Abstract
Description
しかし、型内への材料の流入が小さすぎると、成形時に型内の材料が足りなくなることによって、成形領域で板厚が過度に薄くなり、割れが生じるといった不具合が生じる。一方、割れを回避するために絞り主体の成形とすると、歩留りの低下を招くおそれがある。
例えば、特許文献1では最終形状の断面線長の情報を基に予成形形状を設計する方法が開示されている。
ここで、最終部品にエンボスからなる凹凸パターンを付与することで、板の剛性を高める技術として、特許文献2や特許文献3に記載のような技術が公開されているが、本発明とは技術思想を異にするものである。
本発明は、上記のような点に着目してなされたもので、より簡易に成形性を向上することが可能なプレス品製造方法を提供することを目的としている。
本実施形態では、板材がスチールその他の鋼材若しくはアルミ板の場合を想定して説明する。
<構成>
本実施形態のプレス品製造方法は、板材を少なくとも2段階(2工程)のプレス成形で最終部品形状に成形するプレス品製造方法である。具体的には、本実施形態のプレス品製造方法は、図1に示すように、予成形工程1Aと本成形工程1Bとを有する。予成形工程1Aの前に予備的なプレス成形の工程を行っても良い。この場合には、予備的なプレス成形後の材料が、予成形工程1Aの対象となる板材である。板材は例えば2mm厚以下の板材である。
予成形工程1Aは、板材を予成形形状に予成形して中間部品を製造する工程である。本成形工程1Bは、中間部品を最終部品形状にプレス成形する本成形の工程である。最終部品形状の部品を更にプレス成形する他の工程を有していても良い。
予成形工程1Aは、本成形工程1Bによるプレス成形で加工される成形領域のうちの少なくとも一部の領域を予成形領域とし、その予成形領域に対し、板面に沿った一方向若しくは二方向以上に向けて、板厚方向に変形した湾曲形状からなる1種若しくは2種以上の単位形状を複数回繰り返し配置することで形成される凹凸パターンの形状にプレス成形する。予成形領域は、本成形工程1Bでの成形領域のうち、ひずみを導入したい領域に設定すればよい。また、予成形領域を二箇所以上設けて、それぞれに個別の凹凸パターンを形成するようにしてもよい。
この予成形工程は、板材からブランクを切り抜く際に実行しても良い。例えば、板を抑える抑え具の面に凹凸パターンを形成しておいて転写するようにしても良い。
予成形領域において、予成形形状での表面積をA0とし最終部品形状での表面積をA1とした場合、下記式を満足することが好ましい。この条件にすれば、同一断面において、最終部品形状の断面線長と予成形形状の断面線長が同一に近づくように設定される。

また単位形状は、プレス方向の投影面積が正方形形状に換算して400[mm2]以上10000[mm2]以下であることが好ましい。即ち、単位形状のプレス方向の投影形状が正方形形状若しくは略正方形形状の場合には、その正方形の一辺が20~100[mm]の範囲にすることが好ましい。

