Description
このようなカップ型容器の成形方法としては、種々の方法が提案されており、射出成形や圧空成形によることが一般的であるが、圧縮成形により成形することも提案されている(特許文献1)。
また上記特許文献1に記載された圧縮成形による場合も、側壁を形成すべき空間が樹脂の流動よりも前に規制されているため、限られた空間内を樹脂が流動しなければならず、分子配向に異方性が生じ、やはり十分な耐熱性を得ることができなかった。
更に、射出成形や圧空成形による成形品には、成形の際に必ずスクラップ樹脂が発生してしまうことから、スクラップ樹脂を生じることなく効率的にポリプロピレン製カップを成形することが望まれている。
また容器がエチレンビニルアルコール共重合体のようなガスバリア性樹脂等から成る中間層を有する多層構造である場合には、ガスバリア性樹脂等の溶融粘度が内外層を構成するポリオレフィン樹脂の溶融粘度に比して大きいことから、中間層が十分に伸展せず、フランジ部まで中間層を確実に存在させることが困難であるという問題がある。また、内層が外層に比して薄くなりやすく、ガスバリア性樹脂から成る中間層が内容品の水分の影響を受け、ガスバリア性が低下しやすいという問題もあった。
本発明の他の目的は、底部からフランジ部に至るまで多層構造が形成され、しかも従来品に比して中間層が外層側に位置されたカップ型容器を提供することである。
本発明の更に他の目的は、底部において分子配向位置による差異が生じることがなく、底部の落下強度等の機械的強度に優れたカップ型容器及びその成形方法を提供することである。

本発明のカップ型容器においては、
1.前記胴部及び底部のすべてにおいて多層構造が形成されていること、
2.前記多層構造が、少なくともポリプロピレンから成る内外層及び他の熱可塑性樹脂から成る中間層から成り、該内外層が中間層を完全に被覆し、中間層が容器表面に露出しないこと、
3.前記胴部において、内表面から中間層厚み中心までと外表面から中間層厚み中心までの厚み比が、内表面側:外表面側=3:7~6:4の範囲にあること、
4.前記胴部内面又は外面に、スタックのための段差が形成されていること、
5.前記胴部の肉厚が2.0mm以下であること、
が好適である。
1.前記上金型又は下金型の移動に先立って開口端部となるべき部分又はその一部を規定し、上金型又は下金型の移動に際して、容器底部及び胴部を形成する部分の肉厚を変化させながら圧縮成形を行うこと、
2.前記下金型の底部を規定する少なくとも前記半径比r/R>0.7の部分に溶融樹脂塊が接触するように、溶融樹脂塊を下金型に施すこと、
3.下金型の底部を規定する部分のほぼ全面に溶融樹脂が接触するように、溶融樹脂塊を下金型に施すこと、
4.前記溶融樹脂塊が、コア層及びシェル層から成る多層構造を有すること、
が好適である。
また樹脂が高さ方向に十分に伸展されていることから、多層構造を有する場合には底部からフランジ部に至るまで、容器表面に露出することなく中間層を形成することができると共に、射出成形等の従来のカップ型容器に比して中間層を外層側に位置させることが可能であり、内容物の水分に影響を受けやすいガスバリア性樹脂等を中間層とする場合にも、ガスバリア性が損なわれることがなく、優れたガスバリア性を発現できる。
更に、本発明のカップ型容器は、射出成形や圧空成形等によるカップ型容器に比して透明性や寸法精度にも優れている。
更にカップ型容器が、エチレンビニルアルコール共重合体等のオレフィン樹脂等に比して溶融粘度の高い熱可塑性樹脂を中間層とする多層構造を有する場合にも、成形速度を制御することによって、下金型と上金型の間に形成される胴部を形成する空間(樹脂流路)において放物流が形成され、これにより中間層を内外層と共に伸展することが可能になり、フランジ部に至るまで中間層を形成することが可能になる。
すなわち、実施例1~4に関しては、容器胴部及び底部を形成する部分の厚みを変化させながら圧縮成形を行っているため、樹脂は徐々に押し伸ばされていき分子の配向は起きにくい。そのためミラー指数が(110)の結晶面による回折を示す回折角2θ=14.5°における半価幅の値Pが1.3~1.5という比較的大きい値をとっている。
