Description
本出願の為に、下記の語は下記の意味を有することになる。
一つの実施態様において、上記流体捕捉層の表面にぶつかると、流体が、該流体捕捉層を通り且つエアレイド構成要素14内に素早く移動するように、上記流体捕捉構成要素は、相対的に浸透性で且つ多孔性の構造を有する不織布を含む流体捕捉層を含む。流体捕捉層の浸透性及び多孔性の性質は、一般に、層の密度によって特徴付けられうる。例えば、流体捕捉層の密度は、約0.02~0.07g/cm3、特には約0.03~0.06g/cm3、でありうる。好ましい実施態様において、流体捕捉層の密度は、約0.04~0.05g/cm3である。
エアレイド構成要素14は、セルロースステープル繊維及び非セルロースステープル繊維のブレンドを含む少なくとも1つのエアレイド層を含む。以下でより詳細に論じられるように、該少なくとも1つのエアレイド層は、流体分布構成要素の表面上に堆積され、次いで、得られた複合シート材料は、通気により結合されて、流体捕捉層及びエアレイド層の両方のステープル繊維が互いに一体化された複合構造が形成する。
幾つかの実施態様において、上記複合シートは、上記エアレイド構成要素の外面22に堆積されたポリマーベースの層をさらに含みうる。この点について、図3は、複合シート材料10が、エアレイド構成要素14の外面に配置されたコーティング層24を含む本発明の実施態様を例示する。一つの実施態様において、上記コーティング層は、担体、例えば、水又は有機溶媒、及び該担体中に分散された高分子材料を含む組成物、が施与されうる。例えば、一つの実施態様において、上記コーティング層は、エチレン酢酸ビニル、アクリレート、ポリアクリレート、フェニルエチレン、ブタジエン、スチレンブタジエンアクリレート、ポリビニルアルコール及びこれらの混合物を含む水性ポリマー分散液のラテックス配合物を含みうる。
図4Aを参照すると、複合シート材料を調製する為のシステム及び関連するプロセスが示され、参照番号26で表されている。システム26は、流体捕捉層12としての使用の為の布の供給源を含む。例示される実施態様において、該供給源は、巻かれる場合、流体捕捉層が先に形成されているスプール28として示される。しかしながら、該システムは、システム26の残りに関して連続ラインで流体捕捉層の不織布を調製する為の布形成デバイス、例えばカード又はスピニングビーム、を含みうることが認識されるべきである。
本発明に従う複合シートは、多種多様な物品、特には多様な吸収性物品、に使用されうる。
厚さは、デジタル厚さ測定器を使用して、EDANA 30.5-99に従って決定された。この試験に従うと、材料の試料は、圧力下(0.5kPa)で2つのプレート間に位置決めされ、及び、該2つのプレート間の距離は単位「mm」で報告される。
4時間の適合を行わずエージングされた生成物から試料を取った後、第1の試験を30分以内に完了し、厚さをT1とし、該試料を4時間維持した後、再度厚さを測定し、該厚さ値をT2とし、反発弾性は、(T2-T1/T1)のパーセンテージで表される。

試験される試料を吸収コア(試験の間、150gsmのSAPコア(18%SAP)が施与される)に載せる。φ60mmシリンダーを、試験される該試料の中心位置に載せ、ブライン15mlを取り、それを該シリンダーに入れ、同時に時間計測を開始し、5分後、既知重量の多層フィルター紙を試料表面に載せ(フィルター紙の最上層がいかなる液体を吸収しなくなるまで)、同時に1.2kgの標準圧縮ブロックを該フィルター紙に載せ、再度時間計測を開始し、1分の継続時間後、該標準圧縮ブロックを取り除き、該試料表面上のフィルター紙の質量を、秤によって秤量し、その増加重量が逆浸透値である。該値が小さいほど、良好な再湿潤性能が予期される。
他に示されない限り、本発明の実施例は、下記の手順に従って調製された。第1の工程では、通気により接合されたけば立たせられた不織布(ATB布)で構成される、先に調製された布が、スプールから巻き外され、連続メッシュベルト上に移された。このATB布は、複合シートの流体捕捉層、従って、流体分布構成要素を規定する。次いで、該ATB布は、該ATB布上にセルロースステープル繊維及び非セルロースステープル繊維の混合物を堆積させて複合シートのエアレイド構成要素を形成するエアレイド形成ヘッドに移される。下記の実施例において、2~3つのエアレイド層が、該ATB布に重ねて堆積された。該エアレイド布層は、M&J Companyから入手可能なエアレイド装置を用い、水平スクリーン型形成技術により形成された。
