また、本発明は、チキソ性に優れ、かつ、集電体との密着性に優れる電極合材層を形成可能な二次電池電極用スラリー組成物を提供することを目的とする。
更に、本発明は、電極合材層と集電体の密着性に優れる二次電池用電極を提供することを目的とする。
加えて、本発明は、電極合材層と集電体の密着性に優れる二次電池用電極を備える二次電池を提供することを目的とする。

本発明の二次電池電極用バインダー組成物は、粒子状重合体(A)、親水性有機繊維(B)および水を含む。そして、本発明の二次電池電極用バインダー組成物は、親水性有機繊維(B)を、粒子状重合体(A)100質量部当たり、0.01質量部以上20質量部以下の量で含有する。そして、本発明の二次電池電極用バインダー組成物によれば、チキソ性に優れ、かつ、電極合材層とした際の集電体との密着性に優れるスラリー組成物を形成することができる。
より詳細には、粒子状重合体(A)と親水性有機繊維(B)が水素結合などにより相互作用することで、これらの成分が水系スラリー組成物中においてネットワーク状の擬似橋架け構造を形成する。そしてこの擬似橋架け構造により、低せん断下においてはある程度の高い粘度が発現する一方、該構造は強固なものではないため、高せん断下においてはその擬似橋架け構造が維持できず、ネットワークが崩れることで粘度が低下する、すなわちチキソ性が向上すると推察される。
以下、上記二次電池電極用バインダー組成物に含まれる各成分について説明する。
粒子状重合体(A)は、本発明のバインダー組成物を含むスラリー組成物を用いて電極を形成した際に、製造した電極において、電極に含まれる成分(例えば、電極活物質)が電極から脱離しないように保持しうる成分である。ここで、スラリー組成物を用いて電極合材層を形成する場合には、一般的に、電極合材層における粒子状重合体は、電解液に浸漬された際に、電解液を吸収して膨潤しながらも粒子状の形状を維持し、電極活物質同士を結着させ、電極活物質が集電体から脱落するのを防ぐ。また、粒子状重合体は、電極合材層に含まれる電極活物質以外の粒子(例えば、導電材)をも結着し、電極合材層の強度を維持する役割も果たしている。
なお、「粒子状重合体」とは、水などの水系媒体に分散可能な重合体であり、水系媒体中において粒子状の形態で存在する。そして、通常、粒子状重合体は、25℃において、粒子状重合体0.5gを100gの水に溶解した際に、不溶分が90質量%以上となる。また、本発明において、「粒子」又は「粒子状」とは、走査型電子顕微鏡で測定したアスペクト比が1以上10未満のものを指す。
ここで、粒子状重合体(A)は、水素結合を形成し得る官能基を有することが好ましい。粒子状重合体(A)が水素結合を形成し得る官能基を有することで、親水性有機繊維(B)との相互作用が強まり、スラリー組成物のチキソ性を向上させ、そして電極合材層と集電体の密着性を向上させることができる。粒子状重合体(A)中の水素結合を形成し得る官能基としては、カルボキシル基、水酸基、スルホン酸基、チオール基などが挙げられる。そして、粒子状重合体(A)は、カルボキシル基、水酸基、スルホン酸基、チオール基からなる群から選択される少なくとも一つを有することが好ましく、カルボキシル基および水酸基の少なくとも一方を有することが更に好ましい。加えて、バインダー組成物が後述する架橋剤(C)を含む場合には、粒子状重合体(A)は、電極活物質層と集電体の密着性の観点から、カルボキシル基と水酸基の両方を有することが特に好ましい。
ここで、カルボキシル基、水酸基、チオール基は、例えば、粒子状重合体(A)の調製の際に、エチレン性不飽和カルボン酸単量体、水酸基を有する不飽和単量体、チオール基を有する単量体を用いることで、粒子状重合体(A)に導入することができる。
また、スルホン酸基は、例えば、粒子状重合体(A)の調製の際に開始剤として過硫酸カリウムを用いることで、またはスルホン酸基を有する不飽和単量体を用いることで、粒子状重合体(A)に導入することができる。
以下、エチレン性不飽和カルボン酸単量体、水酸基を有する不飽和単量体、スルホン酸基を有する不飽和単量体、およびチオール基を有する単量体について詳述する。
エチレン性不飽和モノカルボン酸の例としては、アクリル酸、メタクリル酸、クロトン酸などが挙げられる。そして、エチレン性不飽和モノカルボン酸の誘導体の例としては、2-エチルアクリル酸、イソクロトン酸、α-アセトキシアクリル酸、β-trans-アリールオキシアクリル酸、α-クロロ-β-E一メトキシアクリル酸、β-ジアミノアクリル酸などが挙げられる。
エチレン性不飽和ジカルボン酸の例としては、マレイン酸、フマル酸、イタコン酸などが挙げられる。そして、エチレン性不飽和ジカルボン酸の酸無水物の例としては、無水マレイン酸、ジアクリル酸無水物、メチル無水マレイン酸、ジメチル無水マレイン酸などが挙げられる。さらに、エチレン性不飽和ジカルボン酸の誘導体の例としては、メチルマレイン酸、ジメチルマレイン酸、フェニルマレイン酸、クロロマレイン酸、ジクロロマレイン酸、フルオロマレイン酸、マレイン酸ジフェニル、マレイン酸ノニル、マレイン酸デシル、マレイン酸ドデシル、マレイン酸オクタデシル、マレイン酸フルオロアルキルなどが挙げられる。
これらは1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。そしてこれらの中でも、粒子状重合体(A)を含むバインダー組成物を用いたスラリー組成物の貯蔵安定性の観点から、エチレン性不飽和ジカルボン酸及びその酸無水物並びにそれらの誘導体が好ましく、イタコン酸がより好ましい。すなわち、粒子状重合体(A)はイタコン酸由来の単量体単位(エチレン性不飽和カルボン酸単量体単位)を含むことが好ましい。
なお、本発明において「単量体単位を含む」とは、「その単量体を用いて得た重合体中に単量体由来の構造単位が含まれている」ことを意味する。
これらは、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。そしてこれらの中でも、粒子状重合体(A)を含むバインダー組成物を用いたスラリー組成物の貯蔵安定性の観点から、2-ヒドロキシエチルアクリレートが好ましい。すなわち、粒子状重合体(A)は2-ヒドロキシエチルアクリレート由来の単量体単位(水酸基を有する不飽和単量体単位)を含むことが好ましい。
また、本発明のバインダー組成物またはスラリー組成物が後述する架橋剤(C)を含む場合、粒子状重合体(A)は、架橋剤(C)と反応しうる官能基を有することが好ましい。粒子状重合体(A)が、架橋剤(C)と反応し、架橋結合を形成しうる官能基を有することで、架橋剤(C)をバインダー組成物又はスラリー組成物中に配合させた場合に、得られる電極合材層と集電体の密着性を更に向上させることができる。粒子状重合体(A)中の架橋剤(C)と反応しうる官能基としては、上述のカルボキシル基、水酸基、チオール基が挙げられ、そしてそれらの官能基以外にも、グリシジルエーテル基などが挙げられる。
