Abstract
본 발명은 침착된 백금 및 팔라듐을 포함하는 산화 촉매를 갖는 디젤 미립자 필터에 관한 것이다. 탄화수소 및 일산화탄소의 전환은, 제올라이트를 HC 저장 성분으로서 산화 촉매 내로 혼합시킴으로써 현저히 개선시킬 수 있다. 또한, 미립자 필터는 유입 말단으로부터 길이의 일부까지 제올라이트를 전혀 함유하지 않는 제2 촉매로 피복된다.
Description
본 발명은 디젤 기관의 배기 가스를 정화하기 위한 촉매적으로 피복된 디젤 미립자 필터, 필터를 피복시키기 위한 방법 및 이의 용도에 관한 것이다.
미립자 필터는 내연 기관(internal combustion engine)의 배기 가스로부터 미립자 배기 가스 성분, 특히 매연 입자를 여과시켜서 이들 성분이 대기로 방출되는 것을 방지할 수 있다. 원칙적으로, 이러한 목적을 위해 표면 필터 또는 심층 필터(depth filter)가 사용될 수 있다. 표면 필터는 통상적으로 세라믹 재료, 예를 들어 탄화규소, 근청석, 티탄산알루미늄 또는 멀라이트로 구성된다. 이들 필터는 95%를 초과하는 여과 수준을 달성한다. 표면 필터에 대한 대안으로, 매연 입자의 부착을 위한 개방 구조물이 또한 사용될 수 있다. 이들 개방 구조물은 주로 금속 와이어 끈(braid)으로 구성된 세라믹 발포체 또는 필터이다. 이들 개방 필터 시스템의 여과 효율은 통상의 표면 필터보다 훨씬 더 낮다( < 70%).
그러나, 내연 기관의 배기 가스에서의 미립자 필터의 작동에서의 실질적 문제는 매연 입자의 여과가 아니라, 사용되는 필터의 주기적 재생이다. 현대의 승용차 디젤 기관에서 매연을 산소에 의해 점화 또는 연소시키기 위해 필요한 550℃를 초과하는 온도가 통상적으로 전부하 운전(full-load operation)시에만 달성될 뿐이기 때문에, 필터의 막힘을 방지하기 위해, 여과된 매연 입자의 산화를 위한 부가적 수단이 절대적으로 필요하다. 일반적으로, 수동적 가열 수단과 능동적 가열 수단 사이에는 차이가 있다. 능동적 수단의 경우에, 미립자 필터의 온도는 예를 들어 전열기(예를 들어 예열 플러그 또는 그 밖의 마이크로파 가열기) 또는 연료로 작동되는 연소기를 사용함으로써 증가된다. 이러한 능동적 수단은 언제나 증가된 연료 요구와 관련된다. 이러한 이유로, 시장에서 이용될 수 있는 많은 시스템에서는, 수동적 수단을 사용하는 것이 바람직하다. 수동적 시스템의 경우에, 촉매의 사용은 매연 입자를 연소시키기 위해 필요한 점화 온도를 저하시킨다. 이는 2가지 상이한 구상을 통해 달성될 수 있다. 하나의 구상은 연료에 의해 연소되어 매연층에 삽입되고 균질 촉매로서 금속 클러스터의 형태로 미세하게 분포되는 유기 금속 연료 첨가제, 예를 들어 세라믹 화합물 및 철 화합물의 사용이다. 첨가제를 기본으로 하는 시스템에 대한 하나의 대안은 미립자 필터를 촉매적으로 활성인 재료로 피복하는 것이다.
촉매 수단에 의한 매연 점화 온도의 저하는 일반적으로 기관이 작동하는 모든 상태에서 필터의 완전 재생을 보장하기에 불충분하기 때문에, 현재의 실시는 통상적으로 수동적 수단과 능동적 수단을 조합하여 사용하는 것이다. 미립자 필터와 상부스트림에 배열된 산화 촉매의 조합이 특히 유용한 것으로 밝혀졌다. 다른 기관 관련 수단과의 조합에서 부가 연료의 주입[예를 들어 부분적 교축작용(partial throttling)]의 결과로서, 비연소 연료 및 일산화탄소는 디젤 산화 촉매에 도달하여 촉매적으로 이산화탄소 및 물로 전환된다. 방출되는 반응열은 배기 가스를 가열시키고, 그에 따라 하부스트림 미립자 필터를 또한 가열시킨다. 필터의 촉매적 피복에 의한 또는 연료 첨가제의 사용을 통한 매연 점화 온도의 저하와 조합하여, 요구되는 주입은 감소될 수 있고, 필터는 기관의 특징적 맵 내에서 임의의 동작점(operating point)에서 실질적으로 재생시킬 수 있다.
