Description

接着剤被覆繊維コード、ゴム-繊維コード複合体、及びタイヤ
 本発明は、接着剤被覆繊維コード、ゴム-繊維コード複合体、及びタイヤに関するものである。
 ポリエステル繊維、ナイロン繊維等の有機繊維は、高い初期弾性率や、優れた熱寸法安定性を有しているため、フィラメント、コード、ケーブル、コード織物、帆布等の形態で、タイヤ、ベルト、空気バネ、ホース等のゴム物品における補強材として多用されている。そして、これらの有機繊維とゴム(ゴム部材)とを接着させるため、種々の接着剤組成物が提案されている。
 かかる接着剤組成物として、例えば、レゾルシン、ホルマリン及びゴムラテックス等を含むRFL(レゾルシン・ホルマリン・ラテックス)接着剤が挙げられ、該RFL接着剤を熱硬化させることにより、接着性を発現できることが知られている(例えば、特許文献1~3)。
 また、上述したもののほか、レゾルシンとホルマリンとを初期縮合させたレゾルシンホルマリン樹脂を用いる技術(例えば、特許文献4、5)や、エポキシ樹脂でポリエステル繊維等からなるタイヤコードを前処理することにより、接着力の向上を図る技術が知られている。
 ここで、近年、環境負荷の低減が一層求められており、上述したような技術においても、環境負荷を更に低減させる余地がある。例えば、上述したホルマリン(ホルムアルデヒドの水溶液)は、レゾルシンを架橋させるための重要な原材料であるものの、作業環境を考慮して使用量の削減が望まれる。また、レゾルシンについても同様に、環境面の観点から、使用量の削減が望まれる。
 そして、例えば、レゾルシン及びホルマリンを用いず、環境への配慮がされた接着剤組成物や、接着方法が、これまでいくつか提案されている(例えば、特許文献6)。しかし、従来のレゾルシン及びホルマリンを含有しない組成物は、硬化に時間を要するため、生産性の向上という課題があり、更に、接着性の点での一層の改善が求められている。
 また、レゾルシン及びホルマリンを含有しない組成物は、特にポリエチレンテレフタレート(PET)繊維とゴムとの接着性能が十分に得られない傾向にあった。その理由として、PETをはじめとした主鎖中にエステル結合を有する線状高分子であるポリエステル繊維材料は、構造的に緻密であること、また、官能基が少ないポリエステル繊維材料は、ラテックスと水溶性フェノールを架橋する原材料とを混合させて得られる接着剤組成物(RFL等)ではほとんど接着性が発現しないこと、などが考えられる。

 以上を踏まえると、レゾルシン及びホルマリンを極力用いないなど、環境に一層配慮し、且つ、ゴムと有機繊維コードとの接着性を高める技術については、未だ開発の余地がある。
 そこで、本発明は、環境への負荷が少なく、且つ、ゴムと強固に接着することが可能な接着剤被覆繊維コードを提供することを課題とする。
 また、本発明は、環境への負荷が少なく、且つ、ゴムと有機繊維コードとが強固に接着したゴム-繊維コード複合体、及び当該複合体を用いた高い補強性を有するタイヤを提供することを課題とする。
 上記課題を解決する本発明の要旨構成は、以下の通りである。
 本発明の接着剤被覆繊維コードは、有機繊維コードの表面が接着剤組成物で被覆されてなる接着剤被覆繊維コードであって、
 前記接着剤組成物は、ポリフェノール類とアルデヒド類とを含有し、
 前記有機繊維コードを被覆する前記接着剤組成物の平均被覆厚みが、1μm以上20μm以下である、ことを特徴とする。
 本発明の別の接着剤被覆繊維コードは、有機繊維コードの表面が接着剤組成物で被覆されてなる接着剤被覆繊維コードであって、
 前記接着剤組成物は、ポリフェノール類とアルデヒド類とを含有し、
 前記有機繊維コードを被覆する前記接着剤組成物の付着率が、1%以上10%以下である、ことを特徴とする。
 本発明のゴム-繊維コード複合体は、ゴム部材と、上述した接着剤被覆繊維コードとを備える、ことを特徴とする。
 本発明のタイヤは、上述したゴム-有機繊維コード複合体を用いたことを特徴とする。
 本発明によれば、環境への負荷が少なく、且つ、ゴムと強固に接着することが可能な接着剤被覆繊維コードを提供することができる。
 また、本発明によれば、環境への負荷が少なく、且つ、ゴムと有機繊維コードとが強固に接着したゴム-繊維コード複合体、及び当該複合体を用いた高い補強性を有するタイヤを提供することができる。
 以下に、本発明の接着剤被覆繊維コード、ゴム-繊維コード複合体、及びタイヤを、その実施形態に基づき、詳細に例示説明する。
<接着剤被覆繊維コード>
 本発明の一実施形態の接着剤被覆繊維コード(以下、「本実施形態の接着剤被覆繊維コード」と称することがある。)は、有機繊維コードの表面が、接着剤組成物で被覆されてなる。
 また、本実施形態の接着剤被覆繊維コードは、上記接着剤組成物が、ポリフェノール類とアルデヒド類とを含有することを一特徴とする。
 更に、本実施形態の接着剤被覆繊維コードは、上記有機繊維コードを被覆する上記接着剤組成物の平均被覆厚みが1μm以上20μm以下であること、又は、前記有機繊維コードを被覆する前記接着剤組成物の付着率が1%以上10%以下であることも一特徴とする。