ここで、グリシジルエーテル基は、例えば、粒子状重合体(A)の調製の際にグリシジルエーテル基を有する不飽和単量体を用いることで、粒子状重合体(A)に導入することができる。
そして、粒子状重合体(A)としては、上述した水素結合を形成しうる官能基および架橋剤(C)と反応しうる官能基の有無に関わらず、例えば、ジエン系重合体、アクリル系重合体、フッ素系重合体、シリコン系重合体などを用いることができる。なお、粒子状重合体(A)としては、1種類の重合体を単独で用いてもよく、2種類以上の重合体を任意の比率で組み合わせて用いてもよい。
ここで、本発明のバインダー組成物を負極合材層の形成に用いる場合、粒子状重合体(A)としては、アクリル系重合体、ジエン系重合体が好ましい。アクリル系重合体としては、(メタ)アクリル酸エステル単量体単位およびα,β-不飽和ニトリル単量体単位を含む共重合体(以下、「アクリル/不飽和ニトリル共重合体」という。)が好適に挙げられ、ジエン系重合体としては、脂肪族共役ジエン単量体単位および芳香族ビニル単量体単位を含む共重合体(以下、「共役ジエン/芳香族ビニル共重合体」という。)が好適に挙げられるが、特に共役ジエン/芳香族ビニル共重合体を用いることが好ましい。
剛性が低くて柔軟な繰り返し単位であり、結着性を高めることが可能な脂肪族共役ジエン単量体単位と、重合体の電解液への溶解性を低下させて電解液中での粒子状重合体(A)の安定性を高めることが可能な芳香族ビニル単量体単位とを有する共重合体は、特に負極において粒子状重合体(A)としての機能を良好に発揮し得るからである。
以下、負極用粒子状重合体(A)の調製に用いうる単量体を、共役ジエン/芳香族ビニル共重合体、およびアクリル/不飽和ニトリル共重合体を例に挙げて説明する。
共役ジエン/芳香族ビニル共重合体を負極用粒子状重合体(A)として用いる場合、脂肪族共役ジエン単量体単位を形成し得る脂肪族共役ジエン単量体としては、特に限定されることなく、1,3-ブタジエン、2-メチル-1,3-ブタジエン、2,3-ジメチル-1,3-ブタジエン、2-クロロ-1,3-ブタジエン、置換直鎖共役ペンタジエン類、置換および側鎖共役ヘキサジエン類などを用いることができ、中でも1,3-ブタジエンが好ましい。なお、脂肪族共役ジエン単量体は1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
粒子状重合体(A)における、脂肪族共役ジエン単量体単位、芳香族ビニル単量体単位、エチレン性不飽和カルボン酸単量体単位、水酸基を有する不飽和単量体単位、スルホン酸基を有する不飽和単量体単位、チオールを有する単量体単位以外の他の単量体単位の含有割合は、特に限定されないが、上限は合計量で6質量%以下が好ましく、4質量%以下がより好ましく、2質量%以下が特に好ましい。
アクリル/不飽和ニトリル共重合体を負極用粒子状重合体(A)として用いる場合、(メタ)アクリル酸エステル単量体単位を形成し得る(メタ)アクリル酸エステル単量体としては、特に限定されることなく、メチルアクリレート、エチルアクリレート、n-プロピルアクリレート、イソプロピルアクリレート、n-ブチルアクリレート、t-ブチルアクリレート、ペンチルアクリレート、ヘキシルアクリレート、ヘプチルアクリレート、オクチルアクリレート、2-エチルヘキシルアクリレート、ノニルアクリレート、デシルアクリレート、ラウリルアクリレート、n-テトラデシルアクリレート、ステアリルアクリレート等のアクリル酸アルキルエステル;メチルメタクリレート、エチルメタクリレート、n-プロピルメタクリレート、イソプロピルメタクリレート、n-ブチルメタクリレート、t-ブチルメタクリレート、ペンチルメタクリレート、ヘキシルメタクリ

粒子状重合体(A)における、(メタ)アクリル酸エステル単量体単位、α,β-不飽和ニトリル単量体単位、エチレン性不飽和カルボン酸単量体単位、水酸基を有する不飽和単量体単位、スルホン酸基を有する不飽和単量体単位、チオールを有する単量体単位以外の他の単量体単位の含有割合は、特に限定されないが、上限は合計量で6質量%以下が好ましく、4質量%以下がより好ましく、2質量%以下が特に好ましい。
ここで、本発明のバインダー組成物を正極合材層の形成に用いる場合、粒子状重合体(A)としては、アクリル系重合体が好ましく、アクリル/不飽和ニトリル共重合体がより好ましい。
以下、正極用粒子状重合体(A)の調製に用いうる単量体を、アクリル/不飽和ニトリル共重合体を例に挙げて説明する。
アクリル/不飽和ニトリル共重合体を正極用粒子状重合体(A)として用いる場合、(メタ)アクリル酸エステル単量体単位を形成し得る(メタ)アクリル酸エステル単量体としては、特に限定されることなく、「負極用粒子状重合体(A)」の項で上述したものが挙げられる。中でも、2-エチルヘキシルアクリレートが好ましい。なお、(メタ)アクリル酸エステル単量体は1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
粒子状重合体(A)における、(メタ)アクリル酸エステル単量体単位、α,β-不飽和ニトリル単量体単位、エチレン性不飽和カルボン酸単量体単位、水酸基を有する不飽和単量体単位、スルホン酸基を有する不飽和単量体単位、チオールを有する単量体単位以外の他の単量体単位の含有割合は、特に限定されないが、上限は合計量で6質量%以下が好ましく、4質量%以下がより好ましく、2質量%以下が特に好ましい。
そして、粒子状重合体(A)は、例えば、上述した単量体を含む単量体組成物を水系溶媒中で重合することにより製造される。
ここで、本発明において単量体組成物中の各単量体の含有割合は、粒子状重合体における単量体単位(繰り返し単位)の含有割合に準じて定めることができる。
以下、本発明で使用する粒子状重合体(A)の性状について詳述する。
本発明において、粒子状重合体(A)の表面酸量とは、粒子状重合体(A)の固形分1g当たりの表面酸量をいう。ここで、粒子状重合体(A)の表面酸量は、以下の方法で算出することができる。
粒子状重合体(A)を含む水分散液の電気伝導度が2.5~3.0mSになるように、0.1規定の水酸化ナトリウム水溶液を、粒子状重合体を含む水分散液に添加する。その後、5分経過してから、電気伝導度を測定する。この値を測定開始時の電気伝導度とする。
さらに、この粒子状重合体(A)を含む水分散液に0.1規定の塩酸を0.5ml添加して、30秒後に電気伝導度を測定する。その後、再び0.1規定の塩酸を0.5ml添加して、30秒後に電気伝導度を測定する。この操作を、30秒間隔で、粒子状重合体(A)を含む水分散液の電気伝導度が測定開始時の電気伝導度以上になるまで繰り返し行う。

