固定用接着剤210によって金属筐体400の底部に固定されている。
なお、特に図示しないが、インダクタ300も、電解コンデンサ200の場合と同様に、金属筐体400に溝が形成されて固定用接着剤によって金属筐体400の底部に固定されている。
また、図2に示すように、直流電力側における正極側バスバ11および負極側バスバ12のパワー半導体モジュール500が接続される側の反対側の端部には、整流・平滑回路やバッテリなどからなる直流電源80が取り付けられる。さらに、交流電力側の交流側バスバ14のパワー半導体モジュール500が接続される側の反対側の端部には、モータ90などの負荷や制御対象が取り付けられる。
図5は、図1に示す電力変換装置1001における多層基板100を示す部分断面図であり、図5(a)は正極側バスバ11のバスバ接続用穴30近傍における多層基板100の断面を示し、図5(b)は負極側バスバ12のバスバ接続用穴30近傍における多層基板100の断面を示す。
そこで、まず、図5(a)および図5(b)を参照し、図1に示す電力変換装置1001の組立工程について説明する。

図1に示す電力変換装置1001の組立工程では、まず、パワー半導体モジュール500が熱伝導グリースなどを介して(接合面に熱伝導グリースを塗布するか、熱伝導シートを挟むなどして)金属筐体400の底部にネジ止めされる。
次に、図5(a)、図5(b)に示すように、集積回路60などがリフローソルダリングなどによって半田付けされた多層基板100のバスバ接続用穴30に、正極側バスバ11および負極側バスバ12が、ネジ40およびナット45によってネジ止めされ、固定される。

図1に戻り、パワー半導体モジュール500と、正極側バスバ11、負極側バスバ12および交流側バスバ14と、多層基板100の制御部10aとが、パワー半導体モジュール500の正極側主回路端子501、負極側主回路端子502、および交流側主回路端子540のネジ穴(あらかじめ雌ネジを切っておく)にネジ40をねじ込んで固定される。さらに、多層基板100は、金属筐体400に、基板取付穴55を通してネジ止めされる。また、パワー半導体モジュール500の制御端子550と、制御部10aのスルーホール50とが、スポットハンダ付けなどで電気的に接続される。接続後、金属筐体400にあらかじめ固定しておいた電解コンデンサ200およびインダクタ300が、正極側バスバ11および負極側バスバ12のバスバ端子13に、TIG溶接(ティグ溶接; Tungsten Inert Gas welding)などによって接続される。
次に、図5を参照し、正極側バスバ11および負極側バスバ12と多層基板100の各層の配線との接続構成について説明する。ここで、多層基板100が4層構成である場合について例示し、正極側バスバ11および負極側バスバ12が接続される面側から順に(つまり、上方から下方に向かって)、第1層、第2層、第3層、第4層と呼ぶことにする。なお、図5において、多層基板100の導電部分を網掛けで示す。
図5(a)に示すように、正極側バスバ11は、多層基板100の第1層の正極側表層配線101と直接接触することによって、電気的に接続されている。また、多層基板100には正極側ビア111が設けられ、正極側表層配線101は正極側ビア111を介して第2層の第2層配線103と接続されている。すなわち、正極側バスバ11と、多層基板100の内層配線である第2層配線103とは、正極側バスバ11→正極側表層配線101→正極側ビア111→内層配線の第2層配線103という順序で接続されている。
また、図5(b)に示すように、負極側バスバ12は多層基板100の第1層の負極側表層配線102と直接接触することによって電気的に接続されている。また、多層基板100には負極側ビア112が備わっており、負極側表層配線102は負極側ビア112を介して第3層の第3層配線104と接続されている。すなわち、負極側バスバ12と、多層基板100の内層配線である第3層配線104とは、負極側バスバ12→負極側表層配線102→負極側ビア112→内層配線の第3層配線104という順序で接続されている。
なお、正極側ビア111の代わりに、正極側表層配線101と第2層配線103とを接続するスルーホールを、バスバ接続用穴30の内壁に設けてもよい。同様に、負極側ビア112の代わりに、負極側表層配線102と第3層配線104とを接続するスルーホールを、バスバ接続用穴30の内壁に設けてもよい。
