본 발명은 이산화탄소-메탄 개질 반응용 모노리스 촉매 및 이의 제조방법에 관한 것이다. 상세하게는 개질 반응용 모노리스 촉매를 구성함에 있어서 3주기 이상의 원소 중 2족, 3족, 6족, 13족, 15족, 16족에 해당하는 원소로 이루어진 군으로부터 선택된 하나 이상의 원소를 모노리스 지지체의 표면에 코팅하여 소결 억제층을 형성하고, 상기 소결억제층의 상부에 활성촉매층을 형성함으로써, 고온의 반응에도 열화에 의한 촉매의 비활성화 및 탄소침적 현상을 억제하도록 구성되어, 열적 내구성이 향상된 새로운 형태의 개질 반응용 모노리스 촉매에 관한 것이다.
Description
본 발명은 개질 반응용 모노리스 촉매에 관한 것으로, 더욱 상세하게는 메탄 개질용 모노리스 촉매를 구성함에 있어서 메탄의 개질반응 중에 발생하는 촉매입자 성장 및 이로 인한 촉매 비활성화와 탄소침적을 방지하여 긴 수명을 가질 수 있는 새로운 구조의 메탄 개질 반응용 모노리스 촉매에 관한 것이다.
지구의 온난화 현상으로 세계 각국에서 온실가스 감축안이 발표되고 있는 가운데, 대한민국 정부가 온실가스 감축목표를 2030년 배출전망치 대비 37%로 확정함에 따라 산업계의 부담이 커지고 있다.
온실가스 감축을 위한 중요한 대안으로, 이산화탄소 배출량을 줄이는 것이 아니라, 배출되는 이산화탄소를 이용하는 자원화가 중요한 화두가 되고 있다. 이산화탄소를 자원화하는 여러 방안 중 하나는 이산화탄소를 이용한 메탄의 개질 반응을 통해 합성가스를 제조하는 것이다.
한편, 이산화탄소를 이용한 메탄의 개질 반응은 지구 온난화의 원인인 이산화탄소와 메탄을 동시에 제거할 수 있다는 장점이 있을 뿐만 아니라, 다른 개질 방법보다 일산화탄소 함량이 비교적 높은 합성가스(H2 : CO = 1 : 1)를 제조할 수 있기 때문에 생성된 합성가스는 옥소알코올(oxoalcohol), 디메틸에테르(dimethyl ether, DME), 폴리카보네이트(poly carbonate, PC), 아세트산(acetic acid) 등의 고부가가치의 화학제품 생산공정에 반응물로 이용될 수 있다. 상기 메탄의 이산화탄소 개질 반응은 하기 반응식과 같다.

이러한 이산화탄소 개질 반응은 매우 강한 흡열 반응으로서, 주어진 온도에서의 이론적 최대 전환율인 평형 전환율은 온도가 높아짐에 따라 증가하여 650 ℃ 이상의 온도에서 반응이 일어나며, 보통 850 ℃ 이상의 고온에서 반응을 진행시킨다. 그런데 이러한 고온에서의 반응은 촉매 입자(활성 성분)를 쉽게 소결 및 산화시켜 촉매의 활성점을 감소시키고 탄소 침적을 야기하며 촉매 활성이 심각하게 저하되는 문제가 발생되므로, 열적 내구성이 향상된 개질 촉매의 개발이 요구된다.
특히, 개질 반응에서는 대량의 온실가스 처리가 가능하고, 특별히 개질반응의 고온의 온도조건 범위에서 높은 기계적 열적 내구성을 가지는 촉매가 필요한데, 종래 문헌들은 주로 촉매의 성능 향상을 위한 촉매 성분의 구성 및 비율을 조절하여 촉매활성을 높이는 방향으로 기술개발이 이루어지고 있는 실정이다.
한국공개특허 제10-2012-0047215호에서는 모노리스 촉매 및 용도에 관한 것으로, 낮은 BET 표면적을 지닌 촉매적 불활성 물질을 포함하는 모노리스 및 이 모노리스에 도포되어 있고 산화물 지지체 상에 원소 주기율의 VIII족의 귀금속들로 이루어진 군으로부터 선택된 하나 이상의 귀금속, 임의로 주석 및/또는 레늄 및 추가 금속을 포함한 촉매를 제공한다.
한국공개특허 제10-2015-0087341호에서는 제1 구역 및 제2 구역을 포함한 구역별 촉매화 기재 모노리스에 관한 것으로, 제1 구역은 지지체에 담지된 백금족 금속 및 산화철, 산화망가니즈, 산화구리, 산화아연, 산화니켈, 및 이들의 혼합물로 이루어진 군으로부터 선택된 제1 비금속 산화물 또는 무기 산화물에 담지된 철, 망가니즈, 구리, 아연, 니켈, 및 이들의 혼합물로 이루어진 군으로부터 선택된 제1 비금속을 포함하고, 제2 구역은 제올라이트에 담지된 구리 또는 철 및 산화철, 산화망가니즈, 산화구리, 산화아연, 산화니켈, 및 이들의 혼합물로 이루어진 군으로부터 선택된 제2 비금속 산화물 또는 무기 산화물에 담지된 철, 망가니즈, 구리, 아연, 니켈, 및 이들의 혼합물로 이루어진 군으로부터 선택된 제2 비금속을 포함하는 촉매를 제공한다.
종래의 메탄 개질용 촉매로서, 한국등록특허 제1164024호에서는 기존의 니켈 개질촉매 보다 반응 활성이 우수하고 저온 반응에 의하여 수명이 현저히 향상된 메탄의 이산화탄소 개질용 코발트계 촉매를 제안하였고, 이러한 촉매는 일산화탄소의 생성비가 높고 장기 운전조건에서도 안정적인 효과가 있다.