粒子状重合体(A)1g当たりの表面酸量は、下記の式(a)から、塩酸換算した値(mmol/g)として、与えられる。なお、粒子状重合体(A)1g当たりの水相中の酸量(粒子状重合体を含む水分散液における水相中に存在する酸の量であって粒子状重合体の固形分1g当たりの酸量、「粒子状重合体(A)の水相中の酸量」ともいう)は、下記の式(b)から、塩酸換算した値(mmol/g)として、与えられる。また、水中に分散した粒子状重合体(A)1g当たりの総酸量は、下記式(c)に表すように、式(a)及び式(b)の合計となる。

表面酸量が0.01mmol/g以上であることで、粒子状重合体(A)の水に対する濡れ性が改善され、これにより、水中において粒子状重合体(A)がより好適に分散することとなり、スラリー組成物の貯蔵安定性が向上する。また、粒子状重合体(A)の濡れ性の改善によりスラリー組成物の塗布性を改善され、欠陥の少ない電極合材層を製造できるようになるため、二次電池の低温出力特性を改善することができる。加えて、粒子状重合体(A)の表面酸量が0.01mmol/g以上であると、粒子状重合体を含む水分散液の表面張力が低下し、粒子状重合体を含む水分散液の電極活物質及び集電体に対する濡れ性を改善できる。このため、スラリー組成物を集電体に塗布する際のマイグレーションが抑制され、電極合材層と集電体の密着性を高めることができ、併せて二次電池のサイクル特性を改善することができる。
一方、粒子状重合体(A)の表面酸量が1.0mmol/g以下であることで、電極合材層と集電体の密着性を向上させることができる。
より具体的には、例えば、エチレン性不飽和カルボン酸単量体単位の種類及びその割合を調整することにより、表面酸量を効率的に制御することができる。通常は、エチレン性不飽和カルボン酸単量体のうちでも、単量体一分子中のカルボキシル基の数が多いもの(イタコン酸など)を用いると、表面酸量が上昇し易い傾向がある。
粒子状重合体(A)の金属成分含有量(Na含有量とK含有量の合計)は、好ましくは10000ppm以下、より好ましくは7000ppm以下、特に好ましくは5000ppm以下である。粒子状重合体(A)の金属成分含有量が10000ppm以下あることで、粒子状重合体(A)を用いた電極を備える二次電池において、長期保存によるガス発生が抑制されるので、二次電池の保存特性を向上させることができる。なお、NaやKは、それらを含有する重合開始剤の使用や、粒子状重合体(A)のpH調整のための塩基の使用などにより混入する。
なお、粒子状重合体(A)の金属成分含有量は、本明細書の実施例に記載の測定方法を用いて測定することができる。
親水性有機繊維(B)は、本発明のバインダー組成物やスラリー組成物において分散媒として使用される水系媒体や、二次電池の電解液に溶解せず、それらの中においても、その形状が維持される繊維である。また親水性有機繊維は、電気化学的にも安定であるため二次電池の使用中も、電極合材層中で安定に存在する。なお、本発明において、「繊維」とは、走査型電子顕微鏡で測定したアスペクト比が10以上のものを指す。また、本発明において親水性有機繊維が「親水性」であるとは、有機繊維が水素結合を形成し得る官能基を有することを指す。親水性有機繊維中の水素結合を形成し得る官能基としては、水酸基、カルボキシル基、アミノ基などが挙げられる。
そして、通常、親水性有機繊維(B)は、25℃において、親水性有機繊維(B)0.5gを100gの水に溶解した際に、不溶分が90質量%以上となる。
なお、本発明において、「平均繊維径」は、走査型電子顕微鏡を用いて測定した、任意に選択した100個の繊維の短径の平均値として求めることができる。
なお、本発明において、「平均繊維長」は、走査型電子顕微鏡を用いて測定した、任意に選択した100個の繊維の長径の平均値として求めることができる。
本発明のバインダー組成物は、それを含むスラリー組成物から形成される電極合材層(特に負極合材層)と集電体の密着性を向上させるべく、架橋剤(C)を含むことが好ましい。これは、架橋剤(C)を含むことで、粒子状重合体(A)、親水性有機繊維(B)が、加熱などにより架橋構造を形成するためであると推察される。
即ち、本発明のバインダー組成物を含むスラリー組成物は、例えば集電体上で乾燥のため加熱などの処理を施すことにより、スラリー組成物中に含まれている粒子状重合体(A)および親水性有機繊維(B)が架橋剤(C)を介して架橋構造を形成する。その結果、粒子状重合体(A)同士、粒子状重合体(A)と親水性有機繊維(B)、および、親水性有機繊維(B)同士の架橋により、弾性率、引っ張り破断強度、応力緩和などの機械的特性や、接着性に優れ、且つ、水への溶解度が小さい(即ち耐水性に優れる)架橋構造が得られる。そのため、架橋剤(C)を含有するバインダー組成物を用いて得られるスラリー組成物を二次電池の電極の形成に用いれば、電極合材層と集電体との高い密着性を確保することができると推察される。
以下、多官能エポキシ化合物、オキサゾリン化合物、カルボジイミド化合物について詳述する。
多官能エポキシ化合物は、1分子中に2以上のエポキシ基を有する化合物である。そして、多官能エポキシ化合物としては、上述した反応性の官能基を、1分子中に好ましくは6未満、より好ましくは4未満有する化合物が好ましい。1分子中の反応性の官能基の数(架橋剤(C)として使用した多官能エポキシ化合物の平均値)が上記の範囲であることで、各成分の凝集による沈降が発生することを防ぎ、スラリー組成物の貯蔵安定性を確保することができる。
なお、多官能エポキシ化合物としては、例えば脂肪族ポリグリシジルエーテル、芳香族ポリグリシジルエーテル、ジグリシジルエーテルなどの多官能グリシジルエーテル化合物が好ましい。1分子中に2以上のグリシジルエーテル基を有する多官能グリシジルエーテル化合物は、電解液との親和性が特に優れているため、架橋剤(C)として使用した場合に、二次電池を製造する際の電解液の注液性が特に向上するからである。
オキサゾリン化合物は、その分子中に、オキサゾリン基を有し、かつ、粒子状重合体(A)間、粒子状重合体(A)と親水性有機繊維(B)との間、および、親水性有機繊維(B)間に架橋構造を形成し得る架橋性化合物であれば特に限定されない。そして、オキサゾリン化合物としては、例えば、分子中にオキサゾリン基を2つ以上有する化合物が好ましい。なお、オキサゾリン基の水素原子の一部または全部は、他の基により置換されていてもよい。このような分子中にオキサゾリン基を2つ以上有する化合物としては、例えば、分子中にオキサゾリン基を2つ有する化合物(2価のオキサゾリン化合物)、オキサゾリン基を含有する重合体(オキサゾリン基含有重合体)が挙げられる。
2価のオキサゾリン化合物としては、例えば、2,2'-ビス(2-オキサゾリン)、2,2'-ビス(4-メチル-2-オキサゾリン)、2,2'-ビス(4,4-ジメチル-2-オキサゾリン)、2,2'-ビス(4-エチル-2-オキサゾリン)、2,2'-ビス(4,4'-ジエチル-2-オキサゾリン)、2,2'-ビス(4-プロピル-2-オキサゾリン)、2,2'-ビス(4-ブチル-2-オキサゾリン)、2,2'-ビス(4-ヘキシル-2-オキサゾリン)、2,2'-ビス(4-フェニル-2-オキサゾリン)、2,2'-ビス(4-シクロヘキシル-2-オキサゾリン)、2,2'-ビス(4-ベンジル-2-オキサゾリン)などが挙げられる。中でも、より剛直な架橋構造を形成する観点から、2,2'-ビス(2-オキサゾリン)が好ましい。
