まず前提として、 この発明が対象とする樹脂ロールの製造方法は、 筒状に成形 された合成樹脂製外筒を金属芯の外周を覆うように配置し、 金属芯の外側に前記 外筒を被せ、 前記金属芯と前記外筒との間に形成された隙間に接着剤を充填し、 前記接着剤を硬化させて全体を接着一体化する方式である。 このような方式によ る榭脂ロールの製造方法は、 特公平 3— 4 7 3 5 9号公報に詳しく記載されてい る。 一般に、 榭脂ロールの製造方法としては、 このような方式以外にも、 金属芯 の外側に液状の合成樹脂を注型して硬化させる方式や、 金属芯の外側に合成樹脂 を含浸したテープ状物を捲回して硬化させる方式なども知られているが、 これら は本発明の対象外である。
特公平 3— 4 7 3 5 9号公報による製造方法は、 特に大型で硬質の樹脂ロール の製造に有効であり、 優れた圧縮強さを有し、 表面に傷が付きにくい樹脂ロール が製造できるため、 製紙用カレンダー樹脂ロール等の製造方法として実績を上げ ている。
特公平 3— 4 7 3 5 9号公報にも記載されているように、 従来、 樹脂ロールの 使用時に外筒が破壊するのを防ぐためには、 合成樹脂製外筒を接着するための接 着剤の硬化温度は、 製造後の樹脂ロールの使用温度とほぼ一致させるのが好まし いと考えられており、 ロール全体を加熱炉の中で約 6 0 °Cに加熱することにより、 接着剤を硬化させる例が具体的に示されている。
上記用途に使用される樹脂口ールは、 使用中に口ール表面に発生した傷を除去 するために、 適当な時期に表面が研磨される。 ロール表面を研磨する際は、 研磨 水を掛けながら行なわれる。
ところが、 従来の方法により製造した樹脂ロールでは、 ロール表面に小さな傷 があると、 特に冬場の研磨時などの低温状態において、 小さな傷が大きなクラッ クに拡大しやすかつた。 また、 低温状態において新たなクラックが発生すること もあった。 クラックが大きく拡大すると、 そのロールはもう使用できなくなって しまう。 その上、 もしクラックによって研磨中にロールの破片が飛散したりする と非常に危険である。
また、 接着剤層に十分な強度と耐久性を持たせるには、 接着剤を出来るだけ高
V、温度で硬化させることによつて接着剤のガラス転移温度を高くすることが有効 であると考えられる。 ところが、 接着剤の硬化温度を高くすればする程、 低温状 態になったときのクラックの拡大は顕著に発生することがわかった。
そこで、 この発明の目的は、 金属芯と外筒との間に十分な接着強度と耐久性と が得られ、 しかもロール表面を研磨する際など、 低温状態になってもクラックが 入らず、 たとえ傷があってもその傷が大きなクラックに拡大しない樹脂口ールを 提供することにある。 発明の開示
本発明は、 筒状に成形された合成樹脂製外筒を金属芯の外周を覆うように配置 し、 前記金属芯と前記外筒との間に形成された隙間に加熱硬化型の接着剤を充填 し、 前記接着剤を硬化させて全体を接着一体化する樹脂ロールの製造方法を前提 とする。 そして、 上記課題を解決するために、 前記全体の接着一体化を、 前記外 筒を第 1の温度に保持した状態で前記接着剤を一次硬化させることによって行な い、 その後、 前記接着剤を前記第 1の温度よりも高い第 2の温度に加熱して二次 硬化させることを特徴とする。
本発明者らは、 接着前の外筒単体と、 接着一体化後の外筒とでは、 異なった熱 膨張特性を示すことに着眼した。 接着一体化後の外筒の熱膨張特性は、 金属芯の 熱膨張特性の影響を大きく受ける。 接着一体化後のロールが低温状態になる程、 接着前の外筒本来が持つ熱収縮量と、 接着一体化後の外筒の実際の熱収縮量との 差が大きく開き、 これが歪となってクラックの原因となっていたと考えられる。 更に研究を重ねた結果、 接着一体化後の外筒の内部発生応力は、 接着時の外筒の 温度に左右されることがわかった。