 上述の通り、接着剤組成物は、ポリフェノール類と、アルデヒド類とを少なくとも含有し、更に必要に応じて、ゴム成分、溶媒、その他の成分等を適宜含有することができる。かかる接着剤組成物を用いれば、ゴムと有機繊維コードとを強固に接着させることができる。
(ポリフェノール類)
 ポリフェノール類は、芳香族環に複数の水酸基(フェノール性水酸基)が結合した構造を有する化合物群を指し、接着剤組成物において接着性を高め得る樹脂成分である。ポリフェノール類における芳香族環の数、水酸基の数は、特に限定されず、目的に応じて適宜選択することができる。また、本実施形態で用いるポリフェノール類は、1種単独であってもよく、2種以上の組み合わせであってもよい。
 本実施形態で用いるポリフェノール類は、水等の溶媒に溶解して均一に分散した接着剤組成物を得る観点から、水溶性であることが好ましい。更に、本実施形態で用いるポリフェノール類は、環境負荷低減に十分に配慮する観点から、レゾルシン(レゾルシノール)以外のポリフェノール類であることが好ましい。換言すると、上記接着剤組成物は、レゾルシン(レゾルシノール)を実質的に含有しないことが好ましい。
 なお、本明細書において「実質的に含有しない」とは、接着剤組成物中の割合が0.5質量%未満であることを指すものとする。
 また、本明細書において「水溶性」とは、必ずしも完全な水溶性のみを意味するのではなく、部分的に水溶性であること、或いは水を含む溶媒中で相分離しないことも包含するものとする。
 上記ポリフェノール類において、芳香族環における複数の水酸基の結合位置は、特に限定されず、例えば、互いの水酸基が、オルト位、メタ位、又はパラ位の位置関係にあってもよい。
 上記ポリフェノール類は、複数の芳香族環を有してもよい。この場合、全ての芳香族環にそれぞれ、複数の水酸基が結合していることが好ましい。
 上記ポリフェノール類は、3つ以上の水酸基を有することが好ましい。かかるポリフェノール類は、一般に水溶性であるため、接着剤組成物中で均一に分布することができ、より優れた接着性を発現し得るからである。
 3つ以上の水酸基を有するポリフェノール類としては、例えば、下記式(I)で表されるフロログルシノール、下記式(II)で表されるモリン(別名:2’,4’,3,5,7-ペンタヒドロキシフラボン)、下記式(III)で表されるフロログルシド(別名:2,4,6,3’,5’-ビフェニルペントール)、並びにこれらのうち任意の2種以上の混合物、等が挙げられる。

 特に、上記接着剤組成物は、接着性をより向上させる観点から、ポリフェノール類としてフロログルシノールを少なくとも含有することが好ましい。
 上記接着剤組成物においては、より優れた接着性を確保する観点から、固形分全体のうちのポリフェノール類の含有量が、1.0質量%以上であることが好ましく、2.5質量%以上であることがより好ましい。また、上記接着剤組成物においては、アルデヒド類を確実に溶解させるとともに、良好な作業性を確保する観点から、固形分全体のうちのポリフェノール類の含有量が、10質量%以下であることが好ましく、9質量%以下であることがより好ましい。
(アルデヒド類)
 アルデヒド類は、アルデヒド基を有する化合物群を指し、上記接着剤組成物において、上述したポリフェノール類との併用により接着性を高め得る成分である。アルデヒド類におけるアルデヒド基の数は、特に限定されず、目的に応じて適宜選択することができる。また、本実施形態で用いるアルデヒド類は、1種単独であってもよく、2種以上の組み合わせであってもよい。
 本実施形態で用いるアルデヒド類は、環境負荷低減に十分配慮する観点から、ホルムアルデヒド以外のアルデヒド類であることが好ましい。換言すると、上記接着剤組成物は、ホルムアルデヒドを実質的に含有しないことが好ましい。
 上記アルデヒド類は、芳香族環を有するアルデヒド類を含むことが好ましい。芳香族環を有するアルデヒド類は、ホルムアルデヒドよりも環境負荷が少ない上、接着性、機械的強度、電気絶縁性、耐酸性、耐水性、耐熱性等の性能の向上に寄与し得るからである。
 また、上記芳香族環を有するアルデヒド類は、2つ以上のアルデヒド基を有することが好ましい。2つ以上のアルデヒド基を有することで、架橋及び縮合の際の架橋度が高くなる結果、接着性をより高めることができる。更に、上記芳香族環を有するアルデヒド類は、1つの芳香族環上に2つ以上のアルデヒド基が存在することがより好ましい。この場合のアルデヒド類において、芳香族環における上記2つ以上のアルデヒド基の結合位置は、特に限定されず、例えば、互いのアルデヒド基が、オルト位、メタ位、又はパラ位の位置関係にあってもよい。
 このようなアルデヒド類としては、例えば、1,2-ベンゼンジカルボキサルデヒド、1,3-ベンゼンジカルボキサルデヒド、1,4-ベンゼンジカルボアルデヒド、及び2-ヒドロキシベンゼン-1,3,5-トリカルボアルデヒド、並びにこれらのうち任意の2種以上の混合物、等が挙げられる。特に、本実施形態の接着剤組成物は、接着性をより向上させる観点から、アルデヒド類として1,4-ベンゼンジカルボアルデヒドを少なくとも含有することが好ましい。
 なお、芳香族環を有するアルデヒド類には、ベンゼン環を有するものだけでなく、複素芳香族化合物も含まれる。複素芳香族化合物であるアルデヒド類としては、例えば、下記一般式(IV):

