Abstract
非水電解液蓄電素子は、アニオンを挿入乃至脱離可能な正極活物質を含む正極と、負極活物質を含む負極と、非水電解液と、正極と負極との間に配置され、非水電解液を保持するセパレータとを有し、正極活物質が三次元網目構造の細孔を有する炭素であり、炭素は炭酸塩を有する。炭素は少なくとも三次元網目構造の内部に炭酸塩を含んでもよい。炭酸塩は炭素に混入されていてもよい。炭酸塩は炭素の少なくとも一部の表面に被覆されていてもよい。
Description
本発明は、非水電解液蓄電素子に関する。
近年、携帯機器の小型化、高性能化に伴い、高いエネルギー密度を持つ非水電解液蓄電素子の特性が向上し、普及している。より大容量で安全性に優れた非水電解液蓄電素子の開発も進められ、電気自動車等への搭載も始まっている。
このような状況下、エネルギー密度が高く、高速充放電に適した蓄電素子として、いわゆるデュアルインターカレーションタイプの非水電解液蓄電素子の実用化が期待されている。
このタイプの非水電解液蓄電素子は、導電性高分子、炭素材料等からなる正極と、炭素等の負極と、非水溶媒にリチウム塩を溶解してなる非水電解液と、正極と負極との間に設けられるセパレータとを有している。
充電時には、非水電解液中のアニオンが正極へ、カチオンが負極へ挿入され、放電時には、正極及び負極に挿入されたアニオン及びカチオンが電解液中へ脱離することにより充放電が行われる。
このような状況下、エネルギー密度が高く、高速充放電に適した蓄電素子として、いわゆるデュアルインターカレーションタイプの非水電解液蓄電素子の実用化が期待されている。
このタイプの非水電解液蓄電素子は、導電性高分子、炭素材料等からなる正極と、炭素等の負極と、非水溶媒にリチウム塩を溶解してなる非水電解液と、正極と負極との間に設けられるセパレータとを有している。
充電時には、非水電解液中のアニオンが正極へ、カチオンが負極へ挿入され、放電時には、正極及び負極に挿入されたアニオン及びカチオンが電解液中へ脱離することにより充放電が行われる。
しかしながら、従来のリチウムイオン二次電池と同様に、充放電に伴うフッ化水素酸の発生によって、電池特性が低下してしまうことが問題となっている。
非水電解液蓄電素子において、最も注意すべきは素子内への水分の混入である。リチウム二次電池の劣化は、電解液中の電解質が、水との反応で分解することにより生じたフッ化水素酸によるものと考えられている。
素子中に水分が存在すると、電解液との反応によりフッ化水素酸が発生し、正極活物質や電池構成材料を分解する。さらに、分解生成物が負極表面に堆積し、電極抵抗値を増加させる。このような反応の結果、電池容量の低下、サイクル寿命の低下などが生じる。
非水電解液蓄電素子において、最も注意すべきは素子内への水分の混入である。リチウム二次電池の劣化は、電解液中の電解質が、水との反応で分解することにより生じたフッ化水素酸によるものと考えられている。
素子中に水分が存在すると、電解液との反応によりフッ化水素酸が発生し、正極活物質や電池構成材料を分解する。さらに、分解生成物が負極表面に堆積し、電極抵抗値を増加させる。このような反応の結果、電池容量の低下、サイクル寿命の低下などが生じる。
電池劣化を防ぐためには、素子内への水分の混入を防げばよいが、水分の混入が全くないように作製することは非常に困難であり、非水電解液蓄電素子の製造方法上ある程度の水分混入は避けられない、というのが現状である。
特許文献1では、水分の存在によって発生したフッ化水素酸を捕捉(不活性化)することを目的として、炭酸塩をセパレータ、電解液に添加している。

