Description

イソブチレンの分離精製方法およびイソブチレンの製造方法
 本発明は、イソブタノールから作製したイソブチレンの分離精製方法、並びに、その分離精製方法を用いたイソブチレンの製造方法に関する。
 従来のプラスチックの大半は、石油を原料としている。しかし、近年は石油の枯渇が懸念され、また燃焼させた際に発生するCOは地球温暖化の原因となる。そこで近年、石油の代替品として、カーボンニュートラルと言われるバイオマス由来の化学品が期待されている。一方、プラスチックの一種であるメタクリル樹脂は、透明性、耐候性等の特性に優れ、様々な用途に用いられている。このメタクリル樹脂の原料として、メタクリル酸メチルが用いられている。このメタクリル酸メチルの原料となる、メタクロレインやメタクリル酸を製造する方法として、以下の方法が知られている。すなわち、tert-ブタノール、メチルtert-ブチルエーテルまたはイソブチレンを原料とする接触気相酸化法がある。
 そして、メタクリル樹脂の製造に使用する原料の製造方法としては、従来より、様々な方法が知られている。特許文献1~4及び非特許文献1には、イソブタノールからイソブチレンを合成する方法が記載されている。

 これらの文献では、イソブタノールを、脱水触媒を使用して脱水することにより、イソブチレンを製造する方法が記載されている。具体的には、脱水触媒として、特許文献1ではSiOを特定量含有するγ-アルミナが使用されており、特許文献2~4ではγ-アルミナやゼオライトなどが使用されており、非特許文献1ではγ-アルミナが使用されている。
しかしながら、これらの文献では、イソブタノールの脱水反応により得られるイソブチレンを含む生成物における、イソブチレンと、未反応イソブタノールや生成した水との分離精製方法については、十分な記載がされていない。
 従って、本発明は、簡便な方法によって、純度の高いイソブチレンを効率良く得ることができる工業的に有利なイソブチレンの分離精製方法、並びに、この分離精製方法を用いたイソブチレンの製造方法を提供することを目的とする。
 [1]イソブチレンおよび未反応イソブタノールを含む反応ガスから該イソブチレンを分離精製するイソブチレンの分離精製方法であって、
 イソブチレンおよび未反応イソブタノールを含む反応ガスと、第一の溶媒とを接触させることにより、該イソブチレンを含む第一のガスと、該未反応イソブタノールを含む回収液とを得る工程(1)と、
 該第一のガスに、tert-ブタノール、tert-ブタノール水溶液およびメチルtert-ブチルエーテルから選ばれる第二の溶媒を接触させることにより、該第二の溶媒に該第一のガスに含まれるイソブチレンを吸収させ、該イソブチレンを含む吸収液を得る工程(2)と、
 該吸収液を蒸留することにより、分離精製されたイソブチレンを得る工程(3)と、

 本発明によれば、簡便な方法によって、純度の高いイソブチレンを効率良く得ることができる工業的に有利なイソブチレンの分離精製方法、並びに、この分離精製方法を用いたイソブチレンの製造方法を提供することができる。

 本発明のイソブチレンの分離精製方法は、イソブタノール、特にバイオマス由来のイソブタノールから作製されたイソブチレンを含む反応ガスに対して、好適に適用することができる。また、本発明の分離精製方法により、イソブタノールから純度の高いイソブチレンを連続的に効率良く得ることができる。
 以下に、本発明のイソブチレンの分離精製方法、並びに、その分離精製方法を用いたイソブチレンの製造方法について、詳細に説明する。しかしながら、以下に記載する説明は、本発明の実施態様の一例であり、本発明はこれらの内容に限定されない。
 <イソブチレンの分離精製方法>
 本発明のイソブチレンの分離精製方法は、イソブチレンおよび未反応イソブタノールを含む反応ガスから該イソブチレンを分離精製する方法である。従って、この分離精製方法に用いる反応ガスは、イソブチレンと未反応イソブタノールとを含むものであれば特に限定することなく使用できる。この反応ガスとしては、例えば、(上述した特許文献等に記載された)イソブタノールからイソブチレンを合成する反応(脱水反応)より得られる(未反応イソブタノールを含む)反応生成物(反応ガス)を用いることができる。
 また、本発明のイソブチレンの分離精製方法は、以下の工程を有する。
工程(1):イソブチレンおよび未反応イソブタノールを含む反応ガスと、第一の溶媒とを接触させることにより、該イソブチレンを含む第一のガスと、該未反応イソブタノールを含む回収液とを得る工程。
工程(2):前記第一のガスに、tert-ブタノール、tert-ブタノール水溶液及びメチルtert-ブチルエーテルから選ばれる第二の溶媒を接触させることにより、該第二の溶媒に該第一のガスに含まれるイソブチレンを吸収させ、該イソブチレンを含む吸収液を得る工程。
工程(3):前記吸収液を蒸留することにより、分離精製されたイソブチレンを得る工程。
 さらに、本発明のイソブチレンの分離精製方法は、以下の工程を有することもできる。
工程(4):前記工程(1)より得られる未反応イソブタノールを含む回収液を蒸留することにより、該未反応イソブタノールを含む留出液と、該未反応イソブタノールを実質的に含まない缶出液とを得る工程。
工程(5):前記工程(3)より得られる分離精製されたイソブチレンを水和して、tert-ブタノールを得る工程。
工程(6):前記工程(3)より得られる分離精製されたイソブチレンと、メタノールとを反応させて、メチルtert-ブチルエーテルを得る工程。
 また、本発明では、工程(4)より得られた留出液をイソブチレンを製造する際に用いるイソブタノールとして再利用することができるが、その際に、この留出液に対して、後述する液々分離工程を行うことができる。すなわち、本発明の分離精製方法は、この液々分離工程を有することもできる。
 これらの各工程は、順次行われても良いし、複数の工程を並行して(同時に)行っても良い。また、これらの各工程は複数回行うこともでき、これらの工程を連続して何度も繰り返すことにより、分離精製されたイソブチレンを連続して供給することもできる。
以下に、各工程を詳しく説明する。
 「工程(1)」
