本発明は、燃料電池セパレータに関する。
燃料電池セパレータは、各単位セルに導電性を持たせる役割、並びに単位セルに供給される燃料および空気(酸素)の通路を確保するとともに、それらの分離境界壁としての役割を果たすものである。
このため、セパレータには、高電気導電性、高ガス不浸透性、化学的安定性、耐熱性および親水性などの諸特性が要求される。

しかし、特許文献1の燃料電池セパレータでは、濡れ張力を56mN/m以上にするためには、表面粗さRaを1.5μm以上にしなければならず、粗面化処理の際にマスキングが必要であった。

しかし、特許文献2の燃料電池セパレータは、ガスケットとセパレータとの接着性という点で不十分であり、電池の組み立て時にガスケットが剥がれてしまう場合がある。

本発明に係る燃料電池セパレータは、炭素質粉末および樹脂を含む組成物を成形してなり、片面または両面にシール部およびガス流路となる溝を有する燃料電池セパレータであって、少なくとも片面におけるシール部の表面並びに溝の底面および山頂部のISO25178-2:2012で規定される算術平均高さSaが0.50~1.60μmであり、かつ、突出山部高さSpkが1.50μm以下であることを特徴とする。
本発明において、上記算術平均高さSaおよび突出山部高さSpkが上記範囲を外れると、ガス流路となる溝底面および山頂部のぬれ張力が低くなり、生成した水が流路内で凝集し易くなって排水性が悪くなるとともに、電極とセパレータ間にも水詰まりが起こり易くなる。また、セパレータとガスケットとの接着不良が起こり易くなり、シール剥がれが起きる、またはガスリークが発生し易くなる。
燃料電池セパレータの親水性およびガスケットとの接着性をより一層高めることを考慮すると、少なくともシール部の表面および溝の底面および山頂部の算術平均高さSa0.50~1.50μm、かつ、突出山部高さSpk1.48μm以下が好ましく、算術平均高さSa0.55~1.50μm、かつ、突出山部高さSpk1.46μm以下がより好ましい。
なお、突出山部高さSpkの下限値は、特に限定されるものではないが、燃料電池セパレータの親水性およびガスケットとの接着性の観点から、0.5μm以上が好ましく、0.6μm以上がより好ましい。
燃料電池セパレータの親水性およびガスケットとの接着性をより一層高めることを考慮すると、少なくともシール部の表面および溝の底面および山頂部の算術平均高さSa0.50~1.50μm、かつ、突出山部高さSpk1.48μm以下が好ましく、算術平均高さSa0.55~1.50μm、かつ、突出山部高さSpk1.46μm以下がより好ましい。
なお、突出山部高さSpkの下限値は、特に限定されるものではないが、燃料電池セパレータの親水性およびガスケットとの接着性の観点から、0.5μm以上が好ましく、0.6μm以上がより好ましい。
本発明の燃料電池セパレータは、上述のとおり、片面または両面にシール部およびガス流路となる溝を有しており、少なくとも片面におけるシール部の表面、ガス流路となる溝の底面および山頂部の算術平均高さSaおよび突出山部高さSpkが上述の範囲に調節されていればよいが、シール部およびガス流路となる溝を有する片面の全面の算術平均高さSaおよび突出山部高さSpkが上述の範囲に調節されていることが好ましい。
また、本発明の燃料電池セパレータは、その両面に、シール部およびガス流路となる溝を有していてもよく、その場合、両面におけるシール部の表面、ガス流路となる溝の底面および山頂部の算術平均高さSaおよび突出山部高さSpkが上述の範囲に調節されていることが好ましい。
さらに、本発明の燃料電池セパレータは、シール部およびガス流路となる溝を片面に有する場合、およびそれらを両面に有する場合のいずれにおいても、両面全面の算術平均高さSaおよび突出山部高さSpkが上述の範囲に調節されていることがより好ましい。