촉매적으로 피복된 미립자 필터를 포함하는 배기 가스 후처리 시스템의 첫 번째 재생에서, 필터는 일반적으로 자동차의 저면(underbody)에서 1가지 또는 2가지 상부스트림 산화 촉매 다음에 배열된다. 새로운 배기 가스 후처리 시스템에서, 필터는 대조적으로 기관의 하부스트림에 가능한 한 근접하게 설치된다. 제한된 구조 공간으로 인해 그리고 비용을 감소시키기 위해, 이들 경우의 산화 촉매는 필터에 부분적으로 또는 완전히 도포된다. 기관에 근접하여 배열된 이러한 필터는, 요구되는 이동 거리에 걸쳐 일산화탄소(CO) 및 탄화수소(HC)에 대한 법적 제한에 따르고, 상응하게 높은 산화 전위를 가져야 한다. 또한, 이는 또한 능동적 필터 재생 동안 주입되는 탄화수소를 전환시키는 전체 공정 시간에 걸쳐 매연 점화 온도를 달성시키기 위해 필요한 발열성을 발생시킬 수 있어야 한다. 또한, 기관에 근접한 이러한 필터의 사용을 위한 촉매적 활성 피복물은 높은 열안정성을 가져야 한다.
지금까지, 실질적으로 백금을 포함하는 필터 피복물만이 오로지 디젤 승용차용으로 사용되어 왔다. 백금 및 팔라듐을 포함하는 피복물이 또한 공지되어 있다(DE 제102004040549 A1호). 백금 및 팔라듐을 포함하는 피복물은 매우 우수한 열안정성으로 인해 주목할만 하지만, 백금만을 포함하는 촉매적 피복물보다는 훨씬 더 낮은 새로운 활성을 갖는다. 백금 및 팔라듐 함유 피복물의 원리는 얼마전에 최초로 공지되었다. 황에 의한 중독에 대한 Pt/Pd 피복물의 현저히 더 낮은 허용성 및 관련된 촉매 활성의 감소로 인해, 디젤 승용차용의 배기 가스 촉매 전환기에서의 팔라듐의 사용은 장기간 동안 금지되었다. 그러나, 황화는 높은 온도에서 가역적인 중독이기 때문에, 촉매 피복물의 귀금속 자리는 주기적 활성 재생 시스템의 경우에, 예를 들어 디젤 미립자 필터의 경우에, 재생 동안 동시에 탈황된다. 이로서 원래의 산화 활성이 재달성된다.
특히, 제WO 02/26379 A1호에는, 서로의 상부에 2개의 촉매층을 포함하는 매연 필터가 기술되어 있다. 제1 층은 필터의 유입 채널 상에 존재하며, 일산화탄소 및 탄화수소를 산화시키기 위한 성분들을 포함한다. 이들 성분은 백금족 금속이 침착되는 지지 재료로 구성되며, 이 지지 재료는 산화알루미늄, 산화규소, 산화티탄, 산화지르코늄 및 제올라이트로 이루어진 그룹으로부터 선택되고, 백금족 금속은 백금, 팔라듐 및 로듐으로부터 선택된다. 제2 층은 제1 층에 도포되며, 매연의 점화 온도를 저하시키기 위한 성분들, 더욱 상세하게는 하나 이상의 산소 함유 화합물 및 하나 이상의 백금족 금속을 포함한다.
본 발명의 목적은 필터의 주기적으로 반복되는 재생의 경우에도 높은 노화 안정성을 부가적으로 갖는, 일산화탄소 및 탄화수소의 전환이 개선된 촉매적으로
피복된 디젤 미립자 필터를 제공하는 데에 있다.
상기 목적은 청구의 범위의 독립항에 따르는 촉매적으로 피복된 미립자 필터에 의해 달성된다. 필터, 필터를 피복하는 방법 및 이의 용도의 바람직한 양태가 종속항에 명시되어 있다.