 まず、イソブチレン及び未反応イソブタノールを含む反応ガスと、第一の溶媒とを接触させる。これにより、未反応イソブタノールを第一の溶媒に溶解させて、反応ガスから未反応イソブタノールを分離させ、未反応イソブタノールを回収する。この接触操作によって、少なくともイソブチレンを含む第一のガスと、未反応イソブタノールを含む回収液とを得る(イソブタノール回収工程)。
なお、この反応ガスは、上述したように、イソブタノールからイソブチレンを合成する既知の方法を用いて得られる(未反応イソブタノールを含む)反応生成物を適宜用いることができる。この反応ガスは、イソブチレン及び(未反応の)イソブタノールを少なくとも含み、この他にも、イソブタノールからイソブチレンを合成する際に生じ得る他の成分を含むことができる。この他の成分としては、例えば、イソブタン、ノルマルブタン、ノルマルブテン、1-ブテン、トランス-2-ブテン及びシス-2-ブテンなどを挙げることができる。なお、当然ながら、反応ガス中のイソブチレン含有量は高ければ高いほど好ましい。
 工程(1)に用いる第一の溶媒としては、(未反応)イソブタノールを溶解することができ、かつ、イソブチレンを溶解しないものであれば、特に限定されず、適宜選択して用いることができる。第一の溶媒の具体例としては、プロトン性極性溶媒を挙げることができ、このプロトン性極性溶媒としては、例えば、メタノール、エタノール、及び、水などを挙げることができる。また、第一の溶媒としては、1種類の溶媒を単独で用いても良いし、複数種類の溶媒を併用しても良い。その中でも、取り扱いが容易なことから、第一の溶媒は、水を含むことが好ましく、より好ましくは水である。第一の溶媒が水であれば、イソブチレンの分離精製の際に生ずる排水処理が容易となり、ランニングコストや設備コストを容易に抑えることができる。
 工程(1)より得られる第一のガスは、少なくともイソブチレンを含み、この他にも、イソブタノールからイソブチレンを合成する際に生じうる上述した他の成分を含むことができる。
なお、第一のガス中に未反応イソブタノールは含有されてもよいが、第一のガス中の未反応イソブタノールの含有割合は、イソブタノールの回収にかかる負荷を低くする観点から、10.0質量%以下が好ましく、5.0質量%以下がより好ましい。
また、工程(1)より得られる回収液は、少なくとも(未反応)イソブタノールと、第一の溶媒に用いた溶媒(例えば、水)とを含み、この他にもイソブタノールからイソブチレンを合成する際に生じうる上述した他の成分を含むことができる。なお、回収液中にイソブチレンは含有されてもよいが、回収液中のイソブチレンの含有割合は、イソブチレン生産量を高くする観点から、0.01質量%以下が好ましく、0.001質量%以下がより好ましい。
 上記反応ガスと、第一の溶媒とを接触させる際に使用する装置としては、例えば、回収塔を用いることができる。
回収塔としては、例えば、棚段塔、充填物塔(不規則充填物塔及び規則充填物塔など)を用いることができる。
 棚段塔は、塔内に水平なトレイ(棚板)を複数個有することができる。棚段塔では、このトレイによりそれぞれ区切られた空間(段)において、気液平衡が成立している。このため、棚段塔では、揮発性が高い又は第一の溶媒に溶解しない成分(ここでは、イソブチレン等のガス)は塔の上部の段に移動し、揮発性が低い又は第一の溶媒に溶解する成分(ここでは、未反応イソブタノール等)は塔の下部の段に移動する。このトレイとしては、例えば、ターボグリッドトレイ、デュアルフロートレイ及びシーブトレイを用いることができる。
 充填物塔は、中空の塔内に充填物が充填され、その充填物表面で気液接触を行わせる。この充填物塔に用いることができる不規則充填材としては、例えば、ラシヒリング及びポールリングを挙げることができる。また、充填物塔に用いることができる規則充填材としては、例えば、商品名:Mellapak(Sulzer製)、及び、商品名:MCパック(マツイマシン製)を挙げることができる。
 なお、工程(1)に用いる装置としては、装置をコンパクトにできる理由から、規則充填物塔を用いることが好ましい。
 回収塔は、塔下部にガス(上記反応ガス)の供給ラインが配され、塔上部に溶媒(上記第一の溶媒)の供給ラインが配された構造を有することができる。また、上述したように、イソブチレンを含む第一のガスは、回収塔の上部に移動し、未反応イソブタノールを含む回収液は、回収塔の下部に移動することから、回収塔は、第一のガスを回収する排出ラインを塔頂部に、回収液を回収する排出ラインを塔底部に有することができる。
 ここで、反応ガスと第一の溶媒との接触方式は特に限定されない。しかしながら、回収塔内の塔頂ガス中に含まれる、溶質である(未反応)イソブタノールの濃度をより低くできる理由から、反応ガスと第一の溶媒との接触方式は、向流接触であることが好ましい。
 装置(回収塔)内で、反応ガスと第一の溶媒とを接触させる際の塔頂圧力は、特に限定されない。しかしながら、この際の塔頂圧力(ゲージ圧)は、0MPaG以上0.10MPaG以下が好ましく、0MPaG以上0.03MPaG以下がより好ましい。接触時の塔頂圧力を0MPaG以上とすることで、減圧設備を導入する必要がなくなり、0.10MPaG以下とすることにより、イソブチレンの凝縮を容易に抑制し、回収液へのイソブチレンの混入を容易に抑制できる。
また、反応ガスと第一の溶媒とを接触させる際の塔頂温度は、10℃以上60℃以下が好ましく、20℃以上50℃以下がより好ましい。接触時の塔頂温度を10℃以上とすることにより、イソブチレンの凝縮を容易に抑制し、回収液へのイソブチレンの混入を容易に抑制できる。また、接触時の塔頂温度を60℃以下とすることにより、イソブタノールの回収率を一層上げることができる。さらに、接触時の塔頂温度を20℃以上とすることにより、イソブチレンの凝縮をより一層容易に抑制し、回収液へのイソブチレンの混入をより容易に抑制できる。また、接触時の塔頂温度を50℃以下とすることで、イソブタノールの回収率をより一層上げることができる。
 このようにして、工程(1)により、少なくともイソブチレンを含む第一のガスと、未反応イソブタノールを含む回収液とを得ることができる。
