本発明のプロピレン樹脂組成物は、成分(A)、成分(B)、及び成分(C)の各成分の重量の合計量を100重量%として、プロピレン樹脂(A)を、50重量%以上、75重量%以下含有することが好ましい。
また、前記プロピレン樹脂(A)は、プロピレンに由来する単量体単位を80質量%以上含有する重合体(I)(ただし、該重合体(I)の全質量を100質量%とする。)とエチレン及び炭素数4以上12以下のα-オレフィンからなる群より選択される少なくとも一種のα-オレフィンに由来する単量体単位とプロピレンに由来する単量体単位とを含有する重合体(II)とを含有するヘテロファジックプロピレン重合材料(A-1)を含有するプロピレン樹脂である。
また、プロピレン樹脂(A)が上記ヘテロファジックプロピレン重合材料(A-1)の場合には、ヘテロファジックプロピレン重合材料中の重合体(I)のプロピレン単位の連鎖について測定される値を、ここでいうアイソタクチック・ペンタッド分率として用いる。
ヘテロファジックプロピレン重合材料(A-1)は、プロピレン樹脂組成物の剛性と耐衝撃性のバランスを良好にするという観点から、好ましくは、重合体(I)55~95重量%と、重合体(II)5~45重量%とを含有するプロピレン-エチレン系のヘテロファジックプロピレン重合材料である(ただし、ヘテロファジックプロピレン重合材料(A-1)の全量を100重量%とする。)。より好ましくは、ヘテロファジックプロピレン重合材料(A-1)は、重合体(I)65~92重量%と、重合体(II)とを含有するヘテロファジックプロピレン重合材料であり、さらに好ましくは、重合体(I)70~90重量%と、重合体(II)10~30重量%とを含有するヘテロファジックプロピレン重合材料である。
重合触媒としては、例えば、チーグラー型触媒系、チーグラー・ナッタ型触媒系、シクロペンタジエニル環を有する周期表第4族の遷移金属化合物とアルキルアルミノキサンからなる触媒系、またはシクロペンタジエニル環を有する周期表第4族の遷移金属化合物とそれと反応してイオン性の錯体を形成する化合物および有機アルミニウム化合物からなる触媒系、シリカ、粘土鉱物等の無機粒子にシクロペンタジエニル環を有する周期表第4族の遷移金属化合物、イオン性の錯体を形成する化合物および有機アルミニウム化合物等の触媒成分を担持し変性させた触媒系等が挙げられ、また、上記の触媒系の存在下でエチレンやα-オレフィンを予備重合させて調製される予備重合触媒を用いてもよい。
上記の触媒系としては、例えば、特開昭61-218606号公報、特開平5-194685号公報、特開平7-216017号公報、特開平9-316147号公報、特開平10-212319号公報、特開2004-182981号公報に記載の触媒系が挙げられる。
これらの重合方法は、バッチ式、複数の重合反応槽を直列に連結させた多段式のいずれでもよく、また、これらの重合方法を任意に組み合わせてもよい。工業的かつ経済的な観点から、連続式の気相重合法またはバルク重合法と気相重合法を連続的に行うバルク-気相重合法による方法が好ましい。
なお、重合工程における各種条件(重合温度、重合圧力、モノマー濃度、触媒投入量、重合時間等)は、目的とするヘテロファジックプロピレン重合材料(A-1)の物性等に応じて、適宜決定すればよい。
また、ヘテロファジックプロピレン重合材料(A-1)に含有される重合体(I)のゲル・パーミエーション・クロマトグラフィー(GPC)で測定された分子量分布(Q値、重量平均分子量(Mw)の数平均分子量(Mn)に対する比(Mw/Mn))として、好ましくは3以上7未満であり、より好ましくは3~5である。
ウベローデ型粘度計を用いて濃度0.1g/dl、0.2g/dlおよび0.5g/dlの3点について還元粘度を測定する。極限粘度数は、「高分子溶液、高分子実験学11」(1982年共立出版株式会社刊)第491頁に記載の計算方法、すなわち還元粘度を濃度に対しプロットし、濃度をゼロに外挿する外挿法によって求められる。