それに対して比較例1では樹脂の流路幅が射出成形の過程において一定であり、狭い流路に樹脂を射出しているため分子はより配向している。したがって、半価幅の値Pは1.1~1.2と小さくなっている。
比較例2ではシート状の樹脂を他の成形法よりも低温でプラグにて押し、圧縮空気で延伸しているため、分子が配向し易く半価幅の値Pは1.1以下で一番小さくなっている。
比較例3に関しては、成形方法は実施例1~4と同等ではあるがより肉厚が薄いため樹脂流動がしにくくなっているため半価幅の値Pが小さくなっていると考えられる。
尚、半価幅が小さければ小さいほど、すなわち分子が配向していればいるほど、加熱すると容器が収縮しているのがわかる。これは加熱によって分子の配向が緩和されるためであると推測できる。
実施例5では成形完了点から5mm上での圧縮成形速度が130mm/secと速い条件であり、中間層樹脂がフランジ根元位置まで到達していない部分が多く存在する。それに対して実施例6では成形完了点から5mm上での圧縮成形速度が40mm/secと遅い条件であるが、カップ型容器全体にわたってフランジ根元位置以上に中間層樹脂が到達しているのがわかる。
また、上記式(1)において、Kの値の測定点は、後述する図6に示ように、底中心aから接地部最外端12cの距離を1とした時、底中心aからの距離が0.7より大きい点であり、カップ型容器の圧縮成形に際して溶融樹脂塊の下金型への接触の有無が問題となる箇所で判断することに意味がある。
すなわち、下金型に供給された溶融樹脂塊が、下金型の底部を規定する部分の最外端に至るまで、ほぼ全域にわたって接触していることから、成形されるカップ型容器の底部においては、中心部から距離のある外周側の部分においても中心部近傍と同様の分子配向を呈することが可能になり、底部全体にわたって均一な分子配向を有していることから、底部の機械的強度及び耐熱性に優れたカップ型容器を提供することが可能になる。
すなわち、実施例1~4においては、溶融樹脂塊の径と底の径が比較的近いため、溶融樹脂塊が下金型上に供給されてから上金型が下降するまでの間に、下金型と直接接触している部分が底全面に渡って広がっている。金型は常に冷却を行っているため、その金型と直接接触している部分は成形前から冷却固化が進んでおり、成形時に樹脂の流動が起こりにくく、分子の配向も発生しにくい状態となっている。よって底全面に渡って均等な分子の配向状態となっているため、半価幅変化率Kは底全面に渡って1.0に近い値をとる。
これに対して、比較例4のように実施例に比して溶融樹脂塊の径が底の径が小さい場合は、成形前に冷却している金型に直接接触している部分は限定的となり、底の端に近い部分においては成形時に初めて金型と接触する。そしてこの底の端に近い部分においては成形時に樹脂の流動が発生し、分子の配向も起こる。よって底中心から離れるにしたがって、半価幅変化率が小さくなっている。
比較例2の圧空成形カップ型容器においては比較例1と同様に底全体において半価幅変化率Kが1.0に近いことから分子の配向は比較的均一になってはいるが、表6(A)よりピーク半価幅の値は1.1より小さく比較例1よりさらに小さな値をとっており、底中心において大きく分子配向しているのがわかる。
本発明のカップ型容器は、少なくとも胴部、底部から成り、胴部に肉厚が1.0mmよりも厚い部分が存在し、容器の高さ(L)と開口径(D)の比(L/D)が1.0以上、特に1.5~2.0の範囲にあるものであることが好適である。
本発明においては、胴部の肉厚が1.0mm以上の部分は、胴部の高さ方向における一部であってもよいし、胴部の全体が1.0mm以上の肉厚を有するものであってもよいが、特に、後述する具体例のように、スタック部の形成位置の厚み(図1のt1)が1.0mm以上であり、胴部の他の部分は1.0~1.8mmの厚みを有するものであることが、容器の機械的強度及び経済性の点から好適である。
また図1のX部分の拡大図に示すように、熱可塑性樹脂から成る内外層、及びガスバリア性樹脂等から成る中間層を有する多層構造のカップ型容器においては、フランジ部3に至るまで中間層6が形成されており、しかも中間層6は容器表面に露出することなく、内層7及び外層8で完全に封入されている。
更に、図1のY部分の拡大図に示すように、胴部においては、内表面から中間層の厚み中心までと外表面から中間層厚み中心までの厚み比が、3:7~6:4の範囲にあり、中間層が射出成形によるカップ型容器に比して外層側に位置している。
