Abstract
Description
95重量%を構成し得る。代替として、本組成物に使用されるエポキシ樹脂の組み合わせは、すべてのエポキシ樹脂の総重量の100%を構成し得る。
p-クロロフェニル-N,N-ジメチル尿素、3-フェニル-1,1-ジメチル尿素、3,4-ジクロロフェニル-N,N-ジメチル尿素、N-(3-クロロ-4-メチルフェニル)-N’,N’-ジメチル尿素、EP1 916 272に記載されている尿素化合物等の様々な脂肪族尿素化合物、およびそれらの混合物が含まれ得る。本発明において有用な他の好適な潜伏性触媒には、例えば、ベンジルジメチルアミン等のtert-アクリルもしくはアルキレンアミン;2,4,6-トリス(ジメチルアミノメチル)-フェノール;ピペリジンもしくはその誘導体;2,4-ジアミノ-6-[2’-メチルイミダゾリル-(1’)]-エチル-s-トリアジン、2,4-ジアミノ-6-[2’-メチルイミダゾリル-(1’)]-エチル-s-トリアジンイソシアヌル酸付加物脱水物;C1~C12アルキレンイミダゾールもしくはN-アリールイミダゾール、例えば、2-フェニル-イミダゾール、2-メチルイミダゾール、1-メチルイミダゾール、2-エチル-4-メチルイミダゾール、4,4’-メチレン-ビス(2-エチル-5-メチルイミダゾール)2-エチル-2-メチルイミダゾール、もしくはN-ブチルイミダゾールおよび6-カプロラクタム;ポリ(p-ビニルフェノール)マトリックスに組み込まれた2,4,6-トリス(ジメチルアミノメチル)フェノール(EP0197892に記載されるような)、または米国特許第4,701,378号に記載されているものを含む、ノボラック樹脂に組み込まれた2,4,6-トリス(ジメチルアミノメチル)フェノール;ならびにそれらの混合物が含まれ得る。
(a)30.23重量%の第1のエポキシ樹脂(例えば、Olinから入手可能なD.E.N.438)、(b)28.76重量%の第2のエポキシ樹脂(例えば、Olinから入手可能なD.E.R.6508)、(c)16.19重量%の第3のエポキシ樹脂(例えば、Olinから入手可能なD.E.R.331)、(d)1.88%の離型剤(例えば、Clariantから入手可能なLicolub WE-4)、(e)6.89重量%の第1の硬化剤(例えば、AlzChemから入手可能なTechnicure Nanodicy)、(f)3.01重量%のTBDMU(例えば、CVC Thermoset Specialtiesから入手可能なOmicure U410)、および(g)13.04重量%のFR剤(例えば、Clariantから入手可能なExolit OP 945)。
エポキシ樹脂配合物のサンプルは、最初に100グラム(g)の樹脂(複数可)を20Maxミキサーカップ(FlackTek Inc.製)で90℃に加熱することによって調製した。表IIおよびIIIに記載されるFR剤、IMR剤、Technicure Nanodicy、および促進剤の量を、樹脂が熱いうちに樹脂に添加し、得られた高温混合物を直ちにSpeedMixer(商標)Laboratory Mixer System(FlackTek Inc.製)に入れた。構成成分の混合物を、混合物が視覚的に均一になるまで(1分~2分)、毎分3,000回転(RPM)で混合した。次いで、得られたサンプル混合物を、DSCおよび上記の他の特性測定によって検査した。
上記のエポキシ樹脂組成物を使用して、エポキシクリアキャストプラークを、Wabash MPIプラテンプレス(G302H-18-CLX)を使用して圧縮成形によって調製した。15センチメートル(cm)×15cm×0.32cmの型を使用してプラークを調製した。エポキシ樹脂を型に投入し、150℃の加熱プラテンプレスで樹脂を10分間硬化させた。
