Description

外観検査装置および基板検査装置
 この発明は、検査対象に光を照射しつつ検査対象を撮像した結果に基づいて検査対象を検査する技術に関する。
 特許文献1には、照明装置およびカメラを備え、照明装置から検査対象に光を照射しつつカメラにより検査対象を撮像した結果に基づいて検査対象の外観を検査する外観検査装置が記載されている。つまり、この外観検査装置は、検査対象で反射された光をカメラにより受光することで、検査対象を撮像する。

 ただし、このような外観検査装置では、照明部(照明装置)から射出されて検査対象で正反射された光がカメラに入射すると、照明部の像が検査対象の撮像結果に写り込んで、検査対象の外観検査の精度に影響を及ぼすおそれがあった。これに対して、特許文献1では照明部の像の写り込みについて特に考慮されていない。
 この発明は上記課題に鑑みなされたものであり、照明部から検査対象に光を照射しつつカメラにより検査対象を撮像することで検査対象を検査する技術において、照明部の像がカメラの撮像結果に写り込むのを抑制しつつカメラにより検査対象を適切に撮像するのを可能とすることを目的とする。
 本発明の第1態様にかかる外観検査装置は、上記目的を達成するために、検査対象を保持する保持部と、検査対象へ向けて光を射出する照明部と、検査対象を撮像するカメラと、照明部から射出された後に検査対象で正反射されてカメラへ向かう光の進行経路において光の偏光状態を2種類の偏光成分の間で調整する偏光手段とを備え、偏光手段は、進行経路における検査対象の入射側に配されて2種類の偏光成分のうち1種類を選択的に通過させる入射側偏光部材と、進行経路における検査対象の反射側に配されて2種類の偏光成分のうち1種類を選択的に通過させる反射側偏光部材とを有し、入射側偏光部材が通過させる偏光成分と反射側偏光部材が通過させる偏光成分とは異なる。
 このように構成された本発明の第1態様(外観検査装置)では、照明部から射出された後に検査対象で正反射されてカメラへ向かう光の進行経路において、検査対象の入射側に入射側偏光部材が配されるとともに、検査対象の反射側に反射側偏光部材が配される。入射側偏光部材および反射側偏光部材はそれぞれ、2種類の偏光成分のうち1種類を選択的に通過させるものであるとともに、互いに異なる偏光成分を選択的に通過させる。かかる構成では、入射側偏光部材を通過して進行経路から検査対象へ入射する入射光は、特定の偏光成分の光となる。そして、検査対象で正反射された正反射光は、入射光と同じ偏光成分の光となって進行経路をカメラに向かって進む。ただし、入射側偏光部材と異なる偏光成分、すなわち正反射光とは異なる偏光成分を選択的に通過させる反射側偏光部材が設けられているため、正反射光は反射側偏光部材により遮断されてカメラに到達できない。こうして、照明部の像がカメラの撮像結果に写り込むことが抑制可能となっている。一方、検査対象で拡散反射された光の少なくとも一部は、反射側偏光部材を通過してカメラに到達できるため、カメラはかかる拡散反射光によって検査対象を適切に撮像することができる。このように本発明の第1態様では、検査対象での正反射光がカメラに到達するのを遮って照明部の像の写り込みを抑制しつつカメラにより検査対象を適切に撮像することが可能となっている。
 また、照明部は、所定の中心線を中心とする円環形状を有し、保持部は、中心線が延びる方向から環状射の中心に検査対象が対向するように検査対象を保持し、カメラは、中心線に対して傾いた方向から検査対象に対向する傾斜カメラであるように、外観検査装置を構成することができる。さらに、複数の傾斜カメラが中心線の回りに配され、複数の傾斜カメラのそれぞれには互いに異なる進行経路を進む光が入射するように、外観検査装置を構成することができる。
 この際、入射側偏光部材および反射側偏光部材が進行経路毎に設けられ、同一の進行経路に設けられた入射側偏光部材および反射側偏光部材が互いに異なる種類の偏光成分を通過させるように、外観検査装置を構成しても良い。これによって、検査対象での正反射光が各カメラに到達するのを遮って照明部の像の写り込みを抑制しつつ、各カメラにより検査対象を適切に撮像することができる。
 また、入射側偏光部材はS偏光成分を通過させ、反射側偏光成分はP偏光成分を通過させるように、外観検査装置を構成しても良い。
 また、照明部は、保持部が保持する検査対象へ向けて光を射出する、中心線を中心とする円環形状を有した環状射出面を有し、入射側偏光部材は、環状射出面に配されるように、外観検査装置を構成しても良い。かかる構成は、入射側偏光部材と照明部の環状射出面との間のスペースを排することができるため、外観検査装置を小型化するにあたって有利となる。
 ところで、上述のとおり、照明部の像の写り込みの原因となるのは検査対象で正反射されてカメラに入射する光である。換言すれば、検査対象で正反射された後にカメラとは異なる方向へ向かう光は、照明部の像の写り込みの原因とはならない。そこで、環状射出面のうち、検査対象で正反射された後にカメラとは異なる方向へ向かう光を射出する領域の少なくとも一部を外して、入射側偏光部材は環状射出面に配されるように、外観検査装置を構成しても良い。かかる構成では、環状射出面が入射側偏光部材で覆われる面積を抑えて、カメラの視野を明るくすることができる。
 また、反射側偏光部材が進行経路毎に設けられるとともに、単一の入射側偏光部材が各進行経路に交差するように配されることで各進行経路に対して共通に設けられ、入射側偏光部材はその全域で一様な向きに光を偏光し、各反射側偏光部材は、入射側偏光部材による偏光の向きに直交する向きに光を偏光するように、外観検査装置を構成しても良い。かかる構成では、単一の入射側偏光部材を各進行経路に共通に設けることで、外観検査装置の構成の簡素化を図ることができる。