또한, 한국등록특허 제1480801호에서는 이산화탄소-메탄 개질 반응용 모노리스 촉매 및 이의 제조방법에 관한 것으로, 금속 전구체 용액에 담체를 혼합 및 담지하여 상기 혼합 및 담지된 용액을 모노리스 지지체에 담지, 건조시킨 후에 상기 혼합 및 담지된 용액이 담지된 모노리스 지지체를 소성하는 단계를 포함하는 이산화탄소를 이용한 메탄의 개질 반응용 모노리스 촉매의 제조방법을 제안하고 있다.
상기 모노리스 촉매를 사용할 경우 이산화탄소와 메탄을 이용하는 개질반응을 수행함에 있어서 기존의 그래뉼 형태의 촉매에 비해, 상대적으로 장시간 동안 높은 활성을 유지할 수 있어 장시간 안정적인 합성가스의 제조가 가능하다. 또한, 모노리스의 구조적 특징으로 압력 손실이 비교적 적어 공정 상용화에 도움이 되는 장점이 있음에도 불구하고, 탄소 침적과 고온 반응 조건(800 ℃ 이상)에서 활성성분의 소결 및 산화에 의한 촉매의 비활성화 문제는 해결하지 못하고 있다.
본 출원인이 출원한 한국 출원번호 10-2016-0095541호에서는 기존의 촉매입자에 1A~5A족 금속을 배리어 성분으로 사용하여 개질반응 중에 발생하는 탄소 침적을 방지하고 열화에 의한 촉매의 비활성화와 열적 내구성을 개선할 수 있는 내열성 모노리스 촉매를 제한하고 있다. 상기 출원에서는 알루미늄 등의 배리어 성분을 활성금속과 같이 지지체에 담지하여 활성금속 사이에 배리어금속이 존재하게 함으로써 상기 배리어 금속이 디퓨전배리어 역할을 하도록 하며, 이러한 결과로 활성금속이 고온의 반응 중에서 소결되어 입자가 성장하는 것을 막음으로써의 촉매의 코킹을 억제하고 열적 안정성을 향상시켜 촉매의 비활성화를 방지하고 있다.
그러나 상기와 같이 배리어금속을 활성금속과 동시에 담지하는 방법을 사용하지 않고, 배리어 금속 등을 미리 모노리스 지지체에 코팅하여 소결억제층을 형성한 후 상기 소결억제층이 코팅된 모노리스 지지체에 활성금속을 담지함으로서, 배리어 금속에 의해 활성금속의 표면이 블록킹되는 현상을 최소화하면서도 활성금속이 고온의 반응 중 서로 소결되어 입자가 성장하는 것을 방지할 수 있음을 확인하여 본 발명을 완성하게 되었다.
상기와 같이 종래의 개질 반응용 모노리스 촉매의 약한 내열성 및 코킹에 의한 활성저하의 문제점을 개선하기 위하여, 본 발명은 고온의 반응조건(800 ℃ 이상) 하에서도 활성촉매 입자의 소결 현상을 억제시켜 촉매의 활성 안정성 및 내코킹성을 향상시킬 수 있는 이산화탄소를 이용한 메탄의 개질 반응용 모노리스 촉매 및 이의 제조방법을 제공하는데 있다.
상기와 같은 목적을 달성하기 위하여, 본 발명의 일구현예는, 모노리스 지지체 및; 상기 모노리스 지지체의 표면에 3주기 이상의 원소 중 2족, 3족, 6족, 13족, 15족, 16족에 해당하는 원소로 이루어진 군으로부터 선택된 하나 이상이 코팅되어 형성된 소결억제층; 상기 소결억제층 상부에 위치한 활성 금속층을 포함하여 이루어지되, 상기 활성금속 층의 구성 성분은 하기의 화학식 1으로 나타내어 지는 것을 특징으로 하는 메탄 개질반응용 모노리스 촉매를 제공한다.

상기 화학식 1에서, X는 Co, Ni, Ru, Rh 또는 이들 중에서 선택된 2 이상의 혼합물인 촉매 활성 성분이고, Y는 조촉매인 Zr이며, a 및 b 각각은 X와 Y의 중량비를 순서대로 나타내며, a는 1이고, b는 0.2 내지 1.5이다.
본 발명의 바람직한 일 구현예에서, 상기 소결억제층은 Ca, Al, S, P, Y, W 중에서 선택된 하나 이상의 성분을 사용하여 모노리스 표면에 코팅된 것임을 특징으로 할 수 있다.
본 발명의 바람직한 일 구현예에서, 상기 모노리스는 100 ~ 400 cpsi(cells per square inch)인 것을 사용함을 특징으로 할 수 있다.
본 발명의 또 다른 실시예로서, a) 3주기 이상의 원소 중 2족, 3족, 6족, 13족, 15족, 16족에 해당하는 원소로 이루어진 군으로부터 선택된 하나 이상의 원소의 전구체 용액에 모노리스 지지체를 딥핑하는 단계; b) 상기 a) 단계에서 얻어진 모노리스 지지체를 건조하는 단계; c) 상기 b) 단계 후 얻어진 건조물을 소성하여 표면에 소결 억제층이 코팅된 모노리스 지지체를 얻는 단계; d) 상기 화학식 1의 화합물을 포함하는 금속전구체 용액을 제조하는 단계; e) 상기 d)단계의 금속전구체 용액을 c)단계에서 얻어진 소결억제층이 코팅된 모노리스 지지체에 담지시키는 단계; f) 상기 e) 단계에서 얻어진 상기 화학식 1의 화합물이 담지된 모노리스 지지체를 건조하는 단계; g) 상기 f) 단계에서 얻어진 건조물을 소성하여 상기 화학식 1의 화합물을 포함하는 촉매 활성층이 형성된 모노리스 지지체를 얻는 단계;를 포함하여 제조하는 것을 특징으로 한다.
