Description
前記スキン層は前記コア層よりも曲げ弾性率が高い材料からなるとともに、前記スキン層の少なくとも一部の領域に貫通部が設けられたことを特徴とするサンドイッチ構造体。
前記スキン層が、前記一方向繊維強化樹脂層および/または前記織物繊維強化樹脂層を1層以上積層させた積層体である、(1)に記載のサンドイッチ構造体。
前記立設部は、前記コア層の一部が前記貫通部を挿通し、延在してなることを特徴とする成形体。
あるいは前記貫通部に2つ以上の立設部が形成され、前記開口面積が該2つ以上の立設部断面積の総和の1.1倍〜2倍である、(7)に記載の成形体。

強化繊維と樹脂から構成された成形材料の繊維質量含有率は、以下の方法により測定する。成形材料から100mm×100mm(各厚さ)の角板を切り出し、その重量w0(g)を測定する。次に、切り出した成形材料を、空気中で500℃×1時間加熱し、樹脂成分を焼き飛ばして残った強化繊維の重量w1(g)を測定する。下記(1)式を用いて、繊維質量含有率(質量%)を求める。いずれの測定もn=3で行い、その平均値を用いる。
測定すべき成形材料あるいは測定すべき成形材料から構成された積層体から、長さ50mm、幅25mm、(各厚み)の寸法に試験片を切り出し、支点間距離を試験片厚みの32倍として、ASTM D790に準拠して曲げ弾性率を求める。なお、測定する成形材料および積層体に異方性がある場合は、繊維が主に配向する方向と、その90°方向のそれぞれの方向に対して曲げ弾性率を求め、それらの平均値を平均曲げ弾性率とする。また、等方性材料の場合は任意の方向で曲げ弾性率を測定し、その値を平均曲げ弾性率として用いる。
成形材料の伸長率を以下の手順で測定する。まず、厚みを2mmに調整した成形材料から直径150mmの円盤を切り出し、測定サンプルとする。成形材料を構成する樹脂が熱硬化性樹脂の場合、あるいは樹脂を含まない成形材料の場合、150℃に温調したプレス金型にサンプルをセットし、面圧10MPaでプレス成形する。また、成形材料を構成する樹脂が熱可塑性樹脂の場合、遠赤外線ヒーターを具備したオーブン中に配置し、10分間予熱する。この際、マルチ入力データ収集システム(キーエンス(株)社製、NR−600)を用いて、サンプルの表面かつ円盤の中央に熱電対を設置し、熱履歴を計測する。計測した温度が、樹脂単体の融点+35℃であることを確認した後、オーブンから取り出したサンプルを樹脂単体の融点−40℃に温調したプレス金型にセットしプレス成形する。プレス成形の条件はいずれの場合も、面圧10MPaで1分間加圧し、成形品を得る。
水中置換法を用いて、測定すべき成形材料、あるいは測定すべき成形材料から構成された積層体の密度を求める。
面板表面を目視にて観察し、以下の基準で評価する。A、Bが合格であり、Cが不合格である。
A:面板にかすれ状の跡、穴あきが無く、優れた表面外観である。
B:実用上問題はないものの、面板の一部にかすれ状の跡が見られる。
C:面板に未充填や穴あき、全体的にかすれがあり劣る。
立設部を目視にて観察し、以下の基準で評価する。立設部へは材料が完全に充填していることが好ましい観点から、AA、A、Bを合格とし、C、Dを不合格とする。
AA:完全充填、かつ樹脂リッチ部なし、かつかすれ跡なし
A:完全充填、かつ樹脂リッチ部なし、かつ一部かすれ状の跡あり
B:樹脂リッチ部はあるが、完全充填
C:80%以上100%未満の充填量
D:80%未満の充填量
立設部の付け根を含んだ小片を成形品から切り出し、エポキシ樹脂に包埋した後、断面を研磨することで試料を作製する。前記試料をレーザー顕微鏡((株)キーエンス製 VK−9510)を用いて観察し、立設部が貫通部を通じて流動コア層と連続して形成しているか否かを確認する。流動コア層に含まれる不連続繊維を確認できる場合、繊維配向を観察することで連続、または不連続を判断することができる。連続している場合を合格、不連続の場合を不合格とする。
ポリアクリロニトリルを主成分とする重合体から紡糸、焼成処理を行い、総フィラメント数12000本の炭素繊維連続束を得た。該炭素繊維連続束に浸漬法によりサイジング剤を付与し、120℃の温度の加熱空気中で乾燥しPAN系炭素繊維束を得た。このPAN系炭素繊維束の特性は次の通りであった。

