Description
本発明の高周波誘電体は、熱可塑性樹脂と無機物質粉末とを質量比50:50~10:90の割合で含有する熱可塑性樹脂組成物であり、1GHz以上の周波数及び25℃の温度における比誘電率εが5以下、誘電正接tanδが1×10-3以下である。前記熱可塑性樹脂組成物において、熱可塑性樹脂はポリオレフィン系樹脂であり、無機物質粉末は重質炭酸カルシウム粉末である。以下、これら熱可塑性樹脂及び無機物質粉末について説明する。
本発明に係る高周波誘電体に使用し得るポリオレフィン系樹脂としては、特に限定されるものではなく、当該組成物のその用途、機能等に応じて、各種のものが用いられ得る。ポリオレフィン系樹脂とは、オレフィン成分単位を主成分とするポリオレフィン系樹脂であり、具体的にはポリプロピレン系樹脂やポリエチレン系樹脂、その他、ポリメチル-1-ペンテン、環状オレフィンポリマー、エチレン-環状オレフィン共重合体等のポリオレフィン系樹脂;エチレン-酢酸ビニル共重合体、エチレン-アクリル酸共重合体、エチレン-メタクリル酸共重合体、エチレン-メタクリル酸共重合体の金属塩(アイオノマー)、エチレン-アクリル酸アルキルエステル共重合体、エチレン-メタクリル酸アルキルエステル共重合体、マレイン酸変性ポリエチレン、マレイン酸変性ポリプロピレン等の官能基含有ポリオレフィン系樹脂など、さらにそれらの2種以上の混合物などが挙げられる。なお、上記「主成分とする」とは、オレフィン成分単位がポリオレフィン系樹脂中に50質量%以上含まれることを意味し、その含有量は好ましくは75質量%以上であり、より好ましくは85質量%以上であり、さらに好ましくは90質量%以上である。特に、実質的にモノマー成分の全てがオレフィンである樹脂、中でもポリオレフィンの単独重合体(ホモポリマー)が好ましい。なお、本発明に使用されるポリオレフィン系樹脂の製造方法は特に制限はなく、チーグラー・ナッタ系触媒、メタロセン系触媒、酸素、過酸化物等のラジカル開始剤等を用いる方法等のいずれによって得られたものであっても良い。
本発明に係る高周波誘電体においては、無機物質粉末として重質炭酸カルシウム粉末を使用する。ここで、重質炭酸カルシウムとは、天然の石灰石等を機械的に粉砕・加工して得られるものであって、化学的沈殿反応等によって製造される合成炭酸カルシウムとは明確に区別される。なお、粉砕方法には乾式法と湿式法とがあるが、乾式法によるものが好ましい。
本発明の高周波誘電体は、上記した熱可塑性樹脂と無機物質粉末とを含む熱可塑性樹脂組成物により構成される。熱可塑性樹脂組成物において、熱可塑性樹脂と無機物質粉末とは、50:50~10:90の質量比で含有される。無機物質粉末の含有量が少ないと、熱可塑性樹脂組成物の質感や強度等の物性が得難く、多すぎると混練や成形加工が困難となり、柔軟性も不十分となるためである。
上記の熱可塑性樹脂組成物を調製する方法としては、通常の方法を使用することができ、成形方法(押出成形、射出成形、真空成形等)に応じて適宜設定することが可能である。例えば、熱可塑性樹脂と無機物質粉末とを溶融混練することにより調製できる。溶融混練は、各成分を均一に分散させる傍ら、高い剪断応力を作用させて混練することが好ましい。混合装置としても、一般的な押出機、ニーダー、バンバリーミキサー等種々のものを用いることができるが、例えば二軸混練機で混練することが好ましい。調製した熱可塑性樹脂組成物は例えば、所望の形状及びサイズのペレットとし、本発明の高周波誘電体の製造に用いることができる。また、目的とする高周波誘電体の形状によっては、各原料を混練して熱可塑性樹脂組成物を調製すると同時に、高周波誘電体へと成形することも可能である。例えば、各種原料を二軸押出機で混練し、シート状物を押出成形することにより、シート形状の高周波誘電体を製造することができる。