본 발명의 바람직한 다른 구현예에서, 상기 a) 단계에서의 전구체가 Al, P 또는 S 성분의 전구체인 것을 특징으로 할 수 있다
본 발명의 바람직한 다른 구현예에서, 상기 모노리스 지지체는 비표면적이 10 m2/g인 이하인 세라믹, 실리콘 카바이드 또는 금속 성분으로 이루어진 것을 특징으로 할 수 있다.
본 발명의 바람직한 다른 구현예에서, 상기 c)단계에서 소성은 300 ~ 600℃에서 4 ~ 7 시간 동안, g)단계에서의 소성은 300 ~ 600 ℃에서 4 ~ 7 시간 동안 소성하는 것을 특징으로 할 수 있다.
또한 본 발명에서는 상기 본 발명에서 제조된 촉매를 이용하여 이산화탄소 및 메탄을 포함하는 혼합가스를 개질하여 일산화탄소 및 수소를 포함하는 합성가스를 제조하는 것을 특징으로 한다.
이때, 상압조건에서 반응온도는 900 ~ 1200 ℃ 이며, 상기 혼합가스의 공간속도는 3800 ~ 4600 h-1일 수 있다.
본 발명에 따르면, 메탄 개질 반응용 모노리스 촉매에 있어서 소결억제층이 상기 모노리스 지지체의 표면에 형성되고 상기 소결억제층 위에 활성촉매층이 순차적으로 존재함으로써, 활성촉매층의 소결 방지 효과와 활성촉매층의 최대 반응 면적의 확보를 도모할 수 있다.
또한, 상기 소결억제층에 의하여 활성촉매층의 소결이 방지되어 활성촉매 입자의 비활성화 및 탄소침적이 억제되고 장시간 고온에서 반응 후에도 모노리스 촉매의 활성이 유지되어 우수한 내열성 및 활성 안정성을 나타낸다.

이하, 첨부된 도면을 참조하여 본 발명이 속하는 기술분야에서 통상의 지식을 가진 자가 본 발명을 용이하게 실시할 수 있도록 본 발명에 따른 개질 반응용 모노리스 촉매 및 이의 제조방법의 바람직한 실시예를 상세히 설명하도록 한다.
본 발명의 각 도면에 있어서, 구조물들의 사이즈나 치수는 본 발명의 명확성을 기하기 위하여 실제보다 확대하거나 축소하여 도시한 것이고, 특징적 구성이 드러나도록 공지의 구성들은 생략하여 도시하였으므로 도면으로 한정하지는 아니한다.
본 발명의 바람직한 실시예에 대한 원리를 상세하게 설명함에 있어 관련된 공지 기능 또는 구성에 대한 구체적인 설명이 본 발명의 요지를 불필요하게 흐릴 수 있다고 판단되는 경우에는 그 상세한 설명을 생략한다.
본 발명은 일 관점에서, 모노리스 지지체에 활성성분이 담지된 메탄 개질 반응용 모노리스 촉매에 관한 것으로, 모노리스지지체의 표면에 코팅된 소결억제층(A)과 상기 소결 억제층의 상부에 형성된 하기 화학식 1 화합물을 포함하는 촉매활성층(B)을 포함하는 개질 반응용 모노리스 촉매에 관한 것이다.

상기 화학식 1에서, X는 Co, Ni, Ru, Rh 또는 이들 중에서 선택된 2 이상의 혼합물인 촉매 활성 성분이고, Y는 조촉매인 Zr이며, a 및 b 각각은 X와 Y의 중량비를 순서대로 나타내며, a는 1이고, b는 0.2 내지 1.5이다.
여기서 더욱 바람직하게는 촉매 활성성분으로서 Co와 Ru이 혼합된 것이 더욱 바람직하다. 이때, Co와 Ru의 혼합비는 몰비로 Co : Ru = 1 : 0.01-0.2인 것이 가장 바람직하다.
이산화탄소를 이용한 메탄의 개질 반응에서 종래까지 사용되었던 촉매는 활성성분으로 코발트(Co), 니켈(Ni) 등의 전이금속과 백금(Pt), 팔라듐(Pd), 로듐(Rh), 이리듐(Ir) 또는 루테늄(Ru) 등의 귀금속 및 이들을 보충하기 위한 지르코니움(Zr), 란타늄(La) 등의 조촉매가 혼합되어 화합물의 형태로 사용되는 것이 알려져 있고, 이들의 촉매 조성물을 지지체에 도입하기 위한 방법으로서 알루미나, 실리카 등의 담체가 주로 이용되었다.
이들의 혼합물 구조체로 이루어진 메탄개질용 촉매에 있어서 혼합물의 각 성분의 비율을 변화시키거나 처리방법을 달리하는 다양한 방법들이 적용되어 왔으나, 고온 조건 하의 개질반응에서 촉매활성이 저하되는 문제점을 극복하지는 못하였다.
이에 본 발명에서는 고온에서 열안정성 향상 및 소결현상의 억제를 위해 모노리스 촉매 지지체 표면에 3주기 이상의 원소 중 2족, 3족, 6족, 13족, 15족, 16족에 해당하는 원소로 이루어진 군 중에서 선택된 어느 하나 이상을 코팅하여 소결억제층을 형성시키고, 2차적으로 상기 소결억제층 위에 상기 화학식 1 조성의 활성촉매층을 도입함으로써 메탄 개질 반응이 실제적으로 일어나는 고온(800 ℃ 이상)에서 활성성분 입자의 소결 등에 의한 촉매 활성성분 입자의 성장을 억제하여 촉매의 내열성과 내코킹성을 향상시킬 수 있었다.
본 발명에 있어서, 상기 소결억제층의 성분은 바람직하게는 Ca, Al, S, P, Y, W 중에서 선택된 하나 이상의 성분을 코팅하여 형성될 수 있으며, 이 중 Al, P 또는 S 성분을 코팅하여 형성하는 것이 더욱 바람직하다.
