Abstract

ポリエーテルエーテルケトン(PEEK)樹脂は、射出成形可能な熱可塑性樹脂としては最高の耐熱性を持つ芳香族系のプラスチックであり、融点が334℃で、250℃で連続使用できるという耐熱性を持つことから、スーパーエンジリアニング・プラスチック(以下「スーパーエンプラ」と略すことがある)とも称されている。
熱可塑性樹脂を成形加工機で押出成形した後、前記成形加工機を洗浄するための洗浄剤が広く使用されている。例えば、特許第3699541号公報、特許第3784506号公報および特許第3975344号公報に洗浄剤が開示されている。耐熱性が高いPEEK樹脂等のスーパーエンプラ用の洗浄剤として十分な洗浄効果が得られるものはなかった。

本発明は、PEEK樹脂等のスーパーエンプラを成形加工した後の成形加工機の洗浄用として優れている洗浄用樹脂組成物と、それを用いた洗浄方法を提供することを課題とする。
本発明は、課題の解決手段として、下記の各発明を提供する。
1.融点が270℃以上又はガラス転移点が180℃以上のスーパーエンジリアニング・プラスチックを成形加工した後の成形加工機を洗浄するために用いる洗浄用樹脂組成物であって、
前記洗浄用樹脂組成物が、前記スーパーエンジリアニング・プラスチックと相溶性を有するか又は反応性を有する熱可塑性樹脂を含有している、洗浄用樹脂組成物。
2.前記スーパーエンジリアニング・プラスチックが、ポリエーテルエーテルケトン樹脂、ポリアミド9T、ポリアミド6T、ポリアミド46、ポリフタルアミド、ポリアミドイミドである、請求項1記載の洗浄用樹脂組成物。
3.前記スーパーエンジリアニング・プラスチックと相溶性を有するか又は反応性を有する熱可塑性樹脂が、前記スーパーエンジリアニング・プラスチックを除いたポリアミド系樹脂及びポリフェニルスルホン樹脂から選ばれる樹脂である、請求項1又は2記載の洗浄用樹脂組成物。
4.更に洗浄用樹脂成分として、ポリアミド系樹脂及びポリフェニルスルホン樹脂から選ばれる樹脂を除く熱可塑性樹脂を含有している、請求項1~3のいずれか1項記載の洗浄用樹脂組成物。
5.更に無機フィラーを含有している、請求項1~4のいずれか1項記載の洗浄用樹脂組成物。
6.請求項1~5のいずれか1項記載の洗浄用樹脂組成物により、融点が270℃以上又はガラス転移点が180℃以上のスーパーエンジリアニング・プラスチックを成形加工した後の成形加工機を洗浄する、成形加工機の洗浄方法。

4.更に洗浄用樹脂成分として、ポリアミド系樹脂及びポリフェニルスルホン樹脂から選ばれる樹脂を除く熱可塑性樹脂を含有している、請求項1~3のいずれか1項記載の洗浄用樹脂組成物。
5.更に無機フィラーを含有している、請求項1~4のいずれか1項記載の洗浄用樹脂組成物。

本発明の洗浄用樹脂組成物によれば、PEEK樹脂等のスーパーエンプラを成形加工した後の成形加工機を洗浄したとき、ポリアミド系樹脂及びポリフェニルスルホン樹脂等から選ばれるスーパーエンプラと相溶性又は反応性を有する樹脂の作用により、シリンダー内壁やスクリュー表面に残留するPEEK樹脂等のスーパーエンプラが脱落し易くなる。このため、公知の成形加工機用の洗浄剤では困難であった残留PEEK樹脂等のスーパーエンプラの洗浄除去作業が容易になる。