ヘテロファジックプロピレン重合材料(A-1)が重合体(I)と重合体(II)とを多段重合させて得られる重合体である場合、前段の重合槽から一部抜き出した重合体パウダーから重合体(I)または重合体(II)の極限粘度数を求め、この極限粘度数の値と各成分の含有量を用いて残りの成分の極限粘度数を算出することができる。

プロピレン単独重合体(A-2)の極限粘度は、1.5dl/g未満であり、好ましくは0.1~1.2dl/gであり、より好ましくは0.5~1.0dl/gである。
プロピレン単独重合体(A-2)のアイソタクチック・ペンタッド分率は、好ましくは、0.97以上であり、より好ましくは0.98以上である。
プロピレン単独重合体(A-2)のメルトフローレート(MFR:230℃、荷重2160g)は、好ましくは10~500g/10分であり、より好ましくは40~350g/10分である。
本発明で用いられるプロピレン樹脂(A)が、ヘテロファジックプロピレン重合材料(A-1)とプロピレン単独重合体(A-2)とを含有するプロピレン重合体混合物(A-3)である場合、プロピレン重合体混合物(A-3)に含有されるヘテロファジックプロピレン重合材料(A-1)の含有量は、好ましくは30~99重量%であり、プロピレン単独重合体(A-2)の含有量は、好ましくは70~1重量%である。より好ましくはヘテロファジックプロピレン重合材料(A-1)の含有量が45~95重量%であり、プロピレン単独重合体(A-2)の含有量が55~5重量%である。
またこの場合、ヘテロファジックプロピレン重合材料(A-1)をまず製造し、これとプロピレン単独重合体(A-2)とをブレンドして、プロピレン重合体混合物(A-3)を製造することが好ましい。より好ましくは、多段重合のうち一段で重合体(I)を製造し、他の一段で重合体(II)を製造してヘテロファジックプロピレン重合材料(A-1)をまず製造し、これと別途製造したプロピレン単独重合体(A-2)とをブレンドして、プロピレン重合体混合物(A-3)を製造することが好ましい。
本発明のプロピレン樹脂組成物は、エチレン-α-オレフィン共重合体(B)を含有する。本発明のプロピレン樹脂組成物は、好ましくは、成分(A)、成分(B)、成分(C)の各成分の重量の合計量を100重量%として、エチレンと炭素数3以上のα-オレフィンとの共重合体(B)を10重量%以上、25重量%以下含有する。
エチレン-α-オレフィン共重合体(B)は、メルトフローレート(190℃、2.16kgf荷重、JIS-K-7210に準拠)が0.8g/10分以下であるエチレン-α-オレフィン共重合体(B-1)と、メルトフローレート(190℃、2.16kgf荷重、JIS-K-7210に準拠)が10g/10分以上であるエチレン-α-オレフィン共重合体(B-2)とを含有する。
メルトフローレート(190℃、2.16kgf荷重、JIS-K-7210に準拠)が0.8g/10分以下であるエチレン-α-オレフィン共重合体(B-1)と、メルトフローレート(190℃、2.16kgf荷重、JIS-K-7210に準拠)が10g/10分以上であるエチレン-α-オレフィン共重合体(B-2)との含有量の比には特に制限はないが、(B-1):(B-2)の重量比が、99:1~1:99であることが好ましく、90:10~50:50であることがより好ましく、60:40~80:20であることが特に好ましい。成形品の光沢の観点からは、エチレン-α-オレフィン共重合体(B-1)の割合を増加させることが好ましく、流動性の観点からは、エチレン-α-オレフィン共重合体(B-2)の割合を増加させることが好ましい。
エチレン-α-オレフィン共重合体(B)の密度は、好ましくは0.850~0.900g/cm3であり、より好ましくは0.855~0.875g/cm3、さらに好ましくは0.860~0.872g/cm3である。
エチレン-α-オレフィン共重合体(B)として具体的には、エチレン-プロピレン共重合体、エチレン-1-ブテン共重合体、エチレン-1-ヘキセン共重合体、エチレン-1-オクテン共重合体、エチレン-1-デセン共重合体、エチレン-(3-メチル-1-ブテン)共重合体、エチレンと環状構造を有するα-オレフィンとの共重合体等が挙げられる。