本発明のカップ型容器は、熱可塑性樹脂の単層からなっていてもよいが、特にガスバリア性樹脂、酸素吸収性樹脂、水蒸気バリア性樹脂等の機能性樹脂から成る中間層を有する多層構造を有することが好適である。
単層の場合、或いは多層構造の場合に内外層を構成する熱可塑性樹脂としては、これに限定されないが、例えば、ポリオレフィン樹脂、ポリエステル樹脂、ポリスチレン系樹脂、ポリアミド系樹脂及びポリカーボネート系樹脂を挙げることができる。
ポリエステル樹脂としては、ポリエチレンテレフタレートを主たる構成々分とするポリエステルが特に好適に使用することができ、エチレンテレフタレート単位が80モル%以上、特に90モル%以上を占め、他の共重合成分として、イソフタル酸、2,6-ナフタレンジカルボン酸、1,4-ブタンジオール、1,4-シクロヘキサンジメタノール等を含有するものを好適に使用することができる。
ポリカーボネート系樹脂としては、二環二価フェノール類とホスゲンとから誘導される炭酸エステル樹脂を挙げることができ、ビスフェノール類、例えば、2,2’-ビス(4-ヒドロキシフェニル)プロパン(ビスフェノールA)、2,2’-ビス(4-ヒドロキシフェニル)ブタン(ビスフェノールB)、1, 2-ビス(4ーヒドロキシフェニル)エタン等から誘導されたポリカーボネートが好適である。
本発明において使用される熱可塑性樹脂には、それ自体公知の配合剤、例えば酸化防止剤、熱安定剤、紫外線吸収剤、帯電防止剤、充填剤、滑剤、無機系乃至有機系の着色剤などを配合することができる。
[ガスバリア性樹脂]
ガスバリア性樹脂の代表的なものとしては、エチレン-ビニルアルコール共重合体を挙げることができ、例えば、エチレン含有量が20~60モル%、特に25~50モル%のエチレン-酢酸ビニル共重合体を、ケン化度が96%以上、特に99モル%以上となるようにケン化して得られる共重合体ケン化物が好適である。
また、エチレン-ビニルアルコール共重合体以外のガスバリア性樹脂の例としては、例えば、ナイロン6、ナイロン6・6、ナイロン6/6・6共重合体、メタキシリレンジアジパミド(MXD6)、ナイロン6・10、ナイロン11、ナイロン12、ナイロン13等のポリアミドを挙げることができる。これらのポリアミドの中でも、炭素数100個当りのアミド基の数が5~50個、特に6~20個の範囲にあるものが好適である。
酸素吸収性樹脂としては、少なくとも酸化性有機成分及び遷移金属触媒(酸化触媒)から成る樹脂組成物を例示することができる。
酸化性有機成分及び遷移金属触媒を有する樹脂組成物は、酸化性有機成分及び遷移金属触媒のみから成るものであってもよいが、これら以外の樹脂を含むものであっても勿論よい。
酸化性有機成分及び遷移金属触媒と組み合わせで使用し得る樹脂としては、上述したポリオレフィン樹脂やガスバリア性樹脂を挙げることができるが、特に、エチレンビニルアルコール共重合体やポリアミド樹脂(特に末端アミノ基濃度が40eq/106g以上のキシリレン基含有ポリアミド樹脂)を用いることが好適である。
酸化性有機成分としては、従来より酸素吸収性樹脂に使用されているものを使用することができ、これに限定されないが、エチレン系不飽和基含有重合体を挙げることができる。
また遷移金属系触媒としては、鉄、コバルト、ニッケル等の周期律表第VIII族金属が好適であるが、他に銅、銀等の第I族金属、錫、チタン、ジルコニウム等の第IV族金属、バナジウム等の第V族金属、クロム等の第VI族金属、マンガン等の第VII族金属等であってもよい。
遷移金属系触媒は酸素吸収性樹脂中で、遷移金属原子の濃度(重量濃度基準)として100~3000ppmの範囲であることが好ましい。
本発明のカップ型容器の中間層に用いることができる機能性樹脂としては、上記ガスバリア性樹脂、酸素吸収性樹脂の他に、環状オレフィン系樹脂や液晶ポリマー等を挙げることができる。
環状オレフィン系樹脂は、一般に耐熱性、耐湿性、水蒸気バリア性等の諸特性が汎用熱可塑性樹脂に比して優れており、かかる環状オレフィン系樹脂を用いることにより、多層構造体に優れた特性を付与することが可能となる。
また液晶ポリマーは、一般に剛性、耐熱性、バリア性等の諸特性が汎用熱可塑性樹脂に比して優れており、かかる液晶ポリマーを用いることにより多層構造体に優れた特性を付与することが可能となる。
