Description
- Die Erfindung geht aus von einem Verfahren nach der Gattung des Hauptanspruches. Es sind bereits weichmagnetische kunststoffgebundene Massekerne bekannt, die 95 bis 99,5 Gew.-% Carbonyleisen, Rest organischen Binder enthalten. Abgesehen von dem verhältnismäßig hohen Preis für Carbonyleisen, die derartige Magnete teuer machen, ist auch die Preßmasse infolge des sehr hohen Füllstoffanteils nicht fließfähig und läßt sich daher nicht so einfach und gleich-mäßig in komplizierte Formen füllen. Sie muß auch mit Drücken von 5000 bis 18000 bar verdichtet werden. Darüber hinaus ist die mechanische Festigkeit der aus diesen Preßmassen hergestellten Bauteile gering und die Bauteile sind sehr spröde. Schließblich lassen sich die magnetischen Eigenschaften dieser Massekerne nicht in dem gewünschten Umfange an die gegebenen Erfordernisse anpassen.
- Es sind weiterhin Kerne aus weichmagnetischem Sinterferrit bekannt. Diese haben jedoch eine geringere magnetische Sättigungspolarisation, eine geringere mechanische Festigkeit und eine höhere Temperaturabhängigkeit der magnetischen Kennwerte. Die Möglichkeiten der Formgebung sind eingeschränkt, sie können nur mit größeren Maßtoleranzen hergestellt werden und lassen sich nur verhältnismäßig schwierig bearbeiten.
- In der US-PS 3 451 934 wird ein Verfahren zur Herstellung gepreßten magnetischen Materials beschrieben, bei dem ein Harz in einem Lösungsmittel gelöst, die Magnetpartikel zugefügt und die entstehende Dispersion dann getrocknet und zu Pulver gemahlen wird. Dieses Pulver wird dann zur Herstellung der Magnetteile eingesetzt, es handelt sich also um ein Pulverpreßverfahren.
- Aus der DE-OS 22 41 094 ist eine Spule bekannt, die mit einer aushärtbaren, magnetisches Material enthaltenden Paste umhült ist. Die Paste enthält Carbonyleisen, härtbares Acrylat sowie einen Härter und wird mit einem Verdünner angeteigt, so daß die Paste eine honigartige Konsistenz aufweist.
- Die FR-PS 12 92 373 beschreibt die Herstellung von kunststoffgebundenem Magnetmaterial, bei welchem ein auf 150-180°C erhitztes Harz-Härter-Gemisch auf ein Carbonyleisenpulver oder ein Eisenpulver oder ein Ferritpulver gegossen und das Ganze einer kurzen Vakuumbehandlung unterzogen wird. Die so entstandene Mischung stellt ein feuchtes Pulver dar, das in eine Form gegeben und unter Vibration bei 180°C verdichtet wird. Schließlich wird das Ganze bei 180-200°C ausgehärtet. Es wird ausdrücklich betont, daß sich die Mischung nicht wie ein Brei, sondern wie ein befeuchteter Staub verhält. Es ist daher davon auszugehen, daß diese Mischung keine Fließfähigkeit aufweist. Außerdem ist die Mischung aus Harz und Härter wohl erst oberhalb 150°C flüssig, darüber hinaus muß das eingesetzte Eisenpulver in einem extra Arbeitsgang mittels Natriumsilicat isoliert werden. Aufgrund des Verfahrens wie es hier beschrieben ist, ist anzunehmen, daß die mechanische Festigkeit der so hergestellten Magnetkerne nicht den heutigen Anforderungen genügt, da das feuchte Pulver lediglich in der Form gerüttelt und dann ausgehärtet wird.
- Bei der US-PS 2 074 773 wird ein magnetisches Pulver ebenfalls in der Wärme unter Verwendung eines thermoplastischen Binders gepreßt.
- Schließblich werden derartige Kerne auch aus Transformatoroder Dynamoblech hergestellt. Wegen Wirbelstromverlusten lassen sich diese jedoch nur bis ca. 1 kHz einsetzen. Darüber hinaus sind derartige Kerne auf bestimmte Bauformen begrenzt und erfordern Paketieren, das unter Umständen kostenaufwendig ist. Dünne Ni-Fe-Legierungsbleche mit einer Blechdicke bis 0,03 mm, die auch für Frequenzen bis 100 kHz einsetzbar sind und auch höhere Permeabilitäten aufweisen, sind teuer und schwer verarbeitbar.