しかしながら、特許文献1の方式では、炭酸塩をセパレータに添加する際、フッ化水素酸を完全に捕捉するためには、相当量の炭酸塩を添加する必要がある。このため、セパレータの細孔が炭酸塩で塞がれ、イオンの授受を阻害するといった懸念がある。
また、電解液中に炭酸塩を添加する場合、電解液に対する炭酸塩の溶解度が非常に低いため、少量しか添加できないという問題がある。さらに、炭酸塩とフッ化水素酸とが反応した際、非常に溶解度の低い反応物が生成するため、反応生成物が電解液中に析出することで、電池の充放電を妨げ、電池特性を低下させる虞がある。
以上のように、従来においては、フッ化水素酸を捕捉するのに十分な炭酸塩を添加することが実際上困難であるとともに、反応生成物の析出による問題を抱えていた。
また、電解液中に炭酸塩を添加する場合、電解液に対する炭酸塩の溶解度が非常に低いため、少量しか添加できないという問題がある。さらに、炭酸塩とフッ化水素酸とが反応した際、非常に溶解度の低い反応物が生成するため、反応生成物が電解液中に析出することで、電池の充放電を妨げ、電池特性を低下させる虞がある。
以上のように、従来においては、フッ化水素酸を捕捉するのに十分な炭酸塩を添加することが実際上困難であるとともに、反応生成物の析出による問題を抱えていた。
本発明は、このような現状に鑑みてなされたもので、フッ化水素酸を良好に捕捉することができ、電池容量の低下抑制とサイクル寿命の向上に寄与する非水電解液蓄電素子の提供を、その主な目的とする。
上記目的を達成するために、本発明の非水電解液蓄電素子は、アニオンを挿入乃至脱離可能な正極活物質を含む正極と、負極活物質を含む負極と、非水電解液と、前記正極と前記負極との間に配置され、前記非水電解液を保持するセパレータと、を有し、前記正極活物質が三次元網目構造の細孔を有する炭素であり、該炭素は炭酸塩を有する。
本発明によれば、フッ化水素酸を良好に捕捉することができ、電池容量の低下抑制とサイクル寿命の向上に寄与する非水電解液蓄電素子を提供できる。
以下、本発明の一実施形態を図を参照して説明する。
図1に基づいて、本実施形態に係る非水電解液蓄電素子10の構成の概要を説明する。非水電解液蓄電素子10は、正極11と、負極12と、非水電解液を保持したセパレータ13と、電池外装缶14と、正極引き出し線15と、負極引き出し線16とを有し、必要に応じて他の部材を有してなる。
非水電解液蓄電素子10の具体例としては、例えば、非水電解液二次電池、非水電解液キャパシタなどが挙げられる。
図1に基づいて、本実施形態に係る非水電解液蓄電素子10の構成の概要を説明する。非水電解液蓄電素子10は、正極11と、負極12と、非水電解液を保持したセパレータ13と、電池外装缶14と、正極引き出し線15と、負極引き出し線16とを有し、必要に応じて他の部材を有してなる。
非水電解液蓄電素子10の具体例としては、例えば、非水電解液二次電池、非水電解液キャパシタなどが挙げられる。
図2は、非水電解液蓄電素子10の基本構成を分かりやすく説明するための模式図である。
正極11は、例えばアルミニウム製の正極集電体20と、正極集電体20上に固定された三次元網目構造を有する正極活物質としての炭素21と、炭素21同士を繋ぎとめるバインダ22と、炭素21間に導電パスを付与する黒丸表示の導電助剤23等を有している。
負極12は、例えば銅製の負極集電体24と、負極集電体24上に固定された炭素質材料などからなる負極活物質25と、負極活物質25同士を繋ぎとめるバインダ22と、負極活物質25間に導電パスを付与する黒丸表示の導電助剤23等を有している。
正極11と負極12との間にはセパレータ13が配置されているとともに、非水電解液26が配置されている。符号27はイオンを示している。イオンが炭素層間に挿入乃至脱離することで充放電が行われる。
正極11は、例えばアルミニウム製の正極集電体20と、正極集電体20上に固定された三次元網目構造を有する正極活物質としての炭素21と、炭素21同士を繋ぎとめるバインダ22と、炭素21間に導電パスを付与する黒丸表示の導電助剤23等を有している。

デュアルインターカレーションタイプの非水電解液蓄電素子の充放電反応は、例えば電解質にLiPF6を使用した場合には、下記の反応式に示すように、非水電解液中から正極にPF6
-が挿入され、負極にLi+が挿入されることにより充電が行われ、正極からPF6
-が、負極からLi+が非水電解液へ脱離することにより放電が行われる。
以下、本実施形態に係る非水電解液蓄電素子10を、その構成部材毎に詳細に説明する。
[1.正極]
正極11は、正極蓄電物質(正極活物質等)を含んでいれば特に制限はなく、目的に応じて適宜選択することができ、例えば、正極集電体上に正極活物質を有する正極材を備えた正極などが挙げられる。

炭素質材料としては、例えば、コークス、人造黒鉛、天然黒鉛等の黒鉛(グラファイト)、様々な熱分解条件での有機物の熱分解物、などが挙げられる。これらの中でもアニオンを挿入乃至脱離する際の電極断面の膨張・収縮が抑制できる三次元網目構造の連通した細孔(メソ孔)を有する多孔質炭素を用いるのが特に好ましい。

本発明における多孔質炭素は、三次元網目構造の連通した細孔を有するものであり、細孔が連通しない活性炭等の多孔質炭素とは区別している。これは、細孔が連通しない多孔質炭素では電池容量が低いことに基づいている。
また、本発明における三次元網目構造は、全ての細孔が連通していることを意味するのではなく、細孔の大部分が連通しているものを含む概念である。

図3に三次元網目構造を有する炭素21の断面構造を模式的に示す。炭素21は三次元網目構造の連通したメソ孔28を有する。

三次元網目構造の連通したメソ孔を有する正極活物質は、メソ孔(空洞部)と炭素材料部とが接する面の両側に亘り正負の電解質イオンが対をなして存在することにより電荷二重層が形成されるキャパシタである。
このため、対をなして存在する電解質イオンの移動の方が、正極活物質と順次化学反応した後、発生した電解質イオンが次に移動するよりも速いこと、電力供給能は、空洞部の容積の大きさもさることながら、正負の電解質イオン対を存在させるメソ孔の表面積の大きさに依存することが理解される。
このため、対をなして存在する電解質イオンの移動の方が、正極活物質と順次化学反応した後、発生した電解質イオンが次に移動するよりも速いこと、電力供給能は、空洞部の容積の大きさもさることながら、正負の電解質イオン対を存在させるメソ孔の表面積の大きさに依存することが理解される。
メソ孔は、3次元網目構造を成すことが望ましい。孔が三次元網目構造を成していれば、イオンが円滑に移動する。
メソ孔は開気孔であって、気孔部分が連続するような構成となっていることが必要である。このような構成であれば、イオンが円滑に移動する。
炭素質材料は、粉末乃至粒子の形態を有することが好ましい。また、表面にフッ素等の表面修飾を施しても良い。

