Definitions

  • This specification discloses the technology regarding a gas sensor.
  • a gas sensor is known in which the surface of the sensor element is protected by a porous protective layer.
  • Such a gas sensor is arranged, for example, in an exhaust system of a vehicle having an internal combustion engine and is used to measure a gas concentration of a specific gas contained in the exhaust gas.
  • Japanese Patent Laying-Open No. 2014-98590 discloses a gas sensor having a two-layer structure of a porous protective layer.
  • the porosity of the lower layer (the layer in contact with the sensor element) is made larger than the porosity of the upper layer (the layer exposed to the exhaust gas space), so that harmful components contained in the exhaust gas can be made dense.
  • the heat insulating performance of the porous protective layer is improved. Further, in the gas sensor of Patent Document 1, since the strength of the lower layer decreases as the porosity of the lower layer increases, ceramic fibers are added to the lower layer to prevent the strength from decreasing.
  • the gas sensor of Patent Document 1 protects the sensor element by using a porous protective layer having a two-layer structure in which the upper layer is composed only of ceramic particles and the lower layer is composed of ceramic particles and ceramic fibers.
  • measures against damage to the porous protective layer itself are insufficient. That is, the sensor element can be protected when the porous protective layer is not damaged, but when the porous protective layer is damaged, harmful components and the like enter the porous protective layer from the damaged portion, and as a result, The harmful components come into contact with the sensor element and damage the sensor element.
  • An object of the present specification is to provide a technique for improving durability of a porous protective layer in a gas sensor including the porous protective layer.
  • the gas sensor disclosed in the present specification may have a porous protective layer provided on the surface of the sensor element.
  • the porous protective layer may include ceramic particles and ceramic fibers, and the ceramic fibers may be present on the front surface and on the back surface side from the midpoint in the thickness direction of the porous protective layer in the thickness direction.
  • the surface of the porous protective layer since the surface of the porous protective layer (the surface exposed to the outside) contains ceramic fibers, a portion (that is, a portion that may be a starting point of damage due to harmful components (metal, water, etc.) in exhaust gas (ie, The strength of the surface of the porous protective layer) can be increased.
  • the ceramic fibers are included on the front surface side (that is, the front surface) and the back surface side from the midpoint in the thickness direction of the porous protective layer, a difference in firing shrinkage amount may occur between the front surface side and the back surface side. As a result, the occurrence of cracks can be suppressed.
  • the porous protective layer contains ceramic particles
  • ceramic particles means not only the form in which the ceramic particles exist as “particles” in the porous protective layer, but also the “burning” in which the ceramic particles are sintered in the porous protective layer. It means both the forms existing in the state of "union”.
  • the ceramic particles are present in the porous protective layer as a matrix (matrix) of the porous protective layer or as a joining material for joining the aggregates constituting the porous protective layer.
  • ceramic fibers are present on the surface of the porous protective layer” means that the layer located on the most surface side when the porous protective layer is divided into five layers in the thickness direction at equal intervals. Means the presence of ceramic fibers. That is, it is not necessarily limited to the form in which the ceramic fibers are exposed on the surface of the porous protective layer (in contact with the space outside the porous protective layer).
  • the above gas sensor may include plate-like ceramic particles in the porous protective layer.
  • the “plate-like ceramic particles” mean ceramic particles having an aspect ratio of 5 or more and a longitudinal size of 5 ⁇ m or more and 50 ⁇ m or less.
  • the heat transfer path in the porous protective layer is divided, and heat transfer in the porous protective layer is less likely to occur. As a result, the heat insulation performance for the sensor element is further improved.

As described above, the plate-shaped ceramic particles contribute to dividing the heat transfer path in the porous protective layer. Therefore, since the plate-shaped ceramic particles are present in the vicinity of the sensor element (on the back surface side from the midpoint in the thickness direction of the porous protective layer), the heat insulation performance for the sensor element can be efficiently exhibited.

  • By including a larger amount of ceramic fibers in the front surface side than in the back surface side, which may be a starting point of damage to the porous protective layer it is possible to effectively suppress damage to the porous protective layer without increasing the amount of ceramic fibers.
  • the porous protective layer may include a first layer on the back surface side and a second layer on the front surface side.
  • the porosity of the first layer may be higher than that of the second layer.
  • the porous protective layer may have a multi-layered structure, and the porosity of the back surface layer (first layer) may be higher than that of the front surface layer (second layer).