본 발명의 바람직한 구현예에 따르면, 소결억제층을 이루는 금속은 상기 금속의 전구체를 유기용매 및 물 중에서 선택된 하나 이상을 사용하여 용해한 용액에 모노리스 지지체를 딥핑하여 코팅할 수 있으나, 이에 제한 되는 것은 아니며 스핀코팅, 분무코팅, 화학증기증착 등 기존 코팅 방식을 사용할 수 있다.
도 1은 기존의 배리어 금속을 사용한 소결억제 방식과 본 발명에 의한 소결억제 방식을 대비하여 보여준다. 도 1의 (a)의 경우는 배리어 금속(10)이 촉매활성입자(20a)의 사이에 존재하여 일종의 디퓨전 배리어(diffusion barrier)로 작용하여 촉매활성 입자가 서로 소결되어 성장되는 것을 억제하게된다. 이 경우, 촉매활성 입자의 표면을 배리어금속이 가리게 되므로 활성입자의 표면적이 줄어드는 단점이 있게 된다. 반면에 도 1의 (b)와 같이 본 발명에 의한 모노리스 촉매는 모노리스의 표면에 먼저 소결억제층(30)을 코팅시키고, 상기 소결억제층(30)의 위에 촉매활성입자(20b)가 위치하여 촉매활성층을 형성함으로써, 촉매활성입자의 소결을 억제하면서도 기존의 경우와 같은 배리어 금속에 의한 활성입자의 표면적 감소 효과는 나타나지 않는다.
상기 소결억제층(30)은 모노리스 지지체의 표면과 촉매활성층 사이에 존재하면서, 고온에서 촉매활성 입자 간의 이동 및 소결(sintering) 현상을 억제하는 기능을 제공한다. 이 때 촉매 활성금속은 소결억제층을 이루는 금속과 상호작용을 통한 강한 결합을 형성하여 고온의 반응온도에서도 확산 등이 억제되는 것으로 생각된다. 따라서 고온 반응 조건 하에서 일어나는 메탄 개질 반응에 있어서 촉매 활성금속 입자의 확산/이동을 방지하여 소결 현상을 억제할 수 있고, 이로 인해 촉매활성 성분의 분산성이 유지되며, 촉매입자 성장에 의한 탄소침적을 억제할 수 있다.
또한, 소결억제층(30)이 모노리스 지지체의 표면과 촉매활성층 사이에 위치하여 활성금속을 고정하는 역할을 하게 됨에 따라 촉매 활성 금속과 소결억제층(30) 사이의 접촉면적을 충분히 확보함과 동시에 촉매활성층의 다른 한 표면은 완전히 오픈되어 있도록 할 수 있으므로, 촉매활성금속의 소결을 방지하기 위하여 배리어로 작용하는 금속을 동시에 담지하여 사용하는 경우에 비하여 개질반응에 필요한 촉매 활성점의 감소가 상대적으로 적게될 수 있다.
또한, 본 발명은 다른 관점에서, a) 활성금속의 소결억제층을 형성하기 위하여 3주기 이상의 원소 중 2족, 3족, 6족, 13족, 15족, 16족에 해당하는 원소로 이루어진 군으로부터 선택된 하나 이상의 원소의 전구체 용액에 모노리스 지지체를 딥핑하는 단계; b) 상기 a) 단계에서 얻어진 모노리스 지지체를 건조하는 단계; c) 상기 b) 단계 후 얻어진 건조물을 소성하여 표면에 소결 억제층이 코팅된 모노리스 지지체를 얻는 단계; d) 상기 화학식 1의 화합물을 포함하는 금속전구체 용액을 제조하는 단계; e) 상기 d)단계의 금속전구체 용액을 c)단계에서 얻어진 소결억제층이 코팅된 모노리스 지지체에 담지시키는 단계; f) 상기 e) 단계에서 얻어진 상기 화학식 1의 화합물이 담지된 모노리스 지지체를 건조하는 단계; g) 상기 f) 단계에서 얻어진 건조물을 소성하여 상기 화학식 1의 화합물을 포함하는 촉매 활성층이 형성된 모노리스 지지체를 얻는 단계;를 포함하는 개질 반응용 모노리스 촉매의 제조방법에 관한 것이다.
본 발명에 따르면, 소결억제층은 소결억제층을 이루는 금속의 전구체 용액에 모노리스 지지체를 딥핑하여 코팅하는 단계를 거친다.
상기 소결억제층을 이루는 원소로는 Al, P 또는 S 성분인 것이 메탄 개질 반응에 있어서 촉매 활성 및 안정성 측면에서 바람직하며, 상기 전구체의 농도는 0.01 내지 3 M인 것이 지지체 코팅 효율면에서 바람직하다.
그 다음으로, 상기 금속전구체 용액으로 코팅된 모노리스 지지체를 건조시키는 단계를 거친다. 여기서 건조는 예컨대 상기 코팅된 모노리스 지지체를 80 내지 120 ℃ 오븐에서 약 1 시간 동안 건조하는 것이 바람직하다.
본 발명에 따르면, 상기 건조된 모노리스 지지체는 고온 소성시키는 단계를 거치는데, 예컨대 300 내지 600 ℃에서 4 내지 7 시간 소성하여 모노리스 지지체에 소결억제층을 형성하는 것이 바람직하다. 이때, 상기 소성온도가 300 ℃ 또는 4 시간 미만이면 제조 과정에서 사용된 용매나 전구체 성분이 잔존하여 활성촉매층 도입 중 부반응을 일어나는 문제가 발생할 수 있으며, 600 ℃ 또는 7 시간을 초과하는 경우 균일한 소결억제층의 형성이 어려우므로 상기의 온도 범위를 유지하는 것이 바람직하다.
본 발명의 바람직한 구현예에 따르면, 소결억제층의 바람직한 도입 방법으로서, 상기 a) 내지 b) 단계를 반복하거나, a) 내지 c) 단계를 반복하여 목적 하는 금속양이 모노리스 지지체에 코팅될 수 있도록 할 수 있다.
