Abstract
Die vorliegende Erfindung bezieht sich auf einen Katalysator für die Hydrierung von C4-Dicarbonsäuren und/oder deren Derivaten, vorzugsweise Maleinsäureanhydrid, in der Gasphase, dadurch gekennzeichnet, dass dieser Kalalysator 5 bis 100 Gew.-%, vorzugsweise 40 bis 90 Gew.-% Cu-Oxid und 0 bis 95 Gew.-%, vorzugsweise 10 bis 60 Gew.-% eines oder mehrerer Metalle oder deren Verbindungen aus der Gruppe bestehend aus Al, Si, Zn, Pd, La, Ce, den Elementen der Gruppen III A bis VIII A sowie den Gruppen I A und II A als aktive Masse aufweist und diese Masse auf einem inerten Trägermaterial in Form einer dünnen Schicht aufgebracht ist.

Die vorliegende Erfindung betrifft ein Verfahren zur Herstellung von gegebenenfalls alkylsubstituiertem γ-Butyrolacton und Tetrahydrofuran durch katalytische Hydrierung in der Gasphase von Substraten, die ausgewählt sind aus der Gruppe bestehend aus Maleinsäure und Bernsteinsäure und Derivaten dieser Säuren. Darunter werden im Rahmen der vorliegenden Erfindung Ester und Anhydride verstanden, wobei diese ebenso wie die Säuren einen oder mehrere Alkylsubstituenten aufweisen können. Es wird ein Schalenkatalysator verwendet, der aus einem inerten Trägermaterial mit einer darauf angebrachten dünnen Schicht enthaltend Cu- und AI-Oxide besteht.
Die Herstellung von γ-Butyrolacton (GBL) und Tetrahydrofuran (THF) durch Gasphasenhydrierung von Maleinsäureanhydrid (MS A) ist eine seit vielen Jahren bekannte Reaktion. Zur Durchfuhrung dieser katalytischen Reaktion sind in der Literatur zahlreiche Katalysatorsysteme beschrieben. Diese sind zum großen Teil Cr-haltig. Je nach Zusammensetzung des Katalysators und den gewählten Reaktionsparametern werden mit derartigen Katalysatoren unterschiedliche Produktverteilungen erreicht.
Mögliche weitere Edukte zur Herstellung von GBL und THF sind neben MSA die Maleinsäure selbst, Bernsteinsäure und deren Anhydrid sowie die Ester dieser Säuren. Sollen GBL und THF hergestellt werden, die Alkylsubstituenten aufweisen, so bietet es sich an, von den vorstehend genannten Säuren, Estern und Anhydriden auch die entsprechend alkylsubstituierten Spezies zu verwenden.
In der US 3,065,243 ist ein Verfahren offenbart, bei dem Kupferchromit als Katalysator dient. Laut Beschreibung und Beispielen entstehen bei dieser Reaktionsfuhrung noch beträchtliche Mengen an Bernsteinsäureanhydrid (BSA), das im Kreis gefahren werden
muß. Wie bekannt ist, treten dabei häufig verfahrenstechnische Probleme aufgrund der Kristallisation des BSA oder auch daraus entstehender Bernsteinsäure mit anschließender Verstopfung von Rohrleitungen auf.
Die Offenbarung von weiteren Kupferchromit-Katalysatoren zur Hydrierung von MSA findet sich zum Beispiel in den Druckschriften US 3,580,930, US 4,006,165, der EP-A 638 565 sowie der WO 99/38856. Laut Offenbarung lassen sich mit den dort beschriebenen Katalysatoren hohe Ausbeuten an GBL erzielen. THF wird jeweils nur in Spuren gebildet. Oftmals ist es jedoch so, daß höhere Mengen an THF aus mehreren Gründen erwünscht sind.
Ein Verfahren, das dies gestattet, wird in der US 5,072,009 offenbart. Die gemäß diesem Patent verwendeten Katalysatoren entsprechen der allgemeinen Formel CuiZnbAlςMdOx, in der M mindestens ein Element ist, das ausgewählt ist aus der Gruppe bestehend aus den Gruppen II A und IIIA, VA, VIII, Ag, Au, den Gruppen IIIB bis VIIB sowie Lanthaniden und Aktinoiden des Periodensystems der Elemente; b ist eine Zahl zwischen 0,001 und 500, c eine Zahl zwischen 0,001 und 500 und d eine Zahl von 0 bis < 200 und x entspricht der Anzahl an Sauerstoffatomen, die nach den Valenzkriterien notwendig sind. Obwohl ausgesagt wird, daß die Katalysatoren entsprechend dieser Patentschrift kein Chrom enthalten müssen, werden in allen Beispielen chromhaltige Katalysatoren beschrieben. Nach diesen Beispielen wird eine maximale THF-Ausbeute von 96% erhalten, die Hydrierung wird bei Drücken von 20 bis 40 bar durchgeführt.
Ein zweistufiges Katalysatorsystem zur Hydrierung von MSA ist in der Patentschrift US 5,149,836 beschrieben. Der Katalysator für die erste Stufe ist chromfrei, der Katalysator für die zweite Stufe basiert auf Cu-Zn-Cr-Oxiden.