- Das erfindungsgemäße Verfahren mit den kennzeichnenden Merkmalen des Hauptanspruches hat demgegenüber den Vorteil, daß sich mit ihm Magnete preisgünstig herstellen lassen, die in gescherten Magnetkreisen mit Wechselmagnetisierung bis zu Fequenzen von 100 kHz eingesetzt werden können. Aufgrund der Fließfähigkeit der Preßmasse ist es mittels der in der Kunststofftechnik üblichen Verfahren ohne weiteres möglich, kompliziert geformte Bauteile aus der Preßmasse maßgenau herzustellen. Der anzuwendende Preßdruck liegt mit 200 bis 2000 bar gegenüber den obenerwähnten kunststoffgebundenen Massekernen verhältnismäßig niedrig. Durch Variation der Ausgangskomponenten, des Füllstoffes und des Preßdrucks lassen sich die magnetischen Eigenschaften in weitem Umfange an die gegebenen Erfordernisse anpassen. Gegenüber weichmagnetischen Sinterferriten weisen die erfindungsgemäßen Kerne eine höhere magnetische Sättigungspolarisation, bessere mechanische Festigkeitseigenschaften sowie eine geringere Temperaturabhängigkeit der magnetischen Kennwerte auf. Die Möglichkeiten der Formgebung sind weiter gesteckt, die Kerne können mit engeren Maßtolerenzan hergestellt werden und lassen sich, wenn nötig, leichter bearbeiten. Darüber hinaus sind die nach dem erfindungsgemäßen Verfahren hergestellten Massekerne bei Kreisen mit Gleichstromvormagnetisierung wegen ihrer höheren Sättigungspolarisation vorteilhafter zu verwenden als die weichmagnetischen Sinterferrite. Gegenüber Kernen aus konventionellem Transformator- oder Dynamoblechen ist vor allem der hohe Frequenzbereich, in dem die nach dem erfindungsgemäßen Verfahren hergestellten Massekerne verwendbar sind, sowie die Möglichkeit, Kerne mit komplizierten Bauformen herzustellen, zu erwähnen.
- Durch die in den Unteransprüchen aufgeführten Maßnahmen sind vorteilhafte Weiterbildungen und Verbesserungen des im Hauptanspruch angegebenen Verfahrens möglich. So ist es, um Wirbelstromverluste - insbesondere bei großen Teilequerschnitten - bei höheren Frequenzen zu vermindern, besonders vorteilhaft, das Carbonyleisen ganz oder teilweise durch Weichferritpulver zu ersetzen. Das Carbonyleisenpulver ist in einer Menge von 5 bis 50 Gew.-%, bezogen auf die gesamte Menge des Eisenpulvers, enthalten. Das Eisenpulver soll eine mittlere Korngröße von 30 bis 150 um und das Weichferritpulver eine mittlere Korngröße von 10 bis 200 um aufweisen. Der Gesamtfüllgrad der Preßmasse soll zwischen 40 und 60 Vol.-% liegen.
- Ein Gemisch aus einem Eisenpulver, das durch Verdüsung, als Schwamm - oder Elektrolyteisenpulver gewonnen wurde, und 30 Gew.-% Carbonyleisenpulver mit einer mittleren Korngröße von vorzugsweise 90,um werden mit etwa 50 Vol.-% eines flüssigen Polyesterharzes gemischt, in eine auf ca. 100°C aufgeheizte Preßform gebracht und mit einem Druck von 1000 bar ca. 40 Sekunden lang gepreßt. Dabei wird das überschüssige Polyesterharz durch die Spalte der Preßform ausgepreßt, wobei die Spalte eine Weite aufweisen, die kleiner ist als die mittlere Korngröße des Magnetpulvers, jedoch so groß, daß währ end der Druck-Aufbauzeit von 1 bis 30 Sekunden durch diese Spalte das überschüssige Bindeharz austreten kann. Dieses Auspressen ist wesentlich, da sonst nicht die hohen Füllgrade bei gleichzeitiger Erzielung einer ausreichenden Fließfähigkeit der Preßmasse zu Beginn des Preßvorgangs erreicht werden. Nach dem Abkühlen kann der ausgehärtete Magnetkörper der Form entnommen werden.
