Abstract
Description
そして、本発明の態様によれば、複数工程のプレス加工を通して材料の伸びを十分に得たうえで、過不足なく材料を製品内に流入させることが出来る。このため、本発明の態様によれば、製品内の割れ、しわを抑制しつつ最大限に材料歩留りを向上させることが可能となる。
本実施形態のプレス部品の製造方法は、2工程以上のプレス工程を経て、金属板を最終部品形状にプレス成形するプレス部品の製造方法である。但し、2工程以上のプレス工程は、絞り成形で実行されるプレス工程を含む。
その求めた予成形形状を実現するための各工程での金型を設計する。そして、その設計した金型を用いて各工程のプレス成形を実行することで、上記目的とする最終部品形状の製品(プレス部品)を製造する。
本実施形態では、図1に示すような機能ブロック10~13を有する金型形状設計装置を用いて、各工程での予成形形状を決定し、各工程での金型を設計する。
金型形状設計装置は、コンピュータで実行されるプログラムの形で提供され、図1に示すように、断面設定工程を構成する断面設定部10、必要流入量演算工程を構成する必要流入量演算部11、断面部品線長演算部12、形状決定工程を構成する形状決定部13を備え、この順番に処理が行われる。
ここで、複数のプレス工程から1の工程を選択し、選択した工程を選択工程と記載する。その選択工程で得られる部品形状を選択部品形状1と記載する。複数のプレス工程から選択され、選択工程よりも前に実行される1のプレス工程を基準工程と記載する。その基準工程でプレス成形する前の金属板の形状を基準形状6と記載する。
本実施形態では、選択工程を最終プレス工程とした場合を例に挙げて説明する。この場合、選択部品形状1は、最終部品形状となる。また、本実施形態では、基準工程を最初のプレス工程とした場合を例に挙げて説明する。この場合、基準形状6は、平板などのプレス成形前のブランク形状となる(図5参照)。
断面設定部10は、成形前の金属板の板厚方向に沿った方向に、選択部品形状1を切断する複数の断面を設定する。板厚方向に沿った方向は、例えばプレス方向である。
本実施形態の断面設定部10は、まず、基準形状6の金属板を選択部品形状1に1工程で絞り成形した際に材料が主に流れ込む方向に対し、成形前の金属板の板厚方向に沿った方向で交差する軸αを設定する(図3参照)。例えば、材料が主に流れ込む方向に対し垂直な軸α(プレス方向に延びる軸α)を設定する。図3中、矢印で示す線は、材料が主に流れ込む方向を示す。軸αは、プレス方向や、加工前のブランクの板厚方向に延びるように設定するとよい。
ここで、材料が主に流れ込む方向とは、代表的な材料の流れ方向を指し、例えば、所定量以上の材料が流れ込む方向や、大まかな材料の移動方向を指す。
そして、断面設定部10は、その軸αを含むn個の平面で切断した、n個の断面を設定する。各断面は、板厚に沿った方向に延在し、且つ互いに異なる平面での断面である。この複数の断面は、軸αを含む平面である。このため、図4のように、各断面3は、軸αを中心に円周方向に沿って並んだような配置となっている。なお、軸αを含む平面とは、軸αを通る平面を指す。
また、上記の複数の断面を、軸とは関係無く設定してもよい。例えば、選択部品形状1の天板部を通過する位置に、平面視、格子状に複数の断面を規定する平面を設定してもよい。
ただし、軸αを基準に、平面視で放射状に延びる平面で複数の断面3を規定する場合、平面視で隣り合う断面間の線長差の調整が容易になる。また、選択部品形状1が、一回のプレス工程で成形した際に、平面視で、板の外周の複数方向から中央側に向けて材料の流入がある形状である場合、軸αを基準とすると良い。この場合、材料の流れ方向に沿った方向に沿って、各断面が設定され易くなる。この結果、より適正に、材料の流れ量の分配が可能となる。
ここで、図2に示す選択部品形状1の例は、自動車のホイルハウスを模したものである。この例のような場合、成形深さが深いため、割れなく且つ歩留まりよく成形することは、一般的に困難である。この形状を絞り成形で成形する場合、製品に対し、材料が流入する方向は図2に示される方向となる。この場合、例えば、この材料が流入する方向におおよそ垂直かつz軸に平行な軸αを設定する(図3)。次に、軸αを含むn個の平面群を設定する(図4)。この平面群によるn個の目標形状の切断面(図4における、符号3での面)の形状が、求める部品断面形状となる。nは、1以上の整数であればよい。ただし、断面3が多い程、より精密に流入量を見積もって、金型を設計することが可能となる。このため、断面数は、5≦nとすることが望ましい。
必要流入量演算部11は、各断面毎に、断面で切断した選択部品形状1の断面線長と、その断面と同一の断面で切断した基準形状6での断面線長と、金属板の材料の一様伸びとに基づき、基準形状6を選択部品形状1に成形するために必要な材料の流入量をそれぞれ求める。
必要流入量演算部11は、線長算出部11Aと流入量算出部11Bを備える。
ここで、本明細書では、複数の断面の数をnとする。各断面を識別する添え字をi (1≦i≦n)とする。各断面毎に、同一の断面で切断した、選択部品形状1での線長をLi1、基準形状6での線長をLi2とする。材料の一様伸びをElとする。基準工程から選択工程までのプレス工程の数をmとする。そのプレス工程を識別する添え字をj(1≦j≦m)とする。
線長算出部11Aは、設定した各断面で、選択部品形状1を切断した各部品断面形状をSi (ここで、1≦i≦n)とする。そして、同一の断面での選択部品形状1での線長(Li1)、及び基準形状6での線長(Li2)をそれぞれ算出する。すなわち断面毎に、図5に示すように、選択部品形状1での線長(Li1)及びその断面をプレス方向に投影したときの基準形状6(本実施形態では平面形状)での線長(Li2)をそれぞれ算出する。
流入量算出部11Bは、金属板の材料の一様伸び(El)と、線長算出工程が算出した選択部品形状1での線長(Li1)及び基準形状6での線長(Li2)とから、各断面毎に、各断面で選択部品形状1の成形に必要な流入量(Li3)を算出する。
本実施形態では、(1)式から、成形に必要な流入量(Li3)を算出する。