本発明の実施例1は、2つのエアレイド層を先に調製されたATB-1の布上に堆積することによって調製された。該2つのエアレイド層は、パルプ1繊維及びPE/PET-1繊維の均質な繊維混合物を含んだ。該2つのエアレイド層の堆積に続き、ラテックス配合物のコーティングが、最外側エアレイド層の表面に施与された。次いで、複合シート材料は、一続きのオーブンを逐次に通過して、繊維が互いに接合し、該ラテックス配合物が乾燥及び硬化した。ラテックス層の施与乾燥重量は、本発明の実施例1の総重量に基づいて2重量パーセントであった。得られた複合シートは、70g/m2の秤量を有した。
本発明の実施例2は、2つのエアレイド層を先に調製されたATB-2の布上に堆積することによって調製された。該2つのエアレイド層は、パルプ1繊維及びPE/PET-1繊維の均質な繊維混合物を含んだ。該2つのエアレイド層の堆積に続き、ラテックス配合物のコーティングが、最外側エアレイド層の表面に施与された。次いで、複合シート材料は、一続きのオーブンを逐次に通過して、繊維が互いに接合し、該ラテックス配合物が乾燥及び硬化した。ラテックス層の施与乾燥重量は、本発明の実施例2の総重量に基づいて2重量パーセントであった。得られた複合シートは、75g/m2の秤量を有した。
本発明の実施例3は、2つのエアレイド層を先に調製されたATB-2の布上に堆積することによって調製された。該2つのエアレイド層は、パルプ1繊維及びPE/PET-1繊維の均質な繊維混合物を含んだ。該2つのエアレイド層の堆積に続き、ラテックス配合物のコーティングが、最外側エアレイド層の表面に施与された。次いで、複合シート材料は、一続きのオーブンを逐次に通過して、繊維が互いに接合し、該ラテックス配合物が乾燥及び硬化した。ラテックス層の施与乾燥重量は、本発明の実施例3の総重量に基づいて2重量パーセントであった。得られた複合シートは、85g/m2の秤量を有した。
本発明の実施例4は、3つのエアレイド層を先に調製されたATB-3の布上に堆積することによって調製された。該3つのエアレイド層は、パルプ1繊維及びPE/PET-1繊維の均質な繊維混合物を含んだ。該3つのエアレイド層の堆積に続き、ラテックス配合物のコーティングが、最外側エアレイド層の表面に施与された。次いで、複合シート材料は、一続きのオーブンを逐次に通過して、繊維が互いに接合し、該ラテックス配合物が乾燥及び硬化した。ラテックス層の施与乾燥重量は、本発明の実施例4の総重量に基づいて2重量パーセントであった。得られた複合シートは、95g/m2の秤量を有した。
比較例1~3
比較例1~3は、それぞれ70、80及び95g/m2の秤量を有するエアレイド不織布であった。該不織布は、パルプ1ステープル繊維及びPE/PET-3ステープル繊維のブレンドを含んだ。ラテックスのラテックス配合物が、該布の各々の総重量に基づいてそれぞれ6.0%、6.0%及び6.5重量%の乾燥重量として比較例1~3の各々に施与された。比較例1は、71%のパルプ1繊維及び23%のPE/PET-3繊維を含み、比較例2は、70%のパルプ1繊維及び24%のPE/PET-3繊維を含み、比較例3は、73.5%のパルプ1繊維及び20%のPE/PET-3繊維を含んだ。該布は、150~160℃の温度で、1以上のオーブンで乾燥された。比較例1~3の布は、Tianjin、ChinaのFitesa China Airlaid Co. Ltd.によって提供された。
比較例4は、40g/m2の秤量を有し、20重量%のPE/PP-1繊維及び80重量%のPE/PET-2ステープル繊維の繊維混合物で構成された通気により接合され(ATB)不織布を含んだ。比較例5は、55gsmの秤量を有し、20重量%のPET-1繊維及び80重量%のPE/PP-2ステープル繊維の繊維混合物で構成されたATB不織布を含んだ。
比較例6は、45g/m2の秤量を有するPET樹脂接合繊維で構成された不織布を含んだ。
比較例7~9は、それぞれ50、60及び70g/m2の秤量を有するスパンボンド布であった。該スパンボンド布は、増白剤として0.5重量%のTiO2を含むポリプロピレン連続フィラメントで構成された。該フィラメントは、長円/楕円18%接合パターンを有するカレンダーロールを用いて、約160℃の温度でカレンダー接合された。比較例7~9の布は、Shandon Kanjie Nonwovensから得られた。
比較例10及び11の不織布は、それぞれ50g/m2及び70g/m2の秤量を有するスパンレース不織布であった。比較例10は1.67dtexの細さを有する50重量%のPET繊維並びに1.67dtexの細さ及び38mmの長さを有する50重量%のビスコース繊維を含んだ。比較例11は1.67dtexの細さを有する50重量%のPET繊維(アンチモンを含まない)並びに1.67dtexの細さ及び38mmの長さを有する50重量%のビスコース繊維を含んだ。