<洗浄用樹脂組成物>
本発明の洗浄用樹脂組成物は、樹脂成分として、前記スーパーエンプラと相溶性を有するか又は反応性を有する熱可塑性樹脂を含有している。ここで、「スーパーエンプラと相溶性を有するか又は反応性を有する熱可塑性樹脂」とは、スーパーエンプラ成形体と前記熱可塑性樹脂成形体を前記スーパーエンプラの融点以上の温度で熱プレスしたとき、少なくとも前記スパーエンプラの融点を低下させることができるものを意味するもので、スーパーエンプラは含まれない。
本発明の洗浄用樹脂組成物は、樹脂成分として、前記スーパーエンプラと相溶性を有するか又は反応性を有する熱可塑性樹脂を含有している。ここで、「スーパーエンプラと相溶性を有するか又は反応性を有する熱可塑性樹脂」とは、スーパーエンプラ成形体と前記熱可塑性樹脂成形体を前記スーパーエンプラの融点以上の温度で熱プレスしたとき、少なくとも前記スパーエンプラの融点を低下させることができるものを意味するもので、スーパーエンプラは含まれない。
スーパーエンプラと相溶性を有するか又は反応性を有する熱可塑性樹脂(以下「相溶性等を有する熱可塑性樹脂」と略す)としては、ポリアミド系樹脂及びポリフェニルスルホン樹脂から選ばれる樹脂が好ましく、ポリアミド系樹脂及びポリフェニルスルホン樹脂から選ばれる樹脂のみでもよいし、前記樹脂と他の熱可塑性樹脂とを含むものでもよい。
ポリアミド系樹脂としては、ナイロン6、ナイロン66、ナイロン612、ナイロン12、特殊透明ナイロン、ナイロンMXD6、ポリエーテルエステルアミド等を挙げることができる。これらは単独で又は2種以上を組み合わせて用いることができる。
相溶性等を有する熱可塑性樹脂から選ばれる樹脂を除く熱可塑性樹脂(以下「他の熱可塑性樹脂」という)を含有するときの他の熱可塑性樹脂としては、スチレン系樹脂、ポリカーボネート系樹脂、ポリプロピレン等のオレフィン系樹脂、ポリフェニレンスルフィド系樹脂、ポリメタクリレート、ポリエステル系樹脂、ポリアセタール、ポリエーテルイミド(PEI)、ポリエーテルスルホン(PES)、ポリアミドイミド(PAI)、ポリイミド(PI)等を挙げることができる。
本発明の洗浄用樹脂組成物において、相溶性等を有する熱可塑性樹脂と他の熱可塑性樹脂とを併用する場合には、相溶性等を有する熱可塑性樹脂の含有量は5~80質量%が好ましく、5~50質量%がより好ましく、5~30質量%が更に好ましい。他の熱可塑性樹脂は、相溶性等を有する熱可塑性樹脂と合計100質量%となる残部量を含有する。
本発明の洗浄用樹脂組成物は、上記樹脂成分に加えて、更に無機フィラーを含有することができる。無機フィラーとしては、周知のガラス繊維や金属繊維のほか、特開2006-257297号公報に記載の溶融スラグ、鉄鋼スラグ又はこれらの破砕物、人造鉱物繊維から選ばれるものを挙げることができ、繊維状のもの、非繊維状のもの(粉末状、粒状、破砕物等)を用いることができる。
無機フィラーの含有量は、樹脂成分100質量部に対して50質量部以下が好ましく、より好ましくは5~45質量部、更に好ましくは10~20質量部である。
本発明の洗浄用樹脂組成物は、更に特開2006-257297号公報に記載の界面活性剤、アルキレングリコール脂肪酸エステル、有機燐化合物、多価アルコール、金属石鹸を含有することができる。
本発明の洗浄用樹脂組成物は、必要に応じて、各成分をヘンシェルミキサー、タンブラーブレンダー、ニーダー等の混合機で予備混合した後、押出機で混練したり、加熱ロール、バンバリーミキサーで溶融混練することによって製造する。
本発明の洗浄用樹脂組成物を用いて、PEEK樹脂、ポリアミド9T、ポリアミド6T、ポリアミド46、ポリフタルアミド、ポリアミドイミド等のスーパーエンプラを成形加工した後の成形加工機を洗浄する場合は、周知の洗浄方法と同様に、成形加工機に洗浄用樹脂組成物を投入し、溶融・攪拌しながら押し出す方法を適用することができる。
また、本発明の洗浄用樹脂組成物を用いて、上記したPEEK樹脂等のスーパーエンプラを成形加工した後の成形加工機を洗浄する場合は、周知の洗浄方法と同様に、成形加工機に洗浄用樹脂組成物を投入し、溶融・攪拌しながら押し出した後、更に他の洗浄用樹脂を投入して、溶融・攪拌しながら押し出す方法も適用することができる。
他の洗浄用樹脂としては、公知のものを用いることができ、例えば、特開昭62-195045号公報、特開昭58-84899号公報等に記載されたもの、成形加工機の洗浄剤として市販されているもの、例えば、ダイセルポリマー(株)のセルパージHG2、MA2、AW2、AW4、旭化成ケミカルズ(株)のアサクリンnewEX、日本エイアンドエル(株)のタフトレース-T-10等を挙げることができる。
本発明の洗浄用樹脂組成物を用いて上記したPEEK樹脂等のスーパーエンプラを成形加工した後の成形加工機を洗浄した場合には、下記参考例1~3に示すとおり、洗浄用樹脂組成物に含まれる相溶性等を有する熱可塑性樹脂の作用により、成形加工機内のシリンダーの内壁やスクリューにこびり付いたPEEK樹脂等のスーパーエンプラの融点が低下されて脱落しやすくなるため、洗浄効果が高められるものと考えられる。

