Description
本発明は、ポリアセタール共重合体及びその製造方法に関する。
ポリアセタール樹脂は、機械的性質、耐薬品性、摺動性等のバランスに優れ、且つ、その加工が容易であることにより、エンジニアリングプラスチックとして、電気・電子部品、自動車部品その他の各種機械部品を中心として広く利用されている。しかし、近年その利用範囲の拡大に伴い、次第により高度な特性が要求される傾向にある。例えば、ポリアセタール樹脂を薄肉部品等に使用する場合においては、ポリアセタール樹脂が本来有する流動性、成形性、熱安定性、摺動性を維持しつつ、剛性、耐クリープ特性等が必要とされる場合が多い。
しかしながら、上記要求特性をバランス良く満足させることは極めて難しい。例えば、剛性改善のためにポリアセタール樹脂に繊維状等の充填材を配合する方法では、成形品の外観不良、摺動特性の低下、流動性の低下等が生じ、更に配合する充填材によっては熱安定性が低下することもある。また、ポリアセタール共重合体においては、共重合させるコモノマーを減らすことにより剛性等が向上することが知られている。しかし、この方法による剛性向上は十分なものではなく、一方、コモノマー量の減少によるポリマーの熱安定性の低下やこれに伴う流動性、成形性等への悪影響が生じる。
上記のような実情に鑑み、本発明者らは、ポリアセタール樹脂のポリマー骨格自身の変性による剛性及びクリープ特性等の改善に着目して検討を行い、その改善法を提案してきた(特許文献1~3参照。)。これらの方法によれば、ポリアセタール樹脂が本来有する優れた流動性、成形性、摺動性等を維持しつつ、剛性、耐クリープ特性等を向上させることができる。
上記の方法により得られるポリアセタール共重合体は、熱安定性の面でも基本的には良好なものである。しかし、その後の更なる検討の結果、その製造上、重合工程、末端安定化工程又は安定剤等の配合物との溶融混練工程等の操作が不安定となったり、得られる共重合体の熱安定性が劣るものになったりする場合があった。その原因の解明と改善は、これらの方法によるポリアセタール共重合体を実用化する上での重要な課題であった。
本発明は、上記従来の問題点に鑑みなされたものであり、その課題は、優れた剛性、耐クリープ特性等を有し、熱安定性も兼備したポリアセタール共重合体と、その安定な製造方法を提供することにある。
本発明者は、前記課題を解決するために鋭意検討した結果、ポリアセタール共重合体のポリマー骨格に分岐・架橋構造を形成させるために用いる脂肪族グリシジルエーテル化合物中に含まれる塩素含有量が課題解決の鍵を握る要因であること、及び該ポリアセタール共重合体のMFR(メルトフローレート)の好適な範囲とその制御手段を見出し、本発明を完成するに至った。
前記課題を解決する本発明の一態様は以下の通りである。
(1)トリオキサン(A)100質量部と、環状アセタール化合物(B)0.05~5質量部と、塩素含有量が1~500質量ppmの脂肪族グリシジルエーテル化合物(C)0.001~1質量部とを、分子量調節剤としての線状ホルマール化合物(D)の存在下で共重合を行う工程を含み、
前記工程において、前記(A)、(B)及び(C)の合計質量(g)をa、前記(D)のモル数をb、前記(A)、(B)及び(C)に含まれる水分及びメタノールの合計モル数をそれぞれc、dとするとき、(b+c+d)/a=1.5~7μmol/gを満たすように設定する、ポリアセタール共重合体の製造方法。

(3)前記脂肪族グリシジルエーテル化合物(C)が、1分子中にグリシジルオキシ基を1個有する脂肪族グリシジルエーテル化合物である、前記(1)又は(2)に記載のポリアセタール共重合体の製造方法。
(4)前記脂肪族グリシジルエーテル化合物(C)が、n-ブチルグリシジルエーテル及び2-エチルヘキシルグリシジルエーテルから選ばれる1種以上である、前記(1)又は(2)に記載のポリアセタール共重合体の製造方法。