外筒の温度を相対的に低い第 1の温度に保った状態で接着剤を一次硬化させる ことにより、 樹脂ロールが低温状態になったときの、 接着前のロール外筒が本来 持つ熱収縮量と、 接着一体化後の外筒の実際の熱収縮量との差を小さく抑えるこ とができ、 外周表面を研磨する際の低温状態でもクラックの発生や拡大は起こり にくくなると考えられる。 外筒の温度を低温に保った状態で接着剤を一次硬化さ せた場合、 一次硬化だけでは十分な接着強度と耐久性は得られない。 そこで、 前 記接着剤が加熱硬化型の接着剤であり、 一次硬化の後、 接着剤を第 1の温度より も高い第 2の温度に加熱して二次硬化させることにより、 接着剤のガラス転移温 度を上げることができ、 十分な接着強度と耐久性とを得ることができる。
第 1の温度は、 好ましくは、 使用時の樹脂ロール温度よりも低い温度である。 例えば、 第 1の温度は、 1 0 °C〜5 0 °Cの範囲内である。
第 2の温度は、 好ましくは、 使用時の樹脂ロール温度よりも高い温度である。 例えば、 第 2の温度は、 6 0 °C〜1 5 0 °Cの範囲内である。
接着剤の一次硬化は、 例えば、 接着剤を金属芯側から加熱することによって行 なう。 この場合、 外筒が第 1の温度よりも高く昇温するのを防止するために、 外 筒を外側から冷却するようにしても良い。
接着剤の二次硬化は、 例えば、 樹脂口ール全体を加熱することによって行う。 図面の簡単な説明
図 1A〜図 1 Cは本発明による樹脂ロールの製造工程を示す概念図である。 発明を実施するための最良の形態
この発明による樹脂ロールは、 図 1A〜図 1 Cに示すように、 筒状に成形され た合成樹脂製外筒 1を準備し、 金属芯 2の外側に外筒 1を被せ、 金属芯 2と外筒 1との間に形成された隙間に加熱硬化型の接着剤 3を充填し、 接着剤 3を硬化さ せて全体を接着一体化することにより製造される。
外筒 1は、 例えば、 所定の大きさの筒体成形用型を用意し、 この型に合成樹脂 原料を注入して所定の温度で硬化させることにより形成される。
外筒 1を形成する合成樹脂の種類は特に限定されないが、 例示するならば、 ェ ポキシ樹脂、 ポリウレタン、 ポリイソシァヌレート、 架橋ポリエステルアミ ド、 不飽和ポリエステル、 ジァリルフタレート樹脂等が挙げられる。 これらの樹脂は、 充填剤を混合することによって補強されることがある。
外筒 1の接着を強固なものとするためには、 金属芯 2の外周に下卷層 4を形成 しておくのが好ましい。 下巻層 4は、 熱硬化性樹脂を含浸した繊維材を所定の厚 さに捲回することにより形成することができる。
接着剤 3は、 接着強度、 耐久性等において十分な物性を実現するためには、 使 用時の樹脂ロール温度よりも高いガラス転移温度を持つ加熱硬化型の接着剤を使 用するのが好ましい。 より具体的には、 8 0 °C〜1 6 0 °C程度のガラス転移温度 を持つ材料を使用するのが好ましい。 常温硬化型の接着剤は十分な物性が得られ ないので好ましくない。 接着剤 3の種類は、 加熱硬化型であれば特に限定されな いが、 例示するならば、 エポキシ樹脂系、 不飽和ポリエステル系、 ジァリルフタ レート樹脂系、 ポリウレタン系等の接着剤が挙げられる。