 「工程(2)」
 次に、工程(1)から得られる第一のガスと、第二の溶媒とを接触させる。これにより、第二の溶媒に第一のガスに含まれるイソブチレンを吸収させ、イソブチレンを含む吸収液を得る(イソブチレン吸収工程)。
 本発明では、前記第二の溶媒として、プロトン性極性溶媒である、tert-ブタノール、tert-ブタノール水溶液及びメチルtert-ブチルエーテルから選ばれる溶媒を用いる。第二の溶媒は、後述する工程(3)で用いる蒸留塔の(分離精製されたイソブチレンを含む)留出液中に留出する可能性がある。従って、本発明では、留出液中に混入したとしてもメタクリル酸メチルを製造する際に影響の少ないこれらの溶媒を用いる。第二の溶媒は、1種を単独で用いても良いし、複数種を併用しても良いが、設備が大きくなることを抑制する観点から、1種を単独で使用する方がより好ましい。
 なお、tert-ブタノールは、後述する工程(5)において、工程(3)より得られる(分離精製された)イソブチレンの水和反応によって製造することができる。このため、この工程(5)より得られるtert-ブタノールを第二の溶媒(tert-ブタノール及びtert-ブタノール水溶液)の少なくとも一部として利用することができる。
 また、メチルtert-ブチルエーテルは、後述する工程(6)において、工程(3)より得られる(分離精製された)イソブチレンと、メタノールとの反応によって製造することができる。このため、この工程(6)より得られるメチルtert-ブチルエーテルを第二の溶媒の少なくとも一部として利用することができる。
このように、これらの溶媒は、分離精製したイソブチレンを利用して入手でき、新たな溶媒を準備する必要がない。この点からも、第二の溶媒として、tert-ブタノール、tert-ブタノール水溶液及びメチルtert-ブチルエーテルから選ばれる溶媒を用いることが好ましい。この中でも、装置の安全運転及びイソブチレンの吸収効率の観点から、第二の溶媒は、tert-ブタノール水溶液及びメチルtert-ブチルエーテルから選ばれる溶媒を用いることがより好ましい。
 上記tert-ブタノール水溶液は、tert-ブタノールと水とから構成されることができる。第二の溶媒として、tert-ブタノール水溶液を用いる場合、水溶液中のtert-ブタノール濃度は、工程(2)に用いる装置(後述の吸収塔)の操作条件を考慮して適宜設定することができる。しかしながら、tert-ブタノール水溶液中のtert-ブタノール濃度としては、80質量%以上90質量%以下が好ましく、85質量%以上88質量%以下がより好ましい。tert-ブタノール濃度を80質量%以上とすることにより、第二の溶媒に吸収されるイソブチレン濃度を一層高くすることができる。また、tert-ブタノール濃度を90質量%以下とすることにより、tert-ブタノール水溶液の凝固点を容易に適度な温度とすることができ、装置の安定運転が容易に可能となる。tert-ブタノール水溶液中のtert-ブタノール濃度は高ければ高いほど、吸収効率は高くなる傾向があるが、一方で、tert-ブタノール濃度が高いほど凝固点が高くなる傾向がある。このため、装置を安定運転する観点から、用いるtert-ブタノール水溶液の温度を高くすることが求められ、その結果、吸収効率が低下する傾向がある。このトレードオフの関係から、tert-ブタノール水溶液中のtert-ブタノール濃度は85質量%以上88質量%以下がより好ましい。
 工程(2)より得られる吸収液は、イソブチレン及び第二の溶媒を少なくとも含み、この他に、イソブタノールからイソブチレンを合成する際に生じうる上述した他の成分を含むことができる。なお、当然ながら、吸収液中のイソブチレンの含有量は高ければ高いほど好ましい。
 前記第一のガスと、第二の溶媒とを接触させる際に使用する装置としては、例えば、吸収塔を用いることができる。
吸収塔としては、例えば、棚段塔、不規則充填物塔及び規則充填物塔を用いることができる。工程(2)に用いる装置は、装置をコンパクトにできる理由から、規則充填物塔を用いることが好ましい。
 また、これらの塔の構成は、上述した回収塔と同様な構成とすることができる。従って、吸収塔において、揮発性の高い又は第二の溶媒に溶解しない成分(ここでは、イソブチレン以外の他のガス等)は塔の上部に移動し、揮発性の低い又は第二の溶媒に溶解する成分(ここでは、イソブチレン等)は塔の下部に移動する。このため、吸収塔は、塔底部にイソブチレンを含む吸収液を回収する排出ラインを有することができ、塔頂部に、他のガス等を回収する排出ラインを有することができる。
さらに、吸収塔は、塔下部にガス(上記第一のガス)の供給ラインが配され、塔上部に溶媒(上記第二の溶媒)の供給ラインが配された構造を有することができる。この塔頂部より排出される他のガス中にイソブチレンは含有されていてもよいが、当然ながらその含有量は少なければ少ないほど好ましい。また、この他のガスとしては、例えば、イソブタノールからイソブチレンを合成する際に生じうる上述した他の成分を挙げることができる。
 ここで、第一のガスと、第二の溶媒との接触方式は特に限定されない。しかしながら、吸収塔内の塔頂ガス中に含まれる、溶質であるイソブチレンの濃度をより低くできる理由から、第一のガスと第二の溶媒との接触方式は向流接触であることが好ましい。
 装置(吸収塔)内で第一のガスと第二の溶媒を接触させる際の塔頂圧力は、特に限定されない。しかしながら、接触時の塔頂圧力(ゲージ圧)は、0MPaG以上0.05MPaG以下が好ましい。接触時の塔頂圧力が0MPaG以上であれば、減圧設備を導入する必要がなくなり、0.05MPaG以下であれば、耐圧性の高い大きな設備を導入する必要がなくなる。
また、第一のガスと第二の溶媒を接触させる際の塔頂温度は、0℃以上40℃以下が好ましく、5℃以上15℃以下がより好ましい。接触時の温度を0℃以上とすることにより、通常の冷却器の使用が容易に可能となり、設備コストを一層低くすることができる。また、接触時の温度を40℃以下とすることにより、溶媒に対するイソブチレンの溶解濃度を一層高くすることができる。さらに、接触時の塔頂温度を5℃以上とすることにより、通常の冷却器の使用がより容易に可能となり、装置コストをより一層低くすることができる。また、接触時の塔頂温度を15℃以下とすることにより、溶媒に対するイソブチレンの溶解濃度がより一層高くなり、溶媒使用量をより一層低減させることができる。