ポリアミド6(宇部興産製のナイロン1013B;融点221℃)と、PEEK樹脂(ダイセルエボニック社製のベスタキープ2000G;融点340℃)を用いて、下記の実験を行った。なお、前記融点は、DSC(示差熱分析装置)により測定した。

ポリアミド6から押出成形して得たシートと、PEEK樹脂から押出成形して得たシート(両方のシート厚さは同じ)を重ね合わせて熱プレス機に置き、350℃、20MPaで熱プレスして、厚さ0.6mmの積層シートを得た。
この積層シートを用い、DSCにより、昇温速度(降温速度)20℃/minで、室温から400℃の範囲で昇温と降温繰り返すと、PEEK樹脂の融解ピークは、340℃から335℃、330℃と低下して行った。この結果から、ポリアミド6のアミド基とPEEK樹脂のケトン基が反応したことで(両方が反応性を有することで)、PEEK樹脂の融点が低下したものと考えられる。
参考例2
ポリフェニレンスルホン樹脂(ソルベイアドバンスドポリマーズ(株)製のレーデルR-5000;ガラス転移点220℃)と、参考例1と同じPEEK樹脂(ダイセルエボニック社製のベスタキープ2000G;融点340℃)を用いて、下記の実験を行った。なお、前記ガラス転移点は、DSC(示差熱分析装置)により測定した。
ポリフェニレンスルホン樹脂(ソルベイアドバンスドポリマーズ(株)製のレーデルR-5000;ガラス転移点220℃)と、参考例1と同じPEEK樹脂(ダイセルエボニック社製のベスタキープ2000G;融点340℃)を用いて、下記の実験を行った。なお、前記ガラス転移点は、DSC(示差熱分析装置)により測定した。
ポリフェニレンスルホン樹脂から押出成形して得たシートと、PEEK樹脂から押出成形して得たシート(両方のシート厚さは同じ)を重ね合わせて熱プレス機に置き、350℃、20MPaで熱プレスして、厚さ0.6mmの積層シートを得た。
この積層シートを用い、DSCにより、昇温速度(降温速度)20℃/minで、室温から400℃の範囲で昇温と降温繰り返すと、ポリフェニレンスルホン樹脂のガラス転移点は220℃から215℃に低下し、PEEK樹脂の融解ピークは、340℃から335℃に低下した後、一定した値を示した。この結果から、ポリフェニレンスルホン樹脂とPEEK樹脂が相溶したことで(両方が相溶性を有することで)、ガラス転移点と融点が低下したものと考えられる。
参考例3
ポリアミド-6T(三井化学社製のアレーンのAE2230;融点317℃)と参考例1と同じポリアミド6(宇部興産製のナイロン1013B;融点221℃)を用いて、下記の実験を行った。なお、ポリアミド-6Tの融点は、DSC(示差熱分析装置)により測定した。
ポリアミド-6T(三井化学社製のアレーンのAE2230;融点317℃)と参考例1と同じポリアミド6(宇部興産製のナイロン1013B;融点221℃)を用いて、下記の実験を行った。なお、ポリアミド-6Tの融点は、DSC(示差熱分析装置)により測定した。
ポリアミド-6Tから押出成形して得たシートと、ポリアミド6から押出成形して得たシート(両方のシート厚さは同じ)を重ね合わせて熱プレス機に置き、350℃、20MPaで熱プレスして、厚さ0.6mmの積層シートを得た。
この積層シートを用い、DSCにより、昇温速度(降温速度)20℃/minで、室温から400℃の範囲で昇温と降温繰り返すと、ポリアミド-6Tの融解ピークは、317℃から310℃、300℃と低下して行った。この結果から、ポリアミド-6Tとポリアミド6との間でアミド-アミド交換反応が生じたことで(両方が反応性を有することで)、ポリアミド-6Tの融点が低下したものと考えられる。
実施例1~6、比較例1~5
表1に示す各成分をタンブラーで混合後、押出機にて溶融混練して洗浄用樹脂組成物のペレットを得た。得られた組成物を用い、下記の方法にして洗浄性を評価した。