 また、照明部は、保持部が保持する検査対象へ向けて光を射出する、中心線を中心とする円環形状を有した環状射出面を有し、反射側偏光部材は、中心線を中心とする円環形状を有し、環状射出面の全域を覆うように環状射出面に配されるように、外観検査装置を構成しても良い。かかる構成は、入射側偏光部材と照明部の環状射出面との間のスペースを排することができるため、外観検査装置を小型化するにあたって有利となる。
 また、中心線が延びる方向から検査対象に対向して検査対象を撮像する正対カメラをさらに備えるように、外観検査装置を構成しても良い。かかる構成は、傾斜カメラと正対カメラによって異なる角度から検査対象を撮像することができ、検査精度の向上に資する。
 また、傾斜カメラ、正対カメラおよび照明部を制御する制御部をさらに備え、制御部は、照明部から検査対象へ向けて光を射出しつつ傾斜カメラおよび正対カメラの撮像をそれぞれの露光時間を重複させて実行するように、外観検査装置を構成しても良い。このように傾斜カメラおよび正対カメラの露光時間を重複させて撮像することで、撮像の完了に要する時間を短縮して、効率的に検査を行うことができる。
 また、照明部とは異なる角度から検査対象へ向けて光を射出する、正対カメラによる撮像に専用の正対専用照明部をさらに備え、傾斜カメラは、ローリングシャッタ方式のカメラであり、制御部は、正対専用照明部から検査対象へ向けて光を射出しつつ正対カメラにより検査対象を撮像し終えてから、照明部から検査対象へ向けて光を射出しつつ傾斜カメラおよび正対カメラの撮像をそれぞれの露光時間を重複させて実行するように、外観検査装置を構成しても良い。つまり、ローリングシャッタ方式の傾斜カメラの撮像に続いて正対専用照明部を用いた正対カメラによる撮像が実行されると、正対専用照明部からの光がローリングシャッタ効果によって傾斜カメラの撮像結果に影響を及ぼすおそれがある。これに対して、正対専用照明部を用いた正対カメラの撮像を終えてから傾斜カメラの撮像を行うことで、ローリングシャッタ効果による影響を排して、傾斜カメラの撮像を適切に行うことができる。
 本発明の第2態様にかかる外観検査装置は、上記目的を達成するために、検査対象を保持する保持部と、検査対象を撮像するカメラと、S偏光成分およびP偏光成分の両方を含む光を検査対象に照射する照明部と、検査対象で反射されてカメラへ向かう光に含まれるS偏光成分およびP偏光成分のうちP偏光成分を選択的に通過させる偏光部材とを備える。
 このように構成された本発明の第2態様(外観検査装置)では、S偏光成分およびP偏光成分の両方を含む光が検査対象に照射される。この際、S偏光成分はP偏光成分に比べて高い反射率で検査対象に正反射されるため、カメラに到達すると照明像の写り込みの主要因となる。これに対して、本発明の第2態様では、検査対象で反射されてカメラへ向かう光に含まれるS偏光成分およびP偏光成分のうちP偏光成分を選択的に通過させる偏光部材が設けられている。そのため、検査対象で正反射されたS偏光成分がカメラに到達するのを抑制できる。こうして、検査対象での正反射光がカメラに到達するのを遮って照明部の像の写り込みを抑制しつつカメラにより検査対象を適切に撮像することが可能となっている。
 本発明にかかる基板検査装置は、上記目的を達成するために、平板形状の基板を検査対象として撮像する上記外観検査装置と、外観検査装置による基板の撮像結果に基づいて基板の状態を判定する判定部とを備える。
 このように構成された発明(基板検査装置)は、上記外観検査装置を備えている。したがって、検査対象での正反射光がカメラに到達するのを遮って照明部の像の写り込みを抑制しつつカメラにより検査対象を適切に撮像することが可能となっている。
 また、判定部は、状態が不良であると判断した基板の撮像結果を保存するように、基板検査装置を構成しても良い。これによって、例えば作業者が保存された撮像結果を参照して状態が不良であると判断された基板を確認するといったことが可能となる。
 照明部の像がカメラの撮像結果に写り込むのを抑制しつつカメラにより検査対象を適切に撮像することが可能となる。

 図1は、本発明にかかる基板検査装置を模式的に例示するブロック図である。同図および以下に示す図では、矢印が上方を向くZ方向で鉛直方向を適宜示す。この基板検査装置1は、搬送コンベア2、検査ヘッド3および駆動機構4を有する外観検査装置100を制御装置200によって制御することで、平板形状を有する基板10(プリント基板)の表面10Aの状態、特に基板10の表面10Aに部品(電子部品)を接合する半田の状態を検査する。
 搬送コンベア2は、基板10を所定の搬送経路に沿って搬送する。具体的には、搬送コンベア2は、検査前の基板10を外観検査装置100内の検査位置L10(図1に示す位置)に搬入し、基板10を検査位置L10で水平に保持する。こうして基板10を検査位置L10で保持した状態において、基板10の表面10Aは水平となり、基板10の表面10Aの法線は鉛直方向Zに平行となる。ここで、基板10の表面10Aの法線は、基板10の表面10Aのうち露出した平面の法線、すなわち部品や半田等の付着物が存在しない平面の法線に相当する。そして、検査位置L10での基板10への検査が終了すると、搬送コンベア2は、検査後の基板10を検査位置L10から外観検査装置100の外へ搬出する。
 検査ヘッド3は、撮像範囲R3を上側から撮像する単一の正対カメラ31、複数の傾斜カメラ32、および撮像範囲R3を上側から照らす照明部35を一体的に備える。正対カメラ31は、鉛直方向Zに対して平行な方向から撮像範囲R3に対向し、傾斜カメラ32は、鉛直方向Zに対して傾斜した方向から撮像範囲R3に対向する。そして、検査位置L10に搬入された基板10の検査対象部分を撮像範囲R3内に収めた状態で、照明部35から撮像範囲R3へ光を照射しつつ正対カメラ31および傾斜カメラ32で撮像を行う。かかる検査ヘッド3は、正対カメラ31および傾斜カメラ32のそれぞれによって、異なる角度から基板10の検査対象部位の画像が撮像することができ、検査精度の向上に資する。ちなみに、検査ヘッド3は4個の傾斜カメラ32を備えるが、図1では、図示を簡便化するために2個の傾斜カメラ32が代表して示されている。かかる検査ヘッド3の詳細は、図2および図3を用いて後述する。