オキサゾリン基含有重合体は、オキサゾリン基を含有する重合体であれば特に限定されない。なお本明細書において、オキサゾリン基含有重合体には上述の2価のオキサゾリン化合物は含まれない。
そして、オキサゾリン基含有重合体は、例えば、以下の式(I)で表されるオキサゾリン基含有単量体と、他の単量体とを共重合することにより合成することができる。
カルボジイミド化合物は、分子中に一般式(1):-N=C=N-・・・(1)で表されるカルボジイミド基を有し、粒子状重合体(A)間、粒子状重合体(A)と親水性有機繊維(B)との間、および、親水性有機繊維(B)間に架橋構造を形成し得る架橋性化合物であれば特に限定されない。そして、このようなカルボジイミド基を有する架橋剤(C)としては、例えば、カルボジイミド基を2つ以上有する化合物、具体的には、一般式(2):-N=C=N-R1・・・(2)[一般式(2)中、R1は2価の有機基を示す。]で表される繰返し単位を有するポリカルボジイミドおよび/または変性ポリカルボジイミドが好適に挙げられる。なお、本明細書において変性ポリカルボジイミドとは、ポリカルボジイミドに対して、後述する反応性化合物を反応させることによって得られる樹脂をいう。
ポリカルボジイミドの合成法は特に限定されるものではないが、例えば、有機ポリイソシアネートを、イソシアネート基のカルボジイミド化反応を促進する触媒(以下「カルボジイミド化触媒」という。)の存在下で反応させることにより、ポリカルボジイミドを合成することができる。また、一般式(2)で表される繰り返し単位を有するポリカルボジイミドは、有機ポリイソシアネートを反応させて得たオリゴマー(カルボジイミドオリゴマー)と、当該オリゴマーと共重合可能な単量体とを共重合させることによっても合成することができる。
なお、このポリカルボジイミドの合成に用いられる有機ポリイソシアネートとしては、有機ジイソシアネートが好ましい。
例えば分子鎖の両末端に水酸基を有する2価のアルコールをカルボジイミドオリゴマーと既知の方法で共重合させることにより、ポリカルボジイミド基と、2価のアルコール由来の単量体単位とを有するポリカルボジイミドを合成することができる。このように、架橋剤(C)としてのポリカルボジイミドが2価以上のアルコール由来の単量体単位、好ましくは2価のアルコール由来の単量体単位を有する場合、該ポリカルボジイミドを含むバインダー組成物を用いたスラリー組成物から形成される電極の電解液に対する濡れ性が向上し、該負極を備える二次電池の製造における、電解液の注液性を向上させることができる。また、上述したアルコールを共重合させると、ポリカルボジイミドの水溶性を増加させることができるとともに、水中でポリカルボジイミドが自己ミセル化する(疎水性のカルボジイミド基の周りが親水性のエチレングリコール鎖で覆われる構造をとる)ため、化学的安定性を向上させることができる。
次に、変性ポリカルボジイミドの合成法について説明する。変性ポリカルボジイミドは、一般式(2)で表される繰返し単位を有するポリカルボジイミドの少なくとも1種に、反応性化合物の少なくとも1種を、適当な触媒の存在下あるいは不存在下で、適宜温度で反応(以下、「変性反応」という。)させることによって合成することができる。
ここで、架橋剤(C)は水溶性であることが好ましい。架橋剤(C)が水溶性であることで、水系のバインダー組成物やスラリー組成物中で架橋剤(C)が偏在するのを防ぎ、得られる電極合材層が好適な架橋構造を形成するがことができる。従って、得られる二次電池における電極合材層と集電体の密着性を確保すると共に、電極の耐水性、および電気的特性(初期クーロン効率、初期抵抗、サイクル特性など)を向上させることができる。
水溶率=(100-X)質量%
加えて、水溶性カルボジイミド化合物を用いることで、上述したように、水系のバインダー組成物やスラリー組成物中で架橋剤(C)である水溶性カルボジイミド化合物が偏在するのを防ぎ、電極合材層と集電体の密着性を更に向上させることができる。
本発明のバインダー組成物は、例えば、単量体組成物を重合して得た粒子状重合体(A)の水分散液に対し、親水性有機繊維(B)や水、そして発明の効果を損ねない範囲で、上述の架橋剤(C)などの任意のその他の成分を添加して調製することができる。
本発明の二次電池電極用スラリー組成物は、粒子状重合体(A)、親水性有機繊維(B)、電極活物質および水を含む。そして、本発明の二次電池電極用スラリー組成物は、親水性有機繊維(B)を、粒子状重合体(A)100質量部当たり、0.01質量部以上20質量部以下含有する。そして、本発明の二次電池電極用スラリー組成物はチキソ性に優れ、かつ該スラリー組成物によれば、粒子状重合体(A)のマイグレーションを抑制して集電体との密着性に優れる電極合材層を形成することができる。
ここで、本発明の二次電池電極用スラリー組成物に含まれる粒子状重合体(A)、親水性有機繊維(B)、そして任意の架橋剤(C)はそれぞれ、上述の本発明の二次電池電極用バインダー組成物の項で記載したものと同様のものを、同様の配合割合で使用することができる。
電極活物質は、二次電池の電極(正極、負極)において電子の受け渡しをする物質である。以下、リチウムイオン二次電池の電極において使用する電極活物質(正極活物質、負極活物質)を例に挙げて説明する。
本発明のスラリー組成物に配合する正極活物質としては、特に限定されることなく、既知の正極活物質を用いることができる。
具体的には、正極活物質としては、遷移金属を含有する化合物、例えば、遷移金属酸化物、遷移金属硫化物、リチウムと遷移金属との複合金属酸化物などを用いることができる。なお、遷移金属としては、例えば、Ti、V、Cr、Mn、Fe、Co、Ni、Cu、Mo等が挙げられる。
遷移金属硫化物としては、TiS2、TiS3、非晶質MoS2、FeSなどが挙げられる。
リチウムと遷移金属との複合金属酸化物としては、層状構造を有するリチウム含有複合金属酸化物、スピネル型構造を有するリチウム含有複合金属酸化物、オリビン型構造を有するリチウム含有複合金属酸化物などが挙げられる。
なお、本明細書において、「平均酸化状態」とは、前記「1種類以上の遷移金属」の平均の酸化状態を示し、遷移金属のモル量と原子価とから算出される。例えば、「1種類以上の遷移金属」が、50mol%のNi2+と50mol%のMn4+から構成される場合には、「1種類以上の遷移金属」の平均酸化状態は、(0.5)×(2+)+(0.5)×(4+)=3+となる。