Prinzipiell nachteilig an allen oben beschriebenen Katalysatorsystemen ist die Anwesenheit von Chromoxid, dessen Verwendung aufgrund der akuten Toxidität vermieden werden sollte. Auch derartige Cr-freie Katalysatorsysteme zur Herstellung von GBL durch Hydrierung von MSA sind im Stand der Technik beschrieben. Beispiele für derartige Katalysatorsysteme finden sich in den Druckschriften WO 99/35139 (Cu-Zn- Oxid), WO 95/22539 (Cu-Zn-Zr) sowie der US 5,122,495 (Cu-Zn-Al-Oxid). Alle diese Katalysatorsysteme ermöglichen hohe Ausbeuten an GBL, bis zu 98%, dabei wird die Bildung von THF jedoch nicht oder nur in Spuren beobachtet. Zwar läßt sich dessen
Bildung, wie bekannt ist, durch eine Erhöhung der Reaktionstemperatur oder längere Verweilzeiten im Reaktor begünstigen, gleichzeitig steigt jedoch auch der Anteil unerwünschter Nebenprodukte, beispielsweise Butanol, Butan, Ethanol oder Ethan.
Ein ausschließlich aus Cu- und AI-Oxiden aufgebauter Katalysator für die MSA- Gasphasenhydrierung zu GBL wird in der WO 97/24346 offenbart. Auch hier finden sich die gleichen Nachteile wie bei den im vorstehenden Absatz beschriebenen Druckschriften, nämlich nur untergeordnete Bildung von THF, die lediglich durch extreme Reaktionsbedingungen gesteigert werden kann.
Die Verwendung eines Katalysators mit prinzipiell gleicher Zusammensetzung wie in der WO 97/24346 beschrieben, nämlich basierend auf Cu-Al-Oxiden, wird auch in der JP 2 233 631 offenbart. Das Ziel dieser Erfindung liegt dabei darin, die Hydrierung von MSA so durchzuführen, daß als Hauptprodukte THF und 1,4-Butandiol neben nur geringen oder gar keinen Mengen GBL entstehen. Dieses wird dann durch die Verwendung der auf gemischten Cu-Al-Oxiden basierenden Katalysatoren sowie durch Einhalten bestimmter Reaktionsbedingungen erreicht. Typische, mit diesem Verfahren erhaltene Mischungen enthalten ca. 15 bis 20 Mol-% 1,4-Butandiol und 60 bis 80 Mol-% THF, wobei die Menge an THF sogar entsprechend einem Beispiel auf über 99 Mol-% gesteigert werden kann. Dies wird dadurch erreicht, daß GBL als Lösungsmittel eingesetzt wird, und zwar in einem mehrfachen Überschuß. Wird dagegen ohne Lösungsmittel gearbeitet, sinken die Ausbeuten beträchtlich, auf Werte um 75%.
Alle die in den oben genannten Druckschriften offenbarten Katalysatoren weisen als gemeinsames Merkmal auf, daß sie einen einheitlichen Strukturaufbau besitzen. Dabei sind die vorliegenden Komponenten innig miteinander vermischt, wodurch die Struktur im wesentlichen homogen wird und der Katalysator keine größeren, unterschiedlich aufgebauten Bestandteile aufweist.
Die EP-A 0 404 408 dagegen offenbart einen Katalysator für die MSA-Hydrierung, dessen Aufbau prinzipiell anders ist als der Katalysatoren in den vorstehend genannten Referenzen. Das katalytisch aktive Material entspricht dabei im wesentlichen dem Material, das in der oben zitierten US 5,072,009 offenbart ist. Das Material wird dann auf einen im wesentlichen inerten, mindestens teilweise porösen, eine äußere Oberfläche aufweisenden Träger aufgetragen. Das katalytisch aktive Material haftet an der äußeren
und inneren Oberfläche des Trägers. Im Gegensatz zu dem entsprechenden, nicht auf einem Träger angebrachten Katalysator, der als Hauptprodukt THF liefert, entsteht hierbei GBL als bevorzugtes Produkt. Auch hierbei enthalten sämtliche in den Beispielen verwendeten Katalysatoren Cr. Nachteilig ist hierbei auch die große Menge an gebildetem BSA.
Alle die in den vorstehend genannten Druckschriften beschriebenen Katalysatortypen weisen den Nachteil auf, daß sie noch eine große Menge an unerwünschtem Nebenprodukt liefern bzw. nur für die Herstellung eines der prinzipiell erwünschten Hauptprodukte THF und GBL einsetzbar sind. Häufig enthalten die Katalysatoren auch Cr.
Die Aufgabe der vorliegenden Erfindung besteht darin, einen Katalysator für die Gasphasenhydrierung von Maleinsäure und oder Bernsteinsäure und oder den oben erwähnten Derivaten zur Verfügung zu stellen, der variabel zur Herstellung von gegebenenfalls substituiertem THF und/oder GBL einsetzbar ist. Der Katalysator soll dabei Cr-frei sein. Insbesondere soll dieser Katalysator unter entsprechenden Reaktionsbedingungen hohe Ausbeuten an THF mit gleichzeitig geringer Bildung von unerwünschtem Nebenprodukt ermöglichen.