 「工程(3)」
 工程(2)より得られる吸収液を蒸留することにより、分離精製されたイソブチレンを得る(イソブチレン濃縮工程)。
 工程(3)に用いる装置としては、例えば、棚段塔、不規則充填物塔及び規則充填物塔を用いることができる。工程(3)に用いる装置は、装置をコンパクトにできる理由から、規則充填物塔を用いることが好ましい。
 また、これらの塔の構成は、上述した回収塔と同様な構成とすることができる。従って、これらの塔において、揮発性の高い成分(ここでは、イソブチレン)は塔の上部に移動し、揮発性の低い成分(ここでは、第二の溶媒等)は塔の下部に移動する。このため、工程(3)に用いる装置(蒸留塔)は、塔頂部にイソブチレン(留出物)を回収する排出ラインを有することができ、塔底部に第二の溶媒等を回収する排出ラインを有することができる。
さらに、工程(3)に用いる装置は、上記吸収液を供給するための供給ラインを例えば、塔の中間部(中段部)に有することができ、この吸収液は例えば加熱器で気化した状態で供給ラインより塔内に供給されることができる。また、工程(3)に用いる装置は、気液接触を充分に起こさせるために、装置からの留出物の(少なくとも)一部を塔内に戻す還流弁を設けることができる。塔頂部から排出された留出物は凝縮器などにより液化され、その一部が還流として塔内に戻され、残りを分離精製されたイソブチレン(を含む留出液)として抜き出すことができる。また、塔底部に存在する液体成分をリボイラー等で必要に応じて加熱して、イソブチレンなどの揮発性の高い成分を再度蒸発させることができる。これにより、より純度の高い(よりイソブチレンを含まない)液体成分(第二の溶媒等を含む缶出液)を得ることができる。塔底部より排出(回収)される液体成分中のイソブチレンの含有割合は、イソブチレンの生成量を高くする観点から、0.001質量%以下が好ましい。
 吸収液を蒸留する際の条件としては、塔頂圧力(ゲージ圧)は0.05MPaG以上0.4MPaG以下が好ましく、0.10MPaG以上0.25MPaG以下がより好ましい。また、塔頂温度は、5℃以上30℃以下が好ましく、10℃以上20℃以下がより好ましい。
 蒸留時の塔頂圧力を0.05MPaG以上とすることにより、イソブチレンの凝縮温度を一層低下させることができる。また、塔頂圧力を0.4MPaG以下とすることにより、塔頂圧力を保つためのコストを一層低くすることができる。
さらに、蒸留時の塔頂圧力を0.10MPaG以上とすることにより、イソブチレンの凝縮温度をより一層低下させることができ、通常の冷却水を用いた凝縮操作が容易に可能になり、装置コストを一層低くすることができる。また、塔頂圧力を0.25MPaG以下とすることにより、塔頂圧力を保つためのコストをより一層低くすることができる。
 蒸留時の塔頂温度を5℃以上とすることにより、通常の冷却水を用いた凝縮操作が容易に可能になり、装置コストを一層低下させることができる。また、塔頂温度を30℃以下とすることにより、吸収液の使用量を容易に削減することができる。
 吸収液に用いた第二の溶媒にtert-ブタノール水溶液を使用した場合、該吸収液を蒸留する際の還流比(還流量/留出量)は、0.1以上10.0以下が好ましく、3.0以上4.0以下がより好ましい。還流比を0.1以上とすることにより、高濃度のイソブチレンを容易に得ることができ、還流比を10.0以下とすることにより、必要な熱量を一層抑制できる。
また、還流比を3.0以上とすることにより、高濃度のイソブチレンをより容易に得ることができ、還流比を4.0以下とすることで、必要な熱量をより一層抑制できる。
なお、上記還流量とは、塔頂部から排出された留出物のうち、塔内に戻される留出物の量を意味し、上記留出量とは、塔内に戻されることなく、塔頂部より回収される分離精製されたイソブチレン(を含む留出液)の量を意味する。なお、当然ながら、分離精製されたイソブチレン(を含む留出液)中のイソブチレンの含有割合(純度)は高ければ高いほど好ましい。
また、このイソブチレンを含む留出液中に他の成分(例えば、第二の溶媒及びイソブタノールからイソブチレンを合成する際に生じうる上述した他の成分)を含むことができる。
 また、第二の溶媒にメチルtert-ブチルエーテルを使用した場合、吸収液を蒸留する際の還流比は、0.1以上20.0以下が好ましく、8.0以上12.0以下がより好ましい。還流比を0.1以上とすることにより、高濃度のイソブチレンを容易に得ることができ、還流比を20.0以下とすることにより、必要な熱量を一層抑制できる。また、還流比を8.0以上とすることにより、高濃度のイソブチレンをより容易に得ることができ、還流比を12.0以下とすることで、必要な熱量をより一層抑制できる。
 「工程(4)」
 前記工程(1)より得られる未反応イソブタノールを含む回収液を蒸留することにより、該未反応イソブタノールを含む留出液と、該未反応イソブタノールを実質的に含まない缶出液とを得る(イソブタノール濃縮工程)。なお、未反応イソブタノールを実質的に含まない缶出液とは、この缶出液を前記工程(1)における第一の溶媒の少なくとも一部として使用したときに、該工程(1)の回収液における未反応イソブタノールの回収率が許容できる範囲で、イソブタノールを含む又は含まない状態のものを意味する。工程(1)の回収液における、許容できる未反応イソブタノールの回収率としては、例えば80%以上とすることができる。なお、前記缶出液中の未反応イソブタノールの含有割合は、1質量%以下であることが好ましく、0.1質量%以下であることがより好ましい。
得られた缶出液中の用いた第一の溶媒の含有割合は、廃水処理の許容される濃度の観点から95質量%以上が好ましく、未反応イソブタノールの回収率を高くする観点から99質量%以上がより好ましい。