重合触媒としては、例えば、メタロセン触媒に代表される均一系触媒系、チーグラー・ナッタ型触媒系等が挙げられる。
均一系触媒系としては、例えば、シクロペンタジエニル環を有する周期表第4族の遷移金属化合物とアルキルアルミノキサンからなる触媒系、またはシクロペンタジエニル環を有する周期表第4族の遷移金属化合物とそれと反応してイオン性の錯体を形成する化合物および有機アルミニウム化合物からなる触媒系、シリカ、粘土鉱物等の無機粒子にシクロペンタジエニル環を有する周期表第4族の遷移金属化合物、イオン性の錯体を形成する化合物および有機アルミニウム化合物等の触媒成分を担持し変性させた触媒系等が挙げられ、また、上記の触媒系の存在下でエチレンやα-オレフィンを予備重合させて調製される予備重合触媒系が挙げられる。
チーグラー・ナッタ型触媒系としては、例えば、チタン含有固体状遷移金属成分と有機金属成分とを組み合わせて用いる触媒系が挙げられる。
エチレン-α-オレフィン共重合体(B)を構成する(B-1)成分である、エチレン・α-オレフィン共重合体(エチレン・α-オレフィン・ジエン共重合体であってもよい)は、メルトフローレート(190℃、2.16kgf荷重、JIS-K-7210に準拠)が0.8g/10分以下、好ましくは0.05~0.6g/10分である。(B-1)成分のメルトフローレートが0.8g/10分以下だと、得られる成形体の表面光沢が過大になり難く、また、メルトフローレートが0.05g/10分以上だと、樹脂組成物の流動性の低下を効果的に防止できる。
中でも1-オクテン及び1-ブテンが好ましく、すなわち、エチレン-α-オレフィン共重合体(B-1)が、
メルトフローレート(190℃、2.16kgf荷重、JIS-K-7210に準拠)が0.8g/10分以下であるエチレン-1-オクテン共重合体(B-1-1)と、
メルトフローレート(190℃、2.16kgf荷重、JIS-K-7210に準拠)が0.8g/10分以下であるエチレン-1-ブテン共重合体(B-1-2)と
を含有することが好ましい。
この際のエチレン-1-オクテン共重合体(B-1-1)の含有量は、エチレン-α-オレフィン共重合体(B-1)全体を基準として、0~50重量%であることが好ましく、0~40重量%であることが特に好ましい。
またこの際のエチレン-1-ブテン共重合体(B-1-2)の含有量は、エチレン-α-オレフィン共重合体(B-1)全体を基準として、50~100重量%であることが好ましく、60~100重量%であることが特に好ましい。
エチレン-α-オレフィン共重合体(B)を構成する(B-2)成分である、エチレン・α-オレフィン共重合体は、メルトフローレートが10g/10分以上、好ましくは10~50g/10分、より好ましくは10~40g/10分である。(B-2)成分のメルトフローレートが10g/10分以上だと、樹脂組成物の流動性の低下を効果的に防止できる。また、メルトフローレートが50g/10分以下だと、成形体の表面光沢が過大になり難く、また成形体の耐衝撃性の低下を効果的に防止できる。
中でも1-オクテンが好ましく、すなわち、エチレン-α-オレフィン共重合体(B-2)は、エチレン-1-オクテン共重合体を含有することが好ましい。この際のエチレン-1-オクテン共重合体の含有量は、エチレン-α-オレフィン共重合体(B-2)全体を基準として、50~100重量%であることが好ましく、60~100重量%であることが特に好ましい。
本発明のプロピレン樹脂組成物は、無機充填材(C)を含有する。好ましくは、本発明に係るプロピレン樹脂組成物は、成分(A)、成分(B)、成分(C)の各成分の重量の合計量を100重量%として、無機充填材(C)を15重量%以上、25重量%以下含有する。
