Further, comparing the strength retention after 40 hours between the ester resin compositions of Comparative Examples 1 and 2 and the ester resin compositions of Examples 1 to 9, those of Examples 1 to 9 have the strength retention. It can be seen that the rate is high and the hydrolysis resistance is excellent.

Abstract
Description
特許文献1のように、カルボジイミド系化合物をエステル系樹脂に配合し成形することで、エステル系樹脂中に含有するカルボキシル基や、高温で混練した際にエステル基の分解によって発生したカルボキシル基を捕捉し、成形物の初期性能低下が抑制できる。
すなわち、本発明は、下記のエステル系樹脂組成物、該エステル系樹脂組成物の製造方法、並びに該エステル系樹脂を用いた成形品である。
[2]前記キシリレン系以外の脂肪族ポリカルボジイミドが下記一般式(1)で表される単位を繰り返し単位として有する、上記[1]に記載のエステル系樹脂組成物。
[3]前記キシリレン系ポリカルボジイミドが下記一般式(2)で表される単位を繰り返し単位として有する、上記[1]又は[2]に記載のエステル系樹脂組成物。
[4]前記エステル系樹脂100質量部に対して、前記キシリレン系以外の脂肪族ポリカルボジイミド及び前記キシリレン系ポリカルボジイミドを合計で0.1~10質量部配合してなる、上記[1]~[3]の何れかに記載のエステル系樹脂組成物。

なお、本発明の「エステル系樹脂」とは「エステル基を有する樹脂」のことをいう。
本発明のエステル系樹脂組成物は、エステル系樹脂、キシリレン系以外の脂肪族ポリカルボジイミド及びキシリレン系ポリカルボジイミドを配合してなり、[キシリレン系以外の脂肪族ポリカルボジイミド/キシリレン系ポリカルボジイミド]の質量比が0.1~10.0であるものである。
エステル系樹脂としては、エステル基を有する樹脂であれば特に制限することなく使用することができる。
このようなエステル系樹脂は、例えば、エチレングリコール、プロピレングリコール、ジエチレングリコール、1,4-ブタンジオール、ネオペンチルグリコール、ヘキサメチレングリコール等の脂肪族グリコール;シクロヘキサンジメタノール等の脂環族グリコール;ビスフェノール等の芳香族ジヒドロキシ化合物或いはこれらの2種以上から選ばれたジヒドロキシ化合物と、テレフタル酸、イソフタル酸、2,6-ナフタリンジカルボン酸等の芳香族ジカルボン酸;シユウ酸、コハク酸、アジピン酸、セバシン酸、ウンデカジカルボン酸等の脂肪族ジカルボン酸;ヘキサヒドロジカルボン酸等の脂環族ジカルボン酸或いはこれらの2種以上から選ばれたジカルボン酸との縮合反応により形成することができる。
また、エステル系樹脂は、環状ジエステルであるラクチド類や、環状エステルであるラクトン類の開環重合によっても形成することができる。
これらエステル系樹脂は、エポキシ樹脂等の他の成分により変性されていても良い。
キシリレン系以外の脂肪族ポリカルボジイミド(以下、単に「脂肪族ポリカルボジイミド」という場合もある)は、キシリレン系以外の脂肪族ジイソシアネート化合物由来のポリカルボジイミド、すなわち、少なくとも1種のキシリレン系以外の脂肪族ジイソシアネート化合物を原料として合成された、分子中に少なくとも2個以上のカルボジイミド基を有する脂肪族系ポリカルボジイミドである。
脂肪族ジイソシアネート化合物とは、分子中に存在する2つのイソシアネート基が芳香族環以外の炭素原子に直結しているイソシアネート化合物のことをいう。ゆえに、分子中に芳香族環を有していても、キシリレン系以外であれば本発明の脂肪族カルボジイミドに該当する。
脂肪族ポリカルボジイミドは、エステル系樹脂の末端カルボン酸との反応性に優れており、エステル系樹脂に配合することにより、エステル系樹脂組成物の耐加水分解性を向上させることができる。また、反応性に優れることから、特に、初期段階での耐加水分解性向上に寄与できる。