本発明の多層構造のカップ型容器においては、中間層と内外層の間に必要により接着層を形成することもでき、このような接着性樹脂としては、例えば酸変性ポリプロピレン、酸変性高密度ポリエチレン、酸変性低密度ポリエチレン、或いは酸変性エチレン-酢酸ビニル共重合体等の酸変性ポリオレフィンが挙げることができるが、勿論これに限定されない。
本発明のカップ型容器の成形方法においては、ポリプロピレン等の熱可塑性樹脂単独或いは熱可塑性樹脂とガスバリア性樹脂等の他の熱可塑性樹脂から成る溶融物を連続的に押出機から押出すと共に、従来公知の合成樹脂供給装置の切断手段によりこれを切断して、溶融状態にある溶融樹脂塊を製造する。この溶融樹脂塊を保持手段で保持し、圧縮成形機の下金型に案内手段を介して投入した後、これを上金型と下金型とで圧縮成形し、冷却固化することによりカップ型容器を成形することができるが、本発明においては特に、上金型又は下金型の移動における成形完了点(図2(B)の矢印Z)から5mm前の時点での圧縮速度が100mm/秒以下、特に20~50mm/秒の範囲であることが重要な特徴である。
これにより、前述したように、樹脂の剪断速度を変化させ、樹脂の高さ方向への流動を制御することによって、樹脂の高さ方向への配向を抑制し、等方性に近い配向を付与することが可能になると共に、樹脂流を放物流にすることが可能になり、中間層をフランジ部にまで確実に伸展することが可能になる。
尚、本発明における圧縮速度は、上金型又は下金型の移動が完全に終わる直前が、最も成形性に寄与することから、成形完了点から5mm前の時点での金型の移動速度を基準とする。また圧縮成形の速度の下限については特に制限はないが、工業的な生産性の点から上記範囲であることが好適である。
尚、図2においては、下金型はキャビティを有する雌金型、上金型はコアを有する雄金型の場合を示しているが、後述する図7のように、下金型が雄金型で上金型が雌金型である天地逆の場合も同様に適用できる。
これにより、前述したように、溶融樹脂塊の部分的な冷却に起因する不均一な分子配向の発生を抑制し、等方性に近い配向を付与することが可能になる。
図6は、溶融樹脂塊を下金型に供給した状態を示す図であり、この図においては、下金型は雄金型であり、頂板部が底部を規定する部分12aであり、側面が胴部を規定する部分12bとなる。
この図6において、図6(B)に示すように、溶融樹脂塊17の直径D2が、下金型12の底部を規定する部分12aの直径よりも小さい場合、図6のd点では、溶融樹脂塊は上金型(図示せず)で圧縮されることにより始めて金型表面と接触することになる一方、底部中心a及びb点では、溶融樹脂塊は供給時点から既に下金型表面と接触して冷却されている。したがって、d点とb点では樹脂の流動性が異なり、底部の外周側と中心側で分子配向が異なってしまう。
これに対して図6(A)に示すように、溶融樹脂塊17の直径D2を、下金型12の底部を規定する部分12aの直径とほぼ同じにして、溶融樹脂塊17が下金型の底部を規定する部分12aのほぼ全域で接触するようにすると、底部を形成する溶融樹脂が部分的に冷却されてしまうことがない。従って、中心a点から離れた位置b点及びc点のいずれにおいても、同様の条件で溶融樹脂塊を圧縮することができるため、b点及びc点において分子配向に差が生じないのである。
下金型の直径に対する溶融樹脂塊の直径の割合は、溶融樹脂塊が可及的に下金型の底部を規定する部分全域に接触するようにほぼ同じであることが望ましいが、金型の形状によって異なり、例えば、溶融樹脂塊を供給する下金型が雌金型となるタイプの場合には、胴部を規定する部分(キャビティ側面)に溶融樹脂塊が接触するおそれがあることから、D2/D1は0.95~0.7の範囲にあることが好ましく、また下金型が雄金型となるタイプの場合には、このような制限がないのでD2/D1は1~0.7の範囲にあることが好ましい。
例えば、目的とするカップ型容器が、ポリプロピレンを内外層、バリア性樹脂を中間層とする2種3層の多層構造の場合には、バリア性樹脂から成るコア層、ポリプロピレンから成るシェル層から成る溶融樹脂塊であればよい。
1.ピーク半価幅測定
(1)測定装置及び測定条件
