Abstract

本発明は、曲げモードによる破壊と衝撃モードによる破壊の双方を十分に抑制しながら、破壊時の破片の飛散も抑制された化学強化ガラスの提供を目的とする。本発明は、ガラス表面に圧縮応力層を有する、板状の化学強化ガラスであって、ガラス表面の圧縮応力値(CS)が800MPa以上であり、板厚(t)が100μm以上であり、圧縮応力層深さ(DOL)が(t×0.1)μm以上であり、ガラス表面からの深さが10μm以上でDOLより小さい範囲で圧縮応力値が最大となる深さをD、深さDにおける圧縮応力値をCS、ガラス表面からの深さがD以下の範囲で、圧縮応力値が最少となる深さをD、深さDにおける圧縮応力値をCSとしたとき、CS>CS>0である、化学強化ガラス等に関する。

Description

化学強化ガラスおよびその製造方法
 本発明は、化学強化ガラスおよびその製造方法に関する。
 携帯端末のカバーガラス等には、化学強化ガラスが用いられている。化学強化ガラスは、ガラスを硝酸ナトリウムなどの溶融塩に接触させて、ガラス中に含まれるアルカリ金属イオンと、溶融塩に含まれるよりイオン半径の大きいアルカリ金属イオンとの間でイオン交換を生じさせ、ガラス表面部分に圧縮応力層を形成したガラスである。化学強化ガラスの強度は、ガラス表面からの深さを変数とする圧縮応力値で表される応力プロファイルに強く依存する。
 携帯端末等のカバーガラスは、落下した時などの変形によって割れることがある。このような破壊(曲げモードによる破壊)を防ぐためには、ガラス表面における圧縮応力を大きくすることが有効である。
 また、携帯端末等のカバーガラスは、端末がアスファルトや砂の上に落下した際に突起物との衝突によって割れることがある。このような破壊(衝撃モードによる破壊)を防ぐためには、圧縮応力層深さを大きくしてガラスのより深い部分にまで圧縮応力層を形成することが有効である。
 しかし、ガラス表面部分に圧縮応力層を形成すると必然的に、ガラス中心部には、表面の圧縮応力に応じた引張応力が発生する。この引張応力値が大きくなりすぎると、ガラスが破壊する際に激しく割れて破片が飛散する。したがって化学強化ガラスは、表面の圧縮応力を大きくし、より深い部分にまで圧縮応力を形成する一方で、表層の圧縮応力の総量が大きくなりすぎないように設計される。
 特許文献1には、リチウムを含有する化学強化用ガラスを用いて、2段階の化学強化を行う方法が記載されている。その方法によれば、ガラスの表面部分にはナトリウム-カリウム交換による大きな圧縮応力を生じさせ、より深い部分は、リチウム-ナトリウム交換によるやや小さい圧縮応力を生じさせ得る。それによって、曲げモードによる破壊と衝撃モードによる破壊の双方を抑制できると考えられた。
 特許文献2には、圧縮応力値の極大が存在する特殊な応力プロファイルが記載されている。このプロファイルは、2回のイオン交換処理と、ガラスの歪点より低い温度での熱処理とによって実現できる。
 携帯端末の製造工程においては、搬送中にカバーガラス表面に傷がつくことを防ぐ目的で、カバーガラス表面に保護フィルムを貼り付けることがある。しかし、該保護フィルムをカバーガラス表面からはがす際には、静電気の影響で、電子機器に不具合が生じる場合があった。

 本発明は、曲げモードによる破壊と衝撃モードによる破壊の双方を十分に抑制しながら、破壊時の破片の飛散も抑制された化学強化ガラスおよびその製造方法の提供を目的とする。また、該化学強化ガラスの製造に適した化学強化用ガラスを提供する。
 本発明は、ガラス表面に圧縮応力層を有する、板状の化学強化ガラスであって、ガラス表面の圧縮応力値(CS)が800MPa以上であり、板厚(t)が100μm以上であり、圧縮応力層深さ(DOL)が(t×0.1)μm以上であり、ガラス表面からの深さが10μm以上でDOLより小さい範囲で圧縮応力値が最大となる深さをD、深さDにおける圧縮応力値をCS、ガラス表面からの深さがD以下の範囲で、圧縮応力値が最少となる深さをD、深さDにおける圧縮応力値をCSとしたとき、
  CS>CS>0である化学強化ガラスを提供する。
 また、化学強化ガラスの製造方法であって、リチウムアルミノシリケートガラスからなるガラス板を380℃~500℃のナトリウム含有塩に1~8時間浸漬し、前記ナトリウム含有塩は、溶融塩中の金属イオンの質量を100質量%としてナトリウムイオンを50質量%以上含有するものであり、その後、カリウム含有塩に浸漬して前記の化学強化ガラスを得る、化学強化ガラスの製造方法を提供する。
 また、酸化物基準のモル%表示で
 SiOを50~70%、
 Alを7~25%、
 LiOを2~20%、
 NaOを0~4%、
 KOを2~8%、
 Bを0~10%、
 Pを0~10%、
 MgO、ZnO、CaO、SrO、BaOのいずれか一種以上を含有する場合はその合計の含有量が15%以下、かつ
 ZrOおよびTiOのいずれか一種以上を含有する場合はその合計の含有量が5%以下である化学強化用ガラスを
 380~500℃のナトリウム含有塩に接触させ、
 次に、380~500℃のカリウム含有塩に接触させ、
 前記ナトリウム含有塩は、該ナトリウム含有塩中に含まれる金属イオンの質量を100%として、ナトリウムイオンを80%以上含有するものであり、
 前記カリウム含有塩に接触させる時間は、前記ナトリウム含有塩に接触させる時間より短いことを特徴とする化学強化ガラスの製造方法を提供する。
 また、酸化物基準のモル%表示で
 SiOを58~70%、
 Alを7~20%、
 LiOを2~20%、
 NaOを0~2%、
 KOを2~6%、
 Bを0~2%、
 Pを0~2%、
 ZrOおよびTiOのいずれか一種以上を合計で0.1~3%、
 MgO、ZnO、CaO、SrOおよびBaOから選ばれる一種以上を含有する場合は、合計で0~15%含有する化学強化用ガラス、または
 酸化物基準の質量%表示で
 SiOを45~70%、
 Alを10~25%、
 LiOを2.5~10%、
 NaOを0~4%、
 KOを2~10%、
 Bを0~10%、
 Pを0~10%含有し、
 ZrOおよびTiOのいずれか一種以上を合計で0.2~5%
 MgO、ZnO、CaO、SrOおよびBaOから選ばれる一種以上を含有する場合は、合計で0~15%含有する化学強化用ガラスを提供する。
 本発明によれば、曲げモードによる破壊および衝撃モードによる破壊の双方が十分に抑制され、かつ破壊時の破片の飛散も抑制された化学強化ガラスが得られる。

 本明細書において数値範囲を示す「~」とは、その前後に記載された数値を下限値及び上限値として含む意味で使用され、特段の定めがない限り、以下本明細書において「~」は、同様の意味で使用される。
 本明細書において「応力プロファイル」はガラス表面からの深さを変数として圧縮応力値を表したものをいう。「圧縮応力層深さDOL」は、圧縮応力値CSがゼロとなる深さである。また、後述の光導波表面応力計で測定される圧縮応力値がゼロとなる深さを「D」と表記する。「D」は、イオン交換処理によってカリウムイオンが侵入した深さと考えられる。「内部引張応力CT」は、ガラスの板厚tの1/2の深さにおける引張応力値をいう。
 本明細書において応力プロファイルは、光導波表面応力計と複屈折率応力計とを組み合わせて用いる方法で測定できる。
 光導波表面応力計を用いる方法は、短時間で正確にガラスの応力を測定できることが知られている。光導波表面応力計としては、たとえば折原製作所社製FSM-6000がある。FSM-6000に付属ソフトウェアFsm-Vを組み合わせると高精度の応力測定が可能である。