負極活物質としては、少なくとも非水溶媒系でリチウムイオンを吸蔵脱離する物質であれば特に制限はなく、具体的には、炭素質材料、酸化アンチモン錫、一酸化珪素等のリチウムを挿入乃至脱離可能な金属酸化物、アルミニウム、錫、珪素、亜鉛等のリチウムと合金化可能な金属又は金属合金、リチウムと合金化可能な金属と該金属を含む合金とリチウムとの複合合金化合物、チッ化コバルトリチウム等のチッ化金属リチウム、などが挙げられる。

バインダ及び増粘剤としては、電極製造時に使用する溶媒や電解液、印加される電位に対して安定な材料であれば特に制限はなく、目的に応じて適宜選択することができる。

[2-1-3.導電助剤]

[2-2.負極集電体]
負極集電体の材質、形状、大きさ、構造としては、特に制限はなく、目的に応じて適宜選択することができる。

[2-3.負極の作製方法]
負極は、負極活物質に、必要に応じて前記バインダ及び増粘剤、導電剤、溶媒等を加えてスラリー状とした負極材を、負極集電体上に塗布し、乾燥することで製造することができる。
溶媒としては、正極の作製方法と同様の溶媒を用いることができる。
負極活物質にバインダ及び増粘剤、導電剤等を加えたものをそのままロール成形してシート電極としたり、圧縮成形によりペレット電極としたり、蒸着、スパッタ、メッキ等の手法で負極集電体上に負極活物質の薄膜を形成することもできる。
負極は、負極活物質に、必要に応じて前記バインダ及び増粘剤、導電剤、溶媒等を加えてスラリー状とした負極材を、負極集電体上に塗布し、乾燥することで製造することができる。
溶媒としては、正極の作製方法と同様の溶媒を用いることができる。
負極活物質にバインダ及び増粘剤、導電剤等を加えたものをそのままロール成形してシート電極としたり、圧縮成形によりペレット電極としたり、蒸着、スパッタ、メッキ等の手法で負極集電体上に負極活物質の薄膜を形成することもできる。
[3.非水電解液]
非水電解液は、非水溶媒に電解質塩を溶解してなる電解液である。
[3-1.非水溶媒]
非水溶媒としては、特に制限はなく、目的に応じて適宜選択することができるが、非プロトン性有機溶媒が好適である。
非プロトン性有機溶媒としては、鎖状カーボネート、環状カーボネート等のカーボネート系有機溶媒が用いられ、低粘度な溶媒が好ましい。これらの中でも、電解質塩の溶解力が高い点から、鎖状カーボネートが好ましい。
非水電解液は、非水溶媒に電解質塩を溶解してなる電解液である。
[3-1.非水溶媒]
非水溶媒としては、特に制限はなく、目的に応じて適宜選択することができるが、非プロトン性有機溶媒が好適である。
非プロトン性有機溶媒としては、鎖状カーボネート、環状カーボネート等のカーボネート系有機溶媒が用いられ、低粘度な溶媒が好ましい。これらの中でも、電解質塩の溶解力が高い点から、鎖状カーボネートが好ましい。
鎖状カーボネートとしては、例えば、ジメチルカーボネート(DMC)、ジエチルカーボネート(DEC)、エチルメチルカーボネート(EMC)、などが挙げられる。これらの中でも、ジメチルカーボネート(DMC)が好ましい。
DMCの含有量は、特に制限はなく、目的に応じて適宜選択することができるが、非水溶媒に対して70質量%以上が好ましく、83質量%以上がより好ましい。
DMCの含有量が、70質量%未満であると、残りの溶媒は誘電率が高い環状物質(環状カーボネートや環状エステル等)である場合には、誘電率が高い環状物質の量が増えるため、3M以上の高濃度の非水電解液を作製したときに粘度が高くなりすぎ、非水電解液の電極へのしみ込みや、イオン拡散の点で不具合を生じることがある。
DMCの含有量は、特に制限はなく、目的に応じて適宜選択することができるが、非水溶媒に対して70質量%以上が好ましく、83質量%以上がより好ましい。
DMCの含有量が、70質量%未満であると、残りの溶媒は誘電率が高い環状物質(環状カーボネートや環状エステル等)である場合には、誘電率が高い環状物質の量が増えるため、3M以上の高濃度の非水電解液を作製したときに粘度が高くなりすぎ、非水電解液の電極へのしみ込みや、イオン拡散の点で不具合を生じることがある。
環状カーボネートとしては、例えば、プロピレンカーボネート(PC)、エチレンカーボネート(EC)、ブチレンカーボネート(BC)、ビニレンカーボネート(VC)、フルオロエチレンカーボネート(FEC)などが挙げられる。
環状カーボネートとしてエチレンカーボネート(EC)と、鎖状カーボネートとしてジメチルカーボネート(DMC)とを組み合わせた混合溶媒を用いる場合には、エチレンカーボネート(EC)とジメチルカーボネート(DMC)の混合割合は、特に制限はなく、目的に応じて適宜選択することができる。
環状カーボネートとしてエチレンカーボネート(EC)と、鎖状カーボネートとしてジメチルカーボネート(DMC)とを組み合わせた混合溶媒を用いる場合には、エチレンカーボネート(EC)とジメチルカーボネート(DMC)の混合割合は、特に制限はなく、目的に応じて適宜選択することができる。
非水溶媒としては、必要に応じて、環状エステル、鎖状エステル等のエステル系有機溶媒、環状エーテル、鎖状エーテル等のエーテル系有機溶媒、などを用いることができる。