本発明の高周波誘電体の製造方法としては、所望の形状に成形できるものであれば特に限定されず、従来公知の押出成形、射出成形、真空成形、ブロー成形、カレンダー成形等の何れの方法を用いてもよい。さらにまた、本発明に係る高周波誘電体が発泡体である態様においても、所望の形状に成形できるものであれば従来公知の射出発泡,押出発泡,発泡ブロー等の液相発泡法、あるいは、例えば、ビーズ発泡,バッチ発泡,プレス発泡,常圧二次発泡等の固相発泡法の何れを用いることも可能である。前記した、結晶性ポリプロピレンをキャリアレジンとし、炭酸水素塩を熱分解型発泡剤として含む熱可塑性樹脂組成物の一態様においては、射出発泡法及び押出発泡法が望ましく用いられ得る。
押出成形工程に特に制限はなく、上記したような種々の公知の押出成形法により行うことができる。シート状物表面の平滑性を考慮すると、二軸押出機、特にTダイ方式の二軸押出成形機を使用するのが好ましい。こうした成形機を用い、例えば熱可塑性樹脂の融点+55℃以下、好ましくは、熱可塑性樹脂の融点以上でかつ融点+55℃以下、より好ましくは、熱可塑性樹脂の融点+10℃以上かつ熱可塑性樹脂の融点+45℃以下の温度で押出成形することにより、外観及び物性に優れた高周波誘電体を製造することができる。
上記のように押出成形されたシート状物は、好ましくは次に延伸処理に付される。延伸処理としては特に限定されるものではなく、その成形時あるいはその成形後に一軸方向又は二軸方向に、乃至、多軸方向(チューブラー法による延伸等)に延伸することが可能である。より好ましくは、一軸又は二軸延伸(例えば、縦及び/又は横延伸)に付す。また、延伸倍率は1.1倍以上10.0倍以下、特に1.5倍以上5.0倍以下とするのが好ましい。また、二軸延伸の場合には、逐次二軸延伸でも同時二軸延伸であっても良い。こうした延伸処理により、高周波誘電体の機械特性を改善できる上、比誘電率及び誘電正接を、適切な値に調整し易くなる。また、無機物質粉末を含有する熱可塑性樹脂組成物は、延伸処理によって微小な空隙を生じ、その結果軽量化を図ることも可能である。なお、高周波誘電体の空隙率は、上記した発泡剤の配合によっても調整することができる。
本発明の高周波誘電体は、上記のように1GHz以上の周波数及び25℃の温度における比誘電率εが5以下、好ましくは3以下、かつ誘電正接tanδが1×10-3以下、好ましくは7×10-4以下、より好ましくは5×10-4以下、さらに好ましくは4×10-4以下、特に好ましくは3×10-4以下であり、優れた高周波特性を示す。また、共振器、フィルタ、アンテナ、回路基板、積層回路素子基板等、様々な用途やサイズに好適な高周波誘電体として設計することも可能である。しかも、ポリオレフィン系樹脂及び重質炭酸カルシウム粉末を主原料とするため、良好な機械特性を兼ね備え、コスト的にも有利である。そのため、種々の誘電体デバイスに好適に使用し得る。

以下の実施例および比較例においての各物性値はそれぞれ以下の方法により評価されたものである。
島津製作所社製の比表面積測定装置SS-100型を用い、JIS M-8511に準拠して空気透過法による比表面積の測定結果から計算した。
マイクロトラック・ベル社製、BELSORP-miniを用い、窒素ガス吸着法によって求めた。
粉末の粒度分布を代表するように、100個の粒子のサンプリングを行い、光学顕微鏡を用いて得たこれらの各粒子の投影図を市販の画像解析ソフトを用いて画像解析することによって真円度を求めた。測定原理としては、粒子の投影面積と粒子の投影周囲長とを測定し、各々(A)と(PM)とし、粒子の投影周囲長と同一周囲長を持つ円の半径を(r)、粒子の投影周囲長と同一周囲長を持つ円の面積を(B)とし、
