Abstract
Description
正浸透技術は、浄化すべき原水を、水と分離可能な溶質を高濃度で含有する誘導溶液と半透膜を介して接触させ、前記原水中の水のみを前記誘導溶液中に抽出した後に、誘導溶液から溶質を除去することによって、浄水を得る技術である。正浸透技術を用いる浄水システムにおいては、原水から誘導溶液への水の抽出は浸透圧差によって駆動されるから、人為的な圧力差を創出することは不要である。
一般に正浸透膜として用いられる複合膜は、支持膜の表面に薄膜から成る活性層を形成させることにより製造される。この活性層の形成は、例えばコート法、界面重合法、プラズマ重合法等によって行われる。
一方の反応性化合物を含有する第1溶液、および他方の反応性化合物を含有し、且つ前記第1溶液とは混和しない第2溶液を準備する。そして、微細孔性支持膜を、前記第1溶液中に浸漬した後、過剰の第1溶液を除去したうえで、第2溶液中に浸漬する。このことにより、前記微細孔性支持膜の表面上で反応性化合物の界面重合を行う。しかる後に、前記第2溶液の溶媒を除去することにより、微細孔性支持膜表面上に薄膜を有する複合膜が形成される。
中空糸の外表面に重合体膜を形成させる技術は、紡糸工程に続けて連続的に行い得るという利点がある。しかし、この技術は、ガイドロールとの接触、モジュールに充填する際の中空糸同士の接触などにより、せっかく形成させた重合体膜を傷める問題がある。
これに対して、中空糸の内表面に重合体薄膜を形成させる場合には、中空糸をモジュール化した後に重合体膜を形成することが可能であり、その後のハンドリングで重合体膜を傷めることはない。
中空糸内面に重合体薄膜を形成させる方法としては、例えば、中空糸の中空部に第1溶液を充填して中空糸内面に第1溶液の液膜を形成し、高圧空気を通じて余分な溶液を除去した後、該中空部に第2溶液を通じる方法が知られている(特許文献5)。さらに、中空糸の内表面に、プレポリマーまたはオリゴマーを塗布した後に後架橋することにより、前記中空糸の内面に重合体薄膜を形成する方法が知られている(特許文献6)。
高圧空気をモジュールの端面から全面積にわたって均一な圧力で流すことは困難である。従って、モジュールの半径方向における外周部と中心部とで、通過する空気の圧力に差ができることが避けられない。その結果、形成された第1溶液の液膜の厚みに差が生じるから、形成される重合体薄膜からなる分離活性層の厚みに差が生じることになる。また、モジュールの長さ方向についても、高圧空気を流す際の圧力損失により、モジュール上部(空気流通の上流側)と下部(下流側)で、液膜の厚みに差が生じるから、形成される分離活性層の厚みに差が生じることになる。
さらに、前記特許文献6の技術によって形成された薄膜の表面は極めて平滑なものであり、従って、実用に供するには透水量が不十分である。
本発明は、上記の現状を改善しようとしてなされたものである。従って本発明の目的は、半径方向および長さ方向における平均厚みのばらつきが少ない分離活性層を有し、安定した高い性能を発揮する複合中空糸膜モジュール、およびその製造方法を提供することである。
本発明は以下のとおりである。
前記中空糸が、微細孔性中空糸支持膜の内表面に高分子重合体薄膜の分離活性層を設けた中空糸であり、
前記中空糸糸束の膜面積が1m2以上であり、そして
前記分離活性層の厚み方向の断面を撮影した走査型電子顕微鏡画像における分離活性層部分の質量を測定する方法により算出された、前記中空糸糸束の半径方向および長さ方向における分離活性層の平均厚みの変動係数が0~60%であることを特徴とする、前記モジュール。
[2] 前記分離活性層の厚み方向の断面を撮影した走査型電子顕微鏡画像において、該分離活性層と中空糸支持膜との界面の長さL1、および該分離活性層表面の長さL2の比L2/L1が、1.1以上5.0以下である、[1]に記載のモジュール。
[4] 前記比L2/L1が1.2以上3.0以下である、[1]または[2]の記載のモジュール。
[6] 前記変動係数が0~40%である、[1]~[4]のいずれか一項に記載のモジュール。

多官能アミンから選択される少なくとも1種以上の第1モノマーと、

本実施形態の正浸透複合中空糸膜モジュールは、複数の中空糸で構成される中空糸糸束を有する。ここで、前記中空糸は、微細孔性中空糸支持膜の内表面に高分子重合体薄膜の分離活性層を設けた中空糸であり、前記中空糸糸束の膜面積は、1m2以上であり、実用的な見地からは1m2以上1,000m2以下であることが好ましい。