透過型微小X線回折装置RAD-RB((株)リガク製)
ターゲット:Cu、フィルター:Ni、検出器:ゴニオメーターPSPC MDG、
計数ガス:Ar90%+CH410%、計数ガス圧力:180kgf/cm2、
電圧:30kV、電流:90mA、走査速度:2°/min、
ステップ幅:0.081°、測定時間:600秒
前記測定装置を用い、カップ型容器から切り出した胴部の試験片の高さ方向をx、周方向をyと定義し、該試験片のxy平面に対して垂直にX線を入射して回折強度測定を行った。
このときに得られるデバイ環のx方向のピ-ク強度分布において、ミラ-指数が(110)の結晶面による回折を示す回折角2θ=14.5°におけるピ-クの半価幅を求めた。測定サンプル数はN=3で、その平均値を測定結果とした。
ここで半価幅とは、図3に示すようにミラ-指数が(110)の結晶面による回折を示す回折角2θ=14.5°におけるピーク強度の1/2の点を通って横軸に平行線を引いたときに、この平行線とピークとが交差する2点間の間隔である。
尚、前記ピーク半価幅の測定においては、その測定において空気によるX線散乱の影響を排除するため、試験片のない状態で測定した空気散乱値を測定値から差し引き、試験片のみに起因するピーク半価幅を求めた。
また試験片は、カップ型容器の接地面からの高さhが試験片の中心となるように一辺が10mmの正方形に切り出した。
その結果を、表1及び図8に示す。
前記測定装置を用い、カップ型容器から切り出した底部の試験片の半径方向をx、周方向をyと定義し、該試験片のxy平面に対して垂直にX線を入射して回折強度測定を行った。胴部の場合と同様の方法で、ピーク半価幅を求めた。
ピーク半価幅の結果を表6(A)に、半価幅変化率Kの結果を表6(B)及び図13に示す。
(1)カップ型容器胴部における熱収縮率の算出
カップ型容器をオートクレーブ(トミー工業(株)製SS-325)を用いて95℃、30minの条件で加熱を行い、加熱前後の満注容量を測定し、加熱前後の変化率を算出した。サンプル数はN=3で、その平均値を測定結果とした。
その結果を、表2及び図9に示す。
(2)カップ型容器底部における熱収縮率の算出
カップ型容器の底部分だけを切り出したものを、上記の条件で加熱を行い、前記半径比r/Rが0、0.36、0.72、0.9の4ヶ所において加熱前後の肉厚を測定し、その変化率を算出した。
測定サンプル数はN=3で、その平均値を測定結果とした。なおr/Rが0.36、0.72、0.9の3ヶ所においては8点平均して肉厚を測定している。
その結果を、表7及び図14に示す。
カップ型容器のフランジ部付近を高さ方向に平行に8方向均等に切断し、切断面を整える。その後、よう素液を塗布して中間層のエチレンビニルアルコール共重合体樹脂を染色した。その切断面を目盛りつきのルーペにて観察し伸展到達位置の測定を行った。サンプル数はN=3で、その平均値を測定結果とした。なお、伸展到達位置は図4の3aを基準として、図4(A)のように3aまでエチレンビニルアルコール共重合体樹脂が到達していなければマイナス表記とし、図4(B)のように3a以上までエチレンビニルアルコール共重合体樹脂が伸展していればプラス表記としている。
その結果を、表3及び図10に示す。
カップ型容器のフランジから底部にかけて高さ方向に切断し、切断面を整える。その後、よう素液を塗布して中間層のエチレンビニルアルコール共重合体樹脂を染色した。その切断面をデジタルカメラ内蔵型実体顕微鏡(LEICA EZ4 D)(ライカマイクロシステムズ(株)製)を用いて観察し図1におけるt2及びt3を測定し、肉厚方向における容器内表面からの中間層位置の厚み比(内層肉厚比ということがある)Cを下記式(2)にて求めた。サンプル数はN=1である。

その結果を、表4及び図11に示す。
カップ型容器内に水を満注充填した後、80℃‐30minの条件にてボイル殺菌を行った。その後、30℃-40±10%RHの環境下にて一定期間保存した後、チェックメート(CheckMate9900)(PBI DANSENSOR(株)製)を用いて容器内酸素濃度測定を行った。保存期間は1・14・30日である。サンプル数はN=5であり、その平均値を測定結果としている。
その結果を、表5及び図12に示す。