미립자 필터는 배기 가스에 대한 유입 측면 및 배출 측면, 및 축방향 길이를 갖는다. 상기 필터는 이의 전체 길이에 걸쳐 지지 재료 상의 촉매적 활성 성분으로서 백금족 금속을 포함하는 제1 촉매로 피복된다. 상기 필터는 백금족 금속에 대한 지지 재료가 산화알루미늄, 이산화규소, 이산화티탄, 산화지르코늄, 산화세륨 및 이들의 혼합물 또는 혼합 산화물로 이루어진 그룹으로부터 선택되며, 제1 촉매가 하나 이상의 제올라이트를 탄화수소의 저장을 위해 부가적으로 포함함을 특징으로 한다. 또한, 미립자 필터는 유입 측면으로부터 시작되는 길이의 일부에 걸쳐 제올라이트를 포함하지 않는 제2 촉매로 피복된다.
제1 촉매용으로 사용되는 제올라이트는 바람직하게는, 배기 가스의 산성 성분 및 최대 배기 가스 온도에 대해 충분히 안정해지도록 10을 초과하는 계수(SiO2 대 Al2O3 몰비)를 갖는다. 적합한 제올라이트는 예를 들어 모데나이트, 실리칼라이트, Y 제올라이트, ZSM-5 제올라이트 및 베타 제올라이트 또는 이들의 혼합물이며, 상기 제올라이트는 10 내지 400의 이산화규소 대 산화알루미늄의 몰비를 갖는다. 제올라이트 이외에, 다른 재료, 예를 들어 활성탄이 또한 사용될 수 있다.
약 200℃ 미만의 낮은 배기 가스 온도를 갖는 기관의 작동 상태 동안, 제올라이트는 배기 가스 중에 존재하는 탄화수소를 저장한다. 이는 촉매의 활성 귀금속 자리에서의 탄화수소의 산화가 이러한 낮은 배기 가스 온도에서는 불가능하기 때문에 중요하다. 현대의 승용차 디젤 기관에서, 이러한 작동 상태는 냉각 개시 및 아이들링 상태(idling phase) 둘 모두 동안 및 또한 도시 교통에서 일어난다. 약 200℃를 초과하는 온도에서는, 탄화수소의 탈착이 현저하다. 그러나, 이러한 더 높은 촉매 온도에서, 저장 성분들로부터 방출되는 탄화수소는 촉매의 활성 자리에 걸쳐 이산화탄소 및 물로 전환될 수 있다.
촉매 활성을 증가시키기 위해, 제올라이트는 부가적으로 백금족 금속(백금, 팔라듐, 로듐, 이리듐) 또는 전이 금속(예를 들어, 철, 구리, 세륨)에 의해 촉매적으로 활성화될 수 있다. 백금족 금속에 의한 활성화를 위해, 제올라이트는 예를 들어 가용성 전구체 화합물의 수용액에 의해 함침될 수 있다. 함침 후에, 제올라이트를 건조시키고, 하소시키고 임의로 환원시킨다. 제올라이트 상의 귀금속 부하량은 바람직하게는 제올라이트와 백금족 금속의 총중량을 기준으로 하여, 0.1 내지 10중량%이다.
제올라이트가 전이 금속(철, 구리 및 세륨)과 교환되어 사용되는 경우에, 암모늄 또는 나트륨 형태의 제올라이트가 전이 금속과의 이온 교환에 의해 도핑된다. 이온 교환은 용액 중에서 또는 이른바 고체 상태 이온 교환으로서 수행될 수 있다. 전이 금속에 의한 부하량은 바람직하게는 총중량을 기준으로 하여, 약 1 내지 15중량%이다.
