Description

【発明の詳細な説明】
本発明は、金属、合金、プラスチツクなどの基
材物質をSiCウイスカーで強化する高性能複合材
の製造方法に関する。 SiCウイスカーは、極めて高位の強度、弾性
率、耐熱性、化学的安定性などの個有特性を備え
るうえに、マトリツクス物質との濡れ性が優れて
いるため古くから金属あるいはプラスチツクの複
合強化材として有用視されているが、未だに実用
化の軌道に乗つていない。この最も大きな技術的
理由は、マトリツクス物質中への均質な混入分散
が困難な点にある。すなわち、SiCウイスカーは
SiO2含有粉末と炭材粉末の混合物を不活性雰囲
気下に1400〜2000℃の温度域で気相反応させるこ
とにより製造されるが、得られる生成物は密生し
たSiCウイスカーが無方向に絡み合つて容易に解
すことができないケーキ状の組織形態を呈してお
り、これがマトリツクス物質への均質分散を損
ね、ひいては実用化を阻害する要因となつてい
る。 発明者らは、SiCウイスカーの生成形態が反応
系の選定により極めて均一空隙組織をもつスポン
ジ状ケーキ質に転化する事実に着目し、この形態
を解体せずに繊維骨格として利用する技術につい
て研究を重ねた結果本発明の開発に至つたもので
ある。 すなわち、本発明により提供されるSiCウイス
カー強化複合材の製造方法は、マトリツクス物質
中にウイスカーを混入分散する複合化技術とは異
なり、SiCウイスカーの生成スポンジ状ケーキを
繊維骨格としこれにマトリツクス物質を導入介在
させたのちに必要に応じて所望形状に熱圧成形す
ることを構成的特徴とする。 繊維骨格となるSiCウイスカーの生成スポンジ
状ケーキは、一籾殻灰化残渣またはSi分に対し
Fe,Ni,Coの水溶性化合物を6.0〜25.0重量%含
有するシリカゲルをけい素源原料とし、これに
DBP吸油量50ml/100g以上の粒子凝集構造を有
するフアーネスカーボンブラツク(炭材)および
NaC(生成空間形成材)の過剰量を混合して密
閉反応容器内に軽く充填し、非酸化性雰囲気下で
1300〜1700℃の温度に加熱したのち残留炭材を焼
却除去することにより生成される。最も高性能の
複合材が得られる生成スポンジ状ケーキの形態
は、直径0.2〜1.0μm、アスペクト比100以上の
β―SiC単結晶が均質無方向に絡み合つた組織体
で、これは上記反応系原料の配合比率をけい素源
原料1:炭材1.1〜1.5:NaC0.8〜1.0に設定す
ることによつて生成することができる。該配合条
件による生成ケーキは、嵩密度0.03〜0.05g/
cm3、気孔率98.1〜98.7%の極めて均一な空隙分布
を有する組織構造を呈している。したがつて、生
成ケーキそのままの組織形態で繊維骨格としての
適格性を備えるが、これを均等に圧縮して密度を
上昇させることにより複合材に対するvf値を所望
の範囲に制御することも可能となる。しかし、余
り圧縮比を高くするとSiCウイスカーの波断が生
ずるうえにマトリツクス物質の導入介在が困難と
なるため、ケーキ嵩密度として1.9g/cm3までに留
めることが望ましい。また、ケーキは反応容器に
沿う形状に生成するから、反応容器の内面形状を
予め選定することにより最終複合材と同形状の生
成ケーキを得ることができ、圧縮段階で所望形状
の繊維骨格に形成することもできる。 マトリツクス物質としては、Mg,A,Si,
Ti,Cr,Mn,Fe,Co,Ni,Cu,Zn,Ag,
Ta,Wなどの金属またはこれらの合金、エポキ
シ樹脂、ポリエステル樹脂、フエノール樹脂、ポ
リイミド樹脂、尿素樹脂等の各種プラスチツクが
用いられる。 これらマトリツク物質を生成スポンジ状ケーキ
の繊維骨格に導入介在させるには、液状(金属、
合金の場合には溶融状態)で繊維骨格に含浸、塗
付、溶射、あるいは蒸着する方法がとられる。塗
付、溶射、蒸着などの方法をとる場合には、繊維
骨格となるスポンジ状ケーキを肉薄に形成する
か、薄板状にスライスしたのち行なうことが好ま
しい。 複合化された成形体は、必要に応じてそのまま
あるいは積層した状態で熱間圧延、モールド熱
圧、アイソスタテイツクプレスなど適宜な形成手
段により所望形状に加圧成形する。 このようにして得られるSiCウイスカー強化複