また、本発明の燃料電池セパレータは、その両面に、シール部およびガス流路となる溝を有していてもよく、その場合、両面におけるシール部の表面、ガス流路となる溝の底面および山頂部の算術平均高さSaおよび突出山部高さSpkが上述の範囲に調節されていることが好ましい。
さらに、本発明の燃料電池セパレータは、シール部およびガス流路となる溝を片面に有する場合、およびそれらを両面に有する場合のいずれにおいても、両面全面の算術平均高さSaおよび突出山部高さSpkが上述の範囲に調節されていることがより好ましい。
本発明で用いる炭素質粉末は、従来、燃料電池セパレータに用いられるものから適宜選択して用いればよい。
その具体例としては、天然黒鉛、針状コークスを焼成した人造黒鉛、塊状コークスを焼成した人造黒鉛、電極を粉砕したもの、石炭系ピッチ、石油系ピッチ、コークス、活性炭、ガラス状カーボン、アセチレンブラック、ケッチェンブラックなどが挙げられる。これらはそれぞれ単独で、または2種以上組み合わせて用いることができる。
炭素質粉末の平均粒径(d=50)は、特に限定されるものではないが、炭素質粒子間の空隙を適度に保ち、炭素質粒子同士の接触面積をより大きくして導電性を高める(接触抵抗を低下させる)ことを考慮すると、10~200μmが好ましく、25~140μmがより好ましく、50~100μmがより一層好ましい。
その具体例としては、天然黒鉛、針状コークスを焼成した人造黒鉛、塊状コークスを焼成した人造黒鉛、電極を粉砕したもの、石炭系ピッチ、石油系ピッチ、コークス、活性炭、ガラス状カーボン、アセチレンブラック、ケッチェンブラックなどが挙げられる。これらはそれぞれ単独で、または2種以上組み合わせて用いることができる。
炭素質粉末の平均粒径(d=50)は、特に限定されるものではないが、炭素質粒子間の空隙を適度に保ち、炭素質粒子同士の接触面積をより大きくして導電性を高める(接触抵抗を低下させる)ことを考慮すると、10~200μmが好ましく、25~140μmがより好ましく、50~100μmがより一層好ましい。
本発明で用いる樹脂は、特に限定されるものではないが、耐熱性の点から、融点またはガラス転移点が100℃以上の樹脂が好ましい。このような樹脂であれば、熱硬化性樹脂でも熱可塑性樹脂でもよいが、耐熱性や耐クリープ性の点から熱硬化性樹脂が好ましい。
熱硬化性樹脂の具体例としては、レゾールタイプのフェノール樹脂、ノボラックタイプのフェノール樹脂に代表されるフェノール系樹脂;フルフリルアルコール樹脂、フルフリルアルコールフルフラール樹脂、フルフリルアルコールフェノール樹脂等のフラン系樹脂;ポリイミド樹脂;ポリカルボジイミド樹脂;ポリアクリロニトリル樹脂;ピレン-フェナントレン樹脂;ポリ塩化ビニル樹脂;エポキシ樹脂;ユリア樹脂;ジアリルフタレート樹脂;不飽和ポリエステル樹脂;メラミン樹脂;キシレン樹脂等が挙げられるが、これらの中でも、加工性と成形体の物性の点から、熱硬化性樹脂は、エポキシ樹脂、フェノール樹脂が好ましい。
なお、上記熱硬化性樹脂は、1種単独で用いても、2種以上組み合わせて用いてもよい。

一方、熱可塑性樹脂の具体例としては、ポリエチレン、ポリプロピレン、ポリフェニレンサルファイド、フッ素樹脂、ポリブチレンテレフタレート、液晶ポリマー、ポリエーテルエーテルケトン、ポリシクロオレフィン、ポリエーテルスルホン、およびこれらの誘導体のうち融点が100℃以上であるもの;ポリカーボネート、ポリスチレン、ポリフェニレンオキシドおよびこれらの誘導体のうちガラス転移点が100℃以上であるもの;スチレン系熱可塑性エラストマー、オレフィン系熱可塑性エラストマー、ポリエステル系熱可塑性エラストマー、ポリ塩化ビニル系熱可塑性エラストマー、ポリウレタン系熱可塑性エラストマー等の熱可塑性エラストマーなどが挙げられるが、これらの中でも、コストや耐熱性、耐クリープ性の点から、ポリプロピレンが好ましい。
なお、上記熱可塑性樹脂は、1種単独で用いても、2種以上組み合わせて用いてもよい。