また、ポリカルボジイミド化合物の末端イソシアネートを、末端封止剤を用いて、残存する末端イソシアネートの全て、または、一部を封止することにより、平均重合度を調整することもできる。平均重合度を制御することにより、エステル系樹脂への相溶性向上や保存安定性を高めたりすることなどができ、品質向上の点で好ましい。
平均重合度は2~30であることが好ましく、3~20であることがより好ましい。平均重合度を2以上にすることにより、耐加水分解性能を十分にしやすくでき、30以下とすることにより、カルボジイミドの合成において反応物が固化したり、ゲル化が起こることを防止しやすくできる。
モノイソシアネートとしては、例えば、フェニルイソシアネート、トリルイソシアネート、ジメチルフェニルイソシアネート、シクロヘキシルイソシアネート、ブチルイソシアネート等を例示することができる。
上記一般式(1)のポリカルボジイミドの末端のイソシアネートをモノイソシアネートで封止した場合、下記一般式(a)で表されるカルボジイミドを得ることができる。
一般式(a)中、nは2~30の整数であることが好ましく、3~20であることがより好ましい。
一般式(b)中、nは2~30の整数であることが好ましく、3~20であることがより好ましい。
キシリレン系ポリカルボジイミドは、キシリレン系ジイソシアネート化合物由来のポリカルボジイミド、すなわち、少なくとも1種のキシリレン系ジイソシアネート化合物を原料として合成された、分子中に少なくとも2個以上のカルボジイミド基を有するキシリレン系ポリカルボジイミドである。
キシリレン系ポリカルボジイミドは、室温で液状であるため、エステル系樹脂に配合することにより、エステル系樹脂組成物の溶融粘度や溶液粘度を低下することができる。また、キシリレン系ポリカルボジイミドは、脂肪族ポリカルボジイミドより反応性に劣るものの、カルボン酸と反応することができる。すなわち、キシリレン系ポリカルボジイミドは、脂肪族カルボジイミドが消費された初期段階以降の耐加水分解性を向上することができる。より具体的には、キシリレン系ポリカルボジイミドは、主として、エステル基が加水分解されて生じたカルボン酸と反応し、さらなる加水分解の発生を抑制することができる。
このように、本発明では、2種類のポリカルボジイミドを併用することにより、初期段階及び初期以降の耐加水分解性を向上でき、しかもキシリレン系ポリカルボジイミドの可塑化効果により、溶融粘度や溶液粘度の大幅な上昇を防止できる。
(式中、R2~R5は、水素、メチル基又はエチル基を示し、R2~R5は、同一でも異なっていてもよい。)
キシリレン系ジイソシアネート化合物としては、m-キシリレンジイソシアネート、p-キシレンジイソシアネート、m-テトラメチルキシリレンジイソシアネート、p-テトラメチルキシレンジイソシアネート等が挙げられる。これらキシリレン系ジイソシアネート化合物の中でも、ポリエステル系樹脂の耐加水分解性を向上させる観点から、m-テトラメチルキシリレンジイソシアネートが好適である。
また、上述した本発明の脂肪族ポリカルボジイミドと同様に、キシリレン系ポリカルボジイミド化合物の末端イソシアネートを、末端封止剤を用いて、残存する末端イソシアネートの全て、または、一部を封止することにより、平均重合度を調整することもできる。平均重合度を制御することにより、エステル系樹脂への相溶性向上や保存安定性を高めたりすることなどができ、品質向上の点で好ましい。
平均重合度は2~100であることが好ましく、2~60であることがより好ましく、3~20であることがさらに好ましい。平均重合度を2以上とすることにより、成形品からのブリードアウトを防止しやすくできるとともに、耐加水分解性を良好にすることができ、100以下とすることにより、可塑化効果を発揮しやすくできる。
末端封止剤は、脂肪族ポリカルボジイミドと同様のものを用いることができる。
(式中、R2~R5は、水素、メチル基又はエチル基を示し、R2~R5は、同一でも異なっていてもよく、X5及びX6はモノイソシアネートのイソシアネート基を除く残基、nは2以上の整数であり、X5及びX6は同一でも異なっていてもよい。)
一般式(c)中、nは1~100の整数であることが好ましく、1~60であることがより好ましく、2~15であることがさらに好ましい。
一般式(d)中、nは2~100の整数であることが好ましく、2~60であることがより好ましく、3~15であることがさらに好ましい。