 しかし、光導波表面応力計は原理的に、試料表面から内部に向かって屈折率が低くなる場合にしか応力を測定できない。化学強化ガラスにおいてガラス内部のナトリウムイオンを外部のカリウムイオンで置換して得られた層は、試料表面から内部に向かって屈折率が低くなるので光導波表面応力計で応力を測定できる。しかし、ガラス内部のリチウムイオンを外部のナトリウムイオンで置換して得られた層の応力は、光導波表面応力計では測定できない。そのためリチウムを含有するガラスに対してナトリウムを含有する溶融塩を用いたイオン交換処理を行った場合、光導波表面応力計で測定される圧縮応力値がゼロとなる深さ(D)は真の圧縮応力層深さではない。
 複屈折応力計を用いる方法は、屈折率分布に関係なく応力を測定できる。複屈折率応力計としては、例えば、Cri社製複屈折イメージングシステムAbrio-IMがある。しかし複屈折率応力計で応力を測定するためにはガラス試料を薄片に加工して用いる必要があり、特にエッジ部分を精密に加工することが難しいために、ガラス表面付近の応力値を正確に求めることが困難である。2種類の測定装置を組み合わせて用いることで正確な応力測定が可能になる。
 本明細書において、「化学強化ガラス」は、化学強化処理を施した後のガラスを指し、「化学強化用ガラス」は、化学強化処理を施す前のガラスを指す。
 本明細書において、「化学強化ガラスの母組成」とは、化学強化用ガラスのガラス組成であり、極端なイオン交換処理がされた場合を除いて、化学強化ガラスのDOLより深い部分のガラス組成は化学強化ガラスの母組成である。
 本明細書において、ガラス組成は、酸化物基準の質量%表示または酸化物基準のモル%表示で表す。また、本明細書において「実質的に含有しない」とは、原材料等に含まれる不純物レベル以下である、つまり意図的に含有させたものではないことをいう。具体的には、たとえば0.1質量%未満である。
<化学強化ガラス>
 本発明の化学強化ガラス(以下、「本強化ガラス」ということがある。)は板状が好ましく、通常は、平坦な板状であるが、曲面状でもよい。
 本強化ガラスにおいて、ガラス表面の圧縮応力値(CS)は800MPa以上が好ましく、900MPa以上がより好ましく、950MPa以上がさらに好ましく、1000MPa以上が特に好ましい。CSが大きいほど「曲げモードによる破壊」を防止できる。
 一方、表層の圧縮応力値を大きくしすぎると、化学強化後に端部が欠けてしまうことがある。この現象は遅れチッピングと呼ばれることがある。これを防止するために、CSは1400MPa以下が好ましく、1300MPa以下がより好ましく、1200MPa以下がさらに好ましい。
 本強化ガラスの板厚(t)は100μm以上であり、400μm以上が好ましく、600μm以上がより好ましく、700μm以上がさらに好ましい。tが大きいほど割れにくい。携帯端末等に用いる場合は、重量を軽くするために、tは2000μm以下が好ましく、1000μm以下がより好ましい。
 本強化ガラスにおいて、圧縮応力層深さ(DOL)は(t×0.1)μm以上が好ましく、より好ましくは(t×0.12)μm以上、さらに好ましくは(t×0.14)μm以上である。tに対するDOL大きくすることで、化学強化の効果が大きくなる。
 一方、tに対してDOLが大きすぎるとCTが大きくなって破壊時に破片が飛散しやすくなる。そのため、DOLは(t×0.25)μm以下が好ましく、(t×0.22)μm以下がより好ましく、(t×0.20)μm以下がさらに好ましい。
 また、DOLは、50μm以上が好ましい。一般的なアスファルトの突起は50μm程度なので、DOLが50μm以上であると、道路などのアスファルトに衝突した際の衝撃モードによる割れが抑制できる。
 本強化ガラスにおいて、光導波表面応力計で測定される圧縮応力値がゼロとなる深さ(D)は、3μm以上であると曲げモードによる破壊を抑制できるので好ましい。Dは、より好ましくは4μm以上、さらに好ましくは5μm以上である。Dは、大きすぎると、CTが大きくなるおそれがあるので20μm以下が好ましく、15μm以下がより好ましく、10μm以下がさらに好ましい。なお、DとDOLとの間には通常正の相関があり、Dが大きいほどDOLが大きい傾向がある。
 本強化ガラスの応力プロファイルの例を図1に示す。図1において、ガラス表面の圧縮応力値を示す点がO、表面からの深さが10μm以上DOL以下の範囲で圧縮応力値が最大となる点がB、表面からの深さが点Bより浅い範囲で、応力値が最少となる点が点Aである。本強化ガラスは、点Bにおける圧縮応力値をCSとし、点Aにおける圧縮応力値をCSとしたとき、CS>CSである。
 たとえば特許文献1に記載された従来の典型的な応力プロファイルでは、ガラス表面からDOLまでの全範囲で、深さが大きくなるほどCSが小さくなる。図2はそのような応力プロファイルの例である。この場合、ガラス表面からの深さが10μm以上DOL以下の範囲で圧縮応力値が最大となる深さは10μmであり、ガラス表面からの深さが0以上10μm以下の範囲で圧縮応力値が最少となる深さも10μmである。すなわち点Bと点Aは一致する。したがって、当然、CS=CSである。
 本強化ガラスの応力プロファイルは、ガラス表面からの深さが10μm以上DOL以下の範囲に応力が極大となる点Bを有し、ガラス表面からの深さが0以上D以下の範囲に応力が極小となる点Aを有している。このように極大点と極小点があるためにCSとCSは一致しない。またCS>CSなので、高い強度が得られる。
 本強化ガラスにおいては、CS>0であることが好ましい。本発明者の研究によれば、「曲げモードによる破壊」を防止するためには、ガラス表面から10μm以下の浅い領域における圧縮応力値が大きいことが重要であり、CS>0であると曲げモードによる破壊が効果的に抑制される。
 また、本発明者らの研究によれば、衝撃モードによる破壊を抑制するためには、ガラス表面からの深さが50μm~80μmにおける圧縮応力値が大きいことが有効である。それに対してガラス表面からの深さが10μ以上50μm未満の領域における圧縮応力値は、破壊の抑制にあまり寄与しないと考えられた。したがってガラス表面からの深さが10μm以上50μm未満の範囲内に圧縮応力の極小点があると(すなわちDが10μm以上50μm未満であると)、圧縮応力を無駄なく利用できるのでより好ましい。点Aの深さDは10~30μmの範囲にあるとさらに好ましい。
 本強化ガラスにおいて、ガラスの表層から50μmの深さにおける圧縮応力値CS50(複屈折応力計で測定できる)は60MPa以上であると、衝撃モードによる破壊を抑制できるので好ましい。より好ましくは80MPa以上である。一方、ガラス内部に大きな圧縮応力層を形成すると必然的に、ガラス中心部には、表面の圧縮応力に応じた引張応力が大きくなる。この引張応力値が大きくなりすぎると、ガラスが破壊する際に激しく割れて破片が飛散する。したがって圧縮応力値CS50は400MPa以下が好ましく、200MPa以下がより好ましい。
 本強化ガラスにおいて、ガラスの表層から50μmの深さにおける圧縮応力値CS50は、(t×0.1)MPa以上が好ましい。衝撃モードによる破壊を抑制するためにはCS50が大きい程よい、曲げモードによる破壊も抑制しながら破壊時の破砕を防止するためには、板厚tに応じたバランスを考慮することが好ましい。
 本強化ガラスの応力プロファイルにおいて、ガラス表面の応力値を表す点Oと、前記点Aと点Bとの3点で作られる三角形の面積S△は、300MPa・μm以上が好ましい。この三角形の面積S△は、応力値の極小点を設けることによって省かれた圧縮応力の量を表している。曲げモードによる破壊の抑制にも衝撃モードによる破壊の抑制にもあまり寄与しない無駄な圧縮応力を生じさせないためには、S△を大きくすることが好ましい。
 S△は、より好ましくは1000MPa・μm以上、さらに好ましくは2000MPa・μm以上、特に好ましくは5000MPa・μm以上である。S△は、大きすぎると強度が低下するので、40000MPa・μm以下が好ましく、30000MPa・μm以下がより好ましく、20000MPa・μm以下がさらに好ましい。