本発明のスラリー組成物に配合する負極活物質としては、特に限定されることなく、既知の負極活物質を用いることができる。そして、リチウムイオン二次電池の負極活物質としては、通常は、リチウムを吸蔵および放出し得る物質を用いる。リチウムを吸蔵および放出し得る物質としては、例えば、炭素系負極活物質、金属系負極活物質、およびこれらを組み合わせた負極活物質などが挙げられる。
ここで、炭素系負極活物質とは、リチウムを挿入(「ドープ」ともいう。)可能な、炭素を主骨格とする活物質をいい、炭素系負極活物質としては、例えば炭素質材料と黒鉛質材料とが挙げられる。
そして、炭素質材料としては、例えば、熱処理温度によって炭素の構造を容易に変える易黒鉛性炭素や、ガラス状炭素に代表される非晶質構造に近い構造を持つ難黒鉛性炭素などが挙げられる。
ここで、易黒鉛性炭素としては、例えば、石油または石炭から得られるタールピッチを原料とした炭素材料が挙げられる。具体例を挙げると、コークス、メソカーボンマイクロビーズ(MCMB)、メソフェーズピッチ系炭素繊維、熱分解気相成長炭素繊維などが挙げられる。
また、難黒鉛性炭素としては、例えば、フェノール樹脂焼成体、ポリアクリロニトリル系炭素繊維、擬等方性炭素、フルフリルアルコール樹脂焼成体(PFA)、ハードカーボンなどが挙げられる。
そして、黒鉛質材料としては、例えば、天然黒鉛、人造黒鉛などが挙げられる。
ここで、人造黒鉛としては、例えば、易黒鉛性炭素を含んだ炭素を主に2800℃以上で熱処理した人造黒鉛、MCMBを2000℃以上で熱処理した黒鉛化MCMB、メソフェーズピッチ系炭素繊維を2000℃以上で熱処理した黒鉛化メソフェーズピッチ系炭素繊維などが挙げられる。
金属系負極活物質とは、金属を含む活物質であり、通常は、リチウムの挿入が可能な元素を構造に含み、リチウムが挿入された場合の単位質量当たりの理論電気容量が500mAh/g以上である活物質をいう。金属系活物質としては、例えば、リチウム金属、リチウム合金を形成し得る単体金属(例えば、Ag、Al、Ba、Bi、Cu、Ga、Ge、In、Ni、P、Pb、Sb、Si、Sn、Sr、Zn、Tiなど)およびその合金、並びに、それらの酸化物、硫化物、窒化物、ケイ化物、炭化物、燐化物などが用いられる。
本発明のスラリー組成物は、水溶性増粘剤(D)を含むことが好ましい。スラリー組成物が水溶性増粘剤(D)を含めば、スラリー組成物の優れた貯蔵安定性が得られ、また、スラリー組成物を集電体上などに塗布する際の作業性が良好となる。
ここで本発明において増粘剤が「水溶性」であるとは、イオン交換水100質量部当たり水溶性増粘剤(D)1質量部(固形分相当)を添加し攪拌して得られる混合物を、温度20℃以上70℃以下の範囲内で、かつ、pH3以上12以下(pH調整にはNaOH水溶液及び/またはHCl水溶液を使用)の範囲内である条件のうち少なくとも一条件に調整し、250メッシュのスクリーンを通過させた際に、スクリーンを通過せずにスクリーン上に残る残渣の固形分の質量が、添加した増粘剤の固形分に対して50質量%を超えないことをいう。なお、上記増粘剤と水との混合物が、静置した場合に二相に分離するエマルジョン状態であっても、上記定義を満たせば、その増粘剤は水溶性であるとする。
本発明の二次電池電極用スラリー組成物は、上記成分の他に、導電材、補強材、レベリング剤、電解液添加剤などの成分を含有していてもよい。なお、本発明の二次電池電極用スラリー組成物が二次電池正極用スラリー組成物である場合、該スラリー組成物は、アセチレンブラックなどの導電材を含むことが好ましい。
これらその他の成分は、電池反応に影響を及ぼさないものであれば特に限られず、公知のもの、例えば国際公開第2012/115096号、特開2012-204303号公報に記載のものを使用することができる。これらの成分は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
本発明のスラリー組成物は、上記各成分を任意に一部予混合した後に分散媒としての水系媒体中に分散させることにより調製してもよいし、粒子状重合体(A)と、親水性有機繊維(B)と、水とを含むバインダー組成物を調製した後、該バインダー組成物と、電極活物質と、任意に水溶性増粘剤(D)などとを分散媒としての水系媒体中に分散させることにより調製してもよい。なお、生産を容易とするためには、本発明のスラリー組成物は、粒子状重合体(A)と、親水性有機繊維(B)と、水とを含むバインダー組成物を調製した後、該バインダー組成物と、電極活物質等とを分散媒としての水系媒体中に分散させることにより調製してもよい。具体的には、ボールミル、サンドミル、ビーズミル、顔料分散機、らい潰機、超音波分散機、ホモジナイザー、プラネタリーミキサー、フィルミックスなどの混合機を用いて、粒子状重合体(A)の水分散液と、親水性有機繊維(B)を混合してバインダー組成物を調製した後、さらに電極活物質や任意に水系媒体などを添加し混合することにより、スラリー組成物を調製することが好ましい。
ここで、水系媒体としては、通常は水を用いるが、任意の化合物の水溶液や、少量の有機媒体と水との混合溶液などを用いてもよい。また、スラリー組成物の固形分濃度は、各成分を均一に分散させることができる濃度、例えば、30質量%以上90質量%以下であり、より好ましくは40質量%以上80質量%以下とすることができる。更に、上記各成分と水系媒体との混合は、通常、室温以上80℃以下の範囲で、10分以上数時間以下行うことができる。
本発明の二次電池用電極は、本発明の二次電池電極用スラリー組成物を使用して製造することができる。
そして、本発明の二次電池用電極は、集電体と、集電体上に形成された電極合材層とを備え、電極合材層は、本発明の二次電池電極用スラリー組成物から得られる。本発明の二次電池用電極は、電極合材層と集電体の密着性に優れる。
上記二次電池電極用スラリー組成物を集電体上に塗布する方法としては、特に限定されず公知の方法を用いることができる。具体的には、塗布方法としては、ドクターブレード法、ディップ法、リバースロール法、ダイレクトロール法、グラビア法、エクストルージョン法、ハケ塗り法などを用いることができる。この際、スラリー組成物を集電体の片面だけに塗布してもよいし、両面に塗布してもよい。塗布後乾燥前の集電体上のスラリー膜の厚みは、乾燥して得られる電極合材層の厚みに応じて適宜に設定しうる。
集電体上のスラリー組成物を乾燥する方法としては、特に限定されず公知の方法を用いることができ、例えば温風、熱風、低湿風による乾燥、真空乾燥、赤外線や電子線などの照射による乾燥法が挙げられる。このように集電体上のスラリー組成物を乾燥することで、集電体上に電極合材層を形成し、集電体と電極合材層とを備える二次電池用電極を得ることができる。なお、スラリー組成物が架橋剤(C)を含む場合、スラリー組成物の乾燥の際に、加えられた熱により、架橋剤(C)を介した架橋反応が進行する。
また、スラリー組成物が架橋剤(C)を含む場合、電極合材層の形成後に、加熱工程を実施して架橋反応を進行させ、架橋構造をさらに十分なものとすることが好ましい。該加熱工程は、80℃以上160℃以下で、1時間以上20時間以下程度行うことが好ましい。