(5)前記(1)~(4)のいずれかに記載のポリアセタール共重合体の製造方法によって得られるポリアセタール共重合体。
本発明によれば、優れた剛性、耐クリープ特性等を有し、熱安定性も兼備したポリアセタール共重合体と、その安定な製造方法を提供することができる。
<ポリアセタール共重合体の製造方法>
本実施形態のポリアセタール共重合体の製造方法は、トリオキサン(A)100質量部と、環状アセタール化合物(B)0.05~5質量部と、塩素含有量が1~500質量ppmの脂肪族グリシジルエーテル化合物(C)0.001~1質量部とを、分子量調節剤としての線状ホルマール化合物(D)の存在下で共重合を行う工程を含む。そして、当該工程において、(A)、(B)及び(C)の合計質量(g)をa、(D)のモル数をb、(A)、(B)及び(C)に含まれる水分及びメタノールの合計モル数をそれぞれc、dとするとき、(b+c+d)/a=1.5~7μmol/gを満たすように設定する。
以下に先ず、本実施形態の製造方法において用いられる各成分について説明する。
本実施形態のポリアセタール共重合体の製造方法は、トリオキサン(A)100質量部と、環状アセタール化合物(B)0.05~5質量部と、塩素含有量が1~500質量ppmの脂肪族グリシジルエーテル化合物(C)0.001~1質量部とを、分子量調節剤としての線状ホルマール化合物(D)の存在下で共重合を行う工程を含む。そして、当該工程において、(A)、(B)及び(C)の合計質量(g)をa、(D)のモル数をb、(A)、(B)及び(C)に含まれる水分及びメタノールの合計モル数をそれぞれc、dとするとき、(b+c+d)/a=1.5~7μmol/gを満たすように設定する。
以下に先ず、本実施形態の製造方法において用いられる各成分について説明する。
[トリオキサン(A)]
トリオキサン(A)とは、ホルムアルデヒドの環状三量体であり、一般的には酸性触媒の存在下でホルムアルデヒド水溶液を反応させることによって得られ、これを蒸留等の方法で精製して用いられる。重合に用いるトリオキサン(A) は、水、メタノールなどの不純物を極力低減させたものが好ましい。
トリオキサン(A)とは、ホルムアルデヒドの環状三量体であり、一般的には酸性触媒の存在下でホルムアルデヒド水溶液を反応させることによって得られ、これを蒸留等の方法で精製して用いられる。重合に用いるトリオキサン(A) は、水、メタノールなどの不純物を極力低減させたものが好ましい。
[環状アセタール化合物(B)]
環状アセタール化合物(B)は、トリオキサン(A)と共重合可能な環状アセタール化合物(B)であり、例えば、1,3-ジオキソラン、プロピレングリコールホルマール、ジエチレングリコールホルマール、トリエチレングリコールホルマール、1,4-ブタンジオールホルマール、1,5-ペンタンジオールホルマール、1,6-ヘキサンジオールホルマール等が挙げられ、中でも1,3-ジオキソランが好ましい。
環状アセタール化合物(B)は、トリオキサン(A)と共重合可能な環状アセタール化合物(B)であり、例えば、1,3-ジオキソラン、プロピレングリコールホルマール、ジエチレングリコールホルマール、トリエチレングリコールホルマール、1,4-ブタンジオールホルマール、1,5-ペンタンジオールホルマール、1,6-ヘキサンジオールホルマール等が挙げられ、中でも1,3-ジオキソランが好ましい。
環状アセタール化合物(B)の共重合量は、トリオキサン(A)100質量部に対して0.05~5質量部であり、好ましくは0.1~3質量部、さらに好ましくは0.3~2.5質量部である。環状アセタール化合物(B)の共重合割合が0.05質量部未満では、重合反応が不安定になると共に、生成するポリアセタール共重合体の熱安定性が劣るものとなる。逆に環状アセタール化合物(B)の共重合割合が5質量部を超えると、強度、剛性等の機械的物性が低下する。
[脂肪族グリシジルエーテル化合物(C)]