 また、本化学強化ガラスは、一辺が30mmの正方形状に加工し、破壊が起こる最小の荷重をかけて、先端角度が90度のダイヤモンド圧子を打ち込んだ場合に、生じる破砕数が10以下となることが好ましい。すなわち、前述のように破壊を抑制できる十分な圧縮応力層を有しながら、圧縮応力に対応して生じた引張応力(CT)が、激しい破壊を生じない限度内に抑制されていることを要する。ここで、激しい破壊を生じない限度のCT値はCT-limitと呼ばれることがある。
 本発明者らによれば、板状の化学強化ガラスを一辺が30mmの正方形状に加工し、破壊が起こる最小の荷重をかけて、先端角度が90度のダイヤモンド圧子を打ち込む破砕試験において、破砕数が好ましくは10以下であれば、該化学強化ガラス内部の引張応力(CT)は、CT-limit以下とみなせる。ここで、前記破砕試験において、ガラスが破壊しなかった場合は、圧子に加える荷重を徐々に大きくしながら試験を繰り返し、破壊が生じた最小の荷重における破片の個数を破砕数とする。
 前記破砕試験による破砕数は、より好ましくは7以下である。なお、CT-limitの値は、ガラス組成に依存するので、激しい破砕を生じないための好ましいCT値もガラス組成によって異なるが、おおむね90MPa以下が好ましく、80MPa以下がより好ましい。
 本強化ガラスは、リチウムアルミノシリケートガラスが好ましい。リチウムアルミノシリケートガラスは、ガラスの表面部分にはナトリウム-カリウム交換による大きな圧縮応力を生じさせ、より深い部分は、リチウム-ナトリウム交換によるやや小さい圧縮応力が生じ得る。したがって、曲げ破壊と突起物との衝突による破壊の双方を抑制できる。
 本強化ガラスは、厚さ方向の中央部分におけるガラス組成が質量%表示で、
 SiOを50%以上、Alを5%以上含有し、
 LiO、NaOおよびKOの合計の含有量が5%以上であり、
 LiOの含有量と、LiO、NaOおよびKOの合計の含有量とのモル比が0.5以上であることが好ましい。
 また、厚さ方向の中央部分におけるガラス組成は、後述の化学強化用ガラスの組成が好ましい。
 本発明の化学強化ガラスは、携帯電話、スマートフォン等のモバイル機器等に用いられるカバーガラスとして、特に有用である。さらに、携帯を目的としない、テレビ、パーソナルコンピュータ、タッチパネル等のディスプレイ装置のカバーガラス、エレベータ壁面、家屋やビル等の建築物の壁面(全面ディスプレイ)にも有用である。また、窓ガラス等の建築用資材、テーブルトップ、自動車や飛行機等の内装等やそれらのカバーガラスとして、また曲面形状を有する筺体等の用途にも有用である。
<化学強化ガラスの製造方法>
 本強化ガラスは、後述の化学強化用ガラスにイオン交換処理を施して製造できる。化学強化用ガラスは、たとえば以下のような、一般的なガラス製造方法を用いて製造できる。
 好ましい組成のガラスが得られるように、ガラス原料を適宜調合し、ガラス溶融窯で加熱溶融する。その後、バブリング、撹拌、清澄剤の添加等によりガラスを均質化し、所定の厚さのガラス板に成形し、徐冷する。またはブロック状に成形して徐冷した後に切断する方法で板状に成形してもよい。
 板状に成形する方法としては、例えば、フロート法、プレス法、フュージョン法及びダウンドロー法が挙げられる。特に、大型のガラス板を製造する場合は、フロート法が好ましい。また、フロート法以外の連続成形法、たとえば、フュージョン法及びダウンドロー法も好ましい。
 成形して得られたガラスリボンを必要に応じて研削及び研磨処理して、ガラス板を形成する。なお、ガラス板を所定の形状及びサイズに切断したり、ガラス板の面取り加工を行う場合、後述する化学強化処理を施す前に、ガラス板の切断や面取り加工を行えば、化学強化処理によって端面にも圧縮応力層が形成されるため、好ましい。そして、形成したガラス板に化学強化処理を施した後、洗浄及び乾燥することにより、化学強化ガラスが得られる。
 化学強化処理は、一般的には大きなイオン半径の金属イオンを含む溶融した金属塩に浸漬する等の方法で、ガラスを金属塩に接触させ、ガラス中の小さなイオン半径の金属イオン(と金属塩中の大きなイオン半径の金属イオンとを置換させる処理である。本発明ではガラス中の大きなイオン半径の金属イオン(典型的にはカリウムイオン)と金属塩中の小さなイオン半径の金属イオン(典型的にはナトリウムイオン)とを交換処理する作用も利用する。
 本方法では、リチウムアルミノシリケートガラスからなる化学強化用ガラスを、ナトリウム含有塩に接触させて強化する。すなわち、ガラス中のリチウムイオンをナトリウムイオンと交換する「Li-Na交換」を利用する。この方法は、化学強化処理速度が速いので好ましい。
 この場合のナトリウム含有塩としては、硝酸塩、硫酸塩、炭酸塩、塩化物などが挙げられる。これらの塩は単独で用いてもよいし、複数種を組み合わせて用いてもよい。ナトリウム含有塩は該塩に含まれる金属イオンの質量を100%として、ナトリウムイオンを50%以上含有するものが好ましい。ナトリウムイオンの含有量は、好ましくは75%以上、より好ましくは80%以上である。
 またナトリウム含有塩は、該塩に含まれる金属イオンの質量を100%として、カリウムイオン含有量が50%以下であることが好ましく、より好ましくは25%以下、さらに好ましくは20%以下である。そのような強化塩(化学強化用塩)を用いることでガラスの深層部分に高圧縮応力層を形成できると同時に逆交換によって「衝撃によるガラス破壊モード」に不要な応力を抜き得る。ナトリウム含有塩としては、沸点や危険性などの扱いやすさの観点から、ナトリウム含有硝酸塩が好ましい。
 またイオン交換により大きな圧縮応力を形成するためには、ガラス中のナトリウムイオンをカリウムイオンと交換する「Na-K交換」を利用する方法を用いることが好ましい。また、10~50μmの領域に正の傾きを持つ応力プロファイルを作るためにガラス中のカリウムイオンをナトリウムイオンと交換する「K-Na交換」を利用することが望ましい。
 化学強化処理を行うための溶融塩としては、硝酸塩、硫酸塩、炭酸塩、塩化物などが挙げられる。このうち硝酸塩としては、例えば、硝酸リチウム、硝酸ナトリウム、硝酸カリウム、硝酸セシウム、硝酸銀などが挙げられる。硫酸塩としては、例えば、硫酸リチウム、硫酸ナトリウム、硫酸カリウム、硫酸セシウム、硫酸銀などが挙げられる。炭酸塩としては、例えば、炭酸リチウム、炭酸ナトリウム、炭酸カリウムなどが挙げられる。塩化物としては、例えば、塩化リチウム、塩化ナトリウム、塩化カリウム、塩化セシウム、塩化銀などが挙げられる。これらの溶融塩は単独で用いてもよいし、複数種を組み合わせて用いてもよい。
 より具体的には、本強化ガラスは、以下に説明する強化処理方法(以下、「本強化処理方法」という。)によって製造できる。本方法は、ガラス板をナトリウム含有塩に浸漬する工程を有することが好ましい。
 本強化処理方法は、ガラス板をナトリウム含有塩に浸漬する工程を有する。ナトリウム含有塩としては、該塩に含まれる金属イオンの質量を100質量%として、ナトリウムイオンを50質量%以上含有する塩が好ましく、75質量%以上含有するものがより好ましい。そのような強化塩を用いることでガラスの深層部分に高圧縮応力層を形成できると同時に逆交換によって「衝撃によるガラス破壊モード」に不要な応力を抜き得る。ナトリウム含有塩としては、沸点や危険性などの扱いやすさの観点から、ナトリウム含有硝酸塩が好ましい。
 強化塩中には、硝酸ナトリウムを含有することが好ましく、硝酸ナトリウム以外の成分として、硝酸カリウムや硝酸マグネシウムや硝酸リチウムなど、アルカリ金属やアルカリ土類金属の硝酸塩が含まれても良い。
