背景技術
[0002] エアバッグカバー付きシームレスインストルメントパネルには、自動車の衝突時にェ ァバッグ装置が作動して展開する際に、エアバッグカバーを容易に開裂させるための 予定開裂線が設けられて 、る。
開裂の際にエアバッグカバーが破壊されても、鋭角な形状の破片が生じないように 、従来、エアバッグカバーは、剛性や耐熱性を犠牲にしても、軟質で耐衝撃性が高 い材料で形成されていた。
エアバッグカバーにある程度の剛性を付与するために、エアバッグカバー用榭脂組 成物にタルクを配合することも行われており、通常、耐熱性や剛性の向上効果が高 V、微細タルク(平均粒径 10 μ m以下、特に 6 μ m以下)が配合されて 、る。
このような、エアバッグカバーとして、ポリプロピレン、エチレン α—ォレフイン共重 合体ゴム及び平均粒径 15 m以下のタルクを含む組成物を成形したエアバッグ力 バーが開示されており、このカバーは別に成形したインストルメントパネルと一体ィ匕さ れている(例えば、特許文献 1参照)。
このエアバッグカバー用榭脂組成物は、ゴム成分の含有量が多ぐ剛性を高くする ことができな 、ため、この榭脂組成物を用いてインストルメントパネルとエアバッグカバ 一とを同一素材で一体成形することができな 、。
また、ポリプロピレン、二種のエチレン α—才レフイン系非晶質共重合体、プロピレ ン · 1 -ブテン低結晶質共重合体及び鉱物油系軟化剤を含む組成物を成形したエア ノ ッグカバーが開示されており(例えば、特許文献 2参照)、タルクを用いることが記 載されて!、るが、その粒径につ!ヽては記載されて ヽな 、。
[0003] 特許文献 1にお 、ては、エアバッグ用組成物と、インストルメントパネル用組成物は 異なる材質のものが使用されている。
このため、エアバッグカバーとインストルメントパネルとの「シームレス」を達成するた めには、エアバッグカバーとインストルメントパネルとを融着して一体化させる必要が ある。
このような一体ィ匕の場合、エアバッグカバーとインストルメントパネルとの融着部が盛 り上がったりし易いという問題がある。
また、表皮材を金型内にインサートして、エアノッグとインストルメントパネルとの外 面に貼り付ける場合、表皮材が金型内で移動したり、表皮に皺が発生する等の問題 もあり、巿場の要求を十分に満足し得て 、るとは言 、難 、のが現状である。
更に、エアバッグ用組成物とインストルメントパネル用組成物が異なる材質のもので あるため、リサイクル時に同一部品として処理することができない。

発明を実施するための最良の形態
[0010] 本発明において、(A)成分のポリプロピレンとしては、ホモポリプロピレン,ブロック ポリプロピレン及びランダムポリプロピレンが挙げられる力 ブロックポリプロピレンが 耐衝撃性と剛性のバランスの点で好ましい。
ポリプロピレンの配合量は、(A)、(B)及び (C)成分の合計量の 50— 90質量0 /0で あることを要す。
ポリプロピレンの配合量が 50質量%以上であり、熱可塑性エラストマ一量が 20質 量%以下であると、エアバッグカバーの耐衝撃性と剛性のバランスが十分となり、タル ク量が 10— 30質量%であると、剛性及びエアバック展開性が良好となる。
ポリプロピレンの配合量が 90質量%以下であると、エアバッグカバーの耐衝撃性が 高くなるため、エアバッグ装置が膨張して展開したときに、エアバッグカバー部分自 体が破壊し難くなり、かつ鋭角な形状の破片が飛散し難くなる。
ポリプロピレンは、 JIS K7210に準拠して 230°C、荷重 21. 2N (2. 16kgf)で測定 したメルトフローレート(MFR)

10— 70gZl 0分であるものがより好ましい。
該ポリプロピレンのメルトフローレートが 5gZlO分以上であると、エアバッグカバー 内部に形成される、補強用リブ等複雑な形状に追従して射出成形することが容易と なる。