[式中、Xは、Oであり;Rは、-H、-CHO又はメチロールを示す]で表されるフラン環を有するアルデヒド類が挙げられる。上記のフラン環を有するアルデヒド類として、より具体的には、下記式でそれぞれ表される5つの化合物が挙げられる。

 なお、上記接着剤組成物においては、上記ポリフェノール類と上記アルデヒド類とが縮合された状態で存在していてもよい。また、上記接着剤組成物において、上記ポリフェノール類に対する上記アルデヒド類の質量比(アルデヒド類の含有量/ポリフェノール類の含有量)は、0.1以上であることが好ましく、また、3以下であることが好ましい。この場合、ポリフェノール類及びアルデヒド類の縮合反応の生成物の硬度及び接着性がより適したものとなる。同様の観点から、上記ポリフェノール類に対する上記アルデヒド類の質量比(アルデヒド類の含有量/ポリフェノール類の含有量)は、0.25以上であることがより好ましく、また、2.5以下であることがより好ましく、2以下であることが更に好ましい。
 上記接着剤組成物においては、固形分全体のうちのポリフェノール類及びアルデヒド類の合計含有量が、3質量%以上30質量%以下であることが好ましい。この場合、作業性を悪化させることなく、より優れた接着性を確保することができる。同様の観点から、固形分全体のうちのポリフェノール類及びアルデヒド類の合計含有量は、5質量%以上であることがより好ましく、また、25質量%以下であることがより好ましい。
 なお、本明細書において「固形分」とは、乾燥固形分を指すものとする。
(ゴム成分)
 上記接着剤組成物は、上述したポリフェノール類及びアルデヒド類に加え、ゴム成分を更に含有することが好ましい。この場合、ゴムと有機繊維コードとをより強固に接着することができる。また、上記接着剤組成物がゴム成分を含有することで、比較的柔軟で且つ可撓性である利点を生かし、有機繊維コードの変形にも良好に追随することができる。
 上記ゴム成分としては、特に限定されず、例えば、天然ゴム(NR)の他、イソプレンゴム(IR)、スチレン-ブタジエンゴム(SBR)、ブタジエンゴム(BR)、エチレン-プロピレン-ジエンゴム(EPDM)、クロロプレンゴム(CR)、ハロゲン化ブチルゴム、アクリロニリトル-ブタジエンゴム(NBR)、ビニルピリジン-スチレン-ブタジエン共重合体ゴム(Vp)等の合成ゴムを用いることができる。これらゴム成分は、1種単独であってもよく、2種以上の組み合わせであってもよい。かかるゴム成分を用いることで、有機繊維との接着対象であるゴム部材との相互作用及び共加硫が図られ、ゴム部材と有機繊維との接着性をより向上させることができる。なお、上記ゴム成分は、通常、ゴムラテックスを配合することで接着剤組成物中に含有させることができる。
 上記接着剤組成物においては、より優れた接着性を確保する観点から、固形分全体のうちのゴム成分の含有量が、40質量%以上であることが好ましく、70質量%以上であることがより好ましい。また、上記接着剤組成物においては、耐凝集破壊抗力を十分に確保するために、固形分全体のうちのゴム成分の含有量が、99質量%以下であることが好ましく、95質量%以下であることがより好ましい。
(溶媒)
 上記接着剤組成物は、溶媒を更に含有してもよい。溶媒としては、上記ポリフェノール類を確実に溶解させて均一に分散させる観点からは、水、水酸化ナトリウム溶液等の塩基性溶媒が好ましい。また、溶媒としては、上記アルデヒド類を十分に溶解させる観点からは、アンモニア水等の塩基性溶媒が好ましい。そして、同様の観点から、溶媒としては、水及び水酸化ナトリウム溶液を併用することが好ましく、水、水酸化ナトリウム溶液及びアンモニア水を併用することがより好ましい。
 特に、有機繊維コードの表面を接着剤組成物で被覆する工程を実施する際には、作業性及び得られる接着剤被覆繊維コードの品質の観点から、当該接着剤組成物が溶媒を含有することが好ましい。また、上記工程を実施した後には、被覆した接着剤組成物から溶媒を除去することが好ましい。言い換えると、接着剤被覆繊維コードにおける接着剤組成物は、最終的には溶媒を含有しないことが好ましい。
(その他の成分)
 上記接着剤組成物は、本発明の目的を逸脱しない範囲において、上述したもの以外のその他の成分を含有することができる。その他の成分としては、例えば、イソシアネート化合物、エポキシ化合物、ノボラック型フェノール類・ホルムアルデヒド縮合物、等が挙げられる。
(接着剤組成物の製造)
 上記接着剤組成物の製造方法は、特に限定されないが、例えば、各種原材料を準備し、これらを溶媒に溶解させることで、溶液状の接着剤組成物を得ることができる。
 特に、上記接着剤組成物は、溶媒としての水にポリフェノール類を溶解させて溶液を得、次いで、必要に応じて上記溶液に塩基性溶媒を追加し、次いで、上記溶液にアルデヒド類を溶解させる、ことにより製造することが好ましい。これにより、ゲル化を回避しつつ、溶解性及び分散性を高めることができ、安定的且つ効率的に接着剤組成物を製造することができる。
 上記溶媒としての水の温度は、ポリフェノール類及びアルデヒド類をより確実に溶解させる観点から、40℃以上であることが好ましく、60℃以上であることがより好ましい。