材料が伸びる量には、材料の一様のび(El)によって限界があり、それで補えない分、流入させる必要がある。
断面部品線長演算部12は、各断面毎に、求めた流入量を、基準工程から選択工程までの各工程に分配する。断面部品線長演算部12は、分配された流入量に基づき、基準工程から選択工程の1つ前の工程までの各工程での断面線長をそれぞれ演算する。
断面部品線長演算部12は、流入量配分工程を構成する流入量分配部12Aと、断面線長算出工程を構成する断面線長算出部12Bとを備える。
流入量分配部12Aは、各断面毎に、求めた流入量を、基準工程から選択工程までの各工程に分配する処理を実行する。
必要流入量演算部11で得られた流入量Li3は、基準工程から選択工程までの全ての工程の流入量の和として流入させればよい。このため、各工程で流入量を分配することが可能である。
ここで、kは、工程の番号である。基準工程がk=1、選択工程がk=mとなる。また、iは各断面の番号である。すなわち、係数bkで、全m回のプレス工程の内、k回目の工程でどの程度材料を流入させるかを設定する。
また、Σk=1 m(bk・Li3)=Li3である。このため、Σk=1 m(bk)=1を満足するように設定する。また、0≦bk≦1と設定する。
一般に、最終のプレス工程では外観、部品形状精度等の観点から流入を抑え、部品に張力を与えることが望ましい。このため、bm<1であることが望ましい。一方、それ以前の成形ではbmを可能な範囲で限り小さくする。このため、bk>0(k<m)であることが望ましい。
断面線長算出部12Bは、分配された流入量に基づき、基準工程から選択工程の1つ前の工程までの各工程における、各断面毎の断面線長をそれぞれ算出する。
各断面において、各工程での断面線長(Li4)は、その工程までに流入させた材料の和と、初期状態の線長の和である。このため、式(2)で表される。
断面線長算出部12Bは、(2)式によって、各断面において、j回目の工程での断面線長(Li4)を求める。なお、jは、1≦j≦m-1の値を取る。j回目の工程での断面線長は、選択部品形状1の断面となるため、求める必要がない。