環状エステルとしては、例えば、γ-ブチロラクトン(γBL)、2-メチル-γ-ブチロラクトン、アセチル-γ-ブチロラクトン、γ-バレロラクトン、などが挙げられる。
鎖状エステルとしては、例えば、プロピオン酸アルキルエステル、マロン酸ジアルキルエステル、酢酸アルキルエステル(酢酸メチル(MA)、酢酸エチル等)、ギ酸アルキルエステル(ギ酸メチル(MF)、ギ酸エチル等)、などが挙げられる。
環状エステルとしては、例えば、γ-ブチロラクトン(γBL)、2-メチル-γ-ブチロラクトン、アセチル-γ-ブチロラクトン、γ-バレロラクトン、などが挙げられる。
鎖状エステルとしては、例えば、プロピオン酸アルキルエステル、マロン酸ジアルキルエステル、酢酸アルキルエステル(酢酸メチル(MA)、酢酸エチル等)、ギ酸アルキルエステル(ギ酸メチル(MF)、ギ酸エチル等)、などが挙げられる。
環状エーテルとしては、例えば、テトラヒドロフラン、アルキルテトラヒドロフラン、アルコキシテトラヒドロフラン、ジアルコキシテトラヒドロフラン、1,3-ジオキソラン、アルキル-1,3-ジオキソラン、1,4-ジオキソラン、などが挙げられる。
鎖状エーテルとしては、例えば、1,2-ジメトシキエタン(DME)、ジエチルエーテル、エチレングリコールジアルキルエーテル、ジエチレングリコールジアルキルエーテル、トリエチレングリコールジアルキルエーテル、テトラエチレングリコールジアルキルエーテル、などが挙げられる。
鎖状エーテルとしては、例えば、1,2-ジメトシキエタン(DME)、ジエチルエーテル、エチレングリコールジアルキルエーテル、ジエチレングリコールジアルキルエーテル、トリエチレングリコールジアルキルエーテル、テトラエチレングリコールジアルキルエーテル、などが挙げられる。
[3-2.電解質塩]
電解質塩としては、リチウム塩を使用する。非水溶媒に溶解し、高いイオン伝導度を示すものであれば特に制限はなく、例えば、ヘキサフルオロリン酸リチウム(LiPF6)、過塩素酸リチウム(LiClO4)、塩化リチウム(LiCl)、ホウ弗化リチウム(LiBF4)、六弗化砒素リチウム(LiAsF6)、トリフルオロメタスルホン酸リチウム(LiCF3SO3)、リチウムビストリフルオロメチルスルホニルイミド(LiN(C2F5SO2)2)、リチウムビスファーフルオロエチルスルホニルイミド(LiN(CF2F5SO2)2)、などが挙げられる。これらは、1種単独で使用してもよいし、2種以上を併用してもよい。これらの中でも、炭素電極中へのアニオンの吸蔵量の大きさの観点から、LiPF6もしくはLiBF4が特に好ましい。
電解質塩としては、リチウム塩を使用する。非水溶媒に溶解し、高いイオン伝導度を示すものであれば特に制限はなく、例えば、ヘキサフルオロリン酸リチウム(LiPF6)、過塩素酸リチウム(LiClO4)、塩化リチウム(LiCl)、ホウ弗化リチウム(LiBF4)、六弗化砒素リチウム(LiAsF6)、トリフルオロメタスルホン酸リチウム(LiCF3SO3)、リチウムビストリフルオロメチルスルホニルイミド(LiN(C2F5SO2)2)、リチウムビスファーフルオロエチルスルホニルイミド(LiN(CF2F5SO2)2)、などが挙げられる。これらは、1種単独で使用してもよいし、2種以上を併用してもよい。これらの中でも、炭素電極中へのアニオンの吸蔵量の大きさの観点から、LiPF6もしくはLiBF4が特に好ましい。
電解質塩の濃度としては、特に制限はなく、目的に応じて適宜選択することができるが、非水溶媒中に、0.5mol/L~6mol/Lが好ましく、電池容量と出力の両立の点から、2mol/L~4mol/Lがより好ましい。
[4.セパレータ]
セパレータ13は、正極と負極の短絡を防ぐために正極と負極の間に設けられる。セパレータの材質、形状、大きさ、構造としては、特に制限はなく、目的に応じて適宜選択することができる。
セパレータの材質としては、例えば、クラフト紙、ビニロン混抄紙、合成パルプ混抄紙等の紙、セロハン、ポリエチレングラフト膜、ポリプロピレンメルトブロー不織布等のポリオレフィン不織布、ポリアミド不織布、ガラス繊維不織布、マイクロポア膜などが挙げられる。
これらの中で好ましいものとしては、電解液保持の観点より気孔率50%以上のものが好ましい。
セパレータ13は、正極と負極の短絡を防ぐために正極と負極の間に設けられる。セパレータの材質、形状、大きさ、構造としては、特に制限はなく、目的に応じて適宜選択することができる。
セパレータの材質としては、例えば、クラフト紙、ビニロン混抄紙、合成パルプ混抄紙等の紙、セロハン、ポリエチレングラフト膜、ポリプロピレンメルトブロー不織布等のポリオレフィン不織布、ポリアミド不織布、ガラス繊維不織布、マイクロポア膜などが挙げられる。
これらの中で好ましいものとしては、電解液保持の観点より気孔率50%以上のものが好ましい。
セパレータの形状としては、微多孔(マイクロポア)を有する薄膜タイプよりも、気孔率が高い不織布系の方が好ましい。厚みとしては短絡防止と電解液保持の観点から20μm以上が好ましい。
セパレータの大きさとしては、非水電解液蓄電素子に使用可能な大きさであれば、特に制限はなく、目的に応じて適宜選択することができる。
セパレータの構造は、単層構造であってもよく、積層構造であってもよい。