Diese Aufgabe wird gelöst durch einen Katalysator für die Hydrierung von C - Dicarbonsäuren und/oder deren Derivaten in der Gasphase, dadurch gekennzeichnet, daß dieser Katalysator 5 bis 100 Gew.-% Cu-Oxid und 0 bis 95 Gew.-% eines oder mehrerer Metalle oder deren Verbindungen aus der Gruppe bestehend aus AI, Si, Zn, La, Ce, den Elementen der Gruppe III A bis VIII A sowie der Gruppe I A und II A als aktive Masse aufweist und diese Masse auf einem inerten Trägermaterial in Form einer dünnen Schicht aufgebracht ist.
Die Gruppen des Periodensystems der Elemente werden im Zusammenhang mit der vorliegenden Erfindung nach der alten IUPAC-Nomenklatur bezeichnet.
Unter dem Begriff C4-Dicarbonsäuren und deren Derivate werden im Bezug auf die vorliegende Anmeldung verstanden Maleinsäure und Bernsteinsäure, die gegebenenfalls einen oder mehrere -CÖ- Alkylsubstituenten aufweisen sowie die Anhydride und Ester dieser gegebenenfalls alkylsubstituierten Säuren. Ein Beispiel einer solchen Säure ist Citraconsäure. Vorzugsweise wird MSA eingesetzt.
Die Aktivmasse eines erfindungsgemäßen Katalysators besteht aus an sich bekanntem Cu- Oxid, das optional eines oder mehrere weitere Metalle aus der vorstehend genannten Gruppe oder deren Verbindungen aufweisen kann. Vorzugsweise enthält die Aktivmasse kein Cr. Der Anteil an Cu-Oxid liegt bei Werten von 5 bis 100 Gew.-%, vorzugsweise 40 bis 90 Gew.-%. Das andere oder die anderen Metalle bzw. deren Verbindungen sind in Anteilen von 0 bis 95 Gew.-%, vorzugsweise 10 bis 60 Gew.-% vorhanden. Es wurde beobachtet, daß sich die Aktivität des Katalystors mit steigendem Cu-Oxid-Anteil prinzipiell erhöht. Der Katalysator enhält in der Aktivmasse vorzugsweise noch eines oder mehrere weitere Metalle aus der Gruppe bestehend aus AI, Si, Zn, La, Ce, den Elementen der Gruppen IIIA bis VIIIA sowie den Gruppen IA und ILA oder eine Verbindung dieser Metalle enthalten, wobei die Verbindung vorzugsweise ein, Oxid ist. Vorzugsweise wird als ein weiteres Metall ein Metall aus der Gruppe bestehend aus AI, Si, Ti, Zn, Zr, Pd, La und/oder Ce oder eine Verbindung davon, vorzugsweise ein Oxid, eingesetzt.
Es ist mehr bevorzugt, das weitere Metall aus Pd, Zn, Zr und/oder AI oder deren Verbindungen auszuwählen. In dieser bevorzugten Ausf r-xungsform liegt die Menge an Cu-Oxid bei Werten von 10 bis 90 Gew.-%, insbesondere 40 bis 90 Gew.-%, die Menge an Pd-, Zn-, Zr-, und/oder AI-Oxid beträgt 90 bis 10 Gew.-%, insbesondere 60 bis 10 Gew.- %. Wenn neben Cu-Oxid noch eines der genannten Metalle oder eine Verbindung davon vorliegt, ist es bevorzugt, wenn dies AI oder Aluminiumoxid ist. In diesem Fall sind dann entweder keine weiteren oder lediglich ein weiteres Metall oder eine Verbindung davon vorhanden. Ist noch ein weiteres Metall vorhanden, ist dies vorzugsweise Pd oder ein Oxid davon. Der erfindungsgemäße Katalysator besteht also, neben gegebenenfalls den üblichen Verunreinigungen, insbesondere aus Cu und AI oder den Oxiden davon oder Cu, AI und Pd oder den Oxiden davon, wobei beide Ausfuhrungsformen gleichberechtigt sind. Der gemischte, erfindungsgemäß verwendete Katalysator kann die jeweiligen Metalle in Form eines Salzes, vorzugsweise des Oxids, oder in elementarer Form enthalten. Diese entstehen insbesondere unter einer reduzierenden Wasserstoffatmosphäre. Wenn der Katalysator die vorstehend erwähnten Metalle oder Verbindungen davon enthält, sind vorzugsweise keine weiteren Bestandteile außer gegebenenfalls den üblichen dem Fachmann bekannten Verunreinigungen enthalten.
Die Aktivmasse wird auf an sich bekannte Weise dargestellt, beispielsweise durch Ausfallen der entsprechenden Metallcarbonate und/oder Hydroxide in wässriger Lösung,
Waschen, Trocknen und Calcinieren. Die Metallcarbonate oder Hydroxide sind beispielsweise durch Lösen der entsprechenden Metallsalze in Wasser und Zugabe von Sodalösung erhältlich. Als Metallsalze kommen beispielsweise Nitrate, Sulfate, Chloride, Acetate oder Oxalate zum Einsatz. Die Masse wird dann auf dem Träger in üblicher Weise aufgebracht, beispielsweise indem das pulvrige Oxidgemisch in einer Rührtrommel in Anwesenheit eines Binders oder Klebers mit dem Träger vermischt wird. Es ist auch möglich, den Träger mit Precursor-Substanzen der Aktivmasse, beispielsweise den erwähnten Carbonaten, Nitraten, Oxalaten oder Hydroxiden der jeweiligen Metalle zu behandeln. Die jeweiligen Metallverbindungen können dabei vermischt und in einem Arbeitsschritt oder auch nacheinander aufgebracht werden. Dieser vorbehandelte Träger wird dann einer Wärmebehandlung zur Herstellung der Aktivmasse unterzogen.