形状決定部13は、算出した断面線長に基づき、基準工程から選択工程の1つ前の工程までの各工程での、プレス成形後の予成形形状を決定する。そして、その決定した予成形形状となる金型形状を決定する。
本実施形態の形状決定部13は、調整工程を構成する調整部13Aと形状設定部13Bを備える。調整部13Aは設けなくて良い。
調整部13Aは、断面線長算出部12Bが算出した各断面毎の断面線長の総和を変えないという条件で、各断面毎の断面線長の長さを調整する。この調整は、基準工程から選択工程の1つ前の工程の各工程毎に、実行する。調整部13Aは、例えば、軸αの延在方向(プレス方向)からみて隣り合う断面間の、断面線長の差に基づき、断面線長を調整する。例えば、隣り合う断面間の線長差同士の差が小さくなるように調整する。
本実施形態の調整部13Aは、対象とする工程での、断面線長L14~Ln4の総和が変わらないという条件に基づき、断面線長L14~Ln4の分布を調整して、調整後の断面線長L15~Ln5を算出する。

形状設定部13Bは、上記全ての処理を経て得られた断面線長Li5を用い、(m-1)工程分の予成形形状の設計を行う。(m-1)工程は、基準工程から選択工程の1つ前の工程までの工程である。
各工程の設計は、i番目の位置の断面がLi5の線長を持ち、且つ、隣り合う(i-1)番目及び(i+1)番目の断面と滑らかにつながるような連続曲面を組み合わせて行う。設計形状は、(1)~(4)の条件を満たすことが望ましい。
(1) 設計部位以外の形状と滑らかに接続する
(2) 断面は滑らかな曲線であり断面中に特異点を持たない
(3) 次工程の金型にセットした時に金型に干渉しない
(4) 次工程でブランクホールド前にダイに接触しない
ここで、現在のプレス工程数では、必要な材料の流入量の分配をうまく出来ない場合には、プレス工程数を増やして、再度、上記の処理を実行すればよい。また、各工程での流入量の分配に所定以上の余裕がある場合には、工程数を減らして、上記の各工程での予成形形状(金型形状)の設計を実行しても構わない。本実施形態の処理によって、最終部品形状に基づき、工程数の最適化を行うようにしても良い。
本実施形態の金型形状設計装置で設計された、各工程で使用する金型の例について説明する。
以下に説明する金型は、基準工程から選択工程までの各工程で使用される各金型である。その各金型の成形面は、次のようになっている。
選択工程の金型の成形面は、選択部品形状に倣った形状である。
ここで、成形前の金属板の板厚方向に沿った方向に上記選択部品形状を切断する複数の断面を設定する。例えば、基準形状の金属板を、選択工程の金型を用いて選択部品形状に1工程で絞り成形した際に、材料が主に流れ込む方向に交差し且つ上記板厚方向に沿った方向に延びる軸を設定し、上記軸を含む複数の平面で切断する複数の断面を設定する。
また、j回目の工程で用いる金型の成形面における、断面iの断面線長(Li4)は、下記(2)式で表される。
なお、係数bk (1≦k≦m)は、Σj=1 m(bk)=1を満足する。

本実施形態では、絞り成形で実行されるプレス工程を含む2工程以上のプレス工程を経て、金属板を最終部品形状にプレス成形する。このプレス部品の製造の際に、各断面における各工程での流入量を適正な値に設定して、各工程での各予成形形状(金型形状)を設定する。
このため、大きく絞り込まないと成形できないようなプレス部品形状を製造する場合であっても、各プレス工程で稼ぐ材料の流入量を適正に設定できる。この結果、製造したプレス部品において、割れ、しわの発生を抑制可能となる。
更に、プレス成形の際のクッション圧や、金型のビード形状等を調整し、各箇所の流入量が断面線長Li3に近い値になるよう調整を行う。この結果、材料の流入を最小限とし、歩留りを向上させることが可能となる。
それに対し、本実施形態では、目標形状を絞り成形で成形する際に必要な流入量を過不足なく見積もることが可能となる。且つ、本実施形態では、その流入量を各工程で分割して流入させながら、適正な断面線長を持つ形状に成形する。この結果、通常の成形ではひずみが入りにくいパンチ底付近に、前工程で予めひずみを導入しておくことで成形性及び歩留りの向上を図ることも可能となる。
本開示は、次の構成も取り得る。
(1)絞り成形で実行されるプレス工程を含む2工程以上のプレス工程を経て、金属板を最終部品形状にプレス成形するプレス部品の製造方法であって、上記金属板を一回のプレス工程で上記最終部品形状にプレス成形する場合における、成形前の金属板に対する上記最終部品形状の断面線長の増加量(上記最終部品形状の断面線長の成形前に対する増加量)に基づき、上記最終部品形状に成形するために必要な材料の流入量を求め、求めた材料の流入量を、最終のプレス工程を含む各工程に分配し、分配した流入量に基づき、最終のプレス工程以外の工程でのプレス成形後の予成形形状を決定する。
この構成によれば、大きく絞り込まないと成形できないようなプレス部品形状を製造する場合であっても適用可能な、プレス部品の製造方法を提供可能となる。
例えば、上記調整工程では、上記軸αの延在方向からみて隣り合う断面間の断面線長の差に基づき、断面線長を調整する。
例えば、上記選択部品形状1は、天板部1Aと、天板部1Aの外周全周に連続する無端環状の側壁部1Bとを備える形状とする。
この構成によれば、大きく絞り込まないと成形できないようなプレス部品形状を製造する場合であっても、更に、各プレス工程で稼ぐ材料の流入量を適正に設定できる。
また、軸を基準に複数の断面を形成することで、複数の断面が、平面視で、軸を中心に放射状に設定されるため、調整部13Aにおける、円周方向全周の線長の調整が容易且つ確実に実行できるようなる。