제1 촉매는 하나 이상 또는 복수의 백금족 금속, 바람직하게는 1:10 내지 20:1, 바람직하게는 1:1 내지 10:1, 특히 2:1의 백금 대 팔라듐의 중량비를 갖는 백금과 팔라듐의 배합물을 포함한다. 백금족 금속에 대한 적합한 지지 재료는 산화알루미늄, 이산화규소, 이산화티탄, 이산화지르코늄, 산화세륨 및 이들의 혼합물 또는 혼합 산화물이다. 지지 재료는 희토류 산화물, 알카리 토금속 산화물 또는 이산화규소로 도핑시켜 열적으로 안정화될 수 있다. 예를 들어, 산화알루미늄의 경우에, 산화바륨, 산화란탄 또는 이산화규소에 의한 도핑은 γ-산화알루미늄의 α-산화알루미늄으로의 전환 온도를 약 950℃로부터 1100℃까지 증가시킬 수 있다. 산화물로서 그리고 안정화된 산화알루미늄의 총중량을 기준으로 계산한 도핑 원소의 농도는 통상적으로 1 내지 40중량%이다. 지지 재료로서 산화세륨을 사용하는 경우에, 세륨/지르코늄 혼합 산화물을 사용하는 것이 유리하며, 그 이유는 이들이 일반적으로 순수한 산화세륨보다 높은 열안정성을 갖기 때문이다. 세륨/지르코늄 혼합 산화물의 안정성은 산화프라세오디뮴 또는 산화네오디뮴으로 도핑시켜 더 개선시킬 수 있다. 또한, 세륨/지르코늄 혼합 산화물은 또한 최대 산소 저장 능력 및 산소 저장과 방출의 동역학 둘 모두에 대해 유리한 산소 저장 특성을 갖는다.
미립자 필터는 유입 측면으로부터 시작하는 이의 길이의 일부에 걸쳐 제2 촉매로 피복된다. 상기 제2 촉매는 촉매적으로 활성인 귀금속과 사용되는 지지 재료 둘 모두에 대해 제1 촉매와 동일하거나 상이할 수 있다. 부가적 피복을 위해, 제1 촉매와 동일한 조성을 갖는 촉매를 사용하는 것이 바람직하다. 그러나, 제2 촉매는 어떠한 제올라이트도 포함하지 않는다. 제2 촉매의 길이는 필터 기판의 총 길이의 5 내지 80%, 바람직하게는 10 내지 50%일 수 있다.
필터의 유입 측면으로부터의 제2 촉매의 도포는 촉매적 활성 성분의 점진적 농축을 유도한다. 더 많은 촉매적 활성 성분이 필터의 전방부에 존재한다. 이는 기관에 근접하여 배열된 통합(integrated) 산화 촉매를 사용하는 디젤 미립자 필터의 경우에 특히 유리하다. 이는 자주 사용되는 탄화규소 필터 기판이 큰 열 질량(thermal mass)을 가지며, 증명을 위해 규정된 시험 사이클, 예를 들어 NEDC[= 뉴 유러피언 드라이빙 사이클(New European Driving Cycle)]에서의 강한 축방향 온도 기울기를 갖기 때문이다. 예를 들어, 특히 비교적 긴 디젤 미립자 필터(> 150㎜)를 사용하는 경우에, 일산화탄소 및 탄화수소의 전환에 필요한 온도는 일반적으로 하부스트림에 배열된 필터의 뒷부분에서 전체 시험 사이클에 걸쳐 달성되지 않는다. 따라서, 균질하게 피복된 필터의 경우에, 귀금속의 일부는 일산화탄소 및 탄화수소의 전환에 작은 정도로만 기여하거나 전혀 기여하지 않는다. 이러한 이유로, 특히 기관에 근접하여 배열된 필터의 경우에, 비교적 높은 귀금속 부하량을 갖는 영역이 유입 측면 상에 존재하고 비교적 낮은 귀금속 부하량을 갖는 영역이 유출 측면 상에 존재할 정도로, 누진된 귀금속을 미립자 필터의 길이에 걸쳐 분포시키는 것이 유리하다. 그러나, 귀금속 농도는 능동적 필터 재생의 경우에 다른식으로 이른바 이차 방출, 즉 일산화탄소 및 탄화수소의 유출(breakthrough) 위험이 있기 때문에 필터 출구 측면 상에서 최소 약 0.1g/ℓ 미만이 아니어야 한다.
디젤 미립자 필터의 피복에서는, 피복을 통한 배압(backpress)의 최소 증가가 특히 유의되어야 한다. 피복을 통한 배압의 증가는 촉매 재료가 본질적으로 필터 기판의 다공성 벽 내에 침착되는 경우에 낮게 유지될 수 있는 것으로 밝혀졌다. 이를 위해, 다양한 방법이 이용될 수 있다:
■ 수용액 중에 현탁된 고체 분말 재료의 형태로의 도입, 이 경우에, 분말 재료의 평균 입자 직경은 필터 기판의 평균 공극 직경보다 상당히 더 작아야 한다;
■ 졸의 형태로의 도입;
■ 단지 최종 하소에 의해 최종 형태로 전환되는 이후의 지지 재료의 전구체 용액의 형태로의 도입.