 駆動機構4は、検査ヘッド3を支持しつつ、モーターによって水平方向および鉛直方向Zへ検査ヘッド3を駆動させる。つまり、駆動機構4によって、検査ヘッド3を基板10の検査対象部位の上方へ移動させることができるとともに、検査ヘッド3を基板10の検査対象部位に対して上下方向へ移動させることができる。
 制御装置200は、CPU(Central Processing Unit)およびメモリーで構成された主制御部110を有しており、主制御部110が装置各部の制御を統括することで、検査が実行される。制御装置200は、照明部35を制御する照明制御部120、カメラ31、32を制御する撮像制御部130および駆動機構4を制御する駆動制御部140を有する。搬送コンベア2が検査位置L10に基板10を搬入すると、主制御部110は、駆動制御部140により駆動機構4を制御して、基板10の検査対象部位の上方へ検査ヘッド3を移動させる。これによって、正対カメラ31および傾斜カメラ32の撮像範囲R3内に検査対象部位が収まる。続いて、制御装置200は、照明制御部120により照明部35を制御することで照明部35から撮像範囲R3へ所定照度の光を照射する。こうして撮像範囲R3を照らした状態で、制御装置200は、撮像制御部130により正対カメラ31および傾斜カメラ32それぞれの露光時間を制御しつつ正対カメラ31および傾斜カメラ32のそれぞれで撮像を行う。これによって、撮像範囲R3内における基板10の検査対象部位の画像が撮像される。
 さらに、制御装置200は、画像処理部150、記憶部160および通信部170を有する。画像処理部150は、正対カメラ31および傾斜カメラ32により撮像された画像に対して適宜の画像処理を行う。記憶部160は、不揮発性メモリーで構成され、画像処理部150による画像処理を受けた画像を記憶する。通信部170は、基板検査装置1の外部に設けられたデータベース300へデータを送信可能であり、主制御部110は、記憶部160に記憶された画像を、通信部170を介してデータベース300にアップロードできる。したがって、作業者は、基板検査装置1の外部に設けられたコンピューター400からデータベース300へアクセスすることで、基板検査装置1で撮像されてデータベース300にアップロードされた画像をコンピューター400にダウンロードすることができる。
 図2は、図1の基板検査装置が備える検査ヘッドの一例を示す部分側面図である。図3は、図1の検査ヘッドが備える照明部の周囲の構成の一例を示す部分底面図である。なお、図2では、検査ヘッド3の内部に隠れて側面視に現れない構成が破線で示されるとともに、検査ヘッド3の他に搬送コンベア2および基板10が示されている。検査ヘッド3は、正対カメラ31、傾斜カメラ32および照明部35を一体的に支持する保持フレーム30を有する。保持フレーム30は、鉛直方向Zに平行な中心線C3に対して回転対称な形状を具備しており、鉛直方向Zの上側のカメラ支持部301と、鉛直方向Zの下側の照明支持部302とで構成される。
 カメラ支持部301は略円筒形状を有しており、その上面を貫通するように配置された正対カメラ31と、その側面の周りに円周状に配置された4個の傾斜カメラ32とをそれぞれ支持する。正対カメラ31の光軸A31(正対カメラ31の対物レンズの光軸)は中心線C3に平行であり、換言すれば基板10の表面10Aの法線に平行である。こうして、正対カメラ31は中心線C3の延びる方向から撮像範囲R3に対向する。4個の傾斜カメラ32は、中心線C3を中心として等角度ピッチ(90度ピッチ)で円周状に並ぶ。各傾斜カメラ32の光軸A32(各傾斜カメラ32の対物レンズの光軸)は中心線C3に対して傾斜しており、換言すれば基板10の表面10Aの法線に対して傾斜している。こうして、各傾斜カメラ32は、中心線C3に対して傾斜する方向から撮像範囲R3に対向する。
 照明支持部302は略ドーム形状を有しており、その上部がカメラ支持部301の底部に取り付けられ、その底部に照明部35が取り付けられている。この照明支持部302は、カメラ支持部301と撮像範囲R3との間に位置しており、正対カメラ31および傾斜カメラ32のそれぞれは、照明支持部302に設けられた開口H31、H32を介して撮像範囲R3に対向する。つまり、正対カメラ31の光軸A31上では、円形の開口H31が照明支持部302に貫通し、傾斜カメラ32の光軸A32上では、円形の開口H32が照明支持部302に貫通している。こうして、図3に示すように鉛直方向Zから見た場合において、照明支持部302では、正対カメラ31に対して設けられた開口H31が中央に位置し、傾斜カメラ32毎に設けられた開口H32が開口H31の周囲に位置する。
 照明部35は、中心線C3を中心とする円環形状を有する。具体的には、照明部35は、中心線C3を中心とする円環形状を有した平板状の環状平板351と、中心線C3を中心とする円環状に配列されて環状平板351の直上に位置する多数の点光源352(例えば、Light Emitting Diode)とを有する。環状平板351の下面351A(環状射出面)は、中心線C3を中心とする円環形状を有し、点光源352から射出された光を下側へ向けて射出する。鉛直方向Zから見た場合において、撮像範囲R3を囲むように環状平板351および点光源352が配置されており、点光源352から射出された光は、環状平板351にて一部は拡散光となり、大部分は指向性を保ちつつ中心線C3の方向に曲がり、鉛直方向Zに対して傾斜した方向から撮像範囲R3へ照射される。一方、検査位置L10に保持される基板10の表面10Aは、中心線C3が延びる方向から環状平板351の中心に対向し、撮像範囲R3において光の照射を受ける。