本発明における無機充填材(C)は、カーボンブラック以外の無機充填材である。無機充填材(C)として具体的には、タルク、マイカ、炭酸カルシウム、硫酸バリウム、炭酸マグネシウム、クレー、アルミナ、シリカ、硫酸カルシウム、けい砂、酸化チタン、水酸化マグネシウム、ゼオライト、モリブデン、けいそう土、セリサイト、シラス、水酸化カルシウム、亜硫酸カルシウム、硫酸ソーダ、ベントナイト、マグネシウムオキシサルフェート、チタン酸カリウム、ホウ酸アルミニウム、ケイ酸カルシウム、炭素繊維、ガラス繊維、金属繊維等が挙げられる。これらの中でも、タルクを用いることが好ましい。
無機充填材(C)は、1種単独で用いてもよく、2種以上を併用してもよい。
また、無機充填材(C)の形状は、粉末状、フレーク状、顆粒状、繊維状等の形状が挙げられる。
無機充填材(C)は、無処理のまま使用してもよいが、成分(A)との界面接着性を向上させ、かつ、分散性を向上させるために、シランカップリング剤、チタンカップリング剤、または、界面活性剤で表面を処理して使用してもよい。界面活性剤としては、例えば、高級脂肪酸、高級脂肪酸エステル、高級脂肪酸アミド、高級脂肪酸塩類等が挙げられる。
本発明に係るプロピレン樹脂組成物は、カーボンブラック(D)を、成分(A)と、成分(B)と、成分(C)との重量の合計100重量部に対して、0.5重量部以上、5.0重量部以下含有する。カーボンブラック(D)の含有量は、成分(A)と、成分(B)と、成分(C)との重量の合計100重量部に対して、0.5重量部超5.0重量部以下であることが好ましく、1.0重量部以上4.5重量部以下であることがより好ましく、2.2重量部以上4.0重量部以下であることが特に好ましい。
カーボンブラック(D)の好適な例としては、アセチレンブラック、ファーネスブラック、チャンネルブラック、ケッチェンブラック、サーマルブラック、ミディアムサーマルブラック、ランプブラック(油煙)等が挙げられる。これらの中でも、着色力に優れるファーネスブラック、チャンネルブラックを用いることが好ましい。
カーボンブラック(D)の平均粒子径としては、分散性の問題から、50nm以下であることが好ましく、30nm以下であることがより好ましい。また、1nm以上であることが好ましい。
カーボンブラック(D)のpHが5より大きいことによって、本発明のプロピレン樹脂組成物は、優れた耐熱劣化性を示す。
カーボンブラック(D)のpHには特に上限は存在しないが、コスト、入手可能性等を考慮すると、通常10以下であり、9以下であることが好ましく、8以下であることが特に好ましい。
カーボンブラック(D)のpHは、当該技術分野において従来より用いられる方法により測定することができ、例えばカーボンブラックと、蒸留水の混合液をガラス電極pHメーターで測定するなどの方法を採用できる。
また、カーボンブラック(D)は、樹脂等の成分とカーボンブラック(E)とを混合したマスターバッチとして、本発明に係るプロピレン樹脂組成物に添加してもよい。
カーボンブラック(D)は、1種単独で用いてもよく、2種以上を併用してもよい。
本発明の樹脂組成物に用いられる、変性ポリプロピレン(E)は、酸変性ポリプロピレン及び/またはヒドロキシ変性ポリプロピレンであり、本発明の樹脂組成物及びそれを用いた成形体において、耐傷付性や物性バランスなどの向上に寄与する特徴を有する。
該酸変性ポリプロピレンは、例えばプロピレン単独重合体、プロピレン共重合体などのポリプロピレンを、例えば、マレイン酸または無水マレイン酸などの不飽和カルボン酸を用いてグラフト共重合し、変性したものである。このグラフト共重合は、例えば上記ポリプロピレンを適当な溶媒中において、ベンゾイルパーオキシドなどのラジカル発生剤を用いて、不飽和カルボン酸と反応させることにより行われる。また、不飽和カルボン酸またはその誘導体の成分は、ポリプロピレン用モノマーとのランダムもしくはブロック共重合によりポリマー鎖中に導入することもできる。