고체 분말 재료의 형태로의 촉매 재료의 도입은 나머지 2가지의 피복 공정 보다 뚜렷하게 우수한 촉매 활성 및 열안정성을 유도한다. 이후의 지지 재료의 전구체의 용액의 형태로의 도입은 대조적으로 피복된 미립자 필터의 배압 거동에 대해 뚜렷한 장점을 가지며, 따라서 특히 임계 기판(저다공성, 작은 평균 공극 직경)을 사용하는 경우에 적합한 피복 공정이다.
고체 분말 재료를 사용하는 경우에, 이들은 예를 들어 수중에 현탁되며, 균질화 및 규정된 입자 크기 분포의 달성을 위해 분쇄된다. 분쇄는 현탁액 중의 최대 입자 크기가 10㎛ 미만이 되도록 수행된다. 이것은, d50 직경이 2㎛ 미만인 경우 일반적이다. 단지 이러한 작은 입자 크기는 촉매가 실질적으로 기판의 공극 중에서만 침착되도록 한다. 현탁액에 사용되는 지지 재료는 통상적으로 이들이 현탁액 내로 도입되기 전에 백금족 원소에 의해 미리 활성화된다. 그러나, 단지 촉매적 활성 백금족 금속의 용해된 전구체를 지지 재료의 현탁액에 첨가하는 것이 또한 가능하다. 또한, 필터 기판에 지지 재료를 도포한 후에, 후속적으로 필터에 백금족 금속의 가용성 전구체를 함침시키는 것이 또한 가능하다.
입자 직경은 바람직하게는 촉매 재료 및 제올라이트에 대한 분쇄에 의해 개별적으로 달성되어야 하는 것으로 밝혀졌다. 촉매 재료 및 제올라이트는 상이한 경도를 갖는다. 단지 2가지 재료 둘 모두에 대한 개별적 분쇄에 의해서만, 비교할 수 있는 입자 크기 분포가 보장될 수 있다. 따라서, 필터의 피복을 위해, 2가지 개별적인 현탁액이 첫 번째로 제조된다. 제1 현탁액은 귀금속(예를 들어 백금, 팔라듐)에 의해 활성화되는 지지 재료를 포함한다. 제2 현탁액은 제올라이트를 포함한다. 제올라이트는 바람직하게는 귀금속에 의한 함침 또는 이온 교환에 의해 사전 공정에서 도핑된다. 그러나, 적합한 전구체 화합물의 도움으로 제올라이트 현탁액에 귀금속을 첨가하는 것이 또한 가능하다. 2가지 현탁액 모두의 경우에, 2㎛ 미만의 평균 입자 직경 d50은 분쇄에 의해 개별적으로 달성되며; d50 값은 5 내지 6㎛를 초과하지 않아야 한다. 실제 피복 공정 직전에, 2가지 현탁액을 혼합하고 균질화시킨다.
제1 촉매와 제2 촉매 둘 다는 제올라이트를 포함할 수 있다. 그러나, 제올라이트가 필터의 전체 길이에 걸쳐 균질하게 분포되는 경우에 디젤 미립자 필터가 기관에 근접하여 배열되는 것이 유리한 것으로 밝혀졌다. 이 경우에는, 제1 촉매만이 제올라이트를 포함한다. 제2 촉매는 미립자 필터의 전방부에서 촉매적 활성 귀금속의 농도를 증가시키는 역할만을 한다. 이러한 배열의 경우에, 특히 예를 들어 NEDC에서와 같이 과도 상태하에서, 탄화규소로 구성된 필터 기판의 경우에 매우 명백해지는 필터 내의 축방향 온도 분포가 최적으로 이용될 수 있다.