材料例3の無変性ポリプロピレンを90質量%と、材料例4の酸変性ポリプロピレンを10質量%用意し、これらをドライブレンドした。このドライブレンド品を二軸押出機のホッパーから投入し、押出機にて溶融混練した後、500mm幅のT字ダイから押出した。その後、60℃のチルロールで引き取ることによって冷却固化させ、ポリプロピレンフィルムを得た。
カートリッジカッターを用いて、材料例1のPAN系炭素繊維束をカットし、繊維長9mmのチョップド炭素繊維束を得た。
材料例1で得たPAN系炭素繊維束を短繊維化し、数平均繊維長1.0mmのミルド炭素繊維を得た。
チョップドガラス繊維束(日東紡社製、商品名CS13G−874、単繊維径:10μm、比重:2.5g/cm3、繊維長:13mm(カタログ値))
界面活性剤(和光純薬工業(株)社製、「n−ドデシルベンゼンスルホン酸ナトリウム」(製品名))の1.5wt%水溶液100リットルを攪拌し、予め泡立てた分散液を作製した。この分散液に、材料例9で得られたチョップドガラス繊維束を投入し、10分間撹拌した後、長さ500mm×幅500mmの抄紙面を有する抄紙機に流し込み、吸引により脱水後、150℃の温度で2時間乾燥し、ガラス繊維からなるガラス繊維マットを得た。
材料例1で得られたPAN系炭素繊維束をシート状に一方向に配列した後、材料例5で得られたエポキシ樹脂フィルム2枚をシート状の炭素繊維束の両面から重ね、加熱加圧により樹脂を含浸させた、炭素繊維とエポキシ樹脂からなる長さ500mm、幅500mm、厚み0.15mm、繊維質量含有率が70質量%の一方向炭素繊維強化シートAを作製し、成形材料S−1とした。以下の成形材料を含め、成形材料組成及び特性の一覧を表1に示す。
材料例1で得られたPAN系炭素繊維束をシート状に一方向に配列した後、材料例6で得られたポリプロピレンフィルム2枚をシート状の炭素繊維束の両面から重ね、加熱加圧により樹脂を含浸させ、冷却プレスすることで炭素繊維束とポリプロピレンからなる長さ500mm、幅500mm、厚み0.1mm、繊維質量含有率が55質量%の一方向炭素繊維強化シートBを作製し、成形材料S−2とした。
材料例1で得られたPAN系炭素繊維束をシート状に平織した後、材料例5で得られたエポキシ樹脂フィルム2枚をシート状の炭素繊維束の両面から重ね、加熱加圧により樹脂を含浸させ、炭素繊維とエポキシ樹脂からなる長さ500mm、幅500mm、厚み0.3mm、繊維質量含有率が55質量%の織物炭素繊維強化シートを作製し、成形材料S−3とした。
金属製のツール板の上に離型シート(テフロン(登録商標)、厚さ1mm)を配置し、さらに材料例5で得られたエポキシ樹脂フィルムを上に配置した。該エポキシフィルムの上に材料例7のチョップド炭素繊維束をランダムに散りばめ、チョップド炭素繊維束がランダム方向に分布していることを目視で確認した。さらに、その上に材料例5で得られたエポキシ樹脂フィルム、離型シート、ツール板の順番で配置した。次に、加熱加圧により樹脂を含浸させ、炭素繊維とエポキシ樹脂からなる長さ500mm、幅500mm、厚み0.3mm、繊維質量含有量が50質量%のSMCシートを作製し、成形材料S−4とした。
アルミニウム箔((株)UACJ製箔社製、150μm厚)を成形材料S−5とした。
材料例2のエポキシ樹脂と材料例8で得たミルド炭素繊維を混ぜ合わせた後、シート状に調整し、厚み0.2mmの短繊維強化樹脂シートAを作製し、成形材料K−6とした。
材料例6と同様にして、材料例3の無変性ポリプロピレン樹脂を90質量%と、材料例4の酸変性ポリプロピレン樹脂を10質量%用意し、これらをドライブレンドした。このドライブレンド品を二軸押出機のホッパーから投入し、押出機にて溶融混練した後、該押出機のサイドフィーダーから材料例7で得られたチョッブド炭素繊維束を投入し、さらに混練した。500mm幅のT字ダイから押出した。その後、60℃のチルロールで引き取ることによって冷却固化させ、厚み0.2mmの短繊維強化樹脂シートBを作製し、成形材料K−7とした。