 かかる検査ヘッド3では、正対カメラ31および傾斜カメラ32は、環状平板351の下面351Aから射出されて撮像範囲R3内にて基板10で反射された光を受光する。具体的には、正対カメラ31は、撮像範囲R3内にて基板10で反射された後に開口H31を通過した光を受光することで、撮像範囲R3内の基板10を撮像する。また、各傾斜カメラ32は、撮像範囲R3内にて基板10で反射された後に対応する開口H32を通過した光を受光することで、撮像範囲R3内の基板10を撮像する。この際、環状平板351の下面351Aから射出された光は基板10の表面10Aに対して傾いた方向から撮像範囲R3に入射する。これに対して、正対カメラ31は基板10の表面10Aに対して垂直な方向から対向するため、正対カメラ31には、環状平板351の円周全域から光が撮像範囲R3へ照射され、基板10の撮像範囲R3の表面10Aで拡散反射された拡散反射光のうち方向が一致するものが主に向かう。一方、傾斜カメラ32は基板10の表面10Aに対して傾いた方向から対向するため、傾斜カメラ32には拡散反射光の他に、基板10の表面10Aで正反射された正反射光も向かう。このような正反射光が傾斜カメラ32に入射すると、傾斜カメラ32の撮像結果に、照明部35の構成部品、例えば点光源352の像が写り込んでしまうおそれがある。この写り込みに対応するために、検査ヘッド3は、入射側偏光板37および反射側偏光板38を、傾斜カメラ32毎に設けている。
 図4は、入射側偏光板および反射側偏光板の配置を模式的に示した部分断面図である。なお、図4では、1個の傾斜カメラ32と当該傾斜カメラ32に対応して設けられた入射側偏光板37および反射側偏光板38が示されている。続いては、図2~図4を用いて入射側偏光板37および反射側偏光板38について説明する。図4に示すように、中心線C3に対して傾斜カメラ32の反対側には、環状平板351の一部の領域(第1領域D1)が位置する。このような配置関係では、環状平板351の当該第1領域D1から射出された光を傾斜カメラ32へ向けて正反射する正反射範囲Rrが、傾斜カメラ32の撮像範囲R3(視野)のうちに存在しうる。そこで、かかる正反射光が傾斜カメラ32へ入射するのを抑制するために、入射側偏光板37および反射側偏光板38が設けられている。これによって、環状平板351から射出された後に正反射範囲Rrにおいて基板10の表面10Aで正反射されて傾斜カメラ32へ向かう光の進行経路P(図4において破線で示された光路が通る経路)において光の偏光状態が2種類の偏光成分の間で調整される。なお、4個の傾斜カメラ32のそれぞれには、互いに異なる進行経路Pを進んで光が進行する。したがって、次に説明するように、入射側偏光板37および反射側偏光板38は、各傾斜カメラ32の進行経路Pそれぞれに対して設けられる。
 入射側偏光板37は、4個の傾斜カメラ32のそれぞれに1枚ずつ設けられている。各入射側偏光板37は、中心線C3を挟んで対応する傾斜カメラ32の反対側において、環状平板351の下面351Aの第1領域D1に配されて、環状平板351と撮像範囲R3(換言すれば、基板10の表面10A)との間に位置する。つまり、図3に示すように、鉛直方向Zから見た場合において、4枚の入射側偏光板37は中心線C3を中心として等角度ピッチ(90度ピッチ)で円周状に並ぶ。したがって、各入射側偏光板37は、環状平板351の第1領域D1から撮像範囲R3へ射出される光を偏光する。なお、各入射側偏光板37が光を偏光する向きは、図3において入射側偏光板37に対して施された直線の向きに相当する。すなわち、図3に示した4個の入射側偏光板37のうち、上下それぞれに配置された入射側偏光板37による偏光の向きは横向きであり、左右それぞれに配置された入射側偏光板37による偏光の向きは縦向きである。
 なお、環状平板351の下面351Aのうちには、撮像範囲R3において基板10の表面10Aで正反射された後に各傾斜カメラ32とは異なる方向、換言すれば、円周方向に隣り合う各傾斜カメラ32の間へ向かう光を射出する領域(第2領域D2)が存在する。図3では、環状平板351の下面351Aの外周縁部であって円周方向に隣り合う各第1領域D1の間の領域が第2領域D2に相当する。各入射側偏光板37は、第2領域D2を外して配置されており、第2領域D2から射出された光は偏光されることなく撮像範囲R3において基板10の表面10Aに入射する。第2領域D2から入射した光の一部は基板10の表面10Aにて正反射し、入射光と中心線C3を含む平面上を、中心線C3に対して入射光と線対称となる方向に進む。この方向の先に傾斜カメラ32は無く、正反射光は傾斜カメラ32に取り込まれることはない。一方、入射した光の一部は基板10の表面10Aにて拡散反射し、正対カメラ31や各傾斜カメラ32が拡散反射光の一部をそれぞれ取り込む。
 反射側偏光板38は、4個の傾斜カメラ32のそれぞれに1枚ずつ設けられている。各反射側偏光板38は、対応する傾斜カメラ32に対して対物レンズに対向するように取り付けられて、対応する傾斜カメラ32と撮像範囲R3(換言すれば、基板10の表面10A)との間に位置する。つまり、図3に示すように、鉛直方向Zから見た場合において、4個の開口H32のそれぞれから反射側偏光板38が覗く。したがって、各反射側偏光板38は、撮像範囲R3において基板10の表面10Aで反射されて対応する傾斜カメラ32へ向かう光を偏光する。なお、各反射側偏光板38が光を偏光する向きは、図3において各反射側偏光板38に対して施された直線の向きに相当する。すなわち、図3に示した4個の反射側偏光板38のうち、上下それぞれに配置された反射側偏光板38による偏光の向きは縦向きであり、左右それぞれに配置された反射側偏光板38による偏光の向きは横向きである。
