Abstract
Description
さらに、本発明者らは、上記課題を解決するためのさらに好ましい要件として、上記したようなアルカンスルホン酸塩を所定量添加してなる無機物質粉末配合熱可塑性樹脂組成物において、ごく僅かではあるが、臭気の要因となる無機物質粉末の表面処理、代表的には、脂肪酸による表面処理、を無くすこと、及び/又は、成形加工時における樹脂の部分劣化に起因する臭気を抑制する上で、特定の酸化防止剤の組合せ、すなわち、テトラキス[メチレン−3−(3’,5’−ジ−t−ブチル−4’−ヒドロキシフェニル)プロピオネート]メタンの特定量と、トリス(2,4−ジ−t−ブチルフェニル)ホスファイトの特定量の組み合わせが、有効であることを見出した。
本発明の無機物質粉末配合熱可塑性樹脂組成物は、熱可塑性樹脂と無機物質粉末とを質量比50:50〜10:90の割合で含有するものであるが、さらにアルカンスルホン酸ナトリウムを後述する特定の割合で含有することを特徴とする。以下、本発明に係る熱可塑性樹脂組成物を構成する各成分につき、それぞれ詳細に説明する。
本発明に係る無機物質粉末配合熱可塑性樹脂組成物中に配合され得る無機物質粉末としては、特に限定されず、例えば、カルシウム、マグネシウム、アルミニウム、チタン、鉄、亜鉛などの炭酸塩、硫酸塩、珪酸塩、リン酸塩、ホウ酸塩、酸化物、若しくはこれらの水和物の粉末状のものが挙げられ、具体的には、例えば、炭酸カルシウム、炭酸マグネシウム、酸化亜鉛、酸化チタン、シリカ、アルミナ、クレー、タルク、カオリン、水酸化アルミニウム、水酸化マグネシウム、ケイ酸アルミニウム、ケイ酸マグネシウム、ケイ酸カルシウム、硫酸アルミニウム、硫酸マグネシウム、硫酸カルシウム、リン酸マグネシウム、硫酸バリウム、珪砂、カーボンブラック、ゼオライト、モリブデン、珪藻土、セリサイト、シラス、亜硫酸カルシウム、硫酸ナトリウム、チタン酸カリウム、ベントナイト、黒鉛等が挙げられる。これらは合成のものであっても天然鉱物由来のものであってもよく、また、これらは単独で2種類以上併用して使用され得る。
しかして、無機物質粉末配合熱可塑性樹脂組成物においては、無機物質粉末配合熱可塑性樹脂組成物全体の質量を100質量%とした場合にアルカンスルホン酸塩を0.2〜2.0質量%添加する。アルカンスルホン酸塩を上記所定の範囲内の量にて無機物質粉末配合熱可塑性樹脂組成物中に添加することによって、当該無機物質粉末配合熱可塑性樹脂組成物の成形時における離型性等の加工性を良好に保ちつつ、得られる成形品における臭気の発生を効果的に抑制することができる。また、帯電防止特性の面でも適度な電気抵抗値を有することができるものとなる。

本発明の無機物質粉末配合熱可塑性樹脂組成物においては、成形加工時の熱や機械的せん断力等による熱可塑性樹脂の酸化を防止するために、さらに酸化防止剤を配合することもできる。
本発明の無機物質粉末配合熱可塑性樹脂組成物においては、滑剤としてアルカンスルホン酸塩を所定量配合することによって、上述したように成形体に良好な帯電防止特性を付与できるが、さらに、熱可塑性樹脂組成物による成形体の体積固有抵抗を所望の範囲内のものに調整するために、必要に応じて、さらに帯電防止剤を配合することも可能である。このような帯電防止剤としては、例えば、内部添加型のものとして、ラウリルジエタノールアミド、ステアリルジエタノールアミド等の脂肪酸ジエタノールアミドのような水酸基含有化合物を用いることが可能である。なお、脂肪酸ジエタノールアミのアシル基の炭素数の範囲としては8〜22程度が、十分な帯電防止効果を発揮し得る上から望ましい。このような帯電防止剤の配合量としては、上記した所定割合の熱可塑性樹脂と無機物質粉末との配合及び上記した所定量のアルカンスルホン酸塩の配合による臭気性の低減といった所望の効果を阻害しない限り特に限定されるものではないが、例えば、無機物質粉末配合熱可塑性樹脂組成物全体の質量を100質量%とした場合に、帯電防止剤は0.01〜8.00質量%程度、より好ましくは、0.05〜4.00質量%、特に、0.10〜3.00質量%となる割合で配合されることが望まれる。この範囲内で用いることにより、十分な帯電防止効果が得られることに加え、樹脂表面がべとついたり樹脂物性への悪影響が生じる虞れも少ない。