材料例10で得られたガラス繊維マットを材料例5で得られたエポキシ樹脂フィルムで挟み、加熱加圧により樹脂を含浸させた、ガラス繊維とエポキシ樹脂からなる長さ500mm、幅500mm、厚み0.3mm、繊維質量含有率が55質量%の短繊維強化樹脂シートCを作製し、成形材料S−8とした。
材料例6と同様にして、長さ500mm、幅500mm、厚み0.2mmのポリプロピレンシートを作製し、成形材料K−9とした。
材料例18と同様にして、材料例10と材料例6の材料を用いて、ガラス繊維とポリプロピレン樹脂からなる長さ500mm、幅500mm、厚み0.3mm、繊維質量含有率が60質量%の短繊維強化樹脂シートDを作製し、成形材料S−10とした。
材料例18と同様にして、材料例10と材料例5の材料を用いて、ガラス繊維とエポキシ樹脂からなる長さ500mm、幅500mm、厚み0.2mm、繊維質量含有率が35質量%の短繊維強化樹脂シートEを作製し、成形材料K−11とした。
図12に、面板と一文字の立設部であるリブからなる形状を有した成形体を得るための、対向する一対の金型20の斜視図を示す。下金型21の上金型22と対向する面に凹部24が設けられ、さらにその内部には立設部8を形成するための溝部23が形成されている。また、上金型22の下金型21と対向する面には、サンドイッチ構造体1(またはサンドイッチ前駆体)を加圧するための凸部25が設けられている。下金型21に設けられた溝部23や凹部24の位置関係を図13に示す。また、上金型22に設けられた凸部25の位置関係を図14に示す。なお、図中のW、Hは、それぞれの長さや深さを示す。具体的な寸法は以下のとおりである。
図15に、面板と一文字の近接した2つの立設部であるリブからなる形状を有した成形体を得るための、対向する一対の金型20の斜視図を示す。下金型21の上金型22と対向する面に凹部24が設けられ、さらにその内部には立設部8を形成するための溝部23が形成されている。また、上金型22の下金型21と対向する面には、サンドイッチ構造体1(またはサンドイッチ前駆体)を加圧するための凸部25が設けられている。下金型21に設けられた溝部23や凹部24の位置関係を図16に示す。また、上金型22に設けられた凸部25の位置関係は材料例22の凸金型と同じ形状寸法である。なお、図中のW、Hは、それぞれの長さや深さを示す。具体的な寸法は以下のとおりである。
材料例11に示す成形材料S−1をスキン層(貫通部あり:成形材料S−1−1、貫通部なし:成形材料S−1−2)、材料例16に示す成形材料K−6をコア層として、以下の寸法に裁断した。ここで、成形材料S−1−1に形成した貫通部は、図17に示す寸法形状とした。
表3に示す成形材料を用いて実施例1と同様にしてサンドイッチ前駆体を得た後、実施例1と同じ材料例22の成形金型を150℃に温調し、実施例1と同様の条件にてサンドイッチ前駆体を下金型の凹部に配置した後、上金型を降下させ、プレス成形することで成形体を得た。
表2に示す成形材料を用いた。まず、400mm×200mmに裁断した成形材料S−2を[成形材料S−2(0°)/成形材料S−2(90°)/成形材料S−2(0°)]の順序で積層し、プレス成形機を用いて加熱と冷却の間欠プレスをすることで交互積層した積層板として、交互積層板S−2−2(貫通部なし)を得た。実施例1と同様にして、表2に示す寸法の貫通部を設けた交互積層板S−2−2を交互積層板S−2−1(貫通部あり)とした。次に、表2の寸法に裁断した成形材料K−6を用いて、実施例1と同様にして表2に示す順序で、図18に示すように成形材料を積層し、サンドイッチ前駆体を得た。
表2に示す成形材料を用いて実施例1と同様にしてサンドイッチ前駆体を得た後、実施例1と同じ材料例22の成形金型を150℃に温調し、実施例1と同様にサンドイッチ前駆体を下金型の凹部に配置した後、上金型を降下させ、プレス成形することで成形体を得た。得られた成形体の評価は表2に示すとおり、良好なものであった。
