Abstract
Description
また、その他の本発明は、さらに上記の繊維を用いて例えばシート状またはマット状に集積成形した集合体である。
アルミナ質繊維に含まれるアルミナ成分が70質量%未満で、シリカ成分が30質量%を超えると、繊維の軟質化により圧縮変形に対する形状復元性を発現させることが難しくなる。さらに、アルミナ質繊維に含まれるアルミナ成分が98質量%を超え、シリカ成分が2質量%未満であると、繊維が脆くなり弾性が維持し難くなる傾向がある。また、本発明の効果を阻害しない範囲で数質量%程度の不純物を含有しても構わない。繊維に含まれるアルミナ成分としては、α-アルミナ、γ-アルミナ、δ-アルミナ、θ-アルミナ、シリカ成分としては非晶性シリカに加え、3Al2O3・2SiO2(ムライト)等が挙げられ、用途に応じて形成させる無機化合物の種類と量を変化させることが好ましい。
本発明における結晶化工程は、特に排ガス浄化装置の把持材に適した耐熱温度と優れた弾性とを達成するために、結晶化工程の最高温度は1000℃以上1300℃以下であり、好ましくは1100℃以上1250℃以下であり、さらに好ましくは1150℃以上1250℃以下であり、より好ましくは1150℃以上1200℃以下である。最高温度が1000℃より低いとアルミナ質繊維の耐熱性が低下し、排ガス浄化装置の把持材の使用温度に適さなくなくなることがある。一方、1300℃より高いと、ムライト化等のアルミナ質繊維の結晶化が進みすぎて繊維強度が低下することがある。最高温度に至るまでは温度を連続的に上げても、段階的に上げてもかまわないが、最高温度に至るまでのまでの平均昇温速度は、加熱炉の構造や結晶化工程前のアルミナ質繊維の温度に左右されるが、通常1℃/分以上120℃/分以下が好適である。1℃/分以下であると、昇温に長い時間を要することがあり、また120℃/分を超えると加熱ヒーターの制御等が難しくなることがある。加熱時間は昇温速度にもより特に制限はないが、通常5分以上120分以下とすることが好ましく、10分以上60分以下とすることがさらに好ましい。最高温度での保持時間が5分より短いとアルミナ質繊維の結晶化が十分に進まないことから微細構造にムラが発生し、逆に保持時間が120分より長いと結晶化が過度に進行する。どちらの場合も繊維強度が低下するため、アルミナ質繊維からなる集合体の形状復元性が低下することになる。結晶化工程が終了したアルミナ質繊維は、結晶化がそれ以上進行しないように速やかに冷却することが必要である。その方法に関しては特に制限はないが、一般的には大気雰囲気中に取り出し、5~40℃の室温で自然冷却する方法、冷却風を当てる方法、冷却した平面、ロール等の曲面に接触させる方法が好適に用いられる。

「実施例1」
アルミナ成分が73質量%、シリカ成分が27質量%となるように、アルミナ固形分濃度が20.0質量%のオキシ塩化アルミニウム水溶液5000gと、シリカ濃度が20.0質量%のコロイダルシリカ1850gとを混合し、さらに、アルミナ成分とシリカ成分の固形分の合計に対して8質量%となるように重合度1700の部分ケン化ポリビニルアルコール(電気化学工業社製)による、固形分濃度10質量%水溶液1096gを混合してから減圧脱水濃縮を行い、粘度3300mPa・sの紡糸原液を調製した。この紡糸原液を、直径350mmφの中空円盤の円周面に等間隔に開けた300個の直径0.2mmφの細孔から、1孔あたりの吐出量が25mL/hとなるように原液を円盤に供給し、この円盤を周速度47.6m/secで回転させることによって孔から紡糸原液を放射状に噴出させた。細孔から飛び出した原液は145±5℃範囲に調整された熱風中に浮遊落下させながら乾燥させ、繊維前駆体となした。この繊維前駆体は下部から吸引する方式の集綿室で縦1m×横1mの角形枠内にマット状に集積した。

紡糸原液のアルミナ、シリカの組成と紡糸原液に添加するポリビニルアルコールの種類や濃度を変えたほかは、実施例1と同様の条件でアルミナ質繊維集合体を調製し、またその物性を測定した。アルミナ、シリカの組成、ポリビニルアルコールの種類と濃度、装置の運転条件、及び評価結果は実施例1と合わせて表1に示した。
実施例1と同じ組成で繊維前駆体を作り、結晶化工程の最高温度を950℃から1350℃の範囲で変えると共に、それに合わせて結晶化工程の昇温に要する時間が同じになるように昇温速度を変更したほかは、実施例1と同じ条件でアルミナ質繊維及び該繊維からなるアルミナ質繊維集合体を調製し、またその物性を測定した。アルミナ、シリカの組成、ポリビニルアルコールの種類と濃度、装置の運転条件、及び評価結果を表2に示した。

Claims (3)
- 化学組成がアルミナ70質量%以上98質量%以下、シリカ2質量%以上30質量%以下であり、平均繊維径が3.0μm以上8.0μm以下、かつ繊維径が10μmを超える繊維の割合が本数基準で5%以下であり、さらに繊維毎に含まれるムライト結晶子の大きさが10Å以上1500Å以下であるアルミナ質繊維。
- アルミナ質繊維の比表面積が0.1m2/g以上70m2/g以下である、請求項1に記載のアルミナ質繊維。
- 請求項1または請求項2に記載のアルミナ質繊維からなるアルミナ質繊維集合体。