本実施形態の正浸透複合中空糸膜モジュールは、中空糸支持膜の内表面に形成した分離活性層が、ガイドロールとの接触、モジュール形成時のハンドリングなどの際に損傷されることを避けるため、先ず微細孔中空糸支持膜をモジュール化した後に、該中空糸支持膜の内側に分離活性層を形成することによって作製することが好ましい。このような工程を経由することにより、形成された分離活性層が損傷を受けることを避けることができる。
本明細書における複合中空糸モジュールの透水量とは、正浸透膜を挟んで処理する原水とこれより高濃度の誘導溶液を配置した時に、浸透圧によって原水から誘導溶液に移動する水の量を意味しており、下記数式(1)により定義される。

ここで、Fは透水量(kg/(m2×hr))、Lは透過した水の量(kg)、Mは膜の内表面積(m2)、Hは時間(hr)である。
本明細書における複合中空糸モジュールの塩の逆拡散とは、正浸透膜を挟んで処理する原水とこれより高濃度の誘導溶液とを配置した時に、誘導溶液から原水に移動する塩の量を意味しており、下記数式(2)により定義される。

ここで、RSFは塩の逆拡散(g/(m2×hr)、Gは透過した塩の量(g)、Mは膜の面積(m2)、Hは時間(hr)である。
前記誘導溶質としては、例えば塩化ナトリウム、塩化カリウム、硫酸ナトリウム、チオ硫酸ナトリウム、亜硫酸ナトリウム、塩化アンモニウム、硫酸アンモニウム、炭酸アンモニウムなどの、水に易溶な塩類;
メタノール、エタノール、1-プロパノール、2-プロパノールなどのアルコール類;
エチレングルコール、プロピレングリコールなどのグリコール類;
ポリエチレンオキシド、プロピレンオキシドなどの重合体;
前記重合体の共重合体などが挙げられる。
本実施形態における微細孔性中空糸支持膜は、その内表面に、孔径が好ましくは0.001μm以上0.1μm以下、より好ましくは0.005μm以上0.05μm以下の微細孔を有することが好ましい。一方、微細孔性中空糸支持膜の内表面以外の外表面までの構造については、透過する流体の透過抵抗を小さくするために、強度を保っていればできるだけ疎な構造であることが好ましい。この部分の疎な構造は、例えば網状、指状ボイドまたはそれらの混合構造のいずれかであることが好ましい。
支持膜の透過性能は、支持膜の機械的強度を損ねない範囲で大きいほど好ましい。一般的には透過性能が大きくなると、機械的強度は小さくなる。そのため、本実施形態における微細孔性中空糸支持膜の透過性能は、好ましくは50,000kg/m2/hr/100kPa以下、より好ましくは10,000kg/m2/hr/100kPa以下が目安となる。
中空糸束の外側に連通し、内側には連通しない導管と
を備えることが好ましい。このような構成とすることにより、中空糸束の内側と外側とを、相異なる圧力下に置くことが可能となり、本実施形態における分離活性層の形成(後述)に好適に使用することができる。
本実施形態において、高分子重合体薄膜からなる分離活性層は、界面重合反応によって形成することができる、実質的に分離性能を有するものである。
本実施形態において、膜面積とは、モジュール内の接着部を除く中空糸の長さ、内径、および本数から、下記数式(3)によって定義される値である。ここでaは膜面積(m2)、bは接着部を除いた中空糸の長さ(m)、cは中空糸の内径(m)、nは中空糸の本数である。

モジュールの膜面積は、実用に供する観点から、1m2以上であることが好ましく、1.5m2以上であることがより好ましい。
多官能アミンから選択される少なくとも1種以上の第1モノマーと、
多官能酸ハライドおよび多官能イソシアネートから成る群より選択される少なくとも1種以上の第2モノマーと、
の重縮合生成物であることが好ましい。より具体的には、例えば
多官能性アミンと多官能性酸ハロゲン化物との界面重縮合反応により得られるポリアミド、
多官能性アミンと多官能性イソシアネートとの界面重合反応により得られるポリウレア
などが挙げられる。分離活性層としてこれらの重合体薄膜を用いる場合の分離性能とは、純水とそれに溶解しているイオンなどの溶質とを分離する性能を指す。
ピペラジン、2-メチルピペラジン、エチルピペラジン、2,5-ジメチルピペラジンなどの、ピペラジン環を持つ第2級アミン;
1,3-ビス(4-ピペリジル)メタン、1,3-ビス(4-ピペリジル)プロパン、4,4’-ビピペリジンなどの、ピペリジン環を持つ第2級アミン;
4-(アミノメチル)ピペリジンなどの、第1級および第2級の両方のアミノ基を持つアミンなどの他;