真円度=A/B=A×4π/(PM)2
を求めるものである。
引張強さ及び破断点伸びは、JIS K 7161-2:2014に準拠して、23℃、50%RHの条件下で、オートグラフAG-100kNXplus(株式会社島津製作所)を用いて測定した。試験片としては、後記する成形品より切り出したダンベル形状とした。延伸速度は50mm/分であった。
誘電率及び誘電正接は、JIS 2565に準拠して、周波数1GHzでの値を、空洞共振器を用いて25℃にて測定した。
体積固有抵抗は、JIS K 6921-2:2018に準拠して、日東精工アナリテック株式会社製抵抗率計MCP-HT800を用いて測定した。
以下の実施例および比較例において使用した原材料は、それぞれ以下のものであった。
・熱可塑性樹脂
PP: ポリプロピレン単独重合体((株)プライムポリマー製:プライムポリプロ(登録商標)E111G、融点160℃)
CC1:重質炭酸カルシウム粒子(表面処理なし) 平均粒径1.00μm、比表面積22,000cm2/g(備北粉化工業株式会社製、ソフトン2200)

上記の原材料の内、40質量部のPP、40質量部のCC1、20質量部のCC2、並びに添加剤D、E、F1、及びF2それぞれ1質量部を、(株)パーカーコーポレーション製同方向回転二軸混錬押出機HK-25D(φ25mm、L/D=41)に投入し、シリンダー温度190~200℃でストランド押出後、冷却、カットすることでペレット化した。
原材料として30質量部のPP、70質量部のCC3、並びに添加剤D、E、F1、及びF2それぞれ1質量部を用いて約80μm厚のシートを成形し、シート成形後に二軸延伸を行った以外は、実施例1と同様の操作を行った。二軸延伸は、引取り方向に2倍、引取り方向に対し垂直な方向に2倍となるように、同時に行った。評価結果等を、後記する表1に示す。
添加剤としてD(帯電防止剤)を3質量部使用した以外は、実施例1と同様の操作を行った。評価結果等を、後記する表1に示す。
原材料として重質炭酸カルシウム粉末を使用せず、表1に示す配合で実施例1と同様の操作を行った。評価結果等を、後記する表1に示す。
PP量を55質量部、CC3量を45質量部とした以外は、実施例2と同様の操作を行った。評価結果等を、表1に示す。
原材料として40質量部のPP、60質量部のCC3、並びに添加剤E、F1、及びF2それぞれ1質量部を用いた以外は、実施例1と同様の操作を行った。評価結果等を、後記する表2に示す。
一軸延伸を行わなかった以外は、実施例4と同様の操作を行った。評価結果等を、後記する表2に示す。
シート押出後に延伸を行わず、代わりに真空プレスに付して厚さ約220μmのシートに成形した以外は、実施例4と同様の操作を行った。評価結果等を、表2に示す。
Claims (4)
- 熱可塑性樹脂と重質炭酸カルシウム粉末とを質量比40:60~30:70の割合で含有する組成物からなる高周波誘電体であって、
前記組成物は前記熱可塑性樹脂及び前記重質炭酸カルシウム粉末からなり、
前記熱可塑性樹脂はポリプロピレン単独重合体からなり、
前記高周波誘電体の1GHz以上の周波数及び25℃の温度における比誘電率εが5以下、誘電正接tanδが1×10-3以下である、
高周波誘電体。 - 空隙率が5%以上35%以下である、請求項1に記載の高周波誘電体。
- 請求項1又は2に記載の高周波誘電体の製造方法であって、前記熱可塑性樹脂と前記重質炭酸カルシウム粉末とを含有するシート状物を押出成形する工程、並びに、前記シート状物を一軸又は二軸延伸する工程を含む、高周波誘電体の製造方法。
- 製造される前記高周波誘電体が、厚さ20μm以上1000μm以下、延伸倍率が1.1倍以上10.0倍以下の一軸又は二軸延伸シートである、請求項3に記載の高周波誘電体の製造方法。