当該顕著な効果は、一方のポリカルボジイミドだけではなし得ることはできない。すなわち、脂肪族ポリカルボジイミドを単独でエステル系樹脂に配合した場合、反応性が高いため初期段階の耐加水分解性は極めて良好であるものの、その一方でエステル系樹脂組成物の溶融粘度や溶液粘度の大幅な上昇を招いてしまう。また、キシリレン系ポリカルボジイミドを単独でエステル系樹脂に配合した場合、エステル系樹脂組成物の溶融粘度や溶液粘度の大幅な上昇は抑えられるものの、反応性が低いため、初期に含まれるカルボン酸を十分に封止することができず、初期段階の耐加水分解性が不十分になる。
本発明においては、[キシリレン系以外の脂肪族ポリカルボジイミド/キシリレン系ポリカルボジイミド]の質量比を0.1~10.0とする。該質量比が0.1未満であると、初期段階の耐加水分解性の悪化を招いてしまう。また、該質量比が10.0を超えると、溶融粘度や溶液粘度の大幅な上昇を招き、また、初期段階以降の耐加水分解性を十分なものとすることができない。
上記質量比は、0.5~7.0であることが好ましく、1.0~5.0であることがより好ましく、2.0~4.0であることがさらに好ましい。
配合量を0.1質量部以上とすることにより、耐加水分解性を発現しやすくでき、配合量を10質量部以下とすることにより、透明性の低下や、ベース樹脂であるエステル系樹脂の性質が損なわれることを防止できる。
エステル系樹脂組成物には、必要に応じて、顔料、充填剤、レベリング剤、界面活性剤、分散剤、紫外線吸収剤、酸化防止剤、難燃剤、着色剤等の添加剤を適宜配合することができる。
本発明のエステル系樹脂組成物は、例えば、エステル系樹脂に対して、脂肪族ポリカルボジイミド及びキシリレン系ポリカルボジイミド、並びに必要に応じて加える添加剤を配合し、その後溶融混練することにより製造することができる。
溶融混練は加熱手段を備えたミキサーで行うことができる。各材料をミキサーに投入する順序は特に制限はないが、ベースとなるエステル系樹脂を先に投入して溶融した後に、脂肪族ポリカルボジイミド及びキシリレン系ポリカルボジイミド、並びに必要に応じて加える添加剤を投入することが好ましい。
脂肪族ポリカルボジイミド及びキシリレン系ポリカルボジイミドの投入は同時であってもよいし、何れかを先に投入してもよい。また、あらかじめ脂肪族ポリカルボジイミドとキシリレン系ポリカルボジイミドとを混ぜ合わせた後に、溶融したエステル系樹脂に投入してもよい。
溶融混練の時間は、スクリューの形状や回転速度等により一概にはいえないが、通常1~10分程度である。また、溶融混練時の温度はベースとなるエステル系樹脂の種類により異なるが、通常150~300℃程度である。
本発明のエステル系樹脂組成物は、溶融粘度の大幅な上昇を抑えることができるため、溶融混練時の作業性を高めることができる。
本発明のエステル系樹脂組成物から成形品を得る場合、上述の溶融混練時に押出し成形、射出成形、ブロー成形等により成形してもよいが、一旦、マスターバッチ等にコンパウンド化して、その後、他の材料と溶融混練して成形を行ってもよい。
本発明のエステル系樹脂組成物は、いずれの成形方法においても、成形時に溶融粘度が大幅に上昇することがないため、作業性が良好である。また、本発明のエステル系樹脂組成物により成形された成形品は、耐加水分解性が良好であることから、強度等の諸性能に優れるものである。
(1)エステル系樹脂組成物の溶液粘度(固有粘度)
[ポリエステル樹脂(PET):実施例1~9、比較例1~4]
溶融混練したポリエステル樹脂(PET)を130℃で4時間乾燥させ、乾燥後の樹脂0.15gを30mLのフェノール/テトラクロロエタン=1/1に溶解させ、キャノンフェンスケ粘度計を用いて30℃で測定した。単位は(dl/g)である。
[ポリ乳酸樹脂(PLA):実施例10、11、比較例5,6]
溶融混練したポリ乳酸樹脂(PLA)を110℃で4時間乾燥させ、乾燥後の樹脂0.15gを30mLのクロロホルムに溶解させ、キャノンフェンスケ粘度計を用いて30℃で測定した。単位は(dl/g)である。
[ポリエステル樹脂(PET):実施例1~9、比較例1~4]
溶融混練したポリエステル樹脂(PET)を130℃で4時間乾燥させ、溶融粘度測定器(上島製作所社製、メルトフローインデクサ)を用いて270℃で溶融した時のメルトフロー抵抗を測定した。単位は(g/10min)である。
[ポリ乳酸樹脂(PLA):実施例10、11、比較例5,6]