 本強化処理方法においては、ガラス板を380℃~500℃のナトリウム含有塩に浸漬することが好ましい。ナトリウム含有塩の温度が380℃以上であると、イオン交換が進行しやすく好ましい。より好ましくは、400℃以上である。また、ナトリウム含有塩の温度が500℃以下であると過剰な表層の応力緩和を抑制できるため、好ましい。より好ましくは、480℃以下である。
 また、ナトリウム含有塩にガラスを浸漬する時間は、1時間以上であると表面圧縮応力が大きくなるので好ましい。浸漬時間は、より好ましくは2時間以上、さらに好ましくは3時間以上である。浸漬時間が長すぎると、生産性が下がるだけでなく、緩和現象により圧縮応力が低下する場合がある。圧縮応力を大きくするためには8時間以下が好ましく、より好ましくは6時間以下、さらに好ましくは4時間以下である。
 本強化処理方法は、ガラス板をカリウム含有塩に浸漬する工程も有する。カリウム含有塩としては、該塩に含まれる金属イオンの質量を100質量%として、カリウムイオンを50質量%以上含有する塩が好ましく、75質量%以上含有するものがより好ましい。そのような強化塩を用いることでガラスの表層に高圧縮応力層を形成できるため「曲げによるガラス破壊モード」を抑制できる。カリウム含有塩としては、扱いやすさの観点から、カリウム含有硝酸塩が好ましい。
 カリウム含有塩にガラスを浸漬する時間は、ナトリウム含有塩に浸漬する時間より短いことが、ナトリウム塩処理で形成した応力プロファイルの特徴を保持するために好ましい。また、カリウム含有塩にガラスを浸漬する時間は、4時間以下であると20~50μmの部分の応力を適度に調整できるので好ましい。該浸漬時間は、より好ましくは3時間以下、さらに好ましくは2時間以下である。浸漬時間が短すぎると、ガラスの最表層に十分な圧縮応力が入らなくなってしまう。ガラスの最表層に十分な圧縮応力を入れるためには30分以上が好ましく、より好ましくは45分以上、さらに好ましくは1時間以上である。
 ガラス板をナトリウムやカリウム含有塩に浸漬した後は、300℃以下の温度に保つのが好ましい。300℃超の高温になるとイオン交換処理によって発生した圧縮応力が緩和現象によって低下するからである。ガラス板をカリウム含有塩に浸漬した後の保持温度は、より好ましくは250℃以下、さらに好ましくは200℃以下である。
<化学強化用ガラス>
 本発明にかかる化学強化用ガラス(以下、本強化用ガラスということがある。)は、リチウムアルミノシリケートガラスが好ましい。より具体的には、酸化物基準の質量%表示で SiOを50%以上、Alを5%以上含有し、
 LiO、NaOおよびKOの合計の含有量が5%以上であり、
 LiOの含有量と、LiO、NaOおよびKOの合計の含有量とのモル比が0.5以上であることが好ましい。
 本強化用ガラスは、酸化物基準の質量%表示で、
 SiOが50~80%、
 Alが5~25%、
 LiOが2~20%、
 NaOが1.5~10%、
 KOが1~12%、
 Bが0~10%、
 Pが0~10%、
 MgO、ZnO、CaO、SrO、BaOのいずれか一種以上を含有する場合はその合計の含有量が10%以下、かつ
 ZrOおよびTiOのいずれか一種以上を含有する場合はその合計の含有量が5%以下であることが好ましい。
 より具体的には、酸化物基準の質量%表示で
 SiOが45~75%、
 Alが10~25%、
 LiOが2~10%、
 NaOが0~4%、
 KOが2~10%、
 Bが0~10%、
 Pが0~10%、
 MgO、ZnO、CaO、SrO、BaOのいずれか一種以上を含有する場合はその合計の含有量が15%以下、かつ
 ZrOおよびTiOのいずれか一種以上を含有する場合はその合計の含有量が5%以下であるガラスAが好ましい。
 また本強化用ガラスは、酸化物基準のモル%表示で
 SiOが50~75%、
 Alが7~25%、
 LiOが2~20%、
 NaOが0~4%、
 KOが2~8%、
 Bが0~10%、
 Pが0~10%、
 MgO、ZnO、CaO、SrO、BaOのいずれか一種以上を含有する場合はその合計の含有量が15%以下、かつ
 ZrOおよびTiOのいずれか一種以上を含有する場合はその合計の含有量が5%以下であるガラスBが好ましい。
 また、酸化物基準のモル%表示で
 SiO  58~70%、
 Al 7~20%、
 B  0~2%、
 P  0~2%、
 LiO  2~20%、
 NaO  0~2%、
 KO   2~6%、
 ZrO+TiO   0.1~3%、
 TiO   1%以下、
 MgO+ZnO+CaO+SrO+BaO   0~15%、
 SrO 1%以下、BaO 1%以下含有するガラスCが好ましい。
 そのようなガラスは、化学強化処理によって好ましい応力プロファイルを形成しやすい。以下、この好ましいガラス組成について説明する。
 SiOはガラスの骨格を構成する成分である。また、化学的耐久性を上げる成分であり、ガラス表面に傷がついた時のクラックの発生を低減させる成分である。SiOの含有量は、化学的耐久性を高めるためには、45質量%以上が好ましく、50質量%以上が好ましく、55質量%以上がより好ましく、58質量%以上がさらに好ましい。
 モル%表示では、50モル%以上が好ましく、58モル%以上がより好ましく、60モル%以上がさらに好ましく、63モル%以上が特に好ましい。
 ガラスの溶融性をよくするためにSiOの含有量は75質量%以下が好ましく、70質量%以下がより好ましく、66質量%以下がさらに好ましい。
 SiOの含有量は、また、75モル%以下が好ましく、72モル%以下がより好ましく、70モル%以下がさらに好ましい。
 Alは化学強化の際のイオン交換性を向上させ、強化後の表面圧縮応力を大きくするため、または、ガラス転移温度(Tg)を高くし、ヤング率を高くするために、10質量%以上が好ましく、13質量%以上がより好ましく、16質量%以上がさらに好ましい。
 Alは、7モル%以上が好ましく、10モル%以上がより好ましく、12モル%以上がさらに好ましい。
 また、Alの含有量は、溶融温度を下げるためには25質量%以下が好ましく、より好ましくは23質量%以下、さらに好ましくは20質量%以下である。
 また25モル%以下が好ましく、20モル%以下がより好ましく、15モル%以下がさらに好ましい。
 LiOは、イオン交換により表面圧縮応力を形成させる成分であり、リチウムアルミノシリケートガラスの必須成分である。リチウムアルミノシリケートガラスを化学強化することにより、好ましい応力プロファイルを有する化学強化ガラスが得られる。LiOの含有量は、圧縮応力層深さDOLを大きくするためには、2質量%以上が好ましく、3質量%以上がより好ましく、5質量%がさらに好ましい。
 また、2モル%以上が好ましく、6モル%以上がより好ましく、9モル%以上がさらに好ましい。
 また、ガラスを製造する際または曲げ加工を行う際に、失透が生じるのを抑制するためには、LiOの含有量は10質量%以下が好ましく、9質量%以下がより好ましく、8質量%以下がさらに好ましい。また、20モル%以下が好ましく、17モル%以下がより好ましく、14モル%以下がさらに好ましい。
 KOはガラスの溶融性を向上させる成分であり、ガラスの加工性を良好にする成分でもある。本ガラスはKOを含有することが好ましい。ナトリウム含有塩を用いてリチウムとカリウムを同時に含有する化学強化用ガラスを化学強化する際には、ガラス中のリチウムイオンと強化塩中のナトリウムイオンとのイオン交換によって化学強化が生じる。また、ガラス中のカリウムイオンと強化塩中のナトリウムイオンのイオン交換によって、いわゆる「逆強化」が生じる。強化と逆強化とが生じることで、好適な応力プロファイルが形成できる。このような応力の調整を容易にするために、KOの含有量は好ましくは2質量%以上、より好ましくは5質量%以上である。また、1.5モル%以上が好ましく、2モル%以上がより好ましく、3モル%以上がさらに好ましい。