Es ist schließlich auch möglich, den Katalysator herzustellen, indem die pulvrige Aktivmasse und der Träger im Wasser oder einer organischen Flüssigkeit suspendiert und das Wasser oder die organische Flüssigkeit bis zur Trockenheit, beispielsweise durch Erwärmen, entfernt werden.
Der Anteil der Aktivmasse an der Gesamtmasse des Katalysators liegt bei Werten von 5 bis 60 Gew.-%, vorzugsweise 15 bis 30 Gew.-%. Im Fall des Überschreitens dieser Werte wird ein Verhalten erreicht, das sich demjenigen eines Vollkatalysators mit der gleichen Aktivmassenzusammensetzung annähert. Bei zu niedrigem Gehalt an Aktivmasse ist dagegen eine zu niedrige Aktivität bezogen auf die Raumerfüllung des Katalysators festzustellen.
Materialien, die sich zur Herstellung des Trägers eignen, sind dabei an sich bekannte, nicht poröse Trägermaterialien. Die Träger sollten dabei eine Oberfläche von < 0,5 m /g sowie eine Porosität von < 0,05 cm3/g aufweisen. Gegenüber porösen Trägem, die beispielsweise entsprechend der EP-A 404 408 verwendet werden, erreicht man derart eine höhere mechanische Stabilität sowie ein höheres Schüttgewicht des Katalysators. Zudem existiert keine Grenze, oberhalb derer der Träger aufgrund der Beladung des gesamten Porenvolumens keine Aktivmasse mehr aufnehmen kann. Beispiele geeigneter Trägermaterialien umfassen Aluminiumoxid, Sinterkorund (hochgeglühtes α-Al O3), Aluminiumsilikate wie beispielsweise Mullit, Magnesiumsilikate wie beispielsweise Steatit, Magnesium-Aluminium-Silikate wie beispielsweise Cordierit, Glas, Siliciumcarbid, Siliciumdioxid, Stahl und andere, dem Fachmann bekannte keramische
Materialien. Der Träger ist inert. Eine rauhe Oberfläche des Trägermaterials erleichtert gegebenenfalls das Anhaften der Aktivmasse. Vorzugsweise ist das Trägermaterial ausgewählt aus der Gruppe bestehend aus Steatit, Mullit, Cordierit, Siliciumcarbid und hochgeglühtem Aluminiumoxid. Insbesondere ist das Trägermaterial Steatit.
Das Trägermaterial wird vor dem Beschichten in geeignete, als Träger dienende Formkörper gebracht. Die Geometrie dieses inerten Formkörpers und somit des resultierenden, erfindungsgemäßen Schalenkatalysators ist nicht kritisch. Geeignet sind beispielsweise Kugeln, Sattelformen, Voll- und Hohlzylinder. Die erfindungsgemäßen Katalysatoren weisen aufgrund der Verwendung nicht poröser Träger und des erfindungsgemäßen Herstellungsverfahrens eine spezifische Struktur auf. Dabei befindet sich die Aktivmasse in Form einer dünnen, zusammenhängenden Schicht auf der äußeren Oberfläche des Trägers. Im Träger selbst befindet sich in Ermangelung von Poren und aufgrund des gewählten Beschichtungsverfahrens keine Aktivmasse.
Für die Umsetzung der Reaktion sind Reaktoren, in denen der Katalysator als Festbett angeordnet ist, geeignet. Besonders bevorzugt sind Rohrbündelreaktoren, um die bei der Reaktion frei werdende Wärme günstig abzuführen. MSA wird verdampft und mit einem Wasserstoff enthaltenden Gasstrom durch den Reaktor geleitet. Bevorzugt ist ein Gemisch mit hohem Wasserstoffgehalt. In einigen Fällen wirkt sich die Zuführung anderer gasförmiger Komponenten, wie Wasserdampf, Kohlenwasserstoffe wie beispielsweise Methan, Ethan oder n-Butan oder Kohlenmonoxid, günstig auf die Selektivität, Aktivität oder Langzeitstabilität aus.
Die Konzentration des MSA liegt bei 0,1 bis 5 Vol.-%, bevorzugt zwischen 0,2 und 2 Vol.- %. Bei wesentlich höheren MSA-Konzentrationen kondensiert MSA im Reaktor aus und belegt den Katalysator mit einem Flüssigkeitsfilm. Wesentlich geringere Konzentrationen als die vorstehend angegebenen sind prinzipiell möglich, jedoch würden diese die Raum- Zeit-Ausbeute verringern und das Verfahren unnötig verteuern. Die Temperatur der Reaktion wird auf Werte von 150 bis 400°C, vorzugsweise 200 bis 300°C, eingestellt. Höhere Temperaturen begünstigen die Bildung von Nebenprodukten, tiefere Temperaturen fuhren zu einem unnötigen Aktivitätsverlust des Katalysators. Der Druck wird auf Werte von 0,5 bis 50 bar, vorzugsweise 1 bis 10 bar eingestellt. Die GHSV (Gas Hourly Space Velocity = Volumenstrom des Reaktionsgases bei Normalbedingungen bezogen auf das Katalysatorschüttvolumen) wird so eingestellt, daß ein vollständiger MSA-Umsatz erreicht
wird. Dies erleichtert die Aufarbeitung des Produktgemisches und erspart die Rückführung von nicht umgesetztem MSA. Die GHSN liegt bei 10 bis 50 000 h"1, vorzugsweise zwischen 100 und 10.000 h"1. Durch Variation der GHSV läßt sich die Produktverteilung steuern. Das Produktgemisch kann nach dem Fachmann bekannten Verfahren getrennt werden. Bevorzugt wird mindestens ein Teil des nicht umgesetzten Wasserstoffs im Kreis gefahren und damit erneut in der Hydrierung eingesetzt.