제1 촉매와 제2 촉매 사이의 제올라이트의 분포는 피복된 필터의 배기 가스 배압의 발달에 영향을 미친다. 제올라이트가 제2 촉매 내로만 도입되는 경우, 배압은 제올라이트가 필터의 전체 길이에 걸쳐 제1 촉매에 의해 균질하게 피복되는 경우 보다 현저히 더 높다. 대조적으로, 제1 및 제2 촉매 중의 제올라이트의 사용은 제1 촉매 중의 제올라이트의 배타적 배열과 비교하여 제올라이트의 동일한 전체 부하량에 의해 배압 거동의 현저한 차이는 나타내지 않는다.
원칙적으로, 탄화수소에 대한 저장 능력은 제올라이트의 양을 증가시킴으로써 증가한다. 그러나, 제올라이트의 최대 이용가능한 양은, 사용되는 필터 기판의 다공성 및 평균 공극 직경에 현저히 의존한다. 통상적인 제올라이트 부하량은 저다공성 기판(< 50%)의 경우의 5g/ℓ 내지 비교적 고다공성(> 50%)을 갖는 기판의 경우의 50g/ℓ이다. 본 발명의 미립자 필터에서 제올라이트 대 귀금속으로 도핑된 지지 재료의 비는 바람직하게는 0.1 내지 10이다.
공지된 필터 기판은 디젤 미립자 필터용으로 적합하다. 탄화규소, 근청석, 티탄산알루미늄 또는 멀라이트로 구성된 이른바 벽 유동 필터를 사용하는 것이 바람직하다. 촉매 재료 및 제올라이트를 필터 기판의 공극 내로 최적으로 삽입시킬 수 있도록, 필터의 재료는 40 내지 80%의 다공성 및 9 내지 30㎛의 평균 공극 직경을 갖는 개방-공극 구조(open-pore structure)를 가져야 한다.
본 발명은 하기의 실시예 및 도면을 참조하여 예시된다. 상이한 피복물을 갖는 수개의 디젤 미립자 필터를 제조하고 NEDC 유럽 시험용 사이클에서 기관 시험 벤치 상에서 그리고 시험 차량에서 이들의 정화 성능이 시험된다. 필터는 새로운 상태에서 그리고 열수 노화(hydrothermal aging)(10% H2O, 10% O2, 나머지가 N2로 구성된 대기; 챔버로 내에서 750℃에서 16시간) 후에 분석하였다.
사용되는 기판은 각각의 경우에 46.5㎝-1(300cpsi)의 셀 밀도 및 0.3㎜(12 mil)의 채널 벽의 두께를 갖는 탄화규소로 구성된 필터이다. 사용되는 필터 재료의 다공성은 60%이고; 평균 공극 직경은 20㎛이다. 필터 바디는 길이가 152.4㎜이다.
배압 측정
제올라이트에 의한 미립자 필터의 부하량의 영향을 평가하기 위해, 지지 산화물 및 제올라이트로 상이하게 부하된 3가지 미립자 필터의 배압을 150 내지 300 m3/h의 유속으로 배압 장치에서 측정하였다.
필터(1)에는 부하하지 않았다. 필터(2)는 건조 및 하소 후에 약 30g/ℓ의 부하 농도를 갖는 산화알루미늄 현탁액으로 피복시켰다. 필터(3)은 산화알루미늄 및 Y 제올라이트와 베타 제올라이트와의 제올라이트 혼합물(혼합비 1:1)로 피복하였다. 본 발명에 따라, 산화알루미늄 및 제올라이트를 산화알루미늄 및 제올라이트의 평균 입자 크기가 2㎛ 미만이 될 때까지 개별적으로 분쇄시켰다. 필터(3)의 부하량은 산화알루미늄 30g/ℓ 및 제올라이트 혼합물 10g/ℓ이었다.
배압 장치 상에서의 측정은 순수한 산화알루미늄 현탁액에 의한 필터(2)의 피복이 피복되지 않은 필터(1)에 비해 배압을 약 15 내지 20%까지 증가시킴을 보여주었다. 단지 10g/ℓ의 제올라이트 첨가는 대조적으로 필터(3)의 경우에 피복되지 않은 기판에 비해 약 50%까지 배압을 증가시켰다.