また、交流側バスバ14は、特に図示しないが、多層基板100のいずれかの直流側の独立した層と接続されているか、もしくは多層基板100の各層配線には接続されない状態で実装されている。
図6は、図1に示す電力変換装置1001における破線領域A内の正極側バスバ11、負極側バスバ12および多層基板100を層ごとに示す分解平面図である。図6(a)はバスバ領域(層)を示し、図6(b)は多層基板100の表層配線領域(層)を示し、図6(c)は多層基板100の第2層配線領域(層)を示し、図6(d)は多層基板100の第3層配線領域(層)を示す。
図6(a)に示すように、電解コンデンサ200をバスバ端子13に接続するための部品接続用穴20の両脇に、正極側バスバ11および負極側バスバ12を多層基板100に接続して固定するためのバスバ接続用穴30が形成されている。また、正極側バスバ11および負極側バスバ12のそれぞれのバスバ接続用穴30の周辺には、図6(b)、図6(c)、図6(d)に示すように、複数のビア(正極側ビア111および負極側ビア112)が形成されている。正極側バスバ11のバスバ接続用穴30の周辺に形成された正極側ビア111は、図6(b)に示す第1層の正極側表層配線101から同図(c)に示す第2層の第2層配線103へ接続されている。また、負極側バスバ12のバスバ接続用穴30の周辺に形成された負極側ビア112は、図6(b)に示す第1層の負極側表層配線102から図6(d)に示す第3層の第3層配線104へ接続されている。
すなわち、図6(c)の第2層配線103には、負極側バスバ12を固定するためのバスバ接続用穴30および負極側ビア112を囲むように絶縁材150(図5参照)の領域が設けられ、それ以外の領域にベタパターンが形成されている。これにより、図6(a)の正極側バスバ11と、図6(b)の正極側表層配線101と、図6(c)の第2層配線103とが接続される。また、図6(d)の第3層配線104には、正極側バスバ11を固定するためのバスバ接続用穴30および正極側ビア111を囲むように絶縁材150の領域が設けられ、それ以外の領域にベタパターンが形成されている。これにより、図6(a)の負極側バスバ12と、図6(b)の負極側表層配線102と、図6(d)の第3層配線104とが接続される。
なお、ベタパターンとは、プリント基板上の一般的な導電体のパターンが所定幅の細帯状に形成されるパターンと異なり、他の極性のパターンとの接触を避けつつ、これらのパターンが使用していない領域などに一様な面状に広く形成したパターンをいう。
図6(c)、図6(d)に示すような多層基板100の内層に設けられた絶縁材150は、数百μm程度の厚みで十分な絶縁耐圧を得ることができる。例えば、絶縁材150の厚さが70μm程度のとき、数kVの絶縁耐圧が得られる。この絶縁材150が薄いほど、また、その比誘電率が高いほど、絶縁材150を挟んで対向する極性の異なる配線間に分布するキャパシタンスが大きくなる。配線に分布するインダクタンスによって生じる正のリアクタンス分が、この配線間に分布するキャパシタンスによって生じる負のリアクタンス分によって打ち消され、これらの配線に流れる電流の高周波成分に対するインピーダンスが小さくなる。
また、図6(c)の第2層配線103と図6(d)の第3層配線104とは、それぞれ、広い領域でパターンが形成されたベタパターンによって、互いに広い面積で対向して近接した状態で配置されている。さらに、パワー半導体モジュール500に流入する正極側と負極側との主回路電流は互いに逆方向に流れるように、第2層配線103と第3層配線104とが隣接して配置されている。多層基板100をこのような構成にすることにより、内層配線である第2層配線103と第3層配線104との直流電流は逆方向に流れるため(すなわち、磁場を打ち消すように流れるため)、電解コンデンサ200からパワー半導体モジュール500までの配線インダクタンスを極限まで小さくすることが可能である。これにより、高周波電流は低インダクタンスの内層配線に流れやすくなる。言い換えると、パワー半導体モジュール500が動作した際に流れる高周波成分の電流、すなわち、ピーク値の小さい電流は、低インダクタンスの内層配線(すなわち、第2層配線103および第3層配線104)を流れることになる。