Generell wird der Katalysator vor dem Einsatz in die Reaktion einer Aktivierung, im allgemeinen einer Wasserstoffvorbehandlung, unterzogen. Dadurch wird die aktive Katalysatorspezies hergestellt. Dies geschieht durch ein teilweises Reduzieren der in der Katalysatormischung vorhandenen Oxide zum elementaren Metall, das in der erfindungsgemäßen katalytischen Reaktion aktiv ist.
Es hat sich gezeigt, daß durch Variation der Reaktionsparameter die Bildung der gewünschten Endprodukte gesteuert werden kann. Dies sind insbesondere Druck, Temperatur und GHSV. So läßt sich generell bei hohen Werten von Druck und Temperatur sowie niedrigen GHSV- Werten eine erhöhte, teils auch ausschließliche Bildung von THF feststellen. Dagegen fuhren niedrige Druck- und Temperaturwerte und hohe GHSV- Werte zur vermehrten Bildung von GBL.
Der erfindungsgemäße Katalysator besitzt eine ausreichende Standzeit. Für den Fall, daß die Aktivität und/oder Selektivität des Katalysators dennoch im Laufe seiner Betriebszeit sinken sollte, kann er durch dem Fachmann bekannte Maßnahmen regeneriert werden. Hierzu zählt eine reduktive Behandlung des Katalysators im Wasserstoffstrom bei erhöhter Temperatur. Gegebenenfalls kann der reduktiven Behandlung eine oxidative vorausgehen. Hierbei wird die Katalysatorschüttung mit einem molekularen Sauerstoff enthaltenden Gasgemisch, beispielsweise Luft, bei erhöhter Temperatur durchströmt. Weiterhin besteht die Möglichkeit, den Katalysator mit einem geeigneten Lösungsmittel, beispielsweise Methanol, THF oder GBL, zu waschen und anschließend durch einen Gasstrom zu trocknen.
Die Erfindung wird nun in den nachfolgenden Beispielen erläutert.
Beispiel 1
Herstellen eines erfindungsgemäßen Schalenkatalysators a) Herstellung der Aktivmasse
In einem beheizbaren und mit Rührwerk ausgestatteten Fälltopf werden 1,51 Wasser vorgelegt und auf 80°C erwärmt. In dieses Fällgefäß werden im Verlauf einer Stunde eine Metallsalzlösung bestehend aus 877g Cu(NO3)2*2,5H2O und 1472 g Al(NO3)3*9H2O in 2000 ml Wasser und gleichzeitig eine 20 Gew.-% Sodalösung unter Rühren zudosiert. Die Sodadosierung wird so gewählt, daß sich im Fällgefaß ein pH- Wert von 6 einstellt. Nach vollständiger Zugabe der Metallsalzlösung wird weiter Sodalösung zudosiert, bis im Fällgefäß ein pH- Wert von 8 erreicht ist und weitere 15 min bei diesem pH- Wert gerührt. Der Gesamtverbrauch an Sodalösung liegt bei 5,5 kg. Die gebildete Suspension wird abfiltriert und mit Wasser gewaschen, bis das ablaufende Waschwasser kein Nitrat (<25 ppm) mehr enthält. Der
Filterkuchen wird zunächst bei 120°C getrocknet und anschließend bei 600°C calciniert.
b) Herstellung des Schalenkatalysators
500 ml oberflächlich aufgerauhter Steatit-Kugeln des Durchmessers 4 - 5 mm (Fa. Chemtech) werden in einer Tränktrommel vorgelegt und mit 10 ml Wasser/Glycerin- Gemisch (3:1) besprüht. Anschließend werden 170 g der auf eine Korngröße von <100μm gemahlenen Aktivmasse und weitere 140 ml des Wasser-Glycerin- Gemisches kontinuierlich zugegeben, so daß der Träger homogen mit Pulver belegt wird. Der beschichtete Träger wird zunächst bei 120°C für 2h und dann bei 300°C für 2h unter Luftzirkulation getrocknet.
Beispiel 2
Herstellen eines erfindungsgemäßen Schalenkatalysators
500 ml oberflächlich aufgerauhter Steatit-Kugeln des Durchmessers 2-3 mm (Fa.
Chemtech) werden in einer Tränktrommel vorgelegt und mit 15 ml Wasser/Glycerin- Gemisch (3:1) besprüht. Anschließend werden 163 g der auf eine Korngröße von < 100 μm
gemahlenen Aktivmasse aus Beispiel 1 und weitere 150 ml des Wasser-Glycerin- Gemisches kontinuierlich zugegeben, so daß der Träger homogen mit Pulver belegt wird. Der beschichtete Träger wird zunächst bei 120°C für 2 h und dann bei 300°C für 2 h unter Luftzirkulation getrocknet.