合材は、SiCウイスカーが無秩序に配列した均一
空隙中にマトリツクス物質が強固に介在した均質
かつ等方性の組織構造を呈し、高性能の複合強化
特性が付与される。 本発明によれば、従来の分散複合化技術に必須
とされている困難かつ煩雑なSiCウイスカー生成
ケーキの解し工程を要さずに、所望のvf値を有す
る均質強固なSiCウイスカー強化複合材が迅速に
得られるから、航空機用タービン、自動車エンジ
ンなどから建築用、レジヤー用の分野に至る広範
囲の構造・機能材料として有用な複合材が量産し
える工業的利益がもたらされる。 実施例 1. Si分に対しCoC・6H2O 7.0重量%を含有
するシリカゲル微粉末(200メツシユ以下)をけ
い素源原料とし、これに炭材としてDBP吸油量
130ml/100g、よう素吸着量104mg/gの特性を有
するIISAF―Hs級フアーネスカーボンブラツク
〔東海カーボン(株)製“SEAST 5H”〕を110重
量部、生成空間形成材としてNaCを90重量部の
各配合比率で均一に混合し、次のようにしてSiC
ウイスカーに生成スポンジ状ケーキを作成した。 混合原料を内径100mm、高さ250mmの高純度黒鉛
製反応容器に軽く充填し、反応容器の上部に黒鉛
蓋を付してアチソン型電気炉に移したのち周囲を
コークス粒パツキングで被包した。炉を通電昇温
し、炉内を非酸化性雰囲気に保持しながら1600℃
で4時間加熱処理した。加熱処理後、内容物を解
体せずに反応容器から取り出し、大気中で700℃
の温度に熱処理して残留する炭材成分を燃焼除去
した。得られた生成スポンジ状ケーキは、直径
100mm、高さ200mmの純粋SiCウイスカーが無方向
に絡み合つた均質密生集合体で、構成するSiCウ
イスカーの性状は直径0.2〜0.5μm、長さ100〜
200μmのβ型単結晶、組織体の性状は真比重
3.17g/cm3、嵩密度0.04g/cm3、平均気孔率98.7%
であつた。 上記スポンジ状生成ケーキを内径100mmの円筒
金型に入れ、厚さが20mmになるまで上下から圧縮
した。圧縮後のスポンジ状ケーキの性状は、嵩密
度0.4g/cm3、平均気孔率87%であつた。 圧縮前後のスポンジ状ケーキを繊維骨格とし、
溶浸法により溶融したアルミニウム合金(2024)
を1ton/cm2の圧力下で含浸し、次いで熱圧成形し
た。 得られたSiCウイスカー強化A複合材の強度
特性を下表に示した。
【表】 本発明による複合材は十分強化され、SiCウイ
スカーの偏在による位置的特性変動のない等方性
均質組織であることが確認された。 実施例 2. 実施例1のSiCウイスカー生成ケーキを厚さ5
mmの薄板にスライスした。ついで薄板の両面にフ
エノールホルムアルデヒド初期縮合物を塗布し、
これを三層に積重ねて170℃の温度で5mm間隙の
ロール間を通して圧延したのち、170℃の温度で
硬化した。 得られたFRP複合材は、引張り強さ7.0Kg/mm2
弾性率0.9ton/mm2の高性能強化特性を有するもの
であつた。

Claims (1)

  1. 【特許請求の範囲】 1 籾殻灰化残渣またはSi分い対しFe,Ni,Co
    の水溶性化合物を6.0〜25.0重量%含有するシリ
    カゲルをけい素源原料とし、これにDBP吸油量50
    ml/100g以上の粒子凝集構造を有するフアース
    ネカーボンブラツクおよびNaCの過剰量を混合
    して密閉反応容器内に軽く充填し、非酸化生雰囲
    気下で1300〜1700℃の温度に加熱したのち残留炭
    材を焼却除去することにより得られるSiCウイス
    カーの生成スポンジ状ケーキを繊維骨格とし、該
    繊維骨格に金属、合金およびプラスチツクから選
    ばれたマリトリツクス物質を導入介在させること
    を特徴とするSiCウイスカー強化複合材の製造方
    法。 2 繊維骨格となるSiCウイスカーの生成スポン
    ジ状ケーキが、直径0.2〜1.0μm、アスペクト比
    100以上のβ―SiC単結晶が無方向に絡み合つた
    生成ケーキまたはこれを圧縮した嵩密度0.03〜
    1.9g/cm3の組織体で構成される特許請求の範囲第
    1項記載のSiCウイスカー強化複合材の製造方
    法。