 塩基性溶媒としては、例えば、水酸化ナトリウム溶液、アンモニア水等が挙げられる。
 また、アルデヒド類をより確実に溶解させつつ、生産性の低下を抑える観点から、上記アルデヒド類は、ポリフェノール類を含有する溶液に漸次的に加えて溶解させることが好ましい。
 アルデヒド類を溶解させる際には、撹拌及び熟成を行うことが好ましい。上記撹拌及び熟成時の温度は、接着性をより高める観点から、20℃以上であることが好ましく、40℃以上であることがより好ましく、また、溶媒の蒸発に伴う高粘度化を抑制する観点から、80℃以下であることが好ましく、60℃以下であることがより好ましい。
 上記撹拌及び熟成の時間は、接着性をより高める観点から、30分間以上であることが好ましく、1時間以上であることがより好ましく、また、生産性の低下を抑制する観点から、6時間以下であることが好ましく、4時間以下であることがより好ましい。
 また、接着剤組成物にゴム成分を含有させる場合には、上述の通りにして得られたポリフェノール類及びアルデヒド類の溶液にラテックスを添加し、その後、熟成することが好ましい。このように熟成を行うことで、より確実にラテックスを凝固させ、接着剤組成物の取り扱い易さを向上できるとともに、接着性の向上を図ることもできる。
 なお、ラテックス添加後の熟成とは、ラテックスの特性を向上させることを目的として、一定時間経過させる操作を指す。熟成の条件については特に限定されず、例えば、25℃程度で、1時間~1週間経過させて熟成することができる。
 また、接着剤組成物にイソシアネート化合物を含有させる場合には、上述の通りにしてラテックスを添加し、熟成した後に、当該イソシアネート化合物を添加することができる。
 上記の溶液状の接着剤組成物は、溶媒以外の成分の割合を11~25質量%とすることが好ましい。この場合、接着剤組成物の平均被覆厚み又は付着率及び浸透度合いが適正化された接着剤被覆繊維コードを、より確実に得ることができる。
(有機繊維コード)
 有機繊維コードの素材としては、特に限定されず、例えば、ポリエチレンテレフタレート(PET)、ポリエチレンナフタレート(PEN)、ナイロン等の脂肪族ポリアミド、ポリケトン、アラミド等の芳香族ポリアミド、ポリパラフェニレンベンゾビスオキサゾール、レーヨン、リヨセル等が挙げられる。本実施形態で用いる有機繊維コードの素材は、1種単独であってもよく、2種以上の組み合わせであってもよい。特に、本実施形態の複合体における有機繊維コードは、ポリエチレンテレフタレート(PET)繊維コードであることが好ましい。通常、PET繊維コードは、ゴム部材との高い接着性が得られ難い傾向にあるが、所定成分を含有する接着剤組成物を用いることで、ゴムとPET繊維コードとが強固に接着した複合体とすることができる。
 有機繊維コードの形態としては、特に限定されず、単繊維フィラメント(モノフィラメント)のコードであってもよく、又は、複数の単繊維フィラメントを撚り合わせてなる有機繊維コードを用いることができる。
 なお、「複数の単繊維フィラメントを撚り合わせてなるコード」は、一般にマルチフィラメントコードと呼称される。また、マルチフィラメントコードのうち、特に繊維が太いモノフィラメントを数本撚り合わせてなるコードは、モノマルチフィラメントコードと呼称される場合がある。本明細書においては、100dtex以上のモノフィラメントを2乃至9本撚り合わせてなるコードを、モノマルチフィラメントと称することとする。
 これら有機繊維コードにおいて、撚り合わせるフィラメントの本数は、ゴム補強物品の補強コードに付加する負荷入力によって、任意に設定することができる。また、有機繊維コードの太さを表すコード繊度(総dtex数)は、単繊維フィラメント繊度(dtex)、単繊維フィラメントの撚り合わせの本数、及び、撚り合わせの構造(撚り構造)で決定される。
 有機繊維コードの太さ(総dtex数)は、400~6000dtexが好ましい。400dtex未満であると、コードの引張強度が低くなり過ぎ、コードを巻き出して加工する際に、引っ掛かるなどの引張負荷で切断(コード切れ)し易くなって、工程作業性が悪化する。一方、6000dtexを超えると、ゴム-繊維コード複合体の製造の際に、コードが埋設された部材位置とコード間との剛性差が大きくなり、当該複合体に張力が付加されたときに、部材表面の凸凹の発生が大きくなる等の現象が生じる虞がある。
 有機繊維コードを構成する単繊維フィラメントの平均繊維太さ(繊度)は、総dtex数と撚り合わせるフィラメントの本数とに応じて異なるものの、モノフィラメントコードの場合は、400~6000dtexが好ましく、マルチモノフィラメントコードの場合は、70dtex~3000dtexが好ましく、マルチフィラメントコードの場合は、0.7dtex~5dtexが好ましく、1dtex~3dtexがより好ましい。