 本発明の分離精製方法では、工程(4)より得られる缶出液の少なくとも一部を、前記工程(1)において、前記第一の溶媒の少なくとも一部として、再利用することができる。なお、この缶出液を第一の溶媒として再利用する場合、工程(1)において、回収された缶出液のみを第一の溶媒として利用しても良いし、回収された缶出液を他の溶媒(例えば、水)と併せて、第一の溶媒として利用しても良い。
 また、後述する本発明のイソブチレンの製造方法において、工程(4)より得られる留出液を、後述の工程(a)に供するイソブタノール(脱水反応の原料)として再利用(リサイクル)することができる。なお、この留出液を脱水反応における原料として再利用する場合、工程(a)において、回収された留出液のみをこの原料として利用しても良いし、回収された留出液と、新たな原料(イソブタノール)とを併せて、脱水反応の原料として利用しても良い。
従って、本発明では、第一の溶媒や脱水反応の原料の使用量を容易に抑えることができ、環境やコストの観点からも、本発明が優れた方法であることが分かる。
 工程(4)に用いる装置(蒸留塔)としては、例えば、棚段塔、不規則充填物塔及び規則充填物塔を用いることができる。工程(4)に用いる装置は、装置をコンパクトにできる理由から、規則充填物塔を用いることが好ましい。
 また、これらの蒸留塔の構成は、上述した回収塔と同様な構成とすることができる。従って、これらの蒸留塔において、揮発性の高い成分(ここでは、未反応イソブタノール)は塔の上部に移動し、揮発性の低い成分(ここでは、第一の溶媒等)は塔の下部に移動する。このため、工程(4)に用いる装置(蒸留塔)は、塔頂部に未反応イソブタノール(留出液)を回収する排出ラインを有することができ、塔底部に第一の溶媒等(缶出液)を回収する排出ラインを有することができる。
さらに、工程(4)に用いる装置は、上記回収液を供給するための供給ラインを例えば、塔の中間部(中段部)に有することができ、この回収液は例えば加熱器で気化した状態で供給ラインより塔内に供給されることができる。また、工程(4)に用いる装置は、気液接触を充分に起こさせるために、装置からの留出物の(少なくとも)一部を塔内に戻す還流弁を設けることができる。塔頂部から排出された留出物は凝縮器などにより液化され、その一部が還流として塔内に戻され、残りを留出液として抜き出すことができる。また、塔底部に存在する液体成分をリボイラー等で必要に応じて加熱して、イソブタノールなどの揮発性の高い成分を再度蒸発させることができる。これにより、より純度の高い(よりイソブタノールを含まない)缶出液を得ることができる。
 工程(4)における蒸留時の条件としては、特に限定されないが、例えば、以下の条件とすることが好ましい。即ち、蒸留時の塔頂圧力(ゲージ圧)は、減圧設備を導入する設備コストを抑制する観点から0MPaG以上、大きな加圧設備を導入することによる設備コストを抑制する観点から0.1MPaG以下が好ましい。
また、蒸留時の還流比(還流量/留出量)は、0.1以上10.0以下が好ましく、1.0以上2.0以下がより好ましい。還流比を0.1以上とすることにより、留出液として高濃度のイソブタノールを容易に得ることができ、還流比を10.0以下とすることにより、必要熱量を一層抑制できる。また、還流比を1.0以上とすることにより、留出液として高濃度のイソブタノールをより容易に得ることができ、還流比を2.0以下とすることで、必要な熱量をより一層抑制できる。
なお、上記還流量とは、塔頂部から排出された留出物のうち、塔内に戻される留出物の量を意味し、上記留出量とは、塔内に戻されることなく、塔頂部より回収される未反応イソブタノールを含む留出液の量を意味する。
 なお、例えば、第一の溶媒として水を用いた場合、前記留出液中には水が存在することがあり、この留出液を静置分離することで、イソブタノールを含む有機相と、水相とに分離することできる(液々分離工程)。このときの静置時間は、10分以上60分以下が好ましく、より好ましくは、15分以上40分以下である。従って、留出液中に水が混在する場合には、静置分離された有機相のみを、工程(a)における脱水反応の原料としてリサイクルすることが好ましい。これにより、脱水反応を行う脱水反応器への水の混入を一層抑制することができ、平衡上、高い反応率を容易に維持することができる。
 回収された缶出液全てを第一の溶媒としてリサイクルしても良いが、そのリサイクルする割合(リサイクル率)としては、以下の範囲にすることが好ましい。すなわち、リサイクル率は、缶出液総量に対して、20質量%以上50質量%以下が好ましく、30質量%以上40質量%以下がより好ましい。
リサイクル率を20質量%以上とすることにより、排水量を一層少なくすることができ、リサイクル率を50質量%以下とすることにより、副反応で生じたプロパノールの濃縮を容易に抑制できる。
リサイクル率を30質量%以上とすることにより、排水量をより一層少なくすることができ、リサイクル率を40質量%以下とすることにより、副反応で生じたプロパノールの濃縮をより容易に抑制できる。
 「工程(5)」
 前記工程(3)より得られる分離精製されたイソブチレンに水を加え、水和反応することで、tert-ブタノールを得る。この工程(5)より得られたtert-ブタノールを、工程(2)において用いる第二の溶媒(tert-ブタノール及びtert-ブタノール水溶液)の少なくとも一部として利用することができる。これにより、本発明では、第二の溶媒に用いるtert-ブタノールの使用量を容易に抑えることができ、環境やコストの観点からも優れている。
 工程(5)におけるイソブチレンに対する水和反応は、従来より知られる方法に従い行えば良いが、触媒分離の容易性の観点から、特に、陽イオン交換樹脂を用いて行うことが好ましい。陽イオン交換樹脂としては、水和反応に対する活性の観点から、強酸性型陽イオン交換樹脂が好ましい。強酸性型陽イオン交換樹脂としては、多孔性のものが好ましい。多孔性の強酸性型陽イオン交換樹脂としては、例えば、バイエル社製のレバチット(商品名)やロームアンドハース社製のアンバーリスト(商品名)等が挙げられる。
水和反応を行う際の反応器は、固液接触が可能なあらゆる形式の反応器が利用でき、形式は特に限定されない。工程(5)の水和反応で用いる反応器としては、例えば、連続流通方式の固定床式反応器を1基、あるいは、直列に複数基配置したものが利用できる。
