Abstract
電気抵抗体(1)は、ホウケイ酸塩(10)と、シリサイド(11)と、を含んでいる。シリサイド(11)の酸化物生成エネルギーの絶対値は、シリコンの酸化物生成エネルギーの絶対値より小さいことが好ましい。ハニカム構造体(2)は、電気抵抗体(1)を含んで構成される。電気加熱式触媒装置(3)は、ハニカム構造体(2)を有する。
Description
本出願は、2018年3月27日に出願された日本出願番号2018-60308号に基づくもので、ここにその記載内容を援用する。
本開示は、電気抵抗体、ハニカム構造体、および、電気加熱式触媒装置に関する。
従来、様々な分野において、通電加熱に電気抵抗体が用いられている。例えば、車両分野では、触媒を担持するハニカム構造体をSiC等の電気抵抗体より構成し、通電加熱によってハニカム構造体を発熱させる電気加熱式触媒装置が公知である。
なお、先行する特許文献1には、アルミノケイ酸塩を主とするセラミック構造材料中に導電材としてのSi(シリコン)を5~60重量%、SiCを5~50重量%含有させた電気抵抗体が開示されている。
導電材としてシリコンを単独で用いた電気抵抗体は、1000℃程度の高温環境下に曝されると、電気抵抗率が増加する。この原因としては、導電パスを形成するシリコンが酸化され、シリコン表面に絶縁性のSiO2膜が形成されることによって導電パスが切断されることが考えられる。
本開示は、高温に曝された場合でも、電気抵抗率の増加を抑制可能な電気抵抗体、当該電気抵抗体を用いたハニカム構造体、当該ハニカム構造体を用いた電気加熱式触媒装置を提供することを目的とする。
本開示の一態様は、ホウケイ酸塩と、シリサイドと、を含む、電気抵抗体にある。
本開示の他の態様は、上記電気抵抗体を含んで構成されている、ハニカム構造体にある。
本開示のさらに他の態様は、上記ハニカム構造体を有する、電気加熱式触媒装置にある。
上記電気抵抗体は、上記構成を有している。そのため、上記電気抵抗体によれば、導電材としてシリサイドを用いることで、シリコンの一部を酸素と結合し難い金属元素に置換することができる。そのため、シリサイドの表面が酸化され難くなり、絶縁性のSiO2膜がシリサイドの表面に形成され難くなる。その結果、上記電気抵抗体は、高温に曝された場合でも、ホウケイ酸塩中におけるシリサイドの導電パスが切断され難く、電気抵抗率の増加を抑制することが可能になる。
上記ハニカム構造体は、上記電気抵抗体を含んで構成されている。そのため、上記ハニカム構造体は、高温に曝された場合でも、電気抵抗率の増加を抑制することできるので、熱耐久性を向上させることができる。
上記電気加熱式触媒装置は、上記ハニカム構造体を有している。そのため、上記電気加熱式触媒装置は、熱耐久性を向上させることができ、長期信頼性の確保に有利である。

(実施形態1)
実施形態1の電気抵抗体について、図1~図3を用いて説明する。図1に例示されるように、本実施形態の電気抵抗体1は、ホウケイ酸塩10と、シリサイド11と、を含んで構成されている。

ホウケイ酸塩10は、非晶質であってもよいし、結晶質であってもよい。ホウケイ酸塩10は、ホウ素(B)、Si(シリコン)、O(酸素)等の原子以外にも、例えば、Al(アルミニウム)原子を含むことができる。この場合、ホウケイ酸塩10は、アルミノホウケイ酸塩となる。この構成によれば、熱耐久性が向上された電気抵抗体1を確実なものとすることができる。また、ホウケイ酸塩10は、他にも、Na、K等のアルカリ金属原子、Mg、Ca等のアルカリ土類金属原子を含むことができる。これらは1種または2種以上含まれていてもよい。
ホウケイ酸塩10は、B原子を0.1質量%以上5質量%以下含むことができる。この構成によれば、電気抵抗率の温度依存性を小さくしやすくなるなどの利点がある。
B原子の含有量は、電気抵抗体1の低電気抵抗化を図りやすくなるなどの観点から、好ましくは、0.2質量%以上、より好ましくは、0.3質量%以上、さらに好ましくは、0.5質量%以上、さらにより好ましくは、0.6質量%以上、さらに一層好ましくは、0.8質量%以上、さらにより一層好ましくは、電気抵抗率の温度依存性が小さく、かつ、電気抵抗率がPTC特性(温度が高くなるにつれて電気抵抗率が増加する特性)を示しやすい等の観点から、1質量%以上とすることができる。また、B原子の含有量は、ケイ酸塩へのドープ量に限界があり、ドープされない場合は絶縁体であるB2O3として材料中に偏在して導電性低下の原因となるなどの観点から、好ましくは、4質量%以下、より好ましくは、3.5質量%以下、さらに好ましくは、3質量%以下とすることができる。なお、Bの含有量については、誘導結合プラズマ(ICP)分析装置を用いて測定することができる。もっとも、ICP分析によると、電気抵抗体1全体におけるB含有量が測定されるため、得られた測定結果は、ホウケイ酸塩10におけるB含有量に換算すればよい。
シリサイドは、金属元素とシリコン(Si)との化合物である。シリサイドをMSix(M:金属原子、x:金属原子に結合しているシリコン原子の数)で表した場合、シリサイドの酸化物生成エネルギーは、次式により計算することができる。なお、酸化物生成エネルギーは、その値の絶対値が小さいほど、酸化され難い。