また、不飽和カルボン酸の誘導体としては、これらの酸無水物、エステル、アミド、イミド、金属塩などがあり、その具体例としては、無水マレイン酸、無水イタコン酸、アクリル酸メチル、アクリル酸エチル、アクリル酸ブチル、メタクリル酸メチル、メタクリル酸エチル、マレイン酸モノエチルエステル、マレイン酸ジエチルエステル、フマル酸モノメチルエステル、フマル酸ジメチルエステル、アクリルアミド、メタクリルアミド、マレイン酸モノアミド、マレイン酸ジアミド、フマル酸モノアミド、マレイミド、N-ブチルマレイミド、メタクリル酸ナトリウムなどを挙げることができる。好ましくは無水マレイン酸である。
該酸変性ポリプロピレンの酸変性量(グラフト率という場合がある。)は、特に限定されないが、好ましくは酸変性量が無水マレイン酸換算で、0.05~10重量%、より好ましくは0.07~5重量%である。
好ましい酸変性ポリプロピレンとしては、本発明の効果の大きさなどの点から、無水マレイン酸変性ポリプロピレンが挙げられる。
ヒドロキシ変性ポリプロピレンを構成するポリプロピレンとしては、例えば、プロピレン単独重合体、プロピレンとエチレン、ブテン、4-メチルペンテン-1、ヘキセン、オクテン、ノネン、デセン、ドデセンなどのα-オレフィンとの共重合体、更にα-オレフィン以外の共重合性単量体との共重合体などが例示できる。
なお、変性ポリプロピレン(E)は2種以上併用してもよい。
本発明に係るプロピレン樹脂組成物は、上記(A)から(E)成分に加えて、公知の添加剤を含有していてもよい。添加剤としては、例えば、滑剤、造核剤、中和剤、酸化防止剤、耐光剤、耐候剤、紫外線吸収剤、帯電防止剤、アンチブロッキング剤、加工助剤、有機系過酸化物、着色剤(無機顔料、有機顔料、顔料分散剤等)、発泡剤、発泡核剤、可塑剤、難燃剤、架橋剤、架橋助剤、高輝度化剤、抗菌剤、光拡散剤等が挙げられる。これらの添加剤は、単独で用いても、2種以上を併用してもよい。また、本発明に係る樹脂組成物は、必要に応じて、前記成分(A)、成分(B)、及び成分(E)以外の樹脂やゴムを含有してもよい。
EPDMに用いられるジエンモノマーとしては、特に制限はないが、エチリデンノルボルネン(ENB)、1,4-ヘキサジエン(1,4-HD)、ジシクロペンタジエン(DCPD)などが挙げられる。
EPDMは、市販品を用いてもよい。例えば、住友化学株式会社製エスプレン(登録商標)、ダウ・ケミカル日本株式会社製ノーデル(登録商標)が挙げられる。
成形性や成形体の耐傷付き性等の観点から、その他の成分として滑剤(F)を含有することが特に好ましい。
滑剤としては、当該技術分野において従来公知のものを適宜使用することができるが、好ましい例として、脂肪酸アミド、シリコーンオイル、シリコーンガム等のシリコーン系滑剤、脂肪酸金属塩、高級アルコール等を挙げることができるが、中でも脂肪酸アミド、及びシリコーン系滑剤を特に好ましく用いることができる。
滑剤(F)の添加量にも特に制限はなく、滑剤の種類、添加の目的等に応じて適宜設定することができるが、プロピレン樹脂(A)と、エチレン-α-オレフィン共重合体(B)と、無機充填材(C)との合計量100重量部に対して、0.2重量部以上、3.0重量部以下であることが好ましく、0.3重量部以上、1.5重量部以下であることがより好ましい。
本実施態様において滑剤として好ましく用いられる脂肪酸アミドは、RCONH2(式中、Rは炭素数5~21のアルキル基またはアルケニル基を示す。)で表される化合物であることが好ましく、例えば、ラウリル酸アミド、ステアリン酸アミド、オレイン酸アミド、ベヘニン酸アミド、エルカ酸アミド等が挙げられる。中でも、エルカ酸アミドが特に好ましい。
市販品としては、例えば、日本化成株式会社製ダイヤミッドY、ライオンアクゾ株式会社製アーマイドHT-P、日本精化株式会社製ニュートロン、日本化成株式会社製ダイヤミッドKN、日本精化株式会社製ニュートロンS等が挙げられる。
脂肪酸アミドは、1種単独で用いてもよく、2種以上を併用してもよい。
脂肪酸アミドの量は、プロピレン樹脂(A)と、エチレン-α-オレフィン共重合体(B)と、無機充填材(C)との合計量100重量部に対して、0.2重量部以上、1.0重量部以下であることが好ましく、0.3重量部以上、0.5重量部以下であることがより好ましい。