 マルチフィラメントコードを構成する単繊維フィラメントの繊度が5dtex以下であると好ましい理由は、紡糸するポリマーの吐出量が一定である場合に、吐出するノズル孔によりフィラメント径を細くすると、紡糸速度が速くなり、紡糸線における配向結晶化挙動の影響により、単繊維フィラメントの断面積あたりの強度が高くなり、ひいては複数のマルフィラメントコードがより高強力になる傾向があるためである。一方で、マルチフィラメントコードを構成する単繊維フィラメントの繊度が0.7dtex以上であると好ましい理由は、「第3版 繊維便覧」(丸善(株)、平成16年12月15日発行、53頁)による。即ち、上記文献には、「合成繊維では、1dtex以下の繊維は工業的な意味で紡糸が困難となり、それ以下の太さの繊維を通常極細繊維と称する(1dtexの繊維の直径はおおよそ10μmである)。0.1dtex以下の繊維を超極細繊維、さらに1桁細いと超々極細繊維と称する場合がある。ちなみに、天然繊維では最も細い類の実用的繊維は絹で、その太さは約1dtexである。」と記載されており、紡糸加工が困難となるためである。また、ゴム中に埋め込むコードの単繊維フィラメントの径が細くなると、ゴムから接着剥離する接着力が低下する等の、不所望な状況に陥る傾向があるためである。これは、剥離破壊時の歪応力下で、コード表層付近のフィラメントが細いために強度が低くなり、フィラメントが切断する破壊(毛羽立ち)が多くなって接着力が低下することによる。なお、一般的に、タイヤコードには、ポリオレフィン、ポリアミド、ポリエステル、ポリアクリルアミド、ビニロン等の合成繊維からなり、単繊維フィラメントの径が通常8μm以上のものが使用されている。
 また、単繊維フィラメントの径は、単繊維フィラメント繊度及び密度(比重)を用いた下式から、計算により求められる値である。
単繊維フィラメント繊度(dtex)=(径(mm)/2)×π×比重×10000
 なお、タイヤコードに用いられる合成繊維の比重は、概ね1.10~1.50であり、太さ1dtexの繊維の直径は、およそ10μmである。
 有機繊維コードがマルチフィラメントコードである場合、単繊維フィラメントの径は、7μm以上であることが好ましく、10μm以上であることがより好ましく、また、上限については、特に制限がないが、50μm以下であることが好ましく、30μm以下であることがより好ましい。
 また、マルチフィラメントコードであり、ポリオレフィン、ポリアミド、ポリエステル、ポリアクリルアミド、ビニロン等の合成樹脂からなる有機繊維コードをタイヤコードに用いる場合、一般的に、単繊維フィラメントの径は、約8μm以上である。
 また、有機繊維コードがモノフィラメント又はマルチモノフィラメントである場合、単繊維フィラメントの径は、紡糸用のノズル孔による繊維配向の向上に効果による最適化よりも、紡糸したコードの糸切れの回避等の作業性確保が必要になることから、40μm~130μmが好ましく、また、単繊維フィラメントの繊度は、70dtex~600dtexである。
(接着剤組成物の被覆厚み)
 一実施形態において、接着剤被覆繊維コードは、上記有機繊維コードを被覆する上記接着剤組成物の被覆厚み(付着している状態において)が、0.1μm以上50μm以下の範囲内に収まっていることが好ましい。被覆厚みが0.1μm以上に収まっていれば、有機繊維コード表層に存在する接着剤組成物の量が十分となり、ゴム(ゴム部材)と有機繊維コードとを強固に接着することができる。また、被覆厚みが50μm以下に収まっていれば、耐久性の悪化を抑制することができる。同様の観点から、被覆厚みは、0.5μm以上に収まっていることが好ましい。なお、有機繊維コードがマルチフィラメントコードである場合には、コードの表面に谷間が形成され得るため、表面の箇所による被覆厚みのバラツキが大きくなる傾向にある。
(接着剤組成物の平均被覆厚み)
 また、一実施形態において、接着剤被覆繊維コードは、上記有機繊維コードを被覆する上記接着剤組成物の平均被覆厚みが、1μm以上20μm以下である。上記平均被覆厚みが1μm未満であると、有機繊維コード表層に存在する接着剤組成物の量が十分でないため、ゴム(ゴム部材)と有機繊維コードとを強固に接着することができない虞がある。また、上記平均被覆厚みが20μmを超えると、耐久性が悪化する虞がある。
 なお、上述の、接着剤被覆繊維コードにおける接着剤組成物の平均被覆厚み(有機繊維コードの表面に存在する被覆層の平均厚み)は、以下のように測定することができる。即ち、まず、接着剤被覆繊維コードを、固形化可能な液体中に浸した後、当該液体を固形化し、その固形物で包埋する(固定する)。次いで、スライサーにより切断して、包埋された接着剤被覆繊維コードの断面を出現させ、必要に応じて当該断面を研磨する。次いで、落射蛍光装置を光源として用い、顕微鏡により上記断面の画像を得る。得られた画像から、有機繊維コードの表面に存在する被覆層の厚みを測定することができる。より具体的に、上記断面の画像を用いて、画像解析ソフトを用い、(a)有機繊維コードの中心から最外周の距離より外側に存在する接着剤組成物の面積、及び、(b)有機繊維コードの外周の長さを測定する。そして、(a)/(b)を、平均被覆厚みとして求めることができる。