溶融混練したポリ乳酸樹脂(PLA)を110℃で4時間乾燥させ、溶融粘度測定器(上島製作所社製、メルトフローインデクサ)を用いて190℃で溶融した時のメルトフロー抵抗を測定した。単位は(g/10min)である。
[ポリエステル樹脂(PET):実施例1~9、比較例1~4]
溶融混練したポリエステル樹脂(PET)を、軟化点以上の温度で平板プレスし、厚み約300μmのシートを作成し、該シートから幅10mm長さ70mmの短冊シートを作成した。次いで、引張試験機にて、作成した短冊シートの引張強度を測定した。さらに、作成した短冊シートを高度加速寿命試験装置(タバイエスペック社製、ハストチャンバー)に入れ、121℃、100%Rhの条件下で、24hr経過後と、40hr経過後にサンプルを取出し、引張試験機にて、短冊シートの引張強度を測定した。試験前、試験後それぞれ5枚ずつの引張強度の平均値を算出し、[試験後の引張強度の平均値]/[試験前の引張強度の平均値]の比(強度保持率)を耐加水分解性の評価指標として求めた。
[ポリ乳酸樹脂(PLA):実施例10、11、比較例5,6]
溶融混練したポリ乳酸樹脂(PLA)を、軟化点以上の温度で平板プレスし、厚み約300μmのシートを作成し、該シートから幅10mm長さ70mmの短冊シートを作成した。次いで、引張試験機にて、作成した短冊シートの引張強度を測定した。さらに、作成した短冊シートを恒温恒湿器(タバイエスペック社製)に入れ、80℃、95%Rhの条件下で、24hr経過後と、40hr経過後にサンプルを取出し、引張試験機にて、短冊シートの引張強度を測定した。試験前、試験後それぞれ5枚ずつの引張強度の平均値を算出し、[試験後の引張強度の平均値]/[試験前の引張強度の平均値]の比(強度保持率)を耐加水分解性の評価指標として求めた。
4,4’-ジシクロヘキシルメタンジイソシアネート100質量部とカルボジイミド化触媒(3-メチル-1-フェニル-2-ホスホレン-1-オキシド)0.5質量部とを、還流管および撹拌機付き反応容器に入れ、窒素気流下185℃で15時間撹拌し、イソシアネート末端4,4’-ジシクロヘキシルメタンカルボジイミドを得た。
赤外吸収(IR)スペクトル測定により波長2150cm-1前後のカルボジイミド基による吸収ピークを確認した。NCO%を測定した結果4.88%(平均重合度=6.7)であった。
次いで、上記で得られたイソシアネート末端4,4’-ジシクロヘキシルメタンカルボジイミドを120℃まで加熱し、これにポリエチレングリコールモノメチルエーテル(平均分子量400)40質量部を加え、150℃まで加熱して撹拌しながら5時間反応させた。
赤外吸収(IR)スペクトル測定により波長2200~2300cm-1のイソシアネート基の吸収が消失した(末端イソシアネートを封止した)ことを確認して、反応容器から取り出し、室温まで冷却し淡黄色透明で粘稠な脂肪族ポリカルボジイミドを得た。
m-テトラメチルキシリレンジイソシアネート100質量部とカルボジイミド化触媒(3-メチル-1-フェニル-2-ホスホレン-1-オキシド)2質量部とを、還流管および撹拌機付き反応容器に入れ、窒素気流下180℃で32時間撹拌し、イソシアネート末端テトラメチルキシリレンカルボジイミドを得た。
赤外吸収(IR)スペクトル測定により波長2150cm-1前後のカルボジイミド基による吸収ピークを確認した。NCO%を測定した結果3.75%(平均重合度=10.0)であった。
次いで、上記で得られたイソシアネート末端テトラメチルキシリレンカルボジイミドを120℃まで加熱し、これにポリエチレングリコールモノメチルエーテル(平均分子量500)38質量部を加え、150℃まで加熱して撹拌しながら6時間反応させた。
赤外吸収(IR)スペクトル測定により波長2200~2300cm-1のイソシアネート基の吸収が消失した(末端イソシアネートを封止した)ことを確認して、反応容器から取り出し、室温まで冷却し淡黄色透明で粘稠なキシリレン系ポリカルボジイミドを得た。
中国石油化工社製のPET樹脂100質量部をラボミキサーにより270℃の条件下で溶融させた後、合成例1で得られた脂肪族ポリカルボジイミド0.9質量部とキシリレン系ポリカルボジイミド(BASF Polyurethans社製、Elastostab H01、平均分子量2200、平均重合度約4)0.1質量部とを同時に加え、3分間混練し、エステル系樹脂組成物を得た。