本実施態様において滑剤として好ましく用いられるシリコーン系滑剤の好適な例としては、シリコーンオイル、高分子量シリコーン(シリコーンガム)、シリコーンパウダー等が挙げられる。
シリコーンオイルの好適な例としては、ジメチルシリコーンオイル、フェニルメチルシリコーンオイル、アルキルシリコーンオイル、フルオロシリコーンオイル、テトラメチルテトラフェニルトリシロキサン、変性シリコーン油等が挙げられる。
シリコーン系滑剤は、1種単独で用いてもよく、2種以上を併用してもよい。
シリコーン系滑剤の量は、プロピレン樹脂(A)と、エチレン-α-オレフィン共重合体(B)と、無機充填材(C)との合計量100重量部に対して、0.5重量部以上、3.0重量部以下であることが好ましく、1.0重量部以上、1.5重量部以下であることがより好ましい。
本発明に係るプロピレン樹脂組成物は、前記成分(A)と、成分(B)と、成分(C)と、成分(D)と、成分(E)とを含有する。
プロピレン樹脂組成物におけるプロピレン樹脂(A)の含有量は、成分(A)、成分(B)、成分(C)の各成分の重量の合計量を100重量%として、通常50~75重量%であり、53~70重量%であることが好ましく、55~65重量%であることがより好ましい。
プロピレン樹脂組成物におけるエチレン-α-オレフィン共重合体(B)の含有量は、成分(A)、成分(B)、成分(C)の各成分の重量の合計量を100重量%として、通常10~25重量%であり、12~20重量%であることが好ましく、14~20重量%であることがより好ましい。
プロピレン樹脂組成物におけるカーボンブラック以外の無機充填材(C)の含有量は、成分(A)、成分(B)、成分(C)の各成分の重量の合計量を100重量%として、通常15~25重量%であり、20~26重量%であることが好ましく、20~24重量%であることがより好ましい。
方法1:成分(A)~成分(E)(及び所望により成分(F))を一括に混練する方法。
方法2:成分(A)~成分(C)及び成分(E)(並びに所望により成分(F))を混練した後、カーボンブラック(D)のマスターバッチを添加し、混練する方法。
方法3:成分(A)の一部とカーボンブラック(D)とを事前に混練してペレット化し、当該ペレットと成分(A)の一部と成分(B)~成分(C)及び成分(E)(並びに所望により成分(F))とを一括に混練する方法。
方法4:成分(A)~成分(C)及び成分(E)を混練した後、脂肪酸アミド等の成分(F)およびカーボンブラック(D)を添加し、混練する方法。
方法5:成分(A)の一部と脂肪酸アミド等の成分(F)とカーボンブラック(D)とを事前に混練してペレット化し、当該ペレットと成分(A)の一部と成分(B)成分(C)及び成分(E)とを一括に混練する方法。
そこで、フィッシュアイの発生を抑制する目的で樹脂組成物を製造する際、各成分を溶融混練後、フィルターを通過させることが好ましい。フィルターは1段式または多段式であってもよい。
この成形体は、例えば、自動車部材、家電部材、コンテナー等が挙げられる。中でも自動車内装用部材として好適である。
(1)メルトフローレート(MFR、単位:g/10分)
JIS K6758に規定された方法に従って、荷重2.16kgで測定した。成分(A)及びプロピレン樹脂組成物のMFRは温度230℃で測定し、成分(B)のMFRは温度190℃で測定した。
以下の方法によって、テトラリンを溶媒として用いて、温度135℃で測定した。
ウベローデ型粘度計を用いて濃度0.1g/dL、0.2g/dL及び0.5g/dLの3点について還元粘度を測定する。還元粘度を濃度に対しプロットし、濃度をゼロに外挿する外挿法により、極限粘度数を求める。外挿法による極限粘度数の計算方法は、例えば、「高分子溶液、高分子実験学11」(1982年共立出版株式会社刊)第491頁に記載されている。