脂肪族グリシジルエーテル化合物(C)とは、分子中にグリシジルオキシ基を1個以上有する脂肪族の有機化合物を総称したものであり、トリオキサンとの共重合によりポリマー骨格に分岐又は架橋構造を形成し得る構造を有するものである。この点で、上記環状アセタール化合物(B)とは区別される。このような脂肪族グリシジルエーテル化合物(C)としては、グリシジルオキシ基を1個有する単官能グリシジルエーテル化合物、グリシジルオキシ基を2個以上有する多官能グリシジルエーテル化合物の何れもが使用できる。
好ましくはグリシジルオキシ基を1個以上有する単官能グリシジルエーテル化合物である。
脂肪族グリシジルエーテル化合物(C)とは、分子中にグリシジルオキシ基を1個以上有する脂肪族の有機化合物を総称したものであり、トリオキサンとの共重合によりポリマー骨格に分岐又は架橋構造を形成し得る構造を有するものである。この点で、上記環状アセタール化合物(B)とは区別される。このような脂肪族グリシジルエーテル化合物(C)としては、グリシジルオキシ基を1個有する単官能グリシジルエーテル化合物、グリシジルオキシ基を2個以上有する多官能グリシジルエーテル化合物の何れもが使用できる。
好ましくはグリシジルオキシ基を1個以上有する単官能グリシジルエーテル化合物である。
単官能グリシジル化合物の具体例としては、メチルグリシジルエーテル、エチルグリシジエーテル、ブチルグリシジルエーテル、2-エチルヘキシルグリシジルエーテル、2-メチルオクチルグリシジルエーテル等が挙げられる。好ましくは、ブチルグリシジルエーテル、2-エチルヘキシルグリシジルエーテルが挙げられる。
また、グリシジルオキシ基を2個以上有する多官能グリシジル化合物としては、ジグリシジルエーテル化合物、トリグリシジルエーテル化合物及びテトラグリシジルエーテル化合物が好ましい化合物として挙げられる。グリシジルオキシ基を2個以上有する多官能グリシジル化合物の具体例としては、エチレングリコールジグリシジルエーテル、プロピレングリコールジグリシジルエーテル、1,4-ブタンジオールジグリシジルエーテル、ヘキサメチレングリコールジグリシジルエーテル、トリメチロールプロパントリグリシジルエーテル、ペンタエリスリトールテトラグリシジルエーテル等が挙げられる。
脂肪族グリシジルエーテル化合物(C)の共重合量は、(A)成分のトリオキサン100 質量部に対して0.001~1質量部であり、好ましくは0.01~1質量部、特に好ましくは0.1~1質量部である。(C)成分の共重合量が0.001質量部未満では、剛性、耐クリープ特性の改善効果が得られない。逆に1質量部を超えると流動性低下による成形性不良の問題等が生じ、更には得られる共重合体の結晶性の低下により剛性、耐クリープ特性の機械的物性が低下する場合がある。
また、本実施形態においては、剛性、耐クリープ特性の観点から脂肪族グリシジルエーテル化合物(C)として、n-ブチルグリシジルエーテル及び2-エチルヘキシルグリシジルエーテルから選ばれる1種以上を用いるのが特に好ましい。
脂肪族グリシジルエーテル化合物(C)の分子量は、100~220が好ましい。脂肪族グリシジルエーテル化合物(C)の分子量が220を超えると、その共重合によって生じるポリアセタール共重合体の分岐鎖が長くなり、樹脂の結晶性等を乱してその基本的性質を損ねたり、剛性、耐クリープ特性に対しても好ましくない影響を生じたりするおそれがある。逆に、(C)成分の分子量が100未満であると、剛性、耐クリープ特性に対する効果が極めて小さいものとなる。
本実施形態において、かかる脂肪族グリシジルエーテル化合物(C)として、塩素含有量が1~500質量ppmのものを用いることを特徴とするものであり、これにより、特に熱安定性に優れたポリアセタール共重合体を安定して製造することが可能になる。好ましくは塩素含有量が100質量ppm以下のものである。塩素含有量の下限については、かかる脂肪族グリシジルエーテル化合物(C)の製造における経済性の観点から、塩素含有量が1質量ppm以上であることが好ましい。また、使用する脂肪族グリシジルエーテル化合物(C)の塩素含有量が500質量ppmを超えると、重合工程、末端安定化工程、安定剤等の配合による製品化工程等の操作が不安定なものとなり、また得られるポリアセタール共重合体の熱安定性も劣るものとなる。