소결억제층은 본 발명의 방법으로 형성시킴으로 인해 소결억제의 기능이 발현될 수 있다. 모노리스 담체에 알루미나졸 등을 워시코팅하여 알루미나 층을 도입하는 것은 본 발명과 같은 소결억제의 기능이 발현되지 않는다.
따라서, 본 발명은 실리카졸이나 알루미나졸 같은 담지체의 구성이 없이도 활성촉매층의 도입이 용이한 장점을 제공한다.
상기 모노리스 촉매 지지체는 상기 화학식 1의 활성촉매 조성물이 고르게 분산되기 위하여, 예컨대 비표면적이 10 m2/g 이하로 낮은 세라믹, 실리코 카바이드 또는 금속성분으로 이루어진 모노리스 지지체가 사용될 수 있다. 이러한 모노리스 지지체는 바람직하게는 허니컴 구조물일 수 있다.
상기 허니컴 구조로 막대형태의 빈 공간이 연결되어 있는 모노리스형 촉매는 내ㆍ외벽을 통해서 열이 용이하게 전달되므로 촉매의 온도가 균일하게 유지되며, 압력강하가 낮아서 높은 유량의 반응물을 처리하는데 적합한 형태이다. 또한, 치밀한 구조로 인해 단위 체적 당 높은 표면적을 가지게 되며, 뛰어난 내마모성을 보이고 있다. 이러한 허니컴 구조의 모노리스 촉매는 빠른 물질 전달로 인하여 낮은 탄소 침적률 및 높은 열안정성을 제공하여 촉매 내구성 강화 및 고 유량 반응에 최적화 되어있다.
또한 상기 모노리스 지지체는 100~400 cpsi의 기체유동채널을 가질 수 있다. 100 cpsi의 기체유동채널 일 경우, 기하 표면적이 감소하는 문제가 발생할 수 있고, 400 cpsi 초과일 경우에는 기하 표면적이 증가하고, 촉매는 보다 효과적으로 사용될 수 있으나, 어려운 제조 공정 및 반응에 있어서 높은 압력 강하 문제가 발생할 수 있다.
상기 활성촉매층은 상기 화학식 1로 표시되는 조성물을 포함하며, 여기서 개질 반응용 촉매로 일반적으로 이용되는 전이금속 및 귀금속 촉매가 추가적으로 포함될 수 있다.
상기 d)단계의 화학식 1 화합물의 금속전구체는 해당 분야에서 일반적으로 사용되는 것을 특별히 한정하지는 않으나, 각각의 금속전구체로서 하기에 기재된 물질이 사용될 수 있다.
코발트 전구체인 코발트 화합물로서는, Co(NO3)2, Co(OH)2, CoCl2, CoSO4, Co2(SO4)3, CoF3, CoCO3 등을 들 수 있다. 상기 코발트의 전구체로서는 질산염이 이용되는 것이 일반적이다.
니켈 전구체인 니켈 화합물로서는, Ni(NO3)2, NiCl2, NiSO4, Ni2(SO4)3, NiCO3 등을 들 수 있으며, 일반적으로는 질산염의 형태로 이용된다.
루테늄 전구체인 루테늄 화합물로서는, 예를 들면 RuCl3ㆍnH2O, Ru(NO3)3, Ru2(OH)2Cl4ㆍ7NH3ㆍ3H2O, K2(RuCl5(H2O)), (NH4)2(RuCl5(H2O)), K2(RuCl5(NO)), RuBr3ㆍnH2O, Na2RuO4, Ru(NO)(NO3)3 등의 루테늄염을 들 수 있으며, 바람직하게는 취급상의 관점에서 Ru(NO)(NO3)3, Ru(NO3)3가 이용된다.
백금 전구체로 사용되는 화합물로서는, 예를 들면 PtCl4, H2PtCl4, H2PtCl6, K2PtCl4, K2PtCl6, Pt(C5H7O2)2 등의 백금염을 들 수 있으며, H2PtCl6가 많이 사용된다.
지르코늄 전구체인 지르코늄 화합물로서는, ZrCl4, ZrCl2, ZrO(NO3)2ㆍH2O, ZrO2, Zr(OH)4, ZrClOH, Zr(NO3)4ㆍ5H2O, ZrOCl2, Zr(SO4)2 등을 들 수 있으며, 바람직하게는 취급상의 관점에서 Zr(NO3)4ㆍ5H2O, ZrOCl2가 이용된다.
본 발명에 따르면, 상기 활성촉매 금속전구체 용액을 소결억제층(A)이 코팅된 모노리스 지지체에 담지시키는 단계 및 상기 활성촉매 금속전구체 용액이 담지된 모노리스 지지체를 건조시키는 단계를 거친다. 여기서 건조는 예컨대 담지된 모노리스 지지체를 80 내지 120 ℃ 에서 약 1 시간 동안 건조하는 것이 바람직하다.
본 발명에 따르면, 상기 건조된 모노리스 지지체는 소성시키는 단계를 거치는데, 예컨대 300 내지 600 ℃에서 4 내지 7 시간 소성하여 모노리스 촉매를 제조하는 것이 바람직하다. 상기 소성온도가 300 ℃ 또는 4 시간 미만이면 촉매 물성이 변하지 않고 단지 건조 상태가 되어 촉매의 화학적인 결합이 이루어지지 않아 촉매활성이 저하되는 문제점이 발생하며, 600 ℃ 또는 7 시간을 초과하는 경우 촉매 입자 분산성이 나빠지므로 상기 범위를 유지하는 것이 바람직하다.
본 발명의 바람직한 구현예에 따르면, 메탄 개질 반응용 모노리스 촉매에 포함된 상기 활성촉매층은 모노리스 촉매 지지체 100 중량부에 대하여 0.5 내지 5 중량부를 가지는 것이 바람직하다.