本発明の熱可塑性樹脂組成物には、必要に応じて、補助剤としてその他の添加剤を配合することも可能である。その他の添加剤としては、例えば、色剤、カップリング剤、流動性改良材、分散剤、紫外線吸収剤、難燃剤、安定剤、発泡剤等を配合してもよい。これらの添加剤は、単独で用いてもよく、2種以上を併用してもよい。また、これらは、後述の混練工程において配合してもよく、混練工程の前に予め樹脂組成物に配合していてもよい。本発明に係る無機物質粉末配合熱可塑性樹脂組成物において、これらのその他の添加剤の添加量は、上記した所定割合の熱可塑性樹脂と無機物質粉末との配合及び上記した所定量のアルカンスルホン酸塩の配合による臭気性の低減といった所望の効果を阻害しない限り特に限定されるものではないが、例えば、無機物質粉末配合熱可塑性樹脂組成物全体の質量を100質量%とした場合に、これらその他の添加剤はそれぞれ0.01〜8.00質量%程度の割合で、かつ当該その他の添加剤全体で10.00質量%以下となる割合で配合されることが望まれる。
本発明の無機物質粉末配合熱可塑性樹脂組成物の製造方法は、通常の方法を使用することができ、成形方法(押出成形、射出成形、真空成形等)に応じて適宜設定してよく、例えば、成形機にホッパーから投入する前に熱可塑性樹脂と無機物質粉末とを混練溶融してもよく、成形機と一体で成形と同時に熱可塑性樹脂と無機物質粉末とを混練溶融してもよい。またアルカンスルホン酸塩は、熱可塑性樹脂と無機物質粉末とを混練溶融する際に組成物中に添加してもよいが、無機物質粉末とを混練溶融するに先立ち、熱可塑性樹脂中に予め配合しておくこともできる。無機物質粉末以外のその他の添加剤に関しても同様である。特に後述するように熱可塑性樹脂をペレットの形態として用いる場合には、熱可塑性樹脂中に予め配合しておく態様を採用することが望ましい。また、溶融混練は、熱可塑性樹脂に無機物質粉末を均一に分散させる傍ら、高い剪断応力を作用させて混練することが好ましく、例えば二軸混練機で混練することが好ましい。上記無機物質粉末を熱可塑性樹脂組成物に配合する際においては、後述するような成形時における温度と同様に、高温となるほど臭気を発生させる傾向となるため、前記熱可塑性樹脂の融点+55℃以下、好ましくは、前記熱可塑性樹脂の融点以上でかつ融点+55℃以下、より好ましくは、前記熱可塑性樹脂の融点+10℃以上でかつ前記熱可塑性樹脂の融点+45℃以下の温度で処理する態様であることが望ましい。
本発明に係る成形体は、上記無機物質粉末配合熱可塑性樹脂組成物を用いて成形された成形体である。
(検査手順)
1.スタートサンプルを用意する。
2.スタートサンプルの中央部と端部2箇所より12cm(幅)×3cm(長さ)にサンプリングする。
3.サンプリングしたものを4cm×5mmの短冊状にカットする。
4.蒸留水で洗浄した三角フラスコに上記で短冊状にカットしたものを1つ入れる。
5.蒸留水20ccを三角フラスコに加える。
6.ふたをしない状態で三角フラスコを電子レンジに入れ出力500Wで1分間加熱する。
7.加熱を終了したら直ちに三角フラスコに蓋をして1分間電子レンジのドアを開けた状態で放置する。
8.手袋をして電子レンジより三角フラスコを取り出す。
9.ふたを開いて臭いを確認する。
10.検査結果をオペレーターに報告する。
臭気評価基準は、平成13年3月環境省環境管理局発表「臭気指数規定ガイドライン」、3−2規制地域の指定と規制基準の表−2 「6段階臭気強度表示法」に従う。
すなわち、次の表の通りである。
本発明に係る成形体の製造方法としては、所望の形状に成形できるものであれば特に限定されず、従来公知の押出成形、射出成形、真空成形、ブロー成形、カレンダー成形等のいずれの方法によっても成形加工可能である。さらにまた、本発明に係る熱可塑性樹脂組成物が発泡剤を含有し、発泡体である態様の成形体を得る場合においても、所望の形状に成形できるものであれば発泡体の成形方法として従来公知の、例えば、射出発泡,押出発泡,発泡ブロー等の液相発泡法、あるいは、例えば、ビーズ発泡,バッチ発泡,プレス発泡,常圧二次発泡等の固相発泡法のいずれを用いることも可能である。前記したように、結晶性ポリプロピレンをキャリアレジンとし、炭酸水素塩を熱分解型発泡剤として含む熱可塑性樹脂組成物の一態様においては、射出発泡法及び押出発泡法が望ましく用いられ得る。