表2に示す成形材料を用いて実施例1と同様にしてサンドイッチ前駆体を得た後、実施例1と同じ材料例22の成形金型を150℃に温調し、実施例1と同様にサンドイッチ前駆体を下金型の凹部に配置した後、上金型を降下させ、プレス成形することで成形体を得た。得られた成形体の評価は表2に示すとおり、良好なものであった。
表2に示す成形材料を用いて、成形材料S−5をスキン層(貫通部あり:成形材料S−5−1、貫通部なし:成形材料S−5−2)、成形材料K−6をコア層として、以下の寸法に裁断した。ここで、成形材料S−1−1に形成した貫通部は、図17に示す寸法形状とした。
表2に示す成形材料を用いた。貫通部の面積を小さくした以外は実施例1と同様にして、サンドイッチ前駆体を得た後、実施例1と同じ材料例22の成形金型を150℃に温調し、実施例1と同様にサンドイッチ前駆体を下金型の凹部に配置した後、上金型を降下させ、プレス成形することで成形体を得た。
表3に示す成形材料を用いて実施例1と同様にして、サンドイッチ前駆体を得た後、材料例22の成形金型を200℃に温調し、サンドイッチ前駆体を下金型の凹部に配置した後、上金型を降下させ、面圧1MPaで2分間加圧した。さらに面圧15MPaに昇圧し6分間加圧した後、上下の金型に冷却水を流し冷却した。金型温度が80℃以下であることを確認した後、上金型を上昇させ成形体を得た。
表3に示す成形材料を用いて実施例1と同様にしてサンドイッチ前駆体を得た後、実施例1と同じ材料例22の成形金型を150℃に温調し、実施例1と同様の条件にてサンドイッチ前駆体を下金型の凹部に配置した後、上金型を降下させ、プレス成形することで成形体を得た。
表2に示す成形材料を用いた。貫通部の面積を小さくした以外は実施例4と同様にして、サンドイッチ前駆体を得た後、実施例4と同じ材料例22の成形金型を150℃に温調し、実施例4と同様にサンドイッチ前駆体を下金型の凹部に配置した後、上金型を降下させ、プレス成形することで成形体を得た。
表3に示す成形材料を用いた。貫通部を設けない以外は実施例7と同様にして、サンドイッチ前駆体を得た後、実施例7と同じ材料例22の成形金型を150℃に温調し、実施例7と同様にサンドイッチ前駆体を下金型の凹部に配置した後、上金型を降下させ、プレス成形することで成形体を得た。
表2に示す成形材料を用いた。コア層に軽量コア層として成形材料K−9を用いて、流動コア層である成形材料K−6以外の層に貫通部を施した以外は実施例3と同様にして、サンドイッチ前駆体を得た後、実施例3と同じ材料例22の成形金型を150℃に温調し、実施例3と同様にサンドイッチ前駆体を下金型の凹部に配置した後、上金型を降下させ、プレス成形することで成形体を得た。
表2に示す成形材料を用いた。スキン層に実施例1で作製した成形材料S−1−1(貫通部あり)を、コア層に成形材料K−11を用いた。成形材料K−11は図17に示す形状で以下の寸法に裁断した。
成形材料K−11(貫通部なし):W13;400mm、W14;200mm
表2に示す成形材料を用いて実施例1と同様にして得たサンドイッチ前駆体を金属板で挟んだ状態で、170℃に温調した加熱プレス機の下盤面に配置した後、上盤面を降下させ、面圧1MPaで6分間加熱し、スキン層に用いた成形材料S−1のエポキシ樹脂が硬化し、コア層に用いた成形材料K−7のポリプロピレン樹脂が溶融し、さらに各成形材料を一体化したサンドイッチ構造体を得た。次いで、金型温度を80℃に温調した材料例22の成形金型にサンドイッチ構造体を速やかに搬送し、下金型の凹部に配置した。上金型を降下させ、面圧15MPaで1分間加圧した後、上金型を上昇させ成形体を得た。

Claims (11)
- 金属層、連続繊維とマトリックス樹脂(A)とからなる繊維強化樹脂層(X)、および不連続繊維と熱硬化性マトリックス樹脂(B)とからなる繊維強化樹脂層(Y)のいずれか少なくとも1層を用いるスキン層と、不連続繊維とマトリックス樹脂(C)とからなるコア層とから構成され、前記スキン層は前記コア層よりも曲げ弾性率が高い材料からなるとともに、前記スキン層の少なくとも一部の領域に貫通部が設けられたサンドイッチ構造体の面外方向に少なくとも1つの立設部が形成された成形体であって、