脂肪族ポリカルボジイミドとキシリレン系ポリカルボジイミドの配合量を表1の配合量に変更した以外は、実施例1と同様にしてエステル系樹脂組成物を得た。なお、表1中、「-」は添加量0を示す。
キシリレン系ポリカルボジイミドを合成例2で得られたものに変更し、表1の配合量とした以外は、実施例1と同様にしてエステル系樹脂組成物を得た。
表1の結果から明らかなように、脂肪族ポリカルボジイミド及びキシリレン系ポリカルボジイミドを特定の割合で含む実施例1~9のエステル系樹脂組成物は、比較例1~4のエステル系樹脂組成物に比べ、耐加水分解性、溶液粘度及び溶融粘度のバランスに優れるものであることが分かる。
具体的には、ポリカルボジイミドとして脂肪族ポリカルボジイミドのみを含む比較例1、及びポリカルボジイミドとして脂肪族ポリカルボジイミドの含有割合が極端に多い比較例2のエステル系樹脂組成物に比べて、実施例1~9のエステル系樹脂組成物は、溶液粘度及び溶融粘度が低く、加工適性に優れるものであることが分かる。さらに、比較例1及び2のエステル系樹脂組成物と、実施例1~9のエステル系樹脂組成物との40時間経過後の強度保持率を比較すると、実施例1~9のものは強度保持率が高く、耐加水分解性に優れることが分かる。このことから、実施例1~9のものは比較例1及び2のものよりも耐加水分解性に優れつつ、かつ溶液粘度及び溶融粘度が低く、加工適性にも優れるものであることが分かる。
また、ポリカルボジイミドとしてキシリレン系ポリカルボジイミドの含有割合が極端に多い比較例3、及びポリカルボジイミドを含有しない比較例4のエステル系樹脂組成物に比べて、実施例1~9のエステル系樹脂組成物は、溶液粘度及び溶融粘度は若干高いものの、強度保持率は1.5倍以上もの差があり、耐加水分解性が極めて良好であることが分かる。このことから、実施例1~9のものは比較例3及び4のものよりも、耐加水分解性、溶液粘度及び溶融粘度のバランスに優れるものであることが分かる。
なお、固有粘度は測定値が大きいほど溶液粘度が高いことを示し、メルトフロー抵抗は測定値が大きいほど溶融粘度が低いことを示している。
ネイチャーワークス社製のPLA樹脂100質量部をラボミキサーにより200℃の条件下で溶融させた後、合成例1で得られた脂肪族ポリカルボジイミド0.8質量部とキシリレン系ポリカルボジイミド(BASF Polyurethans社製、Elastostab H01、平均分子量2200、平均重合度約4)0.2質量部とを同時に加え、3分間混練し、エステル系樹脂組成物(PLA)を得た。
キシリレン系ポリカルボジイミドを合成例2で得られたものに変更し、表2の配合量とした以外は、実施例9と同様にしてエステル系樹脂組成物を得た。なお、表2中、「-」は添加量0を示す。
表2の結果から、エステル系樹脂としてポリ乳酸樹脂(PLA)を用いた場合であっても、脂肪族ポリカルボジイミド及びキシリレン系ポリカルボジイミドを特定の割合で含む実施例10及び11のエステル系樹脂組成物は、比較例5及び6のものに比べ、耐加水分解性、溶液粘度及び溶融粘度のバランスに優れるものであることが分かる。

- エステル系樹脂、キシリレン系以外の脂肪族ポリカルボジイミド及びキシリレン系ポリカルボジイミドを配合してなり、[キシリレン系以外の脂肪族ポリカルボジイミド/キシリレン系ポリカルボジイミド]の質量比が0.1~10.0である、エステル系樹脂組成物。
- 前記エステル系樹脂100質量部に対して、前記キシリレン系以外の脂肪族ポリカルボジイミド及び前記キシリレン系ポリカルボジイミドを合計で0.1~10質量部配合してなる、請求項1~3の何れかに記載のエステル系樹脂組成物。
- 前記エステル系樹脂が、ポリエチレンテレフタレー卜、ポリブチレンテレフタレート、ポリ乳酸、ポリブチレンサクシネート及びポリヒドロキシアルカン酸から選ばれる一種以上である、請求項1~4の何れかに記載のエステル系樹脂組成物。
- エステル系樹脂に対して、キシリレン系以外の脂肪族ポリカルボジイミド及びキシリレン系ポリカルボジイミドを、[キシリレン系以外の脂肪族ポリカルボジイミド/キシリレン系ポリカルボジイミド]の質量比が0.1~10.0となるように配合する工程、配合後に溶融混練する工程を有する、エステル系樹脂組成物の製造方法。
- 請求項1~5の何れかに記載のエステル系樹脂組成物を用いて成形された成形品。