 なお、液体の固形化としては、特に限定されず、例えば、エポキシ樹脂などの熱硬化性樹脂を用いた硬化、モノマー混合液を用いた重合、又は市販の包埋剤キットの使用、等が挙げられ、これらの中から適宜選択することができる。また、上記液体を固形化するための容器としては、例えば、電子顕微鏡向けサンプル包埋固定用の器具として知られる円錐型のビームカプセル等を用いることができ、公知の方法で固形化することができる。
 また、顕微鏡としては、特に限定されず、例えば、オリンパス株式会社製「BX60」等が挙げられる。
 また、画像解析ソフトとしては、特に限定されず、例えば、株式会社日本ローパー製「Image Pro Plus」等が挙げられる。
(接着剤組成物の付着率)
 本実施形態の接着剤被覆繊維コードは、下式より算出される接着剤組成物の付着率が、1%以上10%以下である。
 上記付着率が1%未満であると、接着剤組成物の被覆量が十分でないため、ゴム(ゴム部材)と有機繊維コードとを強固に接着することができない虞がある。また、上記付着率が10%を超えると、有機繊維コードの比率が小さくなり、補強性が低下する虞がある。
 更に、接着剤組成物の付着率の好適な範囲は、有機繊維コードのフィラメント構造により、コード内部への接着剤組成物の浸透に応じて異なる。
 有機繊維コードがモノフィラメントコード又はマルチモノフィラメントコードである場合、上記付着率は、1%以上2.5%以下であることが好ましい。
 また、有機繊維コードがマルチフィラメントコードである場合、上記付着率は、2%以上10%以下であることが好ましい。
 有機繊維コードのフィラメント構造により付着率の好適な範囲が異なる理由は、以下の通りである。即ち、有機繊維コードがマルチフィラメントコードである場合には、フィラメント間が狭く、内部構造が細い管状となるため、接着剤組成物液を付着させたときに、毛細管現象によってコード表面のみならず内部にも多量に浸透する。そのため、モノフィラメントコード又はマルチモノフィラメントコードである場合に比べ、接着剤組成物の付着量をより多くすることが必要となるからである。
 なお、有機繊維コードがマルチフィラメントコードである場合の上記付着率は、2.5%以上6%以下であることがより好ましい。上記付着率が2.5%以上であれば、有機繊維コードが十分な厚みの接着剤組成物で被覆されるので、フィラメント結束の弱化、フィラメント切断(毛羽立ち)等を効果的に抑制して、接着性を良好に保持することができる。また、上記付着量が6%以下であれば、有機繊維コード内部への接着剤組成物の浸透によるフィラメント間の拘束が効果的に抑制されるので、撚糸加工後にフィラメントに残留した捻りモーメントによりコードがカールするといった現象を低減したり、フィラメント間を拘束する接着剤組成物の機械的な解きほぐしの必要性を低減したりすることができる。
 有機繊維コードがマルチフィラメントコードである場合の接着剤被覆繊維コードにおいては、接着剤組成物が、有機繊維コードにおける外側から3本又は4本の単繊維フィラメントにまで浸透し、これらの短繊維フィラメントが拘束されていることが好ましい。3本又は4本の単繊維フィラメントにまで浸透している場合には、有機繊維コードの表面に存在する被覆層が適度に薄くなり、フィラメント結束の過度な強化、ひいては、フィラメント切断(毛羽立ち)等が効果的に抑制され、コードのカールといった現象を低減することができる。
 なお、接着剤組成物の付着率は、JIS L1017(2002年)、8.15、a)溶解法に準じて測定することができる。その際には、有機繊維コードとして用いるナイロン、ポリエステル、レーヨン、ビニロン等の素材を溶解させる溶媒を、適宜選択して測定することができる。
(接着剤被覆繊維コードの製造)
 本実施形態の接着剤被覆繊維コードの製造方法は、特に限定されないが、例えば、有機繊維コードの表面を、上述した接着剤組成物で、所定の平均被覆厚み及び/又は付着率となるように被覆することにより、本実施形態の接着剤被覆繊維コードを得ることができる。
 有機繊維コードの表面を上述した接着剤組成物で被覆する方法としては、特に限定されず、例えば、接着剤組成物に有機繊維コードを浸漬させる方法、接着剤組成物を有機繊維コードの表面に塗布する方法、接着剤組成物を有機繊維コードに吹き付ける方法等が挙げられる。また、上述した接着剤組成物が溶媒を含有する場合には、被覆後、乾燥処理により当該溶媒を除去してもよい。更に、乾燥後には、接着性をより効果的に発現させるために加熱処理を行ってもよい。
 ここで、接着剤組成物に有機繊維コードを浸漬させる場合、浸漬時間は特に制限されないが、10秒以上とすることが好ましい。有機繊維コードがマルチフィラメントコードである場合には、10秒以上とすることで、毛細管現象により迅速にコード内部に接着剤組成物を含浸させることができる。また、有機繊維コードがモノフィラメント又はマルチモノフィラメントコードである場合には、10秒以上とすることで、表面を接着剤組成物で効果的に被覆させることできる。
 有機繊維コードの表面を上述した接着剤組成物で被覆する際には、有機繊維コードに対し、当該コードが弛まないような最低限の張力負荷をかけることが好ましい。これにより、コード脱線などによる加工時の糸切れを防ぐことができる。なお、コードにかける張力負荷を変化させて付着量を制御することは、特に制限されないが、フィラメント間の毛細管現象による浸透は速いので、接着剤組成物液の浸漬時間が十分であれば、浸透の度合いは大差がなく一定となる傾向がある。