本発明の実施例5は、上記で論じられた手順に従って調製された。流体捕捉層は、約20g/m2の秤量を有する通気により接合されたけば立たせられた布を含み、繊維の30重量%がPE/PP-1繊維を含み、70重量%は、PE/PET-2繊維を含むステープル繊維の混合物を含んだ。第1のエアレイド層は、79.31重量%のパルプ-1ステープル繊維及び20.69重量%のPE/PET-1ステープル繊維を含んだ。該エアレイド層の秤量は、50g/cm2であった。2層の複合シート材料は、約1mmの厚さを有した。複合シート全体の秤量は、70g/m2であった。ラテックス配合物で構成されたエマルジョンコーティングが、エアレイド布の外面上に噴霧された。下記の表6は、本発明の実施例5の複合シートの構造及び組成をまとめている。
本発明の実施例6は、約85g/m2の秤量及び約1.75mmの厚さを有する3層の複合シートを含んだ。流体捕捉層は、繊維の30重量%がPE/PP-1繊維を含み、70重量%がPE/PET-2繊維を含む、35g/m2の秤量を有するけば立たせられたATB布を含んだ。複合シートのエアレイド構成要素は、該流体捕捉層に重なって連続して堆積された2つのエアレイド層を含んだ。両方のエアレイド層は、パルプ-1ステープル繊維及びPE/PET-1ステープル繊維のブレンドを含んだ。ラテックス配合物で構成されたエマルジョンコーティングが、約2重量パーセントの乾燥付加量で、エアレイド布の外面上に噴霧された。本発明の実施例6は、上記で論じられたプロセス工程に従って調製された。下記の表7は、本発明の実施例6の複合シートの構造及び組成をまとめている。
本発明の実施例7は、約140g/m2の秤量及び約3.10mmの厚さを有する4層の複合シートを含んだ。流体捕捉層は、55g/m2の秤量を有するけば立たせられたATB-3を含んだ。該複合シートのエアレイド構成要素は、該流体捕捉層に重なって連続して堆積された3つのエアレイド層を含んだ。第1のエアレイド層は、パルプ-2ステープル繊維及びPE/PET-1ステープル繊維のブレンドを含んだ。第2及び第3のエアレイド層は、パルプ-1ステープル繊維及びPE/PET-1ステープル繊維のブレンドを含んだ。ラテックス配合物で構成されたエマルジョンコーティングが、約2重量パーセントの乾燥付加量で、エアレイド布の外面上に噴霧された。本発明の実施例7は、上記で論じられたプロセス工程に従って調製された。下記の表8は、本発明の実施例7の複合シートの構造及び組成をまとめている。
この実施例において、本発明の複合シートは、本発明の実施例6の複合シートの構造に従って調製される。しかしながら、この実施例において、シート材料を、パターン付き表面を有するロールと接触させながら通過させることによって、複数の交互の嶺及び谷が、最外側エアレイド層(例えば、第3のエアレイド層)の外面上に作られる。この工程の間、圧力及び熱が加えられて、複合シートの縦方向長さに沿って縦方向に延在するところの複数の交互の嶺及び溝が形成する。パターンロールの表面は、深さ(例えば、1mm)を有し、隣接する溝/チャネルから間隔(例えば、3mmの間隔)をあけた複数の溝/チャネルを含む。該複数の溝/チャネルは、該ロール表面を一周して伸びる。該パターンロールの温度は、好ましくは120℃以下である。該パターン付きロールによって最外側エアレイド層に加えられる圧力は、一般に、60Nmm以下である、複合シートの外面に形成される溝/筋の所望の深さに従って調節されることができる。温度及び圧力の調節は、最終製品の要件に従って行われることができる。溝/筋を有する製品は、複合シートがエンボス加工された後、後続の加工プロセスによって得られることができる。
比較例12は、約80g/m2の秤量及び約1.3mmの厚さを有するエアレイド布を含んだ。該布は、3つのエアレイド布層を紙基体層に重ねて堆積させることによって調製された。紙基体層に好適な材料は、Golden HongYe Paper製のNKA130シリーズ又はHavix製の17 gsm製品が含まれうる。
比較例13は、約150g/m2の秤量及び約1.3mmの厚さを有する4層布を含んだ。比較例12におけるのと同じ材料が、比較例13で使用された。紙基体層は、17g/m2の秤量を有した。
比較例14は、約150g/m2の秤量及び約1.3mmの厚さを有する4層布を含んだ。比較例12におけるのと同じ材料が、比較例13で使用された。紙基体層は、17g/m2の秤量を有した。