接着剤 3は、 金属芯 2と外筒 1との間に形成される隙間に充填されるので、 あ る程度粘度が低いものを用いるのが好ましい。 その粘度は、 5 0 0 m P a · S〜 5 0 0 O m P a · S ( 3 5 °C〜4 0 °C) が好ましく、 より好ましくは 1 0 0 0 m P a · S〜2 5 0 O m P a · Sのものが使用される。
金属芯 2の外側に外筒 1を被せた際、 金属芯 2と外筒 1との間に形成される隙 間が小さ過ぎると接着剤 3の充填が困難となる。 一方、 接着剤 3の物性は外筒 1 に比べて相対的に低いため、 接着剤層 3が厚すぎると樹脂ロールの使用中に接着 剤層 3内で走行発熱を発生する。 このため、 金属芯 2と外筒 1との間に形成され る隙間が大き過ぎる場合は走行耐久性が低下してしまう。 これらの理由力 ら、 金 属芯 2と外筒 1との間に形成される隙間は 2 mm〜6 mmとなるようにするのが 好ましい。 この隙間に、 液状の接着剤 3 ·を充填し、 硬化させて接着一体ィ匕する。 この発明による樹脂ロールの製造方法では、 外筒 1の温度を使用時の樹脂ロー ル温度よりも低い温度に保った状態で接着剤 3を一次硬化させて全体を接着一体 化させる。 一次硬化は、 接着剤 3の反応収縮が起こらなくなるまで十分に時間を かけるのが好ましい。 製紙用カレンダー樹脂ロールの場合、 金属製のヒートロー ルに対向して使用されるため、 使用時の樹脂ロール温度は、 6 0 °C〜1 3 0 °C程 度になる。 そこで、 一次硬化の際は、 外筒の温度を比較的低温 (1 0 °C〜5 0 °C、 より好ましくは 1 0 °C〜4 0 °C、 さらに好ましくは 2 0 °C〜3 5 °C) に保った状 態で行なうことが好ましい。 一次硬化の際の外筒の温度が高すぎると、 低温状態 になったとき、 樹脂ロールに発生しているクラックが拡大しやすくなり、 また、 新たなクラックが発生しやすくなる。 この意味では、 一次硬化の際の外筒 1の温 度は低ければ低いほど好ましいが、 一次硬化の際の外筒 1の温度が低すぎると、 接着剤を硬化させる効率が悪くなる。 のため、 一次硬化させる際の外筒 1の温 度は、 上記範囲内で適宜設定するのが好ましい。
一次硬化は、 通常は外筒 1の外部から加熱することによって行われるが、 外部 からは特に加熱することなく、 金属芯 2の内部に温水等の熱媒体を通すなどの方 法で金属芯 2の側からのみ加熱して行ってもよい。 この場合は、 金属芯 2の内部 からの加熱により、 接着剤 3の硬化速度を速めることができ、 生産性が向上する。 更には、 金属芯 2の側から加熱しつつ外筒 1の外側から積極的に冷却した状態 で接着剤 3を一次硬化させてもよい。 この場合も、 金属芯 2の内部からの加熱に より接着剤の硬化速度を速めることができる。 その上、 内側からの加熱の影響で 外筒 1が昇温するのを外側からの冷却によつて積極的に抑制するため、 低温状態 でのクラック防止効果も大きくなる。 外側からの冷却は、 空冷、 水冷など一般的 な方法により行なうことができる。
一次硬化の後、 加熱により接着剤 3を二次硬化させる。 二次硬化の際の加熱は、 樹脂ロールの外部、 または金属芯の内部、 あるいはその両方から行なうことがで きる。 加熱による二次硬化を行なうことで、 接着剤層 3のガラス転移温度を高め ることができ、 接着強度、 耐久性等において十分な物性が得られるようになる。 この意味で、 二次硬化においては、 使用時の樹脂ロールよりも高い温度まで接着 剤 3が昇温するように加熱するのが好ましい。 より具体的には、 二次硬化におい て 6 0 °C〜 1 5 0 °C程度まで接着剤を加熱することが好ましい。
次に、 この発明の実施例を比較例とともに説明する。
〔実施例 1〕