 KOの含有量が多すぎると、イオン交換処理によって引張応力が生じ、クラックが発生するおそれがある。クラックを防止するためには、好ましくは10質量%以下、より好ましくは8質量%以下、さらに好ましくは6質量%以下である。また、8モル%以下が好ましく、6モル%以下がより好ましく、5モル%以下がさらに好ましい。
 KOを含有する場合、LiOとKOのモル比[LiO]/[KO]はナトリウム含有塩による強化時に特殊な応力プロファイルを作るため10以下が好ましく、より好ましくは8以下である。一方、[LiO]/[KO]が大きすぎる場合、ナトリウムイオンでの化学強化時に10μm以下の領域に引張応力が発生し、クラックを生じてしまうため、1以上が好ましく、2以上がさらに好ましい。
 NaOは必須ではないが、ガラスの溶融性を向上させために含有してもよい。NaOはカリウムを含有する溶融塩を利用したイオン交換により表面圧縮応力層を形成する成分であり、またガラスの溶融性を向上させる成分である。NaOを含有する場合の含有量は0.5質量%以上が好ましく、1質量%以上がより好ましく、1.5質量%以上がさらに好ましい。また0.5モル%以上が好ましい。
 NaOの含有量は、ガラスの安定性のために好ましくは10質量%以下であり、より好ましくは8質量%以下、さらに好ましくは6質量%以下である。
 ガラスの表面抵抗率を下げるためには、NaOの含有量は、4質量%以下が好ましく、2質量%以下がより好ましい。また、4モル%以下が好ましく、2モル%以下がより好ましく、1モル%以下がさらに好ましく、実質的に含有しないことが特に好ましい。
 LiO、NaOおよびKO等のアルカリ金属酸化物(以下において、ROと表記することがある)は、いずれもガラスの溶融温度を低下させる成分であり、合計で5質量%以上含有することが好ましい。LiO、NaO、KOの含有量の合計(LiO+NaO+KO)は、5質量%以上が好ましく、7質量%以上がより好ましく、8質量%以上がさらに好ましい。
 また、4モル%以上が好ましく、6モル%以上がより好ましく、8モル%以上がさらに好ましい。
 LiO、NaOおよびKOの含有量の合計は、ガラスの強度を維持するために20質量%以下が好ましく、18質量%以下がより好ましい。
 また20モル%以下が好ましく、18モル%以下がより好ましい。
 LiOと、LiO、NaOおよびKOの合計とのモル比[LiO]/([LiO]+[NaO]+[KO])は0.5以上であると化学強化時にガラスに高い圧縮応力を入れられるため、好ましい。より好ましくは0.6以上である。
 本ガラスは、次式で求められるエントロピー関数S値が0.35以下であることが、帯電を防止するために好ましい。S=-PLi×log(PLi)-PNa×log(PNa)-P×log(PK)ここでPLi=[LiO]/([LiO]+[NaO]+[KO])
   PNa=[NaO]/([LiO]+[NaO]+[KO])
   P=[KO]/([LiO]+[NaO]+[KO])
 ただし[LiO]、[NaO]、[KO]はそれぞれLiO、NaO、KOのモル%表示での含有量を表す。
 エントロピー関数S値は、0.30以下がより好ましく、0.28以下がさらに好ましく、0.27以下が特に好ましい。
 これについて本発明者は、以下のように考えている。ガラスの帯電特性は、ガラスの表面抵抗率、言い換えればガラス表面の電気伝導度に依存する。ガラスの表面抵抗率は、ガラス表面に存在するアルカリ成分の種類と量に依存する。そのため、エントロピー関数S値が小さいガラスは、帯電しにくい。
 後述の方法で測定されるガラスの表面抵抗率は1013.5Ω以下が好ましく、より好ましくは1013Ω以下、さらに好ましくは1012.5Ω以下である。
 MgO、CaO、SrO、BaO、ZnO等のアルカリ土類金属酸化物は、いずれもガラスの溶融性を高める成分であるが、イオン交換性能を低下させる傾向がある。
 MgO、CaO、SrO、BaOおよびZnOの含有量の合計は15質量%以下が好ましく、10質量%以下がより好ましく、5質量%以下がさらに好ましい。
 また15モル%以下が好ましく、10モル%以下がより好ましく、5モル%以下がさらに好ましい。
 MgO、CaO、SrO、BaOおよびZnOのいずれかを含有する場合は、化学強化ガラスの強度を高くするためにMgOを含有することが好ましい。
 MgOを含有する場合の含有量は0.1質量%以上が好ましく0.5質量%以上がより好ましい。また0.5モル%以上が好ましく、1モル%以上がより好ましく、3モル%以上がさらに好ましい。イオン交換性能を高くするためには、10質量%以下が好ましく、8質量%以下がより好ましい。また12モル%以下が好ましく、9モル%以下がより好ましく、7モル%以下がさらに好ましく、5モル%以下が特に好ましい。
 CaOを含有させる場合の含有量は、好ましくは0.5質量%以上であり、より好ましくは1質量%以上である。また、0.2モル%以上が好ましく、0.5モル%以上がより好ましい。一方、イオン交換性能を高くするためには5質量%以下が好ましく、3質量%以下がより好ましい。また。5モル%以下が好ましく、3モル%以下がより好ましく、1モル%以下がさらに好ましく、0.5モル%以下が特に好ましい。
 SrOを含有させる場合の含有量は、好ましくは0.5質量%以上であり、より好ましくは1質量%以上である。また、0.1モル%以上が好ましく、0.2モル%以上がより好ましい。一方、イオン交換性能を高くするためには5質量%以下が好ましく、3質量%以下がより好ましい。また、3モル%以下が好ましく、1モル%以下がより好ましく、0.5モル%以下がさらに好ましい。
 BaOを含有させる場合の含有量は、好ましくは0.5質量%以上であり、より好ましくは1質量%以上である。また、0.1モル%以上が好ましく、0.2モル%以上がより好ましい。一方、イオン交換性能を高くするためには5質量%以下が好ましく、3質量%以下がより好ましい。また、3モル%以下が好ましく、1モル%以下がより好ましく、0.5モル%以下がさらに好ましい。
 ZnOはガラスの溶融性を向上させる成分であり、含有させてもよい。ZnOを含有させる場合の含有量は、好ましくは0.2質量%以上であり、より好ましくは0.5質量%以上である。また、0.1モル%以上が好ましく、0.2モル%以上がより好ましい。一方、イオン交換性能を高くするためには5質量%以下が好ましく、3質量%以下がより好ましい。また、3モル%以下が好ましく、1モル%以下がより好ましく、0.5モル%以下がさらに好ましい。
 TiOは、化学強化ガラスの破壊時に破片が飛散することを抑制する成分であり、含有させてもよい。TiOを含有させる場合の含有量は、好ましくは0.1質量%以上である。また、0.1モル%以上が好ましく、0.5モル%以上がより好ましい。TiOの含有量は、溶融時の失透を抑制するために5質量%以下が好ましく、1質量%以下がより好ましい。また、1モル%以下がより好ましく、0.3モル%以下がさらに好ましい。TiOは、着色の原因になることがあるので、ガラスの透明性を高くするためには、実質的に含有しないことがさらに好ましい。
 ZrOは、イオン交換による表面圧縮応力を増大させる成分であり、含有させてもよい。ZrOを含有させる場合の含有量は、好ましくは0.5質量%以上であり、より好ましくは1質量%以上である。また、0.2モル%以上が好ましく、1モル%以上がより好ましい。溶融時の失透を抑制するためには、5質量%以下が好ましく、3質量%以下がより好ましい。また3モル%以下が好ましく、1.2モル%以下がより好ましい。