Beispiel 3
Herstellen eines erfindungsgemäßen Schalenkatalysators 500 ml oberflächlich aufgerauhter Steatit-Kugeln des Durchmessers 2-3 mm (Fa. Chemtech) werden in einer Tränktrommel vorgelegt und mit 15 ml Wasser/Glycerin- Gemisch (3:1) besprüht. Anschließend werden 433 g der auf eine Korngröße von < 100 μm gemahlenen Aktivmasse aus Beispiel 1 und weitere 370 ml des Wasser-Glycerin- Gemisches kontinuierlich zugegeben, so daß der Träger homogen mit Pulver belegt wird. Der beschichtete Träger wird zunächst bei 120°C für 2 h und dann bei 300°C für 2 h unter Luftzirkulation getrocknet.
Beispiel 4 Herstellen eines erfindungsgemäßen Schalenkatalysators a) Herstellung der Aktivmasse
220 g der Aktivmasse aus Beispiel la werden unter Rühren mit 273 ml einer wässrigen Palladiumnitratlösung (Edelmetallgehalt: 2,2 g Pd) versetzt und intensiv durchmischt. Das feuchte Produkt wird zunächst bei 100 °C getrocknet und anschließend bei 350 °C calciniert.
b) Herstellung des erfindungsgemäßen Schalenkatalysators
500 ml oberflächlich aufgerauhter Steatit-Kugeln des Durchmessers 4-5 mm (Fa.
Chemtech) werden in einer Tränktrommel vorgelegt und mit 12 ml Wasser/Glycerin- Gemisch (3:1) besprüht. Anschließend werden 170 g der auf eine Korngröße von < 100 μm gemahlenen Aktivmasse aus Beispiel 4a und weitere 140 ml des Wasser/Glycerin-Gemisches kontinuierlich zugegeben, so dass der Träger homogen
mit Pulver belegt wird. Der beschichtete Träger wird bei zunächst 120 °C für 2 h unter Luftzirkulation getrocknet.
Beispiel 5
Herstellen eines erfindungsgemäßen Schalenkatalysators a) Herstellung einer erfindungsgemäßen Aktivmasse
100 g der Aktivmasse aus Beispiel la werden unter Rühren mit 124 ml einer wässrigen Palladiumnitratlösung (Edelmetallgehalt: 11,1 g Pd) versetzt und intensiv durchmischt. Das feuchte Produkt wird zunächst bei 100 °C getrocknet und anschließend bei 450 °C calciniert.
b) Herstellung des erfindungsgemäßen Schalenkatalysators
500 ml oberflächlich aufgerauhter Steatit-Kugeln des Durchmessers 4-5 mm (Fa. Chemtech) werden in einer Tränktrommel vorgelegt und mit 15 ml Wasser/Glycerin-
Gemisch (3:1) besprüht. Anschließend werden 153 g der auf eine Korngröße von < 100 μm gemahlenen Aktivmasse aus Beispiel la und weitere 135 ml des Wasser/Glycerin-Gemisches kontinuierlich zugegeben, so dass der Träger homogen mit Pulver belegt wird. Danach wird die Beschichtung fortgesetzt mit 17 g der auf eine Korngröße von < 100 μm gemahlenen Aktivmasse aus Beispiel 5a und weiteren
15 ml des Wasser/Glycerin-Gemisches. Der beschichtete Träger wird bei zunächst 120 °C für 2 h und dann bei 300 °C für 2 h unter Luftzirkulation getrocknet.
Beispiel 6
Herstellen eines erfindungsgemäßen Schalenkatalysators a) Herstellung der Aktivmasse
In einem beheizbaren und mit Rührwerk ausgestatteten Fälltopf werden 2,7 1 Wasser und 224 g Böhmit (Pural SB, Fa. Condea, ca. 72% Al2O3-Gehalt) vorgelegt und auf 50°C erwärmt. In dieses Fällgefaß werden im Verlauf einer halben Stunde 2500 ml einer Metallsalzlösung enthaltend 993 g Cu(NO3) *3H2O und 1187 g Zn(NO )2*6H2O und gleichzeitig eine 20 Gew.-% Sodalösung unter Rühren zudosiert. Die Sodadosierung wird so gewählt, daß sich im Fällgefaß ein pH- Wert von 6,2 einstellt. Der Verbrauch an Sodalösung liegt bei 4,6 kg. Die gebildete Suspension wird abfiltriert und mit Wasser gewaschen, bis das ablaufende Waschwasser kein Nitrat (< 25 ppm) mehr enthält. Der Filterkuchen wird zunächst bei 120°C getrocknet und anschließend bei 300°C calciniert.
b) Herstellung des erfindungsgemäßen Schalenkatalysators
500 ml oberflächlich angerauhter Steatit-Kugeln des Durchmessers 4-5 mm (Fa. Chemtech) werden in einer Tränktrommel vorgelegt und mit 10 ml Wasser/Glycerin-
Gemisch (3:1) besprüht. Anschließend werden 170 g der auf eine Korngröße von < 200 μm gemahlenen Aktivmasse aus Beispiel 6a und weitere 125 ml des Wasser- Glycerin-Gemisches kontinuierlich zugegeben, so daß der Träger mit Pulver belegt wird. Der beschichtete Träger wird zunächst bei 120°C für 2 h und dann bei 300°C für 2 h unter Luftzirkulation getrocknet.