비교실시예(필터 C):
필터 기판을 먼저 전체 필터 길이에 걸쳐 안정화된 γ-산화알루미늄 상에 지지된 Pt/Pd 촉매로 균질하게 피복시켰다. 2㎛ 미만의 평균 입자 직경이 얻어질 때까지 피복 현탁액을 분쇄하였다. 그 결과, 피복 단계는 촉매 재료를 거의 완전하게 필터 기판의 공극 내에 침착시켰다. 상기 제1 촉매층의 Pt/Pd 비는 2:1이고, 귀금속 부하량은 2.12g/ℓ(60g/ft3)이었다. 제2 피복 단계에서, 또한 2.12g/ℓ(60g/ft3)의 귀금속 부하량 및 동일한 Pt/Pd 비를 갖는 제2 촉매층을 필터 길이의 절반에 걸쳐 도포시켰다. 따라서, 수득한 비교용 필터 C의 전체 귀금속 부하량은 약 90g/ft3 또는 3.18g/ℓ이었다. 제2 촉매층을 또한 필터 기판의 공극 내로 대부분 삽입시켰다.
실시예 1[필터(F1)]:
제2 필터 기판을 본 발명의 촉매로 피복시켰다. 필터를 먼저 전체 필터 길이에 걸쳐 60g/ft3의 귀금속 부하량으로 균질하게 피복시켰다. 그러나, 비교실시예와 대조적으로, 본 발명의 피복물은 2:1의 비의 Pt/Pd로 안정화된 γ-산화알루미늄 이외에, 또한 Y 제올라이트와 베타 제올라이트로 구성된 제올라이트 혼합물(혼합비 1:1)을 함유하였다. 피복 현탁액에 첨가하기 전에, 2가지 제올라이트 모두를 함침에 의해 소량의 Pt/Pd(0.5중량%)로 도핑시켰다. γ-산화알루미늄 대 제올라이트 혼합물의 비는 약 1:1이었다. 그 후에, 추가의 피복 단계에서, 필터의 유입 측면을 76.2㎜의 길이에 걸쳐 동일한 피복 현탁액을 사용하여 부가의 2.12g/ℓ의 귀금속으로 피복시켰다. 필터(F1) 상의 귀금속 Pt 및 Pd의 총 농도는 2:1의 Pt/Pd 비에서 3.18g/ℓ(90g/ft3)이었다.
2가지 필터의 촉매 활성의 시험을 펌프-노즐 주입 시스템을 갖는 103kW 2.0ℓ 디젤 기관을 갖는 EURO IV 보증 승용차에 대해 신규 상태에서 그리고 열수로 노화 후에 수행하였다. 필터를 기관에 근접하게 배열시키고, NEDC(New European Driving Cycle) 시험 사이클에서 상부스트림 디젤 산화 촉매 없이 분석하였다. 차량의 비처리 방출을 포함하는 결과를 표 1에 기재하였다.
NEDC에서의 방출은 필터(F1) 중의 HC 저장 성분으로서 제올라이트의 사용이 신규 상태에서 그리고 강한 열적 노화(16시간, 790℃) 후 둘 모두에서 HC 방출이 감소됨을 명백히 보여주었다. 주목할 만한 점은 동일한 결과가 또한 CO 방출에 대해 확실하다는 점이다. 노화 후에, 30%를 초과하는 CO 방출의 감소가 관찰되었다.
실시예 2[필터 (F2) 및 (F3)]:
실시예 1[필터(F1)]과 유사하게, 2가지 추가의 필터 기판을 3.18g/ℓ의 귀금속 부하량으로 피복시켰다. 필터(F2)에서는, 필터(F1)과 대조적으로, 20g/ℓ의 제올라이트를 제1 촉매층에서 배타적으로 전체 필터 길이에 걸쳐 도포하였다. 필터(F3)에서는, 제올라이트를 제2 촉매층에 배타적으로 도포하였다. 사용한 제올라이트는 실시예 1에서와 같이 Y 제올라이트와 베타 제올라이트의 혼합물(혼합비 1:1)이었다. 사용한 2가지 제올라이트를 각각 0.5중량%의 Pt로 도핑시켰다.
필터 (F2) 및 (F3)의 촉매 활성을 또한 펌프-노즐 주입 시스템을 갖는 103kW 2.0ℓ 디젤 기관을 갖는 EURO IV 보증 승용차에 대해 새로운 상태에서 그리고 열수 오븐 노화 후 둘 모두에서 수행하였다. 결과를 또한 표 1에 기재하였다.
