Description
本発明は、ポリマー多層フィルムを製造する方法に関し、特に、屈折率が異なるポリマー層が1つおきになっており、少なくとも1つのポリマーが、伸長されたときに大きい複屈折を生じ、その複屈折を維持することができる同時押出し多層光学フィルムに関する。
本発明は、ポリマー多層フィルムの製造方法に関し、特に、屈折率が異なるポリマー層が1つおきになっている同時押出し多層光学フィルムに関する。特定の層厚さを有する各種材料の層が規則正しく配列された構成を有する多層フィルム構造を製造するため、様々な方法が工夫されてきた。こうした構造の例は、屈折率および層厚さが異なる材料の連続層の相互作用により光学的または視覚的効果を生じる構造である。
本発明は、多層光学フィルムを製造する方法および装置に関する。
工程の様々な問題は、本発明による高品質のポリマー多層光学フィルムおよびその他の光デバイスを製造する上で重要である。こうした光学フィルムとしては、干渉偏光子、鏡、着色フィルムおよびこれらの組合わせがあるが、これらだけに限らない。こうしたフィルムは、紫外スペクトル、可視スペクトルおよび赤外スペクトルの多様な部分上で光学的に有効である。特に重要なのは、本質的に複屈折である1つまたは複数の層を有する同時押出しポリマー多層光学フィルムである。各々の層の製造に使用する工程条件は、一部には(1)使用する特定の樹脂系および(2)最終的なフィルムに所望の光学的特性によって決まる。
本発明の使用に適する様々なポリマー材料は、同時押出し多層光学フィルムの製造における使用に関して既に教示されている。たとえば、Schrenk等に付与された米国特許第4,937,134号、第5,103,337号、第5,1225,448,404号、第5,540,978号および第5,568,316号、並びにWheatleyおよびSchrenkに付与された第5,122,905号、第5,122,906号および第5,126,880号に列挙して説明されているポリマー材料は、本発明による多層光学フィルムの製造に有用である。特に重要なのは、Schrenk等に付与された第5,486,949号および第5,612,820号、米国特許出願第08/402,041号および第09/006,601号に記載されているような複屈折ポリマーである。フィルムを製造するのに好ましい材料については、本発明の多層光学フィルムを製造するために満たさなければならない条件がいくつかある。第1に、これらのフィルムは、区別できる少なくとも2種類のポリマーから構成しなければならない。ポリマーの数に制限はなく、特定のフィルムに3種類以上のポリマーを使用すると有利である。第2に、2種類の必要なポリマーの少なくとも一方は、一般に「第1ポリマー」と呼ばれ、絶対値が大きい応力光係数を有することが好ましい。つまり、第1ポリマーは、伸長時に大きい複屈折を示すことが好ましい。多層フィルムの用途に応じて、複屈折は、フィルム平面内の2つの直交方向の間、1つまたは複数の平面内方向の間およびフィルム平面に垂直な方向、またはこれらの組合わせで生じる。等方性屈折率が広く分岐される特別な場合、第1ポリマー内の大きい複屈折を優先することは緩和されるが、複屈折はなお一般的に望ましい。こうした特別な場合は、フィルムを2つの直交する平面内方向に圧伸する2軸工程を使用して形成される鏡フィルムおよび偏光子フィルム用ポリマーを選択するときに生じる。第3に、第1ポリマーは、所望の光学的特性が最終的なフィルムに付与されるように、圧伸後に複屈折を維持することができなければならない。第4に、その他の必要なポリマーは、一般に「第2ポリマー」と呼ばれ、最終フィルムにおいて、少なくとも1方向における最終フィルムの屈折率が、同方向における第1ポリマーの屈折率と著しく異なるように選択しなければならない。ポリマー材料は一般に分散性である、つまり屈折率が波長とともに変化するため、これらの条件は、問題になる特定のスペクトル帯域の点で考慮しなければならない。