カップ型容器に水を満注充填させ蓋材をヒートシールした後、温度23℃・湿度50%の環境下で一日保管した。その後、底を下にして高さ50cmから1回落下させ、さらに割れなかった場合は高さ80cmから1回落下させた。容器が割れた高さにより落下強度の評価を行った。なお、ここで割れとは充填水が漏れた場合を指す。
その結果を表8及び図15に示す。
ランダムポリプロピレン樹脂(MFR 30g/10min)をφ65押出機(L/D=30)に供給し、押出機温度230℃、ダイ温度230℃、樹脂圧力9.0MPaの条件で出口径φ27のノズルで押し出すと共に切断し、溶融樹脂塊を得た。この溶融樹脂塊を18℃の圧縮金型内に搬送して、フランジの一部を予め規定し、容器胴部及び底部を形成する部分の厚みを変化させながら、成形完了点から5mm上での成形速度が100mm/secにて圧縮成形を行い、図5(A)に示す断面構造を有する、L/D=1.6、容器胴部厚さ1.0~1.6mm、容器高さ95mm、容器フランジ外径59.3mm、内容積120cc、重量12.8gの単層カップ型容器を得た。
次いで、この単層カップ型容器のピーク半価幅を求め、熱収縮評価を行った。
内外層樹脂としてランダムポリプロピレン樹脂(MFR 30g/10min)を、φ65押出機(L/D=30)に供給し、押出機温度230℃、樹脂圧力9.0MPaの条件で押し出した。
また、エチレンビニルアルコール共重合体樹脂をφ30押出機(L/D=25)に供給し、押出機温度230℃、樹脂圧力30.0MPaの条件で押し出した。
さらに、前記内外層と中間層の接着の接着層樹脂として変性ポリプロピレン樹脂を、φ30押出機(L/D=25)に供給し、押出機温度230℃、樹脂圧力22.0MPaの条件で押し出した。
そして、前記内外層、中間層、接着用樹脂を230℃のダイにおいて合流させて出口径φ27のノズルで押し出すと共に切断し、多層溶融樹脂塊を得た。
この多層溶融樹脂塊を実施例1と同条件で圧縮成形を行い、内外層がランダムポリプロピレン樹脂、中間層がエチレンビニルアルコ-ル共重合体樹脂、及び前記内外層と中間層間との接着層が変性ポリプロピレン樹脂で構成された、実施例1と同一形状の多層カップ型容器を得た。
次いで、この多層カップ型容器のピーク半価幅を求め、熱収縮評価及び中間層伸展位置の評価を行った。
ランダムポリプロピレン樹脂(MFR 22g/10min)を用い、φ75押出機(L/D=30)に供給し、押出機温度220℃、ダイ温度220℃、樹脂圧力1.2MPaの条件で出口径φ27のノズルで押し出すと共に切断し、溶融樹脂塊を得た。この溶融樹脂塊を、搬送する圧縮金型内が20℃であること、及び成形完了点から5mm上での成形速度が300mm/secであることを除いて実施例1と同様の成形条件にて圧縮成形を行い、実施例1と同形状の単層カップ型容器を得た後、実施例1と同様の測定、評価を行った。
ランダムポリプロピレン樹脂(MFR 22g/10min)を用い、実施例3と同様に溶融樹脂塊を得た。搬送する圧縮金型内が20℃であることを除いて実施例1と同様の成形条件にて圧縮成形を行い(特に成形完了点から5mm上での成形速度が100mm/secの場合)、実施例1と同形状の単層カップ型容器を得た後、実施例1と同様の測定、評価を行った。
内外層樹脂としてランダムポリプロピレン樹脂(MFR 22g/10min)を用い、φ75押出機(L/D=30)に供給し、押出機温度220℃、樹脂圧力1.2MPaの条件で押し出した。
また、エチレンビニルアルコール共重合体樹脂をφ25押出機(L/D=25)に供給し、押出機温度220℃、樹脂圧力2MPaの条件で押し出した。
さらに、前記内外層と中間層の接着の接着層樹脂として変性ポリプロピレン樹脂を、φ30押出機(L/D=25)に供給し、押出機温度220℃、樹脂圧力4.8MPaの条件で押し出した。
そして、前記内外層、中間層、接着用樹脂を230℃のダイにおいて合流させて切断し、多層溶融樹脂塊を得た。
そしてこの多層溶融樹脂塊を成形完了点から5mm上での成形速度が130mm/secであることを除いて実施例3と同条件にて圧縮成形を行い、内外層がランダムポリプロピレン樹脂、中間層がエチレンビニルアルコ-ル共重合体樹脂、及び前記内外層と中間層間との接着層が変性ポリプロピレン樹脂で構成された、実施例1と同一形状の多層カップ型容器を得た後、バリア伸展到達位置評価を行った。