[0011] (B)成分の熱可塑性エラストマ一としては、例えば、エチレン α—才レフイン共重 合エラストマ一として、エチレンと、 ひ一才レフイン、好ましくは炭素数 3— 8の α—ォレ フィン(プロピレン、ブテン 1、へキセン 1、オタテン 1等)との二元以上の共重合ェ ラストマーが挙げられる。 また、このような共重合エラストマ一に非共役ジェンを共重合させた三元以上の共 重合エラストマ一、及びプロピレン系榭脂とこれらの共重合エラストマ一との混合物が 挙げられる。
また、例えば、沸騰キシレンの抽出分として測定されるゴム含量が 25質量%以上の 高ゴム共重合ポリプロピレン等のォレフィン系熱可塑性エラストマ一を挙げることがで きる。
更に、スチレンと、ブタジエンやイソプレン等の共役ジェンとのブロック共重合体、及 びこのブロック共重合体の水素添加物、例えば、 SEBS等のスチレン系熱可塑性ェ ラストマーが挙げられる。
また、これら 2種以上を混合して用いてもよい。
ここで、リサイクル性の点から、(B)成分として、エチレン α—ォレフィン共重合エラ ストマーを用いることが好まし 、。
(Β)成分の熱可塑性エラストマ一の配合量は、(Α)、 (Β)及び (C)成分の合計量の 0— 20質量%であることを必要とする。
ここで、耐衝撃性と剛性のバランスの点から、 3— 15質量%の範囲とすることが好ま しい。
熱可塑性エラストマ一の配合量が 20質量%以下であると、剛性が良好で、インスト ルメントパネルとしての機能を充分に果たす。
(C)成分のタルクの配合量は、(Α)、 (Β)及び (C)成分の合計量の 10— 30質量% であることを要し、タルク力 15— 25 μ mの平均粒径、及び粒子径 5 μ m以下のものが 10質量%以下、粒子径 40 mを超えるものが 10質量%以下の粒度分布を有するこ とを必要とする。
ここで、平均粒径は、レーザー回折法 (例えば、島津製作所製 SALD— 2000)によ り測定したものである。
タルクの配合量は、耐衝撃性と剛性のバランスの点で、好ましくは 15— 30質量%、 より好ましくは 20— 30質量%である。
タルクの配合量力 10質量%以上であると、剛性と耐衝撃性のバランスが良好であ り、インストルメントパネルとしての機能を果たすことができる。 30質量0 /0以下であると、シームレスエアバッグカバーとしての破断予定線での割れ 力 きれいに起こり、破片の飛散もない。
また、タルクの平均粒径は、 15— 25 mの範囲内にあることを必要とする。
タルクの平均粒径が 25 μ mを超えると、インストルメントパネル材としての剛性及び 耐衝撃性を保持することができ難 ヽ。
また、 15 m以上であると、シームレスエアバッグカバーとして、破断予定線できれ いに割れ、かつ破片の飛散もない。
更に、タルクの粒度分布は、粒子径 5 μ m以下のものが 10質量%以下、粒子径 40 mを超えるものが 10質量%以下であることを必要とする。
好ましくは粒子径 5 μ m以下のものが 8質量%以下、粒子径 40 μ mを超えるものが 8質量%以下である。
タルクの粒度分布において、粒子径 5 μ m以下のものが 10質量%を超えると、衝撃 強度が高くなりすぎるため、エアバッグ展開時に破断予定線で、きれいに割れなくな る。
粒子径 40 mを超えるものが 10質量%を超えると、衝撃強度が低くなりすぎるため 、カバー部分自体が破壊し、破片が飛散する場合がある。
上記のように、 15— 25 μ mの平均粒径、及び粒子径 5 μ m以下のものが 10質量% 以下、粒子径 40 mを超えるものが 10質量%以下の粒度分布を有するタルクを配 合すると、エアーバッグが膨張して、展開したときに、特に、エアバッグ展開用破断予 定溝での破壊性が良好となり、且つエアーバッグカバー部分自体が砕けて飛散する ことがない。
本発明のシームレスエアバッグカバー用榭脂組成物は、一軸押出機や二軸押出機 を用いて、公知の方法により (A)—(C)成分を溶融混練することにより製造することが できる。
この榭脂組成物は、 ASTM D256〖こ準拠して 23°C、ノッチ付きで測定したアイゾ ット衝撃強度が 15— 40kjZm2、 ASTM D790に準拠して 23°Cで測定した曲げ弹 '性率力 1600— 3000MPa、JIS K7210に準拠して 230。C、荷重 21. 2N (2. 16kg f)で測定したメルトフローレート(MFR)が 5— 40gZlO分であることが好ましい。 [0014] アイゾット衝撃強度(23°C、ノッチ付き)が 15kjZm2以上であると、耐衝撃性が良好 で、インストルメントパネル材と同一素材にすることが容易になる。
