Abstract
Description
先ず、本発明に係る金型にて成形する成形品の構成について説明する。なお、本実施の形態では、成形品として、車輛用シート芯材を成形する場合について説明する。
オレフィン系単量体の具体例としては、例えば、エチレン、プロピレン、ブテン-1、イソブテン、ペンテン-1、3-メチル-ブテン-1、ヘキセン-1、4-メチル-ペンテン-1、3,4-ジメチル-ブテン-1、へプテン-1、3-メチル-ヘキセン-1、オクテン-1、デセン-1などの炭素数2~12のα-オレフィンなどがあげられる。これらは単独で用いてもよく2種以上を組み合わせて用いてもよい。
本発明において用いられるポリエチレン系樹脂としては、エチレンホモポリマー、エチレン-α-オレフィンランダム共重合体、エチレン-α-オレフィンブロック共重合体、低密度ポリエチレン、高密度ポリエチレン、直鎖状低密度ポリエチレンなどが挙げられる。ここで言う、α-オレフィンとしては、炭素数3~15のα-オレフィンなどが挙げられ、これらは、単独で用いてもよく、2種以上を組み合わせて用いてもよい。
次に、金型装置の構成について説明する。
図4~図12に示すように、型内発泡成形用金型装置Mは、凹型11とそれを保持する凹型ハウジング12とを有する凹型ユニット10と、凸型21とそれを保持する凸型ハウジング22とを有する凸型ユニット20と、凹型ユニット10と凸型ユニット20間にインサート材としての成形品留め部材4を固定保持する保持手段とを備え、保持手段により凸型ユニット20に成形品留め部材4を固定保持して、凹型ユニット10と凸型ユニット20とを組み合わせ、金型としての凹型11と凸型21とで形成される成形空間CA内に成形品留め部材4の埋設部分を固定保持した状態で、該成形空間CA内に発泡性樹脂粒子を充填し、成形空間CA内において発泡性樹脂粒子を加熱、発泡融着させて、突出部が側方へ突出するように発泡成形体5に成形品留め部材4を埋設状に一体成形した成形品1を得るようになしたものである。
本発明に係る凹型11及び凸型21からなる金型は、図4~図11に示すように、前述のような金型装置Mに成形品留め部材4を固定保持する保持手段として、成形品留め部材4の第1留め具3A及び第2留め具3Bを凹型11及び凸型21に対して保持する1対の保持手段30と、発泡成形体5から外部へ突出するアンカー材2のU字状のアンカー突出部2Aの基部を保持する1対の分割型兼保持手段40Aと、発泡成形体5から外部へ突出する第3留め具3Cを保持する分割型兼保持手段40Bとを備えている。なお、金型装置Mとしては、少なくとも1つの分割型兼保持手段を備えていれば、それ以外の構成に関しては、周知の金型装置Mと同様の構成のものを採用することもできる。
次に、発泡成形体5から外部へ突出するアンカー材2のU字状のアンカー突出部2Aの基部の側部アンカー2b、2cを保持する1対の分割型兼保持手段40Aについて説明するが、両分割型兼保持手段40Aは保持する側部アンカー2b、2cが異なる点と、金型における配設位置が異なる点以外は同じ構成なので、側部アンカー2bを保持する図4(b)の右側の分割型兼保持手段40Aについてのみ説明し、側部アンカー2cを保持する図4(b)の左側の分割型兼保持手段40Aについては、同一部材には同一符号を付してその説明を省略する。
この金型装置Mを用いて成形品1を製作する際には、先ず、凹型11と凸型21を型開きした状態で、図8、図4(b)に示すように、凸型21に対して成形品留め部材4を取り付けるべく、保持部材33の嵌合凹部32に第1留め具3A及び第2留め具3Bを嵌合し、分割型兼保持部材46の第1溝部48にアンカー材2を嵌合して磁石49で吸着保持し、分割型兼保持部材62の第2溝部61に第3留め具3Cを嵌合して磁石63で吸着保持することで、凸型21に対して成形品留め部材4を取り付ける。
次に、本発明の実施例により、さらに詳しく説明するが、本発明は、以下の実施例に限定されるものではない。
・ポリプロピレン系樹脂予備発泡ビーズ:エペラン-PP36倍(株式会社カネカ製)
エチレン-プロピレンランダム共重合体樹脂を36倍の発泡倍率で発泡したもの。
[成形品留め部材]
図1および図2に示すような、鉄製、直径5mm、縦450mm×横400mmの四角形状ワイヤーからなるアンカー材2を有する成形品留め部材4を用いた。
金型として分割型兼保持手段40A、40Bを有する図4に示す縦450mm×横450mm×厚さ50mmのコの字(縦325mm×横125mm)型平板金型を用い、これをP300成形機(東洋機械金属株式会社製)に搭載した。
