本実施形態の第1の誘電体層は、BaO、Nd2O3、及びTiO2を主成分として含むものである。

第1の誘電体層は、主成分以外の副成分を更に含んでいてもよい。副成分としては、特に限定されないが、例えば、亜鉛酸化物、ホウ素酸化物、ビスマス酸化物、コバルト酸化物、マンガン酸化物、銅酸化物、アルカリ土類金属酸化物、ガラス等が挙げられる。アルカリ土類金属酸化物としては、カルシウム酸化物がより好ましい。ガラスとしては、リチウム酸化物を含有するガラスが好ましい。
質量%〜20.0質量%であることが好ましい。
本実施形態の第2の誘電体層は、第1の誘電体層と異なる材質を含む誘電体層である。第2の誘電体層としては、第1の誘電体層と異なる材質であればよく、その種類は特に限定されず公知のものを用いることができる。具体的には、フォルステライト(2MgO・SiO2)、エンスタタイト(MgO・SiO2)、ディオプサイド(CaO・MgO・2SiO2)等が挙げられる。それらの中でも、比誘電率εrが低く、かつQ・f値が大きい観点から、フォルステライトを主成分とする誘電体層が好ましい。
本実施形態の境界層は、第1の誘電体層と第2の誘電体層との間に形成され、Zn及びTiを含むものである。Zn及びTiを含む境界層が第1の誘電体層と第2の誘電体層との間に存在することにより、第1の誘電体層、境界層、及び第2の誘電体層を強固に積層することができる。この作用機序の詳細は未だ解明されていないものの、境界層にZn及びTiが含まれることにより、各材質に対し、反応性の良いZnTiO3系の結晶相が比較的低温で形成されることにより接合強度が向上するためと考えられる。
本実施形態のセラミック電子部品は、例えば、高周波デバイスの一種である多層型デバイスの部品として好適に用いることができる。多層型デバイスは、内部にコンデンサー、インダクタ等の誘電デバイスが一体的に作り込まれた(一体に埋設された)複数のセラミック層からなる多層セラミック基板から製造される。この多層セラミック基板は、互いに誘電特性が異なる誘電体磁器組成物から形成されるグリーンシートにスルーホールを形成した後に、グリーンシートを複数積層し、これらを同時焼成して製造できる。他に製造可能な電子部品としては、ロー・パス・フィルタ(LPF)、バンド・パス・フィルタ(BPF)、ダイプレクサ(DPX)、カプラ(方向性結合器)、バルン(又はバラン:平衡不平衡インピーダンス変換器)等が挙げられる。
炭酸バリウム(BaCO3)24.36質量%と、水酸化ネオジム(Nd(OH)3)40.29質量%と、酸化チタン(TiO2)35.35質量%とを秤量(合計で100質量%とする)し、秤量粉体をナイロン製ボールミルに入れ、イオン交換水と市販分散剤を添加して25%濃度のスラリーを作製し、16時間混合した。
上述の方法にて得た完成材に、市販品のトルエン(1級)、アルコール(特級)、分散剤、アクリル樹脂ラッカーを所望量配合し、ポリエチレン製ボールミルに入れ、16時間混合し、シート成形用のスラリーを得た。これをドクターブレード法によってシート成形してシートを複数作成した。
フォルステライト(2MgO・SiO2)100質量%に対し、酸化ホウ素(B2O3)を6.0質量%、酸化亜鉛(ZnO)を16.0質量%、酸化銅(CuO)を4.0質量%、炭酸カルシウム(CaCO3)を2.0質量%秤量し、秤量粉体をナイロン製ボールミルに入れ、イオン交換水を添加して33%濃度のスラリーを作製し、16時間混合した。
上述の方法にて得た完成材に、市販品のトルエン(1級)、アルコール(特級)、分散剤、アクリル樹脂ラッカーを所望量配合し、ポリエチレン製ボールミル入れ、16時間混合し、シート成形用のスラリーを得た。これをドクターブレード法によってシート成形してシートを複数作成した。