本発明において、樹脂としてエポキシ樹脂を使用する場合、主剤のほか、フェノール樹脂等の硬化剤、および硬化促進剤を併せて使用してもよい。これらを用いることで、各成分が相溶した状態で硬化が開始されるため、硬化速度の向上と成形体の物性の均一性が向上する。
エポキシ樹脂としては、エポキシ基を有するものであれば特に制限されるものではなく、例えば、o-クレゾールノボラック型エポキシ樹脂、フェノールノボラック型エポキシ樹脂、ビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、ビフェニル型エポキシ樹脂、ビフェニルアラルキル型エポキシ樹脂、トリスフェノール型エポキシ樹脂、臭素化エポキシ樹脂、ジシクロペンタジエン型エポキシ樹脂、ビフェニルノボラック型エポキシ樹脂等が挙げられ、これらはそれぞれ単独で、または2種以上組み合わせて用いることができる。これらの中でも、o-クレゾールノボラック型エポキシ樹脂単独、ビフェニル型エポキシ樹脂単独、これらの混合物が好ましい。
得られる燃料電池セパレータの耐熱性をより高めることを考慮すると、エポキシ樹脂のエポキシ当量は、158~800g/eqが好ましく、185~450g/eqがより好ましく、190~290g/eqがより一層好ましい。
フェノール樹脂は、エポキシ樹脂の硬化剤としても作用するものであり、その具体例としては、ノボラック型フェノール樹脂、クレゾール型フェノール樹脂、アルキル変性フェノール樹脂、ビフェニルアラルキル型フェノール樹脂、トリスフェノールメタン型フェノール樹脂等が挙げられ、これらは、それぞれ単独で、または2種以上組み合わせて用いることができる。
フェノール樹脂の水酸基当量は特に限定されないが、得られるセパレータの耐熱性をより高めることを考慮すると、95~240g/eqが好ましく、103~115g/eqがより好ましい。
硬化促進剤としては、エポキシ基と硬化剤との反応を促進するものであれば特に制限されるものでははく、トリフェニルホスフィン、テトラフェニルホスフィン、ジアザビシクロウンデセン、ジメチルベンジルアミン、2-メチルイミダゾール、2-メチル-4-イミダゾール、2-フェニルイミダゾール、2-フェニル-4-メチルイミダゾール、2-ウンデシルイミダゾール、2-ヘプタデシルイミダゾール等が挙げられ、これらはそれぞれ単独で、または2種以上組み合わせて用いることができる。
また、本発明で用いる組成物には、上記各成分に加え、内部離型剤等の任意成分を適宜配合することもできる。
内部離型剤としては、特に限定されるものではなく、従来、セパレータの成形に用いられている各種内部離型剤が挙げられる。例えば、ステアリン酸系ワックス、アマイド系ワックス、モンタン酸系ワックス、カルナバワックス、ポリエチレンワックス等が挙げられ、これらはそれぞれ単独で、または2種以上組み合わせて用いることができる。
内部離型剤としては、特に限定されるものではなく、従来、セパレータの成形に用いられている各種内部離型剤が挙げられる。例えば、ステアリン酸系ワックス、アマイド系ワックス、モンタン酸系ワックス、カルナバワックス、ポリエチレンワックス等が挙げられ、これらはそれぞれ単独で、または2種以上組み合わせて用いることができる。
上記組成物中における樹脂の総含有量は、特に限定されるものではないが、炭素質粉末100質量部に対して10~50質量部が好ましく、15~35質量部がより好ましい。
また、樹脂として、エポキシ樹脂を用いる場合、エポキシ樹脂に対して硬化剤であるフェノール樹脂を0.98~1.08水酸基当量配合することが好ましい。
また、樹脂として、エポキシ樹脂を用いる場合、エポキシ樹脂に対して硬化剤であるフェノール樹脂を0.98~1.08水酸基当量配合することが好ましい。
内部離型剤を用いる場合、その使用量としては、特に限定されるものではないが、炭素質粉末100質量部に対して0.1~1.5質量部が好ましく、0.3~1.0質量部がより好ましい。
樹脂としてエポキシ樹脂を用いる場合において、さらに硬化促進剤を用いる場合、その使用量としては、特に限定されるものではないが、エポキシ樹脂とフェノール樹脂との混合物100質量部に対して、0.5~1.2質量部が好ましい。
樹脂としてエポキシ樹脂を用いる場合において、さらに硬化促進剤を用いる場合、その使用量としては、特に限定されるものではないが、エポキシ樹脂とフェノール樹脂との混合物100質量部に対して、0.5~1.2質量部が好ましい。
本発明で用いる組成物は、例えば、炭素質粉末および樹脂のそれぞれを任意の順序で所定割合混合して調製すればよい。この際、混合機としては、例えば、プラネタリミキサ、リボンブレンダ、レディゲミキサ、ヘンシェルミキサ、ロッキングミキサ、ナウターミキサ等を用いることができる。
なお、樹脂として、主剤および硬化剤を用いる場合、並びにさらに硬化促進剤および内部離型剤を用いる場合、それらの配合順序も任意である。