セパレータには炭酸塩を添加してもよい。添加する炭酸塩としては、アルカリ金属塩として、炭酸リチウム(Li2CO3)、炭酸ナトリウム(Na2CO3)、炭酸カリウム(K2CO3)からなる群より選択される少なくとも一種であることが好ましく、また、アルカリ土類金属塩として、炭酸カルシウム(CaCO3)であることも同様に好ましい。
[5.非水電解液蓄電素子の製造方法]
本発明の非水電解液蓄電素子は、正極、負極、非水電解液及びセパレータを、適切な形状に組み立てることにより製造される。更に、必要に応じて電池外装缶等の他の構成部材を用いることも可能である。
非水電解液蓄電素子を組み立てる方法としては、特に制限はなく、通常採用されている方法の中から適宜選択することができる。
本発明の非水電解液蓄電素子の形状については、特に制限はなく、一般的に採用されている各種形状の中から、その用途に応じて適宜選択することができる。例えば、シート電極及びセパレータをスパイラル状にしたシリンダータイプ、ペレット電極及びセパレータを組み合わせたインサイドアウト構造のシリンダータイプ、ペレット電極及びセパレータを積層したコインタイプ、などが挙げられる。
本発明の非水電解液蓄電素子は、正極、負極、非水電解液及びセパレータを、適切な形状に組み立てることにより製造される。更に、必要に応じて電池外装缶等の他の構成部材を用いることも可能である。
非水電解液蓄電素子を組み立てる方法としては、特に制限はなく、通常採用されている方法の中から適宜選択することができる。
本発明の非水電解液蓄電素子の形状については、特に制限はなく、一般的に採用されている各種形状の中から、その用途に応じて適宜選択することができる。例えば、シート電極及びセパレータをスパイラル状にしたシリンダータイプ、ペレット電極及びセパレータを組み合わせたインサイドアウト構造のシリンダータイプ、ペレット電極及びセパレータを積層したコインタイプ、などが挙げられる。
[6.用途]
本発明の非水電解液蓄電素子の用途としては、特に制限はなく、各種用途に用いることができる。
例えば、ノートパソコン、ペン入力パソコン、モバイルパソコン、電子ブックプレーヤー、携帯電話、携帯ファックス、携帯コピー、携帯プリンター、ヘッドフォンステレオ、ビデオムービー、液晶テレビ、ハンディークリーナー、ポータブルCD、ミニディスク、トランシーバー、電子手帳、電卓、メモリーカード、携帯テープレコーダー、ラジオ、バックアップ電源、モーター、照明器具、玩具、ゲーム機器、時計、ストロボ、カメラ、などが挙げられる。
本発明の非水電解液蓄電素子の用途としては、特に制限はなく、各種用途に用いることができる。
例えば、ノートパソコン、ペン入力パソコン、モバイルパソコン、電子ブックプレーヤー、携帯電話、携帯ファックス、携帯コピー、携帯プリンター、ヘッドフォンステレオ、ビデオムービー、液晶テレビ、ハンディークリーナー、ポータブルCD、ミニディスク、トランシーバー、電子手帳、電卓、メモリーカード、携帯テープレコーダー、ラジオ、バックアップ電源、モーター、照明器具、玩具、ゲーム機器、時計、ストロボ、カメラ、などが挙げられる。
以下、本発明の実施例を説明するが、本発明は、これらの実施例に何ら限定されるものではない。
(実施例1)
<炭酸塩内包正極活物質1>
正極活物質として三次元網目構造の細孔を有する多孔質炭素(東洋炭素社製、クノーベル)を10g用い、炭酸塩としてNa2CO3を溶解した5.0wt%水溶液を4g添加し、混合した後、減圧下、120℃で12時間加熱することで炭酸塩が内部に含まれた正極活物質を得た。
<炭酸塩内包正極活物質1>
正極活物質として三次元網目構造の細孔を有する多孔質炭素(東洋炭素社製、クノーベル)を10g用い、炭酸塩としてNa2CO3を溶解した5.0wt%水溶液を4g添加し、混合した後、減圧下、120℃で12時間加熱することで炭酸塩が内部に含まれた正極活物質を得た。
炭酸塩が内部に含まれているかどうかは、得られた炭酸塩内包正極活物質1をIM4000(株式会社日立ハイテクノロジーズ製)のイオンミリング装置を用いて、断面切削を行った後、SU8230(株式会社日立ハイテクノロジーズ製)のSEM及びEDSを用いて、元素マッピングを行い、確認した。
なお、前記炭酸塩内包正極活物質1のBET比表面積は1700m2/gであり、細孔容積は2.1mL/gであった。前記BET比表面積はTriStar3020(島津製作所製)による吸着等温線の結果からBET法を用いて算出し、細孔容積はBJH法を用いて算出した。
三次元網目構造の細孔を有する炭素は、BET比表面積が50~2000m2/gで、細孔容積が0.2~2.3mL/gであることが望ましい。
なお、前記炭酸塩内包正極活物質1のBET比表面積は1700m2/gであり、細孔容積は2.1mL/gであった。前記BET比表面積はTriStar3020(島津製作所製)による吸着等温線の結果からBET法を用いて算出し、細孔容積はBJH法を用いて算出した。
三次元網目構造の細孔を有する炭素は、BET比表面積が50~2000m2/gで、細孔容積が0.2~2.3mL/gであることが望ましい。
図4に炭酸塩内包正極活物質1の断面構造を模式的に示す。符号29は炭酸塩を示している。炭酸塩29は、正極活物質である炭素21の内部及び外面に含まれている。
本実施形態では製造時に炭酸塩を混入しているが、三次元網目構造の連通した細孔を有する炭素を形成した後、該炭素を炭酸塩の溶液中に浸漬して浸み込ませ、後で溶媒を抜くようにしてもよい。
また、三次元網目構造の炭素に炭酸塩を塗布ないしコーティングしてもよい。この場合、炭酸塩が炭素の少なくとも一部の表面に被覆されるようにしてもよい。
本実施形態では製造時に炭酸塩を混入しているが、三次元網目構造の連通した細孔を有する炭素を形成した後、該炭素を炭酸塩の溶液中に浸漬して浸み込ませ、後で溶媒を抜くようにしてもよい。
また、三次元網目構造の炭素に炭酸塩を塗布ないしコーティングしてもよい。この場合、炭酸塩が炭素の少なくとも一部の表面に被覆されるようにしてもよい。
<正極の作製>
正極活物質として前述の炭酸塩内包正極活物質1を用い、導電助剤としてアセチレンブラック(デンカブラック粉状:電気化学工業)を、増粘剤としてカルボキシルメチルセルロース(ダイセル2200:ダイセル化学工業)を、バインダとしてアクリレート系ラテックス(TRD202A:JSR)を、各々、固形分の重量%で85.0:6.2:6.3:2.5になるように混合し、水を加えて適切な粘度に調整したスラリーを、厚さ20μmのアルミニウム箔にドクターブレードを用いて片面に塗布した。
乾燥後の目付け量(塗工された正極中の炭素活物質粉末の質量)の平均は3mg/cm2であった。これを径16mmの円形に打ち抜いて正極とした。