本発明の二次電池は、正極、負極、電解液およびセパレータを備え、前記正極および負極の少なくとも一方が、本発明の二次電池用電極であり、該電極における電極合材層と集電体の密着性に優れる。また、本発明の二次電池は、本発明の二次電池用電極を備えるので、サイクル特性などの電気的特性に優れる。
上述のように、本発明の二次電池用電極が、正極および負極の少なくとも一方として用いられる。すなわち、本発明の二次電池の正極が本発明の電極であり負極が他の既知の負極であってもよく、本発明の二次電池の負極が本発明の電極であり正極が他の既知の正極であってもよく、そして、本発明の二次電池の正極および負極の両方が本発明の電極であってもよい。
電解液としては、溶媒に電解質を溶解した電解液を用いることができる。
ここで、溶媒としては、電解質を溶解可能な有機溶媒を用いることができる。具体的には、溶媒としては、例えば二次電池がリチウムイオン二次電池である場合、エチレンカーボネート、プロピレンカーボネート、γ-ブチロラクトン等のアルキルカーボネート系溶媒に、2,5-ジメチルテトラヒドロフラン、テトラヒドロフラン、ジエチルカーボネート、エチルメチルカーボネート、ジメチルカーボネート、酢酸メチル、ジメトキシエタン、ジオキソラン、プロピオン酸メチル、ギ酸メチル等の粘度調整溶媒を添加したものを用いることができる。
電解質としては、例えば二次電池がリチウムイオン二次電池である場合、リチウム塩を用いることができる。リチウム塩としては、例えば、特開2012-204303号公報に記載のものを用いることができる。これらのリチウム塩の中でも、有機溶媒に溶解しやすく、高い解離度を示すという点より、電解質としてはLiPF6、LiClO4、CF3SO3Liが好ましい。
セパレータとしては、例えば二次電池がリチウムイオン二次電池である場合、特開2012-204303号公報に記載のものを用いることができる。これらの中でも、セパレータ全体の膜厚を薄くすることができ、これにより、リチウムイオン二次電池内の電極活物質の比率を高くして体積あたりの容量を高くすることができるという点より、ポリオレフィン系の樹脂(ポリエチレン、ポリプロピレン、ポリブテン、ポリ塩化ビニル)からなる微多孔膜が好ましい。
本発明の二次電池は、例えば、正極と、負極とを、セパレータを介して重ね合わせ、これを必要に応じて電池形状に応じて巻く、折るなどして電池容器に入れ、電池容器に電解液を注入して封口することにより製造することができる。二次電池の内部の圧力上昇、過充放電などの発生を防止するために、必要に応じて、ヒューズ、PTC素子などの過電流防止素子、エキスパンドメタル、リード板などを設けてもよい。二次電池の形状は、例えば、コイン型、ボタン型、シート型、円筒型、角形、扁平型など、何れであってもよい。
粒子状重合体の表面酸量は、上述の方法で算出および測定した。なお、表面酸量の測定において、溶液電導率計としては溶液電導率計(京都電子工業社製:CM-117、使用セルタイプ:K-121)を、0.1規定の水酸化ナトリウムおよび0.1規定の塩酸としては、それぞれ和光純薬製:試薬特級のものを用いた。また、親水性有機繊維の平均繊維径および平均繊維長、粒子状重合体のNa含有量およびK含有量は、それぞれ以下の方法で測定した。
そして、スラリー組成物の貯蔵安定性、スラリー組成物のチキソ性、負極合材層と集電体の密着強度は、それぞれ以下の方法を使用して評価した。
走査型電子顕微鏡(S-2400、日立製作所社製)を用いて、親水性有機繊維の平均繊維径、平均繊維長を測定した。
<粒子状重合体のNa含有量およびK含有量>
粒子状重合体を白金るつぼに秤量し、バーナーで過熱灰化したのち、電気炉で加熱灰化した。得られた灰化物を硫酸及び硝酸で加熱分解し、希硝酸で加熱溶解して定容とした。この溶液について、ICP発光分光分析法でNa、K量を測定し、粒子状重合体の固形分に対するNa含有量(ppm)およびK含有量(ppm)を算出した。なお、ICP発光分光分析装置として、エスアイアイ・ナノテクノロジー社製 SPS4000を使用した。
<スラリー組成物の貯蔵安定性>
調製したスラリー組成物を、室温下で静置後、初期粘度(η0)をB型粘度計(回転数60rpm)により測定した。そして初期粘度測定後、さらに24時間室温下で静置させて、同様にして24時間経過後の粘度(η1)を測定した。
粘度変化の度合を(|η0-η1|)/η1×100(%)で算出し、以下の基準により評価した。粘度変化が小さいほど、貯蔵安定性に優れることを示す。
A:粘度変化が5.0%未満
B:粘度変化が5.0%以上10.0%未満
C:粘度変化が10.0%以上20.0%未満
D:粘度変化が20.0%以上30.0%未満
E:粘度変化が30.0%以上

調製したスラリー組成物について、室温下において、B型粘度計を用いて6rpmでの粘度(η6)と、60rpmでの粘度(η60)とを測定した。粘度比(TI値)をη6/η60で算出し、以下の基準により評価した。TI値が大きいほど、チキソ性に優れることを示す。
A:TI値が3.0以上
B:TI値が3.0未満2.8以上
C:TI値が2.8未満2.6以上
D:TI値が2.6未満2.4以上
E:TI値が2.4未満
<負極合材層と集電体の密着性>
作製した二次電池用負極を長さ100mm、幅10mmの長方形状に切り出して試験片とし、負極合材層を有する面を下にし、負極合材層表面にセロハンテープ(JIS Z1522に規定されるもの)を貼り付け、集電体の一端を垂直方向に引張り速度50mm/分で引っ張って剥がしたときの応力を測定した(なお、セロハンテープは試験台に固定されている)。測定を3回行い、その平均値を求めてこれを剥離ピール強度とし、以下の基準により評価した。剥離ピール強度の値が大きいほど、負極合材層と集電体の密着性に優れることを示す。
A:剥離ピール強度が5.0N/m以上
B:剥離ピール強度が4.5N/m以上5.0N/m未満
C:剥離ピール強度が4.0N/m以上4.5N/m未満
D:剥離ピール強度が3.0N/m以上4.0N/m未満
E:剥離ピール強度が3.0N/m未満
以下の実施例および比較例における二次電池負極用バインダー組成物および二次電池負極用スラリー組成物の調製には、以下の粒子状重合体(A)、親水性有機繊維(B)、架橋剤(C)、および水溶性増粘剤(D)を使用した。
[粒子状重合体(A)]
以下のように、粒子状重合体A1および粒子状重合体A2(いずれもカルボキシル基+水酸基を有する共役ジエン/芳香族ビニル共重合体)、並びに粒子状重合体A3(カルボキシル基を有するアクリル/不飽和ニトリル共重合体)を調製した。
(1)粒子状重合体A1:
攪拌機付き5MPa耐圧容器に、芳香族ビニル単量体としてスチレン(ST)65部、脂肪族共役ジエン単量体として1,3-ブタジエン(BD)33部、エチレン性不飽和カルボン酸単量体としてイタコン(IA)酸1部、水酸基を有する不飽和単量体として2-ヒドロキシエチルアクリレート(2-HEA)1部、分子量調整剤としてt-ドデシルメルカプタン0.3部、乳化剤としてドデシルベンゼンスルホン酸ナトリウム5部、溶媒としてイオン交換水150部、および、重合開始剤として過硫酸カリウム1部を入れ、十分に攪拌した後、55℃に加温して重合を開始した。
モノマー消費量が95.0%になった時点で冷却し、反応を停止した。こうして得られた重合体を含んだ水分散体に、5%水酸化ナトリウム水溶液を添加して、pH8に調整した。その後、加熱減圧蒸留によって未反応単量体の除去を行った。さらにその後、30℃以下まで冷却し、粒子状重合体A1の水分散液を得た。粒子状重合体A1の、表面酸量は0.1mmol/g、Na含有量は1000ppm、K含有量は3000ppmであった。
(2)粒子状重合体A2:
芳香族ビニル単量体としてのスチレン(ST)の量を62部に、エチレン性不飽和カルボン酸単量体としてのイタコン酸(IA)の量を4部に変更した以外は、粒子状重合体A1と同様にして、粒子状重合体A2の水分散液を得た。
粒子状重合体A2の、表面酸量は0.38mmol/g、Na含有量は11000ppm、K含有量は3000ppmであった。なお、粒子状重合体A1に比してNa含有量が上昇しているが、これはpH調整の際の5%水酸化ナトリウム水溶液の必要量が上昇したためである。
(3)粒子状重合体A3
攪拌機を備えた反応器に、(メタ)アクリル酸エステル単量体としてブチルアクリレート(BA)96.0部、エチレン性不飽和カルボン酸単量体としてメタクリル酸(MAA)2.0部、α,β-不飽和ニトリル単量体としてアクリロニトリル2.0部、乳化剤としてドデシルベンゼンスルホン酸ナトリウム0.3部、重合開始剤として過硫酸アンモニウム0.3部、イオン交換水300部を入れ、十分に攪拌した後、70℃に加温して3時間反応を進行させ、さらに80℃に昇温して3時間熟成することで反応を完結させた。さらにその後、30℃以下まで冷却し、粒子状重合体A3の水分散液を得た。粒子状重合体A3の、表面酸量は0.25mmol/g、Na含有量は7000ppm、K含有量は1000ppmであった。
[親水性有機繊維(B)]
(1)親水性有機性繊維B1:
セルロース繊維である、BiNFi-s(登録商標)(スギノマシン社製)を用いた。平均繊維径は20nm、平均繊維長は67000nm、アスペクト比は3350であった。
(2)親水性有機繊維B2:
セルロース繊維である、セリッシュ(登録商標)KY-100G(ダイセル社製)を用いた。平均繊維径は70nm、平均繊維長は100000nm、アスペクト比は1430であった。
[架橋剤(C)]
架橋剤C1:ポリカルボジイミド(日清紡ケミカル社製、製品名:カルボジライト(登録商標)SV-02、一相水溶性)
架橋剤C2:多官能エポキシ化合物(ナガセケムテック製、製品名:EX-313、官能基数3個/1分子(1分子当たりエポキシ基2個と水酸基1個の化合物と、エポキシ基3個の化合物との混合物)、一相水溶性)
架橋剤C3:2,2'-ビス(2-オキサゾリン)(東京化成工業社製、一相水溶性)
[水溶性増粘剤(D)]
CMC1:カルボキシメチルセルロースのナトリウム塩(日本製紙ケミカル社製、製品名:MAC350HC、エーテル化度0.8 1%水溶液の粘度3500mPa・s)
PAA1:ポリアクリル酸(アルドリッチ社製、重量平均分子量45万)
<二次電池負極用スラリー組成物の調製>
プラネタリーミキサーに、粒子状重合体(A)としての粒子状重合体A1を固形分相当で100部、親水性有機繊維(B)としての親水性有機繊維B1を固形分相当で5部、架橋剤(C)としての架橋剤C1を固形分相当で5部(以上、二次電池負極用バインダー組成物)を投入し、さらに、負極活物質として、炭素系活物質である天然黒鉛(日本カーボン社製、製品名:N98)を7407部、水溶性増粘剤(D)としてのCMC1の1%水溶液を固形分相当で74.1部(負極活物質100質量部当たり1部)を投入した。そして、固形分濃度が52%となるようにイオン交換水を加えて混合し、粒子状重合体A1、親水性有機繊維B1、架橋剤C1、CMC1、負極活物質を含む二次電池負極用スラリー組成物を調製した。
調製した二次電池負極用スラリー組成物を用いて、スラリー組成物の貯蔵安定性およびチキソ性を評価した。結果を表1に示す。
上述の二次電池負極用スラリー組成物を、コンマコーターで、厚さ20μmの銅箔(集電体)の上に塗付量が8.8mg/cm2~9.2mg/cm2となるように塗布した。この二次電池負極用スラリー組成物が塗布された銅箔を、0.3m/分の速度で80℃のオーブン内を2分間、さらに120℃のオーブン内を2分間かけて搬送することにより、銅箔上のスラリー組成物を乾燥させ、負極原反を得た。
そして得られた負極原反をロールプレス機にて合材層密度が1.44g/cm3~1.55g/cm3となるようプレスし、さらに、水分の除去および架橋のさらなる促進を目的として、真空条件下120℃の環境に10時間置き、集電体上に負極合材層を形成してなる負極を得た。
作製した負極を用いて、負極合材層と集電体の密着性を評価した。結果を表1に示す。
プラネタリーミキサーに、正極活物質としてのLiCoO2100部、導電材としてのアセチレンブラック2部(電気化学工業(株)製「HS-100」)、正極用バインダーとしてのPVDF(ポリフッ化ビニリデン、(株)クレハ化学製「KF-1100」)2部、さらに全固形分濃度が67%となるようにN-メチルピロリドンを加えて混合し、二次電池正極用スラリー組成物を調製した。
得られた二次電池正極用スラリー組成物を、コンマコーターで、厚さ20μmのアルミ箔の上に塗付量が17.5mg/cm2~18.4mg/cm2となるように塗布し、乾燥した。なお、この乾燥は、アルミ箔を0.5m/分の速度で60℃のオーブン内を2分間かけて搬送することにより行った。その後、120℃にて2分間加熱処理して正極原反を得た。
得られた正極原反をロールプレス機にてプレス後の合材層密度が3.40g/cm3~3.50g/cm3になるようにプレスし、さらに水分の除去を目的として、真空条件下120℃の環境に3時間置き、集電体上に正極合材層を形成してなる正極を得た。
単層のポリプロピレン製セパレータ(幅65mm、長さ500mm、厚さ25μm;乾式法により製造;気孔率55%)を用意し、5cm×5cmの正方形状に切り抜いた。また、電池の外装として、アルミ包材外装を用意した。
そして作製した正極を、3.8cm×2.8cmの長方形状に切り出し、集電体側の表面がアルミ包材外装に接するように配置した。次に、正極の正極合材層の面上に、上記の正方形状のセパレータを配置した。さらに、作製した負極を、4.0cm×3.0cmの長方形状に切り出し、これをセパレータ上に、負極合材層側の表面がセパレータに向かい合うよう配置した。その後、電解液として濃度1.0MのLiPF6溶液(溶媒はエチレンカーボネート(EC)/エチルメチルカーボネート(EMC)=3/7(体積比)の混合溶媒、添加剤としてビニレンカーボネート2体積%(溶媒比)含有)を充填した。さらに、アルミ包材の開口を密封するために、150℃のヒートシールをしてアルミ外装を閉口し、ラミネートセル型のリチウムイオン二次電池を製造した。