次のようにしてこの発明の実施例である樹脂ロールを製造した。
まず長さ 5 2 0 0 mm、 直径 4 8 0 mmの鉄製ロール芯 2の外周面をサンドプ ラストにより粗面化し、 この ール芯 2の外周面に厚さ 6 . 5 mmの下巻層 4を 形成した。 下卷層 4は、 シリカ粉末を混入したエポキシ樹脂を含浸させたガラス ロービングをロール芯 2の周囲に卷き付け、 ついでこのロービング層の外周に同 様のエポキシ樹月旨を含浸させたガラスクロスを巻き付けた。 このエポキシ樹脂は 1 1 0 °Cで硬化させた。
これとは別に、 シリカ粉末を混入したエポキシ樹脂原料を所定の大きさの筒体 成形用型に注入して、 1 7 0 °C〜1 8 0 °Cの温度で硬化させ、 内径および外径を 加工することにより、 外径 5 4 0 mm, 内径 5 0 1 mmおよび長さ 5 3 0 O mm の外層用筒体 1を作った。
この外層用筒体 1を、 下卷層 4を形成したロール芯 2に嵌め被せた。 次いで、 下卷層 4と筒体 1との間に形成された環状の隙間にエポキシ樹脂系の接着剤を注 入し、 筒体 1の外部からの加熱により筒体 1の温度を 5 0 °Cに保った状態で接着 剤を一次硬化させ、 下卷層 4を形成したロール芯 2と筒体 1とを厚さ 4 mmの接 着剤層 3を介して接着一体化し、 一次硬化樹脂ロールを得た。 次いで、 一次硬化 樹脂ロールを 8 0 °Cに加熱し、 接着剤 3を二次硬化させた。 その後、 ロール外周 面を切削し、 研磨して、 長さ 5 2 0 0 mm、 直径 5 3 O mmの樹脂ロールを完成 させた。
この榭月旨ロールを、 製紙用カレンダー樹脂ロールとして使用したところ、 接着 剤層 3の強度と耐久性に問題はなく、 冬場の研磨においてもクラックの発生ゃ拡 大等の問題は特に起こらなかった。 なお、 この製紙カレンダー用樹脂ロールは、 温度 9 0 °Cの加熱ロールと対向させ、 両ロールの間に形成される二ップに紙を通 過させて紙の表面処理をするために使用された。 使用時の樹脂ロール温度は、 約 7 0 DCに上昇していた。 〔実施例 2〕
実施例 1と同様にしてこの発明に従った実施例 2の榭脂ロールを製造した。 た だし、 鉄製ロール芯 2のサイズは長さ 516 Omm、 直径 55 Ommとし、 下巻 層 4の厚さは 6. 5 mmとした。 また、 外層用筒体 1は、 外径 610mm、 内径 571 mmおよび長さ 530 Ommとした。 接着剤の一次硬化は筒体 1の温度を 40°Cに保った状態で行い、 接着剤層 3の厚さは 4 mmであった。 完成した樹脂 ロールのサイズは長さ 516 Omm、 直径 60 Ommであった。
この樹脂口ールを実施例 1の場合と同様の条件で製紙用力レンダー樹脂口ール として使用したところ、 接着剤層 3の強度と耐久性に問題はなく、 冬場の研磨に おいてもクラックの発生や拡大等の問題は特に起こらなかつた。
〔実施例 3〕
実施例 1と同様にしてこの発明に従った実施例 3の榭脂ロールを製造した。 た だし、 接着剤の一 7硬化は筒体 1の温度を 35°Cに保った状態で行なった。 この樹脂ロールを実施例 1の場合と同様の条件で製紙用力レンダー樹脂ロール として使用したところ、 接着剤層 3の強度と耐久性に問題はなく、 冬場の研磨に おいてもクラックの発生や拡大等の問題は特に起こらなかった。
〔比較例〕
実施例 1と同様にして比較例 1の榭脂ロールを製造した。 ただし、 この場合、 接着剤の一次硬化は筒体 1の温度を 60°Cに保った状態で行なった。