乾燥後の目付け量(塗工された正極中の炭素活物質粉末の質量)の平均は3mg/cm2であった。これを径16mmの円形に打ち抜いて正極とした。
<負極の作製>
負極活物質として人造黒鉛(日立化成工業株式会社製、MAGD)を用い、導電助剤としてアセチレンブラック(デンカブラック粉状:電気化学工業)を、バインダとしてSBR系(EX1215:電気化学工業)を、増粘剤としてカルボキシルメチルセルロース(ダイセル2200:ダイセル化学工業)を、各々、固形分の重量%で90.9:4.5:2.7:1.8になるように混合し、水を加えて適切な粘度に調整したスラリーを、厚さ18μmの銅箔にドクターブレードを用いて片面に塗布した。
乾燥後の目付け量(塗工された正極中の炭素活物質粉末の質量)の平均は10mg/cm2であった。これを径16mmの円形に打ち抜いて負極とした。
負極活物質として人造黒鉛(日立化成工業株式会社製、MAGD)を用い、導電助剤としてアセチレンブラック(デンカブラック粉状:電気化学工業)を、バインダとしてSBR系(EX1215:電気化学工業)を、増粘剤としてカルボキシルメチルセルロース(ダイセル2200:ダイセル化学工業)を、各々、固形分の重量%で90.9:4.5:2.7:1.8になるように混合し、水を加えて適切な粘度に調整したスラリーを、厚さ18μmの銅箔にドクターブレードを用いて片面に塗布した。
乾燥後の目付け量(塗工された正極中の炭素活物質粉末の質量)の平均は10mg/cm2であった。これを径16mmの円形に打ち抜いて負極とした。
<セパレータ>
セパレータは、ガラス濾紙(GA100:ADVANTEC)を径16mmの円形に打ち抜いたものを2枚用意した。

<非水電解液>
電解液は2mol/LのLiPF6のジメチルカーボネート(DMC)溶液(キシダ化学社製)を用いた。

<電池の作製、測定>
上記、正極及びセパレータを150℃で4時間真空乾燥後、乾燥アルゴングローブボックス中で、2032型コインセルを組み立てた。
作製した蓄電素子を25℃の恒温槽中に保持し、充放電試験には1024B―7V0.1A―4(エレクトロフィールド社製)の自動電池評価装置を使用した。
充放電試験として、表1に示すように、I~VIIIのような条件で充放電試験を実施した。表1において、右端の回数は試験回数である。
上記、正極及びセパレータを150℃で4時間真空乾燥後、乾燥アルゴングローブボックス中で、2032型コインセルを組み立てた。
作製した蓄電素子を25℃の恒温槽中に保持し、充放電試験には1024B―7V0.1A―4(エレクトロフィールド社製)の自動電池評価装置を使用した。
充放電試験として、表1に示すように、I~VIIIのような条件で充放電試験を実施した。表1において、右端の回数は試験回数である。
基準電流値を0.5mAとし、IIとVIは、それぞれ放電のみ基準電流値の5倍(5C)、10倍(10C)の値とし、急速放電時の特性を確認した。
IVとVIIIは、それぞれ充電のみ基準電流値の5倍(5C)、10倍(10C)の値とし、急速充電時の特性を確認した。
I~VIIIにおいて、充電は終止電圧4.5Vで定電流、放電は終止電圧1.5Vとし、充電と放電、放電と充電との間には5分間の休止を入れた。
IVとVIIIは、それぞれ充電のみ基準電流値の5倍(5C)、10倍(10C)の値とし、急速充電時の特性を確認した。
I~VIIIにおいて、充電は終止電圧4.5Vで定電流、放電は終止電圧1.5Vとし、充電と放電、放電と充電との間には5分間の休止を入れた。
(実施例2)
<炭酸塩内包正極活物質2>
正極活物質として三次元網目構造の細孔を有する多孔質炭素(東洋炭素社製、クノーベル)を10g用い、炭酸塩としてLi2CO3を溶解した1.3wt%水溶液を4g添加し、混合した後、減圧下、120℃で12時間加熱することで炭酸塩が内部に含まれた正極活物質を得た。
炭酸塩が内部に含まれているかどうかは、得られた炭酸塩内包正極活物質2をIM4000(株式会社日立ハイテクノロジーズ製)のイオンミリング装置を用いて、断面切削を行った後、SU8230(株式会社日立ハイテクノロジーズ製)のSEM及びEDSを用いて、元素マッピングを行い、確認した。
<炭酸塩内包正極活物質2>
正極活物質として三次元網目構造の細孔を有する多孔質炭素(東洋炭素社製、クノーベル)を10g用い、炭酸塩としてLi2CO3を溶解した1.3wt%水溶液を4g添加し、混合した後、減圧下、120℃で12時間加熱することで炭酸塩が内部に含まれた正極活物質を得た。

