Abstract
Description
複雑形状の成形が可能な短繊維強化熱可塑性樹脂は既に実用化されているが、強化繊維の繊維長が短いため、軽金属と比較すると著しく低弾性率になってしまう問題がある。この為、連続繊維強化熱可塑性樹脂が強く望まれている。
<1> ポリカーボネート樹脂及びポリアリレート樹脂の少なくとも一種を含む熱可塑性樹脂、炭素繊維、並びにジクロロメタンを含む炭素繊維強化熱可塑性樹脂からなるシートであって、前記シートに含まれる前記ジクロロメタンの含有量が10~10,000質量ppmである、前記シートである。
<2> 前記炭素繊維が連続繊維である、上記<1>に記載のシートである。
<3> 前記炭素繊維を20~80体積%含み、前記熱可塑性樹脂を80~20体積%含む、上記<1>または<2>に記載のシートである。

本発明のシートは、ポリカーボネート樹脂及びポリアリレート樹脂の少なくとも一種を含む熱可塑性樹脂、炭素繊維、並びにジクロロメタンを含む炭素繊維強化熱可塑性樹脂からなるシートであって、前記シートに含まれる前記ジクロロメタンの含有量が10~10,000質量ppmであることを特徴とする。
本発明で使用される炭素繊維は、連続繊維であることが好ましい。連続繊維の繊維長は平均10mm以上であることが好ましく、30mm以上であることがより好ましい。また、連続繊維の形態としては、一方向シート、織物シート、多軸積層シート等が挙げられる。
炭素繊維によって、繊維束(フィラメント)に含まれる単繊維数、フィラメントの束(トウ)に含まれるフィラメント数やその構成は様々であるが、本発明において、短繊維数、フィラメント数やその構成は限定されず、種々多様な炭素繊維を使用することができる。
本発明に用いられる熱可塑性樹脂に含まれるポリカーボネート樹脂及びポリアリレート樹脂の少なくとも一種は、下記一般式(1)で表される2価フェノールから誘導される構造単位を有し、単一重合体、共重合体の何れも使用可能である。
Xは、-O-、-S-、-SO-、-SO2-、-CO-、または下記式(2)~(5)のいずれかで示される二価の基である。)
原料の入手容易性の観点から、好ましくは、R5は、炭素数1~3のアルキル基、または炭素数6~12のアリール基を表す。

式(4)中、R9~R12は、それぞれ独立に、水素、ハロゲン、置換基を有してもよい炭素数1~20、好ましくは炭素数1~9のアルキル基、置換基を有してもよい炭素数1~5、好ましくは炭素数1~3のアルコキシ基、置換基を有してもよい炭素数6~12、好ましくは炭素数6~8のアリール基、置換基を有してもよい炭素数7~17、好ましくは炭素数7~12のアラルキル基、もしくは、置換基を有してもよい炭素数2~15、好ましくは炭素数2~5のアルケニル基を表す。有してもよい置換基は、ハロゲン、炭素数1~20のアルキル基、炭素数6~12のアリール基である。またR9とR10及びR11とR12は、それぞれ互いに結合して、炭素数3~20の炭素環もしくは炭素数1~20の複素環を形成してもよい。
式(5)中、R13~R22は、それぞれ独立に、水素原子、または炭素数1~3のアルキル基を表し、R13~R22のうち少なくとも一つが炭素数1~3のアルキル基である。
原料の入手容易性の観点から、好ましくは、R13~R22はそれぞれ独立に、水素またはメチル基を表す。
また、本発明で用いられるポリアリレート樹脂は、樹脂溶液として取り扱いやすい溶液粘度の観点から、粘度平均分子量が10,000~100,000であることが好ましく、14,000~60,000であることがより好ましく、16,000~40,000であることが更に好ましい。