Beispiel 7
Herstellen eines erfindungsgemäßen Schalenkatalysators a) Herstellung der Aktivmasse
Die Präparation aus Beispiel 6a wird wiederholt mit dem Unterschied, daß das Material bei 800°C calciniert wird.
b) Herstellung des Schalenkatalysators
500 ml oberflächlich aufgerauhter Steatit-Kugeln des Durchmessers 4-5 mm (Fa. Chemtech) werden in einer Tränktrommel vorgelegt und mit 10 ml Wasser/Glycerin-
Gemisch (3:1) besprüht. Anschließend werden 170 g der auf eine Korngröße von < 200 μm gemahlenen Aktivmasse aus Beispiel 7a und weitere 50 ml des Wasser- Glycerin-Gemisches kontinuierlich zugegeben, so daß der Träger homogen mit Pulver belegt wird. Der beschichtete Träger wird zunächst bei 120°C für 2 h und dann bei 300°C für 2 h unter Luftzirkulation getrocknet.
Beispiel 8
Herstellen eines erfindungsgemäßen Schalenkatalysators
500 ml oberflächlich aufgerauhter Steatit-Kugeln des Durchmessers 4-5 mm (Fa. Chemtech) werden in einer Tränktrommel vorgelegt und mit 10 ml Wasser/Glycerin- Gemisch (3:1) besprüht. Anschließend werden 285 g der auf eine Korngröße von < 200 μm gemahlenen Aktivmasse aus Beispiel 7a und weitere 70 ml des Wasser-Glycerin- Gemisches kontinuierlich zugegeben, so daß der Träger homogen mit Pulver belegt wird. Der beschichtete Träger wird zunächst bei 120°C für 2 h und dann bei 300°C für 2 h unter Luftzirkulation getrocknet.
Beispiel 9
Hydrieren von Maleinsäureanhydrid
200 ml des Katalysators aus Beispiel 1 (Gesamtmasse 216,1 g) werden in einen Rohrreaktor gefüllt. Der Reaktor ist temperiert und wird von oben nach unten mit dem Reaktionsgas durchströmt. MSA wird als Schmelze in einen bei 200°C betriebenen Verdampfer gepumpt, wo es in einem Wasserstoffstrom verdampft und dann durch den Reaktor geleitet wird. Der Druck im Reaktor betrug 5 bar. Die GHSV wurde durch Variation des Volumenstroms durch den Reaktor so eingestellt, daß ein vollständiger MSA-Umsatz erzielt wurde. Die Ergebnisse sind in Tabelle 1 wiedergegeben.
Vor dem Einspeisen des MSA- Wasserstoffgemisches wurde der Katalysator einer Wasserstoffvorbehandlung unterzogen. Dazu wurde zunächst der Reaktor mit 200 Nl/h Stickstoff bei Atmosphärendruck gespült und gleichzeitig innerhalb einer Stunde auf eine Temperatur in der Katalysatorschüttung von 180°C aufgeheizt. Danach wurde der Stickstoffvolumenstrom auf 950 Nl/h erhöht und zusätzliches 50 Nl/h Wasserstoff
eingespeist. Dabei wurde eine leichte Temperaturerhöhung in der Katalysatorschüttung auf etwa 250°C beobachtet. Nachdem die Temperatur in der gesamten Katalysatorschüttung auf 190°C abgekühlt war, wurde der Stickstoffvolumenstrom allmählich auf 500 Nl/h erniedrigt und der Wasserstoffstrom auf 500 Nl/h erhöht. Schließlich wurde der Stickstoffvolumenstrom abgeschaltet und der Wasserstoffstrom auf 600 Nl/h angehoben.
Beispiel 10
Hydrieren von Maleinsäureanhydrid
Beispiel 7 wurde wiederholt mit dem Unterschied, daß 200 ml des Katalysators aus Beispiels 2 eingesetzt werden. Die Ergebnisse sind in Tabelle 1 wiedergegeben.

Nergleichsbeispiel 1
Herstellung eines Nergleichskatalysators
400 g der Aktivmasse aus Beispiel 1 werden auf eine Korngröße von <1 mm zerkleinert, mit 3 Gew.-% Graphitpulver versetzt, intensiv durchmischt und zu Tabletten von 3mm Durchmesser und 3 mm Höhe verpreßt.
Nergleichsbeispiel 2
Beispiel 9 wurde wiederholt mit dem Unterschied, daß 100 ml des VoUkatalysatos aus Vergleichsbeispiel 1 eingesetzt wurden. Die Ergebnisse der katalytischen Tests sind in Tabelle 1 angegeben.