以上のような表面特性を有する本発明の燃料電池セパレータは、例えば、接触抵抗6.0mΩ・cm2未満という良好な導電率を有するとともに、例えば、ぬれ張力55mN/m以上という良好な親水性を有しているうえ、ガスケットとの接着力に優れているという特性をも有している。
このような特性を有する本発明の燃料電池セパレータを備えた燃料電池は、長期に亘って安定した発電効率を維持することができる。
一般的に固体高分子型燃料電池は、固体高分子膜を挟む一対の電極と、これらの電極を挟んでガス供給排出用流路を形成する一対のセパレータとから構成される単位セルが多数併設されてなるものであるが、これら複数個のセパレータの一部または全部として本発明の燃料電池セパレータを用いることができる。
このような特性を有する本発明の燃料電池セパレータを備えた燃料電池は、長期に亘って安定した発電効率を維持することができる。
一般的に固体高分子型燃料電池は、固体高分子膜を挟む一対の電極と、これらの電極を挟んでガス供給排出用流路を形成する一対のセパレータとから構成される単位セルが多数併設されてなるものであるが、これら複数個のセパレータの一部または全部として本発明の燃料電池セパレータを用いることができる。
本発明の燃料電池セパレータの製造方法は、上述した表面特性のセパレータが得られる限り特に限定されるものではないが、上述した炭素質粉末および樹脂を含む組成物を成形して得られた、片面または両面にシール部およびガス流路となる溝を有する成形体を粗面化処理する第1の粗面化処理工程と、この第1粗面化処理工程で処理された成形体を粗面化処理する第2粗面化処理工程を備え、第1粗面化処理工程にて、少なくとも片面におけるシール部の表面および溝の底面および山頂部をエアブラスト処理し、第2粗面化処理工程にて、少なくとも第1粗面化処理工程で処理された部分をウェットブラスト処理する方法により製造することが好ましい。
第1粗面化処理工程において、エアブラスト処理に用いられる砥粒の平均粒径(d=50)は、5~100μmが好ましく、10~90μmがより好ましく、13~80μmがより一層好ましい。
エアブラスト処理で使用する砥粒の材質としては、アルミナ、炭化珪素、ジルコニア、ガラス、ナイロン、ステンレス等を用いることができ、これらはそれぞれ単独で、または2種以上組み合わせて用いることができるが、中でもアルミナが好ましい。
エアブラスト処理時の吐出圧力は、砥粒の粒径等に応じて変動するものであるため一概に規定できないが、0.1~1MPaが好ましく、0.15~0.5MPaがより好ましい。
エアブラスト処理時の搬送速度も一概には規定できないが、0.1~5m/分が好ましく、0.3~2m/分がより好ましく、0.5~1.5m/分がより一層好ましい。