その他の樹脂としては、例えば、ポリエチレンテレフタレート樹脂(PET樹脂)、ポリトリメチレンテレフタレート(PTT樹脂)、ポリブチレンテレフタレート樹脂(PBT樹脂)等の熱可塑性ポリエステル樹脂;ポリスチレン樹脂(PS樹脂)、高衝撃ポリスチレン樹脂(HIPS)、アクリロニトリル-スチレン共重合体(AS樹脂)、メチルメタクリレート-スチレン共重合体(MS樹脂)等のスチレン系樹脂;メチルメタクリレート-アクリルゴム-スチレン共重合体(MAS)等のコア/シェル型のエラストマー、ポリエステル系エラストマー等のエラストマー;環状シクロオレフィン樹脂(COP樹脂)、環状シクロオレフィン(COP)共重合体樹脂等のポリオレフィン樹脂;ポリアミド樹脂(PA樹脂);ポリイミド樹脂(PI樹脂);ポリエーテルイミド樹脂(PEI樹脂);ポリウレタン樹脂(PU樹脂);ポリフェニレンエーテル樹脂(PPE樹脂);ポリフェニレンサルファイド樹脂(PPS樹脂);ポリスルホン樹脂(PSU樹脂);ポリメタクリレート樹脂(PMMA樹脂);ポリカプロラクトン等を挙げることができる。
これらの成分の熱可塑性樹脂100質量%中の割合は、0~50質量%が好ましく、0~20質量%がより好ましい。
本発明のシートは、該シートに含まれるジクロロメタンの含有量が10~10,000質量ppmであることを特徴とする。該シートに含まれるジクロロメタンの含有量は、好ましくは10~5,000質量ppmであり、より好ましくは10~1,000質量ppmである。ジクロロメタンの含有量が10,000質量ppmを超えると、本発明のシートをプレス成形等で熱加工した際に、含有ジクロロメタンが原因となる熱加工時のガス発生や熱加工後のシートの外観不良(ボイド)が発生することがある。
本発明のシートに含まれるジクロロメタンの含有量の測定方法は、後述する実施例に記載の通りである。
本発明において、シートに含まれるジクロロメタンの含有量を10~10,000質量ppmに調節し、かつ良外観のシートを得る方法としては、例えば、ポリカーボネート樹脂及びポリアリレート樹脂の少なくとも一種を含む熱可塑性樹脂がジクロロメタンに溶解してなる熱可塑性樹脂溶液を含浸させた炭素繊維から前記ジクロロメタンを揮発させる工程において、乾燥温度および乾燥時間を調節することが挙げられる。具体的には、例えば風乾のような外部加熱のない、もしくは少ない乾燥で、ある程度までジクロロメタンを揮発させ、その後に外部加熱乾燥を行うことが好ましい。風乾は単に室温下に放置してもよく、送風により乾燥を速めてもよい。
本発明における炭素繊維強化熱可塑性樹脂中の炭素繊維と熱可塑性樹脂の割合は、炭素繊維が20~80体積%で、熱可塑性樹脂が80~20体積%であることが好ましく、炭素繊維強化熱可塑性樹脂の機械的強度の観点から、より好ましくは、炭素繊維が30~70体積%で、熱可塑性樹脂が70~30体積%であり、さらに好ましくは、炭素繊維が40~60体積%で、熱可塑性樹脂が60~40体積%である。
この範囲よりも炭素繊維の割合が少ない場合、炭素繊維強化熱可塑性樹脂の機械的特性は軽金属と同等以下となってしまい、炭素繊維割合がこの範囲よりも多い場合では、樹脂量が少なく、マトリックス樹脂による炭素繊維の集束作用が機能せず、機械的強度が低下することがある。
本発明における炭素繊維強化熱可塑性樹脂は、炭素繊維と熱可塑性樹脂とジクロロメタン以外の成分を含んでいても良い。これらの成分としては、その他の樹脂及び、離型剤、難燃剤、酸化防止剤、熱安定剤、難燃助剤、紫外線吸収剤、着色剤、帯電防止剤、蛍光増白剤、防曇剤、流動性改良剤、可塑剤、分散剤、抗菌剤などの各種添加剤が挙げられる。
本発明のシートの厚みは、特に限定されないが、好ましくは0.01mm~1mmであり、より好ましくは0.05mm~0.5mmである。