本発明の同時押出しポリマー多層光学フィルムの製造に使用する工程は、選択する樹脂材料および最終的なフィルム製品に望ましい光学的特性によって異なる。
本発明により製造される高品質の多層光学フィルムおよびその他の光装置は、先行技術のフィルムを使って利用可能な領域をはるかに超える大きな領域で、ある程度の物理学的光学的均一性を示すように製造することができる。本発明の方法では、先行技術の流延(非圧伸)フィルムに生じる層厚さおよび光キャリパの歪みは、約2×2〜約6×6、好ましくは4×4だけ流延ウェブを2軸伸長させて回避され、側方の層厚さの変動、したがって色の変動はそれほど急激ではなくなる。さらに、フィルムは、最終的なフィルムを伸長させずに直接流延するのと対照的に、流延ウェブを伸長させて製造されるため、必要な流延ウェブは比較的狭く、著しく少ない層拡散が比較的狭いダイに生じるので、押出ダイ内の層厚さ分布の歪みが少なくなる可能性がある。
本発明の高品質同時押出しポリマー多層光学フィルムを製造する方法のその他のステップとして、様々な層またはコーティングを多層光スタックの一方または両方の側の少なくとも一部分に塗布して、フィルムの物理的、化学的または光学的特性を変更または強化することができる。こうした層またはコーティングは、フィルムの形成時に、同時押出しによるか、または別個の塗布または押出しステップで組み入れるか、または後で最終光学フィルムに塗布することができる。追加の層またはコーティングの実施例は、米国特許出願第08/910,660号に記載されている。同時押出し多層フィルムに結合できるコーティングまたは層の非制限的な例を以下の実施例に詳細に記載する。
フィルムを処理するとき、たとえば押し出すとき、各種の潤滑剤を使用することもある。本発明に使用するのに適する潤滑剤としては、ステアリン酸カルシウム、ステアリン酸亜鉛、ステアリン酸コバルト、モリブデンネオドカノエート、およびルテニウム(III)ステアレートがある。さらに、フィルムには、二次加工などのような後続の処理を施すことができ、特定の用途に応じてロールまたは最終シートに細断するか、またはグリッタに使用するようなストリップ、繊維、またはフレークに細断または二次加工することができる。最終使用用途によっては、上記の追加コーティングまたは層を二次加工作業の前後どちらかで追加することができる。
Claims (18)
- 多層光学フィルムを製造するための供給ブロックであって、
(a)少なくとも第1および第2流路を含む勾配プレートであって、該流路の少なくとも一方が、該流路に沿って第1部分から第2部分まで変化する断面領域を有する勾配プレートと、
(b)該第1流路と連通する第1の複数の導管と、該第2流路と連通する第2の複数の導管とを有する供給管プレートであって、各々の導管が、該導管自体の個々のスロットダイに供給し、第1端部と第2端部とを有し、該導管の該第1端部が該流路と連通し、該導管の該第2端部が該スロットダイと連通する供給管プレートと、
を含む供給ブロック。 - 前記導管に近接して配置された軸線ロッド加熱器をさらに含む、請求項1記載の供給ブロック。
- 前記軸線ロッド加熱器が、前記第1の複数の導管と前記第2の複数の導管との間に位置する、請求項2記載の供給ブロック。
- 前記軸線ロッド加熱器が、前記供給ブロックの長さに沿って調節可能な複数の別個の温度領域を提供することができる、請求項2記載の供給ブロック。
- 前記スロットダイが、前記供給管プレートに位置する拡張部分と、スロットプレートに位置するスロット部分とを含む、請求項1記載の供給ブロック。
- 前記スロットダイと連通する圧縮部分をさらに含む、請求項1記載の供給ブロック。
- 上部および下部を有する少なくとも第1および第2補助流路を含むマニホールドプレートであって、該上部が該マニホールドプレートにより限定され、該下部が前記勾配プレート内に限定されるとともに該流路の反対側に位置する、請求項1記載の供給ブロック。
