Abstract
Description
本実施形態の目封止ハニカム構造体の製造方法(以下、単に「製造方法」と称す。)により製造される目封止ハニカム構造体1は、図1に示すように、多孔質セラミックス製の格子状の隔壁2によって区画形成された、流体の流路となる複数のセル3を備えるものであり、所定のセル3の一方の端部4aが目封止部材によって目封止された複数の目封止部5aと、残余のセル3の他方の端部4bが目封止部材によって目封止された複数の目封止部5bとを有している。
以下、本発明の一実施形態である製造方法を用いた目封止ハニカム構造体1の製造の詳細について説明する。ここで、本実施形態の製造方法において、周知の工程等については詳細な説明は省略するものとする。すなわち、成形材料を調製し、ハニカム形状のハニカム成形体10を押出成形する成形工程やハニカム成形体10を乾燥させる乾燥工程、或いは所望の形状に切断する切断工程等、更には目封止部5a,5bを設けた後で、ハニカム成形体10を所定の焼成温度(例えば、1400℃以上等)で長時間焼成する焼成工程等は、既に周知であるため詳細な説明は省略する。
目封止部とハニカム成形体との剛性差の改善を目的として、目封止部を高気孔率化するために、目封止部材の改良を行った。具体的には、目封止部材に含まれる造孔材及び増粘剤の添加率を、従来品の目封止部材と比べて高く設定した改良目封止部材A,Bを調製し、これらを用いて形成された目封止部の気孔率の測定を行った。それぞれの造孔材及び増粘剤の添加率と、測定された目封止部の気孔率とを下記表1に示す。
凝集物の発生を抑制するために、増粘剤を除く目封止部材の原料(造孔材、セラミック原料等)をそれぞれ粉体混合した後で、当該増粘剤を最後に添加することとした。ここで、全体の混合時間を10分間とした場合、増粘剤を添加しない状態で8分間の混合(粉体混合工程)を行い、これにより得られた粉体混合物に、増粘剤を添加して更に2分間の混合(増粘剤混合工程)を行うことを行った。
更に、上記粉体混合工程及び増粘剤混合工程において、造孔材と増粘剤との接触時間を所定時間内に制限するとともに、これらの混合工程における撹拌羽根の撹拌回数(撹拌総回転数)を抑えることで凝集物の発生を抑制することが確認された。
(4−1)光透過法による評価
上記(2)で調製された目封止部材(実施例1及び比較例2)を用い、ハニカム成形体の一方の端面側に目封止部を形成した。ここで、目封止部の形成は、既に説明したスキージ方式を採用し、目封止部材以外のその他の条件(スキージ条件等)は同一のものとした。得られた目封止部を有するハニカム成形体について、光透過法により目封止深さの不良を判定した。
目封止深さが5mmとなるような条件で、実施例1及び比較例2の目封止部材を用いてそれぞれ目封止部をハニカム成形体に形成した。得られたハニカム成形体をX線CTにて撮影し、撮影画像から複数箇所の目封止深さの値をそれぞれ測定した。測定した測定サンプル数(N)は、いずれも3185箇所とした。測定結果から目封止深さの平均値、最大値、及び最小値を求めたものを下記表5に示す。X線CTによる評価を行うために、X線検査装置(inspeXio SMX−225CT FPD:島津製作所製)を用いた。このX線検査装置を用いて、ハニカム成形体の断面画像を撮影し、得られた断面画像からそれぞれの目封止深さを計測した。このとき、断面画像の撮影は、目封止部の近傍を、ハニカム成形体の高さ方向(軸方向)に沿って、0.15mm間隔でそれぞれ撮影した。更に、撮影された断面画像のデータをX線検査装置付属の解析ソフトを用いて解析した。
Claims (5)
- 隔壁によって区画された流体の流路となる複数のセルを有し、予め規定された配設基準に従って前記セルの一方の端部が目封止部材により目封止された目封止部を有するとともに、残余の前記セルの他方の端部が前記目封止部材により目封止された前記目封止部を有する目封止ハニカム構造体の製造方法であって、
前記目封止部を形成するために、セラミック原料、造孔材、増粘剤、有機バインダ、分散剤、及び水を混合し、スラリー状の前記目封止部材を調製する目封止部材調製工程を具備し、
前記目封止部材調製工程は、
それぞれ粉体の前記セラミック原料、前記造孔材、前記有機バインダ、及び前記分散剤を所定の配合比率で混合する粉体混合工程と、
前記粉体混合工程によって得られた粉体混合物に、前記増粘剤を添加して混合する増粘剤混合工程と、
前記増粘剤混合工程によって得られた増粘剤添加混合物に、前記水を添加し混練する混練工程と
を備える目封止ハニカム構造体の製造方法。 - 前記増粘剤混合工程は、
前記粉体混合物と前記増粘剤との撹拌総回転数を500回以下に設定する請求項1に記載の目封止ハニカム構造体の製造方法。 - 前記増粘剤混合工程は、
前記粉体混合物と前記増粘剤との接触時間を2分以下に設定する請求項1または2に記載の目封止ハニカム構造体の製造方法。 - 前記造孔材は、
前記セラミック原料の合計質量に対して、5重量%〜30重量%の比率で添加され、
前記増粘剤は、
前記セラミック原料の合計質量に対して、0.4重量%〜5重量%の比率で添加される請求項1〜3のいずれか一項に記載の目封止ハニカム構造体の製造方法。 - 前記目封止部の気孔率は、
70%〜90%の範囲である請求項1〜4のいずれか一項に記載の目封止ハニカム構造体の製造方法。