本発明のシートを直接積層してなる積層シートとすることが好ましい。特に、炭素繊維不含有のシートを含まない積層シートであることがより好ましい。
本発明のシートを積層して積層シートを製造する方法としては、プレス成形法などが挙げられる。
本発明における炭素繊維強化熱可塑性樹脂を製造する方法は、界面重合法によって、ポリカーボネート樹脂及びポリアリレート樹脂の少なくとも一種を含む熱可塑性樹脂がジクロロメタンに溶解してなる熱可塑性樹脂溶液を製造する工程と、前記熱可塑性樹脂溶液を炭素繊維に含浸させる工程と、前記熱可塑性樹脂溶液を含浸させた炭素繊維から前記ジクロロメタンを揮発させる工程とを含む。
本発明の製造方法では、前記熱可塑性樹脂溶液におけるポリカーボネート樹脂の濃度が10~30質量%であることが好ましく、12~25質量%であることがより好ましい。ポリカーボネート樹脂の濃度が10質量%よりも低いと、次工程での乾燥時に発泡が起こる場合があり、30質量%よりも高いと、溶液粘度が著しく高くなり含浸工程での取り扱いが難しい場合がある。
また、本発明の製造方法では、前記熱可塑性樹脂溶液におけるポリアリレート樹脂の濃度が10~30質量%であることが好ましく、12~25質量%であることがより好ましい。ポリアリレート樹脂の濃度が10質量%よりも低いと、次工程での乾燥時に発泡が起こる場合があり、30質量%よりも高いと、溶液粘度が著しく高くなり含浸工程での取り扱いが難しい場合がある。
界面重合法による反応にあっては、ジクロロメタン、及びアルカリ水溶液の存在下で、通常pHを10以上に保ち、2価フェノール及び末端停止剤としての1価フェノール、必要に応じて2価フェノールの酸化防止のために用いられる酸化防止剤、及びカーボネート結合剤としてのホスゲンまたはトリホスゲンを含む反応原料を混合させた後、第三級アミンまたは第四級アンモニウム塩等の重合触媒を添加して界面重合を行い、得られた樹脂溶液を精製することによってポリカーボネート樹脂溶液を得ることができる。末端停止剤の添加は、ホスゲン化時から重合反応開始時までの間であれば、特に限定されない。尚、反応温度は0~35℃であり、反応時間は数分~数時間である。
ポリカーボネート樹脂溶液のような熱可塑性樹脂溶液を炭素繊維に含浸させる工程である。含浸方法は特に限定されず、溶液を収容した槽中に繊維を浸漬させる方法、溶液を噴霧した槽中を通過させる方法、および繊維に対して溶液を噴射させる方法などの各種の方法を取り得る。これらの中でも溶液を収容した槽中に繊維を浸漬させる方法が最も簡便かつ均一な溶液の付着を可能とするため好ましい。
ポリカーボネート樹脂溶液のような熱可塑性樹脂溶液を含浸させた炭素繊維からジクロロメタンを揮発させる工程である。例えば、風乾のような外部加熱のない、もしくは少ない乾燥で、ある程度までジクロロメタンを揮発させ、その後に外部加熱乾燥を行うことが好ましい。風乾は単に室温下に放置してもよく、送風により乾燥を速めてもよい。

測定機器:ガスクロマトグラフ(島津製作所製GC-2014)
溶媒:クロロホルム
炭素繊維強化熱可塑性樹脂溶液濃度:2グラム/20ミリリットル
試料気化室:200℃、252kPa
カラム:測定開始時60℃、測定終了時120℃、測定時間10分
検出器:320℃
上記条件で測定し、保持時間4.4分のピーク面積を求め、別途算出した検量線からジクロロメタン含有量を算出した。ジクロロメタン含有量が10質量ppm未満の場合はN.D.とした。
炭素繊維含有率(Vf)は、JIS K 7075に基づき測定した。
使用機器:インストロン社製CEAST9350
ストライカー:10mmΦ、5.136kg
サンプルサポート:40mmΦ
(ポリカーボネート樹脂溶液の製造工程)