 図3に示すように、同一の傾斜カメラ32に対応する、換言すれば同一の進行経路Pに対応する入射側偏光板37と反射側偏光板38は、互いに直交する向きに光を偏光する。同一の進行経路Pに対して設けられた入射側偏光板37および反射側偏光板38の動作について具体的に説明すると次の通りである。入射側偏光板37は、環状平板351から射出された光に含まれる偏光成分のうち、S偏光成分を選択的に通過させてP偏光成分を遮断する。したがって、撮像範囲R3において基板10の表面10Aには、S偏光成分の光のみが入射する。続いて基板10の表面10Aで反射される過程において、正反射される光は反射前と同じ単一の偏光成分(S偏光成分)のみを含む一方、拡散反射される光には2種類の偏光成分(SおよびP偏光成分)が混在する。したがって、基板10の表面10Aで反射されて傾斜カメラ32に向かう光には、正反射および拡散反射それぞれに由来するS偏光成分と、拡散反射に由来するP偏光成分とが含まれる。これに対して、基板10の表面10Aと傾斜カメラ32との間には反射側偏光板38が設けられており、反射側偏光板38は、P偏光成分を選択的に通過させてS偏光成分を遮断する。したがって、傾斜カメラ32には、基板10の表面10Aで拡散反射されたP偏光成分の光のみが入射する。つまり、傾斜カメラ32は、当該P偏光成分の光を受光して、基板10の表面10Aを撮像する。なお、傾斜カメラ32は、環状平板351の第2領域D2から射出され偏光されずに基板10の表面10Aに入射し、拡散反射した光に含まれるP偏光成分の光も加えて受光し、基板10の表面10Aを撮像する。これにより、傾斜カメラ32の視野を明るくすることができる。
 以上が基板検査装置1の構成の説明である。続いては、基板検査装置1の動作について説明する。図5は、基板検査装置が実行する自動検査の一例を示すフローチャートである。図6は、図5の自動検査の結果に基づいて作業者が行う目視判定の一例を示すフローチャートである。なお、ここでは、基板10の表面10Aにおいて部品を接合する半田の状態を検査する場合を例示して説明する。
 図5のフローチャートは、主制御部110が基板検査装置1の各部を制御することで実行される。ステップS101で、基板10を搬送コンベア2によって検査位置L10に搬入して検査位置L10に固定する。続いて、ステップS102で、検査ヘッド3を駆動機構4によって基板10の上方に移動させて、検査ヘッド3の撮像範囲R3(視野)を、基板10上の対象部品を含む範囲にまで移動させ、上下方向への移動調整が必要であれば並行して実施させる。
 こうして検査対象である基板10と検査ヘッド3との位置決めが完了すると、撮像範囲R3(視野)の画像を撮像する(ステップS103)。具体的には、撮像範囲R3内の基板10の表面10Aに照明部35から光を照射しつつ、正対カメラ31および傾斜カメラ32により撮像範囲R3の画像を撮像する。これによって、正対カメラ31および傾斜カメラ32のそれぞれが撮像範囲R3における基板10の表面10Aの画像を撮像する。この際、正対カメラ31および傾斜カメラ32の露光時間を重複させて撮像を実行する。これによって撮像の完了に要する時間を短縮して、効率的に検査を行うことができる。なお、検査ヘッド3では、1個の正対カメラ31と4個の傾斜カメラ32とが互いに異なる方向から撮像範囲R3に対向しているため、互いに異なる方向から撮像された5枚の画像が得られることとなる。
 続いて、画像処理部150によって、対象部品を含む所定サイズの画像である部品画像を撮像結果から切り出し(ステップS104)、部品画像に対して検査を行う(ステップS105)。この部品画像の検査は、対象部品を接合する半田の状態の良否を公知の技術を用いて判断することで実行可能である。検査の結果が不良である場合(ステップS106で「NG」の場合)は、ステップS107で通信部170によりNG画像をデータベース300にアップロードしてからステップS108に進む。一方、検査の結果が良好である場合(ステップS106で「OK」の場合)は、そのままステップS108に進む。ちなみに、ステップS103では互いに異なる角度から撮像範囲R3を撮像した5枚の画像が得られる。そこで、ステップS106では、5枚全てが良好と判断される場合にのみ「OK」と判断し、5枚のうち1枚でも不良と判断される場合は「NG」と判断して5枚のNG画像をデータベース300にアップロードする。
 ステップS108では撮像範囲R3(視野)内の全部品について検査を完了したか否かを判断し、未検査の部品が残存する場合(ステップS108で「NO」の場合)は、ステップS104~S108を繰り返す。そして、撮像範囲R3内の全部品について検査を完了した場合(ステップS108で「YES」の場合)は、ステップS109に進む。ステップS109では、基板10の全範囲について検査を完了したか否かを判断し、未検査の範囲が基板10に残存する場合(ステップS109で「NO」の場合)は、ステップS102~S109を繰り返して、異なる撮像範囲R3について検査を行う。そして、基板10の全範囲について検査を完了した場合(ステップS109で「YES」の場合)は、搬送コンベア2により検査位置L10から外観検査装置100の外に基板10を搬出して、図5のフローチャートを終了する。
 かかる図5の自動検査が完了すると、作業者が図6の目視判定を実行する。この目視判定は、図5の自動検査で不良とされたNG画像の良否を目視で再確認するものである。ステップS201では、作業者はコンピューター400を操作してデータベース300からNG画像をダウンロードする。続いて、ステップS202において、コンピューター400のディスプレイにNG画像を表示する(図7)。図7は、NG画像の表示の一例を模式的に示す図であり、半田により接合されたチップ形状の電子部品(抵抗、コンデンサー等)を撮像したNG画像を示している。図7に示すように、コンピューター400には、互いに異なる角度から撮像範囲R3を撮像した5枚のNG画像が表示される。具体的には、中央に正対カメラ31が撮像したNG画像が表示され、その周りに各傾斜カメラ32が撮像したNG画像が表示される。