また、一般的に、多層基板100の各層のパターン配線(すなわち、正極側表層配線101、負極側表層配線102、第2層配線103、および第3層配線104)の厚みは数十~数百μm程度である。一方、正極側バスバ11および負極側バスバ12の厚みは多層基板100の各パターン配線より数十~数百倍程度まで厚くすることが可能である。これにより、パワー半導体モジュール500が動作した際に流れる低周波成分の電流は、大部分、電気抵抗(レジスタンス)の小さい正極側バスバ11および負極側バスバ12を流れることとなる。
電力変換装置1001を前記した構造とすることで、絶縁材150が積層されて放熱が難しい多層基板100には電流値の小さい高周波成分の電流が主に流れるので、配線損失によるジュール発熱を小さくすることが可能である。また、電気抵抗(レジスタンス)の小さい正極側バスバ11および負極側バスバ12に電流値の大きな低周波成分の大部分が流れるので、その部分の配線損失によるジュール発熱を抑制および放熱することが容易となる。このように、正極側バスバ11,負極側バスバ12と多層基板100の各層のパターン配線とを併用して主回路電流経路として用いることにより、大電流を通電しても制御部10aの温度上昇を抑制することができるので、電力変換装置1001の小型化と、構成部材削減による低コスト化とを実現することが可能となる。
また、電解コンデンサ200からパワー半導体モジュール500の内部のスイッチング素子(MOSFET580)までのインダクタンスが実質的に小さくなるので、パワー半導体モジュール500の各MOSFET580がターンオフした際のスイッチング素子のサージ電圧が抑制される。これにより、インバータ回路のスイッチング損失による発熱を低減することができるので、電力変換装置1001を小型化および低コスト化することが可能である。さらに、配線インダクタンスを低減することで、スパイク電圧を抑制するために用意するスナバ回路などを不要とすることができるので、この面からも構成部品を削減して小型化および低コスト化に寄与することができる。
さらに、主回路電流経路の配線インダクタンスを低減することによって電解コンデンサ200が吸収すべきリップル電流を低減することができる。これにより、電解コンデンサ200の発熱を抑制し、また、電解コンデンサ200を小容量化(小型化)することが可能である。この面からも電力変換装置1001の小型化および低コスト化を実現することが可能である。このように、本実施形態による電力変換装置1001の発熱抑制と実装の容易性とを実現することで、小型かつ低コストの大電流通電可能な高出力の電力変換装置1001を提供することが可能となる。
なお、本実施形態では多層基板100に集積回路60や集積回路周辺部品70が実装される場合について説明したが、多層基板100に集積回路60が実装されない場合には、その多層基板100の配線層は2層以上あれば本実施形態と同様の作用効果を得ることが可能である。また、第1層の正極側表層配線101と負極側表層配線102とが互いに接続しない範囲で、第2層以下の各層をベタパターンとすることによって、主電流が流れる回路の低インダクタンス実装を実現することができる。この場合には、正極側表層配線101と負極側表層配線102とにそれぞれ正極側バスバ11と負極側バスバ12とが接触する箇所以外は、レジスト材などによって絶縁を施しておく。
以上、第1実施形態の電力変換装置1001は、主回路電流を流すための正極側バスバ11および負極側バスバ12を、多層基板100と制御用素子とを含む制御部10aに設置し、正極側バスバ11および負極側バスバ12は少なくとも多層基板100の各層の金属配線パターンよりも厚くする。そして、ビアまたはスルーホールを介して、正極側バスバ11を多層基板100の第2n層配線(偶数層配線)に接続し、負極側バスバ12を多層基板100の第2n層配線に対向する第2n+1層配線(奇数層配線)と接続する。これによって、多層基板100の第2n層配線(偶数層配線)と第2n+1層配線(奇数層配線)とに流れる電流の向きが逆になるので、大電流通電による高出力の電力変換装置1001の小型化・低コスト化と低インダクタンス化とを実現することが可能となる。なお、正極側バスバ11を多層基板100の第2n+1層配線(奇数層配線)に接続し、負極側バスバ12を多層基板100の第2n+1層配線に対向する第2n層配線(偶数層配線)と接続しても、隣接する相互の層の配線に流れる電流は逆方向となるので、前記と同様に、電力変換装置1001の小型化及び低コスト化と、低インダクタンス化とを実現することができる。
《第2実施形態》
図7は、本発明による第2実施形態の電力変換装置1002を示す分解斜視図である。