 TiOおよびZrOは、少なくとも一方を含有することが好ましい。合計の含有量は、1質量%以上が好ましく、2質量%以上がより好ましい。また、0.1モル%以上が好ましく、0.5モル%以上がより好ましく、1モル%以上がさらに好ましい。溶融時の失透を抑制するためには、合計の含有量は、5質量%以下が好ましく、3質量%以下がより好ましい。また、5モル%以下が好ましく、3モル%以下がより好ましく、2モル%以下がさらに好ましい。
 Y、LaおよびNbは、化学強化ガラスの破砕を抑制する成分であり、含有させてもよい。これらの成分を含有させる場合のそれぞれの含有量は、好ましくは0.5質量%以上であり、より好ましくは1質量%以上、さらに好ましくは1.5質量%以上、特に好ましくは2質量%以上である。また、0.5モル%以上であり、より好ましくは1モル%以上である。
 Y、LaおよびNbを含有する場合の含有量は、溶融時にガラスが失透しにくくなり化学強化ガラスの品質が低下するのを防ぐためには、合計で20質量%以下が好ましく、より好ましくは12質量%以下、さらに好ましくは9質量%以下であり、8質量%以下がより好ましい。また、合計で7モル%以下が好ましく、5モル%以下がより好ましく、2モル%以下がさらに好ましい。またY、LaおよびNbの含有量はそれぞれ、7質量%以下が好ましく、より好ましくは5質量%以下、さらに好ましくは3質量%以下である。また、それぞれ3モル%以下がより好ましい。
 Ta、Gdは、化学強化ガラスの破砕を抑制するために少量含有してもよいが、屈折率や反射率が高くなるのでそれぞれ1%以下が好ましく、0.5%以下がより好ましく、実質的に含有しないことがさらに好ましい。
 Bは、ガラス製造時の溶融性を向上させる等のために加えてもよい。化学強化ガラスの表面付近における応力プロファイルの傾きを小さくするためには、Bの含有量は好ましくは0.5質量%以上、より好ましくは1質量%以上、さらに好ましくは2質量%以上である。また、0.5モル%以上が好ましく、1モル%以上がより好ましい。
 Bは、化学強化後の応力緩和を生じやすくする成分なので、応力緩和による表面圧縮応力の低下を防止するために、10質量%以下が好ましく、より好ましくは8質量%以下、さらに好ましくは5質量%以下、最も好ましくは3質量%以下である。また10モル%以下が好ましく、5モル%以下がより好ましく、2モル%以下がさらに好ましく、1モル%以下が特に好ましい。
 Pは、イオン交換性能を向上させるために含有してもよい。Pを含有させる場合の含有量は、好ましくは0.5質量%以上であり、より好ましくは1質量%以上である。また、0.2モル%以上が好ましく、0.5モル%以上がより好ましい。化学的耐久性を高くするためにはPの含有量は10質量%以下が好ましく、5質量%以下がより好ましく、3質量%以下がさらに好ましい。また10モル%以下が好ましく、4モル%以下がより好ましく、2モル%以下がさらに好ましく、1モル%以下が特に好ましい。
 ガラスを着色する場合は、所望の化学強化特性の達成を阻害しない範囲において着色成分を添加してもよい。着色成分としては、例えば、Co、MnO、Fe、NiO、CuO、Cr、V、Bi、SeO、CeO、Er、Ndが挙げられる。これらは単独で用いてもよく、組み合わせて用いてもよい。
 着色成分の含有量は、合計で7質量%以下が好ましい。それによって、ガラスの失透を抑制できる。着色成分の含有量は、より好ましくは5質量%以下であり、さらに好ましくは3質量%以下であり、特に好ましくは1質量%以下である。また合計で5モル%以下が好ましく、3モル%以下がより好ましく、1モル%以下がさらに好ましい。ガラスの可視光透過率を高くしたい場合は、これらの成分は実質的に含有しないことが好ましい。
 また、ガラス溶融の際の清澄剤として、SO、塩化物、フッ化物などを適宜含有してもよい。Asは実質的に含有しないことが好ましい。Sbを含有する場合は、0.3質量%以下が好ましく、0.1質量%以下がより好ましく、実質的に含有しないことが最も好ましい。
 本強化用ガラスのガラス転移温度(Tg)は、化学強化時の応力緩和を抑制するために480℃以上が好ましい。Tgは、応力緩和を抑制して大きな圧縮応力が得られるために、500℃以上がより好ましく、520℃以上がさらに好ましい。
 またTgは、化学強化時にイオン拡散速度が速くなるために、700℃以下が好ましい。深いDOLを得やすいために、Tgは650℃以下がより好ましく、600℃以下がさらに好ましい。
 本強化用ガラスのヤング率は、70GPa以上が好ましい。ヤング率が高いほど、強化ガラスが破壊した時に破片が飛散しにくくなる傾向がある。そのためヤング率は75GPa以上がより好ましく、80GPa以上がさらに好ましい。一方、ヤング率が高すぎると、化学強化時にイオンの拡散が遅く、深いDOLを得ることが困難になる傾向がある。そこでヤング率は110GPa以下が好ましく、100GPa以下がより好ましく、90GPa以下がさらに好ましい。
 本強化用ガラスのビッカース硬度は575以上が好ましい。化学強化用ガラスのビッカース硬度が大きいほど化学強化後のビッカース硬度が大きくなりやすく、化学強化ガラスが落下したときにも傷がつきにくい。そこで化学強化用ガラスのビッカース硬度は、より好ましくは600以上、さらに好ましくは625以上である。
 なお、化学強化後のビッカース硬度は600以上が好ましく、625以上がより好ましく、650以上がさらに好ましい。
 ビッカース硬度は大きいほど傷つきにくくなるので好ましいが、通常は本強化用ガラスのビッカース硬度は850以下である。ビッカース硬度が大きすぎるガラスでは十分なイオン交換性を得るのが難しい傾向がある。そのため、ビッカース硬度は800以下が好ましく、750以下がより好ましい。
 本強化用ガラスの破壊靱性値は0.7MPa・m1/2以上が好ましい。破壊靱性値が大きいほど、化学強化ガラスの破壊時に破片の飛散が抑制される傾向がある。破壊靱性値は、より好ましくは0.75MPa・m1/2以上、さらに好ましくは0.8MPa・m1/2以上である。破壊靱性値は、通常は1MPa・m1/2以下である。
 本強化用ガラスの50℃から350℃における平均熱膨張係数(α)は、100×10-7/℃以下が好ましい。平均熱膨張係数(α)が小さいと、ガラスの成型時や化学強化後の冷却時にガラスが反りにくい。平均熱膨張係数(α)は95×10-7/℃以下がより好ましく、90×10-7/℃以下がさらに好ましい。
 化学強化ガラスの反りを抑制するためには、平均熱膨張係数(α)は小さい程好ましいが、通常は60×10-7/℃以上である。
 本強化用ガラスにおいて、粘度が10dPa・sとなる温度(T)は、1750℃以下が好ましく、1700℃以下がより好ましく、1680℃以下がさらに好ましい。Tは通常は1400℃以上である。
 本強化用ガラスにおいて、粘度が10dPa・sとなる温度(T)は、1350℃以下が好ましく、1300℃以下がより好ましく、1250℃以下がさらに好ましい。Tは通常は1000℃以上である。
 以下、本発明を実施例によって説明するが、本発明はこれに限定されない。
 表1A~表1Cに酸化物基準のモル百分率表示で示した組成となるようにガラス原料を調合し、ガラスとして400gになるように秤量した。ついで、混合した原料を白金るつぼに入れ、1500~1700℃の電気炉に投入して3時間程度溶融し、脱泡し、均質化した。
 表2A~表2Cは、これらのガラス組成を質量%表で表したものである。ガラス1~20の表面抵抗率を測定した結果を表2A~表2Cに示す。なお、表において表面抵抗率は対数で表示しており、たとえばガラス10について表面抵抗率の対数が13.3とは、表面抵抗率が1013.3Ωであったことを示す。