9質量/質量%の水酸化ナトリウム水溶液54kgに、新日鉄住金化学株式会社製ビスフェノールA(BPA)7.5kg(32.89mol)と酸化防止剤としてのハイドロサルファイト30gを加えて溶解した。これにジクロロメタン40kgを加え、撹拌しながら、溶液温度を15℃~25℃の範囲に保ちつつ、ホスゲン4.4kgを30分かけて吹き込んだ。
ホスゲンの吹き込み終了後、9質量/質量%の水酸化ナトリウム水溶液2kg、ジクロロメタン7.5kg、p-tert-ブチルフェノール193.5g(1.29mol)をジクロロメタン1kgに溶解させた溶液を加え、激しく撹拌して乳化させた後、重合触媒として10mlのトリエチルアミンを加え約40分間重合させた。
重合液を水相と有機相に分離し、有機相をリン酸で中和し、洗液のpHが中性になるまで純水で水洗を繰り返した。この精製されたポリカーボネート樹脂溶液の濃度は15質量%であった。
得られたポリカーボネート樹脂溶液を用いて粘度平均分子量の測定を実施したところ、粘度平均分子量は21,500であった。
炭素繊維織物(東レ株式会社製トレカクロスCO6347B)を10cm×10cmの大きさにカットし、含浸槽にて該炭素繊維織物に該樹脂溶液を含浸させた。含浸終了後、25℃恒温室内にて5時間乾燥させ、次いで100℃熱風乾燥機内にて1時間乾燥し、炭素繊維強化熱可塑性樹脂を得た。
得られた炭素繊維強化熱可塑性樹脂の炭素繊維含有率(Vf)は57体積%であった。得られた炭素繊維強化熱可塑性樹脂を用いてジクロロメタン含有量の測定を実施したところ、50質量ppmであった。得られた炭素繊維強化熱可塑性樹脂の厚みは0.268mmであった。結果を表1にまとめた。
得られた炭素繊維強化熱可塑性樹脂を265℃に加熱された状態で100kgf、5分間プレスし、外観評価用シートを得た。
得られた外観評価用シートにボイドは認められず、外観は「良好」であった。
(熱プレス工程)
得られた炭素繊維強化熱可塑性樹脂を5枚積層し、265℃に加熱された状態で15分間プレスし、炭素繊維強化熱可塑性樹脂積層シートを得た。
得られた炭素繊維強化熱可塑性樹脂積層シートをクロスソーで60mm角に切り出し、落錘式衝撃試験を実施したところ、破壊エネルギーは4.47J、最大応力は874Nであり、破壊部分に層間はく離は認められなかった。結果を表1にまとめた。
(ポリカーボネート樹脂溶液の製造、含浸、乾燥工程)
実施例1において得られたポリカーボネート樹脂溶液を用い、100℃熱風乾燥機にて1時間乾燥した(即ち、含浸終了後、25℃恒温室内にて5時間乾燥は行わなかった)以外は実施例1と同様に操作して、炭素繊維強化熱可塑性樹脂を得た。
得られた炭素繊維強化熱可塑性樹脂の炭素繊維含有率(Vf)は52体積%であった。得られた炭素繊維強化熱可塑性樹脂を用いてジクロロメタン含有量の測定を実施したところ、120質量ppmであった。得られた炭素繊維強化熱可塑性樹脂の厚みは0.261mmであった。結果を表1にまとめた。
(成形後の外観評価)
得られた炭素繊維強化熱可塑性樹脂を265℃に加熱された状態で100kgf、5分間プレスし、外観評価用シートを得た。
得られた外観評価用シートにボイドは認められず、外観は「良好」であった。
(ポリカーボネート樹脂溶液の製造、含浸、乾燥工程)
実施例1において得られたポリカーボネート樹脂溶液を用い、熱風乾燥機にて乾燥を実施しなかった(即ち、含浸終了後、25℃恒温室内にて5時間乾燥のみ行った)以外は実施例1と同様に操作して、炭素繊維強化熱可塑性樹脂を得た。
得られた炭素繊維強化熱可塑性樹脂の炭素繊維含有率(Vf)は52体積%であった。得られた炭素繊維強化熱可塑性樹脂を用いてジクロロメタン含有量の測定を実施したところ、4,680質量ppmであった。得られた炭素繊維強化熱可塑性樹脂の厚みは0.271mmであった。結果を表1にまとめた。