第2粗面化処理工程において、ウェットブラスト処理に用いられる砥粒の平均粒径(d=50)は、3~30μmが好ましく、4~20μmがより好ましく、5~12μmがより一層好ましい。
ウェットブラスト処理で使用する砥粒の材質としては、アルミナ、炭化珪素、ジルコニア、ガラス、ナイロン、ステンレス等を用いることができ、これらはそれぞれ単独で、または2種以上組み合わせて用いることができるが、中でもアルミナが好ましい。
ウェットブラスト処理時の吐出圧力は、砥粒の粒径等に応じて変動するものであるため一概に規定できないが、0.1~1MPaが好ましく、0.15~0.5MPaがより好ましい。

以上の順序でブラスト処理を施すことで、燃料電池セパレータの表面特性を、本発明に規定される範囲に容易に調節することができる。
なお、第1粗面化処理工程の後、かつ、第2粗面化処理工程の前に、エアーブロー、洗浄、あるいはプラズマ処理等のその他の処理工程を行ってもよい。
また、本発明の製造方法において、第1粗面化処理および第2粗面化処理のいずれにおいても、シール部の表面並びに溝の底面および山頂部のみをブラスト処理する場合は、それら以外の部分をマスキングしてブラスト処理を行えばよいが、マスキングの手間を省くという観点から、シール部およびガス流路となる溝が成形体の片面のみに設けられている場合、並びにそれらが成形体の両面に設けられている場合のいずれにおいても、成形体の両面全体をエアブラスト処理(第1粗面化処理工程)し、さらに第1粗面化処理工程後の成形体の両面全体をウェットブラスト処理することが好ましい。
なお、第1粗面化処理工程の後、かつ、第2粗面化処理工程の前に、エアーブロー、洗浄、あるいはプラズマ処理等のその他の処理工程を行ってもよい。
また、本発明の製造方法において、第1粗面化処理および第2粗面化処理のいずれにおいても、シール部の表面並びに溝の底面および山頂部のみをブラスト処理する場合は、それら以外の部分をマスキングしてブラスト処理を行えばよいが、マスキングの手間を省くという観点から、シール部およびガス流路となる溝が成形体の片面のみに設けられている場合、並びにそれらが成形体の両面に設けられている場合のいずれにおいても、成形体の両面全体をエアブラスト処理(第1粗面化処理工程)し、さらに第1粗面化処理工程後の成形体の両面全体をウェットブラスト処理することが好ましい。
上記粗面化処理工程に用いられる成形体は、上述した炭素質粉末および樹脂を含有する組成物を用いて作製され、片面または両面にシール部およびガス流路となる溝を有するものであればその成形法は任意であるが、本発明では、炭素質粉末および樹脂を含有する組成物を、型内で加熱プレス成形し、片面または両面にガス流路となる溝を有する成形体を得るプレス成形工程により製造することが好ましい。なお、シール部は、このプレス成形工程によって得られた成形体における、ガスケット等のシール部材積層部位をそのままシール部としても、当該成形体におけるシール部材積層部位についてさらに表面処理する等でシール部としてもよい。
この場合、加熱プレス成形工程で用いられる型としては、成形体の表面の片面または両面にガス流路となる溝を形成できる、燃料電池用セパレータ作製用の金型等が挙げられる。
加熱プレス成形の条件は、特に限定されるものではないが、型温度が80~200℃、成形圧力1.0~50MPa、好ましくは5~40MPa、成形時間10秒~1時間、好ましくは20~180秒である。
なお、加熱プレス成形後、熱硬化を促進させる目的で、さらに150~200℃で1~600分程加熱してもよい。
加熱プレス成形の条件は、特に限定されるものではないが、型温度が80~200℃、成形圧力1.0~50MPa、好ましくは5~40MPa、成形時間10秒~1時間、好ましくは20~180秒である。
なお、加熱プレス成形後、熱硬化を促進させる目的で、さらに150~200℃で1~600分程加熱してもよい。
以下、実施例および比較例を挙げて、本発明をより具体的に説明するが、本発明は下記の実施例に限定されるものではない。なお、実施例における各物性は以下の方法によって測定した。
[1]平均粒径
粒度分布測定装置(日機装(株)製)により測定した。
[2]算術平均高さSaおよび突出山部高さSpk測定
燃料電池セパレータのガス流路溝底部(凹部)および山頂部(凸部)の各表面について、レーザ顕微鏡(オリンパス(株)製LEXT OLS5000)を用いて、ISO25178-2:2012で規定される算術平均高さSaおよび突出山部高さSpkを測定した。
[3]接触抵抗
(1)カーボンペーパー+セパレータサンプル