エチレンジアミン、プロピレンジアミン、1,2-プロパンジアミン、1,2-ジアミノ-2-メチルプロパン、2,2-ジメチル-1,3-プロパンジアミン、トリス(2-アミノエチル)アミン、N,N’-ジメチルエチレンジアミン、N,N’-ジメチルプロパンジアミンなど
を挙げることができ、これらの単独または混合物を用いることが可能である。これら多官能脂肪族アミンと、上記した多官能性芳香族アミンとの混合物も用いることができる。
プロパントリカルボン酸ハライド、ブタントリカルボン酸ハライド、ペンタントリカルボン酸ハライド、こはく酸ハライド、グルタル酸ハライドなどを挙げることができる。これらは、単独または混合物も用いることが可能であり、これら多官能脂肪族ハライドと、上記した多官能性芳香族酸ハライドとの混合物を用いることができる。
上記のような第1モノマーおよび第2モノマーは、それぞれ、これらを適当な溶媒に溶解した溶液として界面重合に供される。
第1溶液とは微細孔性中空糸支持膜が先に接触するモノマーを含有する溶液を言い、
第2溶液とは、前記第1溶液が接触した後の支持膜と接触し、前記第1溶液中のモノマーと反応して高分子重合体を形成するモノマーを含有する溶液を言う。前記第1モノマーおよび第2モノマーのうちの片方が第1溶液に含有され、他方が第2溶液に含有されることになる。どちらのモノマーがどちらの溶液に含有されていてもよいが、片方の溶液に両モノマーが含有されている態様は好ましくない。
第2溶液の溶媒としてはn-ヘキサン、シクロヘキサン、n-ヘプタン、n-オクタン、n-ノナン、n-デカンなどの炭化水素系溶剤の単独または混合物を挙げることができる。 上記のような溶媒を選択することにより、第1溶液と第2溶液とが非混和となり、界面重合が所期するとおりに進行することとなる。
第1溶液に含有されるモノマーとしては第1モノマーを選択することが、
第2容液に含有されるモノマーとしては第2モノマーを選択することが、
それぞれ好ましい。
第1溶液および第2溶液中に含まれるこれら反応性化合物の濃度は、モノマーの種類、溶媒に対する分配係数などにより異なり、特に限定されるものではない。当業者により適宜に設定されるべきである。
m-フェニレンジアミンの濃度は0.1~10質量%が好ましく、0.5~5質量%がより好ましい。トリメシン酸クロリドの濃度は、0.01~10質量%が好ましく、0.1 ~5質量%がより好ましい。これらの溶液の濃度が低すぎると、界面重合による薄膜の形成が不完全で欠点が生じ易くなり、分離性能の低下を招く。逆に高すぎると、形成される薄膜が厚くなりすぎて、透過性能の低下を来たすことの他、膜中の残留未反応物量が増加して膜性能へ悪影響を及ぼす可能性がある。
界面重合反応の進行中に酸が発生する場合には、上記第1溶液中または上記第2溶液中に、酸捕捉剤としてのアルカリを添加することもできる。また、微細孔性中空糸支持膜との濡れ性を向上させるなどのための界面活性剤、反応を促進するための触媒などを、必要に応じて添加してもよい。
リン酸三ナトリウムなどのリン酸ソーダ;
炭酸ナトリウムなどの炭酸ソーダ;
トリメチルアミン、トリエチルアミン、トリエチレンジアミンなどの3級アミンなどが挙げられる。前記界面活性剤の例としては、例えばラウリルスルホン酸ナトリウム、ラウリルベンゼンスルホン酸ナトリウムなどが挙げられる。前記触媒の例としては、例えばジメチルホルムアミドなどが挙げられる。これらは予め上記第1溶液中または第2溶液中に含ませることが可能である。
中空糸膜モジュール1は、筒状体に中空糸4の複数から成る糸束を充填し、前記中空糸糸束の両端を接着剤固定部5および6で筒に固定した構造を有している。前記筒状体は、その側面にシェル側導管2および3を有し、ヘッダー7および8により、密閉されている。ここで接着剤固定部5および6は、それぞれ、中空糸の孔を閉塞しないように固化されている。前記ヘッダー7および8は、それぞれ、中空糸4の内側(中空部)に連通し、外側には連通しないコア側導管9および10を有する。これらの導管により、中空糸4の内側に、液を導入し、または液を取り出すことができる。前記シェル側導管9および10は、それぞれ、中空糸4の外側に連通し、内側には連通していない。
本実施形態においては、微細孔性中空糸支持膜モジュールのコア側に、前記第1モノマーおよび第2モノマーのうちの一方を含有する第1溶液を充填し、続いてコア側とシェル側とに圧力差を設け、その後に、前記第1モノマーおよび第2モノマーのうちの他方を含有し、しかも前記第1溶液と非混和性の第2溶液を通すことにより、前記微細孔性中空糸支持膜内表面上で第1モノマーと第2モノマーとの反応を行って、高分子重合体薄膜を形成させ、目的とする複合中空糸モジュールを製造するのである。