ここで、(1)式において、A1が上限(右項)を超えた場合、単位形状で伸ばされた部位にくびれが発生し、破断する可能性がある。(2)式において、A1が上限(右項)を超えた場合、単位形状で伸ばされた部分の板厚が過少となるおそれがある。
隣接する単位形状の間に接続できない隙間領域が形成される場合には、その隙間領域間を接続するための他の形状の単位形状を介在させればよい。但し、凹凸パターンのプロフィールに極力、曲率急峻部が無いように設定することが好ましい。曲率急峻部は、例えばL字状の角形状など尖るような形状である。
本実施形態では、予成形工程1Aにおいて、ひずみを均一に付与したい部分に単位形状の繰り返しからなる凹凸パターンを付与しておく。この結果、本成形工程1Bで最終部品形状に、張り出し成形などでプレス成形した際に、予成形で付与した凹凸部分の材料が折り紙を開くように広がることで均一にひずみが導入される。このように、凹凸パターンを付与した領域では、材料が広範囲に且つ均一にひずみを導入される結果、成形性が向上する。
このとき、プレス成形を行う際に、単位形状の繰り返しからなるという簡便な予成形形状に予成形するので、設計も簡易となる。
ここで、凹凸パターンで形成される面内全てが滑らかな曲面(一部に平面を含んでいても良い)で構成されることが好ましい。この構成によれば、凹凸パターンを形成した領域でのひずみが集中することを確実に防止可能となる。
ここで、成形領域20全体に均一にひずみを導入したい場合には、導入するひずみの方向に応じて、成形領域20全体に上記の凹凸パターンを付与するように予成形を施せば良い。但し、上述の通り、本成形時にひずみを多く導入したい領域ほど、高低差の大きな凹凸パターンに設定すると、より均一にひずみを導入し易くなる。
また、成形領域20の一部に、製品として他の部品からの荷重を受ける部分など剛性を確保したい部分(板厚を減少したくない部分)がある場合には、その部分、つまり最終部品形状12において相対的に剛性を確保する第1の領域20Aには、上記凹凸パターンを形成しないようにすればよい。例えば図2に示すような最終部品形状12において、頂部中央部分に、板厚を減少させたくない領域12A(第1の領域20A)が設定される場合、図3のように、板材10における上記第1の領域20Aに対応する部分に凹凸パターンを形成しないように、成形領域20のうち第2の領域(図3におけるハッチング部分)にだけ凹凸パターンを形成すればよい。尚、第1の領域20Aの一部に多少の凹凸パターンが形成されていても良い。
このように、本実施形態にあっては、均一のひずみを導入したい部分を簡易に制御する事も可能である。
また、最終部品形状12が、例えば半円筒形状の場合には、材料は主として円周方向に伸びればよいので、そのひずみを導入する円周方向にだけ波打つような凹凸パターンの形状に設定すればよい。
また、予成形領域は、本成形での成形領域に対応する板材での領域のうちの一部だけに設定しても良い。
まず、第1の実施例について説明する。
第1の実施例では、最終部品形状12が、図4に示すような、円筒形状の場合を例にして説明する。
この第1の実施例では、図5のように本成形工程1Bにおける成形領域20全体に、二次元的に単位形状15を繰り返し配置した凹凸パターンの形状を形成する。
ここで、プレスで予成形可能で且つ本成形で十分に予成形によるひずみ分散の効果を十分に得られるようにするために、以下の要件を設定して単位形状15を設計した。
(1)予成形領域20Bでの面内が全て滑らかな曲面で構成される。
(2)隣の単位形状15と滑らかに接続される。
(3)平面に対し全方向の線長増大を図ることが出来る。
このとき、本成形での変形の方向性をキャンセルするために、図7に示すように、単位形状15の並びを90度ずつ回転変位させながら、並び方向に順番に配置するようにして凹凸パターンを設計した。
そして、図8に示すように、その凹凸パターンを加工面に有する上型31と下型32で、板材10をプレス成形することで、予成形形状に予成形して、中間部品11を製造する(予成形工程1A)。尚、実施例では、予成形領域20Bにおいて、予成形形状での表面積と最終部品形状12での表面積とを等しく設定した。
また比較例として、別途、予成形を行うことなく本成形工程1Bだけを実施して製品を作製した。
そして、限界成形高さについて求めみたところ、本発明に基づく実施例は、比較例に比べて約2倍の限界成形高さになっていた。このように、1回成形の比較例の場合と比較して、本発明に基づく実施例では十分高い成形性が得られることを確認した。
次に、第2の実施例について説明する。
この第2の実施例では、各実施例及び各比較例について、上記第1の実施例と同じ条件にて、凹凸パターンを付与する予成形工程1Aと本成形工程1Bとの2工程を実施して、それぞれのプレス品(最終部品)を製造した。但し、採用する単位形状15におけるサインカーブ形状のうち、振幅および1波長分の長さをそれぞれ変えることで、実施例1~5及び比較例1~6における各凹凸パターンを設計した。
表1に、各実施例及び各比較例における、投影面積A0、板厚方向の高低差、及び上述の式(1)及び式(2)の関係(判定式)について記載する。なお、判定式を用いる際、破断が生じた場合は最小板厚t1を0として判定した。
また表1には、各実施例及び比較例の評価結果についても併せて記載する。
評価は、部品の成形回数に対して割れが発生する割合である不良率を用いた。
その不良率評価は、次の通りである。
◎:不良率3%未満
○:不良率3%以上5%未満
×:不良率5%以上
また、比較例3~4では板厚方向の高低差が小さいために、最終部品の製造時に、比較例3では板材にくびれが生じて板厚が過小となって破断が頻発し、比較例4では破断する部品が頻発した。
また、比較例5~6では投影面積A0を広く設けたが、比較例5では投影面積A0に対して板厚方向の高低差が小さいため最終部品の製造時に破断が頻発し、比較例6では板厚方向の高低差が過大となり中間部品の製造時に破断が頻発した。
これに対し、実施例1~3では、中間部品および最終部品の製造時に破断が生じることや、板厚が過小となることなく製造できた。特に、実施例2~3では不良率が少なかった。
このように、第2の実施例から、中間部品および最終部品の製造工程を採用してプレス品を製造する際に、単位形状の湾曲形状は、板厚方向の高低差が3[mm]以上で、且つプレス方向の投影面積が正方形形状に換算して400[mm2]以上10000[mm2]以下であり、更に上記の(1)式又は(2)式を満足するように設計することが好ましいことが分かる。特に上記の(1)式および(2)式の両方の式を満足するように設計することがより好ましいことが分かる。
ここでは、限られた数の実施形態を参照しながら説明したが、権利範囲はそれらに限定されるものではなく、上記の開示に基づく各実施形態の改変は当業者にとって自明なことである。