上述で得た(1)BaNdTiO系酸化物、(2)2MgO・SiO2、(3)BaNdTiO系酸化物と2MgO・SiO2のコンポジットを用いて、表1に示す条件にて一体化チップを作製し、それらの境界反応層の拡散主成分、メッキ処理後の境界反応層への浸漬状況、境界反応層の厚み、及び誘電体層の剥がれ状況の有無について確認した。これらの結果を表1及び2にまとめて示す。一体化チップの作成方法及び評価方法は、表1及び2に示した条件を変化させたこと以外は、以下に例として示す実施例10における場合と同様とした。
(BaNdTiO系酸化物と2MgO・SiO2セラミックスのコンポジット材料のシートを用いての一体化チップの製造)
BaO−Nd2O3−TiO2セラミックスシートにAgペースト(TDK社製)を所望のコンデンサパターン形状(焼成後にチップの形状が長手方向4.5mm、幅方向3.2mmであるパターン)に印刷し120℃、15分間乾燥させた。
焼成した一体化チップの端部に外部端子を形成させるため、市販品のAgの外部端子ペーストを用いて端子両側に手動塗布、120℃15分で乾燥し、連続式焼成炉(LINDBERG(株)製)にて670℃で焼付け処理を行った。端部焼成したチップを社内所有品の電気めっき装置でCu−Ni−Snめっきを行い、各めっきにて所望厚膜値になるまでめっきを行い、一体化チップを得た。
めっき後まで処理を施した一体化チップの3面(平面、側面、端面)を金属顕微鏡で確認し剥がれ等の異常が無いか試料毎にn=10(箇所)について確認した。
めっき後まで処理を施した一体化チップをペンチで破断し、その破断した境界面を走査電子顕微鏡(日本電子データム(株)製、「JSM−T300」)により観察し、一体化焼成後の境界面のCOMPO(組成)像(2000倍)を撮影して境界部の拡散厚みを観察機付属のスケーラーで確認した。図2に、実施例10の一体化チップの境界付近のCOMPO像を示す。図2において、第2の誘電体層(2MgO・SiO2セラミックス材料)が上層として、第1の誘電体層(BaNdTiO系酸化物)が下層として形成されていることが認められた。そして、上層と下層との間に境界反応層(厚み:10μm)が形成されていることが認められた。即ち、同時焼成により上層と下層との間に反応によって境界反応層が形成されていることが確認された。
めっき後まで処理を施した一体化チップをペンチで破断し、その破断した境界面を走査電子顕微鏡(日本電子データム(株)製、「JSM−T300))により観察し、一体化焼成後の境界面のCOMPO像(2000倍)を撮影して境界部の耐めっき性の有無を確認した。
焼成後の一体化チップを市販のエポキシ樹脂を用いて容器に埋め込み、研磨剤を用いて研磨し、鏡面研磨で仕上げた後、その研磨面を走査電子顕微鏡(日本電子データム(株)製、「JSM−6700」)によりSEM−EDS観察し、一体化焼成後の境界面のEDS像(2000倍)を撮影し、境界部の拡散元素分布状態について確認した。図3に、実施例10の一体化チップの焼成後チップでチップ中央部の境界付近におけるCOMPO像を示す。図4に、実施例10の一体化チップのZn成分についてのEDS像を示す。図5に、実施例10の一体化チップのTi成分についてのEDS像を示す。

- BaO、Nd2O3、及びTiO2を主成分として含む第1の誘電体層と、
前記第1の誘電体層と異なる材質である第2の誘電体層と、
前記第1の誘電体層と前記第2の誘電体層との間に形成された、Zn及びTiを含む境界層と、
を含む、セラミック電子部品。 - BaO、Nd2O3、及びTiO2を主成分として含む第1の誘電体層と、前記第1の誘電体層と異なる材質を含み、かつZnを含む誘電体材料と、を同時焼成してなる、セラミック電子部品。
- 前記第1の誘電体層は、Znを更に含む、請求項2に記載のセラミック電子部品。