正極側バスバ11および負極側バスバ12を含む直流電流側の主回路電流経路は、前記した理由(高周波電流を流れやすくする)ためにインダクタンスを小さくする必要があるが、交流側バスバ14を含む交流電流側の主回路電流経路は直流電流側の主回路電流経路ほどインダクタンスを低減する必要がない場合もある。すなわち、電力変換装置1002のインバータ周波数がそれ程高くない場合(例えば、インバータ周波数が商用周波数程度の場合)は、パワー半導体モジュール500の交流側出力からの高周波成分はごく小さく、実質的に無視できるので、パワー半導体モジュール500の出力電流を低インダクタンスの内層配線に流す必要はない。
そこで、交流側バスバ14は、制御部10bの多層基板100の各層配線を経由することなく、図7に示すように、パワー半導体モジュール500の交流側主回路端子540(図7では交流側バスバ14の下に隠れて図示されず)と直接接続させる。これにより、制御部10bの多層基板100に交流側バスバ14が搭載されなくなるので、多層基板100に、制御部10bの各構成要素を実装するために有効な面積を多く確保することができる。これによって、さらに多くの集積回路60などの素子を多層基板100に搭載することが可能となる。
《第3実施形態》
図8は、本発明による第3実施形態の電力変換装置1003を示す分解斜視図である。
図8に示すように、正極側バスバ11および負極側バスバ12は、それぞれの先端部分において、制御部10cの多層基板100の面に対し垂直に立っている。正極側バスバ11および負極側バスバ12は銅やアルミニウムなどの加工性の良い材料でできているため、レイアウトや形状の自由度が極めて高い。そこで、外部機器に合わせて電力変換装置1003の入出力端子(例えば、正極側バスバ11および負極側バスバ12)の位置や形状を自由に決めることができる。すなわち、外部機器の端子取り付け状態に合わせて、図8に示すように、正極側バスバ11および負極側バスバ12を多層基板100の面に対して垂直に立てることができる。これにより、電力変換装置1003を実装する外部装置の空間を有効に利用することが可能となる。また、交流電流側の出力をコネクタ(端子台ともいう)により構成することで、電力変換装置1003の実装性や保守性がさらに改善される。
図8は、本発明による第3実施形態の電力変換装置1003を示す分解斜視図である。
図8に示すように、正極側バスバ11および負極側バスバ12は、それぞれの先端部分において、制御部10cの多層基板100の面に対し垂直に立っている。正極側バスバ11および負極側バスバ12は銅やアルミニウムなどの加工性の良い材料でできているため、レイアウトや形状の自由度が極めて高い。そこで、外部機器に合わせて電力変換装置1003の入出力端子(例えば、正極側バスバ11および負極側バスバ12)の位置や形状を自由に決めることができる。すなわち、外部機器の端子取り付け状態に合わせて、図8に示すように、正極側バスバ11および負極側バスバ12を多層基板100の面に対して垂直に立てることができる。これにより、電力変換装置1003を実装する外部装置の空間を有効に利用することが可能となる。また、交流電流側の出力をコネクタ(端子台ともいう)により構成することで、電力変換装置1003の実装性や保守性がさらに改善される。
《第4実施形態》
図9は、本発明による第4実施形態の電力変換装置1004を示す分解斜視図である。
図9に示すように、多層基板100に正極側バスバ11が実装される面とは反対の面に負極側バスバ12が実装されている。つまり、多層基板100を挟んで正極側バスバ11と負極側バスバ12とが対向して実装されている。このため、正極側バスバ11の電極と負極側バスバ12の電極とは多層基板100の厚み分だけ隔てて対向する形となっている。この場合、図1に示した電解コンデンサ200およびインダクタ300は、図9に示すように多層基板100の領域にはなく、電解コンデンサ200およびインダクタ300は、多層基板100の領域の外側に実装することが好ましい。
本発明による第4実施形態によれば、直流電流側の配線インダクタンスをさらに低減することができるので、第1実施形態と同様の作用効果を得ることができる。また、正極側バスバ11と負極側バスバ12とを対向させる箇所は多層基板100の外側のみでよいため、電力変換装置1004の低コスト化と軽量化とを図ることが可能となる。また、直流電源を、誘電体を挟んで対向する2枚のバスバ(図示せず)で導入する場合、接続が容易であり、また、接続部の電力損失がより少なくなる。
