Description

ショットの製造方法、ショット
 本開示は、ショットの製造方法、及びショットに関する。
 重量%で炭素を0.95~1.10%、珪素を0.15~0.35%、マンガンを0.50%以下、リンを0.025%以下、硫黄0.025%以下、クロムを1.30~1.60%含み、残部が鉄及び不可避不純物とからなるショットピーニング用投射材が知られている(例えば、特許文献1参照)。当該ショットピーニング用投射材は、いわゆる軸受鋼を伸線加工して伸線とし、この伸線をその径と同じ長さに切断し、その後、剛壁に投射してエッジに丸みを付与し、更に、これを研磨して所定の真球度が得られるようにし、その後、焼入れ・焼戻しを行うことで得られる。
特開2001-79766号公報
 特許文献1に記載の投射材は、加工面の表面粗さを良好に保ちつつ、加工層に均一で大きな圧縮残留応力を付与できるとのことである。しかしながら、投射材は可能な限り繰り返して使用されることが一般的であり、特許文献1に記載の投射材はそのような繰り返し使用に対する耐久性が不充分である。
 本開示は上記事情に鑑みてなされたものであり、従来に比して長寿命であるショットの製造方法、及び当該製造方法により得られるショットを提供することを目的とする。
 本開示は、ショットの製造方法を提供する。当該製造方法は、鉄基合金からなるワイヤを切断して粒状物を得る切断工程と、粒状物を熱処理する熱処理工程と、を備える。鉄基合金は、添加元素としてC、Si及びMnを含み、鉄基合金におけるCの含有量は0.40~0.90質量%である。熱処理工程では、鉄基合金中に4μm以下の平均結晶粒径を有する結晶粒を生じさせる。
 本開示の製造方法において、上記熱処理工程後の上記鉄基合金はβマルテンサイト相を含んでいてもよい。
 本開示の製造方法において、上記熱処理工程は、上記粒状物に対する780~860℃での焼入れ工程を備えていてもよい。
 本開示の製造方法において、上記熱処理工程は、上記焼入れ工程後の上記粒状物に対する300~550℃での焼戻し工程をさらに備えていてもよい。
 本開示の製造方法において、上記切断工程は、上記ワイヤを切断して、径に対する長さの比率が1.05~1.15である上記粒状物を得る工程であってもよい。
 本開示の製造方法は、上記粒状物を球状化する球状化工程をさらに備えていてもよい。
 また、本開示は、添加元素としてC、Si及びMnを含み、上記Cの含有量が0.40~0.90質量%である鉄基合金からなり、上記鉄基合金が4μm以下の平均結晶粒径を有する、ショットを提供する。
 本開示のショットにおいて、上記鉄基合金はβマルテンサイト相を含んでいてもよい。
 本開示のショットは、円柱様形状を有しており、径に対する長さの比率は1.05~1.15であってもよい。
 本開示によれば、従来に比して長寿命であるショットの製造方法、及び当該製造方法により得られるショットを提供することができる。

<ショットの製造方法>
 本開示の一形態に係るショットの製造方法は、切断工程と、熱処理工程と、を少なくとも備える。なお、当該製造方法は、切断工程に先立ち、塊状物製造工程と、ワイヤ製造工程と、をさらに備えていてもよい。また、本開示の一形態に係るショットの製造方法は、熱処理工程後に球状化工程をさらに備えていてもよい。

 塊状物製造工程は、添加元素としてC、Si及びMnを含み、Cの含有量が0.40~0.90質量%である鉄基合金の塊状物を得る工程である。
 鉄基合金の塊状物としては特に制限されないが、例えば所望の組成を有する鉄基合金鋼材から適当なサイズに切り出された円柱形上の塊状物(ビレット)が挙げられる。
[ワイヤ製造工程]
 ワイヤ製造工程は、上記塊状物からワイヤを得る工程である。ワイヤは、添加元素としてC、Si及びMnを含み、Cの含有量が0.40~0.90質量%である鉄基合金からなる。
 ワイヤの製造方法としては特に制限されないが、例えば塊状物としてビレットを用いてワイヤを製造することができる。具体的には、複数個のダイスにビレットを挿入し、このビレットを引き抜くことでビレットを塑性変形により所望の径まで小径化しワイヤを製造することができる。