シェル側を減圧し、コア側は大気圧とする方法;
シェル側を大気圧としてコア側を加圧する方法;
コア側およびシェル側の両方を加圧する方法
などを挙げることができ、どの方法も選択することが可能である。
しかしながら本実施の形態においては、コア側に対してシェル側の圧力を低く設定することが好ましい。
本実施形態において、複合中空糸モジュールの微細孔性中空糸支持膜の内表面に形成される高分子重合体薄膜からなる分離活性層の厚みは、第1溶液の液膜の厚みに密接に関連している。この液膜の厚みは、モジュールにかけるコア側とシェル側との圧力差、圧力差を維持する時間、第1溶液に添加する界面活性剤の添加量などにより、調整することができる。
分離活性層の厚みは、前記したとおり、0.1~3μmが好ましいが、より好ましくは0.2~2μmである。この厚みの分離活性層を形成させるためには、コア側とシェル側との圧力差を、1~500kPaとすることが好ましく、より好ましくは5~300kPaであり、さらに好ましくは10~100kPaである。圧力差を維持する時間は、1~100分が好ましく、より好ましくは10~50分である。第1溶液に添加する界面活性剤の添加量は、第1溶液の全量に対して、0.01~1質量%が好ましく、0.05~0.5質量%がより好ましい。
本実施形態における正浸透複合中空糸膜モジュールの製造方法では、コア側とシェル側とに設ける圧力差は、モジュール内の中空糸の最外周部から中心部にわたって均一であり、且つモジュール内の中空糸の片末端からもう一方の片末端にわたって均一である。このことによって、各々の箇所で形成される第1溶液の液膜の厚みは均一になり、これを基にして形成される高分子重合体活性層の厚みも均一になる。従って、各々の箇所における液の透水量のばらつきは小さくなり、複合中空糸膜モジュールとして安定した高い性能を発揮できるようになる。
各測定箇所における厚みは、長さ5~100μm程度の測定範囲における平均厚みとして表される。この測定範囲の長さは、好ましくは5~50μmであり、より好ましくは5~20μmであり、最も好ましくは13μmである。本実施形態の複合中空糸膜モジュールにおける分離活性層は、後述するように、好ましくはその表面に微細な凹凸形状を有する。従って、該分離活性層の厚みを評価する際には、各測定箇所において上記測定範囲の平均厚みによって評価することが適切である。本実施形態の複合中空糸膜モジュールにおける分離活性層は、複数の測定箇所において測定された平均値厚みを比較した時に、そのばらつきが小さいものである。平均厚みの評価における上記測定範囲の長さの方向は、中空糸の長さ方向であってもよいし、中空糸の円周方向であってもよいし、中空糸の長さ方向に対して斜めの方向であってもよい。平均値の算出に用いる複数の走査型電子顕微鏡画像における測定範囲の長さの方向は、それぞれ同一方向であってもよいし、互いに異なる方向であってもよい。
本発明において、分離活性層の厚みは、分離活性層の厚み方向の断面を撮影した走査型電子顕微鏡画像における分離活性層部分の質量を測定する方法によって算出される。具体的には、中空糸断面の走査型電子顕微鏡の画像を印刷し、分離活性層に相当する部分を切り出してその質量を測定し、予め作成しておいた検量線を用いて面積を算出する手法により、平均厚みを算出する。
本実施形態における複合中空糸膜モジュールは、モジュール内の各箇所における分離活性層の平均厚みのばらつきが小さい。そのため、モジュール毎の性能のばらつきも小さくなり良好である。ここで言う性能とは透水量および塩の逆拡散である。
図6(a)においては、分離活性層と中空糸支持膜との界面、および分離活性層表面を、それぞれ破線で示すことにより、分離活性層に相当する部分が強調されている。この画像において、分離活性層と中空糸支持膜との界面の画像左端から右端までの長さをL1とし、分離活性層表面の画像左端から右端までの長さをL2として、それぞれ測定し、両者の比L2/L1を算出してこれを分離活性層表面凹凸の指標とする。
比L2/L1の評価に使用する走査型電子顕微鏡画像における左端から右端へ至る線の方向は、中空糸の長さ方向であってもよいし、中空糸の円周方向であってもよいし、中空糸の長さ方向に対して斜めの方向であってもよい。平均値の算出に用いる複数の走査型電子顕微鏡画像における左端から右端へ至る線の方向は、それぞれ同一方向であってもよいし、互いに異なる方向であってもよい。