電気抵抗体1において、シリサイドの酸化物生成エネルギーの絶対値は、シリコンの酸化物生成エネルギーの絶対値より小さい構成とすることができる。この構成によれば、シリサイドの耐酸化性の向上による電気抵抗体1の熱耐久性の向上を確実なものとすることができる。
シリサイドは、具体的には、TiSi2、TaSi2、CrSi2、VSi2、MoSi2、および、WSi2からなる群より選択される少なくとも1種より構成することができる。Si、TiSi2、TaSi2、CrSi2、VSi2、MoSi2、および、WSi2の酸化物生成エネルギー(kJ/mol)は、図2に示す通りであり、この順に絶対値が小さくなる。この構成によれば、シリサイドの耐酸化性の向上による電気抵抗体1の熱耐久性の向上をより確実なものとすることができる。シリサイドは、好ましくは、300℃~800℃の温度域での体積膨張が少なく、電気抵抗体の構造強度を確保しやすいなどの観点から、TiSi2、TaSi2、CrSi2、および、VSi2からなる群より選択される少なくとも1種より構成することができる。シリサイドは、より好ましくは、高温で酸化し難く、300℃~800℃の温度域での体積膨張が少ないなどの観点から、TiSi2、TaSi2、および、CrSi2からなる群より選択される少なくとも1種より構成することができる。シリサイドは、さらに好ましくは、耐酸化性と低体積膨張とのバランスに優れるなどの観点から、CrSi2であるとよい。
電気抵抗体1におけるシリサイドの含有量は、30体積%以上とすることができる。この構成によれば、電気抵抗体1における導電性パスの形成を確実なものとすることができ、電気加熱式触媒装置のハニカム構造体の材料に適した電気抵抗体1が得られる。
シリサイドの含有量は、抵抗発熱に適した電気抵抗を確実なものとするなどの観点から、好ましくは、35体積%以上、より好ましくは、40体積%以上とすることができる。一方、シリサイドの含有量は、電気抵抗体の熱膨張抑制などの観点から、例えば、40体積%以下とすることができる。
なお、電気抵抗体1におけるシリサイドの含有量を30体積%以上とするのが好ましい理由は以下の通りである。すなわち、絶縁物と導電材とからなる複合体の導電パスの形成には、パーコレーション理論が適用される。導電材の体積分率がある閾値を超えると、複合体の系全体に広がるクラスター(集合体)が形成され、複合体の電気抵抗が大幅に低減する。例えば、「Agと樹脂」、「グラファイトと樹脂」等の複合材の場合、導電材の体積分率が30体積%付近で、クラスターが形成され、電気が流れやすくなる。図3に、ホウケイ酸塩とSiとからなる電気抵抗体におけるSiの体積分率(体積%)と電気抵抗率との関係を示す。図3に示されるように、30体積%付近で急激な電気抵抗率の増加が見られる。この結果から、導電材であるシリサイドの体積割合も、Siと同様、30体積%以上とすることで、導電パスの形成を確実なものとすることが可能になるといえる。
電気抵抗体1は、ホウケイ酸塩10とシリサイド11とで構成することができるが、他にも、例えば、シリコン(単体)等を、必要に応じて含有することができる。具体的には、上述したシリサイドのうち、MoSi2およびWSi2の単体は、300℃~800℃の温度域で体積膨張しやすい。そのため、このようなシリサイドを用いる場合には、電気抵抗体1にシリコンをさらに含有させることで、電気抵抗体1の体積膨張率をハニカム構造体に適するように調整することが可能となる。なお、上記構成では、シリサイド11により導電パスを形成することができるので、高温でSi表面が酸化されてもそれほど影響はない。
電気抵抗体1は、他にも、例えば、フィラー、熱膨張率を低下させる材料、熱伝導率を上昇させる材料、強度を向上させる材料、カオリンなどを必要に応じて1種または2種以上含むことができる。
電気抵抗体1は、1000℃で50時間加熱した場合に、当該加熱後の電気抵抗率が、好ましくは、上記加熱前の電気抵抗率の5倍以下、より好ましくは、上記加熱前の電気抵抗率の4倍以下、さらに好ましくは、上記加熱前の電気抵抗率の3倍以下であるとよい。この構成によれば、熱耐久性に優れた電気抵抗体1を確実なものとすることができる。
本実施形態の電気抵抗体1によれば、導電材としてシリサイド11を用いることで、シリコンの一部を酸素と結合し難い金属元素に置換することができる。そのため、シリサイド11の表面が酸化され難くなり、絶縁性のSiO2膜がシリサイド11の表面に形成され難くなる。その結果、本実施形態の電気抵抗体1は、高温に曝された場合でも、ホウケイ酸塩10中におけるシリサイド11の導電パスが切断され難く、電気抵抗率の増加を抑制することが可能になる。
(実施形態2)
実施形態2のハニカム構造体について、図4を用いて説明する。なお、実施形態2以降において用いられる符号のうち、既出の実施形態において用いた符号と同一のものは、特に示さない限り、既出の実施形態におけるものと同様の構成要素等を表す。