親水性有機繊維B1の配合量を、それぞれ固形分相当で1部、8部とした以外は、実施例1と同様にして、二次電池負極用スラリー組成物、負極、正極、リチウムイオン二次電池を製造した。そして、実施例1と同様にして評価した。結果を表1に示す。
親水性有機繊維B1に替えて、親水性有機繊維B2を使用した以外は、実施例1と同様にして、二次電池負極用スラリー組成物、負極、正極、リチウムイオン二次電池を製造した。そして、実施例1と同様にして評価した。結果を表1に示す。
架橋剤C1の配合量を、それぞれ固形分相当で0部、0.5部、10部とした以外は、実施例1と同様にして、二次電池負極用スラリー組成物、負極、正極、リチウムイオン二次電池を製造した。そして、実施例1と同様にして評価した。結果を表1に示す。
架橋剤C1に替えて、それぞれ架橋剤C2、架橋剤C3を使用した以外は、実施例1と同様にして、二次電池負極用スラリー組成物、負極、正極、リチウムイオン二次電池を製造した。そして、実施例1と同様にして評価した。結果を表1に示す。
粒子状重合体A1に替えて、それぞれ粒子状重合体A2、A3を使用した以外は、実施例1と同様にして、二次電池負極用スラリー組成物、負極、正極、リチウムイオン二次電池を製造した。そして、実施例1と同様にして評価した。結果を表1に示す。
水溶性増粘剤(D)としてのCMC1に替えて、PAA1を使用した以外は、実施例1と同様にして、二次電池負極用スラリー組成物、負極、正極、リチウムイオン二次電池を製造した。そして、実施例1と同様にして評価した。結果を表1に示す。
親水性有機繊維B1および架橋剤C1を使用しない以外は、実施例1と同様にして、二次電池負極用スラリー組成物、負極、正極、リチウムイオン二次電池を製造した。そして、実施例1と同様にして評価した。結果を表1に示す。
架橋剤C1を使用せず、親水性有機繊維B1の配合量を、固形分相当で50部とした以外は、実施例1と同様にして、二次電池負極用スラリー組成物、負極、正極、リチウムイオン二次電池を製造した。そして、実施例1と同様にして評価した。結果を表1に示す。
粒子状重合体A1および架橋剤C1を使用しない以外は、実施例1と同様にして、二次電池負極用スラリー組成物、負極、正極、リチウムイオン二次電池を製造した。そして、実施例1と同様にして評価した。結果を表1に示す。
親水性有機繊維B1を使用しない以外は、実施例1と同様にして二次電池負極用スラリー組成物、負極、正極、リチウムイオン二次電池を製造した。そして、実施例1と同様にして評価した。結果を表1に示す。
親水性有機繊維B1の配合量を、固形分相当で25部とした以外は、実施例1と同様にして、二次電池負極用スラリー組成物、負極、正極、リチウムイオン二次電池を製造した。そして、実施例1と同様にして評価した。結果を表1に示す。
一方、親水性有機繊維(B)を使用しない比較例1および4、並びに親水性有機繊維(B)を所定量より多く用いた比較例2および5は、スラリー組成物のチキソ性および負極合材層と集電体の密着性を向上させることができないことが分かる。また粒子状重合体(A)を使用しない比較例3は、そもそも粒子状重体のマイグレーションの問題は生じないが、結着剤として機能する粒子状重合体が存在しないため負極合材層と集電体の密着性が極端に悪化していることが分かる。
また、表1の実施例1、4より、親水性有機繊維(B)の平均繊維径を変更することで、スラリー組成物の貯蔵安定性および負極合材層と集電体の密着性を更に良好なものとし得ることが分かる。
そして、表1の実施例1、5~7より、架橋剤(C)の有無およびその配合量を変更することで、スラリー組成物の貯蔵安定性、スラリー組成物のチキソ性および負極合材層と集電体の密着性を更に良好なものとし得ることが分かる。
更に、表1の実施例1、8、9より、架橋剤(C)の種類を変更することで、スラリー組成物の貯蔵安定性および負極合材層と集電体の密着性を更に良好なものとし得ることが分かる。
加えて、表1の実施例1、10、12より、粒子状重合体(A)の組成を変更したり、粒子状重合体(A)の表面酸量を調節したりすることで、負極合材層と集電体の密着性を更に良好なものとし得ることが分かる。
また、本発明によれば、チキソ性に優れ、かつ集電体との密着性に優れる電極合材層を形成可能な二次電池電極用スラリー組成物を提供することができる。
更に、本発明によれば、電極合材層と集電体の密着性に優れる二次電池用電極を提供することができる。
加えて、本発明によれば、電極合材層と集電体の密着性に優れる電極を備える二次電池を提供することができる。
Claims (11)
- 粒子状重合体(A)、親水性有機繊維(B)および水を含み、
前記粒子状重合体(A)100質量部当たり、前記親水性有機繊維(B)を0.01質量部以上20質量部以下含有する、二次電池電極用バインダー組成物。 - 前記親水性有機繊維(B)が水酸基を有する、請求項1に記載の二次電池電極用バインダー組成物。
- 前記親水性有機繊維(B)の平均繊維径が1nm以上1000nm以下である、請求項1又は2に記載の二次電池電極用バインダー組成物。
- 架橋剤(C)を更に含み、該架橋剤(C)が多官能エポキシ化合物、オキサゾリン化合物およびカルボジイミド化合物からなる群から選択される少なくとも1種である、請求項1~3のいずれか1項に記載の二次電池電極用バインダー組成物。
- 前記粒子状重合体(A)100質量部当たり、前記架橋剤(C)を0.01質量部以上10質量部以下含有する、請求項4に記載の二次電池電極用バインダー組成物。
- 前記粒子状重合体(A)の表面酸量が0.01mmol/g以上3.5mmol/g以下である、請求項1~5のいずれか1項に記載の二次電池電極用バインダー組成物。
- 粒子状重合体(A)、親水性有機繊維(B)、電極活物質および水を含み、
前記粒子状重合体(A)100質量部当たり、前記親水性有機繊維(B)を0.01質量部以上20質量部以下含有する、二次電池電極用スラリー組成物。 - 架橋剤(C)を更に含み、該架橋剤(C)が多官能エポキシ化合物、オキサゾリン化合物およびカルボジイミド化合物からなる群から選択される少なくとも1種である、請求項7に記載の二次電池電極用スラリー組成物。
- 水溶性増粘剤(D)を更に含む、請求項7又は8に記載の二次電池電極用スラリー組成物。
- 請求項7~9のいずれか1項に記載の二次電池電極用スラリー組成物を用いて得られる電極合材層を有する、二次電池用電極。
- 正極、負極、電解液およびセパレータを備え、
前記正極および負極の少なくとも一方が、請求項10に記載の二次電池用電極である、二次電池。