本実施形態の複合中空糸膜モジュールにおける分離活性層は、好ましくは界面重合によって形成される。界面重合においては、中空糸表面に形成された第1モノマー溶液の液膜が、第2モノマー溶液と接触した際、両者が相溶せずに界面において重合が進行して重合層を形成すると考えられる。その結果、形成された分離活性層は、表面に微細凹凸の多い形状となるものと考えられる。分離活性層の形成を界面重合以外の手法によると、表面微細凹凸の多い形状の分離活性層を形成することはできない。
図2の装置において、微細孔性中空糸支持膜の内側(コア側)に第1溶液を充填させた微細孔性中空糸支持膜モジュール11には、コア側の入り口に第2溶液貯蔵タンク14からの配管が繋ぎ込まれ、途中に第2溶液を圧送するポンプ16が繋がれている。コア側の出口には反応排液の貯槽タンク17からの配管18が繋ぎ込まれ、該タンクからは微細孔性中空糸支持膜モジュール11の中空糸内側の圧力を制御するコア側圧力調整装置12が繋ぎ込まれている。微細孔性中空糸支持膜モジュール11のシェル側の下部導管にはエンドキャップ19がはめ込まれ、上部導管にはシェル圧を制御するシェル側圧力調整装置13が繋ぎ込まれている。
先ず、コア側(微細孔性中空糸支持膜の内側)に第1溶液を充填させた微細孔性中空糸支持膜モジュール11に各配管を繋ぎ込む。次に、コア側圧力調整装置12およびシェル側圧力調整装置13により、コア側とシェル側とに圧力差を設ける(コア側圧力>シェル側圧力)。このとき、コア側の中空糸内の余分な第1溶液は、前記圧力差により微細孔に入り(シェル側にまで浸みだす場合もある)、中空糸内側に均一な厚みの液膜が形成される。次に、貯蔵タンク14内の第2溶液を、ポンプにより中空糸内側に送液し、第1溶液の液膜と接触させる。この接触により、両モノマーの界面重合が起こり、微細孔性中空糸支持膜の内側に高分子重合体薄膜から成る分離活性層が形成される。ここで、第2溶液を送液する際、コア側の圧が変動するおそれがあるが、コア側圧力制御装置12の機能により、この圧力変動は抑えられる。
このように、界面重合を行う際には、事前に設定したコア側とシェル側との圧力差を維持することが好ましい。
本発明の複合中空糸モジュールは、界面重合により高分子重合体を形成させるための第1モノマー溶液の液膜の厚みが、モジュールの外周部と中央部、およびモジュールの上部と下部とで均一になるため、モジュール全体にわたって均一な高分子重合体層を有することになる。上記の界面重合は、第1モノマー溶液と第2モノマー溶液との界面において進行するから、形成される高分子重合体層の表面は微細凹凸の多い形状となる。
(1)微細孔性中空糸支持膜および中空糸膜モジュールの作製
ポリエーテルスルホン(BASF社製、商品名Ultrason)をN-メチル-2-ピロリドン(和光純薬(株)製)に溶解して20質量%の中空糸紡糸原液を調製した。二重紡口を装備した湿式中空糸紡糸機に上記の原液を充填し、水を満たした凝固槽に押し出し、相分離により中空糸を形成した。得られた中空糸は巻き取り機に巻き取った。得られた中空糸の外径は1.0mm、内径は0.7mm、内表面の微細孔の径は0.05μm、透水性能は1,020kg/m2/hr/100kPaであった。
この中空糸を微細孔性中空糸支持膜として用いた。
上記微細孔性中空糸支持膜1,500本を、5cm径、50cm長の円筒状プラスチックハウジングに充填し、両端部を接着剤で固定することにより、図1に示した構造を有する、有効膜内表面積1.5m2の微細孔性支持膜モジュールを作製した。
図1のモジュールにおいて、各中空糸の中空部が接着剤固定部5および6を貫通しており、該中空部がコア側導管9および10と連通している。一方、シェル側導管2および3は、中空糸の外側が存在する空間と連通しているが、中空糸の中空部とは連通していない。従って、コア側導管9および10と、シェル側導管2および3とに、異なる圧力または減圧を印加することにより、中空糸の内側と外側とに圧力差を設けることができる。
各実施例および比較例で得られた複合中空糸膜モジュールのコア側導管(図1の9および10)に、純水30Lを入れた50Lのタンクを配管で繋ぎ、ポンプで該純水を循環させた。前記タンクには電導度計が装備されており、純水への塩の移動が測定できる。一方、シェル側導管(図1の2および3)には、濃度3.5質量%の食塩水20Lを入れた50Lのタンクを配管で繋ぎ、ポンプで該食塩水を循環させた。コア側のタンクおよびシェル側のタンクは、それぞれ天秤の上に設置され、水の移動が測定できる。コア側の流量を2.2L/分、シェル側の流量を8.8L/分として同時に運転し、塩の移動量および水の移動量を、それぞれ測定した。この水の移動量から透水量を、塩の移動量から塩の逆拡散を、それぞれ算出した。