そして、凸型21に成形品留め部材4を固定した後、耐圧容器内にて加圧空気を含浸させて内圧を約0.1MPa(G)にした予備発泡ビーズを、成形空間CAにクラッキング充填した。その後、完全に型閉じしてから、23秒間かけて水蒸気圧力0.33MPa(G)まで昇圧し、そのまま2秒間加熱、該予備発泡ビーズ同士を融着させ、110秒間水冷した後、金型から取り出し、図1~図3に示すような成形品1を得た。

Claims (12)
- 成形空間にインサート材を配置した状態で、ポリオレフィン系発泡樹脂からなる予備発泡ビーズを成形空間にクラッキング充填し、その後型内発泡成形により、前記インサート材を発泡成形体に対して埋設状に一体成形してなる成形品を製作する金型において、
前記インサート材は、前記金型の型開閉方向に対して、前記発泡成形体から側方へ突出する突出部を有しており、
前記インサート材の突出部に対応させて両金型に分割型兼保持手段として、第1金型に、成形空間外へ突出する突出部の基部に対面する第1保持面を形成し、第2金型に、前記第1保持面に対面する第2保持面を有する分割型兼保持部材と、該分割型兼保持部材を型開閉方向へ移動自在に案内するとともに、該分割型兼保持部材を第1保持面側へ常時付勢する付勢手段とを設け、
前記両金型を完全に型閉じした状態と両金型間にクラッキング隙間を形成した状態とにわたって、前記分割型兼保持手段により両保持面間にインサート材の突出部の基部を保持可能となした、
ことを特徴とするポリオレフィン系樹脂型内発泡成形用金型。 - 前記第1保持面と第2保持面の少なくとも一方に、前記突出部の基部が嵌合可能な溝部を形成した請求項1記載のポリオレフィン系樹脂型内発泡成形用金型。
- 前記第1保持面又は第2保持面に突出部の基部を吸着保持する磁石を設け、前記第1金型又は第2金型に対してインサート材を固定保持可能となした請求項1又は2記載のポリオレフィン系樹脂型内発泡成形用金型。
- 前記付勢手段は、前記第2金型に一体成形したブラケットと、前記ブラケットに対して型開閉方向に移動自在に設けたガイドロッドと、前記ガイドロッドを第1保持面側へ常時付勢する付勢部材とを備え、前記ガイドロッドの先端部に前記分割型兼保持部材を取付けた請求項1~3のいずれか1項記載のポリオレフィン系樹脂型内発泡成形用金型。
- 前記ブラケットに、前記ガイドロッドを型開閉方向に案内するスリーブを設けた請求項4記載のポリオレフィン系樹脂型内発泡成形用金型。
- 前記分割型兼保持部材を付勢手段に対して着脱可能に設けた請求項1~5のいずれか1項記載のポリオレフィン系樹脂型内発泡成形用金型。
- 前記インサート材が、アンカー材と該アンカー材に付設した複数の留め具とを有する成形品留め部材からなり、前記アンカー材又は留め具の少なくとも一部に、前記突出部を形成した請求項1~6のいずれか1項記載のポリオレフィン系樹脂型内発泡成形用金型。
- 前記成形品が車輛用シート芯材である請求項1~7のいずれか1項記載のポリオレフィン系樹脂型内発泡成形用金型。
- 成形空間にインサート材を配置した状態で、ポリオレフィン系発泡樹脂からなる予備発泡ビーズを成形空間にクラッキング充填し、その後型内発泡成形により、前記インサート材を発泡成形体に対して埋設状に一体成形してなる型内発泡成形品の製造方法において、
前記インサート材は、前記型内発泡成形品を成形する金型の型開閉方向に対して、前記発泡成形体から側方へ突出する突出部を有しており、
第1金型と第2金型間にクラッキング隙間が形成されるクラッキング充填時、前記成形空間に配置したインサート材のうちの成形空間外へ突出する突出部の基部を、第1金型の第1保持面と、第2金型に型開閉方向に移動自在で且つ第1保持面側へ付勢した分割型兼保持部材における第2保持面間に保持して、前記突出部の基部に対応する位置において両金型間に、前記予備発泡ビーズが通り抜け可能な隙間が形成されないようにした状態で、予備発泡ビーズを成形空間にクラッキング充填し、
前記クラッキング充填後、前記突出部の基部を第1保持面と第2保持面間に保持しながら、第1金型と第2金型とを完全に型閉じして、前記成形空間内の予備発泡ビーズを加熱融着する、
ことを特徴とする型内発泡成形品の製造方法。 - 前記第1保持面と第2保持面の少なくとも一方に、前記突出部の基部が嵌合可能な溝部を形成した請求項9記載の型内発泡成形品の製造方法。
- 前記成形品が車輛用シート芯材である請求項9又は10記載の型内発泡成形品の製造方法。
- 請求項9~11のいずれか1項記載の型内発泡成形品の製造方法により製造した型内発泡成形品であって、
前記発泡成形体に埋設状に一体成形されるインサート材に、前記型内発泡成形品を成形する金型の型開閉方向に対して、前記発泡成形体から側方へ突出する突出部を設けた、
ことを特徴とする型内発泡成形品。