脂肪族グリシジルエーテル化合物は、一般的にアルコールとエピクロルヒドリンとの反応により製造される。従来、アルコールに酸性触媒の存在下にエピクロルヒドリンを開環付加し、そのあとアルカリ水溶液で分子内閉環させグリシジルエーテル化合物を得る方法(例えば特開昭61-178974号公報)が知られている。しかし、この製造方法では、グリシジルエーテル化合物中の塩素含有量が多いことが分かっている。一方、アルコールとエピクロルヒドリンを固形アルカリ金属化合物の存在下に反応させ、グリシジルエーテル化合物を製造する際に、反応混合物中で粉砕した固形アルカリ金属水酸化物の存在下に反応させる方法(例えば特開平1-151567号公報)も開示されている。この製造方法では、グリシジルエーテル化合物中の塩素含有量が極めて少ないことが示されている。本実施形態には、例えばこのような方法で得られた塩素含有量が極めて少ないグリシジルエーテル化合物が使用される。
本実施形態において、ポリアセタール共重合体は、基本的にはトリオキサン(A)、環状アセタール化合物(B)及び脂肪族グリシジルエーテル化合物(C)を、必要に応じて適量の分子量調節剤を添加して、カチオン重合触媒を用いて塊状重合を行う等の方法で得られる。
本実施形態において、より熱安定性に優れ、剛性、耐衝撃性等にも優れたポリアセタール共重合体とするためには、ポリアセタール共重合体の分子鎖中において環状アセタール化合物(B)及び脂肪族グリシジルエーテル化合物(C)に由来する構成単位が均一に分散していることが好ましい。そのためには、重合によるポリアセタール共重合体の製造に際して、環状アセタール化合物(B)及び触媒を均一混合しておき、これを別途あらかじめ均一混合しておいた脂肪族グリシジルエーテル化合物(C)及びトリオキサン(A)の均一混合液に添加して重合機に供給し重合させる方法が有効である。あらかじめ混合し均一溶液状態としておくことで脂肪族グリシジルエーテル化合物に由来する分岐構造の分散状態が良好となり、機械特性が向上するだけでなく、熱安定性も優れたものとなる。
前記の如き構成成分からなる本実施形態のポリアセタール共重合体を製造するにあたり、重合装置は特に限定されるものではなく、公知の装置が使用され、バッチ式、連続式等、いずれの方法も可能である。また、重合温度は65~135℃に保つことが好ましい。
重合後の失活は、重合反応後、重合機より排出される反応生成物、あるいは、重合機中の反応生成物に塩基性化合物又はその水溶液等を加えて行う。

本実施形態に使用するカチオン重合触媒としては、四塩化鉛、四塩化スズ、四塩化チタン、三塩化アルミニウム、塩化亜鉛、三塩化バナジウム、三塩化アンチモン、五フッ化リン、五フッ化アンチモン、三フッ化ホウ素、三フッ化ホウ素ジエチルエーテラート、三フッ化ホウ素ジブチルエーテラート、三フッ化ホウ素ジオキサネート、三フッ化ホウ素アセチックアンハイドレート、三フッ化ホウ素トリエチルアミン錯化合物等の三フッ化ホウ素配位化合物、過塩素酸、アセチルパークロレート、t-ブチルパークロレート、ヒドロキシ酢酸、トリクロロ酢酸、トリフルオロ酢酸、p-トルエンスルホン酸等の無機及び有機酸、トエチルオキソニウムテトラフロロボレート、トリフェニルメチルヘキサフロロアンチモネート、アリルジアゾニウムヘキサフロロホスフェート、アリルジアゾニウムテトラフロロボレート等の複合塩化合物、ジエチル亜鉛、トリエチルアルミニウム、ジエチルアルミニウムクロライド等のアルキル金属塩、ヘテロポリ酸、イソポリ酸等が挙げられる。