各実施例および比較例で得られた複合中空糸膜モジュールを分解し、モジュールの半径方向の中心、半径の50%の位置、および最外周部の3箇所から、中空糸をそれぞれ1本ずつサンプリングした。各中空糸を長さ方向に3等分し、9つのサンプルを得た。これらの中空糸サンプルのそれぞれを凍結割断して、中空糸断面サンプルを作成した。
ここで、凍結割断によるサンプル作製は以下のようにして行った。
中空糸を、エタノール(和光純薬(株)製)に浸漬し、エタノールと一緒にゼラチンカプセルNo.00(和光純薬(株)製)に封入した後、液化窒素に5分間浸漬して凍結する。凍結したカプセルごと、中空糸を鑿および金槌を用いて割断する。そして、得られた割断物を凍結乾燥することにより、走査型電子顕微鏡観察用の中空糸断面サンプルを得た。
上記断面サンプルのそれぞれについて、走査型電子顕微鏡観察を行った。該走査型電子顕微観察は、日立製作所製、形式S-4800を使用し、加速電圧1.0kV、WD5mm基準±0.7mm、およびエミッション電流設定10±1μAの条件で行った。顕微鏡像をプリンターで用紙に印刷して分離活性層部分を切り取り、その質量を精密天秤で測定した。この質量を、予め作成したおいた検量線により、分離活性層の厚み(μm)に換算した。そして、9つのサンプルの平均値を分離活性層の平均厚みとし、標準偏差および変動係数を算出した。
ここで、質量測定に供したサンプル(画像)の長さは、各サンプルとも円周方向の13μmに相当する長さである(図10参照)。
上記(3)で得られた中空糸断面の走査型電子顕微鏡画像において、分離活性層と中空糸支持膜との界面の長さを計測してL1とした。一方、分離活性層の表面(中空糸支持膜に接していない側の膜表面)の長さを計測してL2とした。これらの値を用いて、比L2/L1を計算により求めた。
L1およびL2の長さの計測は、以下のようにして行った。
走査型電子顕微鏡画像の計測対象部分に透明な両面テープを貼付した。次いで、長さの測定対象である界面および表面それぞれの線(例えば図6における破線)に沿って、上記画像の端から端までワイヤーを貼り付け、ワイヤーの余った部分は切断した。しかる後に、ワイヤーを剥がして長さを計測した。ここで使用したワイヤーは、使用時の伸縮性が無視でき、かつ屈曲性に優れる、0.1mmφの樹脂または金属製のワイヤーである。
5L容器に、m-フェニレンジアミン100gおよびラウリル硫酸ナトリウム8gを入れ、さらに純水4,892gを加えて溶解し、界面重合に用いる第1溶液を5kg調製した。
別の5L容器にトリメシン酸クロリド8gを入れ、n-ヘキサン3,992gを加えて溶解し、界面重合に用いる第2溶液4kgを調製した。
微細孔性中空糸支持膜モジュールのコア側(中空糸の内側)に第1溶液を充填し、30分静置した後に液を抜いて、中空糸の内側が第1溶液で濡れた状態で、図2に示す装置に装着した。
コア側圧力調整装置12によりコア側圧力を常圧に設定し、シェル側圧力調整装置13によりシェル側圧力を絶対圧として10kPaの減圧に設定した。この状態で30分静置した後、この圧力を維持したまま、第2溶液送液ポンプ16により第2溶液をコア側に1.5L/分の流量で3分送液し、界面重合を行った。重合温度は25℃とした。
次いで、中空糸膜モジュール11を装置から外して、コア側に50℃の窒素を30分流してn-ヘキサンを飛ばした。さらに、シェル側およびコア側の双方を純水により洗浄することにより、正浸透複合中空糸膜モジュールを作製した。
この正浸透複合中空糸膜モジュールの透水量は10.12kg/(m2×hr)であり、塩の逆拡散は1.20g/(m2×hr)であった。
この時に撮影された走査型電子顕微鏡画像を図3に示した。(a)は外周上部、(b)は外周下部、(c)は中心上部、(d)は中心下部からサンプリングした中空糸の断面像である。また、図5に、界面重合を行う前の微細孔性中空糸支持膜の断面の画像を示した。さらに、図6に、分離活性層に相当する部分を強調して描画した図を示した。図6における(a)~(d)の各図は、それぞれ、図3の同符号の画像において、分離活性層に相当する部分を破線で挟んで強調した図である。従って、図6(a)~(d)における破線は、それぞれ、上記(3)において分離活性層部分の質量を測定する時の切り取り線となる。上記(3)に記載した方法によって算出した各分離活性層の平均厚みは、それぞれ、以下のとおりであった:
(a)1.43μm、(b)0.79μm、(c)0.68μm、および(d)0.63μm
さらに、図6の画像を用いて上記(4)に記載した方法によって得られた比L2/L1の値は、それぞれ、以下のとおりであった:
(a)1.46、(b)1.33、(c)1.25、および(d)1.24
界面重合を行う際のシェル側圧力を50kPaとした以外は実施例1と同様にして、正浸透複合中空糸膜モジュールを作製した。この正浸透複合中空糸膜モジュールの透水量は9.81kg/(m2×hr)であり、塩の逆拡散は0.99g/(m2×hr)であった。
このモジュールを分解して測定した分離活性層の平均厚みの結果を、表1に示した。
界面重合を行う際のシェル側圧力を10kPaとし、圧力設定後の静置時間を10分とした以外は実施例1と同様にして、正浸透複合中空糸膜モジュールを作製した。この正浸透複合中空糸膜モジュールの透水量は9.73kg/(m2×hr)であり、塩の逆拡散は1.13g/(m2×hr)であった。
このモジュールを分解して測定した分離活性層の平均厚みの結果を、表1に示した。
界面重合を行う際のコア側圧力を90kPaとし、シェル側圧力を常圧に設定した以外は実施例1と同様にして、正浸透複合中空糸膜モジュールを作製した。この正浸透複合中空糸膜モジュールの透水量は10.89kg/(m2×hr)であり、塩の逆拡散は1.47g/(m2×hr)であった。
このモジュールを分解して測定した分離活性層の平均厚みの結果を、表1に示した。
界面重合を行う際のコア側圧力を190kPaとし、シェル側圧力を100kPaとした以外は実施例1と同様にして、正浸透複合中空糸膜モジュールを作製した。この正浸透複合中空糸膜モジュールの透水量は11.07kg/(m2×hr)であり、塩の逆拡散は1.01g/(m2×hr)であった。
このモジュールを分解して測定した分離活性層の平均厚みの結果を、表1に示した。
5L容器にm-フェニレンジアミン100gおよびラウリル硫酸ナトリウム7.9gを入れ、さらに純水4,892.1gを加えて溶解し、界面重合に用いる第1溶液を5kg調製した。
界面重合に用いる第2溶液は、実施例1と同様に調製した。
微細孔性中空糸支持膜モジュールのコア側(中空糸の内側)に第1溶液を充填し、30分静置した後に液を抜いて、中空糸の内側が第1溶液で濡れた状態にした。続いて、コア側に、500kPaの圧力で高圧空気を0.5秒間通す操作を20回繰り返して行い、過剰な第1溶液を除去した。
その後、上記モジュールのコア側に第2溶液を1.5L/分の流量で3分送液し、界面重合を行った。この時のコア側圧力およびシェル側圧力は双方とも常圧とし、重合温度は25℃とした。
次いで、上記モジュールのコア側に50℃の窒素を30分流してn-ヘキサンを飛ばし、さらに、シェル側およびコア側の双方を純水により洗浄することにより、正浸透複合中空糸膜モジュールを作製した。
この正浸透複合中空糸膜モジュールの透水量は5.53kg/(m2×hr)であり、塩の逆拡散は30.2g/(m2×hr)であった。
このモジュールを分解して測定した分離活性層の平均厚みの結果を、表1に示した。
また、この時に撮影された走査型電子顕微鏡画像を図4に示した。(e)は外周上部、(f)は外周下部、(g)は中心上部、(h)は中心下部からサンプリングした中空糸の断面像である。さらに、図7に、分離活性層に相当する部分を強調して描画した図を示した。図7における(e)~(h)の各図は、それぞれ、図4の同符号の画像において、分離活性層に相当する部分を破線で挟んで強調した図である。従って、図7(e)~(h)における破線は、それぞれ、上記(3)において分離活性層部分の質量を測定する時の切り取り線となる。各分離活性層の平均厚みは、それぞれ、以下のとおりであった:
(e)2.37μm、(f)1.76μm、(g)4.65μm、および(h)0.38μm
本実施例では、実施例1と同様にして作製した正浸透複合中空糸膜モジュールの性能のばらつきを調べた。
実施例1の操作を繰り返して、実施例1のモジュールを含めて同じ作製方法の正浸透複合中空糸膜モジュールを5個作製した。
これらモジュールそれぞれの透水量、ならびにその平均値、標準偏差、および変動係数、ならびに各モジュールの塩の逆拡散測定の結果を、表2に示した。
比較例2
モジュールの作製方法を比較例1の方法とした以外は、実施例6と同様に性能のばらつきを調べた。