すなわち、比較例1では三次元網目構造の細孔を有する多孔質炭素は炭酸塩を含んでいない。

すなわち、比較例1では三次元網目構造の細孔を有する多孔質炭素は炭酸塩を含んでいない。
表2に、Iの基準電流値(0.5mA)での10回目の放電容量と、それに対するII、IV、VI、VIIIの3回目の放電容量の維持率を示した。
表2の結果から、三次元網目構造の正極に炭酸塩を添加することで、未添加の系(比較例1)と比較して、急速充放電時の容量維持率が高いことがわかる。
これは、正極内部への炭酸塩の添加により、フッ化水素酸の電解液中への遊離及びそれによる負極への反応物堆積が抑制されたことで、電極の抵抗が下がり、より効率よく電荷の移動が可能になったためと考えられる。
なお、実施例1、2に対して比較例1のIの値(mAh/g)が大きいのは、炭酸塩の被覆がないことによる炭素表面積が大きいことによると考えられる。
これは、正極内部への炭酸塩の添加により、フッ化水素酸の電解液中への遊離及びそれによる負極への反応物堆積が抑制されたことで、電極の抵抗が下がり、より効率よく電荷の移動が可能になったためと考えられる。
なお、実施例1、2に対して比較例1のIの値(mAh/g)が大きいのは、炭酸塩の被覆がないことによる炭素表面積が大きいことによると考えられる。
上述のように、正極(炭素)には製造方法上避けられない水分が存在し、そのままの状態であると、例えばLiPF6などの電解質と水との反応によって、下記の式(1)に示すように、フッ化水素酸(HF)が発生する。
LiPF6+H2O→LiF・HF+HF+POF3 (1)
LiPF6+H2O→LiF・HF+HF+POF3 (1)
フッ化水素酸が発生すると、上述したように、正極活物質や電池構成材料を分解する。さらに、分解生成物が負極表面に堆積し、電極抵抗値を増加させる。このような反応の結果、電池容量の低下、サイクル寿命の低下などが生じる。
しかしながら、正極にNa2CO3、Li2CO3などの炭酸塩が含まれていると、発生したフッ化水素酸(HF)は、下記の式(2)に示すように、炭酸塩と反応して安定な化合物であるフッ化ナトリウム(NaF)などになる。
Na2CO3+2HF→2NaF+CO2+H2O (2)
このため、正極活物質や電池構成材料が、発生したフッ化水素酸で分解されることが抑制され、分解生成物が負極表面に堆積する問題も解消される。
炭酸塩とフッ化水素酸とが反応した際の反応生成物は三次元網目構造内に物理的に保持されるので、反応生成物が電解液中に析出する問題も解消される。
Na2CO3+2HF→2NaF+CO2+H2O (2)
このため、正極活物質や電池構成材料が、発生したフッ化水素酸で分解されることが抑制され、分解生成物が負極表面に堆積する問題も解消される。
炭酸塩とフッ化水素酸とが反応した際の反応生成物は三次元網目構造内に物理的に保持されるので、反応生成物が電解液中に析出する問題も解消される。
正極を三次元網目構造の多孔質炭素で形成することにより、高速充放電特性を向上させることができるが、その反面、三次元網目構造により表面積が拡大する分、フッ化水素酸の発生も多くなる。
しかしながら、炭酸塩を多孔質炭素の特に内部に含ませることにより、フッ化水素酸の発生による不具合を抑制しつつ、三次元網目構造による上記利点を十分に活かすことができる。

なお、特許文献1には、正極に炭酸塩を添加することが開示されているが、その目的は、電池組み立て後に加熱等を行うことにより炭酸塩を分解して炭酸ガスを発生させ、電池内部の炭酸ガス濃度を電解液を分解せずに上げることにあり、フッ化水素酸の捕捉ではない。

作製した蓄電素子を25℃の恒温槽中に保持し、以下のような条件で充放電試験を実施した。充放電試験には1024B―7V0.1A―4(エレクトロフィールド社製)の自動電池評価装置を使用した。基準電流値を0.5mAとし、充電終止電圧4.5Vまで充電した。
1回目の充電の後、1.5Vまで放電した。充電と放電、放電と充電の間には5分間の休止を入れ、この充放電を繰り返した。