作製した各セパレータサンプルを2枚重ね合わせ、その上下にカーボンペーパー(TGP-H060、東レ(株)製)を配置し、さらにその上下に銅電極を配置し、上下方向に1MPaの面圧をかけ、4端子法により電圧を測定した。
(2)カーボンペーパー
カーボンペーパーの上下に銅電極を配置し、上下方向に1MPaの面圧をかけ、4端子法により電圧を測定した。
(3)接触抵抗算出方法
上記(1),(2)で求めた各電圧値よりセパレータサンプルとカーボンペーパーとの電圧降下を求め、下記式により接触抵抗を算出した。
接触抵抗=(電圧降下×接触面積)/電流
[4]ぬれ張力
JIS K6768プラスチック-フィルムおよびぬれ張力試験方法に基づいて測定した。
[5]ガスリーク
以下の手順でガスリークを測定した。
(1)シール付き燃料電池セパレータに1.5MPaの荷重をかけ、
(2)測定系内に100kPaのヘリウムガスを流し、
(3)その後、測定系内を密閉し、60秒間静置させ、圧力低下値を測定した。
60秒間における圧力低下値が0.3kPa以上の場合、ガスリークありとした。
[6]シール剥がれ
セパレータに接着されているシールに対し、0.2MPaのエアを2秒吹きつけ、剥がれの有無を目視により評価した。
[7]樹脂残渣
レーザ顕微鏡(オリンパス(株)製LEXT OLS5000)を用いて、セパレータ表面の樹脂残渣の有無を評価した。
[1]平均粒径
粒度分布測定装置(日機装(株)製)により測定した。
[2]算術平均高さSaおよび突出山部高さSpk測定
燃料電池セパレータのガス流路溝底部(凹部)および山頂部(凸部)の各表面について、レーザ顕微鏡(オリンパス(株)製LEXT OLS5000)を用いて、ISO25178-2:2012で規定される算術平均高さSaおよび突出山部高さSpkを測定した。
[3]接触抵抗
(1)カーボンペーパー+セパレータサンプル
作製した各セパレータサンプルを2枚重ね合わせ、その上下にカーボンペーパー(TGP-H060、東レ(株)製)を配置し、さらにその上下に銅電極を配置し、上下方向に1MPaの面圧をかけ、4端子法により電圧を測定した。
(2)カーボンペーパー
カーボンペーパーの上下に銅電極を配置し、上下方向に1MPaの面圧をかけ、4端子法により電圧を測定した。
(3)接触抵抗算出方法
上記(1),(2)で求めた各電圧値よりセパレータサンプルとカーボンペーパーとの電圧降下を求め、下記式により接触抵抗を算出した。
接触抵抗=(電圧降下×接触面積)/電流
[4]ぬれ張力
JIS K6768プラスチック-フィルムおよびぬれ張力試験方法に基づいて測定した。
[5]ガスリーク
以下の手順でガスリークを測定した。
(1)シール付き燃料電池セパレータに1.5MPaの荷重をかけ、
(2)測定系内に100kPaのヘリウムガスを流し、
(3)その後、測定系内を密閉し、60秒間静置させ、圧力低下値を測定した。
60秒間における圧力低下値が0.3kPa以上の場合、ガスリークありとした。
[6]シール剥がれ
セパレータに接着されているシールに対し、0.2MPaのエアを2秒吹きつけ、剥がれの有無を目視により評価した。
[7]樹脂残渣
レーザ顕微鏡(オリンパス(株)製LEXT OLS5000)を用いて、セパレータ表面の樹脂残渣の有無を評価した。
[実施例1]
人造黒鉛粉末(平均粒径:d50=35μm)100質量部に対し、フェノールノボラック型エポキシ樹脂(エポキシ当量:192g/eq)8.37質量部、ノボラック型フェノール樹脂(水酸基当量:103g/eq)4.51質量部、および2-フェニルイミダゾール0.12質量部からなるエポキシ樹脂成分をヘンシェルミキサ内に投入し、800rpmで3分間混合して、燃料電池セパレータ用組成物を調製した。
得られた組成物を燃料電池用セパレータ作製用の金型内に投入し、金型温度185℃、成形圧力30MPa、成形時間30秒の条件で圧縮成形し、片面にガス流路溝を有する240mm×240mm×2mmの板状成形体を得た。
次いで、成形体の両面全体に対し、#800(平均粒径14μm)の白色アルミナ製研創材(砥粒)を用い、ノズル圧0.25MPa、搬送速度1m/minの条件下でエアブラストによる粗面化処理(第1粗面化処理)を施した。
さらに、エアブラスト処理後の成形体の両面全体に対し、#2000(平均粒径6μm)の白色アルミナ製研創材(砥粒)を用い、ノズル圧0.25MPa、搬送速度1m/minの条件下でウェットブラストによる粗面化処理(第2粗面化処理)を施し、燃料電池セパレータを得た。
なお、第1粗面化処理および第2粗面化処理の際、シール溝部にはマスキングを施さなかった。