調製された樹脂混合物を、最初に、剥離紙の片面に適切な厚さでフィルム化した。樹脂系が室温まで冷却するとタックフリーになるため、剥離紙上の樹脂フィルムを巻き上げて、将来に使用するまで保管することができる。プリプレグを製造するために、選択した繊維構造を、フィルム化した樹脂の2つの層の間に挟み、エポキシ樹脂を溶解する加熱テーブルと、溶解したエポキシ樹脂を織物の反対側の表面に押し付ける圧縮ローラーとを含むプリプレグラインを通過させた。プリプレグが加熱ローラーおよびチラープレートを通過した後、プリプレグを巻き上げた。プリプレグのロールは周囲温度(約25℃)で保管した。
エポキシ組成物の粘度
粘度対温度の測定は、TA InstrumentsのARESレオメーターで行った。動的温度ランプ測定は、40℃~200℃の温度範囲で、使い捨てのカップおよびプレートの形状(直径25mm)を使用して、10℃/分のランプ速度で実行した。
動的機械分析(DMA)試験を用いて、成形材料のガラス転移温度(Tg)を決定した。最終成形部品のTg値は、DMA-ASTM D5418-15(2015)に記載されている方法により決定した。複合材料の繊維含有量、樹脂含有量、および空隙率は、ASTM D3171(手順G、マッフル炉におけるマトリックスバーンオフ)を使用して決定した。
UL94規格は、5つの13mm×125mmサンプル試料のグループで用いた。ラボ環境で、23℃±2℃および相対湿度50%で24時間(時間)以上平衡化した後、試験片をテストフィクスチャに垂直に取り付けた。試験片の下端に高さ20mmの火炎を10秒間ずつ2回適用した。火炎を適用した後、試験片が燃焼し続けた時間を測定した。サンプルが完全に燃焼した場合、試験片にはUL規格が与えられない。いずれか1つの試験片の最長燃焼時間が30秒未満であり、5つの試験片すべてに両方の火炎を適用した際の合計燃焼時間が250秒未満の場合、その材料にはULV-1規格が与えられる。いずれか1つの試験片の最長燃焼時間が10秒未満であり、5つの試験片すべてに両方の火炎を適用した際の合計燃焼時間が50秒未満の場合、その材料にはULV-0規格が与えられる。
表IIのデータは、本発明が、粘度をわずかに増加させるだけでガラス転移温度(Tg)と難燃性の必要なバランスを与えることができることを示している。Comp.Ex.AはFR剤を含まない樹脂である。Inv.Ex.1およびInv.Ex.2は、それぞれ23重量%と9重量%の2つの異なるレベルの難燃剤を含有し、これは、それぞれ5.5重量%と2.2重量%のリンに相当する。
はるかに高い%P含有量でも、Comp.Ex.Dの複合材料はUL94V火炎試験で規格を達成することができなかった。
上記の本発明の1つの好ましい実施形態は、難燃性エポキシ樹脂プリプレグ、特に、有益にはタックフリーであり得るプリプレグを含む。プリプレグは、(I)繊維強化基材を含む少なくとも1つの支持構造を含み、少なくとも1つの支持構造は、炭素繊維強化材またはガラス繊維強化材であり、一実施形態において繊維強化材は織物であり得る。プリプレグはまた、(II)基材に含浸された上記の硬化性難燃性エポキシ樹脂組成物を含む。
Claims (11)
- 硬化性難燃性エポキシ樹脂組成物であって、
(a)タックフリープリプレグを提供するために選択された少なくとも1つのエポキシ樹脂と、
(b)繊維強化エポキシ樹脂複合材料が少なくともUL94 V-1規格の難燃性を示す一方で、その機械的特性を保持する前記繊維強化エポキシ樹脂複合材料を提供するための、少なくとも1つの非ハロゲン化リン含有難燃剤と、
(c)少なくとも1つの離型剤と、
(d)少なくとも1つの硬化剤と、