乾燥後の目付け量の平均は3.0mg/cm2であった。以上により、負極を作製した。
<負極の作製>
負極活物質としてチタン酸リチウム(Li4Ti5O12、石原産業株式会社製)、導電助剤としてアセチレンブラック(デンカブラック粉状、電気化学工業株式会社製)、バインダとしてスチレンブタジエンゴム(TRD102A、JSR株式会社製)、及び増粘剤としてカルボキシルメチルセルロース(ダイセル2200、ダイセル化学工業株式会社製)を、各々、固形分の質量比で、100:7:3:1になるように混合し、水を加えて適切な粘度に調整したスラリーを、厚み18μmのアルミニウム箔にドクターブレードを用いて片面に塗布した。

この充放電を基準電流値の5倍にした際の1回目の放電容量より容量が20%以上低下するまで繰り返した。

表3に、10サイクル目の放電容量と、1サイクル目の放電容量を100%としたとき、放電容量維持率が80%以下になった時点のサイクル数を示した。
表3の結果をみると、正極及びセパレータのいずれにも炭酸塩を添加していない比較例2と比べて、正極のみに炭酸塩を添加した実施例3及び4は、サイクル寿命が3倍も延びていることがわかる。
これは、正極に添加された炭酸塩が発生したフッ化水素酸と反応することで、電池材料の劣化及び、負極への高抵抗物質の堆積が抑制されたためと考えられる。
さらに、セパレータにも炭酸塩を添加した実施例5及び6では、比較例2と比べて、サイクル寿命が4倍も延びている。
これは、正極に添加された炭酸塩で捕捉しきれなかったフッ化水素酸を、セパレータに添加された炭酸塩で確実に捕捉することで、より電池材料の劣化を抑制した結果と考えられる。
これは、正極に添加された炭酸塩が発生したフッ化水素酸と反応することで、電池材料の劣化及び、負極への高抵抗物質の堆積が抑制されたためと考えられる。
さらに、セパレータにも炭酸塩を添加した実施例5及び6では、比較例2と比べて、サイクル寿命が4倍も延びている。
これは、正極に添加された炭酸塩で捕捉しきれなかったフッ化水素酸を、セパレータに添加された炭酸塩で確実に捕捉することで、より電池材料の劣化を抑制した結果と考えられる。
換言すれば、フッ化水素酸の不活性化が炭酸塩を有する正極で主体的になされることでセパレータでの炭酸塩の添加量を抑制でき、特許文献1等におけるセパレータでの目詰まりを抑制できる。
従って、セパレータの機能を阻害することなくフッ化水素酸の不活性化に寄与する炭酸塩の有効量を増やすことができ、結果として電池材料の劣化を抑制できるとともに、高速充放電特性を向上させることができる。

セパレータのみに炭酸塩を添加した実施例7においても、全く添加していない比較例2と比べると、サイクル寿命が延びていることがわかる。
しかしながら、正極に添加した系ほどの寿命延長効果はないことがわかる。このことから、セパレータ及び正極への炭酸塩の添加によって、飛躍的なサイクル寿命の延長が可能であることがわかる。
実施例8、9で電解質にLiBF4を用いた場合において、容量及びサイクル寿命が増加していることが分かる。LiPF6に比べ、LiBF4は水と反応しにくく、発生するフッ化水素酸の量が少ないため、添加した炭酸塩の効果がより顕著に表れたものと考えられる。
しかしながら、正極に添加した系ほどの寿命延長効果はないことがわかる。このことから、セパレータ及び正極への炭酸塩の添加によって、飛躍的なサイクル寿命の延長が可能であることがわかる。
実施例8、9で電解質にLiBF4を用いた場合において、容量及びサイクル寿命が増加していることが分かる。LiPF6に比べ、LiBF4は水と反応しにくく、発生するフッ化水素酸の量が少ないため、添加した炭酸塩の効果がより顕著に表れたものと考えられる。
また、負極にLTO(チタン酸リチウム)を使用した実施例10と比較例5とを比較すると、負極がLTOの場合にあっても、正極への炭酸塩の添加ないしコーティングによって、サイクル寿命が向上していることがわかる。
以上の結果から、三次元網目構造を有する正極活物質に炭酸塩をフッ化水素酸の捕捉剤として含ませることで、発生したフッ化水素酸を効果的に不活性化でき、電池中に遊離させることなく捕捉することができる。
これにより、電池の劣化を大幅に抑制可能な非水電解液蓄電素子を提供できる。

なお、上記のように、セパレータのみに炭酸塩を添加した実施例7においても、全く添加していない比較例2と比べると、サイクル寿命が延びていることがわかる。
また、正極活物質に三次元網目構造の細孔を有する炭素を用いた場合、これを用いない従来構成に比べ、電池の高容量化及び高速充放電特性を満足できる。
このことから、電池の高容量化及び高速充放電特性を満足しつつ、サイクル寿命の長寿命化を図ることを目的として、セパレータのみが炭酸塩を有する実施例7の非水電解液蓄電素子を得るようにしてもよい。
また、正極活物質に三次元網目構造の細孔を有する炭素を用いた場合、これを用いない従来構成に比べ、電池の高容量化及び高速充放電特性を満足できる。
このことから、電池の高容量化及び高速充放電特性を満足しつつ、サイクル寿命の長寿命化を図ることを目的として、セパレータのみが炭酸塩を有する実施例7の非水電解液蓄電素子を得るようにしてもよい。