본 발명에 따르면, 상기 활성촉매층이 0.5 중량부 미만이면 이산화탄소를 이용한 메탄 개질 반응성을 나타내기에 충분한 활성 성분이 존재하지 못하여 반응성이 감소하는 문제가 있으며, 5 중량부 이상이면 중량부를 초과하는 경우에는 오히려 촉매의 입자크기의 증가로 활성이 감소하며 코킹이 더 크게 발생하므로 상기 범위를 유지하는 것이 바람직하다.
본 발명의 바람직한 구현예에 따르면, 활성촉매층의 바람직한 도입 방법으로서, 상기 e) 및 f) 단계 혹은 e) 내지 g)단계를 반복하여 목적 활성촉매 금속양이 모노리스 지지체에 담지될 수 있도록 할 수 있다.
이와 같이, 본 발명에 따라 제조된 모노리스 촉매의 경우 이산화탄소-메탄 개질반응에 있어서 고온(800 ℃ 이상)에서도 활성이 유지되고 촉매성분의 분산성이 유지되어 모노리스 촉매의 계속적인 사용에 있어서 유리한 장점을 제공하여, 경제적인 관점에서 유리하다.
이하, 본 발명을 실시예에 의거하여 더욱 상세히 설명하겠는바, 본 발명이 다음 실시예에 의하여 한정되는 것은 아니다.
실시예 1 ~ 3: Co-Ru-Zr/Al/모노리스, Co-Ru-Zr/P/모노리스, Co-Ru-Zr/S/모노리스 촉매의 제조
본 발명에서 촉매의 제조에 사용된 각 성분의 전구체는 다음과 같다.
Cobalt nitrate hexahydrate (Co(NO3)2ㆍ6H2O, SamchunChem., 97%), Rutheniumni -trosylnitrate(Ru(NO)(NO3)3, StreamChem., 99%), Zirconiumchlorideoxide -octahydrate(ZrCl2Oㆍ8H2O, Junsei, 99%), Aluminumnitrateenneahydrate (Al(NO3)3ㆍ9H2O, Junsei, 98%), Phosphoric acid(H3PO4, Samchun, 85%), sulfuric acid(H2SO4, Samchun, xx%).
200 cpsi의 모노리스를 직경 1 cm, 높이 2 cm로 컷팅 후, 촉매의 지지체로 사용하였다. 0.1 M 농도의 알루미늄 전구체 (실시예 1) 또는 1 M 농도의 인 전구체 (실시예 2)의 용액, 혹은 1M 농도의 황 전구체(실시예 3) 용액에 상기 컷팅된 모노리스를 침지하여 허니컴 구조의 모노리스에 각각 알루미늄, 인, 황 성분을 코팅 시킨 후, 상기 코팅된 모노리스를 100 ℃의 건조오븐에서 1시간 가량 건조 시켰다. 건조된 모노리스를 400 ℃의 온도에서 6시간 동안 소성시켜 Co-Ru-Zr 촉매의 지지체로 사용하였다.
상기에서 준비된 코팅 모노리스를 Co-Ru-Zr의 활성 성분이 용해된 용액으로 솔루션 코팅을 한 후, 100 ℃ 온도의 건조오븐에서 1시간 가량 건조 시켰다. 이와 같은 코팅ㆍ건조 과정을 여러 번 반복하여 촉매성분의 중량비가 전체의 약 2 wt%가 되도록 촉매를 제조하였다. Co-Ru-Zr의 촉매 성분이 코팅된 모노리스를 400 ℃의 온도로 6시간 동안 소성시켜, 본 발명에 따른 개질반응 용 모노리스 촉매를 제조하였다.
실시예 4, 5: Co-Ru-Zr/P/모노리스 촉매의 제조
인 전구체 용액의 농도를 0.5M(실시예 4), 2M(실시예 5)로 달리하여 허니컴 구조의 모노리스에 코팅 시킨 후, 모노리스를 100 ℃의 건조오븐에서 1시간 가량 건조 시켰다. 건조된 모노리스를 400 oC의 온도에서 6시간 동안 소성시켜 Co-Ru-Zr 촉매의 지지체로 사용하였다. Co-Ru-Zr의 담지 방법 및 담지량은 위 실시예 1과 동일시 하였다.
비교예 1: Co-Ru-Zr/모노리스 촉매의 제조
Co-Ru-Zr의 활성성분이 용해된 용액을 무처리 모노리스에 코팅 시킨 후 모노리스를 약 100 ℃의 건조오븐에서 1시간 가량 건조 시켰다. 이와 같은 코팅ㆍ건조 과정을 여러 번 반복하여 촉매성분의 중량비가 전체의 약 2 wt%가 되도록 촉매를 제조하였다. Co-Ru-Zr의 촉매 성분이 코팅된 모노리스를 400 ℃의 온도로 6시간 동안 소성시켜, 모노리스 촉매를 제조하였다.
실험예 1: 촉매성능 평가
본 발명에 따른 상기 실시예 및 비교예에 의하여 제조된 촉매의 성능을 평가하기 위하여 하기와 같은 방법으로 메탄과 이산화탄소의 개질반응을 수행하였으며, 그 결과를 도 2 및 3에 나타내었다.
촉매성능 평가는 상기 실시예 및 비교예에 의하여 제조된 모노리스 촉매를 외부 가열 시스템을 갖춘 고정층 반응기로 내경이 2 cm인 쿼츠 재질의 관형 반응기내에 충전한 뒤, 불활성가스를 흘리면서 목표 반응온도까지 상승시켰다. 목표 반응온도에 도달한 뒤에, 반응기 내로 혼합 몰비가 1:1 인 메탄/이산화탄소 혼합가스를 4,200 h-1의 공간속도로 반응기에 공급하여 촉매반응을 수행하였다. 촉매반응은 상압, 1,000 ℃ 의 반응 온도 조건에서 수행되었으며, 반응 후 배출되는 가스는 열전도도검출기(Thermal conductivity detector)가 장착된 가스크로마토그래피 시스템을 이용하여 분석하였다.