 また、有機繊維コードの表面を上述した接着剤組成物で被覆した後に、絞りロールで有機繊維コードを絞ることが好ましい。この場合、有機繊維コードの内部に残存する空気が除去されることで、接着剤組成物のコードへの浸透度合いが適正化された接着剤被覆繊維コードを、より確実に得ることができる。
 絞りロールの具体的な条件としては、特に制限されないが、有機繊維コードがマルチフィラメントコードである場合には、有機繊維コードのコード径をAとしたときに、絞り時のコード位置での絞りロール間隔が「Aの95%~Aの20%」となるように絞ることが好ましい。Aの95%以下であれば、有機繊維コードの内部に残存する空気が十分に除去されて、毛細管現象による内部への浸透量を十分に高めることができる。また、Aの20%以上であれば、コード潰れによるコード強力の悪化、コード内部へ過度な含浸によるコードのカールの発生等を、効果的に抑制することができる。
 一方、有機繊維コードがモノフィラメントコード又はマルチモノフィラメントコードであ場合には、コード内部の含浸がないため、コード表面に付着した過剰な接着剤組成物液が垂れない程度に絞ることが好ましい。
 また、有機繊維コードの表面を上述した接着剤組成物で被覆した後に、表面の過剰な接着剤組成物の被覆を除去するために、バキューム装置による吸引かき取り、エアーブローによる吹きつけ除去等を行うことが好ましい。これにより、コード表面における接着剤組成物の被覆厚みが適正化された接着剤被覆繊維コードを、より確実に得ることができる。
<ゴム-繊維コード複合体>
 本発明の一実施形態のゴム-繊維コード複合体(以下、「本実施形態の複合体」と称することがある。)は、ゴム部材と、上述した接着剤被覆繊維コードとを備える、ことを特徴とする。本実施形態の複合体においては、上記ゴム部材と上記有機繊維コードとが、上述した接着剤組成物により接着された構造となっている。本実施形態の複合体は、上述した接着剤被覆繊維コードが用いられているため、環境への負荷が少なく、また、ゴムと有機繊維コードとが強固に接着している。
 ゴム部材を構成するゴム成分としては、特に限定されず、ゴム業界で通常的に用いられるゴム成分を用いてゴム部材を作製することができる。また、上記ゴム部材は、通常ゴム業界で用いられるカーボンブラック、シリカ、水酸化アルミニウム等の充填剤、硫黄等の加硫剤、加硫促進剤、老化防止剤、軟化剤等の各種配合剤を適宜含有することができる。更に、上記ゴム部材は、本実施形態の複合体においては、加硫物とすることができる。
 本実施形態の複合体の製造方法は、特に限定されないが、例えば、上述した接着剤被覆繊維コード表面の接着剤組成物と未加硫状態のゴム部材とを接触させ、次いで、任意に加圧しながら加硫することで、本実施形態の複合体を得ることができる。
 本実施形態の複合体の用途は、特に限定はされない。例えば、本実施形態の複合体を、タイヤ、ベルト、空気バネ、ホース等のゴム物品に用いることができる。
<タイヤ>
 本発明の一実施形態のタイヤ(以下、「本実施形態のタイヤ」と称することがある。)は、上述したゴム-繊維コード複合体を用いたことを特徴とする。換言すると、本実施形態のタイヤは、上述したゴム-繊維コード複合体を備える。本実施形態のタイヤは、上述した本実施形態の複合体が用いられているため、環境への負荷が少なく、また、高い補強性を有する。
 本実施形態のタイヤにおいては、上述した複合体を、例えば、カーカスプライ、ベルト層、ベルト補強層、フリッパー等のベルト周り補強層等として用いることができる。
 なお、本実施形態のタイヤは、上述した複合体を用いること以外特に制限はなく、常法に従って製造することができる。また、本実施形態のタイヤに充填する気体としては、通常の或いは酸素分圧を調整した空気の他、窒素、アルゴン、ヘリウム等の不活性ガスを用いることができる。
 以下に、実施例を挙げて本発明を更に詳しく説明するが、本発明は下記の実施例に何ら限定されるものではない。
 100℃の水に対し、ポリフェノール類としてのフロログルシノール(富士フィルム和光純薬株式会社製、10質量%水溶液)を、濃度が10質量%となるように溶解させて、溶液を得た。次いで、高温下で撹拌を維持した上記溶液33.5gに対し、溶媒としての水酸化ナトリウム溶液(関東化学株式会社製、4質量%水溶液)18.2gを加えた後、溶媒としての水206gで希釈し、溶媒としてのアンモニア水(関東化学株式会社製、25質量%水溶液)7.5gを加えた。その後、上記溶液に、アルデヒド類としての1,4-ベンゼンジカルボアルデヒド(東京化成工業株式会社製、98質量%純度)6.4gを漸次的に加えた後、温度50℃で4時間の熟成を行った。
 次いで、上記溶液に、天然ゴム(NR)のラテックス(Sime Darby社製、「HYTEX HA」)、スチレン-ブタジエンゴム(SBR)のラテックス(JSR株式会社製、「SBRラテックス2108」)、ビニルピリジン-スチレン-ブタジエン共重合体ゴム(Vp)のラテックス(日本エイアンドエル株式会社製、「PYRATEX」)を加え、27℃で24時間ゴムの熟成を行った。その後、イソシアネート化合物(第一工業製薬株式会社製、BN77、固形分濃度18%となるように希釈して使用)を加え、このようにして、溶液状の接着剤組成物を得た。