(e)少なくとも1つの触媒と、を含む、組成物。 - 前記繊維強化エポキシ樹脂複合材料が少なくともUL94 V-1規格の難燃性を示す一方で、前記繊維強化エポキシ樹脂複合材料が、1,000MPa~2,500MPaの範囲の引張強度および100GPa~200GPaの範囲の剛性を維持する、請求項1に記載の組成物。
- 前記少なくとも1つのエポキシ樹脂成分(a)がオキサゾリドン系エポキシ樹脂であり、前記少なくとも1つの非ハロゲン化リン含有難燃剤がジエチルホスフィン酸アルミニウムであり、前記少なくとも1つの離型剤がポリオールとモンタン酸のエステルであり、前記少なくとも1つの硬化剤がジシアンジアミドであり、前記少なくとも1つの触媒が、トルエンビス-ジメチル尿素、
p-クロロフェニル-N,Nジメチル尿素、3-フェニル-1,1-ジメチル尿素、3,4-ジクロロフェニル-N,N-ジメチル尿素、N-(3-クロロ-4-メチルフェニル)-N’,N’-ジメチル尿素、およびそれらの混合物のうちの1つ以上から選択される尿素化合物である、請求項1に記載の組成物。 - 前記エポキシ樹脂組成物が1,000MPa~2,500MPaの範囲の引張強度および100GPa~200GPaの範囲の剛性を維持する一方で、前記繊維強化エポキシ樹脂複合材料がUL94 V-0規格の難燃性を有する繊維強化エポキシ樹脂複合材料を提供する、
請求項1に記載の組成物。 - 前記難燃剤が、炭素繊維強化材による微粒子濾過を回避するために、5ミクロン未満の平均粒径を有する、請求項1に記載の組成物。
- 前記エポキシ樹脂組成物が、約22℃でタックフリーであり、150℃で3分以内に硬化し、150℃を超える硬化ガラス転移温度を有する炭素繊維複合材料およびUL94 V-1分類を達成する硬化複合材料を提供することができる、エポキシ繊維プリプレグを提供する、請求項1に記載の組成物。
- 前記少なくとも1つのエポキシ樹脂の濃度が80重量パーセント~90重量パーセントであり、前記少なくとも1つの非ハロゲン化リン含有難燃剤の濃度が1重量パーセント~30重量パーセントであり、前記少なくとも1つの離型剤の濃度が2重量パーセント~5重量パーセントであり、前記少なくとも1つの硬化剤の濃度が6重量パーセント~8重量パーセントであり、前記少なくとも1つの触媒の濃度が2重量パーセント~5重量パーセントである、請求項1に記載の組成物。
- 硬化性難燃性エポキシ樹脂組成物を作製するためのプロセスであって、
(a)少なくとも1つのエポキシ樹脂と、
(b)繊維強化エポキシ樹脂複合材料が少なくともUL94 V-1規格の難燃性を示す一方で、その機械的特性を保持する前記繊維強化エポキシ樹脂複合材料を提供するための少なくとも1つの非ハロゲン化リン含有難燃剤と、
(c)少なくとも1つの離型剤と、
(d)少なくとも1つの硬化剤と、
(e)少なくとも1つの触媒と、を混合することを含む、プロセス。 - 難燃性エポキシ樹脂プリプレグであって、
(I)繊維強化基材を含む少なくとも1つの支持構造と、
(II)前記基材に含浸された、請求項1に記載の硬化性難燃性エポキシ樹脂組成物と、を含む、プリプレグ。 - プリプレグを作製するためのプロセスであって、
(I)少なくとも1つの支持構造基材を提供するステップと、
(II)請求項1に記載の硬化性難燃性エポキシ樹脂組成物を提供するステップと、
(III)前記基材に硬化性難燃性エポキシ樹脂組成物を含浸させるステップと、
(IV)ステップ(III)の含浸した基材を、タックフリープリプレグを形成するのに十分なだけ加熱するステップと、を含む、プロセス。 - 少なくともUL94 V-1規格分類に合格する難燃性を有する、請求項1に記載の硬化難燃性エポキシ樹脂組成物を含む、難燃性硬化複合材料。