 ステップS203では、作業者が表示されたNG画像の良否を目視により判定し、その判定結果に応じてディスプレイに表示されたNG画像の表示画面における「OK」および「NG」のいずれかのアイコンをクリックする。これによって、NG画像の良否を再確認した結果がコンピューター400に入力されて、確定する。ステップS205では、NGと判断された全部品について判定が完了したか否かを判断し、未判定の部品が残存する場合(ステップS205で「NO」の場合)は、ステップS201~S205を繰り返す。そして、全部品について判定が完了した場合(ステップS205で「YES」の場合)は、図6のフローチャートを終了する。
 このように構成された外観検査装置100では、照明部35から射出された後に基板10で正反射されて傾斜カメラ32へ向かう光の進行経路Pにおいて、基板10の入射側に入射側偏光板37が配されるとともに、基板10の反射側に反射側偏光板38が配される。入射側偏光板37および反射側偏光板38はそれぞれ、2種類の偏光成分のうち1種類を選択的に通過させるものであるとともに、互いに異なる偏光成分を選択的に通過させる。かかる構成では、入射側偏光板37を通過して進行経路Pから基板10へ入射する入射光は、特定の偏光成分(S偏光成分)の光となる。そして、基板10で正反射された正反射光は、入射光と同じ偏光成分(S偏光成分)の光となって進行経路Pを傾斜カメラ32に向かって進む。ただし、入射側偏光板37と異なる偏光成分(P偏光成分)、すなわち正反射光とは異なる偏光成分を選択的に通過させる反射側偏光板38が設けられているため、正反射光は反射側偏光板38により遮断されて傾斜カメラ32に到達できない。こうして、照明部35の像が傾斜カメラ32の撮像結果に写り込むことが抑制可能となっている。一方、基板10で拡散反射された光の少なくとも一部(P偏光成分の光)は、反射側偏光板38を通過して傾斜カメラ32に到達できるため、傾斜カメラ32はかかる拡散反射光によって基板10を適切に撮像することができる。このようにして、基板10での正反射光が傾斜カメラ32に到達するのを遮って照明部35の像の写り込みを抑制しつつ傾斜カメラ32により基板10を適切に撮像することが可能となっている。
 ちなみに、外観検査装置100では、複数の傾斜カメラ32が設けられている。したがって、各傾斜カメラ32について、照明部35の像の写り込みを抑制することが求められる。これに対して、複数の傾斜カメラ32それぞれの進行経路Pに対して入射側偏光板37および反射側偏光板38が設けられている。そして、同一の進行経路Pに設けられた入射側偏光板37および反射側偏光板38が互いに異なる種類の偏光成分を通過させる。これによって、基板10での正反射光が各傾斜カメラ32に到達するのを遮って照明部35の像の写り込みを抑制しつつ、各傾斜カメラ32により基板10を適切に撮像することができる。
 また、入射側偏光板37は、照明部35が有する環状平板351の下面351Aに配されている。したがって、反射側偏光板38と環状平板351の下面351Aとの間のスペースを排することができ、外観検査装置100を小型化するにあたって有利となる。
 ところで、上述のとおり、照明部35の像の写り込みの原因となるのは基板10で正反射されて傾斜カメラ32に入射する光である。換言すれば、基板10で正反射された後に傾斜カメラ32とは異なる方向へ向かう光は、照明部35の像の写り込みの原因とはならない。そこで、環状平板351の下面351Aのうち、基板10で正反射された後に傾斜カメラ32とは異なる方向へ向かう光を射出する領域の少なくとも一部を外して、入射側偏光板37が配されている。したがって、照明部35が有する環状平板351の下面351Aが入射側偏光板37で覆われる面積を抑えて、傾斜カメラ32の視野を明るくすることができる。
 このように本実施形態では、基板検査装置1が本発明の「基板検査装置」の一例に相当し、主制御部110および画像処理部150が協働して本発明の「判定部」の一例として機能し、外観検査装置100が本発明の「外観検査装置」の一例に相当し、搬送コンベア2が本発明の「保持部」の一例に相当し、照明部35が本発明の「照明部」の一例に相当し、環状平板351の下面351Aが本発明の「環状射出面」の一例に相当し、入射側偏光板37と反射側偏光板38とが協働して本発明の「偏光手段」として機能し、入射側偏光板37が本発明の「入射側偏光部材」の一例に相当し、反射側偏光板38が本発明の「反射側偏光部材」の一例に相当し、傾斜カメラ32が本発明の「カメラ」あるいは「傾斜カメラ」の一例に相当し、正対カメラ31が本発明の「正対カメラ」の一例に相当し、照明制御部120および撮像制御部130が協働して本発明の「制御部」の一例として機能している。
 なお、本発明は上記実施形態に限定されるものではなく、その趣旨を逸脱しない限りにおいて上述したものに対して種々の変更を加えることが可能である。例えば、上記実施形態では、基板10を検査対象としていた。しかしながら、検査対象は基板10に限られず、基板10以外のものを検査するにあっても本発明を用いることができる。
 また、上記実施形態では、入射側偏光板37はS偏光成分を選択的に通過させ、反射側偏光板38がP偏光成分を選択的に通過させていた。しかしながら、入射側偏光板37がP偏光成分を選択的に通過させ、反射側偏光板38がS偏光成分を選択的に通過させるように構成しても構わない。
 また、上記実施形態では、複数の傾斜カメラ32のそれぞれに対して1個の入射側偏光板37が設けられていた。しかしながら、図8に示す検査ヘッド3のように、単一の入射側偏光板37を複数の傾斜カメラ32に対して共通に設けても良い。図8は、検査ヘッドの変形例を示す部分底面図である。この変形例では、入射側偏光板37は、鉛直方向Zから見て照明部35の環状平板351と同一の環状形状を有しており、環状平板351の下面351Aに配されている。つまり、単一の入射側偏光板37が、環状平板351の下面351Aを覆って、複数の傾斜カメラ32それぞれに対する進行経路Pに交差する。こうして、単一の入射側偏光板37が各進行経路Pに対して共通に設けられている。入射側偏光板37はその全域で一様な向き(図8において縦向き)に光を偏光する。一方、各反射側偏光板38はいずれも、入射側偏光板37による偏光の向きに直交する向き(図8において横向き)に光を偏光する。