上記(2)の方法で実測した、前段の重合工程で得た重合体(I)の極限粘度数([η]I)、及び後段の重合工程後の最終重合体(重合体(I)と重合体(II)の合計)の前記の方法で測定した極限粘度数([η]Total)、並びに最終重合体に含有される重合体(II)の含有量(重量比)から、後段の工程で重合された重合体(II)の極限粘度数([η]II)を、下記式から計算して求めた。

[η]Total:後段重合工程後の最終重合体の極限粘度数(dl/g)
[η]I:前段重合工程後に重合槽より抜き出した重合体パウダーの極限粘度数(dl/g)
XI:前段の工程で重合された成分の重量比
XII:後段の工程で重合された成分の重量比(XIとXIIとの合計は、1)
XII=1-(ΔHf)Total/(ΔHf)I
(ΔHf)Total:後段重合工程後の最終重合体の融解熱量(J/g)
(ΔHf)I:前段の工程で重合された成分の融解熱量(J/g)
プロピレン重合体組成物中のエチレン-α-オレフィン共重合体のエチレン含有量((C2’)II)は、赤外線吸収スペクトル法によりプロピレン重合体組成物全体のエチレン含有量((C2’)Total)を測定し、その測定結果と上記XIIから次式を用いて計算により求めた。

ここで、
(C2’)Total:プロピレン重合体組成物全体のエチレン含有量(質量%)
(C2’)II:エチレン-α-オレフィン共重合体のエチレン含有量(質量%)
下記に記載する方法で作製したプレス成形体を160℃のギアオーブン中に搬入し、ギアオーブンライフ(GOL)試験を実施した。1日ごとにプレス成形体を取り出し、指で折り曲げることにより割れが生じるか、割れ発生の有無を確認した。この試験によって、プレス成形体の割れが発生した場合、当該サンプルのGOL試験はその時点で終了とし、この時点までオーブン中にあった総時間をギアオーブンライフ(以下GOLと称する。単位:時間)とした。GOLが長い方が熱安定性に優れる。
上記の熱安定性評価のためのプレス成形体は、次の方法に従って作製した。
プロピレン樹脂組成物を、熱プレス機を用いて、230℃で5分間、常圧で加熱し、続いて230℃で5分間、3MPaにて加圧し、さらに常温で5分間、5MPaにて冷却を実施することにより、厚さ1mmのプレスシートを得た。このシートを打ち抜き刃により打ち抜き、直径25mm、厚さ1mmの円盤状のプレス成形体(試験片)を得た。
・青筋不良を評価するための成形体の製造方法
たプロピレン樹脂組成物を以下の条件で射出成形して、評価用の射出成形体を製造した。射出成形機で溶融されたプロピレン樹脂組成物は、ゲートから金型キャビティ内へ射出成形機により供給された。
・成形条件:
金型キャビティ形状:100mm(幅)×150mm(長さ)×3mm(厚み)
ゲート:100mm側面の中央にゲート1点
シリンダー温度:220℃
金型温度:50℃
前記の成形条件に従い、前記成形体を連続で30枚成形し、その30枚のうち青筋不良が認められる成形体の枚数を評点とした。青筋不良が確認されない場合、評点は0となる。
プロピレン樹脂(A)として、特開2004-182981号公報の実施例1に記載の方法によって得られる重合触媒の存在下、第1の重合工程でプロピレン単独重合体を重合し、第2の重合工程でエチレン-プロピレン共重合体を重合することによって製造した、下記2種を使用した。
下記の重合体(I)88.0重量%、重合体(II)12.0重量%を含有し、全体のMFR(230℃、2.16kgf荷重)が65g/10分のヘテロファジックプロピレン重合材料を使用した。
・重合体(I)
極限粘度数([η]I):0.90dl/g
・重合体(II)
エチレン含有量:30重量%
極限粘度数([η]II):5.1dl/g
下記の重合体(I)86.0重量%、重合体(II)14.0重量%を含有し、全体のMFR(230℃、2.16kgf荷重)が63g/10分のヘテロファジックプロピレン重合材料を使用した。

エチレン含有量:30重量%
極限粘度数([η]II):5.1dl/g

[プロピレン樹脂組成物の製造]