その中でも特に三フッ化ホウ素、三フッ化ホウ素ジエチルエーテラート、三フッ化ホウ素ジブチルエーテラート、三フッ化ホウ素ジオキサネート、三フッ化ホウ素アセチックアンハイドレート、三フッ化ホウ素トリエチルアミン錯化合物等の三フッ化ホウ素配位化合物が好ましい。これらの触媒は有機溶剤等で予め希釈して用いることもできる。
その中でも特に三フッ化ホウ素、三フッ化ホウ素ジエチルエーテラート、三フッ化ホウ素ジブチルエーテラート、三フッ化ホウ素ジオキサネート、三フッ化ホウ素アセチックアンハイドレート、三フッ化ホウ素トリエチルアミン錯化合物等の三フッ化ホウ素配位化合物が好ましい。これらの触媒は有機溶剤等で予め希釈して用いることもできる。
本実施形態に使用する分子量調節剤としては、線状ホルマール化合物が用いられる。線状ホルマール化合物としては、メチラール、エチラール、ジブトキシメタン、ビス(メトキシメチル)エーテル、ビス(エトキシメチル)エーテル、ビス(ブトキシメチル)エーテル等が例示される。その中でも、メチラール、エチラール、及びジブトキシメタンからなる群より選択される1種以上であることが好ましい。
また、重合触媒を中和し失活するための塩基性化合物としては、アンモニア、或いは、トリエチルアミン、トリブチルアミン、トリエタノールアミン、トリブタノールアミン等のアミン類、或いは、アルカリ金属、アルカリ土類金属の水酸化物塩類、その他公知の触媒失活剤が用いられる。また、重合反応後、生成物にこれらの水溶液を速やかに加え、失活させることが好ましい。かかる重合方法および失活方法の後、必要に応じて更に、洗浄、未反応モノマーの分離回収、乾燥等を従来公知の方法にて行う。
更に、不安定末端部の分解除去又は安定物質による不安定末端の封止等、必要に応じて公知の方法で安定化処理を行い、必要な各種安定剤を配合する。ここで用いられる安定剤としては、ヒンダードフェノール系化合物、窒素含有化合物、アルカリ或いはアルカリ土類金属の水酸化物、無機塩、カルボン酸塩等のいずれか1種または2種以上を挙げることができる。更に、本実施形態のポリアセタール共重合体の効果を阻害しない限り、必要に応じて、ポリアセタール樹脂に対する一般的な添加剤、例えば染料、顔料等の着色剤、滑剤、核剤、離型剤、帯電防止剤、界面活性剤、或いは、有機高分子材料、無機または有機の繊維状、粉体状、板状の充填剤等を1種又は2種以上添加することができる。
本実施形態においては、共重合を行う工程において、トリオキサン(A)、環状アセタール化合物(B)、及び脂肪族グリシジルエーテル化合物(C)の合計質量(g)をa、線状ホルマール化合物(D)のモル数をb、(A)、(B)及び(C)成分に含まれる水分及びメタノールの合計モル数をそれぞれc、dとするとき、(b+c+d)/a=1.5~7μmol/gを満たすように設定する。(b+c+d)/a=1.5~7μmol/gを満たすと、ISO 1133に従って測定されるメルトフローレート(MFR)を、0.5~3g/10minとすることができる。MFRが0.5~3g/10minであると、成形性を維持しつつ、耐クリープ性の向上を図ることができる。MFRは、特に1~2.5g/10minが好ましい。
尚、前記(A)、(B)及び(C)に含まれる水分及びメタノールはそれぞれの不純物に由来するものである。

<ポリアセタール共重合体>
本実施形態のポリアセタール共重合体は、上述の本実施形態のポリアセタール共重合体の製造方法によって得られる。従って、本実施形態のポリアセタール共重合体は、優れた剛性、耐クリープ特性等を有し、熱安定性も兼備している。

以下に、実施例により本実施形態をさらに具体的に説明するが、本実施形態は以下の実施例に限定されるものではない。
[実施例1~9]