アイゾット衝撃強度力 S40kjZm2を超えると、耐衝撃性が高すぎるため、エアバッグ 破断予定線できれいに割れなくなる。
曲げ弾性率が 1600MPa以上であると、剛性が上昇し、インストルメントパネル材と 共通素材にすることが容易である。
曲げ弾性率が 3000MPaを超えると、剛性が高くなりすぎるため、エアノッグが膨張 して展開したときに、エアバッグカバー自体が破壊し、鋭角な形状の破片が飛散する 場合がある。
曲げ弾性率は、好ましくは 1800— 2300MPaである。
メルトフローレートが 5gZlO分以上であると、組成物の射出成形性が向上し、 40g ZlO分以下であると、(A)成分のポリプロピレンの分子量力 S小さくならず、その場合、 エアバッグカバーの機械物性が上昇する。
また、本発明の榭脂組成物を用いて製造したシームレスエアバッグやエアバッグ力 バー付きシームレスインストルメントパネルは、面衝撃破壊状態が脆性破壊となり、延 性破壊とならず、破断予定線で、きれいに破壊し、破片の飛散もない。
[0015] 本発明のシームレスエアバッグカバーは、上述の榭脂組成物を用いる限り、その他 の要件 (例えば、カバー形状、車体や内装材への取り付け方法、取り付け部のミシン 目やヒンジ構造等)は、公知のシームレスエアバッグカバーと同じでよい。
また、本発明のシームレスエアバッグカバーは、耐衝撃性と剛性とのバランスに優 れるため、他の内装材部品、例えば、インストルメントパネル等と共通素材として用い ることがでさる。
このため、エアノッグカバーとインストルメントパネル部とがー体ィ匕された部品を、二 色成形や通常の射出成形で製造することが可能であり、材料を共通化することがで きるため、表皮を貼り付けなくてもシームレスにすることが容易になる。
本発明の榭脂組成物を用いたエアバッグカバー付きシームレスインストルメントパネ ルの形状の一例を図 1及び図 2に示す。
図 1は、実施例の展開試験で用いた、シームレスエアバッグカバー及びインストルメ ントパネル本体が射出成形により一体ィ匕されたエアバッグカバー付きシームレスイン ストルメントパネルの斜視図であり、図 2は、図 1における II II線に沿った断面図であ る。
図 1及び図 2において、 1はインストルメントパネルであり、インストルメントパネル本 体 3とエアバッグカバー 5とが本発明の榭脂組成物を用いて一体成形されたものであ る。
エアバッグカバー 5には、図 1に示すような薄肉破断予定部 (脆弱部)〔エアーバッグ 展開用破断予定溝に相当〕 7が、その裏面に形成された切欠部 9によって形成される とともに、切欠部 9によって包囲される部分にエアノ ッグカバー部(以下、単に「カバ 一部」と称する。) 11が形成されている。
従って、エアバッグカバー 5は、カバー部 11と、カバー部 11の周辺のインストノレメン トパネル本体 3によって構成され、破断予定部 7がエアバッグカバー 5の表面側から は見えな ヽシームレスタイプである。
エアバッグカバー 5の裏面には、平面視で矩形状の枠体 13が配設されている。 枠体 13は、エアバッグモジュール 15を収納する収納部 13a、収納部 13aと一体の フランジ部 13b、及びヒンジ部 13cを介して収納部 13aと一体のバックアップ部 13dに より構成されている。
バックアップ部 13dのヒンジ部 13cを除く 3辺と、収納部 13aのシユーティング部 17と の間には、隙間 19が形成されている。
バックアップ部 13dは、ヒンジ部 13cが車幅方向に延びる車両前側破断予定部 7に 対応するように、カバー部 11の裏面に振動融着されて 、る。
また、フランジ部 13bは、カバー部 11の周辺のエアバッグカバー 5 (インストノレメント パネル本体 3)の裏面に振動融着されて!/、る。