특히, 790℃에서 열수 노화 후에, NEDC에서 방출된 탄화수소 및 CO 방출 둘 모두에 대한 개선된 방출 성능을 또한 필터 (F2) 및 (F3)에 대해 관찰하였다. 전체 필터 길이에 걸쳐 HC 저장 성분을 사용하는 것이 유리한 것으로 밝혀졌다. 제1 촉매와 제2 촉매 사이의 제올라이트의 양의 분할은 제1 촉매 중의 제올라이트의 배타적 사용에 비해 장점을 보여주지 않았다. 제2 촉매 중의 제올라이트의 배타적 사용은 NEDC에서의 탄화수소 및 일산화탄소의 방출에 대해 덜 유리하다. 필터(F1)과 비교하여, HC 방출은 약 60% 까지 증가하고; CO 방출은 약 18% 까지 증가하였다. 이에도 불구하고, 필터 유입구에서 "고부하" 영역에서 제올라이트의 사용은, 비교실시예의 필터(V)에 비해 NEDC에서 오염 물질 방출의 현저한 감소를 유발시킨다.
실시예 3[필터(F4), (F5), (F6), (F7)]:
추가의 시험 프로그램에서, 4가지의 촉매적으로 피복된 미립자 필터를 상이한 양의 제올라이트로 피복시켰다. 4가지 필터 (F4) 내지 (F7)을 필터(F1)과 유사하게 생성시켰다. 필터들을 먼저 전체 필터 길이에 걸쳐 2.12g/ℓ(60g/ft3에 상응함)의 귀금속 부하량으로 균질하게 피복시켰다. 제2 피복 단계에서, 필터들을 76.2㎜의 길이에 걸친 영역으로 부가의 2.12g/ℓ의 귀금속으로 피복시켜서, 전체 귀금속 부하량이 90g/ft3(Pt/Pd = 2:1)이 되도록 하였다. 지지 산화물(안정화된 γ-산화알루미늄)의 양을 일정하게 유지시키면서, 4가지 필터를 상이한 양의 제올라이트(10 내지 40g/ℓ)로 피복시켰으며, 제1 촉매 및 제2 촉매 둘 모두에 대해 필터(F1)에 대한 것과 같이 50% Y 제올라이트 및 50% 베타 제올라이트로 구성된 동일한 제올라이트 혼합물을 사용하였다. 제올라이트에 대한 Pt 농도는 0.5중량%이었다. 표 2는 4가지 본 발명의 필터 (F4) 내지 (F7)의 조성을 나타낸 것이다.
제올라이트 함량의 함수로서 본 발명의 필터의 HC 저장 능력을 시험하기 위해, 저장 시험을 공통적 레일 주입 시스템(2.2ℓ, 100kW)을 갖는 4-실린더 디젤 기관에서 수행하였다. 저장 시험을 약 110℃의 필터 유입구 온도에 의해 일정한 기관 동작점에서 수행하였다. 촉매의 상부스트림 및 하부스트림의 HC 방출을 FID 분석기[AMA 2000, 피에르부르크(Pierburg)사 제품]를 사용하여 기록하였다. 저장 시험을 각각 촉매의 하부스트림의 HC 농도가 약 10 분의 지속 기간 동안 정상-상태 값(steady-state value)에 도달할 때 까지 수행하였다. 저장된 HC의 양을 촉매의 상부스트림 및 하부스트림의 HC 농도로부터 결정하였다.
표 2에 기재된 결과는 저장된 HC의 양이 제올라이트의 사용의 결과로서 급격히 증가함을 명백히 보여준다. 10g/ℓ의 제올라이트의 사용은 저장 시험에서 저장된 탄화수소의 양의 2.5배 증가를 유도하였다. 개별적 촉매에서 제올라이트 함량을 추가로 증가시키면, HC 저장 능력이 지속적으로 증가하였다. 단지 25g/ℓ를 초과하는 제올라이트 함량에서만 일종의 포화 거동이 일어나는 것으로 보인다.
HC 저장 성분에 의한 탄화수소의 저장은 촉매의 활성 산화 자리에서 탄화수소 종의 흡착을 감소시킨다. 이는 또한 일산화탄소의 전환에 명백히 영향을 미친다.
필터 기판의 공극 내로의 제올라이트의 삽입은 필터의 배압에 미치는 이들의 불리한 영향을 현저히 억제시킨다.