外側に熱(冷)媒を通すジャケットが付き、断面が2つの円が一部重なる形状を有するバルと、パドル付き回転軸で構成される連続式混合反応機を用い、パドルを付した2本の回転軸をそれぞれ150rpmで回転させながら、トリオキサン(A)、環状アセタール化合物(B)、及び脂肪族グリシジルエーテル化合物(C)を表1に示す割合・量で加えた。更に分子量調節剤として表1に示した線状ホルマール化合物(D)を表1に示す割合・量で連続的に供給し、触媒の三フッ化ホウ素ガスをトリオキサンに対して三フッ化ホウ素換算で0.005質量%となる様に混合した均一混合物を連続的に添加供給し塊状重合を行った。重合機から排出された反応生成物は速やかに破砕機に通しながら、トリエチルアミンを0.1質量%含有する80℃の水溶液に加え触媒を失活した。さらに、分離、洗浄、乾燥後、粗ポリアセタール共重合体を得た。

次いで、この粗ポリアセタール共重合体100質量部に対して、トリエチルアミン5質量%水溶液を4質量部、ペンタエリスリチル-テトラキス〔3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート〕を0.03質量部添加し、2軸押出機にて210℃で溶融混練し不安定部分を除去した。
上記の方法で得た分岐又は架橋ポリアセタール共重合体100質量部に、更に安定剤としてペンタエリスリチル-テトラキス〔3-(3,5 -ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート〕を0.3質量部およびメラミン0.15質量部を添加し、2軸押出機にて 210℃で溶融混練し、ペレット状の分岐ポリアセタール共重合体を得た。後述の方法で評価した結果を表2に示す。
[比較例1~5]
表1に示すように、脂肪族グリシジルエーテル化合物(C)の塩素含有量が本実施形態の規定外である場合、及び分岐ポリアセタール共重合体のMFRが本実施形態の規定外である場合等について、実施例と同様にしたペレット状ポリアセタール共重合体を得て評価した結果を表2に示す。
表1に示すように、脂肪族グリシジルエーテル化合物(C)の塩素含有量が本実施形態の規定外である場合、及び分岐ポリアセタール共重合体のMFRが本実施形態の規定外である場合等について、実施例と同様にしたペレット状ポリアセタール共重合体を得て評価した結果を表2に示す。

尚、それぞれの脂肪族グリシジルエーテル化合物においては、合成方法を異ならせることにより塩素含有量が異なる複数種を得た。
〔塩素含有量〕
脂肪族グリシジルエーテル化合物の塩素含有量の測定は以下の方法で実施した。
測定サンプルを50mg(塩素含有量が1000ppmを超えるものについては5mg)を試料燃焼装置((株)三菱ケミカルアナリテック製 AFQ-100)にて水蒸気を導入しながら燃焼分解させ、発生したガスを、リン酸イオンを内部標準とした吸収液に吸収させた。この吸収液試料を陰イオンクロマトグラフ(ダイオネクス製 ICS-1600)で測定を行い、塩素イオン量を定量し、測定サンプルの塩素含有量を求めた。
脂肪族グリシジルエーテル化合物の塩素含有量の測定は以下の方法で実施した。
測定サンプルを50mg(塩素含有量が1000ppmを超えるものについては5mg)を試料燃焼装置((株)三菱ケミカルアナリテック製 AFQ-100)にて水蒸気を導入しながら燃焼分解させ、発生したガスを、リン酸イオンを内部標準とした吸収液に吸収させた。この吸収液試料を陰イオンクロマトグラフ(ダイオネクス製 ICS-1600)で測定を行い、塩素イオン量を定量し、測定サンプルの塩素含有量を求めた。
〔(A)成分、(B)成分、及び(C)成分中の水分量の合計〕
(A)成分、(B)成分、及び(C)成分の混合液の水分量をカールフィッシャー法で測定した。

<評価>
実施例及び比較例に係るペレット状のポリアセタール共重合体の曲げ弾性率、耐クリープ特性及びホルムアルデヒド発生量を以下のようにして評価した。
[剛性(曲げ弾性率)]
ISO178に準拠した曲げ弾性率(FM)を測定した。測定室の条件は、23℃55%RHとした。
[耐クリープ特性(クリープ破断時間)]