 例えば、固定床式反応器を2基(第一反応器及び第二反応器と称する)、直列に配置した反応器を使用した場合、いずれの固定床式反応器も、反応温度を以下のようにすることが好ましい。すなわち、イソブチレンの二量化反応によるイソブチレン二量体を抑制する観点から、各反応器の反応温度を65℃以下とすることが好ましい。ここで、上記反応温度とは、各反応器内の最も高い温度を有する部分の温度を指す。
 また、第一反応器におけるイソブチレンの(反応)転化率は50%以上とすることが好ましい。イソブチレンの転化率が50%以上であれば、第二反応器以降でのイソブチレン二量体の副生量を容易に抑制することができる。各反応器における反応圧力は特に限定されないが、反応温度においてイソブチレン又はイソブチレン含有炭化水素及び水が液状を呈する圧力が採用され、この反応圧力は通常0.2~5MPaGである。
 「工程(6)」
 前記工程(3)より得られる分離精製されたイソブチレンにメタノールを加え、反応させることで、メチルtert-ブチルエーテルを得る。この工程(6)より得られたメチルtert-ブチルエーテルを、工程(2)において用いる第二の溶媒に利用することができる。これにより、本発明では、第二の溶媒に用いる溶媒の使用量を容易に抑えることができ、環境やコストの観点からも優れている。
 工程(6)におけるイソブチレンとメタノールの反応は、従来より知られる方法に従い行えば良いが、触媒分離の容易性の観点から、特に、陽イオン交換樹脂を用いて行うことが好ましい。陽イオン交換樹脂としては、イソブチレンとメタノールの付加反応に対する活性の観点から、強酸性型陽イオン交換樹脂が好ましい。強酸性型陽イオン交換樹脂としては、多孔性のものが好ましい。多孔性の強酸性型陽イオン交換樹脂としては、工程(5)において上述したものを同様に用いることができる。イソブチレンとメタノールとの反応を行う際の反応器は、固液接触が可能なあらゆる形式の反応器が利用でき、形式は特に限定されない。工程(6)に用いる反応器としては、例えば、連続流通方式の固定床式反応器を1基、あるいは、直列に複数基配置したもの、さらに蒸留塔の一部に反応帯を設けたいわゆる反応蒸留カラムなどが利用できる。
 工程(6)における反応条件としては、例えば、以下の条件を挙げることができる。すなわち、メタノールの供給割合を、イソブチレンに対し、モル比(メタノールのモル/イソブチレンのモル)で0.6以上1.6以下とし、反応温度を20℃以上100℃以下とする。反応圧力は特に限定されず適宜設定することができ、例えば、反応温度において、イソブチレン又はイソブチレン含有炭化水素及びメタノール液状を呈する圧力が採用され、この反応圧力は通常0.2~5MPaGである。
 <イソブチレンの製造方法>
 本発明のイソブチレンの製造方法は、イソブタノールからイソブチレンを製造する方法であり、以下の工程を有する。
工程(a):イソブタノールを脱水反応させて、イソブチレン及び未反応イソブタノールを含む反応ガスを得る工程。
工程(b):前記反応ガスから前記イソブチレンを分離精製する工程。
 ここで、本発明の製造方法では、上記工程(b)を上述した本発明のイソブチレンの分離精製方法を用いて行う。この分離精製工程については、詳しい説明は既に上述していることから説明は省略する。
 「工程(a)」
 イソブタノールを脱水反応させて、イソブチレン及び未反応イソブタノールを含む反応ガスを得る(イソブタノール脱水工程)。ここで、イソブタノールの脱水反応は、従来より知られている方法(例えば、上述した特許文献に記載の方法)を適宜使用することができる。脱水反応に用いる脱水触媒としては、例えば、酸触媒を用いて行うことができる。酸触媒の具体例としては、アルミナ、シリカアルミナ、固体リン酸、チタニア、ジルコニアなどが挙げられる。これらの酸触媒の一種を用いてもよく、また二種以上を併用してもよい。中でも、イソブタノールの脱水反応活性の観点からアルミナ触媒を用いることが好ましい。
 イソブタノールの脱水反応は吸熱反応であり、反応温度としては、108℃以上、500℃以下に制御することが好ましい。また、反応温度の下限は、115℃以上がより好ましく、150℃以上がさらに好ましい。一方、反応温度の上限は、415℃以下がより好ましく、400℃以下がさらに好ましい。
 工程(a)にて脱水反応を行う際、脱水反応器を用いることができる。脱水反応器としては、脱水触媒を内部に存在させ、イソブタノールと接触できる構造を有していれば良い。脱水反応器の例としては、固定床反応器や、熱媒体を循環できるシステムを持ったジャケット付多管式熱交換器型固定床反応器を用いることができる。中でも、反応温度が容易に制御できる多管式熱交換器型固定床反応器が好ましい。
 追加設備を用意することなく、工程(b)に反応ガスを容易に供給することができることから、脱水反応器の圧力(ゲージ圧)は、0MPaG以上が好ましく、0.02MPaG以上がより好ましい。圧力の上昇による転化率の低下を一層抑制し、触媒量を容易に低減できることから、脱水反応器の圧力は、0.10MPaG以下が好ましく、0.05MPaG以下がより好ましい。
 以下、実施例により本発明を具体的に説明するが、本発明はこれらの実施例に限定されるものではない。また、実施例に記載の部は、単位時間あたりの質量基準の流量を表している。なお、図1~図5に、各例で実際に行った操作を説明するためのフロー図を示す。
 [実施例1]
 脱水触媒として市販のシリカアルミナ(商品名:SA6175-3.0M・Saint-Gobain製)を固定床反応器に充填し、340℃、0kPaGに保った。次に(原料)イソブタノール(図1の符号100)100体積%のガス100部を空間速度3.0h-1で前記固定床反応器へ供給し、イソブタノールとシリカアルミナを接触させ、少なくとも未反応イソブタノールとイソブチレンを含む反応ガス(図1の符号101)を得た(工程(a):図1の符号10)。