プロピレン樹脂(A)、エチレン-α-オレフィン共重合体(B)、及び無機充填剤(C)を、下記の表2に示す割合で配合した(ただし、成分(A)、(B)、及び(C)の合計量を100重量%とする。)。加えて、この成分(A)、(B)、及び(C)の合計量100重量部に対し、顔料マスターバッチ(D’-1)、変性PP(E)、及び脂肪酸アミド(F)を同じく表2に示す配合割合(質量部)で配合し(ただし、顔料マスターバッチ(D’-i)は、カーボンブラック(D-i)の含有量が表2に記載の含有量となる量を配合した。)、二軸混練押出機を用いて、ベント吸引下で混練押出して、樹脂組成物を製造した。
得られたプロピレン樹脂組成物の熱安定性及び外観(青筋不良)を評価した。結果を下記の表2に示す。
プロピレン樹脂組成物の成分及び配合量を、それぞれ表2に示すものに変更したことを除くほか、実施例1と同様にしてプロピレン樹脂組成物を製造し(ただし、顔料マスターバッチ(D’-ii)及び(D’-iii)は、カーボンブラック(D-ii)及び(D-iii)の含有量がそれぞれ表2に記載の含有量となる量を配合した。)、熱安定性及び外観(青筋不良)を評価した。結果を表2に示す。
Claims (7)
- プロピレンに由来する単量体単位を80質量%以上含有する重合体(I)(ただし、該重合体(I)の全質量を100質量%とする。)とエチレン及び炭素数4以上12以下のα-オレフィンからなる群より選択される少なくとも一種のα-オレフィンに由来する単量体単位とプロピレンに由来する単量体単位とを含有する重合体(II)とを含有するヘテロファジックプロピレン重合材料(A-1)を含有するプロピレン樹脂(A)と、
メルトフローレート(190℃、2.16kgf荷重、JIS-K-7210に準拠)が0.8g/10分以下であるエチレン-α-オレフィン共重合体(B-1)と、メルトフローレート(190℃、2.16kgf荷重、JIS-K-7210に準拠)が10g/10分以上であるエチレン-α-オレフィン共重合体(B-2)とを含有するエチレン-α-オレフィン共重合体(B)と、
カーボンブラック以外の無機充填材(C)と、
pHが5より大きいカーボンブラック(D)と、
変性ポリプロピレン(E)とを含有し、
プロピレン樹脂(A)と、エチレン-α-オレフィン共重合体(B)と、無機充填材(C)との重量の合計100重量部に対して、カーボンブラック(D)の含有量が0.5重量部以上、5.0重量部以下であり、変性ポリプロピレン(E)の含有量が0.1重量部以上、1.0重量部以下である、プロピレン樹脂組成物。 - プロピレン樹脂(A)と、エチレン-α-オレフィン共重合体(B)と、無機充填材(C)との重量の合計を100重量%として、プロピレン樹脂(A)の含有量が50重量%以上、75重量%以下であり、エチレン-α-オレフィン共重合体(B)の含有量が10重量%以上、25重量%以下であり、無機充填材(C)の含有量が15重量%以上、25重量%以下である請求項1に記載のプロピレン樹脂組成物。
- 前記エチレン-α-オレフィン共重合体(B-1)が、
メルトフローレート(190℃、2.16kgf荷重、JIS-K-7210に準拠)が0.8g/10分以下であるエチレン-1-オクテン共重合体(B-1-1)と、
メルトフローレート(190℃、2.16kgf荷重、JIS-K-7210に準拠)が0.8g/10分以下であるエチレン-1-ブテン共重合体(B-1-2)と
を含有する請求項1または2に記載のプロピレン樹脂組成物。 - 前記エチレン-α-オレフィン共重合体(B-2)が、エチレン-1-オクテン共重合体を含有する請求項1~3のいずれか一項に記載のプロピレン樹脂組成物
- さらに、滑剤(F)を含有する請求項1~4のいずれか一項に記載のプロピレン樹脂組成物。
- 滑剤(F)が、脂肪酸アミド系滑剤およびシリコーン系滑剤からなる群より選ばれる少なくとも一種である請求項5に記載のプロピレン樹脂組成物。
- 請求項1~6のいずれか一項に記載のプロピレン樹脂組成物を含む成形体。