図4に例示されるように、本実施形態のハニカム構造体2は、実施形態1の電気抵抗体1を含んで構成されている。本実施形態では、具体的には、ハニカム構造体2は、実施形態1の電気抵抗体1より構成されている。図4では、具体的には、ハニカム構造体2の中心軸に垂直なハニカム断面視で、互いに隣接する複数のセル20と、セル20を形成するセル壁21と、セル壁21の外周部に設けられてセル壁21を一体に保持する外周壁22と、を有する構造が例示されている。なお、ハニカム構造体2には、公知の構造を適用することができ、図4の構造に限定されるものではない。図4は、セル20を断面四角形状とした例であるが、他にも、例えば、セル20を断面六角形状とすることもできる。
本実施形態のハニカム構造体2は、実施形態1の電気抵抗体1を含んで構成されている。そのため、本実施形態のハニカム構造体2は、高温に曝された場合でも、電気抵抗率の増加を抑制することできるので、熱耐久性を向上させることができる。
(実施形態3)
実施形態3の電気加熱式触媒装置について、図5を用いて説明する。図5に例示されるように、本実施形態の電気加熱式触媒装置3は、実施形態2のハニカム構造体2を有している。本実施形態では、具体的には、電気加熱式触媒装置3は、ハニカム構造体2と、ハニカム構造体2のセル壁21に担持された排ガス浄化触媒(不図示)と、ハニカム構造体2の外周壁22に対向配置された一対の電極31、32と、電極31、32に電圧を印加する電圧印加部33とを有している。なお、電気加熱式触媒装置3には、公知の構造を適用することができ、図5の構造に限定されるものではない。
実施形態3の電気加熱式触媒装置について、図5を用いて説明する。図5に例示されるように、本実施形態の電気加熱式触媒装置3は、実施形態2のハニカム構造体2を有している。本実施形態では、具体的には、電気加熱式触媒装置3は、ハニカム構造体2と、ハニカム構造体2のセル壁21に担持された排ガス浄化触媒(不図示)と、ハニカム構造体2の外周壁22に対向配置された一対の電極31、32と、電極31、32に電圧を印加する電圧印加部33とを有している。なお、電気加熱式触媒装置3には、公知の構造を適用することができ、図5の構造に限定されるものではない。
本実施形態の電気加熱式触媒装置3は、実施形態2のハニカム構造体2を有している。そのため、本実施形態の電気加熱式触媒装置3は、熱耐久性を向上させることができ、長期信頼性の確保に有利である。
<実験例1>
(試料の作製)

CrSi2粒子(平均粒子径5μm)とホウ酸とカオリンとを58:6:36の質量比で混合した。次いで、この混合物にバインダーとしてメチルセルロースを2質量%添加し、水を加え、混練した。次いで、得られた混合物を押し出し成形機にてペレット状に成形し、恒温槽にて80℃で乾燥させた後、一次焼成した。一次焼成の条件は、焼成温度700度、保持時間3時間、大気雰囲気・常圧とした。次いで、一次焼成した焼成体を二次焼成した。二次焼成の条件は、Arガス雰囲気下・常圧、焼成温度1350℃、焼成時間30分とした。これにより、5mm×5mm×18mmの形状を有する試料1を得た。