 ワイヤの径はφ0.2~2.0mmとすることができる。ワイヤの径がφ0.2mm以上であることで、機械的強度を担保しつつワイヤ加工によるダメージを抑制できる傾向がある。ワイヤの径がφ2.0mm以下であることで、ワイヤに適度な応力が付与され、またワーク表面のダメージを抑制できる傾向がある。この観点から、ワイヤの径はφ0.3~1.6mmであってもよい。
 上記ワイヤとしては、JIS G 3506 硬鋼線材に規定される、SWRH47A、SWRH47B、SWRH52A、SWRH52B、SWRH57A、SWRH57B、SWRH62A、SWRH62B、SWRH67A、SWRH67B、SWRH72A、SWRH72B、SWRH77A、SWRH77B、SWRH82A、SWRH82B等が挙げられる。
[切断工程]
 切断工程は、添加元素としてC、Si及びMnを含み、上記Cの含有量が0.40~0.90質量%である鉄基合金からなるワイヤを切断して粒状物を得る工程である。
 Feはショットの基となる元素である。
 鉄基合金中のCの含有量は、ショットとして求められる硬さと寿命を考慮し、0.40~0.90質量%である。Cの含有量が0.40質量%以上であることで充分な硬さが得られ、優れた研掃能力が得られる傾向がある。Cの含有量が0.90質量%以下であることで優れた靱性が得られる傾向がある。優れた靱性はショットの寿命を向上し、ランニングコストを低下させる。この観点から、鉄基合金中のCの含有量は0.44~0.86質量%であってもよく、0.54~0.86質量%であってもよい。
 鉄基合金中のSiの含有量は、延性と靱性に優れた炭素鋼を得る観点から、0.10~0.40質量%とすることができる。Siの含有量が0.10質量%以上であることで製鋼段階での脱酸効果が得られ、非金属介在物の発生を抑制することができる。Siの含有量が0.40質量%以下であることで優れた靱性が得られる傾向がある。この観点から、鉄基合金中のSiの含有量は0.15~0.35質量%であってもよく、0.15~0.30質量%であってもよい。
 鉄基合金中のMnの含有量は、焼き入れ効果及びコストの観点から、0.30~0.90質量%とすることができる。Mnの含有量が0.30質量%以上であることで焼入れ条件の許容値が広がり、条件の調整がし易くなる。これにより、造粒した粒子の全体に亘って均質かつ微細な結晶粒(例えば、平均結晶粒径が4μm以下)を有する組織を導入し易くなる。その結果、靱性に優れた粒子となるため、ショットの寿命が向上する傾向がある。Mnの含有量が0.90質量%以下であることでショットの製造コストの増大を抑制できる傾向がある。この観点から、鉄基合金中のMnの含有量は0.30~0.75質量%であってもよく、0.30~0.60質量%であってもよく、0.35~0.60質量%であってもよい。
 鉄基合金は上記添加元素の他、P(リン元素)、S(硫黄元素)等のその他の元素が含まれ得る。
 鉄基合金中のPの含有量は、介在物の発生を抑制する観点から、0.030質量%以下とすることができる。介在物は鉄基合金の靱性を低下させるため、鉄基合金から得られるショットの寿命が低下する虞がある。Pの含有量が0.030質量%以下であることで、そのような寿命の低下を抑制できる。この観点から、鉄基合金中のPの含有量は0.025質量%以下であってもよく、0.020質量%以下であってもよく、0質量%であってもよい。
 鉄基合金中のSの含有量は、介在物の発生を抑制する観点から、0.030質量%以下とすることができる。介在物は鉄基合金の靱性を低下させるため、鉄基合金から得られるショットの寿命が低下する虞がある。Sの含有量が0.030質量%以下であることで、そのような寿命の低下を抑制できる。この観点から、鉄基合金中のSの含有量は0.025質量%以下であってもよく、0.020質量%以下であってもよく、0質量%であってもよい。
 鉄基合金は、上記の添加元素及び残部としてFeを含むが、さらに不可避不純物を含んでいてもよい。
 上記の鉄基合金からなるワイヤの切断方法としては、特に制限されないが、例えば複数の切削刃を備える回転刃等を用いてワイヤを切断することができる。切断により得られる粒状物は上記の鉄基合金組成を有する。