次いで、成形体の両面全体に対し、#800(平均粒径14μm)の白色アルミナ製研創材(砥粒)を用い、ノズル圧0.25MPa、搬送速度1m/minの条件下でエアブラストによる粗面化処理(第1粗面化処理)を施した。
さらに、エアブラスト処理後の成形体の両面全体に対し、#2000(平均粒径6μm)の白色アルミナ製研創材(砥粒)を用い、ノズル圧0.25MPa、搬送速度1m/minの条件下でウェットブラストによる粗面化処理(第2粗面化処理)を施し、燃料電池セパレータを得た。
なお、第1粗面化処理および第2粗面化処理の際、シール溝部にはマスキングを施さなかった。
[実施例2]
エアブラスト処理に用いる白色アルミナ製研創材を、#400(平均粒径30μm)のものに変更した以外は、実施例1と同様にして燃料電池セパレータを得た。

[実施例3]
エアブラスト処理に用いる白色アルミナ製研創材を、#220(平均粒径75μm)のものに変更した以外は、実施例1と同様にして燃料電池セパレータを得た。

[比較例1]
実施例1と同様にして板状成形体を得た。
得られた成形体の両面全体に対し、#2000の白色アルミナ製研創材を用い、ノズル圧0.25MPa、搬送速度1m/minの条件下でウェットブラストによる粗面化処理を施した。
さらに、ウェットブラスト後の成形体の両面全体に対し、#800の白色アルミナ製研創材を用い、ノズル圧0.25MPa、搬送速度1m/minの条件下でエアブラストによる粗面化処理を施し、燃料電池セパレータを得た。
なお、表面処理の際、シール溝部にはマスキングを施さなかった。
実施例1と同様にして板状成形体を得た。
得られた成形体の両面全体に対し、#2000の白色アルミナ製研創材を用い、ノズル圧0.25MPa、搬送速度1m/minの条件下でウェットブラストによる粗面化処理を施した。
さらに、ウェットブラスト後の成形体の両面全体に対し、#800の白色アルミナ製研創材を用い、ノズル圧0.25MPa、搬送速度1m/minの条件下でエアブラストによる粗面化処理を施し、燃料電池セパレータを得た。
なお、表面処理の際、シール溝部にはマスキングを施さなかった。
[比較例2]
ウェットブラストによる粗面化処理(第2粗面化処理)を施さない以外は、実施例1と同様にして燃料電池セパレータを得た。