本実施形態に基づく実施例1では、断面の数n=24、プレス工程の数m=2、係数a=0.5、係数b=0.9、の条件で1回目のプレス工程での予成形形状を設計した。その予成形形状を図6に示す。この実施例1では、調整工程(調整部13A)の処理は省略した。この例では、第1回目のプレス工程(最初のプレス工程)は、絞り成形を有する。
この金属板を上記予成形形状の金型形状を用いて二回のプレス工程でプレス成形してみたところ、最終部品形状に成形することで割れ、しわなく良好な製品を得ことができた。
一方、一回のプレス工程で、ブランクから最終部品形状にプレス成形した場合、側壁部1Bの一部に大きな割れが発生し製品としての性能を満たしていなかった。

上記金属板を一回のプレス工程で上記最終部品形状にプレス成形する場合における、成形前の金属板に対する上記最終部品形状の断面線長の増加量に基づき、上記最終部品形状に成形するために必要な材料の流入量を求め、

上記複数のプレス工程から1の工程を選択して選択工程とし、その選択工程で得られる部品形状を選択部品形状とし、上記複数のプレス工程から選択され、上記選択工程よりも前に実行される1のプレス工程を基準工程とし、その基準工程でプレス成形する前の金属板の形状を基準形状としたとき、
上記基準工程から上記選択工程までのプレス工程に、絞り成形を有するプレス工程を含み、
成形前の金属板の板厚方向に沿った方向に上記選択部品形状を切断する複数の断面を設定する断面設定部と、
各断面毎に、断面で切断した上記選択部品形状の断面線長と、その断面と同一の断面で切断した上記基準形状での断面線長と、上記金属板の材料の一様伸びとに基づき、上記基準形状を上記選択部品形状に成形するために必要な材料の流入量をそれぞれ求める流入量算出部と、
各断面毎に、求めた上記流入量を、上記基準工程から上記選択工程までの各工程に分配する流入量分配部と、
上記分配された流入量に基づき、上記基準工程から上記選択工程の1つ前の工程までの各工程における、各断面毎の断面線長をそれぞれ算出する断面線長算出部と、
上記算出した断面線長に基づき、上記基準工程から上記選択工程の1つ前の工程までの各工程での金型形状を決定する形状決定部と、
を備えることを特徴とする金型形状設計装置。 - 上記選択工程は、最終のプレス工程であり、上記基準工程は、最初のプレス工程である、ことを特徴とする請求項18に記載した金型形状設計装置。
- 上記断面設定部は、上記基準形状の金属板を上記選択部品形状に1工程で絞り成形した際に材料が主に流れ込む方向に交差し且つ上記板厚方向に沿った方向に延びる軸を設定し、上記設定される複数の断面を、上記軸を含む複数の平面で切断した各断面とし、
上記形状決定部は、上記基準工程から上記選択工程の1つ前の工程の各工程毎に、上記断面線長算出部が算出した各断面毎の断面線長の総和を変えないという条件で、各断面毎の断面線長の長さを調整する調整部を有し、
上記形状決定部は、上記調整部で調整後の各断面毎の断面線長に基づき、金型形状を決定する、
ことを特徴とする請求項18又は請求項19に記載した金型形状設計装置。 - 上記調整部では、隣り合う断面間の断面線長の差に基づき、断面線長を調整することを特徴とする請求項20に記載した金型形状設計装置。
- 複数の断面の数をnとし、各断面を識別する添え字をi (1≦i≦n)とし、各断面毎に、同一の断面で切断した、上記選択部品形状での線長をLi1、上記基準形状での線長をLi2とし、材料の一様伸びをElとし、上記基準工程から上記選択工程までのプレス工程の数をmとし、そのプレス工程を識別する添え字をj(1≦j≦m)とした場合、
上記流入量算出部で算出する、断面iでの流入量(Li3)は、下記(1)式で求め、
上記断面線長算出部で算出する、j回目の工程での断面iの断面線長(Li4)は、下記(2)式で求め、
(1)式中の係数aによって、材料の一様伸びに対してどの程度材料を伸ばすかを設定し、(2)式中の係数bkによって、全m回のプレス工程の内、j回目の工程でどの程度材料を流入させるかを設定し、係数bk (1≦k≦m)は、Σj=1 m(bk)=1を満足する、
ことを特徴とする請求項18~請求項21のいずれか1項に記載した金型形状設計装置。