 得られた溶融ガラスを金属型に流し込み、ガラス転移点より50℃程度高い温度に1時間保持した後、0.5℃/分の速度で室温まで冷却し、ガラスブロックを得た。得られたガラスブロックを切断、研削し、最後に両面を鏡面研磨して、厚さが600μmのガラス板を得た。
 表面抵抗率は、以下の手順で測定した。
 (基板洗浄)
 メタ珪酸ナトリウム九水和物4質量%、ポリオキシエチレンアルキルエーテル20質量%と純水を混ぜたアルカリ洗剤で5分洗浄後、中性洗剤で5分洗浄し、室温、50℃、65℃の純水でそれぞれ5分洗浄し、65℃の熱風を6分間当て基板表面を乾燥させ、ガラス板(50mm×50mm)を洗浄した。
 次に、ガラス基板の表面にマグネトロンスパッタコーター(Quorum Techbiologies社製 Q300TT)を用いて、Ar雰囲気下でPt膜を30nm成膜し、図5および図6に示す櫛型の電極パターンを作製した。図5において、櫛型電極1は、第1櫛型電極11と第2櫛型電極12が櫛型形状の歯の部分で互い違いに組み合うように対向配置された形状を有する。図6において、各幅の長さを示す数値の単位はいずれもmmである。
 測定はデジタル超高抵抗/微少電流計(ADVANTEST R830A ULTRA HIGH RESISTANCE METER)を用いて実施した。
 銅基板上にガラス板を設置し、得られた電極に銅線をつないだ後、50℃まで加熱し、温度が安定するまで30分間静置した。温度安定後、50Vの電圧をかけて電圧が安定するまで3分おき、電流測定を開始し、3分後の電流値を読み取って、以下のようにして表面抵抗率を算出した。
 表面抵抗率ρは、櫛型電極を用いて測定される電流値Iと電圧VからR=V/Iとして求められる抵抗値Rと電極係数rとからρ=R×rとして求められる。電極係数rは各辺の電極の長さと電極間の長さの比から算出される。図5の櫛型電極1について、電極係数はr=(W3/W2)×8+(W1/W4)×7で算出される。
 ガラス1~21を用いて、表3A~表3Dに記載した2段階の強化処理を施し、以下の例1~例39の化学強化ガラスを作製した。すなわち表3A~表3Dの溶融塩1欄に示した溶融塩を用いて温度1欄に示した温度において保持時間1欄に示した時間保持した後、溶融塩2欄に示した溶融塩を用いて、温度2欄に示した温度に保持時間2欄に示した時間保持して化学強化ガラスを得た。溶融塩1欄および溶融塩2欄のK濃度、Na濃度は、重量比での塩の濃度を示す。表3A~表3Dにおける「-」は未評価であることを示す。
[応力プロファイル] 
 折原製作所社製の光導波表面応力計FSM-6000及び複屈折応力計Abrioを用いて応力値を測定した。結果を表3A~表3Dに示す。CSは光導波表面応力計を用いて測定された値であり、CS、D、CS、D、DOL、CS50は複屈折応力計による値である。SΔは光導波表面応力計と複屈折応力計を合わせて算出した応力プロファイルから計算できる値である。例4の応力プロファイルを図1に、例19の応力プロファイルを図2に示す。図3は、例23の応力プロファイル、図4の実線は例34、点線は例36の応力プロファイルである。
[落下試験]
 落下試験は、得られた120×60×0.6mmtのガラスサンプルを現在使用されている一般的なスマートフォンのサイズに質量と剛性を調節した構造体にはめ込み、疑似スマートフォンを用意した上で#180SiCサンドペーパーの上に自由落下させた。落下高さは、5cmの高さから落下させて割れなかった場合は5cm高さを上げて再度落下させる作業を割れるまで繰り返し、初めて割れたときの高さの10枚の平均値を表3A~表3Dに示す。
[破砕数]
 化学強化ガラスを一辺が30mmの正方形状に加工し、得られたガラスに対して先端角度が90度のダイヤモンド圧子を打ち込む破砕試験を行った。ガラスが破壊しなかった場合は、圧子に加える荷重を徐々に大きくしながら試験を繰り返し、破壊が生じた最小の荷重における破片の個数を破砕数として表3A~表3Dに示す。破砕数が10を超えた場合は、内部引張応力CTが過剰であると判断できる。
[表面割れ]
 化学強化処理後、表面の状態を光学顕微鏡にて観察した結果を表3A~表3Dに示す。ガラスの表面にクラックが入っていた場合には、×と記した。
 表3A~表3Dにおいて、例1~13、20~30は実施例、例14~19、31~38は比較例である。

 例16~17はCSが不十分であり、落下強度が低かった。
 KOを多量に含有するガラス8を化学強化した例18は1回目の化学強化後のサンプルにクラックが発生しており、落下強度も低い。また、応力測定のための加工時にガラスが割れてしまったので、複屈折応力計による応力測定ができなかった。
 例16、17、19はガラス表面からDOLまでの全範囲で、深さが大きくなるほどCSが小さくなる比較例である。点Aと点Bの位置が一致しており、落下強度が低かった。
 例14、15は高強度であるが、CTが大きく、破砕数が大きかった。
 Na非含有ガラスの実施例である例20~31はいずれも優れた落下強度を示した。一方、例35は1段目のナトリウム含有塩のナトリウム濃度が低く、図4の実線に示すように、ガラス表面からの深さが大きくなるほど応力値が小さくなる応力プロファイルを示している。例36は、ガラス内部の圧縮応力が低いことから、落下強度が低い。
 例35、36は1段目の化学強化時間より、2段目の化学強化の時間の方が長い例である。図4の点線に示すように、例36は、ガラス表面からの深さが大きくなるほど応力値が小さくなる応力プロファイルを有しており、ガラス内部の圧縮応力が低いことから、落下強度が低い。
 また、例31~33は高強度であるが、CTが大きく、破砕数が大きかった。
 KOを多量に含有するガラス20を用いた例38は、1回目の処理によってクラックが発生し、落下強度も低かった。KOの含有量が少ないガラス21を用いた例38はガラス表面からDOLまでの全範囲で、深さが大きくなるほど圧縮応力値が小さくなる応力プロファイルを有しており、ガラス内部の圧縮応力が低いことから、落下強度が低い。
 本発明を特定の態様を参照して詳細に説明したが、本発明の精神と範囲を離れることなく様々な変更および修正が可能であることは、当業者にとって明らかである。なお、本出願は、2019年1月18日付けで出願された日本特許出願(特願2019-007184)及び2019年8月2日付けで出願された日本特許出願(特願2019-142999)に基づいており、その全体が引用により援用される。また、ここに引用されるすべての参照は全体として取り込まれる。

Claims (21)

  1.  ガラス表面に圧縮応力層を有する、板状の化学強化ガラスであって、
     ガラス表面の圧縮応力値(CS)が800MPa以上であり、
     板厚(t)が100μm以上であり、
     圧縮応力層深さ(DOL)が(t×0.1)μm以上であり、
     ガラス表面からの深さが10μm以上でDOLより小さい範囲で圧縮応力値が最大となる深さをD、深さDにおける圧縮応力値をCS
     ガラス表面からの深さがD以下の範囲で、圧縮応力値が最少となる深さをD、深さDにおける圧縮応力値をCSとしたとき、
      CS>CS>0
     である、化学強化ガラス。
  2.  一辺が30mmの正方形状に加工し、破壊が起こる最小の荷重をかけて、先端角度が90度のダイヤモンド圧子を打ち込んだ場合に、生じる破片数が10以下となる請求項1に記載の化学強化ガラス。
  3.  ガラス表面から50μmの深さにおける圧縮応力値CS50が(t×0.1)MPa以上である、請求項1または2に記載の化学強化ガラス。
  4.  前記板厚(t)が2000μm以下である、請求項1~3のいずれか一項に記載の化学強化ガラス。
  5.  リチウムアルミノシリケートガラスである、請求項1~4のいずれか一項に記載の化学強化ガラス。