 粒状物は円柱様の形状を有しており、ワイヤに由来する径と所定の長さ(高さ)とを有する。ワイヤの径に対するワイヤの長さの比率(長さ/径)は1.05~1.15とすることができる。ショットの寿命は、ピーニング効果(あるいはブラスティング効果)が発揮されなくなるまでの時間の長さに依ると言える。上記の比率が1.05以上であることで、(投射の過程で粒子径が一時的に大きくなる特性を活かして)ピーニング効果が発揮される時間を長くすることができる傾向がある。上記の比率が1.15以下であることで、ショット形状が適度に粒状を留めるためワークの仕上がり品質にばらつきが生じ難く、適度なピーニング効果が得られる傾向がある。この観点から、上記の比率は1.05~1.10であってもよい。
[熱処理工程]
 熱処理工程は、上記の粒状物を熱処理して鉄基合金中に4μm以下の平均結晶粒径を有する結晶粒を生じさせる工程である。本工程により、本開示の一形態に係るショットを得ることができる。
 熱処理工程は、具体的には粒状物に対する焼入れ工程と、焼戻し工程と、を備えることができる。ショットが硬すぎると、ワークの被処理面が必要以上に粗面化したり、ショットの寿命が低下したりする傾向がある。ショットが柔らかすぎると、ブラスト加工の能力、又はショットピーニング処理の能力が不足する傾向がある。これらを考慮して、ショットのビッカース硬さHvを400~860に調整してもよく、500~650に調整してもよい。一実施形態のショットは、以下の焼入れ及び焼戻し工程により、ビッカース硬さHvをこの範囲に調整し易い。
 焼入れ工程は、鉄基合金中の金属組織がオーステナイト相になるまで加熱した後、急冷してマルテンサイト相を得る熱処理工程である。本実施形態における焼入れ工程は780~860℃で実施することができる。焼入れ温度が780℃以上であることで、ショットの中心までオーステナイト相に変態させ易い。焼入れ温度が860℃以下であることで、オーステナイト化温度に対して焼入れ温度が高過ぎることが無く、鉄基合金中に微小な結晶粒径を有する結晶粒を生じさせ易い傾向がある。この観点から、焼入れ温度は800~820℃であってもよい。
 焼入れ時の昇温速度、最高温度での保持時間、冷却速度等は、合金組成や求めるショットの硬さに応じて適宜調整すればよく、特に制限されない。例えば、室温から焼入れ温度への昇温を1時間程度かけて行い、その後焼入れ温度で0~0.5時間保持した後、数秒間で室温まで降温する(例えば2秒間以下で急冷する)ことで、焼入れ工程を実施することができる。
 焼戻し工程は、脆性的な性質を有する焼入れ工程後の鉄基合金を再加熱し、硬さを調整しながら靭性を高める熱処理工程である。具体的には、αマルテンサイト相(マルテンサイト相)からβマルテンサイト相(焼戻しマルテンサイト相)へと金属組織を変化させる工程である。本実施形態における焼戻し工程は300~550℃で実施することができる。焼戻し温度が300℃以上であることで、ピーニング効果発現のための適度な硬さと靭性とを確保し易い傾向がある。焼戻し温度が550℃以下であることで、ブラスト加工又はショットピーニング処理を行うのに十分な硬さのショットを得易い。この観点から、焼戻し温度は300~500℃であってもよい。
 焼戻し時の昇温速度、最高温度での保持時間、冷却速度等は、合金組成や求めるショットの硬さに応じて適宜調整すればよく、特に制限されない。例えば、室温から焼戻し温度への昇温を1時間程度かけて行い、その後焼戻し温度で0~0.5時間保持した後、10秒間程度で室温まで降温することで、焼戻し工程を実施することができる。
 以上のことから、粒状物を熱処理して鉄基合金中に4μm以下の平均結晶粒径を有する結晶粒を生じさせる熱処理工程は、好ましくは粒状物に対する780~860℃での焼入れ工程、及び焼入れ工程後の粒状物に対する300~550℃での焼戻し工程を備える熱処理工程である、と言うことができる。