前記立設部は、前記コア層の一部が前記貫通部を挿通し、延在してなることを特徴とする成形体。 - 前記繊維強化樹脂層(X)が、連続繊維としての一方向連続繊維とマトリックス樹脂(A)としての熱硬化性樹脂からなる一方向繊維強化樹脂層、または連続繊維としての連続繊維織物とマトリックス樹脂(A)としての熱硬化性樹脂からなる織物繊維強化樹脂層であり、
前記スキン層が、前記一方向繊維強化樹脂層および/または前記織物繊維強化樹脂層を1層以上積層させた積層体である、請求項1に記載の成形体。 - 貫通部が一の面側のスキン層の少なくとも一部に設けられている、請求項1または2に記載の成形体。
- さらに他の面側のスキン層の少なくとも一部に貫通部が設けられ、前記他の面側の少なくとも1つの前記貫通部と前記一の面側の少なくとも1つの前記貫通部とが対向して配置されている、請求項3に記載の成形体。
- 前記他の面側の貫通部と前記一の面側の貫通部とが対向する領域に電波が透過可能である、請求項4に記載の成形体。
- 前記一の面側に設けられた貫通部の少なくとも1つの開口面積が、当該貫通部を挿通して形成された立設部先端から該立設部の高さの10%の位置における該立設部高さ方向に垂直な断面積(立設部断面積)よりも大きい、請求項1〜5のいずれかに記載の成形体。
- 前記一の面側に設けられた貫通部に1つの立設部が形成され、前記開口面積が前記立設部断面積の1.1倍〜10倍であるか、
あるいは前記貫通部に2つ以上の立設部が形成され、前記開口面積が該2つ以上の立設部断面積の総和の1.1倍〜2倍である、請求項6に記載の成形体。 - 少なくとも以下の工程[1]〜[3]を有する製造方法により製造されたサンドイッチ構造体を成形金型内に配置した後、前記成形金型を閉じることにより、前記コア層の一部を前記貫通部を通じて、前記成形金型のキャビティ内に流すことで、前記スキン層面から前記コア層の一部を面外方向に立ち上げることにより、前記コア層の一部と連続して延在する少なくとも一つの立設部を形成する工程を有することを特徴とする成形体の製造方法、
[1]スキン層を用いて、コア層を両側から挟みサンドイッチ前駆体を得る工程、
[2]前記サンドイッチ前駆体を一体化し、サンドイッチ構造体を得る工程、
[3]前記サンドイッチ構造体のスキン層の少なくとも一部に貫通部を設ける工程。 - 少なくとも以下の工程[1]〜[3]を有することを特徴とする成形体の製造方法、
[1]スキン層の少なくとも一部に貫通部を設ける工程、
[2]少なくとも片側のスキン層に前記貫通部を設けたスキン層を用いて、コア層を両側から挟んだサンドイッチ前駆体を得る工程、
[3]前記サンドイッチ前駆体を成形金型内に配置した後、前記成形金型を閉じることにより、前記サンドイッチ前駆体を一体化してサンドイッチ構造体とするとともに、前記コア層の一部を前記貫通部を通じて、前記成形金型のキャビティ内に流すことで、前記スキン層面から前記コア層の一部を面外方向に立ち上げることにより、前記コア層の一部と連続して延在する少なくとも一つの立設部を形成する工程。 - 少なくとも以下の工程[1]〜[4]を有することを特徴とする成形体の製造方法、
[1]スキン層の少なくとも一部に貫通部を設ける工程、
[2]少なくとも片側のスキン層に前記貫通部を設けたスキン層を用いて、コア層を両側から挟んだサンドイッチ前駆体を得る工程、
[3]前記サンドイッチ前駆体を成形金型内に配置した後、前記成形金型を閉じることにより前記サンドイッチ前駆体を一体化してサンドイッチ構造体とし、さらに前記コア層の一部のマトリックス樹脂を溶融させる工程、
[4]前記コア層の一部のマトリックス樹脂の融点未満に温度調整した別の成形金型内に前記サンドイッチ構造体を搬送、配置した後、前記成形金型を閉じることにより前記コア層の一部を前記貫通部を通じて、前記成形金型のキャビティ内に流すことで、前記スキン層面から前記コア層の一部を面外方向に立ち上げることにより、前記コア層の一部と連続して延在する少なくとも一つの立設部を形成させ、さらに前記コア層の一部のマトリックス樹脂を固化させる工程。 - オートクレーブ成形またはプレス成形を実施する、請求項8〜10のいずれかに記載の成形体の製造方法。