ウェットブラストによる粗面化処理(第2粗面化処理)を施さない以外は、実施例2と同様にして燃料電池セパレータを得た。

ウェットブラストによる粗面化処理(第2粗面化処理)を施さない以外は、実施例3と同様にして燃料電池セパレータを得た。

[比較例5]
エアブラストによる粗面化処理(第1粗面化処理)を施さない以外は、実施例1と同様にして燃料電池セパレータを得た。

[比較例6]
ウェットブラスト処理に用いる白色アルミナ製研創材を、#1200(平均粒径9μm)のものに変更した以外は、比較例5と同様にして燃料電池セパレータを得た。

上記実施例1~3および比較例1~6で得られた燃料電池セパレータについて、表面の算術平均高さSaおよび突出山部高さSpk、接触抵抗、ぬれ張力、ガスリーク、樹脂残渣、シール剥がれを測定・評価した。結果を表1に示す。
表1に示されるように、少なくともシール部表面およびガス流路となる溝の底面および山頂部の算術平均高さSaが0.50~1.60μmで、かつ、突出山部高さSpkが1.50μm以下である実施例1~3の燃料電池セパレータは、ガスリークおよびガスケットの剥がれがなく、良好な親水性を有していることがわかる。
また、このような表面特性を有する燃料電池セパレータは、少なくともシール部表面およびガス流路となる溝の底面および山頂部に対し、エアブラストによる粗面化処理(第1粗面化処理)およびウェットブラストによる粗面化処理(第2粗面化処理)を、この順序で施すことで、容易に製造できることがわかる。
また、このような表面特性を有する燃料電池セパレータは、少なくともシール部表面およびガス流路となる溝の底面および山頂部に対し、エアブラストによる粗面化処理(第1粗面化処理)およびウェットブラストによる粗面化処理(第2粗面化処理)を、この順序で施すことで、容易に製造できることがわかる。
Claims (8)
- 炭素質粉末および樹脂を含む組成物を成形してなり、片面または両面にシール部およびガス流路となる溝を有する燃料電池セパレータであって、
少なくとも片面における前記シール部の表面並びに前記溝の底面および山頂部のISO25178-2:2012で規定される算術平均高さSaが0.50~1.60μmであり、かつ、突出山部高さSpkが1.50μm以下であることを特徴とする燃料電池セパレータ。 - 前記シール部およびガス流路となる溝を有する片面の全面において、前記算術平均高さSaが0.50~1.60μmであり、かつ、突出山部高さSpkが1.50μm以下である請求項1記載の燃料電池セパレータ。
- 両面全面において、前記算術平均高さSaが0.50~1.60μmであり、かつ、突出山部高さSpkが1.50μm以下である請求項1記載の燃料電池セパレータ。
- 前記樹脂が、エポキシ樹脂およびフェノール樹脂である請求項1記載の燃料電池セパレータ。
- 前記算術平均高さSaが0.50~1.50μmであり、かつ、突出山部高さSpkが1.48μm以下である請求項1~4のいずれか1項記載の燃料電池セパレータ。
- 炭素質粉末および樹脂を含む組成物を成形してなり、片面または両面にシール部およびガス流路となる溝を有する成形体を粗面化処理する第1の粗面化処理工程、および前記第1粗面化処理工程で処理された前記成形体を粗面化処理する第2粗面化処理工程を備え、
前記第1粗面化処理工程が、少なくとも片面における前記シール部の表面並びに前記溝の底面および山頂部をエアブラスト処理するものであり、
前記第2粗面化処理工程が、少なくとも前記第1粗面化処理工程で処理された部分をウェットブラスト処理するものであることを特徴とする燃料電池セパレータの製造方法。 - 前記第1粗面化処理工程が、前記成形体の両面全体をエアブラスト処理するものである請求項6記載の燃料電池セパレータの製造方法。
- 炭素質粉末および樹脂を含有する組成物を、型内で加熱プレス成形し、少なくとも片面にガス流路となる溝を有する成形体を得るプレス成形工程を備える請求項6または7記載の燃料電池セパレータの製造方法。