  6.  厚さ方向の中央部分におけるガラス組成が質量%表示で、
     SiOを50%以上、Alを5%以上含有し、
     LiO、NaOおよびKOの合計の含有量が5%以上であり、
     LiOの含有量と、LiO、NaOおよびKOの合計量とのモル比[LiO]/([LiO]+[NaO]+[KO])が0.5以上である請求項5に記載の化学強化ガラス。
  7.  化学強化ガラスの母組成が、酸化物基準の質量%表示で、
     SiOが50~80%、
     Alが5~25%、
     LiOが2~20%、
     NaOが1.5~10%、
     KOが1~12%、
     Bが0~10%、
     Pが0~10%、
     MgO、ZnO、CaO、SrO、BaOのいずれか一種以上を含有する場合はその合計の含有量が10%以下、かつ
     ZrOおよびTiOのいずれか一種以上を含有する場合はその合計の含有量が5%以下である、請求項5または6に記載の化学強化ガラス。
  8.  前記化学強化ガラスの母組成が、酸化物基準のモル%表示で、
     SiOを58~70%、
     Alを7~20%、
     LiOを2~20%、
     NaOを0~2%、
     KOを2~6%、
     Bを0~2%、
     Pを0~2%、
     ZrOおよびTiOのいずれか一種以上を合計で0.1~3%、
     MgO、ZnO、CaO、SrOおよびBaOから選ばれる一種以上を含有する場合は、合計で0~15%含有する請求項5または6に記載の化学強化ガラス。
  9.  前記化学強化ガラスの母組成におけるLiOとKOとのモル比[LiO]/[KO]が1~10である、請求項5~8のいずれか一項に記載の化学強化ガラス。
  10.  前記化学強化ガラスの母組成は、次式で求められるエントロピー関数S値が0.35以下である請求項5~9のいずれか一項に記載の化学強化用ガラス。
    S=-PLi×log(PLi)-PNa×log(PNa)-P×log(PK)ここでPLi=[LiO]/([LiO]+[NaO]+[KO])
       PNa=[NaO]/([LiO]+[NaO]+[KO])
       P=[KO]/([LiO]+[NaO]+[KO])
    ただし[LiO]、[NaO]、[KO]はそれぞれLiO、NaO、KOのモル%表示での含有量を表す。
  11.  請求項1~9のいずれか一項に記載の化学強化ガラスを含む電子機器。
  12.  化学強化ガラスの製造方法であって、
     リチウムアルミノシリケートガラスからなるガラス板を
     380℃~500℃のナトリウム含有塩に1~8時間浸漬し、
     前記ナトリウム含有塩は、溶融塩中の金属イオンの質量を100質量%としてナトリウムイオンを50質量%以上含有するものであり、
     その後、カリウム含有塩に浸漬して請求項1~4のいずれか一項に記載の化学強化ガラスを得る、化学強化ガラスの製造方法。
  13.  前記リチウムアルミノシリケートガラスは、酸化物基準のモル%表示で
     SiOを58~70%、
     Alを7~20%、
     LiOを2~20%、
     NaOを0~2%、
     KOを2~6%、
     Bを0~2%、
     Pを0~2%、
     ZrOおよびTiOのいずれか一種以上を合計で0.1~3%、
     MgO、ZnO、CaO、SrOおよびBaOから選ばれる一種以上を含有する場合は、合計で0~15%含有する、請求項12に記載の化学強化ガラスの製造方法。
  14.  前記リチウムアルミノシリケートガラスは、酸化物基準の質量%表示で
     SiOを45~70%、
     Alを10~25%、
     LiOを2.5~10%、
     NaOを0~4%、
     KOを2~10%、
     Bを0~10%、
     Pを0~10%含有し、
     ZrOおよびTiOのいずれか一種以上を合計で0.2~5%
     MgO、ZnO、CaO、SrOおよびBaOから選ばれる一種以上を含有する場合は、合計で0~15%含有する請求項12に記載の化学強化ガラスの製造方法。
  15.  前記リチウムアルミノシリケートガラスは、表面抵抗率が1013.5Ω以下である請求項12~14のいずれか一項に記載の化学強化ガラスの製造方法。
  16.  酸化物基準のモル%表示で
     SiOを50~70%、
     Alを7~25%、
     LiOを2~20%、
     NaOを0~4%、
     KOを2~8%、
     Bを0~10%、
     Pを0~10%、
     MgO、ZnO、CaO、SrO、BaOのいずれか一種以上を含有する場合はその合計の含有量が15%以下、かつ
     ZrOおよびTiOのいずれか一種以上を含有する場合はその合計の含有量が5%以下である化学強化用ガラスを
     380~500℃のナトリウム含有塩に接触させ、
     次に、380~500℃のカリウム含有塩に接触させ、
     前記ナトリウム含有塩は、該ナトリウム含有塩中に含まれる金属イオンの質量を100%として、ナトリウムイオンを80%以上含有するものであり、
     前記カリウム含有塩に接触させる時間は、前記ナトリウム含有塩に接触させる時間より短いことを特徴とする化学強化ガラスの製造方法。
  17.  前記化学強化用ガラスは酸化物基準のモル%表示で
    SiO  58~70%、
    Al 7~20%、
      0~2%、
      0~2%、
    LiO  2~20%、
    NaO  0~2%、
    O   2~6%、
    ZrO+TiO   0.1~3%、
    TiO   1%以下、
    MgO+ZnO+CaO+SrO+BaO   0~15%、
    SrO 1%以下、BaO 1%以下含有する
    請求項16に記載の化学強化ガラスの製造方法。
  18.  酸化物基準のモル%表示で
     SiOを58~70%、
     Alを7~20%、
     LiOを2~20%、
     NaOを0~2%、
     KOを2~6%、
     Bを0~2%、
     Pを0~2%、
     ZrOおよびTiOのいずれか一種以上を合計で0.1~3%、
     MgO、ZnO、CaO、SrOおよびBaOから選ばれる一種以上を含有する場合は、合計で0~15%含有する化学強化用ガラス。
  19.  酸化物基準の質量%表示で
     SiOを45~70%、
     Alを10~25%、
     LiOを2.5~10%、
     NaOを0~4%、
     KOを2~10%、
     Bを0~10%、
     Pを0~10%含有し、
     ZrOおよびTiOのいずれか一種以上を合計で0.2~5%
     MgO、ZnO、CaO、SrOおよびBaOから選ばれる一種以上を含有する場合は、合計で0~15%含有する化学強化用ガラス。
  20.  次式で求められるエントロピー関数S値が0.35以下である請求項18または19に記載の化学強化用ガラス。
     S=-PLi×log(PLi)-PNa×log(PNa)-P×log(PK)ここでPLi=[LiO]/([LiO]+[NaO]+[KO])
       PNa=[NaO]/([LiO]+[NaO]+[KO])
       P=[KO]/([LiO]+[NaO]+[KO])
    ただし[LiO]、[NaO]、[KO]はそれぞれLiO、NaO、KOのモル%表示での含有量を表す。
  21.  表面抵抗率が1013.5Ω以下である請求項18~20のいずれか1項に記載の化学強化用ガラス。