図9は、本発明による第4実施形態の電力変換装置1004を示す分解斜視図である。
図9に示すように、多層基板100に正極側バスバ11が実装される面とは反対の面に負極側バスバ12が実装されている。つまり、多層基板100を挟んで正極側バスバ11と負極側バスバ12とが対向して実装されている。このため、正極側バスバ11の電極と負極側バスバ12の電極とは多層基板100の厚み分だけ隔てて対向する形となっている。この場合、図1に示した電解コンデンサ200およびインダクタ300は、図9に示すように多層基板100の領域にはなく、電解コンデンサ200およびインダクタ300は、多層基板100の領域の外側に実装することが好ましい。
本発明による第4実施形態によれば、直流電流側の配線インダクタンスをさらに低減することができるので、第1実施形態と同様の作用効果を得ることができる。また、正極側バスバ11と負極側バスバ12とを対向させる箇所は多層基板100の外側のみでよいため、電力変換装置1004の低コスト化と軽量化とを図ることが可能となる。また、直流電源を、誘電体を挟んで対向する2枚のバスバ(図示せず)で導入する場合、接続が容易であり、また、接続部の電力損失がより少なくなる。
《第5実施形態》
図10は、本発明による第5実施形態の電力変換装置1005を示す分解斜視図である。
また、図11は、図10に示す電力変換装置1005における正極側バスバ11と負極側バスバ12と多層基板100の各層とを分解した上面図である。図11(a)は正極側バスバ11および負極側バスバ12を示し、図11(b)は多層基板100における第1層の表層配線(正極側表層配線101および負極側表層配線102)を示し、図11(c)は多層基板100における第2層の第2層配線103を示し、図11(d)は多層基板100における第3層の第3層配線104を示す。
図10は、本発明による第5実施形態の電力変換装置1005を示す分解斜視図である。
また、図11は、図10に示す電力変換装置1005における正極側バスバ11と負極側バスバ12と多層基板100の各層とを分解した上面図である。図11(a)は正極側バスバ11および負極側バスバ12を示し、図11(b)は多層基板100における第1層の表層配線(正極側表層配線101および負極側表層配線102)を示し、図11(c)は多層基板100における第2層の第2層配線103を示し、図11(d)は多層基板100における第3層の第3層配線104を示す。
図1に示した第1実施形態の電力変換装置1001がいわゆる“6in1”形のパワー半導体モジュール500を有していることと比較すると、図10に示す第5実施形態の電力変換装置1005は、パワー半導体モジュール500を、2素子を1パッケージに収めた“2in1”形のモジュールの3個組で構成している点で異なる。それに伴って、図11に示す正極側バスバ11、負極側バスバ12および多層基板100の構成は、図6に示す構成とは異なっている。
具体的には、図10および図11(a)に示すように、正極側バスバ11および負極側バスバ12は、3個のパワー半導体モジュール500のそれぞれの正極側主回路端子501と負極側主回路端子502と多層基板100とに設けられたバスバ接続用穴30を通してネジ40で接続される。
また、図11(b)に示す表層配線のように、制御部10eの多層基板100の第1層において、バスバ接続用穴30の周辺の正極側表層配線101および負極側表層配線102は露出している。したがって、正極側バスバ11と正極側表層配線101とは直接接触することによって電気的に接続される。また、負極側バスバ12と負極側表層配線102とは直接接触することによって電気的に接続される。さらに、バスバ接続用穴30の周辺には正極側ビア111および負極側ビア112が多数形成されている。したがって、図11(b)に示す正極側表層配線101は、正極側ビア111を介して図11(c)に示す第2層配線103と電気的に接続され、かつ、図11(b)に示す負極側表層配線102は、負極側ビア112を介して図11(d)に示す第3層配線104と電気的に接続される。
このようにして、電力変換装置1005は、直流電流側の正極側バスバ11および負極側バスバ12と、多層基板100の第2層配線103および第3層配線104と、3つのパワー半導体モジュール500の直流電流側の正極側主回路端子501および負極側主回路端子502とをそれぞれ接続させる構成とする。この構成により、本発明による第5実施形態によれば、3個の“2in1”モジュールからなるパワー半導体モジュール500の直流側の正極側主回路端子501および負極側主回路端子502と、電解コンデンサ200との間の配線インダクタンスを低減することができ、その結果、電力変換装置1005の損失低減を実現することが可能である。