도 2에 나타낸 바와 같이, 본 발명에 따른 실시예 1의 모노리스 촉매는 개질반응 초기에 100%의 메탄 및 이산환탄소 전환율 보였다. 반응이 진행됨에 따라 메탄 전환율의 감소가 관찰되나 100시간동안 안정적인 활성을 나타내었고, 이산화탄소의 전환율은 반응이 진행되는 동안 100%의 활성을 유지하였다. 이산화탄소의 전환율이 메탄의 전환율과 비교하여 높은 이유는 역수성가스 전환반응(Reverse water-gas shift reaction, CO2 + H2 ↔ CO + H2O)에 의한 이산화탄소의 저감에 기인한다.
실시예 2의 모노리스 촉매는 개질반응 초기 약 92%의 메탄전환율과 100%의 이산화탄소의 전환율을 나타내었다. 반응 5시간 경과 후, 약 3%의 메탄 전환율 감소가 관찰되었으나, 그 후부터 100시간 이상의 개질반응동안 안정적인 메탄 및 이산화탄소 전환율을 나타내었다. 실시예 1 내지 2 의 모노리스 촉매상에서의 메탄의 전환율은 사용된 촉매에 따라 다소 차이가 관찰되었으나, 이산화탄소의 전환율은 높은 반응온도의 영향으로 열역학적 평형에 도달하여 반응시간동안 100%의 전환율을 보였다.
비교예 1의 모노리스 촉매는 반응 초기 100%의 메탄 및 이산화탄소 전환율을 보였으나, 반응이 진행됨에 따라 전환율의 감소가 관찰되어 30 시간의 반응시간 후에는 66.8%의 메탄전환율과 81.0%의 이산화탄소의 전환율을 나타내었다.
하기 표 1에 나타낸 바와 같이, 실시예 2의 모노리스 촉매제조에 사용하였던 인산의 몰농도를 달리하여 처리, 제조한 모노리스 촉매상에서 개질반응을 수행한 결과, 표면 처리시의 인산 농도는 메탄과 이산화탄소의 전환율 및 반응 안정성에도 영향을 준 것으로 나타났다. 2M의 인산농도로 처리한 모노리스 촉매(실시예 5)는 초기 메탄과 이산화탄소의 전환율이 각각 62.3%, 74.5%로 실시예 2 및 다른 비교예의 모노리스 촉매보다 낮게 관찰되었다. 그러나, 인산을 처리하지 않은 비교예 1의 모노리스 촉매와 비교하여 30시간 이상 안정한 촉매 활성을 나타내었다. 하기 표 1로부터 인산의 농도는 모노리스 촉매의 활성 및 안정성에 영향을 미치는 것으로 볼 수 있으며, 적합한 인산의 농도는 1M로 사료된다.
도 3에 본 발명의 실시예 3의 모노리스 촉매의 개질반응 활성을 도시하였다. 실시예 3은 황으로 처리한 모노리스 지지체를 사용한 촉매로서 초기 개질반응에서 각각 75%, 85%의 메탄 및 이산화탄소의 전환율을 나타내었다. 도 3에 비교 도시한 바와 같이 실시예3의 모노리스 촉매는 비교예 1의 모노리스 촉매와 비교하여 낮은 초기 활성을 나타내지만, 시간에 따라 활성 변화가 적은 안정적인 촉매활성을 나타내었으며, 오히려 반응이 진행됨에 따라 메탄 및 이산화탄소의 전환율의 증가가 관찰되었다. 이는 반응이 진행됨에 따라 황으로 처리한 모노리스 촉매상의 활성상인 Co-Ru-Zr가 활성을 갖는 상으로 변하면서 촉매표면에서 황과의 상호작용을 통한 활성화가 진행된다고 해석할 수 있다. 따라서, 황 처리 모노리스 촉매 또한 촉매의 활성 및 안정성을 유지, 향상시키는 물질 후보군으로 볼 수 있다.
실험예 2: 반응 후 촉매의 탄소분석
알루미늄 또는 인을 코팅한 후, Co-Ru-Zr이 담지된 모노리스 촉매(실시예 1,2)와 무처리 모노리스위에 담지된 Co-Ru-Zr촉매(비교예 1)의 반응 후 탄소침적양을 비교하기 위해 하기와 같이 원소분석(Elemental analysis)를 수행하였다. 상기의 실험예의 반응 조건에서 메탄과 이산화탄소의 개질 반응을 수행 후, 실시예 1,2 및 비교예 1에서 회수된 모노리스 촉매를 Thermo Scientific FLASH EA-2000 장비를 이용하여 촉매내 침적되어 있는 탄소의 양을 정량화 하였고, 그 결과를 하기 표 2에 나타내었다.
하기 표 2에 나타낸 바와 같이 알루미늄 또는 인 코팅 후 지지체로 사용한 모노리스 촉매에서는 총 탄소 침적량이 0.03%로 무시할 만한 수준으로 관찰되었고, 무처리 모노리스 위에 담지된 Co-Ru-Zr촉매는 0.2%로 상대적으로 많은 양의 탄소침적이 관찰되었다.
메탄개질용 반응에 있어서, 활성금속 성분이 소결되어 입자의 크기가 커지면 탄소의 침적이 더 크게 나타나며, 메탄 전환율 등은 급속히 감소하게 된다. 도2와 3 및 표2에서의 결과로 보아 Al, P, S 등이 코팅된 모노리스에 활성금속을 입힌 실시예에서 그러하지 않은 비교예에 비하여 촉매 활성이 오랜시간동안 유지되며, 훨씬 긴 반응시간에서도 탄소침적양이 적게 나타난 것으로 보아 본 발명의 방법에 의해 제조된 촉매는 활성금속의 소결이 방지되어 촉매 활성 안정성과 내 코킹성이 향상됨을 알 수 있다.