実施例5と同様に多層溶融樹脂塊を得て、成形完了点から5mm上での成形速度が40mm/secであることを除いて実施例3と同様の成形条件にて圧縮成形を行い、実施例5と同一形状の多層カップ型容器を得た後、実施例5と同様の評価を行った。
ランダムポリプロピレン樹脂(MFR 10g/10min)を用い、実施例3と同条件にて出口径φ27のノズルで押出すと共に切断し、溶融樹脂塊を得た。この溶融樹脂塊を、実施例6と同条件で圧縮成形を行い、実施例1と同一形状で、重量11gの単層カップ型容器を得た後、実施例1と同様の測定、評価を行った。
ランダムポリプロピレン樹脂(MFR 22g/10min)を用い、実施例3と同条件にて出口径φ32のノズルで押出すと共に切断し、溶融樹脂塊を得た。この溶融樹脂塊を実施例6と同条件で圧縮成形を行い、図5(C)に示す断面構造を有する、容器胴部厚さ0.6mm乃至0.8mm、容器高さ48.5mm、容器フランジ外径81mm、内容積135cc、重量8gの単層カップ型容器を得た。次いで、この単層カップ型容器のX線回折強度測定を行った。
前記実施例1と同一形状で、内外層がランダムポリプロピレン樹脂の市販のポリプロピレン製多層射出成形カップ型容器について実施例2と同様の測定、評価を行った。
図5(B)に示す断面構造を有する、容器胴部厚み:0.5mm、容器高さ:115mm、容器フランジ外径76mm、内容積:280ccの市販のホモポリプロピレン製多層圧空成形カップ型容器について実施例1と同様の測定、評価を行った。
ランダムポリプロピレン樹脂(MFR 22g/10min)を用い、φ75押出機(L/D=30)に供給し、押出機温度220℃、ダイ温度220℃、樹脂圧力1.2MPaの条件にて押出すと共に切断し、溶融樹脂塊を得た。この溶融樹脂塊を実施例3と同条件で圧縮成形を行い、図5(C)に示す断面構造を有する、L/D=0.6、容器胴部厚さ0.6mm~0.8mm、容器高さ48.39mm、容器フランジ外径81.13mm、内容積135cc、重量8gの単層カップ型容器を得た後、実施例1と同様の測定、評価を行った。
ランダムポリプロピレン樹脂(MFR 10g/10min)を用い、実施例3と同条件にて出口径φ20のノズルで押出すと共に切断し、溶融樹脂塊を得て、実施例3と同様の成形条件にて圧縮成形を行い、実施例3と同様の単層カップ型容器を得た後、実施例1と同様の測定、評価を行った。
容器フランジ外径75mm、内容積:100ccのポリプロピレン製多層圧空成形カップ型容器を、容器断面での中間層の位置である内外層比を表5に示す値に変更して作製した後、それぞれの内外層比において容器内酸素濃度評価を行った。
なお、このカップ型容器は内外層がポリプロピレン樹脂、中間層がエチレンビニルアルコ-ル共重合体樹脂、及び前記内外層と中間層間との接着層が変性ポリプロピレン樹脂で構成されており、中間層の厚みは各条件で一定である。
図5(C)のようにL/Dが1.0程度でそれほど大きくないカップ型容器である場合は、実施例5のような成形速度であっても適正位置まで中間層樹脂を伸展させることは可能である。しかし、図5(A)のようにL/Dが明らかに1.0より大きいカップ型容器である場合は、実施例5のような成形速度では適正位置まで中間層樹脂を伸展させることは困難である。しかし、図10から明らかなように成形速度を下げることで、中間層樹脂の伸展位置を伸ばすことが可能である、すなわち成形速度によって中間層樹脂の伸展位置をコントロール可能である。
実施例2、5、6では圧縮成形しているため、中間層は底付近において容器中程に存在するが流動距離が増えるに従って内面側によって行き、フランジ付近では再び外面よりに向かう。全体としては内層肉厚比が0.3~0.5の位置に中間層は存在する。また、圧縮成形前の溶融樹脂塊の状態において中間層樹脂の位置を制御することによって、成形後のカップ型容器においてもある程度中間層の位置をコントロールすることが可能である。
中間層が内表面に近ければ近いほど、内容物の水分の影響により酸素バリア性が低下しているのがわかる。内層肉厚比Cの結果から考察すると、比較例1のように射出成形されたカップ型容器は中間層が内表面に近いため内容物の水分の影響を受けて酸素バリア性が低下してしまう。それに対して、実施例2、5、6のように圧縮成形されたカップ型容器は中間層が比較例1よりも内表面から遠いため内容物の水分の影響を受けにくく酸素バリア性が低下しにくいと考えられる。