MoSi2粒子(平均粒子径5μm)とSi粒子(平均粒子径7μm)とホウ酸とカオリンとを32.4:3.6:6:58の質量比で混合した。次いで、この混合物にバインダーとしてメチルセルロースを2質量%添加し、水を加え、混練した。次いで、得られた混合物を押し出し成形機にてペレット状に成形し、恒温槽にて80℃で乾燥させた後、一次焼成した。一次焼成の条件は、焼成温度700度、保持時間3時間、大気雰囲気・常圧とした。次いで、一次焼成した焼成体を二次焼成した。二次焼成の条件は、Arガス雰囲気下・常圧、焼成温度1350℃、焼成時間30分とした。これにより、5mm×5mm×18mmの形状を有する試料2を得た。

(熱耐久性試験)
各試料の電気抵抗体を1000℃で50時間加熱した。また、各試料の電気抵抗体を1000℃で100時間加熱した。

(電気抵抗率の測定)
各試料について、熱耐久試験前、1000℃で50時間加熱した後、1000℃で100時間加熱した後の電気抵抗率をそれぞれ測定した。なお、電気抵抗率は、5mm×5mm×18mmの角柱サンプルについて、熱電特性評価装置(アルバック理工社製、「ZEM-2」)を用い、四端子法で測定した。その結果を、図6に示す。
各試料について、熱耐久試験前、1000℃で50時間加熱した後、1000℃で100時間加熱した後の電気抵抗率をそれぞれ測定した。なお、電気抵抗率は、5mm×5mm×18mmの角柱サンプルについて、熱電特性評価装置(アルバック理工社製、「ZEM-2」)を用い、四端子法で測定した。その結果を、図6に示す。
(XRDによる組成解析)
熱耐久試験前後の試料1Cについて、XRDによる組成解析を行った。その結果を、図7に示す。

(考察)
図6、図7によれば、以下のことがわかる。Si単体のみを導電材として用いた試料1Cは、高温に曝されることで、電気抵抗率が著しく増加した。これは、図7に示されるように、高温に曝されることで、導電パスを形成するSiの表面が酸化してSiO2膜が形成されたためである。

これに対し、試料1、試料2は、高温に曝された場合でも、電気抵抗率の増加を抑制できていることがわかる。特に、シリサイドとしてCrSi2を用いた試料1は、50時間の加熱がなされた場合に、加熱前に比べて電気抵抗率が2.3倍と、最も電気抵抗率の増加が抑制された。さらに、試料1は、100時間の加熱がなされた場合に、50時間の加熱がなされた場合に比べて電気抵抗率が低下した。これらの結果から、シリサイドがCrSi2である場合には、熱耐久性を向上させやすいことがわかる。
また、試料2は、酸化されやすいSiが添加された状態で、試料1と同等の電気抵抗率の増加を示した。この結果から、導電材としてMoSi2を単独で用いた場合には、高温加熱による電気抵抗率の増加をさらに抑制することができるといえる。また、この結果によれば、単体では体積膨張しやすいMoSi2とSiとを併用することで、電気抵抗体の体積膨張を抑制して構造体としての形状を維持しつつ、熱耐久性を向上させることが可能になることが確認された。
本開示は、上記各実施形態、各実験例に限定されるものではなく、その要旨を逸脱しない範囲において種々の変更が可能である。また、各実施形態、各実験例に示される各構成は、それぞれ任意に組み合わせることができる。すなわち、本開示は、実施形態に準拠して記述されたが、本開示は、当該実施形態や構造等に限定されるものではないと理解される。本開示は、様々な変形例や均等範囲内の変形をも包含する。加えて、様々な組み合わせや形態、さらには、それらに一要素のみ、それ以上、あるいはそれ以下、を含む他の組み合わせや形態をも、本開示の範疇や思想範囲に入るものである。
Claims (7)
- ホウケイ酸塩(10)と、シリサイド(11)と、を含む、電気抵抗体(1)。
- 上記シリサイドの酸化物生成エネルギーの絶対値は、シリコンの酸化物生成エネルギーの絶対値より小さい、請求項1に記載の電気抵抗体(1)。
- 上記シリサイドは、TiSi2、TaSi2、CrSi2、VSi2、MoSi2、および、WSi2からなる群より選択される少なくとも1種である、請求項1または2に記載の電気抵抗体(1)。
- 上記シリサイドの含有量が30体積%以上である、請求項1~3のいずれか1項に記載の電気抵抗体(1)。
- 上記シリサイドは、CrSi2である、請求項1~4のいずれか1項に記載の電気抵抗体(1)。
- 請求項1~5のいずれか1項に記載の電気抵抗体を含んで構成されている、ハニカム構造体(2)。
- 請求項6に記載のハニカム構造体を有する、電気加熱式触媒装置(3)。