본 발명에 따르면, 메탄 개질 반응용 모노리스 촉매에 있어서 소결억제층이 상기 모노리스 지지체의 표면에 형성되고 상기 소결억제층 위에 활성촉매층이 순차적으로 존재함으로써, 활성촉매층의 소결 방지 효과와 활성촉매층의 최대 반응 면적의 확보를 도모할 수 있다.
또한, 상기 소결억제층에 의하여 활성촉매층의 소결이 방지되어 활성촉매 입자의 비활성화 및 탄소침적이 억제되고 장시간 고온에서 반응 후에도 모노리스 촉매의 활성이 유지되어 우수한 내열성 및 활성 안정성을 갖기 때문에 산업상 이용가능성이 있다.
Claims (12)
- 모노리스 지지체 및;상기 모노리스 지지체의 표면에 3주기 이상의 원소 중 2족, 3족, 6족, 13족, 15족, 16족에 해당하는 원소로 이루어진 군으로부터 선택된 하나 이상이 코팅되어 형성된 소결억제층;상기 소결억제층 상부에 위치한 활성 금속층을 포함하여 이루어지되, 상기 활성금속층의 구성성분은 하기의 화학식1로 나타내어지는 것을 특징으로 하는 메탄 개질 반응용 모노리스 촉매.[화학식 1]a(X)-b(Y)(상기 화학식 1에서, X는 Co, Ni, Ru, Rh 또는 이들 중에서 선택된 2 이상의 혼합물인 촉매 활성 성분이고, Y는 조촉매인 Zr이며, a 및 b 각각은 X와 Y의 중량비를 나타내는 실수이다.)
- 제1항에 있어서,상기 화학식1의 a는 1이고, b는 0.2 내지 1.5의 범위에 있는 것임을 특징으로 하는 메탄 개질 반응용 모노리스 촉매.
- 제1항에 있어서,상기 소결억제층은 Ca, Al, S, P, Y, W 중에서 선택된 하나 이상의 성분을 사용하여 모노리스 표면에 코팅된 것임을 특징으로 하는 메탄 개질 반응용 모노리스 촉매.
- 제1항에 있어서,상기 모노리스는 100 ~ 400 cpsi(cells per square inch)인 것을 사용함을 특징으로 하는 메탄 개질 반응용 모노리스 촉매.
- a) 3주기 이상의 원소 중 2족, 3족, 6족, 13족, 15족, 16족에 해당하는 원소로 이루어진 군으로부터 선택된 하나 이상의 원소의 전구체 용액에 모노리스 지지체를 딥핑하는 단계;b) 상기 a) 단계에서 얻어진 모노리스 지지체를 건조하는 단계;c) 상기 b) 단계 후 얻어진 건조물을 소성하여 표면에 소결 억제층이 코팅된 모노리스 지지체를 얻는 단계;d) 하기 화학식 1의 화합물을 포함하는 금속전구체 용액을 제조하는 단계;e) 상기 d)단계의 금속전구체 용액을 c)단계에서 얻어진 소결억제층이 코팅된 모노리스 지지체에 담지시키는 단계;f) 상기 e) 단계에서 얻어진 하기 화학식 1의 화합물이 담지된 모노리스 지지체를 건조하는 단계;g) 상기 f) 단계에서 얻어진 건조물을 소성하여 화학식 1의 화합물을 포함하는 촉매 활성층이 형성된 모노리스 지지체를 얻는 단계;를 포함하는 메탄 개질 반응용 모노리스 촉매의 제조방법.[화학식 1]a(X)-b(Y)(상기 화학식 1에서, X는 Co, Ni, Ru, Rh 또는 이들 중에서 선택된 2 이상의 혼합물인 촉매 활성 성분이고, Y는 조촉매인 Zr이며, a 및 b 각각은 X와 Y의 중량비를 순서대로 나타내며, a는 1이고, b는 0.2 내지 1.5이다.)
- 제5항에 있어서,상기 a) 단계에서의 원소 전구체는 Al, P, 또는 S 성분으로 이루어진 것을 특징으로 하는 메탄 개질 반응용 모노리스 촉매의 제조방법.
- 제5항에 있어서,상기 a)단계 및 b)단계, e)단계 및 f)단계는 목표하는 함량이 얻어질 때까지 반복해서 실시하는 것을 특징으로 하는 메탄 개질 반응용 모노리스 촉매의 제조방법.
- 제5항에 있어서,상기 모노리스 지지체는 비표면적이 10 m2/g 이하인 세라믹, 실리콘 카바이드 또는 금속 성분으로 이루어진 것을 특징으로 하는 메탄 개질 반응용 모노리스 촉매의 제조방법.
- 제5항에 있어서,상기 c) 단계에서 소성은 300 ~ 600 ℃에서 3 ~ 7 시간 실시하는 것을 특징으로 하는 메탄 개질 반응용 모노리스 촉매의 제조방법.
- 제5항에 있어서,상기 g) 단계에서 소성은 300 ~ 600 ℃에서 3 ~ 7 시간 실시하는 것을 특징으로 하는 메탄 개질 반응용 모노리스 촉매의 제조방법.
- 제1항 내지 제4항 중 어느 한 항의 촉매를 이용하여 이산화탄소 및 메탄을 포함하는 혼합가스를 개질하여 일산화탄소 및 수소를 포함하는 합성가스를 제조하는 것을 특징으로 하는 합성가스의 제조방법.
- 제11항에 있어서,상압 및 800 ~ 1200 ℃ 에서 이산화탄소 및 메탄을 포함하는 혼합가스를 개질하여 일산화탄소 및 수소를 포함하는 합성가스를 제조하는 것을 특징으로 하는 합성가스의 제조방법.