- (a)外面を有し、前記勾配プレートおよび前記供給管プレートを囲むハウジングと、
(b)該ハウジングの該外面に取り付けられるプレート型加熱器と、
を更に含む、請求項1記載の供給ブロック。 - 多層光学フィルムを製造する方法であって、
(a)樹脂の少なくとも第1および第2の流れを提供するステップと、
(b)請求項1記載の供給ブロックを使用して、該第1および第2の流れを複数の層に分割し、該第1の流れの層が該第2の流れの層と交互配置されて複合流を生じるようにするステップと、
(c)該複合流を押出ダイに通して、各々の層が隣接層の主面にほぼ平行な多層ウェブを形成するステップと、
(d)該多層ウェブを流延ロール上に流延して、流延多層フィルムを形成するステップと、
を含む方法。 - ステップ(b)の後に、
(a)前記複合流を増倍器内に送り、そこで前記複合流が複数の分岐流に分割され、該増倍器が、該分岐流の少なくとも1つを該分岐流の流れを横断する方向に膨張させるステップと、
(b)前記分岐流を前記複合流に再び結合し、前記複合流の層の数を増加させるステップと、
をさらに含む、請求項9記載の方法。 - 前記流延ステップ時に前記多層ウェブの急冷をさらに含む、請求項9記載の方法。
- 表面組織付き多層光学フィルムを製造する方法であって、
(a)樹脂の少なくとも第1および第2の流れを提供するステップと、
(b)該第1および該第2の流れを複数の層に分割し、該第1の流れの層が該第2の流れの層と交互配置されて複合流を生じるようにするステップと、
(c)該複合流を押出しダイに通して、各々の層が隣接層の主面にほぼ平行な多層ウェブを形成するステップと、
(d)該多層ウェブを流延ロール上に流延するステップと、
(e)該多層ウェブを微細エンボス加工ロールに接触させて流延多層フィルムを形成するステップと、
を含む方法。 - ステップ(b)の後に、
(a)前記複合流を増倍器内に送り、そこで該複合流が複数の分岐流に分割され、該増倍器が、該分岐流の少なくとも1つを該分岐流の流れの方向を横断する方向に膨張させるステップと、
(b)該分岐流を該複合流に再び結合し、該複合流の層の数を増加させるステップと、
をさらに含む、請求項12記載の方法。 - 前記微細エンボス加工ステップ時に前記多層ウェブを急冷することをさらに含む、請求項12記載の方法。
- 多層光学フィルムを製造する方法であって、
(a)樹脂の少なくとも第1および第2の流れを提供するステップであって、樹脂の該第1の流れがポリエチレンナフタレートのコポリマー(coPEN)であり、樹脂の該第2の流れがポリメチルメタクリレート(PMMA)であるステップと、
(b)該第1および該第2の流れを複数の層に分割し、該第1の流れの層が該第2の流れの層と交互配置されて複合流を生じるようにするステップと、
(c)該複合流をダイに通して同時に押し出し、各々の層が隣接層の主面にほぼ平行な多層ウェブを形成するステップであって、該coPENおよびPMMA樹脂が約260℃の溶融温度で同時に押し出され、該coPENの樹脂の複屈折が、特定の圧伸比でホモポリマーPEN樹脂の複屈折に比べて約0.02単位以下だけ低下するステップと、
(d)該多層ウェブを流延ロール上に流延して、流延多層フィルムを形成するステップと、
を含む方法。 - ステップ(b)の後に、
(a)前記複合流を増倍器に送り、そこで該複合流が複数の分岐流に分割され、該増倍器が、該分岐流の少なくとも1つを該分岐流の流れの方向を横断する方向に膨張させるステップと、
(b)該分岐流を該複合流に再び結合し、該複合流の層の数を増加させるステップと、をさらに含む請求項15記載の方法。 - 前記多層ウェブを前記流延ステップで急冷することをさらに含む、請求項15記載の方法。
- 前記多層光学フィルムをグリッタフィルムに変換することをさらに含む、請求項9〜請求項17の何れか1項に記載の方法。