Claims (5)
- 板材をプレス成形で最終部品形状に成形するプレス品製造方法であって、
上記板材を予成形形状に予成形して中間部品を製造する予成形工程と、上記中間部品を上記最終部品形状にプレス成形する本成形工程とを有し、
上記予成形工程は、上記本成形工程による成形領域のうちの少なくとも一部の領域を予成形領域とし、上記予成形領域を、板面に沿った一方向若しくは二方向以上に向けて、板厚方向に変形した湾曲形状からなる1種若しくは2種以上の単位形状を繰り返し配置した凹凸パターンに予成形し、
上記本成形工程は、上記凹凸パターンの凹凸が小さくなる方向に変形しつつ上記最終部品形状に成形することを特徴とするプレス品製造方法。 - 上記凹凸パターンは、上記予成形領域において、上記予成形形状での表面積が上記最終部品形状での表面積以下に設定されることを特徴とする請求項1に記載したプレス品製造方法。

上記予成形工程は、上記第2の領域に対応する上記板材の領域のうちの少なくとも一部の領域を上記予成形領域とすることを特徴とする請求項1又は請求項2に記載したプレス品製造方法。 - 上記単位形状の湾曲形状は、板厚方向の高低差が3[mm]以上で、且つプレス方向の投影面積が正方形形状に換算して400[mm2]以上10000[mm2]以下であることを特徴とする請求項1~請求項3のいずれか1項に記載したプレス品製造方法。
- 上記単位形状のプレス方向の投影面積をA0[mm2]、その単位形状の表面積をA1[mm2]とした場合に、(1)式および(2)式の少なくとも一方の式を満足することを特徴とする請求項1~請求項4のいずれか1項に記載したプレス品製造方法。

ここで、
板材の一様伸び限界:ε0[無次元量]
板材の初期板厚:t0[mm]