厚さ 4mmのISO Type-A試験片を成形し、クリープ試験機を用いて、80℃環境下で、21MPaの荷重をかけクリープ試験を実施し、破断するまでの時間(クリープ破断時間(h))で比較した。3本を測定し、その平均値をクリープ破断時間とした。
[熱安定性(溶融体からのホルムアルデヒド発生量)]
5gのペレットを正確に秤量し、金属製容器中に200℃で5分間保持した後、容器内の雰囲気を蒸留水中に吸収させた。この水溶液のホルムアルデヒド量をJISK0102,29.(ホルムアルデヒドの項)に従って定量し、ペレットから発生するホルムアルデヒドガス量(ppm)を算出した。
実施例及び比較例に係るペレット状のポリアセタール共重合体の曲げ弾性率、耐クリープ特性及びホルムアルデヒド発生量を以下のようにして評価した。
[剛性(曲げ弾性率)]
ISO178に準拠した曲げ弾性率(FM)を測定した。測定室の条件は、23℃55%RHとした。
[耐クリープ特性(クリープ破断時間)]
厚さ 4mmのISO Type-A試験片を成形し、クリープ試験機を用いて、80℃環境下で、21MPaの荷重をかけクリープ試験を実施し、破断するまでの時間(クリープ破断時間(h))で比較した。3本を測定し、その平均値をクリープ破断時間とした。
[熱安定性(溶融体からのホルムアルデヒド発生量)]
5gのペレットを正確に秤量し、金属製容器中に200℃で5分間保持した後、容器内の雰囲気を蒸留水中に吸収させた。この水溶液のホルムアルデヒド量をJISK0102,29.(ホルムアルデヒドの項)に従って定量し、ペレットから発生するホルムアルデヒドガス量(ppm)を算出した。
表2より、実施例1~9においては、十分な剛性(曲げ弾性率で2350MPa以上)を有し、優れた耐クリープ特性(破断時間500h以上)と熱安定性(低いホルムアルデヒド発生量(150ppm以下))を兼ね備えたポリアセタール共重合体を提供できることが示された。これに対して、比較例1~5においては、剛性は十分であったものの、耐クリープ特性及び熱安定性の少なくとも一方において劣っていた。特に、実施例1~7及び比較例1~2、実施例8及び比較例3、実施例9及び比較例4は、それぞれ、脂肪族グリシジルエーテル化合物の塩素含有量が異なるが、それらの比較から、塩素含有量が所定の範囲内にないと熱安定性が劣ることが分かる。
また、表1の各実施例及び比較例により、特定成分の比について、(b+c+d)/a=1.5~7μmol/gとすることで、ポリアセタール共重合体のMFRを0.5~3g/10minとできることが分かる。

- トリオキサン(A)100質量部と、環状アセタール化合物(B)0.05~5質量部と、塩素含有量が1~500質量ppmの脂肪族グリシジルエーテル化合物(C)0.001~1質量部とを、分子量調節剤としての線状ホルマール化合物(D)の存在下で共重合を行う工程を含み、
前記工程において、前記(A)、(B)及び(C)の合計質量(g)をa、前記(D)のモル数をb、前記(A)、(B)及び(C)に含まれる水分及びメタノールの合計モル数をそれぞれc、dとするとき、(b+c+d)/a=1.5~7μmol/gを満たすように設定する、ポリアセタール共重合体の製造方法。 - 前記線状ホルマール化合物(D)が、メチラール、エチラール、及びジブトキシメタンからなる群より選択される1種以上である、請求項1に記載のポリアセタール共重合体の製造方法。
- 前記脂肪族グリシジルエーテル化合物(C)が、1分子中にグリシジルオキシ基を1個有する脂肪族グリシジルエーテル化合物である、請求項1又は2に記載のポリアセタール共重合体の製造方法。
- 前記脂肪族グリシジルエーテル化合物(C)が、n-ブチルグリシジルエーテル及び2-エチルヘキシルグリシジルエーテルから選ばれる1種以上である、請求項1又は2に記載のポリアセタール共重合体の製造方法。
- 請求項1~4のいずれか1項に記載のポリアセタール共重合体の製造方法によって得られるポリアセタール共重合体。