《第6実施形態》
図12は、本発明による第6実施形態の電力変換装置1006を示す分解斜視図である。
第6実施形態の電力変換装置1006の、第5実施形態の電力変換装置1005との相違点は、正極側バスバ11および負極側バスバ12が、制御部10fにおいて、回路部品(が実装される領域)を跨いで立体的に構成されている点である。
本発明による第6実施形態によれば、正極側バスバ11および負極側バスバ12を実装する前に、多層基板100の集積回路実装領域140に集積回路60などを実装することが可能となる。また、多層基板100の面積を有効に活用できるので、結果的に電力変換装置1006の小型化が可能となる。
図12は、本発明による第6実施形態の電力変換装置1006を示す分解斜視図である。
第6実施形態の電力変換装置1006の、第5実施形態の電力変換装置1005との相違点は、正極側バスバ11および負極側バスバ12が、制御部10fにおいて、回路部品(が実装される領域)を跨いで立体的に構成されている点である。
本発明による第6実施形態によれば、正極側バスバ11および負極側バスバ12を実装する前に、多層基板100の集積回路実装領域140に集積回路60などを実装することが可能となる。また、多層基板100の面積を有効に活用できるので、結果的に電力変換装置1006の小型化が可能となる。
《第7実施形態》
図13は、本発明による第7実施形態の電力変換装置における多層基板100のバスバ近傍を示す部分断面図である。図13(a)は正極側バスバ11のバスバ接続用穴30近傍のおける多層基板100の断面を示し、図13(b)は負極側バスバ12のバスバ接続用穴30近傍における多層基板100の断面を示す。
図5に示す第1実施形態の多層基板100と比較すると、図13に示す第7実施形態の多層基板100は、6層基板で構成されている点で異なる。
図13は、本発明による第7実施形態の電力変換装置における多層基板100のバスバ近傍を示す部分断面図である。図13(a)は正極側バスバ11のバスバ接続用穴30近傍のおける多層基板100の断面を示し、図13(b)は負極側バスバ12のバスバ接続用穴30近傍における多層基板100の断面を示す。
図5に示す第1実施形態の多層基板100と比較すると、図13に示す第7実施形態の多層基板100は、6層基板で構成されている点で異なる。
図13(a)に示すように、正極側バスバ11は、第1層の正極側表層配線101と接触し、正極側ビア111を介して、第2層配線103および第4層配線105と電気的に接続されている。また、図13(b)に示すように、負極側バスバ12は、第1層の負極側表層配線102と接触し、負極側ビア112を介して、第3層配線104および第5層配線106と電気的に接続されている。
これらの内層配線(第2層配線103~第5層配線106)は、正極側バスバ11および負極側バスバ12を固定するためのバスバ接続用穴30と、図示しない絶縁材(例えば、図11(b)に示す絶縁材150)とによって、自身の極とは逆の極性の配線を避ける形状で形成されたベタパターンとして備わっている。例えば、図6(c)に示すように、正極側バスバ11および正極側表層配線101と接続される第2層配線103は、正極とは逆の極性の配線(負極側表層配線102)を絶縁材150によって避けるようにベタパターンが形成されている。また、図6(d)に示すように、負極側バスバ12および負極側表層配線102と接続される第3層配線104は、負極とは逆の極性の配線(正極側表層配線101)を絶縁材150によって避けるようにベタパターンが形成されている。
本発明による第7実施形態によれば、電力変換装置における配線の、さらなる低インダクタンス化と高出力化とを実現することが可能となり、電力変換装置の損失低減および放熱改善による小型化・低コスト化を実現することができる。また、本実施形態では、正極および負極にそれぞれ内層配線を2層以上用いることにより、配線のインダクタンスと電気抵抗とをさらに小さくして、前記した各実施形態の電力変換装置よりもさらに大きな電流を通電することが可能となる。これにより、幅広い出力範囲の電力変換装置へ本実施形態の電力変換装置を適用することが可能となる。さらに、多層基板100に6層配線を用いることによって、制御のための集積回路60(図1参照)などの、配線レイアウトの自由度が高くなり、部品実装が容易でかつ小型・低コスト化が可能となる。