 次に塔頂圧力が0kPaGに保たれた理論段5段のイソブタノール回収塔を用いて、上記反応ガス(符号101)を塔頂から5段目に供給し、温度10℃に制御された66.6部の第一の溶媒(水)と向流接触させた。そして、反応ガスより未反応イソブタノールを第一の溶媒(水)側へ回収し、イソブチレンを含む第一のガス(図1の符号121)と、未反応イソブタノールを含む回収液(図1の符号111)を得た(工程(1):図1の符号11)。
 得られたイソブタノール回収液91.7部を、塔底温度100℃、塔頂圧力0kPaGに保たれた理論段8段の蒸留塔の塔頂から3段目へ供給し、還流比を1.0とし、未反応イソブタノールを含む留出液(図1の符号125)と、未反応イソブタノールを実質的に含まない缶出液(図1の符号122)に蒸留分離した(工程(4):図1の符号12)。次に、得られた留出液3.3部を、デカンターを用い、イソブタノールを含む有機相と、水相とに分離した(液々分離工程:図1の符号13)。そして、得られた有機相(リサイクルイソブタノール(図1の符号132))を上記工程(a)に用いる前記固定床反応器へリサイクルした。このとき前記デカンターは74.2℃に保った。デカンターの水相は排水(図1の符号131)として処理した。一方、得られた缶出液88.3部のうち、29.6部を工程(1)に用いるイソブタノール回収塔の第一の溶媒(水)としてリサイクルした。残りの缶出液は排水(図1の符号124)として処理した。また、リサイクルされた缶出液(第一の溶媒)(図1の符号123)以外の第一の溶媒(図1の符号112)は別途供給された。
 次に、塔頂圧力が0kPaGに保たれた理論段25段のイソブチレン吸収塔を用いて、前記固定床反応器から得られた少なくともイソブチレンを含む第一のガス(符号121)を、塔頂から25段目に供給し、温度10℃に制御された第二の溶媒(図1の符号142)840部と向流接触させた。第二の溶媒としては、tert-ブタノールの濃度が86.5質量%である、tert-ブタノール水溶液を用いた。これにより、第一のガスよりイソブチレンを第二の溶媒(tert-ブタノール水溶液)側へ吸収した(工程(2):図1の符号14)。
 得られたイソブチレン吸収液(図1の符号141)を、ポンプを用いて250kPaGに昇圧し、塔底温度108.6℃、塔頂圧力150kPaGに保たれた理論段10段の蒸留塔の塔頂から3段に供給した。そして、この蒸留塔において、還流比を3.0とし、前記吸収液から、イソブチレンを含む留出液(図1の符号151)と、第二の溶媒(tert-ブタノール水溶液)を含む缶出液(図1の符号152)とに蒸留分離した(工程(3):図1の符号15)。得られた分離精製されたイソブチレンを含む留出液(製品)は75.5部、tert-ブタノール水溶液を含む缶出液は106.3部であった。その結果、目的物質であるイソブチレンは72.2部生成し、得られた留出液中のイソブチレンの含有割合は95.6質量%であった。一方、留出液中のtert-ブタノールの含有割合(濃度)は0.005質量%であった。しかしながら、上述したように、このtert-ブタノールはメタクリル樹脂を作製する上で影響が少ない溶媒である。また、排水(図1の符号124及び131の合計量)は60.7部であった。
 [実施例2]
 工程(4)(図2の符号12)より得られた、留出液量が3.1部、缶出液量が88.0部であり、この留出液(図2の符号125)を排水(図2の符号126)として処理をし、未反応イソブタノールのリサイクルを行わなかった。それら以外は、実施例1と同様にして、イソブタノールからイソブチレンを含む反応ガスを合成し、その反応ガスの分離精製を行った。
工程(3)(図2の符号15)より得られたイソブチレンを含む留出液(図2の符号151)は74.2部であり、第二の溶媒(tert-ブタノール水溶液)を含む缶出液(図2の符号152)は104.7部であった。その結果、目的物質であるイソブチレンは71.1部生成し、得られた留出液(製品)中のイソブチレンの含有割合は95.8質量%であった。一方、留出液中のtert-ブタノールの含有割合(濃度)は0.005質量%であった。また、排水(図2の符号124及び126の合計量)は60.1部であった。
 [実施例3]
 工程(4)(図3の符号12)より得られた、留出液量が2.6部、缶出液量が89.1部であり、この缶出液(図3の符号122)を排水(図3の符号124)として処理し、第一の溶媒のリサイクルを行わなかった。それら以外は実施例1と同様にして、イソブタノールからイソブチレンを含む反応ガスを合成し、その反応ガスの分離精製を行った。
 工程(3)(図3の符号15)より得られたイソブチレンを含む留出液(図3の符号151)は75.5部であり、第二の溶媒(tert-ブタノール水溶液)を含む缶出液(図3の符号152)は106.3部であった。その結果、目的物質であるイソブチレンは72.2部生成し、得られた留出液(製品)中のイソブチレンの含有割合は95.6質量%であった。一方、留出液中のtert-ブタノールの含有割合(濃度)は0.005質量%であった。また、排水(図3の符号124と131の合計量)は90.3部であった。
 [実施例4]
 以下の点を変更した以外は、実施例1と同様にして、イソブタノールからイソブチレンを含む反応ガスを合成し、その反応ガスの分離精製を行った。
すなわち、工程(1)(図4の符号11)より得られたイソブタノール回収液量が91.2部であり、この回収液(図4の符号111)を排水(図4の符号113)として処理し、未反応イソブタノール及び第一の溶媒のリサイクルを行わなかった。
また、工程(3)(図4の符号15)より得られたイソブチレンを含む留出液(図4の符号151)は74.2部であり、第二の溶媒(tert-ブタノール水溶液)を含む缶出液(図4の符号152)は104.7部であった。その結果、目的物質であるイソブチレンは71.1部生成し、得られた留出液(製品)中のイソブチレンの含有割合は95.8質量%であった。一方、留出液中のtert-ブタノールの含有割合(濃度)は0.005質量%であった。また、排水(図4中の符号113の量)は91.2部であった。
 [実施例5]