(成形後の外観評価)
得られた炭素繊維強化熱可塑性樹脂を265℃に加熱された状態で100kgf、5分間プレスし、外観評価用シートを得た。
得られた外観評価用シートにボイドは認められず、外観は「良好」であった。
(ポリカーボネート樹脂粉末の製造工程)
実施例1において得られたポリカーボネート樹脂溶液を温水中に滴下して造粒し、固液分離機にて脱水後、乾燥機にて残存溶媒を揮発させてポリカーボネート樹脂粉末を得た。
(ポリカーボネートフィルムの製造工程)
得られたポリカーボネート樹脂粉末を東芝機械株式会社製二軸混練機TEM26DS(スクリュー径:28.2mm、押出機温度:270℃、ダイス幅:330mm、ダイス温度:270℃)を用いて押出成形し、50μm厚のフィルムを得た。
(熱プレス工程)
得られたフィルムおよび炭素繊維織物(東レ株式会社製トレカクロスCO6347B)をそれぞれ10cm×10cmの大きさにカットし、5枚ずつ交互に積層し、265℃に加熱された状態で15分間プレスし、炭素繊維強化熱可塑性樹脂積層シートを得た。
得られた炭素繊維強化熱可塑性樹脂積層シートの炭素繊維含有率(Vf)は56体積%であった。
得られた炭素繊維強化熱可塑性樹脂積層シートをクロスソーで60mm角に切り出し、落錘式衝撃試験を実施したところ、破壊エネルギーは4.05J、最大応力は829Nであり、破壊部分に層間はく離が認められた。結果を表1にまとめた。
(ポリカーボネート樹脂溶液の製造、含浸、乾燥工程)
実施例1において得られたポリカーボネート樹脂溶液を用い、含浸終了後、25℃恒温室内にて2時間乾燥させ、熱風乾燥機にて乾燥を実施しなかった以外は実施例1と同様に操作して、炭素繊維強化熱可塑性樹脂を得た。
得られた炭素繊維強化熱可塑性樹脂の炭素繊維含有率(Vf)は58体積%であった。得られた炭素繊維強化熱可塑性樹脂を用いてジクロロメタン含有量の測定を実施したところ、12,530質量ppmであった。得られた炭素繊維強化熱可塑性樹脂の厚みは0.252mmであった。結果を表1にまとめた。
(成形後の外観評価)
得られた炭素繊維強化熱可塑性樹脂を265℃に加熱された状態で100kgf、5分間プレスし、外観評価用シートを得た。
得られた外観評価用シートにボイドが認められ、外観は「不良」であった。
Claims (8)
- ポリカーボネート樹脂及びポリアリレート樹脂の少なくとも一種を含む熱可塑性樹脂、炭素繊維、並びにジクロロメタンを含む炭素繊維強化熱可塑性樹脂からなるシートであって、前記シートに含まれる前記ジクロロメタンの含有量が10~10,000質量ppmである、前記シート。
- 前記炭素繊維が連続繊維である、請求項1に記載のシート。
- 前記炭素繊維を20~80体積%含み、前記熱可塑性樹脂を80~20体積%含む、請求項1または2に記載のシート。
- 前記ポリカーボネート樹脂及びポリアリレート樹脂の粘度平均分子量が10,000~100,000である、請求項1から3のいずれかに記載のシート。
- 請求項1から4のいずれかに記載のシートを直接積層してなる積層シート。
- 炭素繊維不含有のシートを含まない、請求項5に記載の積層シート。
- 界面重合法によって、ポリカーボネート樹脂及びポリアリレート樹脂の少なくとも一種を含む熱可塑性樹脂がジクロロメタンに溶解してなる熱可塑性樹脂溶液を製造する工程と、
前記熱可塑性樹脂溶液を炭素繊維に含浸させる工程と、
前記熱可塑性樹脂溶液を含浸させた炭素繊維から前記ジクロロメタンを揮発させる工程と、
を含む、炭素繊維強化熱可塑性樹脂シートの製造方法。 - 前記熱可塑性樹脂溶液におけるポリカーボネート樹脂及びポリアリレート樹脂の濃度が10~30質量%である、請求項7に記載の製造方法。