《まとめ》
以上述べたように、本発明による各実施形態の電力変換装置(1001~1006)によれば、多層基板100の互いに近接して対向している2層以上の配線層を主回路電流の経路として用いる場合、ラミネートによる効果を利用して隣接する2層を貼り合わせているので、多層基板100の配線層によって低インダクタンス実装を実現できる。また、多層基板100の一面、または両面に対向して、主回路電流を流すための正極側バスバ11および負極側バスバ12が形成されているので、これらの正極側バスバ11および負極側バスバ12と、電解コンデンサ200やインダクタ300などの素子とを、スポット溶接やネジ止めなどで固定することが可能であるので、部品の実装が極めて容易となる。
以上述べたように、本発明による各実施形態の電力変換装置(1001~1006)によれば、多層基板100の互いに近接して対向している2層以上の配線層を主回路電流の経路として用いる場合、ラミネートによる効果を利用して隣接する2層を貼り合わせているので、多層基板100の配線層によって低インダクタンス実装を実現できる。また、多層基板100の一面、または両面に対向して、主回路電流を流すための正極側バスバ11および負極側バスバ12が形成されているので、これらの正極側バスバ11および負極側バスバ12と、電解コンデンサ200やインダクタ300などの素子とを、スポット溶接やネジ止めなどで固定することが可能であるので、部品の実装が極めて容易となる。
また、パワー半導体モジュール500に電極(正極側主回路端子501および負極側主回路端子502)を固定するためのネジ40が、多層基板100に正極側バスバ11および負極側バスバ12を固定するためにも利用できるので、電力変換装置の組立工数を低減することができる。さらに、正極側バスバ11および負極側バスバ12が実装されない多層基板100の空き領域に、ドライバICなどの制御用素子を実装して制御部として利用することもできるので、電力変換装置における実装効率を向上させることができ、結果的に、電力変換装置の更なる小型化を実現することが可能となる。
また、多層基板100上に設置されたコネクタを利用することにより、モータ90などの制御対象との接続を容易に行うことができるので、メンテナンス上の使い勝手が極めて向上する。さらに、金属筐体400内に位置決め用の穴を設けることによって、電解コンデンサ200やインダクタ300などの素子の位置決めを容易に行うことができるとともに、電解コンデンサ200やインダクタ300などの発熱を金属筐体400に逃がすことができるので、電力変換装置の高放熱実装を行うことが可能となる。また、正極側バスバ11および負極側バスバ12を3次元構造とすることによって、多層基板100の空きスペースをさらに有効に活用することができ、この面からも電力変換装置の小型化、低コスト化を実現することができる。

Claims (11)
- パワー半導体素子が実装されたパワー半導体モジュールと、前記パワー半導体モジュールを制御する制御素子と、前記制御素子を搭載する多層基板と、前記パワー半導体モジュールへ電力を入出力するための正極側バスバおよび負極側バスバと、を備えた電力変換装置であって、
前記正極側バスバおよび前記負極側バスバは前記多層基板配線の一方の面に実装され、
前記正極側バスバは、前記パワー半導体モジュールの正極側主回路端子と前記多層基板に実装された面の正極側表層配線とに接続され、かつ、前記正極側表層配線は第1のビアまたは第1のスルーホールを介して前記多層基板の配線層の第2n層(nは正の整数)と接続され、
前記負極側バスバは、前記パワー半導体モジュールの負極側主回路端子と前記多層基板に実装された面の負極側表層配線とに接続され、かつ、前記負極側表層配線は第2のビアまたは第2のスルーホールを介して前記多層基板の第2n層に対向する第2n+1層と接続され、
前記パワー半導体モジュールの正極側主回路端子と前記正極側バスバとが第1の固定部材で電気的に接続され、
前記パワー半導体モジュールの負極側主回路端子と前記負極側バスバとが第2の固定部材で電気的に接続されている、