また図14において、実施例1~2、7~8のように底全体に均等に分子配向し、かつ、配向が抑えられていると、加熱しても肉厚の変化率が1.5%以下である。これに対して比較例4では底の端に近い部分において分子が配向しているので、変化率が2%以上の部分が存在している。また比較例1のように底全体において分子が配向している場合には、底部測定位置による肉厚の変化の差が大きい。
図15から明らかなように、実施例7は、比較例4に比べて、底全体に均等に分子配向しているので落下強度が強く、こわれにくい。
更に、寸法精度に優れていると共に厚肉のスタック部を形成できることから、本発明のカップ型容器同士を複数個重ね合わせることができ、大量生産される汎用品等に有効に利用することができる。

Claims (12)
- 熱可塑性樹脂を圧縮成形することにより得られる、少なくともフランジ部、胴部及び底部から成るカップ型容器において、容器の高さと開口径の比(L/D)が1.0以上であると共に、容器胴部から切り出した試験片の高さ方向をx、周方向をyと定義し、該試験片のxy平面に対して垂直にX線を入射して回折強度測定を行ったときに得られるデバイ環の高さ方向(x方向)のピーク強度分布において、ミラー指数が(110)の結晶面による回折を示す回折角2θ=14.5°におけるピーク半価幅であるPの値が、胴部全体にわたって1.25~1.5の範囲にあることを特徴とするカップ型容器。
- 熱可塑性樹脂を圧縮成形することにより得られる、少なくともフランジ部、胴部及び底部から成るカップ型容器において、下記式、

式中、P1は底部中心測定点、P2は底半径をR、測定点の底中心からの距離をrとした場合、底中心からの半径比r/R>0.7となる底部測定点で、上記測定点から切り出した底部の試験片の半径方向をx,周方向をyと定義し、該試験片のxy平面に対して垂直にX線を入射して回折強度測定を行ったときに得られるデバイ環の半径方向(x方向)のピーク強度分布において、ミラー指数が(110)の結晶面による回折を示す回折角2θ=14.5°におけるピーク半価幅である、
で表わされる半価幅変化率Kの値が0.95~1.05の範囲にあるカップ型容器。 - 前記胴部及び底部のすべてにおいて多層構造が形成されている請求項1又は2記載のカップ型容器。
- 前記多層構造が、少なくともポリプロピレンから成る内外層及び他の熱可塑性樹脂から成る中間層から成り、該内外層が中間層を完全に被覆し、中間層が容器表面に露出しないことを特徴とする請求項3記載のカップ型容器。
- 前記胴部において、内表面から中間層厚み中心までと外表面から中間層厚み中心までの厚み比が、内表面側:外表面側=3:7~6:4の範囲にある請求項3又は4記載のカップ型容器。
- 前記胴部内面又は外面に、スタックのための段差が形成されている請求項1~5の何れかに記載のカップ型容器。
- 前記胴部の肉厚が2.0mm以下である請求項1~6の何れかに記載のカップ型容器。
- 容器胴部を規定する部分及び底部を規定する部分を有する下金型及び上金型を用い、該下金型に溶融樹脂塊を施した後、上金型と下金型とで溶融樹脂塊を圧縮して成るカップ型容器の圧縮成形方法において、
前記下金型に溶融樹脂塊が施された後、上金型又は下金型の移動における成形完了点から5mm前での圧縮速度が100mm/秒以下の範囲であることを特徴とするカップ型容器の圧縮成形方法。 - 前記上金型又は下金型の移動に先立って開口端部となるべき部分又はその一部を規定し、上金型又は下金型の移動に際して、容器底部及び胴部を形成する部分の肉厚を変化させながら圧縮成形を行う請求項8記載のカップ型容器の圧縮成形方法。
- 前記下金型の底部を規定する少なくとも前記半径比r/R>0.7の部分に溶融樹脂塊が接触するように、溶融樹脂塊を下金型に施す請求項8又は9記載のカップ型容器の圧縮成形方法。
- 下金型の底部を規定する部分のほぼ全面に溶融樹脂が接触するように、溶融樹脂塊を下金型に施す請求項10に記載のカップ型容器の圧縮成形方法。
- 前記溶融樹脂塊が、コア層及びシェル層から成る多層構造を有する請求項8~11の何れかに記載のカップ型容器の圧縮成形方法。