 図8に示す変形例においても、照明部35から射出された後に基板10で正反射されて傾斜カメラ32へ向かう光の進行経路Pにおいて、基板10の入射側に入射側偏光板37が配されるとともに、基板10の反射側に反射側偏光板38が配される。そして、入射側偏光板37と反射側偏光板38は、互いに異なる偏光成分を選択的に通過させる。そのため、基板10の表面10Aで反射された光のうち、拡散反射光のみが反射側偏光板38を通過することができ、正反射光は傾斜カメラ32へ到達できない。このようにして、基板10での正反射光が傾斜カメラ32に到達するのを遮って照明部35の像の写り込みを抑制しつつ傾斜カメラ32により基板10を適切に撮像することが可能となっている。
 さらに、単一の入射側偏光板37を各進行経路Pに共通に設けている。そのため、基板検査装置1の構成の簡素化を図ることも可能となっている。
 また、入射側偏光板37は、照明部35が有する環状平板351の下面351Aに配されている。したがって、反射側偏光板38と環状平板351の下面351Aとの間のスペースを排することができ、外観検査装置100を小型化するにあたって有利となる。
 ところで、上記実施形態では、正対カメラ31および傾斜カメラ32に共通の照明部35のみが設けられていた。しかしながら、図9に示すように、照明部35の他に正対カメラ31に専用の正対専用照明部36A、36Bを設けても良い。図9は、検査ヘッドの別の変形例を示す部分側面図である。図10は、図9の検査ヘッドによる撮像の一例を示すタイミングチャートである。図9の変形例と図1の実施形態との違いは、正対専用照明部36A、36Bを設けた点であるため、図1の実施形態との差異点を中心に説明し、共通点については相当符号を付して適宜説明を省略する。
 図9の変形例にかかる検査ヘッド3は、中心線C3を中心とする円環形状をそれぞれ有する正対専用照明部36A、36Bを備える。正対専用照明部36A、36Bおよび照明部35はこの順に小さな径を有し、鉛直方向Zの上方から下方へ並んでいる。そして、正対専用照明部36A、36Bおよび照明部35のそれぞれが射出した光は、撮像範囲R3における基板10の表面10Aに照射される。このように、正対専用照明部36A、36Bおよび照明部35を設けることで、例えば特許文献1と同様に、異なる方向から光を照射しつつ正対カメラ31による撮像を行うことができる。
 図10に示すように、時刻t1に正対カメラ31の露光を開始すると、時刻t2~t3の間、正対専用照明部36Aを点灯させた後に、時刻t4に正対カメラ31の露光を終了する。こうして、時刻t2~t3の間に正対専用照明部36Aから光を照射しつつ正対カメラ31による撮像を行う。次に、時刻t5に正対カメラ31の露光を開始すると、時刻t6~t7の間、正対専用照明部36Bを点灯させた後に、時刻t8に正対カメラ31の露光を終了する。こうして、時刻t6~t7の間に正対専用照明部36Bから光を照射しつつ正対カメラ31による撮像を行う。続いて、時刻t9に正対カメラ31の露光を開始すると、時刻t10~t12の間、照明部35を点灯させた後に、時刻t13に正対カメラ31の露光を終了する。こうして、時刻t10~t12の間に照明部35から光を照射しつつ正対カメラ31による撮像を行う。なお、正対専用照明部36A、36Bおよび照明部35を用いた撮像における正対カメラ31の明るさの調整は、各照明部36A、36B、35の発光パルス幅(t2~t3、t6~t7、t10~t12)を調整することで実行できる。さらに、時刻t10~t12においては、照明部35から光を照射しつつ各傾斜カメラ32による撮像も並行して行う。すなわち、時刻t10に照明部35が点灯すると、時刻t11に各傾斜カメラ32の露光を開始する。その後、時刻t12において照明部35を消灯すると同時に各傾斜カメラ32の露光を終了する。この際、各傾斜カメラ32の明るさは、露光開始時間、すなわち時刻t11を調整することで実行できる(ただし、t10≦t11)。なお、照明部35を用いた撮像において、正対カメラ31が露光を開始する時刻t9よりも各傾斜カメラ32が露光を開始する時刻t11は遅く、正対カメラ31が露光を終了する時刻t13より傾斜カメラ32が露光を終了する時刻t12は早い。つまり、正対カメラ31の露光時間t9~t13内に、各傾斜カメラ32の露光時間t11~t12は収まっている。そして、ローリングシャッタ方式の各傾斜カメラ32は、時刻t12~t14をかけて、データを読み出す。この際、各照明部36A、36B、35は全て消灯しており、各傾斜カメラ32のデータの読み出しへの影響が防止されている。
 このように図10の撮像動作では、正対専用照明部36A、36Bを用いた正対カメラ31による撮像を終えてから、照明部35を用いた正対カメラ31および傾斜カメラ32による撮像を行っている。かかる撮像動作は、ローリングシャッタ方式のカメラを傾斜カメラ32として用いた場合に特に好適となる。つまり、ローリングシャッタ方式の傾斜カメラ32の撮像に続いて正対専用照明部36A、36Bを用いた正対カメラ31による撮像が実行されると、正対専用照明部36A、36Bからの光がローリングシャッタ効果によって傾斜カメラ32の撮像結果に影響を及ぼすおそれがある。これに対して、正対専用照明部36A、36Bを用いた正対カメラ31の撮像を終えてから傾斜カメラ32の撮像を行うことで、ローリングシャッタ効果による影響を排して、傾斜カメラ32の撮像を適切に行うことができる。