このように構成されたエアバッグカバー 5及び枠体 13は、エアバッグモジュール 15 が作動すると、エアバッグの圧力により破断予定部 7が破断し、ノ ックアップ部 13d及 びカバー部 11がー体となって、図 2に仮想線で示すように展開し、エアバッグがシュ 一ティング口 17を経て、破断予定部 7が破断して形成された開口部カも膨出する。 実施例 [0017] 次に、本発明を実施例により更に詳細に説明する力 本発明はこれらの例によって なんら限定されるものではな 、。

表 1に示す配合成分を、 50mm径のニ軸押出機を用いて温度 200°Cで混練して榭 脂組成物を得た。
この榭脂組成物を、以下の評価法により評価した。結果を表 1に示す。
[0019] (1)エアバッグ展開性
上述した図 1及び図 2に示す形状のエアバッグカバー付きシームレスインストルメン トパネルを上記榭脂組成物を用い、射出成形により作製し、裏面に破断予定線を加 ェし、エアバッグモジュールを振動融着した。
このエアバッグカバー付きシームレスインストルメントパネルについて展開試験を行 い、破断予定部で破断しているかどうか、及び破断予定部周辺の亀裂の有無及び破 片の飛散の有無を目視で評価し、合否を判定した。
合否の判定基準は、破断予定部で破断し、かつその周辺で亀裂がなぐ破片の飛 散もないものを合格とし、破断予定部以外で破断したもの、破断予定部周辺に亀裂 があるもの、又は破片が飛散したものを不合格とした。
(2)メルトフローレート(MFR)
JIS K7210に準拠し、榭脂組成物及びポリプロピレンは 230°C、荷重 21. 2N (2. 16kgf)で測定した。
(3)曲げ弾'性率
ASTM D790に準拠して 23°Cで測定した
(4)アイゾット (Izod)衝撃強度
ASTM D256に準拠して 23°C、ノッチ付きで測定した。
(5)面衝撃破壊状態
ISO6603-2 (脆性破壊)に準拠して- 30°Cで高速打抜き試験を行った。

産業上の利用可能性
[0022] 本発明によれば、インストルメントパネルを成形した場合でも十分な性能を有し、ェ ァバッグ力パー付きシームレスインストルメントパネルを一体成形が可能で、リサイク ル時にも同一部品として処理することができるシームレスエアバッグカバー用榭脂組 成物及びエアバッグカバー付きシームレスインストルメントパネル用榭脂組成物を得 ることがでさる。
この榭脂組成物で形成されたシームレスエアノッグカバーは、エアバッグ装置が作 動してエアバッグカバーが開裂する際にエアノッグカバーが展開しても、エアーバッ グカバー自体は破壊せず、鋭角な形状の破片が生じることがなぐエアバッグカバー が除去された後のインストルメントパネル側の切り口に、ケガの原因となり易いギザギ ザが発生し難くなるという効果を有するものである。

請求の範囲
[1] (A)ポリプロピレン 50— 90質量0 /0、(B)熱可塑性エラストマ一 0— 20質量0 /0及び( C)タルク 10— 30質量%力 なり、該タルクが 15— 25 μ mの平均粒径、及び粒子径 5 μ m以下のものが 10質量%以下、粒子径 40 μ mを超えるものが 10質量%以下の 粒度分布を有するシームレスエアバッグカバー用榭脂組成物又はエアバッグカバー 付きシームレスインストルメントパネル用榭脂組成物。
[2] (B)成分の熱可塑性エラストマ一力 エチレン aーォレフイン共重合エラストマ一 である請求項 1に記載のシームレスエアバッグカバー用榭脂組成物又はエアバッグ カバー付きシームレスインストルメントパネル用樹脂組成物。
[3] 榭脂組成物の、 ( l) ASTM D256に準拠して 23°C、ノッチ付きで測定したアイゾ ット衝撃強度が 15— 40kjZm2、 (2) ASTM D790に準拠して 23°Cで測定した曲 げ、弾'性率力 S 1600— 3000MPa及び(3)JIS K7210に準拠して 230。C、荷重 21. 2 N (2. 16kgf)で測定したメルトフローレート(MFR)が 5— 40gZlO分である請求項 1又は 2に記載のシームレスエアバッグカバー用榭脂組成物又はエアバッグカバー 付きシームレスインストルメントパネル用榭脂組成物。