比較例1の操作を繰り返して、比較例1のモジュールを含めて同じ作製方法の正浸透複合中空糸膜モジュールを5個作製し、それぞれの性能を調べた。その結果を表2に示した。
芳香族ポリスルホン(商品名:ユーデルポリスルホン P-1700、ユニオン・カーバイド社製)100質量部、およびポリビニルピロリドンK90(和光純薬(株)製)100質量部を、ジメチルホルムアミド(和光純薬(株)製)の500質量部中に混合溶解し、充分脱泡してポリマー溶液を得た。次いで、得られたポリマー溶液3mlを、大きさが10cm×10cm、厚み3mmのガラス板上に滴下し、幅50mm、ギャップ100μmのドクターブレードで流延した後、80℃の温風を2時間当てて脱溶媒することにより、芳香族ポリスルホン100質量部およびポリビニルピロリドンK90 100質量部が極めて均一に混合されて成る、膜厚30μmの非多孔性平膜状基材を得た。
一方、常温硬化型のシリコーンゴム(商品名:シルポツト184W/C、ダウコーニング社製)と、その1/10質量の硬化触媒とを、n-ペンタンに溶解して1質量%のシリコーン溶解液を調製した。
上記の非多孔性平膜状基材の表面に、上記で得たシリコーン溶液を約30ml/minの供給速度で約3分間供給した後、空気を30m/secの線速で約1分間通過させた。その後、100℃×1Hrの加熱による架橋処理を行った後、60℃のエタノールに16時間浸漬してポリビニルピロリドンの抽出除去を行うことにより、芳香族ポリスルホンより成る多孔性平膜状基材の表面に、シリコーンゴム薄膜が形成されて成る複合分離膜を得た。このシリコーンゴム薄膜は、厚みむらが極めて少なく、かつ基材表面の細孔内に実質的に浸透していない。
得られた複合分離膜について、上記(4)に記載の方法によって求めた比L2/L1は、1.01であった。比L2/L1の算出に用いた該複合分離膜の走査型電子顕微鏡画像を図8および図9に示す。
上記の結果を、上記実施例1における比L2/L1の結果とともに、表3に示す。
分離活性層の形成をポリマー溶液の塗布法によった比較例3では、得られた分離活性層は表面の微小凹凸の少ないものであった。

Claims (14)
- 複数の中空糸で構成される中空糸糸束を有する正浸透複合中空糸膜モジュールであって、
前記中空糸が、微細孔性中空糸支持膜の内表面に高分子重合体薄膜の分離活性層を設けた中空糸であり、
前記中空糸糸束の膜面積が1m2以上であり、そして
前記分離活性層の厚み方向の断面を撮影した走査型電子顕微鏡画像における分離活性層部分の質量を測定する方法により算出された、前記中空糸糸束の半径方向および長さ方向における分離活性層の平均厚みの変動係数が0~60%であることを特徴とする、前記モジュール。 - 前記分離活性層の厚み方向の断面を撮影した走査型電子顕微鏡画像において、該分離活性層と中空糸支持膜との界面の長さL1、および該分離活性層表面の長さL2の比L2/L1が、1.1以上5.0以下である、請求項1に記載のモジュール。
- 前記比L2/L1が1.15以上4.0以下である、請求項1または2に記載のモジュール。
- 前記比L2/L1が1.2以上3.0以下である、請求項1または2の記載のモジュール。
- 前記変動係数が0~50%である、請求項1~4のいずれか一項に記載のモジュール。
- 前記変動係数が0~40%である、請求項1~4のいずれか一項に記載のモジュール。
- 前記変動係数が0~30%である、請求項1~4のいずれか一項に記載のモジュール。
- 前記高分子重合体が、
多官能アミンから選択される少なくとも1種以上の第1モノマーと、
多官能酸ハライドおよび多官能イソシアネートから成る群より選択される少なくとも1種以上の第2モノマーと、
の重縮合生成物である、請求項1~7のいずれか一項に記載のモジュール。 - 前記高分子重合体が、
ポリアミドおよびポリウレアより選択される少なくとも1種である、請求項8に記載のモジュール。 - 請求項8に記載のモジュールの製造方法であって、
微細孔性中空糸支持膜の内表面に、前記第1モノマーおよび第2モノマーのうちの一方を含有する第1溶液の液膜を形成し、
次いで、微細孔性中空糸支持膜の内側と外側とが、(内側圧力)>(外側圧力)となるように圧力差を設けた後、
前記第1モノマーおよび第2モノマーのうちの他方を含有する第2溶液を、前記第1溶液の液膜と接触させる工程を経ることを特徴とする、前記モジュールの製造方法。 - 前記圧力差を、前記該中空糸支持膜の外側を減圧することにより生じさせる、請求項10に記載の方法。
- 前記圧力差を、前記中空糸支持膜の内側に加圧することにより生じさせる、請求項10に記載の方法。