 上記の熱処理後の鉄基合金は、4μm以下の平均結晶粒径を有する結晶粒を有する。結晶粒径が小さい程、材料としての靭性が高まるため、衝撃を受けた際に割れにくいショットとなる。また、結晶粒径が小さい程、結晶粒同士の接触面積が大きくなり、一定体積に占める結晶粒の数が多くなる。結晶粒同士の接触面積が大きく、かつ結晶粒の数が多いということは、それだけ外力に対する抵抗力が高いということである。従って、結晶粒径が小さい程靭性が高いと推察される。この観点から、平均結晶粒径は上記のとおり4μm以下であるが、3μm以下であってもよく、2.5μm以下であってもよく、2μm以下であってもよく、1.5μm以下であってもよく、1μm以下であってもよい。一方、平均結晶粒径の下限は特に制限されないが、微小な結晶粒を導入することの効果を得る観点から0.05μmとすることができる。
 平均結晶粒径は、電子線後方散乱回折法(EBSD法)を用いた結晶方位解析画像から測定することができる。具体的には、鉄基合金の断面に対し、EBSD法により、20μm×20μmの領域を0.1μmピッチで測定する。隣接粒との結晶方位差が15°以上の境界を結晶粒界と定義し、結晶粒界に囲まれた領域を一つの結晶粒とする。結晶粒の長軸と短軸の平均値を、当該結晶粒の粒径とする。観察視野内の結晶粒を無作為に30個以上ピックアップして各結晶粒の粒径の平均値をとり、平均結晶粒とする。
 熱処理工程は、上記の焼入れ工程を実施せず、焼戻し工程のみを実施することもできる。すなわち、熱処理工程は、粒状物に対する300~550℃での熱処理工程を備えることができる。これにより、切断工程により蓄積された粒状物中の内部応力を緩和あるいは除去することができ、結果的にショットとしての寿命が向上する傾向がある。
[球状化工程]
 球状化工程は粒状物を球状化する工程であって、具体的には粒状物が有する角部を除去する工程である。熱処理工程後の粒状物は、上記のとおりワイヤに由来する円柱様形状を有したままである。ブラスト加工時に円柱の角部(稜線部)によってワークが受傷する虞があるため、本工程により予め粒状物が有する角部を除去してもよい。本工程により、本開示の一形態に係る、より球状化したショットを得ることができる。
 なお、球状化により粒状物一粒あたりの重量はそのままに、粒径が大きくなる傾向がある。これは、粒状物が有する角部が丸みを帯びる際に、粒状物の側面が膨らむためである。この現象により、ピーニング装置におけるコントロールスクリーン以下のサイズまでショットの粒径が小さくなる時間(あるいは投射回数)が遅くなる。つまり、ショットの寿命が向上し、ランニングコストの低下が期待される。
 また、球状化により粒状物のビッカース硬さHvが10~80程度上昇する傾向がある。この性質を活かして、焼戻し後の粒状物の硬さを目的とする硬さよりも低く設定することができる。つまり、球状化による加工硬化分だけ焼戻し温度を高く設定することができるため、低温焼戻し脆性の温度帯域(300℃未満)を避けて焼戻し温度を設定することができる。これにより、ショットの靭性低下を避け、寿命を向上させ易い。
 球状化工程は、例えば熱処理工程後の粒状物を壁等に向けて投射することで実施することができる。球状化の程度はJIS B 2711やVDFI 8001を参照することができ、球状化工程後のショットの平均粒径は、0.2~2.0mmとすることができる。
<ショット>
 本開示の一形態に係るショットは、添加元素としてC、Si及びMnを含み、上記Cの含有量が0.40~0.90質量%である鉄基合金からなり、鉄基合金が4μm以下の平均結晶粒径を有する。このようなショットは、上記のショットの製造方法により得ることができる。鉄基合金の組成や、鉄基合金が有する金属組織、得られるショットの特性等、上記のショットの製造方法の欄にて記載した事項は、本ショットに準用される。
 以下、実施例を挙げて本開示についてさらに具体的に説明する。ただし、本開示はこれら実施例に限定されるものではない。
<ショットの製造>
 まず、表1に示す鉄基合金からなる種々のワイヤを準備した。これを切断して粒状物を得た後、得られた粒状物を所定の条件にて熱処理した。これにより、各実施例及び比較例のショットを製造した。
[鉄基合金組成]
 なお、鉄基合金において、C含有量については赤外線吸収法、Si含有量については二酸化ケイ素重量法、Mn含有量についてはICP発行分析法によって測定した。
[平均結晶粒径]