ただし、0≦bk≦1 とする - 上記選択部品形状は、一回のプレス工程で成形した際に、平面視で、板の外周の複数方向から中央側に向けて材料の流入がある形状であることを特徴とする請求項18~請求項22のいずれか1項に記載した金型形状設計装置。
- 上記選択部品形状は、天板部と、天板部の外周全周に連続する無端環状の側壁部とを備える形状であることを特徴とする請求項23に記載した金型形状設計装置。
- 複数のプレス工程を経て金属板を最終部品形状にプレス成形してプレス部品の製造する際に、各工程で用いられる各金型であって、
上記複数のプレス工程から1の工程を選択して選択工程とし、その選択工程で得られる部品形状を選択部品形状とし、上記複数のプレス工程から選択され、上記選択工程よりも前に実行される1のプレス工程を基準工程とし、その基準工程でプレス成形する前の金属板の形状を基準形状とし、更に、上記基準工程から上記選択工程までのプレス工程に、絞り成形を有するプレス工程を含み、
上記基準工程から上記選択工程までの各工程で使用される各金型の成形面について、
上記選択工程の金型の成形面は、上記選択部品形状に倣った形状であり、
上記基準形状の金属板を、上記選択工程の金型を用いて上記選択部品形状に1工程で絞り成形した際に、材料が主に流れ込む方向に交差し且つ上記板厚方向に沿った方向に延びる軸を設定し、上記軸を含む複数の平面で切断する複数の断面を設定し、
上記各断面毎に、断面で切断した上記選択部品形状の断面線長と、その断面と同一の断面で切断した上記基準形状での断面線長と、上記金属板の材料の一様伸びとに基づき設定された材料の流入量から、各工程の金型の成形面における、上記複数の断面で切断した各断面形状が設定され、
上記複数の断面の数をnとし、各断面を識別する添え字をi (1≦i≦n)とし、各断面毎に、同一の断面で切断した、上記選択部品形状での線長をLi1、上記基準形状での線長をLi2とし、材料の一様伸びをElとし、上記基準工程から上記選択工程までのプレス工程の数をmとし、そのプレス工程を識別する添え字をj(1≦j≦m)とした場合、
上記設定された材料の流入量について、断面iでの流入量(Li3)は、下記(1)式で設定され、
j回目の工程で用いる金型の成形面における、断面iの断面線長(Li4)は、下記(2)式で表され、
係数bk (1≦k≦m)は、Σj=1 m(bk)=1を満足する、
ことを特徴とする金型。

- 上記選択部品形状は、一回のプレス工程で成形した際に、平面視で、板の外周の複数方向から中央側に向けて材料の流入がある形状であることを特徴とする請求項25又は請求項26に記載した金型。
- 上記選択部品形状は、天板部と、天板部の外周全周に連続する無端環状の側壁部とを備える形状であることを特徴とする請求項27に記載した金型。
- 上記各工程毎の金型の成形面において、隣り合う断面間の断面線長の差が、予め設定した設定値以下である、することを特徴とする請求項25~請求項28のいずれか1項に記載した金型。