 また、上記実施形態では、基板10に対する光の入射側および反射側のそれぞれに偏光板(入射側偏光板37、反射側偏光板38)を設けていた。しかしながら、入射側偏光板37を排して、反射側偏光板38のみを設けるように構成しても良い。この際、反射側偏光板38としては、P偏光成分を選択的に通過させて、S偏光成分を遮断するものを用いると良い。
 このように構成された外観検査装置100では、S偏光成分およびP偏光成分の両方を含む光が基板10の表面10Aに照射される。この際、S偏光成分はP偏光成分に比べて高い反射率で基板10に正反射されるため、傾斜カメラ32に到達すると照明部35の像の写り込みの主要因となる。これに対して、この外観検査装置100では、基板10で反射されて傾斜カメラ32へ向かう光に含まれるS偏光成分およびP偏光成分のうちP偏光成分を選択的に通過させる反射側偏光板38が設けられている。そのため、基板10で正反射されたS偏光成分が傾斜カメラ32に到達するのを抑制できる。こうして、基板10での正反射光が傾斜カメラ32に到達するのを遮って照明部35の像の写り込みを抑制しつつ傾斜カメラ32により基板10を適切に撮像することが可能となっている。

Claims (15)

  1.  検査対象を保持する保持部と、
     前記検査対象へ向けて光を射出する照明部と、
     前記検査対象を撮像するカメラと、
     前記照明部から射出された後に前記検査対象で正反射されて前記カメラへ向かう光の進行経路において光の偏光状態を2種類の偏光成分の間で調整する偏光手段と
    を備え、
     前記偏光手段は、前記進行経路における前記検査対象の入射側に配されて2種類の偏光成分のうち1種類を選択的に通過させる入射側偏光部材と、前記進行経路における前記検査対象の反射側に配されて2種類の偏光成分のうち1種類を選択的に通過させる反射側偏光部材とを有し、
     前記入射側偏光部材が通過させる偏光成分と前記反射側偏光部材が通過させる偏光成分とは異なる外観検査装置。
  2.  前記照明部は、所定の中心線を中心とする円環形状を有し、
     前記保持部は、前記中心線が延びる方向から前記環状射の中心に前記検査対象が対向するように前記検査対象を保持し、
     前記カメラは、前記中心線に対して傾いた方向から前記検査対象に対向する傾斜カメラである請求項1に記載の外観検査装置。
  3.  複数の前記傾斜カメラが前記中心線の回りに配され、前記複数の傾斜カメラのそれぞれには互いに異なる前記進行経路を進む光が入射する請求項2に記載の外観検査装置。
  4.  前記入射側偏光部材および前記反射側偏光部材が前記進行経路毎に設けられ、同一の前記進行経路に設けられた前記入射側偏光部材および前記反射側偏光部材が互いに異なる種類の偏光成分を通過させる請求項3に記載の外観検査装置。
  5.  前記入射側偏光部材はS偏光成分を通過させ、前記反射側偏光成分はP偏光成分を通過させる請求項4に記載の外観検査装置。
  6.  前記照明部は、前記保持部が保持する前記検査対象へ向けて光を射出する、前記中心線を中心とする円環形状を有した環状射出面を有し、
     前記入射側偏光部材は、前記環状射出面に配される請求項4または5に記載の外観検査装置。
  7.  前記環状射出面のうち、前記検査対象で正反射された後に前記カメラとは異なる方向へ向かう光を射出する領域の少なくとも一部を外して、前記入射側偏光部材は前記環状射出面に配される請求項6に記載の外観検査装置。
  8.  前記反射側偏光部材が前記進行経路毎に設けられるとともに、単一の前記入射側偏光部材が前記各進行経路に交差するように配されることで前記各進行経路に対して共通に設けられ、前記入射側偏光部材はその全域で一様な向きに光を偏光し、前記各反射側偏光部材は、前記入射側偏光部材による偏光の向きに直交する向きに光を偏光する請求項3に記載の外観検査装置。
  9.  前記照明部は、前記保持部が保持する前記検査対象へ向けて光を射出する、前記中心線を中心とする円環形状を有した環状射出面を有し、
     前記反射側偏光部材は、前記中心線を中心とする円環形状を有し、前記環状射出面の全域を覆うように前記環状射出面に配される請求項8に記載の外観検査装置。
  10.  前記中心線が延びる方向から前記検査対象に対向して前記検査対象を撮像する正対カメラをさらに備える請求項2ないし9のいずれか一項に記載の外観検査装置。
  11.  前記傾斜カメラ、前記正対カメラおよび前記照明部を制御する制御部をさらに備え、前記制御部は、前記照明部から前記検査対象へ向けて光を射出しつつ前記傾斜カメラおよび前記正対カメラの撮像をそれぞれの露光時間を重複させて実行する請求項10に記載の外観検査装置。
  12.  前記照明部とは異なる角度から前記検査対象へ向けて光を射出する、前記正対カメラによる撮像に専用の正対専用照明部をさらに備え、
     前記傾斜カメラは、ローリングシャッタ方式のカメラであり、
     前記制御部は、前記正対専用照明部から前記検査対象へ向けて光を射出しつつ前記正対カメラにより前記検査対象を撮像し終えてから、前記照明部から前記検査対象へ向けて光を射出しつつ前記傾斜カメラおよび前記正対カメラの撮像をそれぞれの露光時間を重複させて実行する請求項11に記載の外観検査装置。
  13.  検査対象を保持する保持部と、
     前記検査対象を撮像するカメラと、
     S偏光成分およびP偏光成分の両方を含む光を前記検査対象に照射する照明部と、
     前記検査対象で反射されて前記カメラへ向かう光に含まれるS偏光成分およびP偏光成分のうちP偏光成分を選択的に通過させる偏光部材と
    を備える外観検査装置。
  14.  平板形状の基板を前記検査対象として撮像する請求項1ないし13のいずれか一項に記載の外観検査装置と、
     前記外観検査装置による前記基板の撮像結果に基づいて前記基板の状態を判定する判定部と
    を備える基板検査装置。
  15.  前記判定部は、状態が不良であると判断した前記基板の撮像結果を保存する請求項14に記載の基板検査装置。