以下の実施例及び比較例においての各物性値はそれぞれ以下の方法により評価されたものである。
臭気測定法としては、前述した通りの検査手順に従って臭気検査を行い、かつ前述した通り平成13年3月環境省環境管理局発表「臭気指数規定ガイドライン」、3−2規制地域の指定と規制基準の表−2 「6段階臭気強度表示法」の基準に従い評価した。評価は、評価員としての基準を満たした4名の者によって行い、それぞれの評価した評価点の平均値を算出して、得られた結果を最終的な評価点とした。
JIS K 6911:2006に準拠する定電圧印加法により測定した。測定には、装置名:超絶縁計SM−8220/SME−8310、製造会社名:日置電機株式会社を用い、それぞれ3点の測定の平均値を、体積抵抗率とした。
以下の実施例及び比較例において使用した成分はそれぞれ以下のものであった。
P1: ポリプロピレン単独重合体((株)プライムポリマー製:プライムポリプロ(商品名)E111G、融点160℃)
P2:ポリプロピレンブロック共重合体((株)プライムポリマー製:プライムポリプロ(商品名)BJS−MU、融点160℃)
P3:高密度ポリエチレン単独重合体(京葉ポリエチレン(株)製:B5803、融点133℃)

熱可塑性樹脂(P)としてポリプロピレン単独重合体P1を、無機物質粉末として上記I2を、さらに滑剤として上記S2を、表2に示す配合割合において用いた。なお、表1において各成分の数値は質量部の値である。各成分を、二軸スクリューを装備した押出成形機(東洋精機製作所製Tダイ押出成形装置(φ20mm、L/D=25)に投入し、220℃以下の温度で混練し、混練した原料を所定の成形温度220℃、240℃、260℃、又は280℃でTダイからシート押出し、東洋精機製フィルム・シート引き取り機で巻き取った。なお、このようにして得られたシートを測定した肉厚は200μmであった。
上記実施例1と、熱可塑性樹脂組成物中における各成分の種類及び量をそれぞれ、下記表2に示すように変更する以外は実施例1と同様にして、肉厚200μmのシートを作製し、同様にして臭気を判定した。また、比較例1及び比較例3のものについては体積抵抗率についても測定した。得られた結果を表3に示す。
実施例1で調製したものと同じ組成の無機物質粉末配合熱可塑性樹脂組成物を、ニ軸押出機により220℃〜280℃の温度でTダイにてシート成形後、さらに220℃〜280℃の温度で、深皿状の容器体への真空成形を行った。その結果、上記実施例1の場合と同様に、低臭気性の容器体が、加工時の樹脂の滞留、焦げ付き等の不具合を生じることなく製造できた。
しかして、無機物質粉末配合熱可塑性樹脂組成物においては、無機物質粉末配合熱可塑性樹脂組成物全体の質量を100質量%とした場合にアルカンスルホン酸塩を0.01〜8.00質量%添加する。アルカンスルホン酸塩を上記所定の範囲内の量にて無機物質粉末配合熱可塑性樹脂組成物中に添加することによって、当該無機物質粉末配合熱可塑性樹脂組成物の成形時における離型性等の加工性を良好に保ちつつ、得られる成形品における臭気の発生を効果的に抑制することができる。また、帯電防止特性の面でも適度な電気抵抗値を有することができるものとなる。

- 熱可塑性樹脂と無機物質粉末とを質量比50:50〜10:90の割合で含有する熱可塑性樹脂組成物において、無機物質粉末配合熱可塑性樹脂組成物全体の質量を100質量%とした場合に、アルカンスルホン酸塩を0.2〜2.0質量%添加したものである無機物質粉末配合熱可塑性樹脂組成物。
- 前記アルカンスルホン酸塩が、炭素数2〜22のアルキル基を有するアルカンスルホン酸ナトリウムの1種又は2種以上の混合物である請求項1に記載の無機物質粉末配合熱可塑性樹脂組成物。