ことを特徴とする電力変換装置。 - パワー半導体素子が実装されたパワー半導体モジュールと、前記パワー半導体モジュールを制御する制御素子と、前記制御素子を搭載する多層基板と、前記パワー半導体モジュールへ電力を入出力するための正極側バスバおよび負極側バスバと、を備えた電力変換装置であって、
前記正極側バスバは前記多層基板配線の一方の面に、前記負極側バスバは前記多層基板の他方の面に、それぞれ対向して実装され、
前記正極側バスバは、前記パワー半導体モジュールの正極側主回路端子と前記多層基板に実装された面の正極側表層配線とに接続され、かつ、前記正極側表層配線は第1のビアまたは第1のスルーホールを介して前記多層基板の配線層の第2n層(nは正の整数)と接続され、
前記負極側バスバは、前記パワー半導体モジュールの負極側主回路端子と前記多層基板に実装された面の負極側表層配線とに接続され、かつ、前記負極側表層配線は第2のビアまたは第2のスルーホールを介して前記多層基板の第2n層に対向する第2n+1層と接続され、
前記パワー半導体モジュールの正極側主回路端子と前記正極側バスバとが第1の固定部材で電気的に接続され、
前記パワー半導体モジュールの負極側主回路端子と前記負極側バスバとが第2の固定部材で電気的に接続されている、
ことを特徴とする電力変換装置。 - コンデンサとインダクタとをさらに備え、前記コンデンサは、前記正極側バスバと前記負極側バスバとの間に並列に接続され、前記インダクタは、前記正極側バスバまたは前記負極側バスバに直列に挿入されていることを特徴とする請求の範囲第1項または請求の範囲第2項に記載の電力変換装置。
- 前記多層基板の第2n層配線と第2n+1層配線との双方、または、前記多層基板の表面に形成された表層配線と内層に形成された内層配線との双方が、広いエリアで配線が形成されたベタパターンで構成されていることを特徴とする請求の範囲第1項または請求の範囲第2項に記載の電力変換装置。
- 前記正極側バスバおよび前記負極側バスバの厚みは、前記多層基板の各層に形成された配線の厚みより厚いことを特徴とする請求の範囲第1項または請求の範囲第2項に記載の電力変換装置。
- パワー半導体素子が実装されたパワー半導体モジュールと、前記パワー半導体モジュールを制御する制御素子と、前記制御素子を搭載する多層基板と、前記パワー半導体モジュールへ電力を入出力するための正極側バスバおよび負極側バスバと、を備えた電力変換装置であって、
前記正極側バスバおよび前記負極側バスバは、前記多層基板の一方の面に、または両面に対向して実装され、
前記正極側バスバは、前記パワー半導体モジュールの正極側主回路端子と前記多層基板に実装された面の正極側表層配線とに接続され、前記正極側表層配線は、第1のビアまたは第1のスルーホールを介して、前記多層基板の配線層の偶数層または奇数層のいずれかに接続され、
前記負極側バスバは、前記パワー半導体モジュールの負極側主回路端子と前記多層基板に実装される面の負極側表層配線とに接続され、前記負極側表層配線は、第2のビアまたは第2のスルーホールを介して、前記偶数層および前記奇数層のうち、前記正極側表層配線が接続されていないものに接続され、
前記パワー半導体モジュールの正極側主回路端子と前記正極側バスバとが第1の固定部材で電気的に接続され、
前記パワー半導体モジュールの負極側主回路端子と前記負極側バスバとが第2の固定部材で電気的に接続されている、
ことを特徴とする電力変換装置。 - コンデンサとインダクタとをさらに備え、前記コンデンサは、前記正極側バスバと前記負極側バスバとの間に並列に接続され、前記インダクタは、前記正極側バスバまたは前記負極側バスバに直列に挿入されていることを特徴とする請求の範囲第6項に記載の電力変換装置。
- 前記多層基板の表面に形成された前記正極側表層配線および前記負極側表層配線と内層に形成された内層配線との双方、または前記内層配線のみが、広いエリアで配線が形成されたベタパターンで構成されていることを特徴とする請求の範囲第6項に記載の電力変換装置。
- 前記正極側バスバおよび前記負極側バスバの厚みは、前記多層基板の各層に形成された配線の厚みより厚いことを特徴とする請求の範囲第6項に記載の電力変換装置。
- 金属筐体に収納されていることを特徴とする請求の範囲第1項に記載の電力変換装置。
- 請求の範囲第1項に記載の電力変換装置を用いた車載用電機システムであって、
前記パワー半導体モジュールの正極側主回路端子と負極側主回路端子とに供給された直流電力を交流電力に変換し、交流側主回路端子からモータへ前記交流電力を供給するように構成されたことを特徴とする車載用電機システム。