 以下の点を変更した以外は、実施例1と同様にして、イソブタノールからイソブチレンを含む反応ガスを合成し、その反応ガスの分離精製を行った。すなわち、工程(2)(図1の符号14)に用いる第二の溶媒(図1の符号142)を、温度10℃に制御された(メチルtert-ブチルエーテルの純度が)98.8質量%のメチルtert-ブチルエーテル593部に変更した。また、工程(3)(図1の符号15)に用いる蒸留塔の塔底温度を88.9℃、還流比を9.7に変更した。
工程(3)より得られたイソブチレンを含む留出液(図1の符号151)は79部であり、第二の溶媒(メチルtert-ブチルエーテル)を含む缶出液(図1の符号152)は122.7部であった。その結果、目的物質であるイソブチレンは72.0部生成し、得られた留出液(製品)中のイソブチレンの含有割合は91.1質量%であった。一方、留出液中のメチルtert-ブチルエーテルの含有割合(濃度)は5.0質量%であった。しかしながら、上述したように、このメチルtert-ブチルエーテルはメタクリル樹脂を作製する上で影響が少ない溶媒である。また、排水(図1の符号124及び131の合計量)は60.7部であった。
 [比較例1] 
 工程(2)(図5の符号14)に用いる第二の溶媒を、温度10℃に制御された507部のn-ヘキサン(図5の符号200)に変更し、工程(3)(図5の符号15)によって、イソブチレンを含む留出液(図5の符号151)と、n-ヘキサンを含む缶出液(図5の符号201)とを得た。それら以外は、実施例1と同様にして、イソブタノールからイソブチレンを含む反応ガスを合成し、その反応ガスの分離精製を行った。得られたイソブチレンを含む留出液は112.9部であり、n-ヘキサンを含む缶出液は106.3部であった。その結果、目的物質であるイソブチレンは72.3部生成し、得られた留出液(製品)中のイソブチレンの含有割合は64.0質量%であった。一方、留出液中のn-ヘキサンの含有割合(濃度)は33.0質量%であった。また、排水(図5の符号124及び131の合計量)は60.7部であった。
 なお、下記表1に、各例における未反応イソブタノールのリサイクルの有無、第一の溶媒のリサイクルの有無、最終的に得られるイソブチレンの生成量、排水の合計量、及び製品(留出液)中の第二の溶媒又はn-ヘキサンの含有割合を示す。ここで、第二の溶媒として、tert-ブタノール水溶液を用いた場合、この製品中に含まれる第二の溶媒とは、tert-ブタノールを表す。

 [評価]
 比較例1では、工程(2)における第二の溶媒として、n-ヘキサンを使用した。このため、製品(工程(3)より得られる留出液)中にn-ヘキサンが33.0質量%混入してしまい、高濃度のイソブチレンを得ることができなかった。さらに、工程(4)より得られた、缶出液を第一の溶媒として、留出液を脱水反応における原料としてリサイクルした実施例1と、これらをリサイクルしない実施例4とを比較すると、以下の結果が得られた。すなわち、実施例1は、実施例4に対して、目的物質であるイソブチレンの生成量が1.5質量%(1.1部)向上し、排水が33.4質量%(30.5部)削減された。

Claims (8)

  1.  イソブチレンおよび未反応イソブタノールを含む反応ガスから該イソブチレンを分離精製するイソブチレンの分離精製方法であって、
     イソブチレンおよび未反応イソブタノールを含む反応ガスと、第一の溶媒とを接触させることにより、該イソブチレンを含む第一のガスと、該未反応イソブタノールを含む回収液とを得る工程(1)と、
     該第一のガスに、tert-ブタノール、tert-ブタノール水溶液およびメチルtert-ブチルエーテルから選ばれる第二の溶媒を接触させることにより、該第二の溶媒に該第一のガスに含まれるイソブチレンを吸収させ、該イソブチレンを含む吸収液を得る工程(2)と、
     該吸収液を蒸留することにより、分離精製されたイソブチレンを得る工程(3)と、
    を有するイソブチレンの分離精製方法。
  2.  前記工程(1)で用いられる第一の溶媒が、水を含む請求項1に記載のイソブチレンの分離精製方法。
  3.  前記工程(1)より得られる未反応イソブタノールを含む回収液を蒸留することにより、該未反応イソブタノールを含む留出液と、該未反応イソブタノールを実質的に含まない缶出液とを得る工程(4)を有し、
     該工程(1)において、前記第一の溶媒の少なくとも一部として、該缶出液の少なくとも一部を再利用する請求項1に記載のイソブチレンの分離精製方法。
  4.  前記工程(1)より得られる未反応イソブタノールを含む回収液を蒸留することにより、該未反応イソブタノールを含む留出液と、該未反応イソブタノールを実質的に含まない缶出液とを得る工程(4)を有し、
     該工程(1)において、前記第一の溶媒の少なくとも一部として、該缶出液の少なくとも一部を再利用する請求項2に記載のイソブチレンの分離精製方法。
  5.  前記工程(3)より得られる分離精製されたイソブチレンを水和して、tert-ブタノールを得る工程(5)を有し、
     前記工程(2)において、該工程(5)より得られるtert-ブタノールを前記第二の溶媒に利用する請求項1から4のいずれか一項に記載のイソブチレンの分離精製方法。
  6.  前記工程(3)より得られる分離精製されたイソブチレンと、メタノールとを反応させて、メチルtert-ブチルエーテルを得る工程(6)を有し、
     前記工程(2)において、該工程(6)より得られるメチルtert-ブチルエーテルを前記第二の溶媒に利用する請求項1から4のいずれか一項に記載のイソブチレンの分離精製方法。
  7.  イソブタノールからイソブチレンを製造するイソブチレンの製造方法であって、
     イソブタノールを脱水反応させて、イソブチレンおよび未反応イソブタノールを含む反応ガスを得る工程(a)と、
     該反応ガスから該イソブチレンを分離精製する工程(b)と、
    を有し、
     該工程(b)が、請求項1から6のいずれか一項に記載のイソブチレンの分離精製方法により行われる、イソブチレンの製造方法。
  8.  請求項3または4に記載のイソブチレンの分離精製方法において得られる、未反応イソブタノールを含む留出液を、前記工程(a)に供するイソブタノールとして再利用する請求項7に記載のイソブチレンの製造方法。