Aus Tabelle 1 ist zu erkennen, daß der Schalenkatalysator bei vergleichbarer Temperatur und MSA-Eingangskonzentration eine höhere THF-Selektivität liefert als der Vollkatalysator aus der gleichen Aktivmasse (Experiment 9.1 und lx). Die Aktivität des Schalenkatalysators bezogen auf das Volumen der Schüttung ist etwas geringer, es kann beim Vollkatalysator eine höhere GHSV eingestellt werden. Durch Palladium-Dotierung der Schalenkatalysatoren kann das Aktivitätsniveau von nicht dotierten Vollkatalysatoren erreicht werden. Auch ohne Dotierung wiegt der Vorteil höherer Selektivität erheblich stärker, da die Mehrkosten für Katalysator und einem größeren Reaktor bei den Gesamtverfahrenskosten zu vernachlässigen sind. Andererseits liefert der Schalenkatalysator bei einer nur leichten Erhöhung der GHSV hohe GBL-Ausbeuten, ohne daß gleichzeitig große Mengen BSA gebildet werden (Experiment 9.3). Selbst durch Variation der Temperatur der GHSV- oder MSA-Konzentration kann aber die THF- Selektivität beim Vollkatalysator nicht über 80% gesteigert werden (Experiment lx, 2x, 3x). Es ist daher mit dem Schalenkatalysator ein wesentlich flexiblerer Produktmix THF- GBL einzustellen als mit dem Vollkatalysator. Dieser liefert eine wesentlich geringere GBL- Ausbeute bei gleichzeitig vermehrter B SA-Bildung (Experiment 4x).
Claims
1. Katalysator für die Hydrierung von C4-Dicarbonsäuren und/oder deren Derivaten, vorzugsweise Maleinsäureanhydrid, in der Gasphase, dadurch gekennzeichnet, daß dieser Katalysator 5 bis 100 Gew.-%, vorzugsweise 40 bis 90 Gew.-% Cu-Oxid und 0 bis 95 Gew.-%, vorzugsweise 10 bis 60 Gew.-% eines oder mehrerer Metalle oder deren Verbindungen aus der Gruppe bestehend aus AI, Si, Zn, La, Ce, den Elementen der Gruppen III A bis VIII A sowie den Gruppen I A und II A als aktive Masse aufweist und diese Masse auf einem inerten Trägermaterial in Form einer dünnen Schicht aufgebracht ist.
2. Katalysator nach Anspruch 1, dadurch gekennzeichnet, daß das weitere oder die weiteren Metalle ausgewählt sind aus der Gruppe bestehend aus AI, Si, Ti, Zn, Zr, Pd, La und/oder Ce oder einer Verbindung davon, vorzugsweise eines Oxids, insbesondere aus der Gruppe bestehend aus Pd, Zn, Zr und/oder AI oder eines Oxids davon, wobei dieses zu 10 bis 90 Gew.-%, vorzugsweise 10 bis 60 Gew.-% und das Cu-Oxid zu 90 bis 10 Gew.-%, vorzugsweise 40 bis 90 Gew.-% vorliegt.
3. Katalysator nach Anspruch 2, dadurch gekennzeichnet, dass der Katalysator CuO und Al2O3 sowie gegebenenfalls als weitere Komponente Pd oder eine Verbindung davon aufweist oder aus den genannten Komponenten besteht.
4. Katalysator nach einem der Ansprüche 1 bis 3, dadurch gekennzeichnet, daß das Trägermaterial eine Oberfläche von < 0,5 m /g und eine Porosität von < 0,05 cm /g aufweist.

Katalysator nach einem der Ansprüche 1 bis 4, dadurch gekennzeichnet, daß das Trägermaterial ausgewählt ist aus der Gruppe bestehend aus Aluminiumoxid, Sinterkorund, Aluminiumsilikaten, Magnesiumsilikaten, Magnesium-Aluminium- Silikaten, Glas, Siliciumcarbid, Siliciumdioxid und Stahl, vorzugsweise Steatit, Mullit, Cordierit, Siliciumcarbid und Sinterkorund, insbesondere Steatit.
6. Katalysator nach einem der Ansprüche 1 bis 5, dadurch gekennzeichnet, daß dessen Aktivmasse bezogen auf die Katalysator-Gesamtmasse 5 bis 60 Gew.-%, vorzugsweise 15 bis 30 Gew.-%, beträgt.
7. Verfahren zur Hydrierung von C4-Dicarbonsäuren und/oder deren Derivaten, vorzugsweise Maleinsäureanhydrid, in der Gasphase, dadurch gekennzeichnet, daß die Hydrierung in Gegenwart eines Katalysators nach einem der Ansprüche 1 bis 6 durchgeführt wird, vorzugsweise die GHSV bei Werten von 10 bis 50.000 h"1, insbesondere 100 bis 10.000 h"1, liegt.
8. Verfahren nach Anspruch 6, dadurch gekennzeichnet, daß die Reaktionstemperatur bei Werten von 150 bis 400°C, vorzugsweise 200 bis 300°C und der Druck während der Reaktion bei Werten von 0,5 bis 50 bar, vorzugsweise 1 bis 10 bar, liegt.
9. Verfahren nach Anspruch 7 oder 8, dadurch gekennzeichnet, daß die Konzentration an C4-Dicarbonsäure oder dessen Derivat bei Werten von 0,5 bis 5 Vol.-%, vorzugsweise 0,2 bis 2 Nol.-%, liegt.
10. Verfahren zur Herstellung eines Katalysators nach einem der Ansprüche 1 bis 6, dadurch gekennzeichnet, daß die gewünschte Aktivmasse hergestellt und mittels an sich bekannter Verfahren auf einem geeigneten Träger aufgebracht wird oder Precursor- Verbindungen der entsprechenden Aktivmasse mittels an sich bekannter Verfahren auf das Trägermaterial aufgebracht und die Precursor- Verbindungen in die Aktivmasse überführt werden.