 なお、得られた接着剤組成物の組成(固形分の組成)を、表1に示す。

 次に、コード繊度1670dtex(288フィラメント)のポリエチレンテレフタレート原糸を、下撚り数39回/10cm、上撚り数39回/10cmで撚り合わせたポリエチレンテレフタレート(PET)繊維コード(撚り構造:1670dtex/2 39x36)を準備し、上述した溶液状の接着剤組成物に浸漬させる。その際の条件として、浸漬時間を15秒とし、浸漬時のPET繊維コードの張力を0.20Kgf/本とする。また、浸漬後、絞り圧を線圧0.8Kgf/cmとし、コードを被覆する接着剤組成物の質量がコードの質量に対し約4.5質量%になるように、バキューム吸引を調整する。次いで、接着剤組成物中の溶媒である水を除去するため、160℃×80秒間の乾燥処理を行い、更に、接着性を効果的に発現させるため、245℃×60秒間の加熱処理を行う。このようにして、PET繊維コードの全表面が接着剤組成物で被覆された接着剤被覆繊維コードを得る。
 得られた接着剤被覆繊維コードについて、既述した手順により測定される接着剤組成物の平均被覆厚みは、5.9μmである。また、得られた接着剤被覆繊維コードについて測定される、JIS L1017(2002年)、8.15、a)溶解法、2)ポリエステルの場合、に準じた接着剤組成物の付着率を測定は、4.5%である。
 一方、天然ゴム、スチレン-ブタジエンゴム、カーボンブラック、及び加硫剤等を配合し、未加硫状態のゴム組成物(ゴム部材の前駆体)を調製する。このゴム組成物に、上述の接着剤被覆繊維コードを埋め込み、160℃で20分間、20kgf/cmの加圧下で加硫し、次いで23℃まで冷却して、ゴム-有機繊維コード複合体(加硫物)を得る。
(接着性の評価)
 得られたゴム-有機繊維コード複合体(加硫物)からPET繊維コードを掘り起こす際の接着性を評価する。より具体的に、25±1℃の雰囲気温度下で、PET繊維コードを加硫物から30cm/分の速度で剥離する時の抗力を測定する。その結果、抗力は15.6N/コードであり、十分な接着性が発現していることが確認できる。
 本発明によれば、環境への負荷が少なく、且つ、ゴムと強固に接着することが可能な接着剤被覆繊維コードを提供することができる。
 また、本発明によれば、環境への負荷が少なく、且つ、ゴムと有機繊維コードとが強固に接着したゴム-繊維コード複合体、及び当該複合体を用いた高い補強性を有するタイヤを提供することができる。

Claims (12)

  1.  有機繊維コードの表面が接着剤組成物で被覆されてなる接着剤被覆繊維コードであって、
     前記接着剤組成物は、ポリフェノール類とアルデヒド類とを含有し、
     前記有機繊維コードを被覆する前記接着剤組成物の平均被覆厚みが、1μm以上20μm以下である、ことを特徴とする、接着剤被覆繊維コード。
  2.  有機繊維コードの表面が接着剤組成物で被覆されてなる接着剤被覆繊維コードであって、
     前記接着剤組成物は、ポリフェノール類とアルデヒド類とを含有し、
     前記有機繊維コードを被覆する前記接着剤組成物の付着率が、1%以上10%以下である、ことを特徴とする、接着剤被覆繊維コード。
  3.  前記有機繊維コードを被覆する前記接着剤組成物の平均被覆厚みが、1μm以上20μm以下である、請求項2に記載の接着剤被覆繊維コード。
  4.  前記有機繊維コードは、マルチフィラメントコードであり、
     前記有機繊維コードを被覆する前記接着剤組成物の付着率が、2%以上10%以下である、請求項2又は3に記載の接着剤被覆繊維コード。
  5.  前記有機繊維コードを被覆する前記接着剤組成物の付着率が、2.5%以上6%以下である、請求項4に記載の接着剤被覆繊維コード。
  6.  前記アルデヒド類が、芳香族環を有するアルデヒド類を含む、請求項1~5のいずれかに記載の接着剤被覆繊維コード。
  7.  前記芳香族環を有するアルデヒド類が、2つ以上のアルデヒド基を有する、請求項6に記載の接着剤被覆繊維コード。
  8.  前記ポリフェノール類が、3つ以上の水酸基を有する、請求項1~7のいずれかに記載の接着剤被覆繊維コード。
  9.  前記接着剤組成物が、ゴム成分を更に含有する、請求項1~8のいずれかに記載の接着剤被覆繊維コード。
  10.  前記ゴム成分が、天然ゴム(NR)、イソプレンゴム(IR)、スチレン-ブタジエンゴム(SBR)、ブタジエンゴム(BR)、エチレン-プロピレン-ジエンゴム(EPDM)、クロロプレンゴム(CR)、ハロゲン化ブチルゴム、アクリロニリトル-ブタジエンゴム(NBR)及びビニルピリジン-スチレン-ブタジエン共重合体ゴム(Vp)からなる群より選択される少なくとも一種である、請求項9に記載の接着剤被覆繊維コード。
  11.  ゴム部材と、請求項1~10のいずれかに記載の接着剤被覆繊維コードとを備える、ことを特徴とする、ゴム-繊維コード複合体。
  12.  請求項11に記載のゴム-繊維コード複合体を用いたことを特徴とする、タイヤ。