この樹脂口ールを実施例 1の場合と同様の条件で製紙用力レンダー樹脂口ール として使用したところ、 接着剤層 3の強度と耐久性に問題はなかったが、 樹脂口 ールの外周面にクラックがある状態では、 冬場の研磨においてそのクラックが大 きく拡がった。
次に、 実施例 1〜実施例 3の樹脂ロールについて、 次の方法で耐クラック性の 比較試験を行った。 すなわち、 各樹脂ロールの温度を 1 0°Cとし、 ロール釘打ち 機 NV65AF 3 (日立ェ機社製) を用い、 4 k gノ cm2の空気圧により長さ 65 mm, 直径 2. 5 mmの釘を樹脂ロールの表面に打ちつけた。 その結果、 実 施例 1の樹脂ロールは、 ロール外周のほぼ 1周に亘つてクラックが拡がった。 実 施例 2の樹脂口ールは、 クラックの拡がりが約 10 c m程度であった。 実施例 3 の樹脂ロールは、 クラックの拡がりは全く見られなかった。 このことから、 耐ク ラック性への信頼性は実施例 3の樹脂口一ルが最も高く、 次いで実施例 2の樹脂 ローノレが高いと言える。
以上のように、 この発明によれば、 外筒を相対的に低い温度に保った状態で接 着剤を一次硬化させて全体を接着一体化し、 その後、 接着剤を第 1の温度よりも 高い第 2の温度に加熱して二次硬化させるようにしたので、 金属芯と外筒との間 に十分な接着強度と耐久性とが得られるとともに、 口ール表面におけるクラック の拡大を防止することができる。
なお、 本発明の好ましい実施例を図面を参照して例示的に説明したが、 本発明 は図示した実施形態に限定されるものではない。 特許請求の範囲に記載の発明の 範囲内において、 またそれと均等の範囲内において種々の修正や変更が可能であ ることは言うまでもない。 産業上の利用可能性
本発明の榭脂ロールは、 製紙、 製鉄、 繊維、 磁気記録媒体等各種工業において 使用され、 特に、 金属芯と外筒との間に十分な接着強度と耐久性とが得られると ともに、 口ール表面におけるクラックの拡大を防止することができるカレンダー 樹脂ロール、 さらには製紙用カレンダー樹脂ロールとして好適に使用される。

Claims

請求の範囲
1. 筒状に成形された合成樹脂製 筒 (1) を金属芯 (2) の外周を覆うよう に配置し、 前記金属芯 (2) と前記外筒 (1) との間に形成された隙間に加熱硬 化型の接着剤 (3) を充填し、 前記接着剤 (3) を硬化させて全体を接着一体ィ匕 する樹脂ロールの製造方法において、
前記全体の接着一体化は、 前記外筒 (1) を第 1の温度に保持した状態で前記 接着剤 (3) を一次硬化させることによって行ない、 その後、 前記接着剤 (3) を前記第 1の温度よりも高い第 2の温度に加熱して二次硬化させることを特徴と する、 樹脂ロールの製造方法。
2. 前記第 1の温度は、 使用時の樹脂ロール温度よりも低い温度である、 請求 項 1に記載の樹脂ロールの製造方法。
3. 前記第 1の温度は、 10° (:〜 50°Cの範囲内である、 請求項 1に記載の榭 脂ロールの製造方法。
4. 前記第 2の温度は、 使用時の樹脂ロール温度よりも高い温度である、 請求 項 1に記載の樹脂ロールの製造方法。
5. 前記第 2の温度は、 60°C〜 150°Cの範囲内である、 請求項 1に記載の 榭脂ロールの製造方法。
6. 前記接着剤 (3) の一 7夂硬化は、 前記接着剤を前記金属芯 (2) 側から加 熱することによって行なう、 請求項 1に記載の樹脂ロールの製造方法。
7. 前記接着剤 (3) の一次硬化は、 前記外筒を外側から冷却した状感で行な う、 請求項 6に記載の樹脂ロールの製造方法。
8. 前記接着剤の二次硬化は、 当該樹脂ロール全体を加熱することによって行 なう、 請求項 1に記載の樹脂口ールの製造方法。