 熱処理後の鉄基合金中の平均結晶粒径は、電子線後方散乱回折法(EBSD法)を用いた結晶方位解析画像から測定した。具体的には、得られたショットを樹脂中に埋め込んで研磨し、ショット断面を露出させた。ショットの断面に対し、EBSD法により、20μm×20μmの領域を0.1μmピッチで測定した。隣接粒との結晶方位差が15°以上の境界を結晶粒界と定義し、結晶粒界に囲まれた領域を一つの結晶粒とした。晶粒の長軸と短軸の平均値を、当該結晶粒の粒径とした。観察視野内の結晶粒を無作為に30個以上選択して各結晶粒の粒径の平均値をとり、平均結晶粒とした。結晶粒の選択に際しては、測定機器の影響等により正しく撮像できていない領域を除外した。なお、比較例1、2及び5については、ワイヤ伸線時に導入された組織が観察されるのみであったため、平均結晶粒径の測定を行わなかった。
 なお、図1に、電子線後方散乱回折法を用いたショットの結晶方位解析画像を示す。図1(a)は実施例3における結晶方位解析画像であり、図1(b)は比較例1における結晶方位解析画像であり、図1(c)は比較例6における結晶方位解析画像である。

<ショットの評価>
 各例で得られたショットについて、以下の評価を行った。評価結果を表2に示す。
[ビッカース硬さHv]
 得られたショットを樹脂中に埋め込んで研磨し、ショット断面を露出させた。そしてショット断面に対しビッカース硬さ試験を実施した。VDFI 8001に準拠し、試験荷重は9.8N(ショットサイズが0.3mm以下の場合は4.9N)、試験時間は10秒間とし、有効な20個の硬さの平均値を算出した。
[金属組織観察]
 得られたショットを樹脂中に埋め込んで研磨し、ショット断面を露出させた。これを2%ナイタールに30秒間浸漬することで、ショット断面をエッチングした。エッチングしたショット断面を光学顕微鏡にて50~1500倍の倍率にて観察した。なお、比較例1、2及び5については、ワイヤ伸線時に導入された組織(表中では変形パーライトと仮称する)が観察されるのみであった。
[寿命比]
 VDFI 8001に準拠して衝撃破壊試験を行った。具体的には、まず得られたショットから220gをサンプリングし、その内の100gを試験装置に投入した。そして、耐摩耗鋳鉄製のターゲットに繰り返し衝突させて、衝突回数500回毎に、破砕したショットを篩別除去(0.300mmの篩を使用)すると共に、残留したショットの重量を測定した。そして、篩別除去されたショットの重量と同じ量の新品のショットを補給した。総損耗量(=総補給量)が100gを超えるまで試験を行った。総損耗量が100gとなった際の投射回数を寿命値とした。各例の寿命値を比較例1の寿命値で規格化して寿命比を算出した。なお、比較例3は、Hv600程度である他の例に比して低硬度であったため、寿命比の評価を行わなかった。

Claims (9)

  1.  添加元素としてC、Si及びMnを含み、前記Cの含有量が0.40~0.90質量%である鉄基合金からなるワイヤを切断して粒状物を得る切断工程と、
     前記粒状物を熱処理して前記鉄基合金中に4μm以下の平均結晶粒径を有する結晶粒を生じさせる熱処理工程と、
    を含む、ショットの製造方法。
  2.  前記熱処理工程後の前記鉄基合金がβマルテンサイト相を含む、請求項1に記載の製造方法。
  3.  前記熱処理工程が、前記粒状物に対する780~860℃での焼入れ工程を備える、請求項1又は2に記載の製造方法。
  4.  前記熱処理工程が、前記焼入れ工程後の前記粒状物に対する300~550℃での焼戻し工程をさらに備える、請求項3に記載の製造方法。
  5.  前記切断工程が、前記ワイヤを切断して、径に対する長さの比率が1.05~1.15である前記粒状物を得る工程である、請求項1~4のいずれか一項に記載の製造方法。
  6.  前記粒状物を球状化する球状化工程をさらに備える、請求項1~5のいずれか一項に記載の製造方法。
  7.  添加元素としてC、Si及びMnを含み、前記Cの含有量が0.40~0.90質量%である鉄基合金からなり、
     前記鉄基合金が4μm以下の平均結晶粒径を有する、ショット。
  8.  前記鉄基合金がβマルテンサイト相を含む、請求項7に記載のショット。
  9.  円柱様形状を有しており、径に対する長さの比率が1.05~1.15である、請求項7又は8に記載のショット。