〔洗浄性の評価試験〕
射出成形機(三菱重工業(株)製「三菱射出成形機265/100MSII」)のシリンダー温度を390℃に設定し、PEEK樹脂(ダイセルエボニック(株)製のベスタキープ2000G)を1kg投入し、ISO試験片を射出成形した。

射出成形機内に投入した材料がなくなったところで、シリンダーの設定温度を350℃に変更し、実施例及び比較例の組成物を表1に示す量だけ投入した後、射出成形機から組成物が排出できなくなるまで、計量及び排出の操作を繰り返した。
その後、シリンダーの設定温度を300℃に下げ、市販の成形加工機用の洗浄剤(ダイセルポリマー(株)のセルパージMA2)を1kg投入して、計量及び排出の操作を繰り返した。
排出終了後、射出成形機からスクリューを抜き出し、スクリュー表面上にPEEK樹脂が残存しているかどうかを肉眼で観察した。

表1の結果と参考例1の結果から明らかなとおり、実施例1~6では、射出成形機内に残留するPEEK樹脂と洗浄用樹脂組成物に含まれているポリアミドが反応して、PEEK樹脂の融点が低下された結果、PEEK樹脂が脱落しやすくなって、洗浄効果が高められたものと考えられる。
実施例7~9、比較例6~10
表2に示す各成分をタンブラーで混合後、押出機にて溶融混練して洗浄用樹脂組成物のペレットを得た。得られた組成物を用い、実施例1~6と同様にして洗浄性を評価した。

表2の結果と参考例2の結果から明らかなとおり、実施例7~9では、射出成形機内に残留するPEEK樹脂と洗浄用樹脂組成物に含まれているポリフェニレンスルホン樹脂が相溶して、PEEK樹脂の融点が低下された結果、PEEK樹脂が脱落しやすくなって、洗浄効果が高められたものと考えられる。
実施例10~13、比較例11~15
表3に示す各成分をタンブラーで混合後、押出機にて溶融混練して洗浄用樹脂組成物のペレットを得た。得られた組成物を用い、PEEK樹脂に代えてポリアミド-6T(三井化学社製のアレーンのAE2230;融点317℃)を用い、射出成形機のシリンダーの設定温度を330℃としたほかは実施例1~6と同様にして洗浄性を評価した。

表3の結果と参考例3の結果から明らかなとおり、実施例10~13では、射出成形機内に残留するポリアミド-6Tと洗浄用樹脂組成物に含まれているポリアミド6が反応して、ポリアミド-6Tの融点が低下された結果、ポリアミド-6Tが脱落しやすくなって、洗浄効果が高められたものと考えられる。

前記洗浄用樹脂組成物が、前記スーパーエンジリアニング・プラスチックと相溶性を有するか又は反応性を有する熱可塑性樹脂を含有している、洗浄用樹脂組成物。 - 前記スーパーエンジリアニング・プラスチックが、ポリエーテルエーテルケトン樹脂、ポリアミド9T、ポリアミド6T、ポリアミド46、ポリフタルアミド、ポリアミドイミドである、請求項1記載の洗浄用樹脂組成物。
- 前記スーパーエンジリアニング・プラスチックと相溶性を有するか又は反応性を有する熱可塑性樹脂が、前記スーパーエンジリアニング・プラスチックを除いたポリアミド系樹脂及びポリフェニルスルホン樹脂から選ばれる樹脂である、請求項1又は2記載の洗浄用樹脂組成物。
- 更に洗浄用樹脂成分として、ポリアミド系樹脂及びポリフェニルスルホン樹脂から選ばれる樹脂を除く熱可塑性樹脂を含有している、請求項1~3のいずれか1項記載の洗浄用樹脂組成物。
- 更に無機フィラーを含有している、請求項1~4のいずれか1項記載の洗浄用樹脂組成物。
